本発明は、例えば、小型の携帯用電子機器等の電源として使用され、アルカリマンガン電池やアルカリ二次電池との互換も可能である非水系一次電池及び該電池の正極活性物質として使用される活物質の製造方法に関するものである。

【従来の技術】
近年、ポータブルタイプである携帯用ゲーム機やデジタルカメラ等の小型の携帯用電子機器等の普及には非常にめざましいものがある。今後もますます普及していく傾向にあると考えられており、これに伴って電源である一次電池や二次電池の需要も急速に拡大することが予想され、同時に高性能電池の開発が要望されている。

携帯用ゲーム機やデジタルカメラ等携帯用電子機器等は、一般的に作動電圧が高く、大電流を必要とするため、その電源となる電池は、重負荷での放電特性に優れていなければならない。

また、携帯用電子機器等は、小型化、軽量化、高機能化の傾向にあり、その電源となる電池については、小型化、軽量化、高持続化が期待されている。これはすなわち、電池の構成材料である正極活物質、負極活物質の重量あたりの容量(mAh/g)、体積あたりの容量(mAh/cm3)が大きいほど良いと言うことができる。

このような要求を満たすために、ニッケル亜鉛電池が従来より提案されており、正極活物質にオキシ水酸化ニッケル、負極活物質に亜鉛を使用した電池であり、一般的なアルカリマンガン電池よりも作動電圧の高い、重負荷特性に優れた電池である。

また、携帯用電子機器に関しては、低消費電力化及び低発熱化を図るために、その作動電圧が年々低下する傾向にある。例えばパソコンのMPUの作動電圧に関しては、一般的に1.5V程度であったものが、最近では1.0V程度で作動するものも出現し、将来はさらに低電圧作動になることが予想されるため、電源電池の作動電圧が低いことも望まれている。

【発明が解決しようとする課題】
しかしながら、既存の一次電池の中で、作動電圧が低いものとして、電解液を用いるMnO2/Zn系、Ag2O/Zn系、有機溶媒を電解液に用いるFeS2/Li系等が挙げられるが、これらの一次電池はいずれも、その正極活物質に関して重量あたり容量(mAh/g)が小さい、または放電後の体積膨張が著しい等の問題があり、電池の高容量化の障害になっている。また、これらの一次電池は、放電初期の電池電圧が1.8〜1.5Vであり、将来的な低電圧化のニーズを十分満たせないという問題点を有する。

従って、従来例の一次電池においては、小型軽量化を図りながら、放電容量を大きくし、且つ、作動電圧を低くすることに解決課題を有する。

【課題を解決するための手段】
上記従来例の課題を解決する具体的手段として本発明に係る第1の発明は、正極端子と負極端子との間に、オキシ水酸化ニッケルを主成分とする正極活物質と軽金属からなる負極活物質とをセパレータで区分して配設すると共に、非水電解質を備えた一次電池であって、前記正極活物質は、ランタノイド属より選ばれる元素を所要量固溶したβ型オキシ水酸化ニッケルで形成したことを特徴とする非水系一次電池を提供するものである。

この第1の発明においては、前記ランタノイド属より選ばれる元素は、サマリウム、イッテルビウム、ガドリニウム、セリウム、エルビウムまたはホルミウムのいずれかであること;前記正極活物質に固溶される元素の固溶量は、サマリウムの場合にβ型オキシ水酸化ニッケルの0.1重量%以上であり、イッテルビウムの場合にβ型オキシ水酸化ニッケルの0.2重量%以上であり、ガドリニウムの場合にβ型オキシ水酸化ニッケルの0.1重量%以上であり、セリウムの場合にβ型オキシ水酸化ニッケルの0.2重量%以上であり、エルビウムの場合にβ型オキシ水酸化ニッケルの0.1重量%以上であり、ホルミウムの場合にβ型オキシ水酸化ニッケルの0.1重量%以上であること;前記正極活物質のβ型オキシ水酸化ニッケルは、略球状の粒子に形成したこと;前記負極活物質の軽金属は、リチウム、リチウム合金、マグネシウム、ナトリウム、カリウム、カルシウムまたはアルミニウムのいずれかであること;を付加的な要件として含むものである。

本発明に係る第2の発明は、電池の正極活性物質として使用される活物質の製造方法であって、硫酸もしくは硝酸ニッケルと、金属化合物とを水溶液中で混合させる工程と、アンモニウムイオン供給体と、アルカリ水溶液とを攪拌・混合させて金属固溶の水酸化ニッケルを作製する工程と、アルカリ水溶液と、酸化剤との混合溶液中に、ランタノイド属より選ばれる元素を所要量固溶した前記金属固溶の水酸化ニッケルを混合させ化学酸化させてオキシ水酸化ニッケルを得ることを特徴とする電池用活物質の製造方法を提供するものである。

