【発明の属する技術分野】
本発明は,自動車等の内燃機関から排出される排ガスの浄化方法及び浄化装置に関し、また、自動車等の内燃機関における空燃比を制御する内燃機関制御装置に関する。

【従来の技術】
現在の排ガス規制では、窒素酸化物NOx、炭化水素HC、一酸化炭素CO等の排ガス成分が対象となっている。このうち、HCはエンジン起動時から約180秒程度のいわゆるエンジン起動直後に多く発生する。そのため、エンジン起動直後の排ガスに含まれるHCを効率よく浄化することが望まれている。

このようなHCを浄化するべく、排ガス中のHCを吸着・浄化させる排ガス浄化技術が特開平5−317701号公報にて提案されている。該公報に開示された技術は、モルデナイト(ゼオライトの一種)に酸化触媒として、白金、パラジウム、コバルト、鉄、ニッケル、銅、銀、マンガンの少なくとも1種を含有させ、さらに酸化活性を向上させる希土類酸化物又はその前駆体を含有させたエンジン排気浄化吸着剤を使用する技術である。

しかしながら、この技術によっても、エンジン排気浄化吸着剤に吸着したHCは,高温排ガスにより触媒温度が上昇すると脱離する。脱離したHCは、触媒温度が触媒におけるHC燃焼温度未満である場合、又は排ガス流路下流に配置された排ガス浄化触媒(例えば、三元触媒)の活性化温度未満である場合に未浄化排ガスとして排出されることとなる。すなわち、これらの場合、一旦吸着したHCが燃焼されずに、排出されることとなる。

エンジン排気浄化吸着剤におけるHCの脱離温度を高温化する技術として、特開2000−167391号公報に、ゼオライトに触媒成分としてマンガンと銀を担持することが記載されている。また、特開平8−229387号公報には、触媒からの酸素供給手段として雰囲気によって酸素含有量が変化するCeO2を用いることが記載されている。

また、排ガス流路における下流に排ガス浄化触媒、更に下流にHC吸着浄化触媒を配置した排気システムでは、HC吸着浄化触媒に流入する排ガス中の酸素濃度がほとんどない。そのため、特開平7−102957号公報には、HC吸着浄化触媒の前方に二次空気を導入する手法が開示されている。

さらに、特開2000−42368号公報には、排ガスの流路に対して上流側から酸素吸着材を含有する触媒及び炭化水素吸着材及び貴金属を含有する触媒を配置し、排ガス流路を切り替え可能なバルブを有する排気ガス浄化装置が開示されている。

【発明が解決しようとする課題】
ところが、上述した公報に開示された手法であっても、一旦吸着したHCを燃焼させるに十分量の酸素を供給することはできず、また、二次空気を導入する手法では装置構成が複雑となるため有効な手法とはいえない。特に、特開2000−42368号公報に開示された装置では、使用している酸素吸着材が200℃以上の温度で酸素を放出するため、炭化水素燃焼開始温度(約150℃)付近で、下流に配置された触媒に対して十分な酸素を供給することができない。従って、当該装置では、炭化水素浄化能力が十分でなく、また、バルブを備えるために複雑な装置構成となってしまう。

そこで、本発明は、上述したような実状に鑑み、炭化水素燃焼温度近傍で、炭化水素を浄化する際に必要な酸素を供給することができ、効率良く炭化水素を浄化できる排ガスの浄化方法、浄化装置及び内燃機関制御装置を提供することを目的としている。

【課題を解決するための手段】
上述した目的を達成した本発明は以下を包含する。
すなわち、本発明に係る排ガス洗浄装置は、内燃機関から排出される排ガスの排ガス流路に配設され、酸素吸着材、炭化水素吸着材及び炭化水素燃焼材を有する触媒部を備え、内燃機関の始動時から排ガスの温度が炭化水素燃焼温度に達する間での期間、空燃比を理論空燃比より高く制御した内燃機関からの排ガスを上記触媒部に接触させることを特徴とするものである。

