【発明の属する技術分野】
本発明は、中間転写体を備えた画像形成装置に関するものであり、特に、中間転写体上に残留した現像剤をクリーニングする技術に関する。

【従来の技術】
従来、複写機、レーザービームプリンタ等の画像形成装置において、中間転写体を使用するものが知られている。このものは、感光ドラム(第1の像担持体)表面に形成したトナー像(現像剤像)を中間転写体(第2の像担持体)に転写する1次転写工程を複数色のトナー像について繰り返すことにより中間転写体上に複数色のトナー像を形成し、次に、これら中間転写体上の複数色のトナー像を、紙等の転写材上に一括して2次転写することにより、転写材上にカラー画像(多色画像)を形成するものである。

上述の、中間転写体を利用した画像形成装置においては、各色のトナー像の重ね合わせズレ(色ズレ)のない画像を得ることができるという利点を有する。反面、中間転写体から転写材への2次転写の後に、中間転写体上に2次転写残トナー(残留した現像剤)が存在し、この2次転写残トナーの除去が一つの技術的課題となっている。

特に、中間体に弾性体を用いた場合にはブレードによるクリーニングが困難なため、中間体のクリーニング技術が重要となっている。

この課題を解決するための手段としては、2次転写前のトナー像にプラス電荷を付与する電荷付与手段と、中間転写体表面の移動方向についての2次転写位置の下流側でかつ1次転写ニップの上流側に配置した帯電手段とを設け、この帯電手段によって、2次転写残トナーを感光ドラムの表面電位と逆極性に帯電させるとともに、中間転写体上の逆極性の2次転写残トナーを1次転写と同時に1次転写ニップを介して感光ドラム表面に戻すという技術が提案されている(特開平9−50167号公報など)。

例えば、図7のように、Pa→Pb→Pc→Pd(MCYK)の順で、中間転写体128に順次画像形成し、2次転写部126で転写材108に転写する構成の画像形成装置において、中間転写体128の2次転写部126の下流側に帯電ローラ(ICLローラ)130を設ける方式が知られている(ICL方式)。この方式によれば、中間転写体128に残った転写残トナーは帯電ローラ(ICLローラ)130によって逆極性に帯電され、第1ステーションPaの転写位置124で次の画像形成と同時に感光ドラム121上に逆転写されて、Pa内のクリーニング装置125で回収される。

また、図8のように、中間転写体128に電圧を印加したクリーニングローラ131を接し、静電的にトナーをクリーニングローラ131に付着させ、クリーニングローラ131からブレード132によってトナーを剥ぎ取る構成も知られている。

【発明が解決しようとする課題】
しかしながら上記従来例であるICL方式では、以下に述べるようなクリーニング不良とネガゴーストとの二つの問題が発生する。

(1)クリーニング不良
ICLローラを通過して帯電を受けたトナーの内部層が低いトリボのままであると、次画像にクリーニング不良を発生させてしまう。クリーニングは、プラスに帯電された2次転写残トナーを、感光ドラムと中間転写体との間の電界で回収することによって行われるため、弱いプラスもしくはマイナスのトリボを持ったトナーは回収されず、次画像のベタ白部にクリーニング不良のポジゴーストとして表れ、大きな画像欠陥となる。

これを防止するためには内部層のトナーのトリボもプラスなるような大電流をICLローラに流す必要がある。しかし、この場合にはトナー層の表層のトリボはさらに高いトリボを持つことになる。

(2)ネガゴースト
ICLローラを通過した後のトナー層の最表層は強く帯電を受けており、そのトリボは+50μC/g以上にも達する。このようなトナーは1次転写ニップでクリーニングされる際に、次画像に悪影響を与える。クリーニングと同時に1次転写の行われる次画像のトナートリボは、−20μC/g程度に過ぎない。したがって、このようなトナーはクリーニングされる強いプラスのトリボを持ったトナーに静電的に吸着されてしまい、中間転写体に1次転写されることなく感光ドラムに戻ってしまう。

したがって、例えばベタ黒画像を形成しようとしても、前画像に対応する部分のトナーが感光ドラムに戻ってしまっているため、濃度差を生じ、ネガゴーストとして観察されることになる。

このような現象を防止するためには、ICLローラに流す電流を少なくして2次転写残トナーの強くプラスに帯電された表層のトリボを下げることが有効であるが、このような対処をすると内部層のトナーは帯電されないため、クリーニング不良は逆に激しくなる。

