【発明の属する技術分野】
本発明は、防錆性に優れる塗料組成物に関する。

【従来技術】
従来より、金属の錆を防止する方法として、タンニン物質を含有する防錆塗料を金属表面または錆面に塗布する方法が知られている。
タンニン物質とは、タンニン酸、没食子酸、エラグ酸等のポリオキシフェニルを基本構造とする水溶性の化合物であり、例えば鉄錆の主成分である鉄(III)を鉄(II)に還元する作用がある。さらに還元した鉄(II)とタンニン物質とで金属錯体を生成し、緻密な構造を有する錆止め皮膜を金属表面に形成することによって、空気中の酸素を遮断し、防錆効果を発揮するものである。

このようなタンニン物質を含有した防錆塗料としては、
例えば、特許文献1には、タンニン酸等を主成分とする水溶液、または、これらの水溶液にアルコール類等を添加した溶液を用いた防錆皮膜形成剤が記載されている。
また、特許文献2には、水性分散液またはエマルション、天然没食子酸またはタンニン等のフェノールの性質を有するオキシカルボン酸と酸無水物または置換された酸無水物とのポリエステル、p−トルエンスルホン酸、イソプロパノールを含有した、防食塗料が記載されている。

【発明が解決しようとする課題】
しかしながら、特許文献1、2は、水を溶媒とする水性系の防錆塗料に関するものである。このような水性系の防錆塗料では、塗装時において、水溶性であるタンニン物質の金属錯体生成が起こり易いという利点があるものの、塗料中に含まれる水分が錆の原因となる恐れがあり、乾燥しにくく、作業性にも問題があった。また、錆面への浸透性も良好でなく、金属との密着性にも劣る傾向があった。

一方、水分をほとんど含有しないタンニン物質含有塗料としては、特許文献3に、タンニン物質等の多価フェノールカルボン酸の多価アルコールエステルとエポキシ樹脂との予備縮合物と、エポキシ樹脂用活性有機硬化剤からなるもの記載されている。しかしながら、該公報に記載の塗料では、タンニン物質を含むエステルとエポキシ樹脂が縮合しているため、タンニン物質と金属が金属錯体を生成しにくく、防錆効果が劣るという問題があった。
また、有機溶剤を主溶媒とする防錆塗料は、タンニン物質が溶解しにくく、金属錯体生成が水性系に比べ起こりにくいという問題もあった。

【課題を解決するための手段】
本発明者らは、上記問題を解決するために、鋭意研究を行った結果、タンニン物質を含有する特定組成の防錆塗料が、タンニン物質の金属錯体生成を促進し、優れた防錆効果を発揮するとともに、塗装時の乾燥性、錆面への浸透性、金属との密着性等に優れていることを見出し、本発明を完成した。

すなわち、本発明は、以下の特徴を有するものである。
1.A.タンニン物質、B.酸化重合型樹脂、C.有機溶剤、D.硬化触媒、E.有機酸を含有することを特徴とする防錆性に優れる塗料組成物。
2.さらに、F.シランカップリング剤を含有することを特徴とする1.に記載の防錆性に優れる塗料組成物。

【発明の実施の形態】
以下、本発明を詳細に説明する。

本発明の塗料組成物は、金属基材等に適用することができ、錆の発生を防止する効果、または、すでに錆が発生している錆面に対しては錆の進行を抑制する効果といった、防錆効果を有する塗料組成物である。なお、本発明でいう金属基材には、表面の錆びた金属基材も含有する。

本発明で適用できる金属基材としては、例えば、冷延鋼、アルミニウム鋼、ステンレス鋼、銅鋼、溶融亜鉛メッキ鋼、溶融亜鉛・アルミニウム合金メッキ鋼、電気亜鉛メッキ鋼、電気合金メッキ鋼、合金メッキ鋼、銅メッキ鋼、錫メッキ鋼等の金属基材、またはこれらの金属基材にリン酸塩系やクロム酸塩系などの表面処理を施した金属基材等が挙げられる。さらにこれらの金属基材に、公知の塗膜で表面処理を施した金属基材等が挙げられる。

