【発明の属する技術分野】
本発明は、液晶表示装置および電子機器に係り、特に信頼性に優れた液晶表示装置、及びその製造方法に関するものである。

【従来の技術】
従来、透明電極を表面に具備する一対の基板間に液晶層を挟持させた構成の液晶表示装置が知られており、例えば透明電極間における電圧印加状態に基づいて液晶の配向状態を変化させ、光を変調し、階調表示を可能にしている。このような液晶表示装置においては、一定方向の偏光面を有する光のみを通す偏光層が設けられ、液晶の配向変化を可視化する役割を担っている。

【発明が解決しようとする課題】
このような偏光層としては、例えば二色性染料等の偏光素子を含む高分子フィルムを主体としてなるものが知られているが、例えば1枚の基板母材から複数個の液晶セル用の基板を切り出す場合には、偏光層は、所定パターンの形状のものを基材上に複数形成し、これを各々分割して切り離して使用に供している。ここで偏光層を構成する二色性染料は水溶性の高いものが多いため、所定パターン形状の偏光層を、例えばフォトリソグラフィ法により基材上にパターン形成する際に、例えばウェットエッチングを行う場合には、当該偏光層が溶解したり、レジストとの密着性の低さ等から層が破壊したりする場合がある。特にレジストの現像工程では、酸性溶液若しくはアルカリ性溶液が一般に用いられ、これらの溶液は二色性染料からなる偏光層に激しく損傷を与える場合がある。また、このようなフォトリソグラフィ工程は工程数が多く、ある程度の時間がかかり、パターン化するための工程を簡易化することが望まれている。

本発明の課題は、簡便にパターン化した偏光層を得ることが可能なを有する液晶表示装置と、その製造方法、さらには該液晶表示装置を備えた電子機器を提供することにある。

【課題を解決するための手段】
上記課題を解決するために、本発明の液晶表示装置は、互いに対向して配置された上基板と下基板との間に液晶層が挟持され、前記液晶層の上下に設けられた一対の偏光層を有した液晶表示装置であって、前記下基板の内面側に設けられた電極層の上側に前記偏光層が形成され、前記下基板側の前記偏光層が水溶性且つ偏光性を示す水溶性成分を含んでなり、前記液晶層を前記上下基板の間に封止しているシール材の外周端よりも内側に形成されており、前記偏光層上には無機配向膜が形成されていることを特徴とする。

このような本発明の液晶表示装置では、例えばプラズマ等によるアッシングにより、基板上に形成した偏光層のうち、上記無機配向膜が形成されていない領域の偏光層を除去することで、無機配向膜のパターン形状に応じて偏光層をパターン形成することが可能となるのである。このようにパターン形成に際しアッシングを適用可能な構成とし、ウェットエッチングを用いた場合に比して工程数が削減され、製造が簡便となるとともに、水溶性の偏光層をパターン形成するに際してエッチング液等による偏光層の損傷が生じなくなり、パターン化後の偏光層の信頼性も高くなる。また、アッシングを適用可能とするために無機配向膜を適用したが、該無機配向膜は、偏光層との密着性も高く、該偏光層の保護層として機能するとともに、例えば配向性発現のためにラビング工程を必要としないため、ラビング工程のような水洗浄を必要とせず、したがって、水溶性の偏光層が水洗浄により溶出する等の不具合を回避できる。さらに本発明では無機配向膜が電気光学物質を配向させる機能を有するため、元来の液晶表示装置における配向膜の機能を無機配向膜が兼備した構成となっている。なお、アッシングとしては、プラズマを用いたアッシング、あるいはUV/O3を用いたアッシング等を例示することができる。

このように本発明では、パターン化した無機配向膜を形成するのみで、従来から行っていたウェットエッチングを用いたフォトリソグラフィ法とは異なり、水溶性材料のパターン形成にも有効に且つ簡便に利用できるアッシングを可能とし、しかも、無機配向膜であるため、偏光層との密着性も良く、電気光学物質との配向性付与機能をも兼備させることができ、すなわち製法上及び構成上のメリットを備えた極めて効率的な構成となったのである。なお、本発明の偏光層は、アッシングによりパターン化を行って使用に供されることが前提とされるため、本発明においては液晶表示装置の基板として無機材料を用いることが基板の耐久性を考慮した上で好ましい。