【発明の実施の形態】
次に、本発明を具体的な実施の形態に基づいて詳しく説明する。
本発明に係る非水系一次電池の一例であるコイン型電池1の断面図を図1に示す。このコイン型電池1は、正極端子である正極缶2と負極端子である負極カップ3とを対とし合体させて構成されている。

正極缶2と負極カップ3とを合体させることによって構成されるコイン型電池1の内部には、正極活物質として正極ペレット4と軽金属からなる負極活物質5とが配設されており、正極ペレット4は、β(ベータ)型オキシ水酸化ニッケル(β−NiOOH)と、導電剤と、結着剤とからなる正極合剤を、図示しない金属網状体とともに円盤状に加圧成型されたものである。この正極ペレット4は、正極端子である正極缶2と電気的に接触するように配設されており、これにより正極缶2は外部正極端子としての機能をなすものである。

負極活物質5となる軽金属は、特に限定されるものではないが、例えば、リチウム金属(Li)、あるいはリチウムにアルミニウム等の合金元素を添加したリチウム合金、マグネシウム、ナトリウム、カリウム、カルシウムまたはアルミニウム等を使用することができる。このような負極活物質5を前記正極ペレット4と同様に円盤状に成型し、負極端子である負極カップ3と電気的に接触するように配設し、これにより負極カップ3は外部負極端子としての機能をなすものである。

また、正極ペレット4と負極活物質5の間には、セパレータ6が配設されており、正極活物質である正極ペレット4と負極活物質5とが電気的に接触しないように構成されている。

コイン型電池1の内部周縁部には、封口ガスケット7が配設されており、正極缶2と負極カップ3は、この封口ガスケット7を介して嵌合・合体され、一体化される構成になっている。

本発明で使用される正極ペレット4は、図2に示した電子顕微鏡写真から明らかなように、略球状の粒子形状を呈するβ型オキシ水酸化ニッケル(NiOOH)8であり、このβ型オキシ水酸化ニッケル8には、ランタノイド属より選ばれる元素を所要量固溶させるものである。

このランタノイド属より選ばれる元素としては、例えば、サマリウム、イッテルビウム、ガドリニウム、セリウム、エルビウムまたはホルミウム等を使用することができ、正極活物質である正極ペレット4には、これら元素のいずれかを所要量固溶させるものである。

このようなβ型オキシ水酸化ニッケルを正極活物質とするコイン型電池1を製造するには、正極缶2の内部に正極ペレット4を配設し、その上にセパレータ6を配設し、所要量の非水電解質(電解液)を注入する。続いて、負極活物質5をセパレータ6の上に配設し、負極カップ3の周縁部に封口ガスケット7を配設し、該封口ガスケット7を介して正極缶2に負極カップ3を嵌合し、両者を圧着して密封することによって非水系一次電池の一種であるコイン型電池1が形成される。

前記非水電解質としては、例えば、リチウム塩を電解質として、これを有機溶媒に溶解させた電解液を用いることができる。ここで有機溶媒としては、例えば、環状炭酸エステル、環状エステル、鎖状炭酸エステル、鎖状エステル、スルホラン類、環状エーテル、鎖状エーテル、ニトリル類等の溶媒、具体的には、プロピレンカーボネート、エチレンカーボネート、1,2−ジメトキシエタン、γ−ブチロラクトン、テトラヒドロフラン、2−メチルテトラヒドロフラン、1,3−ジオキソラン、スルホラン、アセトニトリル、ジメチルカーボネート、メチルエチルカーボネート、ジプロピルカーボネート等を使用でき、これらの二種類以上を混合した混合溶媒を使用することも可能である。

また前記非水電解質として、固体電解質、高分子電解質、高分子化合物に電解質を混合/溶解させた非水電解質、高分子化合物に非水電解液を混合したゲル状電解質等を用いることもできる。

前記リチウム塩の電解質としては、例えば過塩素酸リチウム(LiClO4)、六フッ化りん酸リチウム(LiPF6)、四フッ化ホウ酸リチウム(LiBF4)、トリフルオロメタンスルホン酸リチウム(CF3SO3Li)等を使用することができる。