このように、クリーニング不良とネガゴーストは背反するものであり、ICLローラに流す電流を大きくすると、ネガゴーストが激しくなり、小さくすると逆にクリーニング不良が激しくなるため、両者を満足する領域が見いだせない。

ICLローラによるクリーニング性として、2次転写残トナーの量とクリーニング性および、ネガゴーストの関係は図9のようになっており、2次転写残トナーの量が多くなるとラチチュードが無くなる。そのため、転写効率の悪い高温・高湿環境や、厚紙などの転写残トナーはクリーニングできない。

一方、クリーニングローラによる方式では、2次転写残トナーは両極性のトナーがあるため、極性が逆のトナーはクリーニングできない。また、極性が均一であったとしても、クリーニングローラへの静電付着も、転写効率と同様に100%ではないため、2次転写残トナーが多い場合や、パッチなどはクリーニングしきれない。

本発明は上記実情に鑑みてなされたものであって、その目的とするところは、2次転写残トナーを確実にクリーニングし、高品位な画像形成を行うことのできる画像形成装置を提供することにある。

【課題を解決するための手段】
上記目的を達成するために本発明の画像形成装置にあっては、現像剤像を担持する第1の像担持体と、該第1の像担持体から1次転写された現像剤像を担持しつつ回転して、2次転写位置にて該現像剤像を転写材に2次転写する第2の像担持体と、前記2次転写位置よりも下流側に設けられ、前記第2の像担持体表面に残留した現像剤のうち少なくとも一部を回収する現像剤回収手段と、該現像剤回収手段よりも下流側で且つ前記第1の像担持体による1次転写位置よりも上流側に設けられ、前記第2の像担持体表面に残留した現像剤を前記第1の像担持体に担持されている現像剤の帯電極性とは逆極性に帯電する現像剤帯電手段と、を備えたことを特徴とする。

以下に図面を参照して、この発明の好適な実施の形態を例示的に詳しく説明する。ただし、この実施の形態に記載されている構成部品の寸法、材質、形状、その相対配置などは、特に特定的な記載がない限りは、この発明の範囲をそれらのみに限定する趣旨のものではない。

(第1の実施の形態)
図1は、本発明の第1の実施の形態に係る画像形成装置を示す概略構成図である。図1に示す画像形成装置は、中間転写方式の電子写真フルカラープリンタであり、この電子写真フルカラープリンタは、A3が最大通紙幅サイズであり、プロセススピードが100mm/secである。

同図において、感光ドラム1は第1の像担持体であり、例えば直径86mmのOPC感光ドラムである。この感光ドラム1は、アルミニウムドラム基板上に下引き層、電荷注入防止層、電荷発生層、電荷輸送層および保護層を備えた構成である。保護層は光硬化性のアクリルバインダーに抵抗値調整のための酸化スズと、離型性のためのテフロン(登録商標)粒子とを分散させたものである。

この感光ドラム1は、図示矢印R1の回転方向に回転駆動される。そして、感光ドラム1の回転方向R1に沿って順に、感光ドラム1を−500Vに均一帯電させる帯電手段(2,3)、画像情報書き込み手段4、現像手段(6,7)、第2の像担持体としての中間転写体8、および、クリーニングブレード9aを有するクリーニング装置9が配されている。

帯電手段は、帯電部材としての帯電ローラ2にバイアス電源3を接続した構成である。バイアス電源3から帯電ローラ2に印加される電圧は、−500Vの直流電圧に1000Hzの正弦波で2000Vのピーク間電圧Vppの交流電圧を重畳させたものである。そして、帯電手段は、バイアス電源3から帯電ローラ2に電圧を印加することにより絶縁体の感光ドラム1に対して放電によって電荷を移動させて帯電を行う。

帯電された感光ドラム1の表面には、画像情報書き込み手段4によって画像信号に同期して強度変調されたレーザ光が画像露光され、静電潜像が形成される。レーザ光によって露光された部分の感光ドラム1の表面電位(明部電位)は−200Vになるようにレーザ光強度が設定されている。

現像手段は、独立した磁性一成分の現像器6と、この現像器6とは別に設けたロータリ方式の非磁性一成分の現像器7と、不図示の現像バイアス電源とを備えて構成される。現像器6はブラック画像を現像し、現像器7はシアン、マゼンタ、イエローの色画像を現像する。そして、感光ドラム1に形成された静電潜像は、現像器6,7によって可視画像化され、トナー像(現像剤像)が形成される。