さらに、特に本発明の構成では、以下に述べるように偏光層と無機配向膜とを非常に簡便な方法で形成することが可能である。すなわち、本発明の液晶表示装置の製造方法は、基材上に、水溶性且つ偏光性を示す水溶性偏光成分を含む層を形成する工程と、形成した水溶性偏光成分を含む層上に、無機配向膜を形成する工程とを含むことを特徴とする。このような製造方法によると、水溶性偏光成分を含む層を基材上に形成した後に、該形成層に対して無機配向膜を所定のパターン形状で形成し、上述のようなアッシングにて無機配向膜のパターンに倣って、パターン化した偏光層を得ることができ、液晶表示装置の基板の内側に偏光層と配向膜を同時に平面視略同一形状で形成することが可能となる。

なお、無機配向膜を形成する工程においては、所定のパターン形状のマスクを用いたマスク蒸着を行うものとすることができる。このようなマスク蒸着により、所定のパターン形状を備えた無機配向膜を簡便に得ることができ、この場合の具体的な蒸着方法としては例えばSiOを用いた斜方蒸着法を例示することができる。このような斜方蒸着膜は、ラビング処理を行わずとも液晶分子等に対して配向性を付与することが可能で、上述したように水溶性偏光成分を含んでなる本発明の液晶表示装置の構成について好ましいものとなる。

また、上記水溶性偏光成分としては解離基を備えてなるものを例示することができ、例えば解離基を有する二色性染料(二色性色素)を、さらに具体的には酸性染料を用いることができる。その詳細な構成としては、下記に示す化学式(1)〜(10)で示される化合物を含むものとすることができる。

次に、本発明の液晶表示装置は基板の内側に偏光層を有し、さらに該偏光層上に無機配向膜を有することを特徴とするため、上述した偏光層を上記方法でパターン化処理することで損傷の少ない信頼性の高いパターン化偏光層を得ることができ、このパターン化偏光層を液晶表示装置の偏光層として適用することで、本発明の信頼性の高い液晶表示装置を非常に簡便に提供可能となる。

さらに、本発明の電子機器は、上記液晶表示装置を備えたことを特徴とし、このような電子機器は、耐湿性の高い表示部を備えた構成となり、その信頼性が極めて高いものとなる。

【発明の実施の形態】
以下、本発明の実施の形態について、図面を参照して説明する。なお、本実施の形態においては、各図において各層や各部材を図面上で認識可能な程度の大きさとするため、各層や各部材毎に縮尺を異ならしめてある。

(偏光層及び偏光層の製造方法)
図1は、本実施形態の液晶表示装置に構成される偏光層の製造工程及び使用処理工程を示す平面模式図であって、特に図1(b)は偏光層の一実施形態を示す平面模式図である。具体的に、図1(a)に示した偏光層を備えるプレ基材に無機配向膜を形成することで、本実施形態に係る図1(b)に示す偏光層付き基板が得られ、これに対し更に所定の使用処理を行うことで、図1(c)に示す使用に供するパターン化した偏光層を備える基板が得られるのである。これをパターンごとに切り離して用いることで本発明の液晶表示装置に用いることができる。以下、更に詳細に偏光層の構成、及び製造工程について説明する。

図1(b)に示した偏光層付き基板1は、ガラス基板等の基材5と、その基材5上に面内ベタ状に形成された偏光層21と、その偏光層21上に面内においてパターン形状を備える無機配向膜10とを含んで構成されている。なお、無機配向膜10は矩形状のものがマトリクス状にパターン形成された構成を具備している。

偏光層21は、水溶性を示す二色性染料(水溶性偏光成分)を含んで構成され、0.1μm〜0.3μm程度の層厚を有している。この場合、二色性染料は例えば酸性染料を主体として構成され、具体的にはアニオン性の解離基を含みリオトロピック液晶性を示すものにて構成されており、例えば下記化学式(1)〜(10)の中から選択される1種若しくは2種以上のものを採用することができる。

一方、無機配向膜10は、SiOの斜方蒸着膜にて構成され、偏光層21の保護膜としての機能、及び当該偏光層付き基板1を電気光学装置用基板として用いたときの電気光学物質に対する配向性付与用膜としての機能を兼備している。また、無機配向膜10は矩形状のものが偏光層21上にマトリクス状にパターン形成された構成を具備しており、その膜厚は10nm〜100nm程度とされている。