また、本発明に係る排ガス洗浄装置は、排ガスの温度が炭化水素燃焼温度を超えた後、空燃比を理論空燃比以下に制御した内燃機関からの排ガスを接触させることが好ましい。
さらに、本発明に係る排ガス洗浄装置は、上記触媒部に導入される排ガスの温度を検知する温度センサや排ガスに含まれる酸素濃度を測定する酸素濃度センサ、上記触媒部の上流にプリ触媒を備えるが好ましい。

ここで、本発明に係る排ガス浄化装置において、上記酸素吸着材は、酸素分子直径より大きく、メタン分子直径より小さい細孔直径を有し、以下の組成

を有する結晶を主成分とすることが好ましい。なお、上記式において、M1およびM2は酸素を化学吸着する成分であることが好ましい。

また、本発明に係る排ガス浄化装置において上記酸素吸着材は、インジウム、白金、ジルコニウム、イットリウム、カルシウム、ナトリウム、ビスマス、ランタン、セリウム、銀、ストロンチウム及びネオジムからなる群から選ばれた少なくとも一つでフェリオライトを修飾したものであることが好ましい。
さらに、本発明に係る排ガス浄化装置において上記酸素吸着材は、コバルト、鉄、ニッケル、亜鉛及びマンガンからなる群から選ばれる少なくとも1元素からなる酸化物と酸化銀とを含むことが好ましい。

【発明の実施の形態】
以下、本発明を、図面を参照して詳細に説明する。
本発明を適用した排ガス浄化装置は、図1に示すように、エンジンコントロールユニット10により空燃比を制御されたエンジン1と、エンジン1から排出された排ガスの流路となるエキゾーストパイプ5と備える自動車100に搭載され、酸素吸着材を有する酸素吸着部2と、炭化水素(以下、HCと称する場合もある)を吸着するとともに浄化するHC吸着浄化部3と、エキゾーストパイプ5における酸素吸着部2の上流に配設された温度センサ6とを備えている。すなわち、排ガス浄化装置は、酸素吸着部2とHC吸着浄化部3からなる触媒部を有し、エンジンコントロールユニット10により空燃比が制御されたエンジン1から排出される排ガスを浄化する機能を有する。

なお、本明細書において、「上流」とは、エキゾーストパイプ5内を流れる排ガスの流動方向に対する意味であり、排ガスの流路におけるエンジン側を意味する。自動車100においては、エンジン1を始動するとエンジン1から排出された排ガスは、エキゾーストパイプ5内部を通り、酸素吸着部2及びHC吸着浄化部3に対してこの順で接触して外部へ排気される。

酸素吸着材としては、酸素分子直径より大きく、炭化水素分子、例えばメタン分子直径より小さい細孔直径を有する結晶を使用することができる。細孔直径が炭化水素分子直径以上である結晶を用いた場合、酸素吸着材は、メタン等の炭化水素を吸着し、酸素の吸着量を減少させてしまう。この場合、酸素吸着材は、HC吸着浄化部3において炭化水素を燃焼するのに十分な量の酸素を供給することができない虞がある。具体的に、酸素吸着材としては、イオンで修飾することによって所定の細孔径直径に調整したゼオライトを使用することができる。このゼオライトによれば、酸素分子を物理吸着性を利用して吸着することができる。ゼオライトは以下の式で表される。

式中、M1はNa+などの1価カチオンを表し、M2はCa2+などの2価カチオンを表し、SiとAlの比n/mはゼオライトの種類によって1から無限大迄変化値を表している。ゼオライトをイオン(M1及びM2)で修飾して細孔径直径を調節することにより、酸素分子に相当する分子径の物質のみを吸着することとなる。

