【発明の属する技術分野】
本発明はナノ金属粒子クラスター、その製造方法、その処理方法、及び、少なくとも磁気を利用する記録媒体に関するものであり、特に、ナノ金属粒子の無秩序な凝集による巨大化を防止するためのクラスターの構成に特徴のあるナノ金属粒子クラスター、その製造方法、その処理方法、及び、少なくとも磁気を利用する記録媒体に関するものである。

【従来の技術】
従来より、情報記録装置である磁気記録装置(所謂ハードディスクドライブ)はコンピュータや各種携帯情報端末、例えば、モバイルパソコン、携帯電話、ゲーム機、デジタルカメラ、車載ナビゲーション等の外部記憶装置として一般に広く使用されている。

この様な磁気ディスク装置における急速な高記録密度化に伴って記録密度に対応したノイズの抑制は、常に重要な課題となっており、磁気記録媒体においては、磁性体の結晶粒の微細化、およびその粒径の均一化が、ノイズ低減のために必要となる。

磁性金属を、ナノメートルスケールで、かつ粒径が均一な結晶として得る方法の一つとして、化学合成法を挙げることができる(必要ならば、特開2000−48340号公報、米国特許第6,254,662号明細書参照)。

この様な粒子径が均一なナノ磁性金属粒子を用いることにより、磁気記録媒体におけるノイズの低減が期待できる。

【発明が解決しようとする課題】
しかしながら、上記の合成方法によって得られるナノ磁性金属粒子は、内部の金属原子の配列が不規則であるため、そのままでは磁性体として望ましい性質を示さない。

そのため、化学合成法により調製されたナノ磁性金属粒子は、基板上に成膜した後に結晶構造を規則化させる必要があるが、そのためには500℃以上という高い温度で加熱処理を行わねばならず、その際にナノ磁性金属粒子の無秩序な凝集が発生し、結晶粒の巨大化が進行するという問題がある(必要ならば、Applied Phisics Letters Vol.80,No.14,pp.2583参照)。

なお、ナノ金属粒子の結晶構造規則化が、高温を必要とするのは、結晶構造の変化がナノ金属粒子内部の金属原子の拡散・再配列以外では起こらないため、構造変化に要する活性化エネルギーが非常に大きいためである。

また、化学合成法により調製されたナノ磁性金属粒子は、表面が有機酸やアミンによって保護されているが、この有機化合物の膜は、500℃以上の高温では、破壊されてしまい、これが、ナノ磁性金属粒子が熱処理によって、無秩序に凝集してしまう理由である。

したがって、本発明は、ナノ磁性金属粒子の無秩序な凝集を抑制して、微小で且つ均一な磁性粒子からなる磁性膜を形成してノイズを低減することを目的とする。

【課題を解決するための手段】
図1は本発明の原理的構成図であり、この図1を参照して本発明における課題を解決するための手段を説明する。

上記目的を達成するため、本発明は、ナノ金属粒子クラスター3において、直径が0.5nm乃至10nmの範囲にあるナノ金属粒子1の集合からなる構造体であって、集合体としての直径が100nmを超えないことを特徴とする。

即ち、ナノ金属粒子1同士が直接接触している場合、接触面では周囲に構造欠陥を持つ原子が多く、これらは粒子内部の原子よりもはるかに不安定であるために、構造変化のための活性化エネルギーが低く、また加熱時に、ナノ金属粒子クラスター3には、より安定な球形に近づくよう、変形する力が加わるため、これに伴って構成原子の移動も容易に起こるため、単独のナノ金属粒子1より低い温度で結晶構造の変化が可能になる。
なお、この場合のナノ金属粒子1及びナノ金属粒子クラスターの直径、即ち、粒径は、後述する透過電子顕微鏡像から取得するものである。

以上の要因によって、加熱処理によるクラスター内部のナノ金属粒子1の結晶構造変化が、クラスター間の凝集に優先して起こるため低温処理が可能になり、この低温処理においては、ナノ金属粒子クラスター3間の凝集は起こらないため、粒径がナノメートルスケールで、かつ粒径分散の少ない、磁性金属結晶を得ることができる。

なお、低ノイズの磁気記録媒体に用いる場合には、集合体の直径の分散を20%未満にすることが望ましい。
この様な磁気記録媒体に用いる場合には、ナノ金属粒子1の構成元素として少なくともFeを含み、且つ、他の構成元素としてPt、Ni、Co、Cu、Ag、Mn、Pbのうちの少なくとも1種の元素を含む様にすることが望ましい。

また、製造方法としては、直径が0.5nmから10nmの範囲にあるナノ金属粒子1を、炭化水素、アルコール、エーテル、エステルの内のいずれかの有機溶媒に分散し、100〜4 00℃の温度、より好適には150〜300℃で加熱、攪拌すれば良い。
なお、100℃未満ではクラスター化が進行せず、一方、400℃を超えるとナノ金属粒子1の表面を保護している有機物2が分解しやすくなる。

