導電性ポリマー組成物を含んでなるラミネートの製造方法
発明の背景 発明の分野
本発明は、導電性ポリマー組成物を含んでなるラミネートの製造方法およびそ
のようなラミネートを含んでなる電気デバイスに関する。関連技術
PTC(正温度係数抵抗)挙動を示す導電性ポリマー組成物は回路保護デバイ
スのような電気デバイスにおいて使用することが既知である。該組成物は、ポリ
マー成分、ポリマー成分に分散された粒状導電性充填剤、例えばカーボンブラッ
クおよび金属を含んでなる。該組成物における充填剤の種類および量は、それぞ
れの用途に必要な抵抗率およびポリマー成分の性質によって決まる。回路保護デ
バイスにおいて使用するのに好適な組成物は、室温において低い抵抗率、例えば
100オーム・cm未満を有し、一般にかなり高い量の導電性充填剤を有する。
そのような高い充填剤量の組成物を溶融混合のような従来の方法によって製造す
る場合に、組成物は剪断にさらされる。そのような剪断は熱を発生し、ポリマー
を劣化させ、抵抗率を増加させる可能性がある。さらなる剪断および/または熱
曝露は、続いての処理工程、例えば、押出、溶融形成、積層などによる電極の取
り付けから生じる。従来の方法は、これら工程の幾つか、例えば押出および積層
を連続で行っているが、ポリマーへの充填剤の適切な分散を確実にする要求に原
因して、製造方法を幾つかの分離した、即ち別の工程に分割するのが通常である
。組成物を加熱する時間が長くなる程、劣化が生じ抵抗率が変化する可能性が高
くなる。
低い抵抗率を有する組成物が、周囲温度および/または電流条件の変化に応答
する回路保護デバイスにおいて使用するのに望ましい。通常の条件において、回
路保護デバイスは、電気回路の負荷と直列に低い温度、低い抵抗状態に保たれる
。過電流または過温度状態にさらされた場合に、デバイスは、抵抗増加し、回路
に
おける負荷への電流を有効的に止める。多くの用途において、デバイスが、通常
作動における電気回路の抵抗に対する影響を最低限にするように、できる限り低
い抵抗を有することが望ましい。低い抵抗のデバイスは、寸法を変化することに
よって、例えば、電極間の距離を非常に小さくすることによってまたはデバイス
領域を非常に大きくすることによって、製造されるが、デバイスは小さいことが
望ましい。なぜなら、回路において小さい空間を占め、一般に望ましい熱的性質
を有するからである。小さいデバイスを達成する最も通常の技術は、低い抵抗率
を有する組成物を使用することである。導電性ポリマー組成物の抵抗率は、さら
に導電性充填剤を添加することによって減少できるが、この方法は、例えば粘度
を増加することによって、組成物の加工性に影響し得る。さらに、導電性充填剤
の添加は一般にPTC変態の大きさを減少させ、即ち、比較的小さい温度範囲に
おける温度増加に応答した組成物の抵抗率の増加の大きさを減少させる。必要な
PTC変態は、適用電圧および用途によって決まる。従って、許容できる寸法お
よび電気性質を有する組成物を得るために、抵抗率増加につながる加工の影響を
最小限にすることが必要である。
発明の要旨
本発明者は、導電性ポリマー組成物が金属箔電極に取り付けられている(2つ
の金属箔電極に挟まれていることが好ましい)ラミネートが単一の連続操作で行
われている方法を使用することによって、低い抵抗率、適切なPTC変態および
良好な電気性能を有するデバイスが得られることを見いだした。ラミネートを連
続操作で製造することによって、未溶融ポリマーおよび充填剤成分を混合装置、
例えば押出機に導入でき、ラミネートに溶融成形でき、デバイスを製造するのに
必要な工程の数を減少させることができる。原料成分を溶融混合しペレット化し
、乾燥し、ラミネートすべきシートに押出す従来の方法と異なって、本発明の方
法によって、シート形成工程の前のペレットの乾燥と共に、ペレット化を省略す
ることができる。
第1の要旨によれば、本発明は、(i)ポリマー成分および(ii)ポリマー
成分に分散された粒状導電性充填剤を含んでなる導電性ポリマー組成物からラミ
ネートを製造する方法であって、
該方法が、
