【発明の属する技術分野】
本発明は、高い発電効率及び高い出力密度を長期間にわたり安定して得ることのできる燃料電池に関する。

【従来の技術】
燃料電池は、小型軽量化が容易であることから、電気自動車等の移動車両や、小型コジェネレーションシステムの電源等としての実用化が期待されている。しかし、燃料電池は作動温度が比較的低いため、その実用化のためにはアノード反応ガス(純水素等)の利用効率及びカソード反応ガス(空気等)の利用効率が高い作動条件下において、高い発電効率及び高い出力密度を得ることのできる性能が要求されている。

【発明が解決しようとする課題】
従来の高分子電解質型燃料電池の電極材料は、触媒である白金、あるいは白金―ルテニウム合金などをカーボンシートに担持させたものがよく知られている。しかしながら、触媒である白金、あるいは白金―ルテニウム合金などは、非常に高価であることや、アノードでの、発生する一酸化炭素による触媒被毒による燃料電池の性能低下が起こることにより、実用化の大きな障害となっている。

また、高い電流密度を有し、触媒を有効に用いるために、プロトン伝導性高分子膜を挟んで配置した一対の電極に金属触媒とπ―共役系導電性高分子を具備することを特徴とする高分子電解質型燃料電池が提案されている(特開2001−110428号公報)。しかし、金属触媒自体を用いるため、触媒が被毒する課題は解決されていない。さらに、コスト的にも問題を残している。

一方、インドール誘導体三量体を用いた電池が提案されている(特開2002−93419)。しかしながら、現在実用化されている電極材料であるリチウム系無機酸化物や金属材料に比べてエネルギー密度が低いという問題点がある。

本発明は、前記の種々の課題を解決するためになされたものであり、触媒にインドール誘導体三量体を用いることにより、高い発電効率及び高い出力密度を得ることができ、しかも低コスト化が可能である燃料電池を提供することにある。

【課題を解決するための手段】
本発明者らは、前記の課題を解決するために鋭意検討した結果、「プロトン伝導性高分子電解質膜を挟んで配置した一対の電極と、前記電極の一方に燃料を供給排出し、他方に酸化剤ガスを供給排出するガス流路を有する一対のセパレータ板とを具備した燃料電池において、前記電極の少なくとも一つに触媒として、インドール誘導体三量体を具備したことを特徴とする燃料電池」がこの目的に適し、これにより高い発電効率及び高い出力密度を得ることのでき、しかも低コスト化が可能であるを見出して本発明に到達したものである。

【発明の実施の形態】
以下、本発明の燃料電池について詳細に説明する。

本発明で用いられるインドール誘導体三量体とは、インドール誘導体の少なくとも2箇所以上で結合して形成される化合物のことである。代表的なインドール誘導体三量体は、対称型環状構造であるインドール誘導体三量体と、非対称型環状構造であるインドール誘導体三量体などが挙げられる。

本発明で用いる酸化剤は、特に限定されないが、例えば塩化第二鉄六水和物、無水塩化第二鉄、硝酸第二鉄九水和物、硫酸第二鉄n水和物、硫酸第二鉄アンモニウム十二水和物、過塩素酸第二鉄n水和物、テトラフルオロホウ酸第二鉄、塩化第二銅、硝酸第二銅、硫酸第二銅、テトラフルオロホウ酸第二銅、テトラフルオロホウ酸ニトロソニウム、過酸化水素、過硫酸アンモニウム、過硫酸ナトリウム、過硫酸カリウム、過沃素酸カリウムなどを挙げることができる。このなかで塩化第二鉄六水和物、無水塩化第二鉄、塩化第二銅、テトラフルオロホウ酸第二銅、過硫酸アンモニウムが実用上好ましく、その中でも塩化第二鉄六水和物、無水塩化第二鉄が最も実用上好ましい。なお、これらの酸化剤はそれぞれ単独で用いても、また2種以上を任意の割合で併用して用いてもよい。

本発明で用いるインドール誘導体と、酸化剤とのモル比は、インドール誘導体:酸化剤=1:0.5〜100、好ましくは1:1〜50で用いられる。ここで、酸化剤の割合が低いと反応性が低下して原料が残存し、逆にその割合があまり高いと生成した三量体を過酸化して、生成物の劣化を引き起こすことがある。