本発明の塗料組成物は、タンニン物質(以下、「(A)成分」ともいう。)、酸化重合型樹脂(以下、「(B)成分」ともいう。)、有機溶剤(以下、「(C)成分」ともいう。)、硬化触媒(以下、「(D)成分」ともいう。)、有機酸(以下、「(E)成分」ともいう。)を含有することにより、タンニン物質と金属基材との金属錯体を生成しやすく防錆性に優れるとともに、塗装時の乾燥性、錆への浸透性、金属基材との密着性に優れていることを特徴とする。さらに、形成塗膜の耐久性、耐水性にも優れ、金属基材表面上に既存塗膜が存在する場合における密着性にも優れている。

(A)成分は、主に金属基材と金属錯体を形成し、防錆効果を発揮するものである。このような(A)成分とは、ポリオキシフェニルを基本構造とする化合物である。(A)成分としては、例えば、フラバノール及びその誘導体等の縮合型タンニン、タンニン酸、五倍子酸、没食子酸、エラグ酸等およびそれらの誘導体等のガロイル基またはヘキサヒドロキシジフェニル基を有する加水分解型タンニン、およびそれらの複合型タンニン等を使用することができる。また、市販品を使用することもできる。

(A)成分の分子量は通常100〜5000、好ましくは500〜2000である。(A)成分の混合比率は、後述する(B)成分の固形分100重量部に対して、好ましくは0.5重量部〜20重量部、さらに好ましくは1重量部〜15重量部、より好ましくは1重量部〜10重量部である。(A)成分が0.5重量部より少なければ、十分な防錆効果を得ることができない。20重量部より多ければ、後述する(B)成分の塗膜形成を阻害するおそれがあり、また、耐水性を低下させるおそれもある。本発明の(A)成分は、粉末固体を使用し、後述する(C)成分に溶解して用いることが好ましい。

(B)成分は、最終的に塗膜を形成する成分であり、錆への浸透性、既存塗膜との密着性にも寄与する成分である。酸化重合型樹脂には、油脂肪酸が含まれており、該油脂肪酸が錆への浸透性を向上させ、さらに優れた密着性を示すものと思われる。このような(B)成分としては、酸化重合型樹脂であれば特に限定されず、例えば、アルキッド樹脂、エポキシエステル樹脂等が挙げられ、特にアルキッド樹脂等が好ましい。

アルキッド樹脂としては、例えば、多塩基酸成分、多価アルコール成分、油脂肪酸成分から構成される樹脂が挙げられる。

多塩基酸成分としては、例えば、無水フタル酸、イソフタル酸、テレフタル酸、テトラヒドロ無水フタル酸、ヘキサヒドロ無水フタル酸、コハク酸、フマル酸、マレイン酸、アジピン酸、セバシン酸などから選ばれる1種以上の二塩基酸及びこれらの酸の低級アルキルエステル化物が主として用いられ、必要に応じて安息香酸、クロトン酸、p−t−ブチル安息香酸などの一塩基酸、無水トリメリット酸、メチルシクロヘキセントリカルボン酸、無水ピロメリット酸などの3価以上の多塩基酸などが併用される。

多価アルコール成分としては、例えば、エチレングリコール、プロピレングリコール、ジエチレングリコール、ブタンジオール、ネオペンチルグリコール、3−メチルペンタンジオール、1,4−ヘキサンジオール、1,6−ヘキサンジオールなどの二価アルコールが主に用いられる。さらに必要に応じて、グリセリン、トリメチロールエタン、トリメチロールプロパン、ペンタエリスリトールなどの3価以上の多価アルコールを併用することもできる。多塩基酸と多価アルコールの両成分のエステル化又はエステル交換反応は、公知の方法で行える。

油脂肪酸成分としては、例えば、ヤシ油脂肪酸、大豆油脂肪酸、アマニ油脂肪酸、サフラワー油脂肪酸、トール油脂肪酸、脱水ヒマシ油脂肪酸、キリ油脂肪酸などを挙げることができる。

また、ポリ塩化ビニル樹脂、アクリル樹脂、アクリルシリコン樹脂、エポキシ樹脂、ウレタン樹脂、シリコーン樹脂、ポリカーボネート樹脂、フェノール樹脂等の1種または2種以上で、上記アルキッド樹脂の一部を変性することもできる。

