本発明は、金型に関するものである。

【従来の技術】
従来、射出成形機においては、加熱シリンダ内において加熱され溶融させられた樹脂を、高圧で射出して金型装置のキャビティ空間に充填(てん)し、該キャビティ空間内において冷却して固化させた後、成形品を取り出すようになっている。

前記射出成形機は金型装置、型締装置及び射出装置から成り、前記金型装置は、固定金型及び可動金型を備え、前記型締装置は、固定プラテン、可動プラテン、型締用モータ等を備え、該型締用モータを駆動し、固定プラテンに対して可動プラテンを進退させることによって前記金型装置の型閉じ、型締め及び型開きを行う。

一方、前記射出装置は、ホッパから供給された樹脂を加熱して溶融させる加熱シリンダ、溶融させられた樹脂を射出するための射出ノズル等を備え、前記加熱シリンダ内にスクリューが進退自在に、かつ、回転自在に配設される。そして、該スクリューを、射出用モータを駆動することによって前進させることにより射出ノズルから樹脂が射出され、計量用モータを駆動することによって回転させ、それに伴って後退させることにより樹脂の計量が行われる。

ところで、金型の冷却性向は母材の材質に依存している。また、成形品として、ディスク基板、プラスチック製のレンズ等の精密部品を製造する場合、前記金型装置のキャビティ空間の型表面によって成形品の品質が支配されるので、金型装置の各種の寸法に高い精度が求められる。そこで、次のような方法で金型を製造するようにしている。なお、金型装置は、キャビティ、コア等の金型本体を備えるだけでなく、必要に応じて金型本体に取り付けられる中子、入子等を備えるので、本明細書及び図面の説明において、金型本体、中子、入子等を総称して金型という。なお、ディスク基板を製造する場合、スタンパは入子として使用される(例えば、特許文献1参照。)。

図において、11は入子として使用される金型、12は平坦(たん)な平面S1を有する金型の原型、すなわち、金型原型、13は膜厚が100〜200〔μm〕のめっき層、すなわち、ニッケル−リンめっき層である。

前記構成の金型11を製造する場合、まず、第1の工程で、2〜5〔%〕のクロムを含有するSKD等の鋼材から成る図示されない母材ブランクを作成し、第2の工程で、20〜200〔μm〕の誤差範囲で母材ブランクに対して粗加工を行い、金型原型12を形成する。次に、第3の工程で前記金型原型12に対して焼入れ及び焼戻しを行う。

そして、第4の工程で、金型原型12のうちの、少なくともキャビティ空間を形成する型表面S2を形成するために、前記金型原型12に対して無電解ニッケル−リンめっきを行い、ニッケル−リンめっき層13を一様な厚さで形成し、第5の工程で、ニッケル−リンめっき層13に対して300〜400〔℃〕の温度で熱処理を行い、ニッケル−リンめっき層13の応力を除去するとともに、硬度(HRC)を50〜54にする。

次に、第6の工程で、砥(と)石によって金型原型12の全体に対して外径加工を行い、基準面を形成した後、第7の工程で、ニッケル−リンめっき層13に対してダイヤモンドバイト切削による粗形状加工を行い、型表面S2を形成する。その後、第8の工程で、前記型表面S2に対してダイヤモンドバイト切削による仕上加工を行い、金型11を仕上げる。

この場合、ニッケル−リンめっき層13は、表層が非結晶(アモルファス)状態であるので、結晶状態である場合と比べて、結晶粒界に起因する段差が形成されない。したがって、高い精度で金型11を製造することができる。

【発明が解決しようとする課題】
しかしながら、前記従来の金型11においては、例えば、表面に凹凸を有する成形品を製造する場合、金型11は、型表面S2に微細な凹凸から成るパターンが形成された入子として金型装置にセットされ、金型装置のキャビティ空間に樹脂が充填され、型表面S2に形成されたパターンが前記樹脂に転写され、該樹脂が冷却されて原型基板が形成され、そのとき、前記パターンが原型基板に転写される。

そして、充填時における前記キャビティ空間に充填された樹脂の熱は、前記ニッケル−リンめっき層13を介して金型原型12へ伝達される。この場合、前記ニッケル−リンめっき層13の厚さは、通常、100〜200〔μm〕であり、小さいので、樹脂の熱は直ちに金型原型12へ伝達され、前記キャビティ空間内の樹脂の温度は急激に低下する。したがって、前記パターンを樹脂に精度よく転写させることができない。

そして、射出ノズルから射出された樹脂は、金型装置に形成されたスプルー及びゲートを通過してキャビティ空間に充填されるので、キャビティ空間内において、樹脂は、スプルー及びゲートに近い中央部分から周辺部分に向けて流れる。したがって、樹脂は、キャビティ空間内を流れるのに伴って、金型装置の型板等によって冷却されると、中央部分に近いほど樹脂の温度が高いのに対して、周辺部分に近いほど樹脂の温度が低くなってしまう。

