"Processo di produzione di filato in fibra per la fabbricazione di tappeti a capo tagliato, apparato per l'attuazione di tale processo, filato e tappeto derivati" "Production process of fiber yarn for the manufacture of cut end carpets, apparatus for the implementation of this process, derivative yarn and carpet"
The present invention relates to a fiber yarn production process for the manufacture of cut-end carpets, to an apparatus for carrying out this process, as well as to a derived yarn and carpet.
As is known, for the manufacture of so-called "cut garment" fiber rugs a natural fiber thread is inserted, such as wool, or, more recently, mostly synthetic fiber, such as acrylic, on a base generally consisting of a continuous chemical slime or jute fabric. The thread introduced into the base is subsequently cut to a desired height, e.g., 10 mm from the base, with the effect that the surface of the carpet shows the tips of the thread at the cut.
The conventional process for the production of fiber yarn intended for the manufacture of cut garment rugs is very complex and includes numerous phases, in consideration of the fact that the yarn produced must have a high stability and stiffness, due to the stresses to which it will be subjected. in use.
According to this conventional process, initially, the fibers are mixed with oils and binders in a blending apparatus. The product leaving the mixing apparatus is then subjected to carding, a process in which the fibers are thinned and partially parallelized to form a web which is subsequently divided into strips forming the so-called "ribbon".
The sliver coming out of the card is first introduced into a single can which, subsequently, is part of a first series of cans arranged around a first drawing frame. In the drawing frame, the fibers are stretched in order to reduce the title of the strip and to regularize it. The fibers coming out of the first drawing frame are then transferred to a second series of cans arranged around a second drawing frame to be subjected to a second drawing passage and, from it, to a third series of cans to be subjected to a third passage of ironing. The progressive reduction of the count and regularization of the strip exiting the card by means of successive ironing passages constitutes the so-called "low preparation".
The fibers leaving the third drawing frame are transferred to a fourth series of cans arranged adjacent to a rubbing finishing apparatus, where they are subjected to the so-called "high preparation". In the rubbing finisher, the sliver is first treated in a further drafting unit and then subjected to a rubbing operation with the purpose of cohesioning the fibers and transforming the sliver into the so-called roving. This operation consists in a rubbing in a direction transversal to the direction of sliding of the tape, which is performed by passing the tape between pairs of sleeves rotating in the direction of advancement of the yarn and moved with an alternating transverse translational motion, to mechanically reproduce the rubbing of the hands.
The roving coming out of the rubbing finisher is fed to the spinning machine, typically, a conventional ring spinning machine, which transforms the roving into a thread, called "single ply", by twisting the fibers in a predetermined direction.
The single garment coming out of the spinning machine, which is collected in small spools, is fed to a winding machine which picks up the single garment from several spools and winds it on large spools suitable for feeding the subsequent doubling operation.
In the doubling operation, two or three single parallel strands are joined on a single cone in preparation for the subsequent twisting process, in which the three single paired strands are twisted together in the opposite direction to the direction of twisting of the single strand, forming a so-called "twisted two-wire".
The twined twine thus obtained is finally thermally stabilized and / or with the addition of vaporization to volumize the yarn and to loosen internal tensions that make the yarn "nervous", that is, unstable and tending to twist.
The yarn deriving from the process summarized above has the advantage of presenting a high stability in relation to the stresses it is intended to receive in use, with the further advantage that the ends of the individual garments fixed in the aforementioned way appear clearly on the surface of the carpet. generating the so-called "point effect" which, as well known to the expert in the art, is very much appreciated.
However, as is clear from the above description, the conventional production process has the drawback of being very complex and expensive, requiring numerous ironing and finishing steps aimed at preparing the yarn for processing on conventional spinning machines, as well as further passages on expensive winding and doubling machines essential for the subsequent twisting of several single threads.
Furthermore, the ironing and finishing operations subject the fibers to high stresses, leading to a high rate of tearing and consequent weakening of the web. Furthermore, the torn fibers tend to form "hairiness" which, ultimately, disperses in the carpet, compromising its quality.
Therefore, the main purpose of the present invention is to provide a process for the production of fiber yarn for the manufacture of cut garment carpets which drastically reduces the number of necessary processes and, consequently, the production costs with respect to the processes conventional, while generating a fiber yarn at least as strong and stable and capable of offering a substantially identical visual effect on the surface of the carpet (stitch effect) once the cut has been made.