また、酸素吸着材として使用するゼオライトは、物理吸着性に加えて化学吸着性を利用して酸素分子を吸着できるものであってもよい。この場合、上記(1)式のM1およびM2は化学吸着性を付与できる成分にする。化学吸着性を付与できる成分としては,インジウム、白金、ジルコニウム、イットリウム、カルシウム、ナトリウム、ビスマス、ランタン、セリウム、銀、ストロンチウム及びネオジムからなる群から選ばれる少なくとも一つの元素を挙げることができる。さらに、酸素吸着材に物理吸着性と化学吸着性を合わせて持たせるには、ベースとなるゼオライトのイオン修飾後の細孔径直径が酸素分子径以上でメタン分子径以下のなる必要がなることが望ましく、ゼオライトとしてフェリエライトを用いることが好ましい。上述した結晶は、炭化水素燃焼温度(約150℃)近傍の温度条件下で、細孔に吸着した酸素を放出することができる。

また、酸素吸着材としては、上述した結晶とは別に、酸化銀と、コバルト、鉄、ニッケル、亜鉛及びマンガンからなる群から選ばれる少なくとも一種の元素の酸化物とを使用してもよい。以下の説明において、コバルト、鉄、ニッケル、亜鉛及びマンガンからなる群から選ばれる少なくとも一種の元素の酸化物と酸化銀とを併せて複合酸化物と称する。この複合酸化物は、200〜400℃といった高温条件下で酸素を放出することができる。

一方、HC吸着浄化部3は、約300℃以上の温度で酸素を放出するセリア(CeO)と炭化水素吸着材と炭化水素燃焼材とを含んでいる。炭化水素吸着材としては、ゼオライトを使用することができる。ゼオライトは組成に応じ異なる細孔径をもつ。自動車排ガス中の炭化水素を吸着するため、ゼオライトとしては、ZSM−5、モルデナイト、BEA等が適するが、自動車排ガス組成に応じて異なる細孔径の複数種のゼオライトを混合しても構わない。

また、炭化水素燃焼材は、炭化水素吸着材に担持させることができる。炭化水素燃焼材としては、白金、パラジウム及びロジウムからなる群から選ばれる少なくとも一種を使用することができる。炭化水素燃焼材としての白金、パラジウム及びロジウムは、酸化物、硝酸塩、炭酸塩、水酸化物、酢酸塩、錯体塩、ジニトロジアミン硝酸塩等の如何なる形態であってもよい。炭化水素燃焼材は、含浸法或いは浸漬法等の手法によって炭化水素吸着材に担持させることができる。炭化水素燃焼材は、炭化水素吸着材から放出された炭化水素を、酸素の存在下で燃焼させることができる。

炭化水素吸着材中には、上述した酸素吸着材である混合酸化物を添加してもよい。炭化水素吸着材中に混合酸化物を添加する方法としては、混合酸化物と上記ゼオライトとを混合したスラリーを基材に塗布した後、焼成する方法を使用することができる。これにより、炭化水素吸着材に混合酸化物を添加することができる。例えば、酸化銀と酸化マンガンとからなる混合酸化物は、硝酸銀と硝酸マンガンとの混合水溶液に希釈アンモニア水を加え、硝酸銀と硝酸マンガンを共沈させた後、乾燥及び焼成を経ることによって調製できる。なお、混合酸化物の共沈物とゼオライトとを混合したスラリーを用いても、混合酸化物を炭化水素吸着材に添加することができる。

酸素吸着部2及びHC吸着浄化部3は、コージェライトハニカム基材、メタルハニカム基材或いは粒状基材等に上記各成分を担持させ、当該基材をエキゾーストパイプ5における排ガス流路に配設することで作製することができる。