また、製造に際しては、両親媒性安定剤として炭素数が6〜22の有機酸、例えば、カルボン酸、スルホン酸、スルフィン酸、ホスホン酸のいずれか、或いは、アミンの少なくとも一方を有機溶媒に添加し、有機酸或いはアミンの添加量によって、生成するナノ金属粒子クラスター3の粒径を調節することができ、有機酸・アミンの量が少ないほど、ナノ金属粒子クラスター3の粒径は大きくなる。
なお、炭素数が5以下の場合には、熱処理に際して有機酸が気化しやすくなり、一方、炭素数が23以上の場合には、ナノ金属粒子クラスター3の周囲を覆う有機物2の殻が厚くなりすぎる。

また、生成したナノ金属粒子クラスター3は、内部の金属原子の配列が不規則であるため、そのままでは磁性体として望ましい性質を示さないので、生成したナノ金属粒子クラスター3を加熱し、ナノ金属粒子クラスター3を構成する金属粒子内部の結晶構造を変化させる必要がある。
なお、この加熱処理は、何らかの基板上にナノ金属クラスターを成膜した状態で行っても良いし、ナノ金属クラスターの分散溶液に対して行っても良い。

本発明のナノ金属粒子クラスター3は、少なくとも磁気を利用する記録媒体、即ち、磁気記録媒体あるいは光磁気記録媒体において、記録材料として用いられるだけでなく、例えば記録材料の下地として用いることにより、記録材料層の結晶粒径制御に用いることもできる。

【発明の実施の形態】
ここで、本発明の第1の実施の形態のナノ金属粒子クラスターの製造工程を説明する。
化学合成法によって調製された、平均粒径が、0.2〜10nm、例えば、3.2nm、粒径の分散が、例えば、5%のFe:Pt=1:1からなるナノ金属粒子30mgを、有機溶媒として1mLのオクチルエーテル中に分散した分散液を作製する。
なお、ナノ金属粒子の表面には、化学合成工程において使用したオレイン酸:オレイルアミン=1:1の有機溶媒に由来するオレイン酸・オレイルアミンが付着している。

この分散液に、オレイン酸1.5μLとオレイルアミン1.5μLを加えて100〜400℃、より好適は150〜300℃、例えば、300℃において1時間攪拌し、遠心分離によって精製を行ったところ、平均粒径4.8nmで、粒径の分散が11%のナノ金属粒子クラスターが得られた。
なお、この場合の平均粒径は、ナノ粒子或いはナノクラスターの透過型電子顕微鏡で得られた像をスキャナーで読み取り、スキャナー像から粒子の面積を求め、スキャナー像が真円であると仮定して求めた面積から算出した直径の各粒子の平均値を意味する。

図2(a)は、上述の加熱・攪拌処理を行う前のナノ金属粒子の走査型電子顕微鏡像を模写したものであり、約4nm程度の球状のぼやけた像が観察された。

図2(b)は、上述の加熱・攪拌処理を行った後のナノ金属粒子クラスターの走査型電子顕微鏡像を模写したものであり、長径が約7nm程度の楕円状のぼやけた像が観察された。
この走査型電子顕微鏡像からは、3〜5個のナノ金属粒子からナノ金属粒子クラスターが構成されていると推測される。

次に、加熱・攪拌処理時において添加するオレイン酸とオレイルアミンの量を変化させて、ナノ金属粒子クラスターの粒径の変化を調べたので、以下において説明する。
化学合成法によるFe:Pt=1:1のFePtナノ金属粒子を30mgを、有機溶媒としてのオクチルエーテル1mLに対して追加したオレイン酸・オレイルアミンの量の変化によりナノ金属粒子クラスターの粒径変化を示したものである。

表から明らかなように、オレイン酸・オレイルアミンの量の増加とともに、ナノ金属粒子クラスターの粒径が小さくなるとともに分散も小さくなることが理解される。
なお、オレイン酸、オレイルアミンの量が、各1.5μLを超えると、ナノ金属粒子クラスターは生成しなかった。

この様に、本発明の第1の実施の形態によれば、平均粒径が100nmを超えず、且つ、粒径の分散が20%以下のナノ金属粒子クラスターが再現性良く得られることが理解される。

次に、本発明の第2の実施の形態のナノ金属粒子クラスターの処理方法を説明する。
この第2の実施の形態においては、まず、Fe:Pt=1:1で、平均粒径が3.4nmのナノ金属粒子から、上述の製造方法により製造した平均粒径4.8nmのナノ金属粒子クラスターを、ヘキサンに例えば、5mg/mLの割合で分散し、この分散液をシリコン単結晶ウエハ上に滴下・乾燥させることにより、ナノ金属粒子クラスターを塗布する。

次いで、ナノ金属粒子クラスターを塗布したシリコン単結晶ウエハを例えば、1×10−4Paの真空条件下、300〜600℃で加熱処理を行った後に、保磁力を測定した。

図3(a)は、保磁力の熱処理温度依存性の説明図であり、ナノ金属粒子クラスター内部の結晶構造規則化は400℃以下の温度で起こりはじめ、500℃未満の熱処理温度においても、実用上問題のない8〜9kOe程度の保磁力が得られることが理解される。

