本発明は、基板とは反対側に設けられたカバー層を通して記録又は再生光が照射される光記録媒体に関し、さらに詳細には波長500nm以下の短波長レーザ光を、カバー層を通して照射することにより記録又は再生を行う高密度記録可能な光記録媒体に関する。

【従来の技術】
近年、コンピュータ以外の視聴覚装置においても、ディジタル化された大容量の音声データや画像データが扱われるようになっている。これに伴い、これらのデータを保存するための大容量の情報記録媒体が要求されている。この要求に応える光記録媒体として、従来のCD−R、CD−RW等と比較して7倍以上の容量のデータを記録することができるDVD−RAMやDVD−RW等の高密度記録媒体が開発されている。しかしながら、例えば、今後普及が見込まれているHDTV(高精細度テレビ)の映像を2時間以上記録する場合、23GB以上の容量を持つ光記録媒体が必要となると考えられる。

レーザ光のスポット径を小さくすることにより、高密度記録を実現する光記録システムが、Jpn.J.Appl.Phys.Vol.39(2000) pp.756−761,Part1,No.2B,Feb.2000に開示されている。この公報では、光学系としてレーザ波長λ=405nmの青色レーザと開口数NA=0.85である対物レンズとを用いることにより、光記録媒体に照射されるレーザ光のスポット径を縮小して記録が行われている。このような記録システムとして用いられる光記録媒体は、記録層として相変化材料を用いた書換え可能な光記録媒体であり、ピットやグルーブが形成されている基板上に反射層、記録層及びカバー層が順に形成されている構造を有する。上述のような光学系を用いることにより光の焦点距離が短くなるので、従来のような所定の厚みを有する基板を通して記録光を照射しても、記録層に光を集光させることが困難となる。そこで、基板に比較して厚みが非常に薄いカバー層側から光を照射することにより、記録層に情報を記録する方法が提案されている。

【発明が解決しようとする課題】
ところで、上述の書換え可能な光記録媒体における基板は、従来の光記録媒体に用いられている基板と同様にして、熱可塑性樹脂を用いた射出成形方法により作製されている。この射出成形方法は、閉塞された空間(キャビティ)内に予め溶融した熱可塑性樹脂を充填する。キャビティ内にはピット及びグルーブの転写パターンが形成されたスタンパが設置されており、これにより、樹脂表面に所望のパターンが形成された成形品を得ることができる。しかしながら、この射出成形方法においては、充填された溶融樹脂が金型に接触することにより、キャビティの中央にある溶融樹脂充填口付近とキャビティ末端部付近とでは、溶融樹脂が冷却される時間に差が生じる。その結果、溶融樹脂内部に粘度差が生じる。また、金型で冷却された溶融樹脂の表面は固化し、スキン層が形成される。これにより、溶融樹脂充填口付近と溶融樹脂末端部付近とでは、溶融樹脂内部に圧力差が生じる。このことにより、溶融樹脂内部でまだ固化していない末端部付近の溶融樹脂がひけて、樹脂末端部の板厚が、パターン転写面及びその反対側の面のそれぞれの方向に向かって広がるように、局所的に厚くなる不具合が生じていた(スキージャンプ現象)。このような不具合が生じた樹脂成形品を基板として、基板上に反射層、記録層及びカバー層を形成して光記録媒体を作製した場合、上記カバー層側から光を照射させて記録する方式では、媒体の末端部付近も基板の厚み変動の影響を受けて厚みが増す。この媒体を用いて光記録を行う場合、光記録装置の光学系(ピックアップ)と媒体表面とが接触し、ピックアップを破損する恐れがある。また、基板上に色素記録膜やカバー層等をスピンコート法により形成する場合、基板のスキージャンプ現象により、基板上に形成される層の厚みが面内で均一とならないという問題も生じる。この問題を解決する方法が、本発明者らにより特開平11−242832にて開示されている。この解決方法では、樹脂充填直後に射出成形機の金型における外周規制部材を後退させることが提案されている。しかしながら、金型構造が複雑になる等の問題があった。