温度センサ6は、エキゾーストパイプ5における酸素吸着部2の上流に配設され、エキゾーストパイプ5内を流れる排ガスの温度を測定することができる。温度センサは、エキゾーストパイプ5内を流れる排ガスの温度を測定し、測定した排ガスの温度をエンジンコントロールユニット10に対して出力する。なお、温度センサ6を配設する位置は、酸素吸着部2の上流に限定されず、HC吸着浄化部3内を流れる排ガスの温度測定できる位置であれば如何なる位置に配設されていてもよい。例えば、温度センサ6は、酸素吸着部2とHC吸着浄化部3との間に配設されていてもよいし、HC吸着浄化部3の内部に配設されていてもよい。

エンジンコントロールユニット10は、エンジン1に供給される混合気における空燃比を制御する機能を有している。なお、エンジンコントロールユニット10は、エンジン1に供給される混合気における空燃比を制御する機能のみではなく、エンジン1の動作全てを制御するものであっても良い。エンジンコントロールユニット10は、空燃比を制御して、リーン運転又はストイキ若しくはリッチ運転に制御することができる。

以上のように構成された排ガス浄化装置は、例えば、図2に示すフローチャートに従ってエンジンコントロールユニット10がエンジン1に供給される混合気の空燃比を制御することによって、排ガス中に含まれるHCを効率よく浄化することができる。先ず、ステップ2001において、エンジン1の始動開始から、空燃比を理論空燃比を超える値( A/F=15 〜 30 )に制御してリーン運転制御を行う。次に、コントロールユニット10は、温度センサ6で検知した排ガスの温度が炭化水素燃焼温度以上であるか炭化水素燃焼温度未満であるかを判断する(ステップ2001)。具体的に、ステップ2001においては、ステップ2001における判断の結果、炭化水素燃焼温度を150℃と規定し、排ガス温度が150℃以上であるか150℃未満であるかを判断する。これは、酸素0.5%以下の排ガス中に含まれる、低級オレフィンであるエチレンの燃焼開始温度は150℃であるためである。

また、ステップ2001においては、排ガス温度に換えて、推定触媒温度が150℃以上であるか150℃未満であるかを判断してもよい。推定触媒温度とは、エンジン始動時の排ガス温度と触媒温度との差から予め算出した補正値を用いて、温度センサ6で検知した排ガスの温度から推定される触媒の温度である。本明細書において排ガス温度とは、推定触媒温度を含む意味である。

ステップ2001において、排ガス温度が150℃未満であると判断した場合、図2のフローチャートにおける「yes」に進み、排ガス温度が150℃以上であると判断した場合、図2のフローチャートにおける「no」に進む。ステップ2001で「yes」に進んだ場合には、図2における「スタート」に戻り、上記の処理を繰り返す。また、ステップ2001で「no」に進んだ場合には、ステップ2003に進む。ステップ2003では、エンジンコントロールユニット10は、空燃比を理論空燃比或いは理論空燃比未満の値に制御してストイキ又はリッチ運転制御を行う。

以上のように、図2に示したフローチャートに従ってエンジン1における空燃比を制御することによって、本発明に係る排ガス浄化装置は、エンジン1の始動時から排ガス温度が150℃未満の間において、排ガス中に含まれる酸素分子を酸素吸着部2の酸素吸着材に吸着するとともに、エンジン1の始動時に比較的多量に含まれるHCを炭化水素吸着材に吸着することができる。

また、排ガス浄化装置では、排ガス温度が150℃以上となった後、ストイキ又はリッチ運転するようにエンジン1を制御するため、酸素分子が酸素吸着材にから放出され、HC吸着浄化部3に供給される。HC吸着浄化部3においては、炭化水素燃焼温度を超える温度条件下で酸素が供給されるため、炭化水素吸着材に吸着したHCを燃焼することができる。HC吸着浄化部3が炭化水素燃焼材を含む場合には、炭化水素吸着材から放出された炭化水素を、酸素吸着部3から供給された酸素を用いて効率よく燃焼することができる。