(A)ポリマー成分および導電性充填剤を混合装置中に充填し;
(B)ポリマー成分および導電性充填剤を混合装置中で混合して溶融混合物を
形成し;
(C)溶融混合物を混合装置からダイに移送し;
(D)溶融混合物をポリマーシートに形成し;
(E)シートの少なくとも1つの面に金属箔を取り付けてラミネートを形成す
ることを含んでなり、
工程(A)〜(E)を順次に単一の連続操作で行う製造方法を提供する。
第2の要旨によれば、本発明は、電気デバイスであって、
(1)(a)PTC挙動を示し、(i)融点Tmを有するポリマー成分、(ii
)ポリマー成分中に分散されている粒状導電性充填剤を含んでなる導電性ポリマ
ー組成物からなる抵抗要素;(b)抵抗要素に取り付けられており、(ii)金
属箔を含んでなり、(iii)電源に接続できる2つの電極を有してなり;
(2)多くとも50.0オームの20℃での抵抗R20を有し;
(3)多くとも50.0オーム・cmの20℃での抵抗率ρ20を有し;
(4)(A)ポリマー成分および導電性充填剤を混合装置中に充填し;
(B)ポリマー成分および導電性充填剤を混合装置中で混合して溶融混合
物を形成し;
(C)溶融混合物を混合装置からダイに移送し;
(D)溶融混合物をポリマーシートに形成し;
(E)シートの少なくとも1つの面に金属箔を取り付けてラミネートを形
成し;および
(F)ラミネートを切り取ってデバイスを形成することを含んでなり、
工程(A)〜(E)を順次に単一の連続操作で行う方法によって製造されてい
る電気デバイスを提供する。
発明の詳細な説明
本発明の方法は、導電性ポリマー組成物のラミネートを製造するために使用さ
れる。導電性ポリマー組成物は、ポリマー成分、およびポリマー成分に分散され
た粒状導電性充填剤を含んでなる。
組成物のポリマー成分は、1種またはそれ以上のポリマーを含んでなり、ポリ
マーの少なくとも1種は、DSC(示差走査熱量計)により測定してその未充填
状態において少なくとも20%の結晶度を有する結晶性ポリマーであることが好
ましい。好適な結晶性ポリマーとしては、1種またはそれ以上のオレフィンのポ
リマー、特に、エチレン、例えば高密度ポリエチレン;少なくとも1種のオレフ
ィンおよび共重合可能な少なくとも1種のモノマー、例えば、エチレン/アクリ
ル酸、エチレン/アクリル酸エチル、エチレン/酢酸ビニル、およびエチレン/
アクリル酸ブチルコポリマー;溶融成形可能なフルオロポリマー、例えば、フッ
化ビニリデンポリマーおよびエチレン/テトラフルオロエチレンコポリマー(タ
ーポリマーを包含する);2種またはそれ以上の上記のポリマーの混合物が挙げ
られる。幾つかの用途において、特定の物理的または熱的性質、例えば、可撓性
または最大曝露温度を達成するために、1種の結晶性ポリマーを他のポリマー、
例えば、エラストマーまたは非晶質熱可塑性ポリマーをブレンドすることが好ま
しい。ポリマー成分は、DSCの発熱ピークにより測定して融点Tmを有する。
例えばポリマーの混合物におけるように1つを越えるピークがある場合に、Tm
は最高温度ピークの温度と定義される。ポリマー成分は、組成物の全容量に対し
て、40〜90容量%、好ましくは45〜80容量%、特に50〜75容量%で
ある。
ポリマー成分に分散される粒状導電性充填剤は、いずれかの適切な物質であっ
てよく、例示として、カーボンブラック、グラファイト、金属、金属酸化物、導
電性被覆ガラスまたはセラミックビーズ、粒状導電性ポリマー、またはこれらの
混合物が挙げられる。充填剤は、粉末、ビーズ、フレーク、繊維、またはいずれ
かの適切な形状であってよい。必要な導電性充填剤の量は、組成物の必要な抵抗
率および導電性充填剤自体の抵抗率に依存する。多くの組成物において、導電性
充填剤は、組成物の全容量に対して、10〜60容量%、好ましくは20〜55
容量%、特に25〜50容量%である。
導電性ポリマー組成物は、追加的な成分、例えば、酸化防止剤、不活性充填剤
、非導電性充填剤、照射架橋剤(しばしばプロラドまたは架橋促進剤と呼ばれる
。
例えば、トリアリルイソシアヌレート)、安定剤、分散剤、カップリング剤、酸