その結果、キャビティ空間から取り出された後の成形品における各部の温度を均一にすることができず、温度のばらつきによってディスク基板に歪(ひず)みが発生し、成形品を高い精度で安定して製造することができず、成形品の品質が低下してしまう。また、成形品の精度を高くするために、金型11を熱伝導率の低い材料を用いて形成すると、型表面S2の温度が低くなるまでに時間がかかり、成形サイクルが長くなってしまう。

本発明は、前記従来の金型の問題点を解決して、成形品を高い精度で安定して製造することができ、成形品の品質を向上させることができる金型を提供することを目的とする。

【課題を解決するための手段】
そのために、本発明の金型においては、熱伝導率の異なる二つの層を有する。

【発明の実施の形態】
以下、本発明の実施の形態について図面を参照しながら詳細に説明する。この場合、CD、DVD等のディスク基板のほかに、レンズ等の精密部品を成形品として製造するための金型について説明する。

図3は本発明の第1の実施の形態における金型の製造装置の概念図、図4は本発明の第1の実施の形態における金型の製造方法を示す概念図である。

図において、21は放電プラズマ焼結装置、22は円筒形の形状を有する密封された筐(きょう)体であり、該筐体22内のチャンバは、雰囲気制御部16に配設された真空発生源としての図示されない真空ポンプに接続され、該真空ポンプを作動させることによって真空にされる。なお、筐体22内を真空にするのに代えて、筐体22内にアルゴンガス等の不活性ガスを充填することもできる。また、前記筐体22の壁内には、図示されない冷却管が配設され、該冷却管内を冷却媒体としての冷却水が循環させられ、前記チャンバが冷却される。そのために、前記冷却管は、冷却系41を介して冷却装置17と接続され、該冷却装置17から冷却系41を介して冷却管に冷却水が供給される。

前記構成の放電プラズマ焼結装置21において、放電プラズマ焼結を行う場合、まず、上電極34を上方に移動させ、上パンチ32を上方に移動させてダイ31の上端を開口させ、ダイ31及び下パンチ33によって形成された有底の充填室に所定の材料から成る焼結用粉末30を充填する。

続いて、上パンチ32及び上電極34を下方に移動させ、前記充填室を密閉した後、前記制御部38の図示されない加圧処理手段は、加圧処理を行い、加圧機構36を作動させて上電極34及び下電極35を介して上パンチ32及び下パンチ33を移動させて、焼結用粉末30を所定の加圧力Pで加圧する。そして、前記制御部38の図示されない電圧印加処理手段は、電圧印加処理を行い、電源37を作動させて、上電極34と下電極35との間を約10分間パルス通電する。そのために、上電極34と下電極35との間に、例えば、0.1〜5〔V〕の電圧が印加され、約1000〜8000〔A〕の直流のパルス状の電流が流される。なお、本実施の形態においては、直流のパルス状の電流が流されるようになっているが、矩(く)形波、三角波、台形波等の電流を流したり、交番電流を流したりすることもできる。さらに、一定の時間同じ値の電流を流すこともできる。

これに伴って、焼結用粉末30は、加熱されて約500〜3000〔℃〕の温度になり、放電プラズマ焼結によって焼結され、焼結体になる。この場合、焼結用粉末30を構成する各粉末が互いに接触する点において熱が発生し、各粉末同士が結合する。なお、焼結用粉末30の取扱性を良好にするために、焼結用粉末30に所定のバインダが添加されるが、該バインダは前記パルス状の電流が流れる際に吹き飛ばされる。

本実施の形態において、基層62は第1の材料としてのSUS304によって、最外層63は第2の材料としての純粋ニッケルによって、断熱層64は第3の材料としてのジルコニア(酸化ジルコニウムZrO2 )によって形成される。

このように、金型61を使用した場合には、充填直後において型表面S13の温度を高くすることができるので、前記パターンを精度良く転写することができ、ディスク基板の品質を向上させることができる。さらに、基層62の母材として銅を用いることによって、充填直後において樹脂の熱より高くされた型表面S13の温度を急激に低くすことができる。したがって、成形サイクルを長くすることなく型表面S13の温度を高くすることができ、ディスク基板の品質を向上させることができる。

ところで、射出ノズル83から射出された樹脂は、スプルー81を流れ、ゲート82を通過してキャビティ空間Cに充填されるが、冷却される際のキャビティ空間C内の樹脂の温度分布にばらつきが発生すると、キャビティ空間Cから取り出された後のディスク基板における各部の温度を均一にすることができなくなってしまう。