(C)成分は、(A)成分及び(B)成分を溶解できるものが好ましく、(A)成分及び(B)成分の種類に応じ適宜設定することができる。(C)成分を含有することにより、塗装時のレベリング性、錆への浸透性に優れる塗膜を形成することができる。

この様な(C)成分としては、例えば、メタノール、エタノール、n−プロピルアルコール、イソプロピルアルコール、n−ブチルアルコール、sec−ブチルアルコール、t−ブチルアルコール、エチレングリコール、プロピレングリコール、エチレングリコールモノメチルエーテル、エチレングリコールモノエチルエーテル、エチレングリコールモノブチルエーテル、ジエチレングリコールモノエチルエーテル、トリエチレングリコールモノエチルエーテル、プロピレングリコールモノメチルエーテル、プロピレングリコールモノメチルエーテルアセテート、ジプロピレングリコールモノメチルエーテル、Nメチルピロリドン、酢酸メチル、酢酸エチル、酢酸n−プロピル、酢酸イソプロピル、アセトン、メチルエチルケトン、メチルイソブチルケトン、ミネラルスピリット、トルエン、キシレン、シクロヘキサン、イソパラフィン、シクロヘキサノン等またはそれらの混合物等が挙げられる。

本発明では、特に、イソプロピルアルコール、n−ブチルアルコール、sec−ブチルアルコール、t−ブチルアルコール、エチレングリコールモノメチルエーテル、エチレングリコールモノエチルエーテル、エチレングリコールモノブチルエーテル、プロピレングリコールモノメチルエーテル、プロピレングリコールモノメチルエーテルアセテート、ミネラルスピリット等を主成分とするものが好ましい。
(C)成分の混合比率は、(B)成分の固形分100重量部に対して、(C)成分100重量部〜500重量部、さらには150重量部〜300重量部であることが好ましい。

(D)成分は主に、(B)成分の硬化触媒として働き、塗膜形成を促進するもので、乾燥時間を短縮する効果を有する。(D)成分の混合比率は、(B)成分の固形分100重量部に対して、0.01重量部〜10重量部、さらに0.05重量部〜5重量部であることが好ましい。0.01重量部より少ない場合、塗膜の乾燥に時間がかかるおそれがある。10重量部より多い場合、貯蔵安定性に劣る場合がある。

このような(D)成分としては、例えば、ナフテン酸ジルコニウム、ナフテン酸コバルト、ナフテン酸マンガン、ナフテン酸亜鉛、ナフテン酸銅、オクチル酸ジルコニウム、オクチル酸コバルト、オクチル酸亜鉛、オクチル酸カルシウム等が挙げられ、これらの1種または2種以上を用いることができる。

(E)成分は、主に、(A)成分と金属基材との金属錯体形成を促進する効果がある。本発明では、(E)成分が含まれることにより、(A)成分が金属錯体を効率よく形成することができる。
さらに、(D)成分に金属元素が含まれる場合、塗料中の(A)成分と(D)成分に含まれる金属元素との反応を抑制する効果もある。(A)成分は(D)成分に含まれる金属元素と金属錯体を形成しやすい性質を有するが、本発明では(E)成分を含有することにより、(A)成分と(D)成分に含まれる金属元素との反応を抑制し、防錆効果を十分に発揮することができる。

このような(E)成分としては、有機酸であれば特に限定されないが、例えば、ドデシルベンゼンスルホン酸、キシレンスルホン酸、キュメンスルホン酸等のアルキルベンゼンスルホン酸、ジノニルナフタレンスルホン酸等のアルキルナフタレンスルホン酸、ジノニルナフタレンジスルホン酸等のアルキルナフタレンジスルホン酸、アルキルジフェニルエーテルジスルホン酸、ラウリル硫酸、ジアルキルスルホコハク酸等が挙げられ、これらの1種または2種以上を用いることが好ましい。特に、ドデシルベンゼンスルホン酸、キシレンスルホン酸等のアルキルベンゼンスルホン酸が好ましい。
但し、本発明の(E)成分は、(A)成分を除くものとする。