また、有機材料である樹脂製基板の表面片側のみに無機系材料からなる記録膜が形成された光記録媒体において、作製された光記録媒体の反りが常温で小さいものであっても高温状態においてはバイメタル効果により大きくなることが知られている。つまり、記録膜と基板材料の熱膨張係数及びヤング率の差が温度変化に比例したバイメタル効果を引き起こし、それにより媒体の反りが大きくなる。レーザー光が透過する薄いカバー層を有する記録媒体においては、対物レンズの開口数(NA)の増大に伴い、記録媒体のわずかな反りの変化が多大な悪影響を及ぼす。このバイメタル効果を抑制するために、記録膜の形成された面と反対側に誘電体膜を積層する方法が、特開平11−149664に開示されている。しかしながら、この方法においては、媒体の製造等のコスト上昇を避けることができない。

一方、光記録媒体の記録容量の増大化と共に、光記録媒体に対して情報の記録再生の高速化が望まれている。そのためには、光記録媒体の記録再生時におけるデータ転送レートを向上させる必要がある。データ転送レートは、一般に光記録媒体を回転させる際の回転数によって決定される。したがって、光記録媒体の回転数を上げることにより、データ転送レートも向上する。しかしながら、従来の光記録媒体をさらに高速回転させる場合、光記録装置の駆動系に負荷がかかるため、新たに駆動系を導入する必要があり、装置コストが上がるという問題が生じていた。

本発明の目的は、上記従来技術の問題点を解決し、光記録媒体の全体にわたって厚みが均一であり且つより軽量化された、カバー層側から記録または再生光を照射する光記録媒体及びその製造方法を提供することにある。

【課題を解決するための手段】
本発明の第1の態様によれば、一方の表面に信号パターンが形成されている基板上に記録層及びカバー層を有する光記録媒体であり、カバー層側から光を照射させることにより情報の記録再生を行う光記録媒体において、
上記基板に発泡層が形成されていることを特徴とする光記録媒体が提供される。

本発明の光記録媒体は、発泡層を形成した基板を用いて作製されている。発泡層を形成した基板は軽量化され、この基板を用いて作製する光記録媒体の軽量化も可能となる。特に、発泡層の厚みが0.5mm〜1.1mmであることが望ましい。

上記溶融樹脂に超臨界状態のCO2を含浸することと;
所定容積のキャビティにCO2を充填することと;
上記CO2を充填した所定容積のキャビティに上記溶融樹脂を充填することと;
溶融樹脂を充填したキャビティの容積を減少させることにより上記溶融樹脂を圧縮することと;
上記溶融樹脂を圧縮した後に、再び上記キャビティの容積を増大させて溶融樹脂を発泡させて基板に発泡層を形成することにより上記基板を形成すること含む光記録媒体を製造する方法が提供される。

本発明においては、基板上に記録層及びカバー層が形成され、カバー層側から光を入射させてデータの記録再生を行う、薄型カバー層方式(膜面入射型記録方式)の光記録媒体を作製する方法に関するものであり、その基板として熱可塑性樹脂内部に発泡層を形成する。基板の発泡層形成として、超臨界状態のCO2を含浸した熱可塑性樹脂(溶融樹脂)を用いて、射出圧縮成形方法により作製する。この方法では、金型(キャビティ)容積が十分に増大した所定の容積の状態で溶融樹脂を充填することができるので、溶融樹脂に対する流動抵抗が殆どない。また、溶融樹脂の充填前のキャビティ内に予めCO2を充填しておくことにより、このCO2がキャビティ内に充填された溶融樹脂に対して可塑材として機能し、溶融樹脂の粘性を低く維持することができる。さらに、金型に溶融樹脂を充填した後に金型を型締めすることにより、溶融樹脂を一様な圧力で圧縮する。これにより、従来の基板に比較して樹脂表面への金型パターンの転写性が向上する。さらに、樹脂表面が固化した状態でキャビティ容積を増大させることにより、溶融樹脂内に発泡層を形成する。これにより、溶融樹脂の末端部においても、発泡圧力により溶融樹脂のひけが生じにくくなる。したがって、厚み変動の少ない、発泡層が形成された基板を得ることができる。この基板を用いて基板上に記録層及びカバー層等を形成することにより、厚みの均一な光記録媒体が得られる。また、本発明の方法で作製した光記録媒体は、基板側からでなくカバー層側から光を入射させることにより記録層にデータを記録させるので、発泡層が形成されることによる基板の透明度の低下は問題とならない。さらに、本方法では基板に発泡層を形成しているので、基板のみならずこの基板を用いて作製した光記録媒体を軽量化することができる。