現像器6に内蔵されているブラックトナーは、粒径6μmの粉砕トナーに球状化処理を施したものであり、ポリエステルバインダーに対してマグネタイト100部、他に荷電制御剤、滑剤などを内添したものである。また、現像器7に内蔵されているカラートナーは、重合法によって製造され、ワックスを内包するカプセルタイプの球形非磁性トナーである。

プリントを行う場合には、必要とされる色に応じて現像器6,7が感光ドラム1に対向する所定の位置に移動し、静電潜像を現像する。それぞれの現像器6,7には−350Vの直流に、2000Hz、ピーク間電圧2000Vの矩形波を重畳したバイアスが印加され、現像スリーブと感光ドラム1との間に交番電界を形成し、トナーを飛翔させるジャンピング方式で反転現像を行う。

本実施の形態で用いた中間転写体8は、直径186mmの固体ドラムに形成されており、最大通紙サイズの第3の像担持体としての転写材(本実施の形態ではA3サイズ)に相当する画像が書き込めるような周長を持っている。

金属のドラム8b上には弾性層として中抵抗のゴム層8cが肉厚5mmで被覆され、さらにこのゴム層8cは離型性を確保するために20μmのコーティングが施されている。ゴムはNBRとエチレンオキシドとで形成されており、エチレンオキシドによって体積抵抗値を105Ωcmに低抵抗化している。コーティングはアクリルバインダーにPTFE粒子を400部分散させたものであり、中間転写体8の表面上の10cm2の領域と金属ドラムとの間に100Vの電圧を印加して測定した電流から換算した抵抗値は106Ωである。

感光ドラム1上のトナーを中間転写体8上に1次転写するために金属ドラムには1次転写バイアスとしてバイアス電源8aから+100Vを印加する。実際には感光ドラム1上のトナー像が形成される領域は露光位置であるVL=−200Vになっているため、1次転写コントラストはこれらの差分の300Vとなっている。

一般的な電子写真方式の画像形成装置における転写効率は85%程度であり、本実施の形態のプリンタでは2次転写前のトナー層を再帯電器10により再帯電しているため、転写効率を95%程度にまで高めることができるが、中間転写体8とトナーとの間の鏡映力や、ファンデルワールス力が存在するため、静電転写方式で転写効率を100%にすることは難しく、2次転写残トナーが残ることは避けられない。

この2次転写残トナーは一般的には転写電流によって反転されたプラス電荷を持つことになるが、転写電流が低い時や転写材の抵抗値が低い時にはマイナス電荷のままであることもあり、不安定である。

本実施の形態の電子写真方式の画像形成装置では、1次転写ニップにおいて次画像の1次転写を行いながら、前画像の2次転写残トナーを同時回収するプロセスを用いる。

前述したように、感光ドラム1は、表面に静電潜像が形成されることにより−200〜−500Vの表面電位を持つことになり、中間転写体8には、バイアス電源8aから+100Vのバイアスが印加されている。したがって、1次転写ニップに働く力は、マイナストナーが中間転写体8に向かう力であり、プラストナーが感光ドラム1に戻る力である。

しかし、2次転写残トナーは、先に述べたようにトナートリボが低かったり、不安定であったりすると、感光ドラム1に回収されず、次画像にクリーニング不良やゴーストとして現れ、画像不良を引き起こしてしまうことがある。

そこで、本実施の形態では、トナー帯電器17によって2次転写後の2次転写残トナーを強制的に帯電して感光ドラム1に回収させる手法を採用している。

トナー帯電器17としては、帯電ローラ15を中間転写体8と接触させて帯電バイアス電源16から電流を流すことによって、2次転写残トナーを帯電するものである。このときトナー帯電器17は、2次転写残トナーを感光ドラム1に担持されているトナーの帯電極性とは逆極性に帯電する。以下、感光ドラム1に接触する帯電ローラ2と区別するために2次転写残トナー除電用の帯電ローラ15をICLローラ15という。

ICLローラ15によるトナー層の帯電は放電によって行われる。これは本実施の形態で用いているトナーが絶縁性トナーであるためであり、中抵抗の中間転写体8やICLローラ15から電荷の注入をほとんど受けず、専らICLローラ15の表面からの放電によってのみしか帯電を受けない。

