【発明の属する技術分野】
本発明は、液滴を吐出するノズル開口と連通する圧力発生室に供給された液体を圧電素子を介して加圧することによって、ノズル開口から液滴を吐出させる液体噴射ヘッド及び液体噴射装置に関し、特に、インク滴を吐出するインクジェット式記録ヘッド及びインクジェット式記録装置に関する。

【従来の技術】
液体噴射装置としては、例えば、圧電素子や発熱素子によりインク滴吐出のための圧力を発生させる複数の圧力発生室と、各圧力発生室にインクを供給する共通のリザーバと、各圧力発生室に連通するノズル開口とを備えたインクジェット式記録ヘッドを具備するインクジェット式記録装置があり、このインクジェット式記録装置では、印字信号に対応するノズルと連通した圧力発生室内のインクに吐出エネルギを印加してノズル開口からインク滴を吐出させる。

このようなインクジェット式記録ヘッドには、前述したように圧力発生室として圧力発生室内に駆動信号によりジュール熱を発生する抵抗線等の発熱素子を設け、この発熱素子の発生するバブルによってノズル開口からインク滴を吐出させるものと、圧力発生室の一部を振動板で構成し、この振動板を圧電素子により変形させてノズル開口からインク滴を吐出させる圧電振動式の2種類のものに大別される。

また、圧電振動式のインクジェット式記録ヘッドには、圧電素子を軸方向に伸長、収縮する縦振動モードの圧電アクチュエータを使用したものと、たわみ振動モードの圧電アクチュエータを使用したものの2種類が実用化されている。

前者は圧電素子の端面を振動板に当接させることにより圧力発生室の容積を変化させることができて、高密度印刷に適したヘッドの製作が可能である反面、圧電素子をノズル開口の配列ピッチに一致させて櫛歯状に切り分けるという困難な工程や、切り分けられた圧電素子を圧力発生室に位置決めして固定する作業が必要となり、製造工程が複雑であるという問題がある。

これに対して後者は、圧電材料のグリーンシートを圧力発生室の形状に合わせて貼付し、これを焼成するという比較的簡単な工程で振動板に圧電素子を作り付けることができるものの、たわみ振動を利用する関係上、ある程度の面積が必要となり、高密度配列が困難であるという問題がある。

一方、後者の記録ヘッドの不都合を解消すべく、特開平5−286131号公報に見られるように、振動板の表面全体に亙って成膜技術により均一な圧電材料層を形成し、この圧電材料層をリソグラフィ法により圧力発生室に対応する形状に切り分けて各圧力発生室毎に独立するように圧電素子を形成したものが提案されている。

これによれば圧電素子を振動板に貼付ける作業が不要となって、リソグラフィ法という精密で、かつ簡便な手法で圧電素子を作り付けることができるばかりでなく、圧電素子の厚みを薄くできて高速駆動が可能になるという利点がある。

そして、このような薄膜で形成された圧電素子を用いることにより、印刷品質及び印刷速度を向上することができるが、近年、印刷品質及び印刷速度のさらなる向上が望まれている。

【発明が解決しようとする課題】
このような要望には、ノズル開口の配列数を増やすことによって応えることはできるが、ノズル開口の配列数の増加に伴い圧電素子を駆動するための駆動ICを大型化しなければならないという問題がある。

すなわち、駆動ICを比較的大きく形成すると、著しくコストが増加してしまうという問題がある。また、駆動ICを大型化しようとすると、電圧降下等の発生の虞があり、それを防止するために配線の面積を比較的大きく確保する必要がある。したがって、駆動ICが必要以上に大型化してしまうという問題がある。

さらに、駆動ICは、一定の長さ以上の大きさで形成するのが困難であり、ノズルの配列数の増加に対応しきれない虞がある。

また、このような問題は、インクを吐出するインクジェット式記録ヘッドだけでなく、勿論、インク以外の液体を吐出する他の液体噴射ヘッドにおいても、同様に存在する。

本発明はこのような事情に鑑み、ヘッドの小型化を図ることができると共に、ノズル開口の配列数を増加させることのできる液体噴射ヘッド及び液体噴射装置を提供することを課題とする。