スカベンジャー(例えば、CaCO3)、または他のポリマーを含んでよい。こ
れら成分は、一般に、全組成物の多くとも20容量%であってよい。
組成物は、一般に、正の温度係数(PTC)挙動を示す、即ち、比較的狭い温
度範囲の温度で、抵抗率の急激な増加を示す。しかし、本発明の方法にによって
、ゼロ温度係数抵抗(ZTC)挙動を示す組成物を製造してもよい。本明細書に
おいて、「PTC」という語は、少なくとも2.5のR14値、および/または少な
くとも10のR100値を有する組成物またはデバイスを意味するために使用され
、組成物またはデバイスは少なくとも6のR30値を有するのが好ましく、R14は
14℃範囲の初めと終わりの抵抗率の比であり、R100は100℃範囲の初めと
終わりの抵抗率の比であり、R30は30℃範囲の初めと終わりの抵抗率の比であ
る。一般に、PTC挙動を示す本発明のデバイスに使用される組成物は、最小値
よりもずっと大きい抵抗率増加を示す。本発明のデバイスを製造するために使用
される組成物は、20℃〜(Tm+5℃)の範囲の少なくとも1つの温度におい
て、少なくとも104、好ましくは少なくとも104.5、特に少なくとも105、
とりわけ少なくとも105.5のPTC変態を示す、即ち、log[((Tm+5℃)
における抵抗)/(20℃における抵抗)]が少なくとも4.0、好ましくは少な
くとも4.5、特に少なくとも5.0、とりわけ少なくとも5.5であることが好
ましい。(Tm+5℃)未満の温度Txにおいて最大抵抗が得られる場合、PTC
変態は、log(Txにおける抵抗/20℃における抵抗)によって求められる。
組成物の抵抗率は、用途および必要な電気デバイスの種類に依存する。好まし
いことであるが、組成物を回路保護デバイス用のラミネートを製造するために使
用する場合に、組成物は、多くとも100オーム・cm、好ましくは多くとも5
0オーム・cm、より好ましくは多くとも20オーム・cm、特に多くとも10
オーム・cm、より特に多くとも5オーム・cm、特別には多くとも2.0オー
ム・cm、より特別には多くとも1.0オーム・cmの20℃での抵抗率ρ20を
有する。組成物をヒーターにおいて使用する場合に、導電性ポリマー組成物の抵
抗率はずっと高いことが好ましく、例えば少なくとも102オーム・cm、好ま
しくは少なくとも103オーム・cmである。
適切な導電性ポリマー組成物が、米国特許第4,237,441号(van Konyn
enburgら)、第4,388,607号(Toyら)、第4,534,889号(van Kon
ynenburgら)、第4,545,926号(Foutsら)、第4,560,498号(Hor
smaら)、第4,591,700号(Sopory)、第4,724,417号(Auら)、第
4,774,024号(Deepら)、第4,935,156号(van Konynenburgら)
、第5,049,850号(Evansら)および第5,250,228号(Baigrieら)
、第5,378,407号(Chandlerら)、第5,451,919(C
huら)、第5,582,770号(Chuら)、ならびに国際出願公開WO9

よび国際出願公開WO96/30443(レイケム・コーポレイション、199
6年10月3日公開)に開示されている。
本発明の方法は、5つの工程、工程(A)〜(E)を有しており、これら工程
は単一の連続操作で順次行われる。操作が連続的なままで有る限り、追加的な工
程、例えば、熱処理または照射を本発明の2つの工程の間に行ってよい。2つの
工程の少なくとも部分は、同時に行ってよく、例えば、溶融混合物を移送するダ
イ(工程(C))が、溶融混合物をポリマーシートに形成する(工程(D))を
有していてよい。
工程(A)において、ポリマー成分および粒状導電性充填剤が混合装置に充填
される。好ましい態様において、ポリマー成分および導電性充填剤の両方が、混
合装置に容易に供給できる乾燥粉末、フレーク、繊維、またはペレットの形態で
ある。これら2つの成分は混合装置に別個に供給してよいが、充填工程中の成分
の不均一性および流動を改良するために、例えばヘンシェル(登録商標)ミキサ