(E)成分の混合比率は、(B)成分の固形分100重量部に対して、0.2重量部〜5重量部であることが好ましい。0.2重量部より少ないと(A)成分と金属基材との金属錯体を形成しにくくなり、また、(D)成分に金属元素が含まれる場合、塗料中の(A)成分と(D)成分に含まれる金属元素との反応を抑制できにくくなる。5重量部より多いと防錆性が低下する傾向となる。

本発明では、さらに、シランカップリング剤(以下、「(F)成分」ともいう。)を含有することもできる。(F)成分は、(A)成分と金属基材との金属錯体形成をいっそう促進する効果があり、さらに、金属基材または既存塗膜との密着性を付与する効果がある。このような(F)成分としては、例えば、β−(3、4エポキシシクロヘキシル)エチルトリメトキシシラン、γ−アミノプロピルトリメトキシシラン、γ−アミノプロピルトリエトキシシラン、γ−アミノプロピルエトキシシラン、γ−グリシドキシプロピルトリメトキシシラン、γ−グリシドキシプロピルメチルジエトキシシラン、γ−グリシドキシプロピルトリメトキシシラン、γ−グリシドキシプロピルメチルジエトキシシラン、γ−グリシドキシプロピルシラン、N−β(アミノエチル)γ−アミノプロピルメチルジメトキシシラン、N−β(アミノエチル)γ−アミノプロピルメチルトリメトキシシラン、イソシアネート官能性シラン、γ−メタクリロキシプロピルトリメトキシシラン、γ−メタクリロキシプロオピルメチルジエトキシシラン、γ−メタクリロキシプロピルトリエトキシシラン、γ−メルカプトプロピルトリメトキシシラン、N−[2−(ビニルベンジルアミノ)エチル]−3−アミノプロピルトリメトキシシラン等挙げられ、これらの1種または2種以上を用いることができる。
特に、γ−メルカプトプロピルトリメトキシシラン、γ−メタクリロキシプロピルトリメトキシシラン、γ−メタクリロキシプロピルトリエトキシシラン等が好ましい。

(F)成分の混合比率は、(B)成分の固形分100重量部に対して、(F)成分0.1重量部〜5重量部であることが好ましい。0.1重量部より少ないと(A)成分と金属基材との金属錯体形成の促進効果が低下し、5重量部多いと貯蔵安定性が低下する傾向となる。

本発明は、上記成分の他に、本発明の効果を阻害しない程度に、着色顔料、体質顔料、防錆顔料、増粘剤、レベリング剤、可塑剤、凍結防止剤、pH調整剤、防腐剤、防藻剤、防黴剤、抗菌剤、分散剤、消泡剤、紫外線吸収剤、酸化防止剤等を含有することもできる。また、本発明は、微量の水を含んでもよいが、塗料中の含有量は、好ましくは、0.5重量%程度以下である。

本発明組成物の塗装方法としては、刷毛塗り、鏝塗り、ローラー塗装、スプレー塗装、静電気塗装、ロールコーター、カーテンフローコーター、ディッピング塗装や電着塗装等を用いることができるが、塗装作業性、塗着性等の点でローラーまたは刷毛が好適である。塗付量としては、特に限定されないが、通常0.05kg/m2〜0.15kg/m2である。

以下、実施例を示し、本発明の特徴をより明確にする。

表1に示す原料配合(実施例1〜7、比較例1〜4)にて、常法により、原料を混合・攪拌し、塗料を作製した。次いで、得られた塗料について、下記の試験A、試験Bを行った。

作製した塗料を7×15cmの鉄板に、刷毛にて、塗付量0.08kg/m2で塗装し、試験体を作製した。塗装後、標準状態(23±2℃、50±5%RH)で、7日間養生させ、各試験を行った。

塗装後の試験体に対し、JIS K 5600−7−1:1999に記載の方法で耐中性塩水噴霧試験(100hr)を行った。結果を表2に示す。評価は、下記の通りである。

△:一部塗膜の膨れ・はがれが発生

表面が錆びた鉄板の浮き錆をワイヤーブラシにて簡易的に除去し、作製した塗料を、刷毛にて、塗付量0.08kg/m2で塗装し、試験体を作製した。塗装後、標準状態で、7日間養生させ、各試験を行った。