【課題を解決するための手段】
上記課題を解決する本発明の第1の態様は、ノズル開口に連通する圧力発生室が画成される流路形成基板と、該流路形成基板に振動板を介して設けられる下電極、圧電体層及び上電極からなる圧電素子とを具備する液体噴射ヘッドにおいて、前記流路形成基板の前記圧電素子側に接合される接合基板を有し、該接合基板上には外部配線が接続される配線パターンと、前記圧電素子を駆動するための少なくとも2つの駆動ICが前記圧力発生室の並設方向に沿って所定間隔で搭載され、且つこれらの駆動ICには、前記圧電素子に分配される駆動電圧が供給される駆動電圧供給パッドが設けられていると共に、前記配線パターンから延設される入力配線が接続されて所定の駆動信号が入力される信号入力パッドと、入力された駆動信号の一部が出力される信号出力パッドとが配設され、隣接する一方の駆動ICの信号出力パッドと他方の駆動ICの信号入力パッドとが連結配線によって接続されていることを特徴とする液体噴射ヘッドにある。

【発明の実施の形態】
以下に本発明を実施形態に基づいて詳細に説明する。

(実施形態1)
図1は、実施形態1に係るインクジェット式記録ヘッドの概略を示す分解斜視図であり、図2は、図1の概略平面図及び断面図であり、図3は、駆動ICと接続配線との接続状態を示す図であり、図4は、インクジェット式記録ヘッドの要部を概略的に示す断面図である。

図示するように、流路形成基板10は、本実施形態では面方位(110)のシリコン単結晶基板からなり、その一方面には予め熱酸化により形成した二酸化シリコンからなる、厚さ1〜2μmの弾性膜50が形成されている。

この流路形成基板10には、その他方面側から異方性エッチングすることにより、複数の隔壁11によって区画された圧力発生室12が幅方向に2列並設され、その長手方向外側には、各圧力発生室12の共通のインク室となるリザーバ100の一部を構成する連通部13が形成され、各圧力発生室12の長手方向一端部とそれぞれインク供給路14を介して連通されている。

ここで、異方性エッチングは、シリコン単結晶基板のエッチングレートの違いを利用して行われる。例えば、本実施形態では、シリコン単結晶基板をKOH等のアルカリ溶液に浸漬すると、徐々に侵食されて(110)面に垂直な第1の(111)面と、この第1の(111)面と約70度の角度をなし且つ上記(110)面と約35度の角度をなす第2の(111)面とが出現し、(110)面のエッチングレートと比較して(111)面のエッチングレートが約1/180であるという性質を利用して行われる。かかる異方性エッチングにより、二つの第1の(111)面と斜めの二つの第2の(111)面とで形成される平行四辺形状の深さ加工を基本として精密加工を行うことができ、圧力発生室12を高密度に配列することができる。

本実施形態では、各圧力発生室12の長辺を第1の(111)面で、短辺を第2の(111)面で形成している。この圧力発生室12は、流路形成基板10をほぼ貫通して弾性膜50に達するまでエッチングすることにより形成されている。ここで、弾性膜50は、シリコン単結晶基板をエッチングするアルカリ溶液に侵される量がきわめて小さい。また各圧力発生室12の一端に連通する各インク供給路14は、圧力発生室12より浅く形成されており、圧力発生室12に流入するインクの流路抵抗を一定に保持している。すなわち、インク供給路14は、シリコン単結晶基板を厚さ方向に途中までエッチング(ハーフエッチング)することにより形成されている。なお、ハーフエッチングは、エッチング時間の調整により行われる。

このような流路形成基板10の厚さは、圧力発生室12を配列密度に合わせて最適な厚さを選択すればよく、圧力発生室12の配列密度が、例えば、1インチ当たり180個(180dpi)程度であれば、流路形成基板10の厚さは、220μm程度であればよいが、例えば、200dpi以上と比較的高密度に配列する場合には、流路形成基板10の厚さは100μm以下と比較的薄くするのが好ましい。これは、隣接する圧力発生室12間の隔壁11の剛性を保ちつつ、配列密度を高くできるからである。

また、流路形成基板10の開口面側には、各圧力発生室12のインク供給路14とは反対側で連通するノズル開口21が穿設されたノズルプレート20が接着剤や熱溶着フィルム等を介して固着されている。なお、ノズルプレート20は、厚さが例えば、0.1〜1mmで、線膨張係数が300℃以下で、例えば2.5〜4.5[×10−6/℃]であるガラスセラミックス、又は不錆鋼などからなる。ノズルプレート20は、一方の面で流路形成基板10の一面を全面的に覆い、シリコン単結晶基板を衝撃や外力から保護する補強板の役目も果たす。