この様な保磁力の増加は、結晶構造の規則化が進行した結果起こるため、ナノ金属クラスターの形成により、結晶構造規則化に必要な温度が低下したことが示されている。

また、ナノ金属粒子クラスターにおいては、560℃以上では無秩序な凝集が起こったが、530℃以下の処理温度ではナノ金属粒子クラスター間の凝集は見られず、結晶粒径は熱処理前と実質的に同等であり、磁気記録媒体の低ノイズ化に好適な磁性材料となっていることも示された。

図3(b)は、比較のために、同一組成のFePtナノ金属粒子を用いて、同様の実験を行った結果を示したものである。
この場合には、500℃未満の処理温度では、保磁力の増加がほどんど見られなかった。
また、この場合には、560℃以上の処理温度で無秩序な凝集が起こり、結晶粒の巨大化が進行していた。

次に、図4を参照して、本発明の第3の実施の形態のナノ金属粒子クラスターを用いた垂直磁気記録媒体を説明する。

図4は、本発明の第3の実施の形態の垂直磁気記録媒体の概略的断面図であり、実際にはガラス基板に対して対称的に磁性層が設けられるが、ここでは、一方の面側の成膜構造を示す。
まず、DCマグネトロンスパッタ法を用いて、ガラス基板11上に裏打層12及び中間層13を順次成膜する。
この場合の裏打層12としては、厚さが、例えば、100nmのFeC膜/厚さが、例えば、3nmのC膜/厚さが、例えば、100nmのFeC膜からなり、ここでは、各FeC膜におけるFe:Cの組成比(原子数比)をFe:C=80:20とする。
また、中間層13としては、磁気記録層15と裏打層12とを磁気的に分離するために、厚さが、例えば、5nmのMgO層を用いる。

次いで、Fe:Pt=1:1で、平均粒径が3.4nmのナノ金属粒子から、上述の製造方法により製造した平均粒径4.8nmのナノ金属粒子クラスター14を、ヘキサンに例えば、5mg/mLの割合で分散し、この分散液を中間層13上に滴下・乾燥させたのち、1×10−4Paの真空条件下、300〜530℃で加熱処理を行って厚さが、例えば、30nmの磁気記録層15を形成する。

次いで、再び、DCマグネトロンスパッタ法を用いて、厚さが、例えば、5nmのDLC(ダイアモンド・ライク・カーボン)膜を堆積させて保護膜16とする。

次いで、保護膜16の上にパーフルオロカーボンからなる潤滑剤膜17を形成することによって、ナノ金属粒子クラスター14からなる磁気記録層15を備えた磁気記録媒体の基本構造が完成する。

この第3の実施の形態の磁気記録媒体においては、磁気記録層15を粒径分散の小さなナノ磁性金属粒子クラスター14によって構成しているので、結晶構造規則化のための熱処理温度を低温度化でき、それによって、熱処理によって結晶粒が無秩序凝集して巨大化することがないので、ノイズの低減が可能になる。

以上、本発明の各実施の形態を説明したが、本発明は各実施の形態に記載した構成及び条件に限られるものではなく、各種の変更が可能である。
例えば、上記の各実施の形態においては、ナノ金属粒子クラスターを構成するナノ金属粒子としてFe:Pt=1:1のFePtナノ金属粒子を用いているが、他の組成比のFePtナノ金属粒子を用いても良いものである。

また、ナノ金属粒子はFePtナノ金属粒子に限られるものではなく、Fe、Pt、Ni、Co、Cu、Ag、Mn、Pbのうちの少なくとも2種の元素を含むようにすれば良い。

また、上述の場合には、磁気的用途を前提としているので、少なくともFeを構成元素としているが、この様なナノ金属粒子クラスターの製造方法は、磁気的用途以外にも適用可能であり、その場合には構成元素として必ずしもFeを含む必要はない。

また、上記の第1の実施の形態においては、ナノ金属粒子クラスターを製造する場合の有機溶媒としてオクチルエーテルを用いているが、オクチルエーテルに限られるものではなく、他のエーテルを用いても良いものであり、さらには、炭化水素、アルコール、或いは、エステルを用いても良いものである。

また、上記の第1の実施の形態においては、ナノ金属粒子クラスターを製造する場合の有機溶媒に1:1の容積比のオレイン酸及びオレインアミンを添加しているが、これは、ナノ金属粒子を化学合成する際のオレイン酸とオレインアミンの比と揃えたためにすぎず、他の容積比でも良く、場合によって、何方か一方のみを添加しても良いものである。

また、この場合の有機酸は、カルボン酸の一種であるオレイン酸の代わりに、他のカルボン酸或いは多の有機酸を用いても良く、例えば、炭素数が6〜22のカルボン酸、スルホン酸、スルフィン酸、或いは、ホスホン酸を用いても良いものである。

また、上記の第2及び第3の実施の形態においては、ナノ金属粒子クラスターの結晶構造規則化のための熱処理を基板に塗布・成膜した後に行っているが、ナノ金属粒子クラスターの分散溶液に対して行っても良いものである。