このような偏光層付き基板11を使用するに際しては、無機配向膜10をマスクとして当該偏光層付き基板11に対してプラズマアッシングを行い、無機配向膜10が形成されていない領域の偏光層21を選択的に除去し、基材5上に偏光層21及び無機配向膜10が矩形状のパターン形状で積層した構成とする。このようなアッシングにより、偏光層付き基板1を図1(c)に示すようなパターン化した偏光層21及び無機配向膜10を有するパターン化偏光層付き基板11とすることができる。得られたパターン化偏光層付き基板11を所定パターン毎に分割して切り離して液晶表示装置の基板として用いる。このような構成の液晶表示装置は製造方法が簡便で且つ信頼性の高い液晶表示装置となる。

次に、図1(b)に示す偏光層付き基板1の製造方法について説明する。
まず、図1(a)に示すように、基材5上に二色性染料から構成される偏光層21を基材面内にベタ状に塗布形成する。この場合、具体的には、上記化学式(1)〜(10)に示した化合物を含む原料を、水等の溶媒に溶解若しくは分散させ、この溶液若しくは分散液をドクターブレード法等にて塗布形成することができる。

続いて、形成した偏光層21に対してマスクを用いた斜方蒸着により、図1(b)に示す所定パターンの無機配向膜10を形成する。具体的には、図2に示すような斜方蒸着装置300を用いて行うものとしており、この場合、偏光層21を備える基材5を装置中央付近に配設し、この偏光層21上にマスク27を施して、そのマスク形状に対応した蒸着を行っている。その概略を説明すると、まず、真空ポンプ310を作動させると、蒸着室308が真空化し、さらに加熱装置(図示略)により蒸着源302を加熱すると蒸着源302から酸化珪素の蒸気が発生する。そして、蒸着源302から発生した酸化珪素の蒸気流は、開口部303aを通過し、所定の角度で偏光層21の表面に蒸着され、本実施の形態では、特にマスク27の開口部に対応したパターン形状の蒸着膜が偏光層21上に形成され、図1(b)に示すような偏光層付き基板1を得ることができる。

このように得られた偏光層付き基板1に対し、プラズマアッシング処理を行い偏光層をパターン化するわけであるが、この場合のプラズマアッシング処理はプラズマアッシング装置を用いて行われ、該装置ではプラズマを利用してフッ素などのガスラジカルを発生させ、そのラジカルの作用により薄膜をエッチングするものとしている。具体的に本実施形態の場合、無機配向膜10が形成されていない外部に露出した領域に対して選択的にガスラジカルが作用し、その露出部分を剥離するものとしている。したがって、酸・アルカリ等のエッチング液を用いた処理に比して、偏光層21において損傷が生じ難く、得られるパターン化偏光層付き基板11は信頼性の高いものとなる。

(液晶表示装置)
次に、上記偏光層付き基板1から得られるパターン化偏光層付き基板11を用いた液晶表示装置について、その一実施形態を図3を参照しつつ説明する。図3に示した本実施形態の液晶表示装置200は、反射表示モードと透過表示モードとを兼備する半透過反射型の液晶表示装置であって、図示上側から反射表示用の照明光又は太陽光等の外光が入射し、図示下側から透過表示用の光源光が入射するものとされている。なお、本実施形態においては、各図において各層や各部材を図面上で認識可能な程度の大きさとするため、各層や各部材毎に縮尺を異ならしめてある。

液晶表示装置200は、対向して配置された上基板101と下基板102との間に液晶層104を挟持してなり、該液晶層104をシール材105で封止した液晶パネル100と、この液晶パネル100の背面側(図示下側)に配設されたバックライト(照明装置)130とを備えて構成されている。液晶パネル100の上基板101の内面側(液晶層104側)には、カラーフィルタ層111と、平坦化膜112と、共通電極113と、配向膜115とが形成されており、上基板101の外面側(図示上面側)には、前方散乱板117と、位相差板118と、偏光層119とがこの順で積層されている。

一方、液晶パネル100の下基板102の内面側(液晶層104側)には、Alを主体として構成され、基板面内においてマトリクス状に配列された反射電極120と、その反射電極120の上層に形成された内面偏光層121と、さらに上層に形成された無機配向膜125とが設けられ、また、下基板102の外面側には、偏光層129が設けられている。そして、反射電極120には、部分的に透孔110が設けられており、この透孔110を介してバックライト130の光を液晶層104に入射させるようになっている。