ここで、インク滴吐出圧力をインクに与える圧力発生室12の大きさと、インク滴を吐出するノズル開口21の大きさとは、吐出するインク滴の量、吐出スピード、吐出周波数に応じて最適化される。例えば、1インチ当たり360個のインク滴を記録する場合、ノズル開口21は数十μmの直径で精度よく形成する必要がある。

一方、流路形成基板10の開口面とは反対側の弾性膜50の上には、厚さが例えば、約0.2μmの下電極膜60と、厚さが例えば、約0.5〜5μmの圧電体層70と、厚さが例えば、約0.1μmの上電極膜80とが、後述するプロセスで積層形成されて、圧電素子300を構成している。ここで、圧電素子300は、下電極膜60、圧電体層70、及び上電極膜80を含む部分をいう。一般的には、圧電素子300の何れか一方の電極を共通電極とし、他方の電極及び圧電体層70を各圧力発生室12毎にパターニングして構成する。そして、ここではパターニングされた何れか一方の電極及び圧電体層70から構成され、両電極への電圧の印加により圧電歪みが生じる部分を圧電体能動部という。本実施形態では、下電極膜60は圧電素子300の共通電極とし、上電極膜80を圧電素子300の個別電極としているが、駆動回路や配線の都合でこれを逆にしても支障はない。何れの場合においても、各圧力発生室12毎に圧電体能動部が形成されていることになる。また、ここでは、圧電素子300と当該圧電素子300の駆動により変位が生じる振動板とを合わせて圧電アクチュエータと称する。なお、上述した例では、弾性膜50及び下電極膜60が振動板として作用する。

なお、圧電素子300の個別電極である各上電極膜80には、圧力発生室12のインク供給路14とは反対側の端部近傍から引き出されて圧力発生室12の列間に対向する領域の弾性膜50上まで延設される、例えば、金(Au)等からなるリード電極90が接続されている。

このような圧電素子300が形成された流路形成基板10上には、圧電素子300に対向する領域に、圧電素子300の運動を阻害しない程度の空間を有しこの空間を密封可能な圧電素子保持部31を有する封止基板30が接合されている。また、この封止基板30には、リザーバ100の少なくとも一部を構成するリザーバ部32が設けられている。リザーバ部32は、本実施形態では、封止基板30を厚さ方向に貫通して圧力発生室12の幅方向に亘って形成されており、上述したように、流路形成基板10の連通部13と連通されて各圧力発生室12の共通のインク室となるリザーバ100を構成している。

このようなリザーバ形成基板30としては、流路形成基板10の熱膨張率と略同一の材料、例えば、ガラス、セラミック材料等を用いることが好ましく、本実施形態では、流路形成基板10と同一材料のシリコン単結晶基板を用いて形成した。

また、封止基板30の略中央部、すなわち、圧力発生室12の列間に対向する領域には、封止基板30を厚さ方向に貫通する貫通孔33が設けられている。そして、各圧電素子300から引き出されたリード電極90の先端部近傍がこの貫通孔33内で露出され、後述する駆動IC110とボンディングワイヤからなる駆動配線111によって接続されている。

また、封止基板30上には、複数の駆動IC110(第1の駆動IC110A,第2の駆動IC110B)が、各圧力発生室12の列に対応する領域のそれぞれに、圧力発生室12の並設方向に沿って配置されている。例えば、本実施形態では、封止基板30の各圧力発生室12の列に対向する領域に、第1の駆動IC110A及び第2の駆動IC110Bがその長手方向に沿って所定間隔で固定されている。

また、これらの駆動IC110は、ボンディングワイヤからなる入力配線115によって封止基板30上に設けられた配線パターン120に接続され、この配線パターン120は、封止基板30の端部近傍でFPC等の外部配線130と接続されている。そして、外部配線130から供給される信号は、配線パターン120を介して各駆動IC110にそれぞれ供給されるようになっている。

詳細には、図3及び図4に示すように、第1の駆動IC110A及び第2の駆動IC110Bが、封止基板30上に外部配線130側からその長手方向に沿って並設されている。そして、これら第1及び第2の駆動IC110A及び110B上には、各圧電素子300を駆動するための駆動電圧が入力される複数の駆動電圧供給パッド113が長手方向に亘って間欠的に複数設けられている。また各駆動電圧供給パッド113は、隣接する駆動電圧供給パッド113同士がボンディングワイヤ等の導電性ワイヤからなる接続配線114によって接続されている。そして、並設された両端の各駆動電圧供給パッド113は、ボンディングワイヤ等の導電性ワイヤからなる入力配線115によって配線パターン120に接続されている。