本発明の方法で用いる溶媒は、水、有機溶媒が使用できる。有機溶媒は特に限定されないが、メタノール、エタノール、イソプロパノール、アセトン、アセトニトリル、プロピオニトリル、テトラヒドロフラン、1,4−ジオキサン、メチルイソブチルケトン、メチルエチルケトン、γ―ブチルラクトン、プロピレンカーボネート、スルホラン、ニトロメタン、N,N−ジメチルホルムアミド、N−メチルアセトアミド、ジメチルスルホキシド、ジメチルスルホン、N−メチルピロリドン、ベンゼン、トルエン、キシレン、塩化メチレン、クロロホルム、ジクロロエタンなどが用いられる。なお、これらの溶媒はそれぞれ単独で用いても、また2種以上を任意の割合で混合して用いてもよい。これらの溶媒のなかでは、アセトン、アセトニトリル、1,4−ジオキサン、γ―ブチルラクトン、N,N−ジメチルホルムアミドなどが好ましく、とくにアセトニトリルが実用上もっとも好ましい。

さらに本発明では、反応時のインドール誘導体の濃度は、溶媒に対して0.01質量%以上、好ましくは0.1〜50質量%、より好ましくは1〜30質量%の範囲である。

また、本発明の方法では水と有機溶媒を共存させて反応させることが好ましい。前記インドール誘導体と、水との使用モル比は、インドール誘導体:水=1:1000〜1000:1、好ましくは1:100=100:1で用いられる。ただし、酸化剤が結晶水を持っている場合は、その結晶水量も水として計量する。ここで、水の割合が低いと反応が暴走して三量体を過酸化して構造劣化すると同時に、三量体に対してドーパントとなるXa−が効率良くドープできない場合があり、導電率が低下することがある。逆にその割合が高すぎると酸化反応の進行を妨げて反応収率が低下することがある。

本発明の製造法における反応温度は、−20〜120℃の範囲で行うのが好ましく、より好ましくは0〜100℃の範囲が適用される。−20℃以下では酸化反応の進行が極めて遅く、三量体に対してドーパントとなるXa−が効率良くドープできない場合があり、導電率が低下することがある。また120℃以上では三量体の構造劣化が進行し、導電性が低下する傾向にある。

また、本発明の製造法における反応方法としては、インドール誘導体と有機溶媒の溶液中に、酸化剤と水の溶液或いは酸化剤と水と有機溶媒の溶液を添加する方法である。この時、酸化剤と水及び/または有機溶媒は混合して添加してもよいし、分別して添加してもよい。酸化剤及び/または水及び/または有機溶媒の添加時間は特に限定されないが、通常は、15分以上であり、好ましくは30〜720分、より好ましくは30〜180分である。15分未満の時間で酸化剤と水及び/または有機溶媒を添加すると、反応混合物中に含まれる水の影響により酸化反応の進行度が著しく低下し、収率の低下が起こることがあり、添加時間を著しく長くしても生産性が低下するのみで効果の増大は望めない。

本発明における反応液のpHは特に限定されないが、7未満の酸性条件下の範囲で行うのが好ましく、より好ましくは2以下の範囲が適用される。ここで7以上で反応させると、酸化反応の進行が悪く収率が低下と同時に、三量体に対してドーパントとなるXa−が効率良くドープできない場合があり、導電率が低下する傾向にある。

本発明の製造法で得られるインドール誘導体三量体中のXa−はドーパントであり、重合中の酸化剤に由来するプロトン酸の陰イオンである。具体的には、塩素イオン、臭素イオン、ヨウ素イオン、フッ素イオン、硝酸イオン、硫酸イオン、硫酸水素イオン、リン酸イオン、ほうフッ化イオン、過塩素酸イオン、チオシアン酸イオン、酢酸イオン、プロピオン酸イオン、p−トルエンスルホン酸イオン、トリフルオロ酢酸イオン、トリフルオロメタンスルホン酸イオン等の1〜3価の陰イオンや、ポリビニルスルホン酸、ポリスチレンスルホン酸、ポリ(2−アクリルアミド−2−メチルプロパン)スルホン酸、ポリビニル硫酸、ポリ(2−メトキシアニリン−5−スルホン酸)等のスルホン酸基及び/又はカルボキシル基を有する電子伝導型導電性ポリマーなどの高分子酸の陰イオンである。例えば、酸化剤として無水塩化第二鉄を選んで重合を行った場合、インドール誘導体三量体中のドーパントXa−は塩素イオンとなり、トリフルオロ酢酸第二銅を用いて重合を行った場合は、ドーパントXa−はトリフルオロ酢酸イオンとなる。