β型オキシ水酸化ニッケルの作製方法としては、例えば、化学酸化法があり、該化学酸化法の一例として、水酸化ニッケルを次亜塩素酸ナトリウムを含むアルカリ液相中で酸化させることで得られる。

なお、本発明のオキシ水酸化ニッケルを理解するために、図3に電子顕微鏡写真による岩石状(非球状)の粒子形状を呈するオキシ水酸化ニッケル9を示す。この岩石状の粒子形状を呈するオキシ水酸化ニッケル9は、前記略球状の粒子形状のオキシ水酸化ニッケル8と性能的に比較するためのものである。

まず、同一大きさのコイン型電池において、略球状の粒子形状のβ型オキシ水酸化ニッケル8と岩石状の粒子形状のβ型オキシ水酸化ニッケル9との充填量と放電容量との差を比較し理解するために、比較例1、2として説明する。但し、これらの比較例1、2に使用される略球状及び岩石状の粒子形状のβ型オキシ水酸化ニッケル8、9には、サマリウム、イッテルビウム、ガドリニウム、セリウム、エルビウムまたはホルミウムのいずれも固溶させていないものが使用されている。

(比較例1)
比較例1においては、岩石状(非球状)の粒子形状のβ型オキシ水酸化ニッケル9を78重量%、導電剤としてグラファイトを20重量%、結着剤としてポリフッ化ビニリデン(PVdF)2重量%を混合し、N−メチル−2−ピロリドン(NMP)に分散させて正極合剤スラリーとする。

この正極合剤スラリーを温度120℃で2時間乾燥させてNMPを揮発させ、乳鉢で粉末状に破砕し正極合剤とした。この正極合剤を金属網状体であるアルミニウム製の金属メッシュを支持体として、所定圧で円盤状に加圧成形し、直径15.5mm,厚さ250μmの正極活物質である正極ペレットとする。

(比較例2)
比較例2においても、前記比較例1の岩石状(非球状)の粒子形状9のβ型オキシ水酸化ニッケルに換えて、略球状の粒子形状のβ型オキシ水酸化ニッケル8を使用したものであり、その他については、比較例1と同様にして同一大きさのコイン型電池を作製した。

正極合剤を充填する際、略球状の粒子形状8のβ型オキシ水酸化ニッケルは、岩石状(非球状)の粒子形状9のβ型オキシ水酸化ニッケルに比べ、Tap密度、Bulk密度が高く、一定容積に対してより多くの量を充填することが可能であるため、活物質の高容量化ができる。

このようにして作製した比較例1及び比較例2のコイン型電池では、作製直後の開路電圧は略3.5V程度であるが、放電を行うことにより急激に電圧が低下し、略1.0〜1.2V付近でほぼ平坦な電位を示すという特徴をもつ。

従って、このコイン型電池の放電特性は、予備放電を行って放電初期の部分を除外した状態で、放電試験を行うこととする。この予備放電は、1mAの定電流で、電池電圧が1.3Vになるまで放電し、その後、丸1日経過させるものである。

予備放電後、1mAと5mAの定電流で、電池電圧が0.5Vになるまで放電させる放電試験を行い、その際の比較例1及び比較例2のコイン型電池の放電容量を表2に示す。

この表2から明らかなように、1mA放電、5mA放電いずれの場合にも、正極活物質には略球状の粒子形状のβ型オキシ水酸化ニッケル8を使用した比較例2の方が、岩石状(非球状)の粒子形状のβ型オキシ水酸化ニッケル9を使用した比較例1よりも放電容量が大きいことが理解できる。

これは、一定容積に対し、一定圧力で充填可能である正極合剤の量が、略球状の粒子形状のβ型オキシ水酸化ニッケル8の方が、岩石状(非球状)の粒子形状のβ型オキシ水酸化ニッケル9よりも多いためであると考えられる。このことより、非水系一次電池としてβ型オキシ水酸化ニッケルを用いた場合、略球状の粒子形状のβ型オキシ水酸化ニッケル8を用いた方が良いことが分かる。

(実施例1乃至7)
これらの実施例1乃至7においては、それぞれ略球状の粒子形状のβ型オキシ水酸化ニッケル8を使用し、これに0.1〜2.5重量%の範囲においてサマリウム(Sm)の量を変えて固溶させたものである。このサマリウムの量を変えて固溶した略球状の粒子形状のβ型オキシ水酸化ニッケル8を使用する以外は、正極合剤の作製、正極ペレット4の成型、負極活物質5の作製、セパレータ6の介在等については、前記実施の態様で説明したものと同様にして、コイン型電池1を作製した。