【実施例】
[光記録媒体の基板の作製方法]
まず、本発明の光記録媒体に用いた基板の作製方法について、図1〜6を用いて説明する。本発明の基板は、射出圧縮成形方法により作製した。図1は、本基板の射出成形に用いた金型を示している。金型は、固定金型101及び可動金型102から構成される。固定金型101及び可動金型102は、それぞれの中心AXとBXが同軸上になるように、互いに対向して配置される。これらの金型は、固定金型101の一部分である凸部103’と可動金型102の突起部106’とが、凸部103’の外側壁面103bと突起部106’の内側壁面106aを接触するように、嵌合される。また、これらの金型を嵌合させることにより、金型内部にキャビティが画成される。

固定金型101は、主に固定金型ベース103、ブロック105、リング状ブロック107、スプールブッシュ13から構成される。固定金型ベース103の可動金型102に対向する面の外周部分近傍には、凸部103’が軸AXを中心として周回するようにリング状に設けられている。また、固定金型ベース103の中央部には、キャビティ内に溶融樹脂を充填するためのスプールブッシュ13が、軸AXを中心軸として、固定金型ベース103を貫通するように設置されている。このスプールブッシュ13と凸部103’で形成される凹部には、表面が鏡面加工されたブロック105が設置されている。このブロック105のキャビティ側の面上に、表面にピットパターン及びグルーブパターンが形成されたNi製スタンパ21が載置される。スタンパ21には、成形後に得られるグルーブ幅210nm、ランド幅170nm及びトラックピッチ380nmのパターンと逆の凹凸パターンが形成されている。スタンパ21の内周部は、スプールブッシュ13とブロック105との間にスプールブッシュ13の外側を取り囲むように設置される分割式のスタンパ押え11によって、ブロック105上に固定される。また、スタンパ21の外周部は、ブロック105に形成された不図示の吸着口を介して、ブロック105上に真空吸着される。これにより、スタンパ21は、確実にブロック105上に固定される。さらに、固定金型ベース103とブロック105とが接するそれぞれ面103a、105aには、固定金型ベース103とブロック105とを跨るように、軸AXを中心軸とした渦巻状の温調路15が設けられている。温調路15は、軸AXから離れるにつれて、その断面積がより大きく且つキャビティから一層離れるように形成されている。これにより、温調路15に冷却水を流通させた場合には、固定ブロック105及びスタンパ21の軸AXからの位置が遠い程、そこを流れる冷却水の流速が遅くなり、冷却効率も低下する。よって、キャビティ内に射出充填される溶融樹脂は、軸AXから離れる程、固化しにくくなる。

また、ブロック105のキャビティ面側の外周部には、リング状ブロック107が凸部103’に接するように埋設されている。リング状ブロック31のキャビティ側の表面には、幅4mm、深さ3mmの溝107’がリング状ブロック107に沿って形成されており、溝107’には、O−リング19が設置されている。このO−リング19を介して、固定金型101と後述する可動金型102が、各々の中心軸AXとBXを合わせるように組み合わされることにより、固定金型101と可動金型102により画成したキャビティの閉塞状態が維持される。また、固定金型ベース、ブロック105及びリング状ブロック107には、それらを通じるようにCO2供給路23が設けられている。このCO2供給路23は、固定金型101外部から閉塞したキャビティ内にCO2を供給するための供給路として用いられる。