従来の排ガス浄化装置として、排ガス中に含まれる炭化水素を燃焼させる酸素を供給するためにセリア(CeO)を使用したものがある。この従来の排ガス浄化装置においては、排ガスの温度が300℃程度に上昇しなければセリアからの酸素が放出されず、排ガス中の炭化水素を燃焼させることができない。言い換えると、エンジン始動時から排ガス温度が300℃程度に上昇するまでの間においては、炭化水素を放出させていた。

これに対して、本発明に係る排ガス浄化装置においては、エンジン1始動時に比較的多量に含まれる炭化水素を炭化水素吸着材に吸着させ、排ガス温度が炭化水素燃焼温度に上昇した時に酸素吸着材から酸素が放出されるため、炭化水素を燃焼することができる。したがって、本発明に係る排ガス浄化装置によれば、エンジン1始動時に比較的多量に含まれる排ガス中の炭化水素を効率よく浄化することができる。

さらに、排ガス浄化装置では、排ガス温度が更に上昇したときには酸素吸着部2及びHC吸着浄化部3に含まれる混合酸化物から酸素が更に供給され、炭化水素をより確実に燃焼することができる。

また本発明に係る排ガス浄化装置は、図3に示すように、エキゾーストパイプ5における酸素吸着部2の上流に配設された酸素センサ7を備えるものであってもよい。酸素センサ7は、エキゾーストパイプ5内を流れる排ガス中の酸素濃度を検出できる。酸素センサ7で検出した排ガス中の酸素濃度は、エンジンコントロールユニット10に対して出力される。

図3に示した排ガス浄化装置は、例えば、図4に示すフローチャートに従ってエンジンコントロールユニット10がエンジン1に供給される混合気の空燃比を制御することによって、排ガス中に含まれるHCを効率よく浄化することができる。図4に示すフローチャートでは、先ず、ステップ3001でエンジンコントロールユニット10は空燃比を制御して、エンジン1始動時からストイキ又はリッチ運転に制御する。

次に、エンジンコントロールユニット10は、酸素センサ7から出力される排ガス中の酸素濃度が所定の値を超えているか否かを判断する(ステップ3002)。所定の値としては、炭化水素吸着材に吸着した炭化水素を燃焼させるにたる酸素濃度を意味し、具体的には0.5%を例示することができる。すなわち、ステップ3002では、コントロールユニット10が酸素センサ7からの出力に基づいて、排ガス中の酸素濃度が所定の値(例えば0.5%)を超えたか否かを判断する。ステップ3002において、排ガス中の酸素濃度が0.5%以上であると判断した場合にはステップ3005に進み、排ガス中の酸素濃度が0.5%未満であると判断した場合にはスタートに戻る。

排ガス中の酸素濃度が0.5%以上であると判断した場合、ステップ3002で、エンジンコントロールユニット10は、排ガス温度が炭化水素燃焼温度以上であるか否かを判断する。具体的に、ステップ3002においては、炭化水素燃焼温度を150℃と規定し、排ガス温度が150℃以上であるか150℃未満であるかを判断する。

なお、ステップ3003を経てエンジン1をリーン運転に制御した後は、ステップ3002に戻り、排ガス温度が150℃以上であるか150℃未満であるかを同様に判断する。

以上のように、図4に示したフローチャートに従ってエンジン1における空燃比を制御した場合、エンジン始動時からストイキ又はリッチ運転に制御し、排ガス中の酸素濃度が低下(例えば0.5%未満)し、且つ、排ガス温度が炭化水素燃焼温度未満(例えば150℃未満)に低下した場合に、エンジン1をリーン運転に制御する。図4に示したフローチャートに従ってエンジン始動時からストイキ又はリッチ運転に制御することによって、エンジン始動時に十分なパワーを確保することができる。また、この期間に排ガス中に含まれる酸素分子を酸素吸着材に吸着させることができ、且つ、排ガス中に含まれる炭化水素を炭化水素吸着材に吸着させることができる。