サマリウムを固溶したβ型オキシ水酸化ニッケルの作製方法としては、例えば、硫酸ニッケルと酸化サマリウムとを所定の比率で混合した水溶液と、硫酸アンモニウム等のアンモニウム供給物と、水酸化ナトリウム等のアルカリ水溶液とを攪拌及び混合し、サマリウムを固溶した水酸化ニッケルを作製する。

表3及び図4から明らかなように、正極活物質であるβ型オキシ水酸化ニッケルに所要量のサマリウムを固溶させると、放電容量を向上させることができ、特に、サマリウムの固溶量を0.1〜2.5重量%の範囲とした実施例1乃至7と、0.05重量%とした比較例3とでは、実施例1乃至7の方がその効果が大きいことが分かる。

このように、サマリウムの固溶量が0.1重量%よりも少ないと、放電容量を向上させる効果が十分でなく、0.1重量%以上である場合に放電容量を向上させる効果を十分に得ることができることが理解できる。

これについて、詳しいメカニズムは解明していないが、オキシ水酸化ニッケルにサマリウムを固溶させた場合、ニッケルのサイトがサマリウムで置換され、その際、サマリウムはニッケルに比べてイオン半径が大きいので、サマリウムを固溶することで、オキシ水酸化ニッケルの結晶が歪み、このことが負極活物質であるリチウムとの反応性を向上させているものと推定される。

また、代表的な実施例3,7及び比較例2を例とした略球状の粒子形状8のβ型オキシ水酸化ニッケルについて、1mAの定電流時のサマリウムの固溶量に対する放電容量の変化を図5に示し、5mAの定電流時のサマリウムの固溶量に対する放電容量の変化を図6に示す。なお、これら図において、比較例2の放電容量の変化特性を曲線11a,21aで示し、実施例3の放電容量の変化特性を曲線12,22で示し、実施例7の放電容量の変化特性を曲線13,23でそれぞれ示してある。

図5及び図6より明らかなように、1mA放電,5mA放電のいずれの場合にも、サマリウムを固溶していない比較例2の放電特性11a,21aよりも、サマリウムを固溶した実施例3の放電特性12,22、実施例7の放電特性13,23の方がその放電容量が大きいことが分かり、その際に、1.0〜1.2V付近でほぼ平坦な電位を示すことが分かる。更に、サマリウムの固溶量を増加しさえすれば、放電容量を向上できることが理解される。

しかしながら、サマリウムの固溶量を多くすることで、放電容量を向上させることができるが、前述のように、サマリウムはニッケルに比べてイオン半径が大きいため、現在の技術では、2.5重量%が固溶の限界であり、2.5重量%以上の固溶が可能になれば、放電容量を大きくするという意味で、本発明においては、その固溶が可能になった範囲まで含むものである。

また、実施例7を例とした場合に、1mA定電流放電時の放電容量は、表3より72.0mAhであり、これを正極活物質の充填量を用いて計算すると、重量あたりの容量としては略923mAh/g(=72.0/0.1/0.78)という結果が得られ、従来の電池用正極材料と比べても、非常に大きな値であることが分かる。

従って、正極活物質に固溶されるサマリウムが、β型オキシ水酸化ニッケルの0.1〜2.5重量%の範囲であるときに、サマリウムを固溶していない比較例2と比較して、著しく放電容量を向上させることができ、従来の電池用正極材料と比べても、非常に大きな値とすることができるので、現段階ではサマリウムの固溶量を0.1〜2.5重量%とすることが好ましい。

(実施例8乃至14)
実施例8乃至14においては、それぞれ略球状の粒子形状のβ型オキシ水酸化ニッケル8を使用し、これに0.2〜3.0重量%の範囲において金属化合物であるイッテルビウム(Yb)の量を変えて固溶させたものである。このイッテルビウムの量を変えて固溶した略球状の粒子形状のβ型オキシ水酸化ニッケル8を使用する以外は、正極合剤の作製、正極ペレット4成型、負極活物質5の作製、セパレータ6の介在等については、前記実施の形態で説明したものと同様にして、コイン型電池1を作製した。

イッテルビウムを固溶したβ型オキシ水酸化ニッケルの作製方法としては、例えば、硫酸ニッケルと酸化イッテルビウムを所定の比率で混合した水溶液と、硫酸アンモニウム等のアンモニウム供給物と、水酸化ナトリウム等のアルカリ水溶液とを攪拌及び混合し、イッテルビウムを固溶した水酸化ニッケルを作製する。