一方、可動金型102は、図1に示すように、可動金型ベース104、リング状ブロック106,112、ブロック108,110、ブッシュ114,116、及びカットパンチ12から構成される。可動金型ベース104には、可動金型ベース104の中心軸BXを中心軸として、カットパンチ12が可動金型ベース104を貫通するように設置されている。また、カットパンチ12は、後述のブロック110の中央部に埋設された2つのブッシュ114及び116によって、軸BX方向に移動可能なように支持されている。カットパンチ12は、キャビティ内に所定量の溶融樹脂が充填された後、固定金型101方向に移動することによって、さらにキャビティ内に溶融樹脂が流入することを防止する。さらに、カットパンチ12の内部には、押出ピン14が軸BX方向に移動可能なように延在している。押出ピン14は、その先端がカットパンチ12の固定金型101側先端から突き出ることが可能な移動量を有している。これにより、樹脂成形が完了した後キャビティの開放時に、溶融樹脂の充填口付近で固化してカットパンチに貼り付いた樹脂をカットパンチ20から除去することができる。

可動金型ベース104の固定金型101方向の面に、リング状ブロック106が設置されている。リング状ブロック106は、その断面形状がL字状であり、固定金型101側表面の外周部に突起部106’が固定金型101の方向に突出するように可動金型ベース104上に設置される。ブロック108及び110は表面がそれぞれ鏡面加工されており、可動金型ベース104とリング状ブロック106で形成された凹部に、ブロック108,110の順に嵌め込まれている。また、ブロック108及び110には、上述の固定金型ベース103及びブロック105と同様にして、互いが接する面108a、110aに温調路16が設けられている。この温調路16は、ブロック108とブロック110とを跨るように、軸BXを中心軸とした渦巻状に形成されている。また、温調路16は、軸BXから離れるにつれて、その断面積がより大きく且つキャビティから一層離れるように形成されている。これにより、固定金型101の温調路15と同様にして、温調路16に冷却水を流通させた場合、キャビティ面を構成するブロック110の軸BXからの位置が遠い程、そこを流れる冷却水の流速が遅くなり、冷却効率が低下する。よって、キャビティ内に射出充填される溶融樹脂は、軸BXから離れる程、固化しにくくなる。

また、ブロック110のキャビティ面側の外周部には、リング状ブロック112がリング状ブロック106に接するように取り付けられている。また、リング状ブロック112は、固定金型101のリング状ブロック107に対向する位置に配置され、固定金型101と可動金型102が組み合わされた状態でO−リングを介して接触する。リング状ブロック112は、ブロック110にバネ18を介して設置されている。また、リング状ブロック106及びブロック110を通じて、外部からバネ18の取り付け空間22に加圧CO2を供給するためのCO2供給路20が設けられている。金型外部に設置した不図示の加圧CO2供給装置から、CO2供給路20を介して空間22にCO2を供給することにより、リング状ブロック112を固定金型101側に突き出す。このとき、空間22に流入させる加圧CO2の圧力は、キャビティ内に供給されるCO2の圧力以上であることが望ましい。これにより、固定金型101に対して可動金型102を移動させてキャビティ容積を増大させた場合でも、空間22へのCO2の供給圧力とバネ18の弾性力により、この加圧CO2とバネ18を用いることにより、リング状ブロック112をリング状ブロック107に対して適度な圧力で押し付け、キャビティ内の気密性を維持することが可能となる。