本発明の製造法で得られるインドール誘導体三量体は、酸化剤として過酸化水素やオゾンを用いる場合以外はドープ型のインドール誘導体三量体であり、その三量体単位に対するドーパントXa−のモル比(ドープ率)mは0.001〜0.5である。酸化剤として過酸化水素やオゾンを用いるとm=0となる。

本発明の燃料電池においてインドール誘導体三量体を電極に具備した触媒として使用する場合、ドーパントXa−の種類が、燃料電池の性能の優劣に大きな影響を与える。燃料電池の性能が良好なインドール誘導体三量体を与えるドーパントXa−は、高分子酸の陰イオンであり、好ましくはポリビニルスルホン酸、ポリスチレンスルホン酸、ポリ(2−アクリルアミド−2−メチルプロパン)スルホン酸、ポリビニル硫酸、ポリ(2−メトキシアニリン−5−スルホン酸)の陰イオンであり、最も好ましくは、ポリビニルスルホン酸、ポリスチレンスルホン酸、ポリ(2−メトキシアニリン−5−スルホン酸)である。

そこで、以下のような手法で、任意の好ましいドーパントXa−を自在に制御することができる。すなわち、本発明のXa−成分の存在下における反応方法により得られたインドール誘導体三量体は、従来から各種導電性ポリマー、電荷移動錯体の脱ドープ工程として公知の方法、すなわち、アンモニア水、水酸化ナトリウム、水酸化リチウムなどのアルカリ性溶液中に導電性ポリマー、電荷移動錯体をケン濁させてドーパントXa−を除去する方法、により脱ドープ型のインドール誘導体三量体(すなわち、ドープ率m=0)を容易に生成することができる。脱ドープ型のインドール誘導体三量体は、再度任意種類、任意の量のドープ剤による処理により任意のドーパントを任意のドープ率だけ有するドープ型のインドール誘導体三量体に容易に変換することができる。例えば、塩素イオン以外の対イオンを有する酸化剤で重合したドープ型インドール誘導体三量体を、水酸化ナトリウム溶液で脱ドープして脱ドープ型のインドール誘導体三量体とした後、それをポリビニルスルホン酸溶液に再ケン濁させることで、ポリビニルスルホン酸ドープ型インドール誘導体三量体へと誘導することが可能である。なお、反応系にXa−成分が存在しない状態、すなわち酸化剤としてオゾンまたは過酸化水素用いた場合には、反応生成物自体が脱ドープ型のインドール誘導体三量体として得られる。

本発明で使用する燃料電池の電極は、インドール誘導体三量体単独、あるいはインドール誘導体三量体と無機金属酸化還元触媒を混合したものを使用する。ここでいう電極とは、金属、金属合金、非金属導電性材料およびその混合物からなる材料に、触媒であるインドール誘導体三量体単独、あるいはインドール誘導体三量体と無機金属酸化還元触媒を混合したものが、塗布、あるいは電子的堆積等の材料形状に適した公知の方法によって微細に分散された複合体のことである。

前記電極の材料となる金属および金属合金は、金、鉄、銀、白金、イリジウム、ルテニウム、パラジウム、鋼、モリブデン、ニッケルおよびその混合物等が挙げられる。そのなかでも、鉄、銀、鋼、ニッケルが特に適している。また電極の材料となる非金属導電性材料は、炭素誘導材料、セラミックス、ポリマー、金属酸化物およびその混合物等が挙げられる。そのなかでも炭素誘導材料であるカーボンシートが最も適している。