ーのようなブレンダーまたはミキサーによって、ポリマー成分および導電性充填
剤を乾燥状態で「予備混合」することが好ましい。粉末、ペレットまたは液体の
形態である追加的な成分をポリマー成分および粒状導電性充填剤と予備混合して
よく、プロセスの異なった点で加えてもよい。充填はいずれの手段によっておこ
なってもよいが、装置への一定な供給を確実にするために、ロス・イン・ウェイ
ト供給機、例えば、K−Tronアメリカから登録商標K−Tronとして市販
されているものが好ましい。混合装置は押出機であることが好ましいが、他の種
類の混合装置、例えば、バンバリー(登録商標)ミキサー、ブラベンダー(登録
商標)ミキサー、モリヤマ(登録商標)ミキサーを、本発明の必要な工程を完了
するために材料を搬送する好適なアタッチメントとともに使用してよい。好適な
押出機としては、一軸スクリュー押出機、共回転二軸スクリュー押出機、逆回転
二軸スクリュー押出機、またはレシプロ一軸押出機、例えば、Buss(登録商
標)ニーダーが挙げられる。押出機を使用する場合、種々の添加剤、例えば過酸
化物のような架橋剤を、ポリマー成分および導電性充填剤を導入するポートから
下流に供給ポートで連続的に添加してよい。組成物への架橋剤の添加が、後に均
一なシートまたは他の形状物に容易に形成できない架橋塊を与える従来の方法と
異なって、本発明の方法は、インライン化学架橋に特に適している。連続操作に
よって、材料をダイに移送する直前に架橋剤を添加することが可能になる。
工程(B)において、ポリマー成分および導電性充填剤を混合装置において混
合し、溶融混合物、即ち、ポリマー成分の溶融温度Tm以上の温度を有する混合
物を形成する。工程(B)中に、導電性充填剤および他の成分、例えば無機充填
剤および顔料がポリマー成分に分散される。適切な混合および分散を確実に達成
するために、押出機のスクリューは、混合または混練セクション、および移送セ
クションを有するように設計されていてよい。例えば、二軸スクリュー押出機の
ために全スクリュー長さの少なくとも10%に混練セクションを組み込むことに
よって、許容可能な分散が得られることを見いだした。押出機を使用する場合に
、導電性充填剤の適切な分散をスクリュー長さとスクリュー直径の比、即ちL/
D比が少なくとも10:1、特に少なくとも20:1、特別には少なくとも30
:1、例えば40:1であることが好ましい。混合装置は、例えば電気的にまた
はオイルにより、1つまたはそれ以上のセクション(ゾーン)において加熱して
よい。混合中に発生する揮発物を除去する真空装置を混合装置と組み合わせて適
切に配置してよい。
工程(C)において、溶融混合物を、混合装置からダイに移送する。用語「ダ
イ」は、本明細書において、溶融材料が通過できるオリフィスを有するいずれか
の要素を意味する。しかして、ダイは、溶融材料が通過する特定形状の開口また
はギャップを有する型、ノズル、または物品であってよい。ダイは、例えばアダ
プタにより、混合装置の出口に直接に取り付けられてよく、あるいは例えばギア
ポンプまたは真空装置などの1つまたはそれ以上の片の装置によって混合装置か
ら分離されていてよい。混合装置が押出機である場合に、溶融混合物の「移送」
は押出機の通常の操作中に生じる。他の種類の混合装置を使用する場合に、溶融
混合物を移送する他の手段が必要であってよい。
工程(D)において、溶融混合物はポリマーシートに形成される。これは、シ
ートダイへの押出によって、あるいは溶融混合物のカレンダリングによって、即
ち、ロールまたはプレートの間に溶融混合物を通過させ薄くしてシートにするこ
とによって容易に行える。カレンダリングされたシートの厚さは、プレートまた
はロール間の距離、およびロールが回転する速度によって決まる。一般に、ポリ
マーシートの厚さは、0.025〜3.8mm(0.001〜0.150インチ
)、好ましくは0.051〜2.5mm(0.002〜0.100インチ)であ
る。ポリマーシートの幅はいずれのものであってもよい。幅は、ダイの形状およ
び幅または材料の容量およびカレンダリング速度によって決まり、しばしば0.