本実施形態の液晶表示装置200においては、内面偏光層121として図1(c)に示したパターン化偏光層付き基板11から切り離して得られたものを使用している。具体的には、下基板102として基材5が用いられ、その基材5は所定パターンの反射電極120を含んでなり、この反射電極120を含む基材5上に図1(c)に示したようにパターン化した偏光層21及び無機配向膜10を形成して、これをパターン毎に切り離したもの本実施形態に係る下基板102として適用している。

図4は、上記構成を備えた液晶表示装置200の表示原理を説明するための説明図であり、図3に示した液晶表示装置200の要部のみが図示されている。また、図示左側は反射表示モードにおける動作を示し、図示右側は透過表示モードにおける動作を示している。本実施形態の液晶表示装置200では、図4に示すように、液晶層104に電圧を印加した状態(オン状態)とすると、反射モード、透過モードのいずれにおいても、そのドットは暗表示され、電圧を印加しない状態(オフ状態)では、そのドットは明表示されるようになっている。

まず、反射表示モードでは、図4左側に示すように、液晶パネル100に入射した外光は、紙面に平行な透過軸を有する偏光層119により紙面に平行な直線偏光に変換されて液晶層104に入射する。ここで、液晶層104がオン状態の場合には、この入射光は、紙面に平行な直線偏光のまま内面偏光層121に入射し、紙面に垂直な透過軸を有する内面偏光層121により吸収されるので、ドットが暗表示される。一方、液晶層104がオフ状態の場合には、液晶層104の作用により紙面に垂直な直線偏光に変換されて内面偏光層121へ入射し、この内面偏光層121を透過した後、反射電極120により反射され、再び内面偏光層121を透過して液晶層104に入射する。そして、液晶層104の作用により紙面に平行な直線偏光に変換され、偏光層119を透過して上基板101の外側へ出射される。このようにして、ドットが明表示される。

次に、透過表示モードでは、図4右側に示すように、バックライト130から出射された光は、偏光層129により紙面に垂直な直線偏光に変換された後、反射電極120に設けられた透孔110を通過して内面偏光層121に入射し、紙面に垂直な透過軸を有する内面偏光層121を透過して液晶層104に入射する。ここで、液晶層104がオン状態の場合には、この入射光は液晶層104による作用を受けずに、紙面に垂直な直線偏光のまま上基板101の偏光層119に入射し、紙面に平行な透過軸を有するこの偏光層119に吸収され、ドットが暗表示される。一方、液晶層104がオフ状態の場合には、入射光は液晶層104の作用により紙面に平行な直線偏光に変換されて偏光層119に入射する。そして、偏光層119を透過して外側へ出射され、ドットが明表示される。

このように、図3に示す内面偏光層121を基板102の内側に備えた液晶表示装置200においては、透過表示モードの明表示時に液晶層104から偏光層119に入射する光が直線偏光とされていることで、偏光層119による光の吸収がほとんど無く、透過表示モードにおいても明るい表示を得ることができる。また、下基板102と液晶層104との間に設ける内面偏光層121として図1(c)に示したパターン化偏光層付き基板11から得られるものを採用したため、製造時における損傷が少なく、信頼性の高い液晶表示装置200を提供可能になる。この場合、図1(c)に示したパターン化偏光層付き基板11を、そのパターンに沿って切り離したものを使用し、実質的には偏光層21及び無機配向膜10を含む領域が内面偏光層121の偏光性付与の主体をなすこととなる。

また、パターン化偏光層付き基板11をパターン毎に切り離す場合、該パターン部分周縁の溝部に切り目を入れて切り離しを行うわけであるが、その切り離しの際に偏光層21及び無機配向膜10が形成されていない部分(代部分)を、該偏光層21及び無機配向膜10の外縁に意図的に残し、この代部分にシール材105を形成することとしている。したがって、図3に示すように内面偏光層121の外縁は、シール材151の内側に配設されることとなり、内面偏光層121において、偏光層21に水が染み込む等の不具合が生じ難くなる。

【発明の効果】
以上、詳細に説明したように、本発明の液晶表示装置によると、アッシングにより、基材上に形成された偏光層のうち無機配向膜が形成されていない領域の偏光層を除去することができ、無機配向膜のパターン形状に応じたパターンの偏光層(パターン化偏光層)付き基板を有する液晶表示装置を得ることが可能となる。このようにパターン形成においてアッシングを適用可能であるため、製造が簡便で、水溶性の偏光層をパターン形成するに際してもエッチング液等による偏光層の損傷が生じなくなり、液晶表示装置の信頼性も高くなる。