直径6mmの芯金の上に設けた導電ゴム層はEPDMゴムにカーボンを分散させた体積抵抗値107Ωcmに調整した中抵抗ゴムであり、ICLローラ15としての抵抗値は、ICLローラ15を中間転写体8の金属ドラムに押し当てて幅3mmの接触ニップを形成し、これとローラ芯金の間に100Vの直流電圧を印加して測定した抵抗値で106Ωであった。

しかし、ICLローラ15に電圧を印加してトナー層の帯電を行った場合には、帯電を受けるのはトナー層の最表層だけになってしまう。つまり、トナー層の表層は高いトリボを持ったプラストナーになり、内部層には帯電を受けていない比較的低いトリボのトナーが残ってしまう。このような状態のトナー層をクリーニングしようとすると、以下に述べるようなクリーニング不良とネガゴーストとの二つの問題が発生することになる。

(1)クリーニング不良
ICLローラ15を通過して帯電を受けたトナーの内部層が低いトリボのままであると、次画像にクリーニング不良を発生させてしまう。クリーニングは、プラスに帯電された2次転写残トナーを、感光ドラム1と中間転写体8との間の電界で回収することによって行われるため、弱いプラスもしくはマイナスのトリボを持ったトナーは回収されず、次画像のベタ白部にクリーニング不良のポジゴーストとして表れ、大きな画像欠陥となる。

同グラフの斜線で示した部分が、2次転写残トナーのクリーニングを良好に行うことのできる領域である。すなわち、2次転写残トナーが多くなるにつれ、ICLローラ15に流す電流を多くしなければクリーニングできなく、電流が少なくてもネガゴーストがおきやすくなることがわかる。そのため、2次転写残トナーのM/Sが0.11以上になると両方を満たす電流が無くなる。

この二つの問題点を解決するためにはICLローラ15通過後のトナートリボを均一化することが必要である。表層の強いプラストナーがネガゴーストを引き起こし、内部層の弱いトリボのトナーがクリーニング不良を起こしているため、トナー全層を均一にプラスに帯電すれば、このような問題点を解消することができる。

これを実現するために本実施の形態では、ICLローラ15(トナー帯電器17)の上流側に、現像剤回収手段としてのクリーニング装置20を設置した。すなわち、中間転写体8による2次転写位置よりも下流側にクリーニング装置20が設けられ、さらにクリーニング装置20の下流側でかつ感光ドラム1による1次転写位置よりも上流側にトナー帯電器17が設けられるという配置である。

クリーニング装置20は、ローラ部材としてのクリーニングローラ18を有する。本実施の形態では、クリーニングローラ18は18φのSUSローラを使用している。

クリーニングローラ18には、プラスの電圧(600V)が印加され、中間転写体8上のマイナスのトナーを回収する。すなわち、中間転写体8の表面に残留した2次転写残トナーの一部、具体的には感光ドラム1に担持されているトナーの帯電極性と同極性に帯電したトナーを回収する。クリーニングローラ18には掻き落とし部材としてのクリーニングブレード19が当接し、クリーニングローラ18からトナーを掻き落としている。

このように、トナー帯電器17の上流側にて、クリーニング装置20により2次転写残トナーのうちマイナスに帯電しているものを回収するようにしたことで、中間転写体8上のトナーでマイナスのものはほとんど無くなり、ICLローラ15でプラスに帯電することを容易にした。また、クリーニングローラ18で転写残トナーを一部回収するため、ICLローラ15を通過するトナー層が減少し、ICLローラ15のクリーニングラチチュードが広がった。

また、この種の画像形成装置では、画像形成に先立ち中間転写体8上にパッチを形成し、そのパッチの濃度に基づいて露光量や現像バイアスなどのプロセス条件を制御することが行われるが、パッチはトナーののり量が多いため(M/S=0.6;ベタ)、ICLローラ単独あるいはクリーニングローラ単独の構成ではパッチトナーのクリーニングが困難であった。そこで従来では、ICLローラに通常の逆バイアスを印加し、1次転写にも逆バイアスをかけて感光ドラムに回収し、感光ドラムに回収できなかった残トナーを再度ICLローラで通常帯電し、1次転写で転写同時回収を行うといった手法がとられていた。しかし、このような手法では、中間転写体一周分余計に回転させる必要があるため、ファーストプリント時間の遅延や生産性の低下を招いていた。