15〜0.31m(6〜12インチ)である。
工程(E)において、ラミネートは、金属箔をポリマーシートの少なくとも1
つの面、好ましくは両面に取り付けることによって形成される。ラミネートを切
断して電気デバイスにする場合に、金属箔層は電極として機能する。一般に、金
属箔の厚さは、多くとも0.13mm(0.005インチ)、好ましくは多くと
も0.076mm(0.003インチ)、特に多くとも0.051mm(0.0
02インチ)、例えば多くとも0.025mm(0.001インチ)である。金
属箔の幅は、一般に、ポリマーシートの幅と同様であってよいが、幾つかの用途
において、それぞれのリボンがポリマーシートの幅よりずっと小さい幅を有する
2つまたはそれ以上のリボンの形態で金属箔を適用することが望ましい。好適な
金属箔の例としては、ニッケル、銅、しんちゅう、アルミニウム、モリブデン、
および合金が挙げられ、箔は、同様のまたは異なった層においてこれら材料の2
種またはそれ以上を有していてよい。特に好適な金属箔は、電着された少なくと
も1つの表面、好ましくは電着されたニッケルまたは銅を有する。好適な金属箔
は、米国特許第4,689,475号(Matthiesen)および第4,8
00,253号(Kleislerら)、および国際出願公開WO95/340
81(レイケム・コーポレイション、1995年12月14日公開)に開示され
ている。好ましい態様において、金属箔は、ポリマーシートに接触し、例えばロ
ールスタックを介して、ロールの中を通過し、ポリマーへの箔の積層を促進する
。加えて、ダイから出てくるときにシートの冷却を最小にするために、ダイとロ
ールスタックの間の距離はかなり小さく、例えば0.61m(2フィート)未満
、好ましくは0.31m(1フィート)未満であることが好ましい。幾つかの用
途において、接着剤組成物(即ち、結束層)を、例えば、金属箔と接触する前に
スプレーまたはブラッシングによって、ポリマーシートに適用してよい。工程(
E)から得られたラミネートを、さらなる加工または貯蔵のために分離片にスラ
イスしてよくまたはリールに巻き付けてよい。ラミネートの厚さは、一般に、0
.076〜4.1mm(0.003〜0.160インチ)である。
本発明の方法は、同様のまたは異なったポリマー成分および導電性充填剤に基
づくポリマーシートを製造する2つまたはそれ以上の混合装置/移送/形成セッ
トアップを使用することによって、1つを越えるポリマーシートを有するラミネ
ートを製造するために使用できる。
ラミネートが2つの金属箔を有する場合に、電気デバイス、特に回路保護デバ
イスを形成するために使用することができる。デバイスは、工程(F)において
ラミネートから切り取ってよい。本明細書において、用語「切り取る」とは、ラ
ミネートからデバイスを単離または分離するあらゆる方法を包含し、例としては
、国際特許出願WO95/34081(レイケム・コーポレイション、1995
年12月14日公開)に記載されているように、ダイシング、シェアリング、カ
ッティング、エッチングおよび/または破断、あるいはいずれかの他の適切な手
段である。必須なものではないが、工程(F)は、工程(A)〜(E)の単一連
続操作の一部分であってよい。追加的な金属箔、例えばワイヤまたはストラップ
の形態のものを、箔電極に取り付けてよく、これにより、回路への接続が可能に
なる。加えて、デバイスの熱発生を制御する要素、例えば1つまたはそれ以上の
導電性端末を使用できる。これら端末は、ハンダまたは導電性接着剤のような中
間
層によってまたは直接的に電極に取り付けられた金属プレート、例えばスチール
、銅、真ちゅう、またはフィンの形態であってよい。例えば、米国特許第5,0
89,801号(Chanら)および第5,436,609号(Chanら)を
参照できる。幾つかの用途において、デバイスを回路板に直接に取り付けること
が好ましい。そのような取り付け技術は、国際特許出願WO94/01876(
レイケム・コーポレイション、1994年1月20日公開)および国際特許出願
WO95/31816(レイケム・コーポレイション、1995年11月23日
公開)に示されている。
デバイスの電気安定性を改良するために、デバイスを種々の処理技術、例えば