さらに、図4に示したフローチャートに従って排ガス中の酸素濃度が低下(例えば0.5%未満)し、且つ、排ガス温度が炭化水素燃焼温度未満(例えば150℃未満)に低下した場合にエンジン1をリーン運転に制御することによって、酸素分子が酸素吸着材にから放出され、HC吸着浄化部3に供給される。HC吸着浄化部3においては、炭化水素燃焼温度を超える温度条件下で酸素が供給されるため、炭化水素吸着材に吸着したHCを燃焼することができる。HC吸着浄化部3が炭化水素燃焼材を含む場合には、炭化水素吸着材から放出された炭化水素を、酸素吸着部3から供給された酸素を用いて効率よく燃焼することができる。

このように、酸素センサ7を用いて排ガス中の酸素濃度を測定し、図4に示したように、排ガス中の酸素濃度に従って空燃比を制御することによって、より精密に制御を行うことができる。

ところで、本発明に係る排ガス浄化装置は、上述したような構成に限定されず、例えば、図5及び6に示すように、エキゾーストパイプ5におけるエンジン1と酸素吸着部2との間に配設したプリ触媒4を有するものであっても良い。プリ触媒4は、三元触媒能を有するものであれば、特に限定されず如何なる材料及び構成を有するものであってもよい。排ガス浄化装置は、プリ触媒により特に排ガス中のNOx成分を効率よく除去することができる。

さらに、本発明に係る排ガス浄化装置は、図7に示すように、酸素吸着材、炭化水素吸着材及び炭化水素燃焼材を有する一体化触媒部9を備えるものであっても良い。すなわち、図7に示した排ガス浄化装置は、エンジンコントロールユニット10により空燃比を制御されたエンジン1と、エンジン1から排出された排ガスの流路となるエキゾーストパイプ5と備える自動車100に搭載され、エンジン1側から順に配設されたプリ触媒4、温度センサ6、酸素センサ7及び一体化触媒部9を備えている。

一体化触媒部9は、図示しないが、ハニカム基材等の基材と、当該基材上に形成した触媒層とを有する触媒を備え、エキゾーストパイプ5内を流れる排ガスと上記触媒とが接触する位置に配設されている。触媒層としては、上述した酸素吸着材、炭化水素吸着材及び炭化水素燃焼材を混合したスラリーを基材上に塗布し、乾燥及び焼成を経ることによって作製することができる。この場合の触媒層は、酸素吸着材、炭化水素吸着材及び炭化水素燃焼材を混合した単層構成となる。また、炭化水素吸着材及び炭化水素燃焼材を混合したスラリーを基材上に塗布し、乾燥及び焼成を経ることによって第1層を作製し、次に、第1層上に酸素吸着材スラリーを塗布し、乾燥及び焼成を経ることによって第2層を作製することによっても、触媒層を作製することができる。この場合の触媒層は、炭化水素吸着材及び炭化水素燃焼材を含む第1層と酸素吸着材を含む第2層とからなる2層構成となる。さらに、同一の担体(ゼオライト)に炭化水素吸着材成分、炭化水素浄化材成分及び酸素吸着材成分を担持させた触媒成分スラリーを基材上に塗布し、乾燥及び焼成を経ることによっても、触媒層を作製することができる。この場合の触媒層は、酸素吸着材成分、炭化水素吸着材成分及び炭化水素燃焼材成分を担持した触媒成分を含む単層構成となる。

【実施例】
以下、実施例を用いて本発明を詳細に説明するが、本発明の技術的範囲は以下の実施例に限定されるものではない。
〔実施例 1 〕
本例では、酸素吸着材について検討した。酸素吸着材は以下のように調製した。先ず、コージェライトハニカム(400セル/in2)に平均細孔直径0.9nmのフェリオライトを120g/L(以下g/Lはコージェライトハニカム体積当たりの担持量)コーティングした後、Agを含浸法で担持させた。

〔実施例 3 〕