したがって、外部配線130から入力された駆動電圧は、各駆動IC110の長手方向に沿って延設されている配線パターン120を介して、その長手方向両端部側からそれぞれ供給されるようになっている。

また、各駆動IC110の長手方向一端部、本実施形態では、外部配線130側の端部近傍には、主に制御系の信号である駆動信号が入力される複数の信号入力パッド116がそれぞれ配設されている。また、各駆動IC110の長手方向他端部近傍には、信号入力パッド116を介して入力された駆動信号の一部が出力される複数の信号出力パッド117がそれぞれ配設されている。そして、第1の駆動IC110Aの各信号入力パッド116には、各駆動信号に対応する配線パターン120から延設された入力配線115がそれぞれ接続されている。

さらに、本実施形態では、各駆動IC110の長手方向他端部側にも、駆動信号の一部が入力される信号入力パッド118が設けられ、これらの信号入力パッド118は、第1の駆動IC110Aと第2の駆動IC110Bとの間隙部分で、入力配線115によって配線パターン120と接続されている。すなわち、所定の駆動信号は、各駆動IC110の長手方向両端部側から入力されるようになっている。

一方、第2の駆動IC110Bの信号入力パッド116の一部には、第1の駆動IC110Aの信号入力パッド118と同様に、第1の駆動IC110Aと第2の駆動IC110Bとの間隙部分の配線パターン120から引き出された入力配線115が接続されるが、所定の駆動信号に対応する入力信号パッド116、すなわち、第1の駆動IC110Aに設けられた信号出力パッド117に対応する信号入力パッド116(116A)には、この信号出力パッド117から延設されたボンディングワイヤ等の導電性ワイヤからなる連結配線119が接続されている。すなわち、駆動信号の一部は、第1の駆動IC110Aを介して第2の駆動IC110Bに入力されるようになっている。

ここで、駆動信号とは、例えば、駆動ICを駆動するための電源信号及びグランド信号や、シリアル信号、あるいはクロック信号、ラッチ信号等の各種制御系信号を含む。そして、第1及び2の駆動IC110A,110Bに供給される駆動信号のうち、電圧降下の影響を受けやすい駆動信号、例えば、電源信号やグランド信号等は、各駆動IC110に接続配線114から入力配線115を介して供給することが望ましい。

このため、本実施形態では、制御系の駆動信号であるラッチ信号(LAT)、クロック信号(SCLK)等が、第1の駆動IC110Aの信号出力パッド117から連結配線119を介して第2の駆動IC110Bの信号入力パッド116(116A)に入力されるようにした。なお、図3では、信号入力パッド116の数等を一部省略しているため、実際とは異なっている。

なお、シリアル信号も、第1の駆動IC110Aを介して第2の駆動IC110Bに供給するようにしてもよいが、クロック信号を高くする必要があり、必要以上に周波数を高くするとEMC対策等によりコストアップにつながってしまうため、あまり好ましくない。

以上説明したように、本実施形態の構成では、配線パターン120から入力配線115を引き出すためのスペースを小さく抑えることができるため、比較的容易にヘッドの小型化を図ることができる。また、複数の駆動IC110を容易に並設することができるため、大幅なコストアップを抑えて、多ノズル化、例えば、一列当たりのノズル開口数を360個程度としたインクジェット式記録ヘッドを実現することができる。

さらに、本実施形態では、各信号入力パッド116,118を第1及び第2の駆動IC110A,110Bの長手方向端部近傍に設け、入力配線115をその長手方向に沿って延設するようにした。すなわち、入力配線115が、駆動IC110の幅の内側で配線パターン120と接続されるようにした。これにより、各駆動IC110の幅方向外側に、入力配線115を引き出すためのスペースを確保する必要がなく、ヘッドの幅を大幅に縮小することができる。

なお、図1及び図2に示すように、このような第1及び第2の駆動ICが搭載された封止基板30上には、さらに、封止膜41及び固定板42とからなるコンプライアンス基板40が接合されている。ここで、封止膜41は、剛性が低く可撓性を有する材料(例えば、厚さが6μmのポリフェニレンサルファイド(PPS)フィルム)からなり、この封止膜41によってリザーバ部32の一方面が封止されている。また、固定板42は、金属等の硬質の材料(例えば、厚さが30μmのステンレス鋼(SUS)等)で形成される。この固定板42のリザーバ100に対向する領域は、厚さ方向に完全に除去された開口部43となっているため、リザーバ100の一方面は可撓性を有する封止膜41のみで封止されている。

TECHNICAL FIELD OF THE INVENTION