架橋および/または熱処理に付すことが望ましいことが頻繁にある。架橋は、化
学的手段によって、または照射によって、例えば、電子線またはCo60放射線源
を使用して、行える。架橋のレベルは、組成物の要求用途に依存するが、一般に
、低電圧(即ち、60ボルト未満)の回路保護用途において、200Mラド未満
、好ましくは実質的に1〜20Mラド、好ましくは1〜15Mラド、特に2〜1
0Mラドである。一般に、デバイスは少なくとも2Mラドで架橋することが好ま
しい。デバイスのための種々の処理操作が国際特許出願WO96/29711(
1996年9月26日公開)に記載されている。
本発明のデバイスは、20℃での抵抗R20が一般に100オーム未満、好まし
くは50オーム未満、特に20オーム未満、より特に10オーム未満、特別には
5オーム未満、最も特別には1オーム未満である回路保護デバイスであることが
好ましい。本発明の方法によって製造されたラミネートが低い抵抗率を有し得る
導電性ポリマー組成物を含んでなるので、非常に低い抵抗、例えば0.001〜
0.100オームのデバイスを製造するのに使用できる。ヒーターであるデバイ
スは、一般に、少なくとも100オーム、好ましくは少なくとも250オーム、
特に少なくとも500オームの抵抗を有する。
本発明の方法によって製造されるラミネートは、いずれかの種類の電気デバイ
ス、例えば、ヒーターまたはセンサーならびに回路保護デバイスのために使用で
きる。
本発明を、以下の例を挙げて説明する。例1、2、4、6、8および10は
比較例である。例1〜7
それぞれの実施例において、表1に挙げられる全組成物の重量に基づいた重量
%で以下の成分を、HenschelTMミキサーを使用して、3分間1500rpmで混
合した:PVDF(KFTM1000W、約177℃の溶融温度を有する粉末状の
ポリビニリデンフルオライド(Kureha製))、ETFE(TefzelTMHT21
63、約235℃の溶融温度を有するエチレン/テトラフルオロエチレン/過フ
ッ素化ブチルエチレンターポリマー(DuPont製))、CB(RavenTM430
、カーボンブラック(Columbian Chemicals)、TAIC(トリアリルイソシアネ
ート)およびCaCO3(AtomiteTM粉末、炭酸カルシウム(John K.Bic
e Co製))。次いで、混合乾燥成分を2工程方法(比較)または本発明の1工程
方法に付した。2工程方法
比較例1、2、4および6において、混合乾燥成分を、L/D比40:1を有
するスクリューを使用する同時回転2枚スクリュー押出機(ZSK−40(Werne
r-Pfleiderer製))に入れ、混合し、ストランドに押出し、ペレットに切断した
。
例1において、ペレットを80℃(175°F)で少なくとも24時間乾燥し
、次いで、9.5mm(0.375インチ)の直径のノズルを装着した25mm
(1インチ)1枚スクリュー押出機によって押出した。溶融物質をノズルから押
出し、ノズルの末端から約25mm(1インチ)に位置したロールスタック上に
供給した。ロールスタックを使用して、約0.250mm(0.010インチ)
の厚さおよび約114〜152mm(4.5〜6.0インチ)の幅を有するシー
トにその物質を両方に圧延し、圧延したシートの両面に電着ニッケル/銅ホイル
(厚さ約0.044mm(0.0017インチ)を有するType31,1−ozホイル(
Fukuda製))を取付けた。得られたラミネートは約0.34mm(0.0135
インチ)を有した。
例2、4および6において、ペレットを、成分を混練しない、L/D比40:
1を有するスクリューを使用して同時回転モードの対回転/同時回転2枚スクリ
ュー押出機(ZSE−27(Leistritz製))によって押出した。押出機に、1
0cm3/回転の容量を有するギヤーポンプ(PepII(Zenith製))および次
いで上記のノズルを装着した。例1と同じ手順に従って物質を押出し、圧延し、
積層した。1工程方法
混合乾燥成分を、同時回転モードで使用させるZSE−27押出機に入れた。
その押出機は、全スクリュー長さの11%が成分を混練するスクリュー配置を有
した。スクリューは40:1のL:D比を有した。押出機に、例2、4および6
のようにギヤーポンプおよびノズルを装着した。例2、4および6と同じ手順に