次に、溶融樹脂の充填から溶融樹脂の発泡までの工程を、図2〜6を用いて説明する。まず、図2に示すように、固定金型101と可動金型102を、それぞれの外周部分の面103cと106bとの距離Tを0.5mmとなるように、O−リング19を介して結合させた。次いで、キャビティ50に導通したCO2供給路23を介して、不図示のCO2発生装置からキャビティ50に、5MPaの高圧なCO2ガスGS1を0.2秒間供給する。同時に、CO2供給路20を介して、不図示のCO2供給装置からバネ18の設置空間22に、7MPaのCO2ガスGS2を供給する。不図示のCO2発生装置とCO2供給路23及び22との間にはそれぞれ電磁弁が設けられており、キャビティ及びバネの設置空間18をそれぞれ気密状態に維持しながら、CO2の供給制御が行われる。

次いで、不図示のベント機構を有するインラインスクリュー式射出充填装置を用いて予め超臨界状態のCO2を8MPaの圧力で含浸した溶融樹脂RSを、キャビティ50に所定量充填する。溶融樹脂RSは、射出充填装置のシャットオフノズル17を介して、キャビティ50内に0.05秒間充填した。本実施例では、溶融樹脂RSとして、帝人化成製ポリカーボネートAD−5503を用いた。上述の通りキャビティ50内には予めCO2が供給されており、このCO2は溶融樹脂RSに対して可塑材として機能する。これにより、射出充填された溶融樹脂の粘性が低く保たれることに加え、溶融樹脂内に含浸されているCO2や残留ガスの揮発による発泡や空気等が溶融樹脂内に取り込まれることによる発泡を抑制することができる。なお、キャビティ50への溶融樹脂充填時には、可動金型102を不図示の型締め装置を用いて、型締力の自動制御により距離Tを維持する(このとき、型締め圧P1は未設定)。同時に、固定金型101の温調路15及び可動金型102の温調路16に温水を流入させることにより、キャビティに面するブロック105及び110を125℃に温調するとともに、金型全体もまた不図示の温調回路を用いて同じ125℃に温調した。

溶融樹脂RSがキャビティ内に所定量充填された後、図3に示すように、カットパンチ12を、不図示の駆動装置を用いて、圧力P2=5MPaで固定金型101の方向に突き出す。カットパンチ12を突き出すことで、その先端部分は固定金型101のスプールブッシュ13の内周部に接触し、キャビティ50と溶融樹脂充填口付近の空間は遮断される。これにより、キャビティ50内への更なる溶融樹脂RSの侵入を防止することができる。さらに、図4に示すように、このカットパンチ12の駆動に連動して、可動金型102を型締め圧P3=30MPaで固定金型101方向に押圧する。このとき、距離Tは0となる。これにより、キャビティ50の容積が縮小し、キャビティ50に充填された溶融樹脂RSは一様な圧力で圧縮され、キャビティ50の末端部分まで十分に充填される。また、上述の通り、キャビティ内に予め充填したCO2が溶融樹脂RSに対して可塑材として機能することにより、溶融樹脂RSの粘性が低く維持される。これにより、溶融樹脂RSは、微細な金型パターンを有するスタンパ21のパターン内部まで十分に侵入することができる。この状態で、溶融樹脂RSの信号パターン形成面側表面を冷却し固化させる。溶融樹脂RS内部は、信号パターン形成面に対しても一様な圧力で圧縮されているので、樹脂内圧が低下することによる樹脂内部でのCO2の発泡を抑制できるとともに、均一な厚みの無発泡層を得ることができる。

次いで、図5に示すように、溶融樹脂RSの表面が固化するが溶融樹脂内部がまだ固化していない状態で、可動金型102の型締め圧P4=2MPaまで減圧し、可動金型102を固定金型101から離れる方向に、距離T=0.1mmとなるまで移動する。これにより、キャビティ50の容積が増大するとともに、キャビティ内圧力が低下する。このとき、溶融樹脂RSに含浸されたCO2も減圧し発泡する。この状態で、溶融樹脂を冷却し固化することにより、図6に示すような、樹脂表面が無発泡層1A及び1Cであり且つ樹脂内部が発泡層1Bとなる熱可塑性樹脂発泡体2が形成される。この熱可塑性樹脂発泡体2を、不図示の加圧エアーを用いて金型から離型することにより、熱可塑性樹脂発泡体の基板2を得ることができた。

本実施例では、上記の射出成形方法により、外径120mm、内径15mm、板厚が1.1mmの円形基板2を作製した。基板2の表面には、グルーブ幅210nm、ランド幅170nm、トラックピッチ380nmのランド及びグルーブが形成されている。光記録媒体の記録媒体認識情報やアドレス情報は、グルーブをウォブル状に形成し、ウォブルの周期を調整することにより記録されている。また、情報の記録にはグルーブ記録方式を用いた。

作製した基板2の断面構造を、SEMを用いて確認した。基板2の内部構造は、図7に示すように、信号面から10μmまでの断面領域1Aが無発泡層、10μmから1080μmまでの断面領域1Bが発泡層及び1080μmから基板底面までの断面領域1Cが無発泡層であった。領域1B中の発泡体の平均セル径は6μmであり、そのばらつきも平均セル径に対して±20%の範囲内であった。これにより、基板の内周部と外周部においても、発泡倍率や発泡セル径について大きく差がないことが確認できた。また、基板2の信号パターン形成面の表面には、スタンパのパターンがほぼ100%の割合で転写されていることを確認した。さらに、AFMを用いて、信号パターン形成面の最上面にあたるランドの表面粗さRmax=20nmであることを確認した。この表面粗さの値は、基板内部が未発泡である成形品と同等の値を示しており、基板内部を発泡させた場合においても、基板表面の無発泡層の表面粗さには影響がないことが分かる。

[光記録媒体の作製方法]
次に、上記の発泡層を有する基板2を有する光記録媒体について、図7を用いて説明する。本実施例においては、図7に示すように、基板2上に反射層3、記録層4、保護層5及びカバー層6が順に形成されている。反射層3は、カバー層6側から入射した光を現されたパターン形状にしたがって反射させるための層であり、基板2の信号パターン形成面上に信号パターンの凹凸形状に追従して堆積されている。記録層4は、光に変換された情報を記録するための層である。保護層5は、記録層4の耐蝕防止のための層である。カバー層6は、基板2上に形成された反射膜3、記録膜4及び保護層5を外力による破壊等から保護するための層であるとともに、酸素または紫外線等の劣化要因から光記録媒体を保護するための層である。

上記の光記録媒体は以下のようにして作製した。まず、不図示のスパッタ装置のスパッタ室内部に上記射出成形方法で作製した基板2を設置した。次いで、スパッタ室内部にアルゴンガスを充填した状態で、Agをターゲットとして用いてスパッタを行うことにより、基板2の信号パターン形成面上に膜厚100nmの反射層3を形成した。次いで、反射層3が形成された基板2をスパッタ室から取り出し、不図示のスピン式の塗布装置に載置する。次いで、ポルフィセン系色素0.5gをオクタフルオロペンタノール40gに溶解し、40℃の環境下で30分間超音波分散した後、0.2μmのフィルターでろ過した溶液を、基板2を回転数1300rpmで回転させながら、反射層3上に膜厚100nmとなるようにスピン塗布する。この後、80℃に設定した不図示のオーブン内で30分乾燥することにより記録層4を形成した。次いで、記録層4上に、4−モルフォリン−2,5−ジブトキシジアゾニウムトリフルオロメタンスルフォネートとポリビニルピロリドンの水溶液を回転塗布し、乾燥させることにより、膜厚200nmの保護層5を形成した。次いで、保護層5上に紫外線硬化樹脂を膜厚0.1mmとなるように回転塗布し、この樹脂にUV照射を行うことで樹脂を硬化させた。これにより、保護層5上にカバー層6を形成した。以上の方法で、図7に示すような、基板に発泡層を有する光記録媒体を得た。