Another object of the invention is to provide a process which stresses the fibers to a significantly lower extent than conventional processes, so as to favor the strength of the yarn and limit the formation of hairiness.
Another object of the invention is to provide a process for the production of a yarn which is capable of containing any hairiness produced by limiting its subsequent dispersion in the carpet.
The purpose of the invention is also to provide an apparatus for carrying out the process, as well as an apparatus and a carpet derived therefrom.
The aforesaid objects and other advantages, which will become clearer from the rest of the description, are achieved by the process having the characteristics set out in claim 1, by the apparatus having the characteristics set out in claim 6, as well as by the yarn and the carpet having the characteristics set out in claims 7 and 8 respectively, while the dependent claims define other advantageous characteristics of the invention, even if secondary.
The invention will now be described in greater detail with reference to a preferred but not exclusive embodiment thereof, illustrated by way of non-limiting example in the accompanying drawings, in which:

Fig. 5 is a side elevation view illustrating a fragment of a carpet manufactured using a yarn produced by the method according to the invention.
With initial references to Fig. 1, a fiber yarn production process intended for the manufacture of cut-off rugs comprises a first blending step in which the raw fibers 10, e.g., synthetic fibers such as acrylic or natural fibers such as wool, in a per se known manner, are introduced into a mixing apparatus 12 and amalgamated with oils and binders of conventional use.
The mass of fibers coming out of the mixing apparatus 12 is treated in a card 16 where, again in a per se known way, the fibers are thinned and roughly parallelized to form a web, which is subsequently divided into strips forming the so-called "ribbon ", ie a mass of parallel fibers of uniform weight.
The sliver coming out of the card 16 is first introduced into a single can 22 which, subsequently, forms a first series of smaller cans 24 arranged around a first drawing frame 26. In the first drawing frame 26, the fiber strips forming the tape are stretched in order to reduce the title of the tape and regularize it. The fiber strips leaving the first drawing frame 26 are then transferred to a second series of cans 28 arranged around a second drawing frame 30 to be subjected to a second ironing step.
The fiber strips coming out of the second drawing frame 30 are poured into collection vessels 32 after which, according to the invention, instead of being sent to a third drawing frame, as must necessarily happen to make the yarn according to the known technique mentioned above. given act, they are instead transferred to third series of cans 33 arranged around respective hollow spindle spinning apparatuses 34, in which the fiber strips are first stretched and, subsequently, a continuous burr textured in material is wound on each of them like a helix. synthetic; subsequently, the yarns coming out of the spinning machines are sent to a series of conventional twisting machines 40, where they are twisted in the same direction of winding as the burr, and finally to a vaporizer 42 where they are fixed, stabilized and volumized by subjecting them to a thermal and / or to a thermal process with the addition of steam.
As well known to those skilled in the art, a burr of the above type is generally constituted by an assembly of synthetic fibers made by extrusion. Preferably, a Nylon thread is used, e.g., a textured PA 44 Dtex thread.
In greater detail, the spinning apparatus 34, illustrated in isolation in Figs. 2 and 3, comprises a frame 44 which supports two arrays of spinning equipment on respective opposite sides 44a, 44b. Each of the spinning equipment comprises two series of motorized feed / draw rolls 46, 48, 50, 52 supported on opposite sides of an oblique arm 54 fixed to frame 44. Downstream of the feed / draw rolls 46-52 they are supported rotatably two parallel vertical hollow spindles 56 coaxially carrying respective reels 57, on each of which a burr B is wound to be wound on the previously drawn fibers F.
According to an important feature of the invention, downstream of the hollow spindles 56 there is a pair of return rollers 58, 60 arranged to redirect the yarns coming from the two spindles respectively towards a first winding unit 62a and towards a second winding unit 62b above the first, each of which comprises a motorized winding roller 64a, 64b, which is rotated to wind the yarn on a reel 66a, 66b rotatably supported with a horizontal axis at one end of an arm 67a, 67b hinged to the frame 44 at its opposite end, and rests on the respective winding roller 64a, 64b. Each of the winding rolls is conventionally provided on the surface with diagonal grooves (not shown) shaped to distribute the yarn over the entire length of the respective package. As illustrated, the lower winding assemblies 62a are preferably arranged offset in the longitudinal direction with respect to the upper winding assemblies 62b.
According to an important characteristic of the invention, under the first winding group 62 there is a second winding group 68 to which the yarn coming from the other spindle is directed. The second winding unit comprises a second winding roller 70 and a second cone 72 rotatably supported by a second arm 73.
In operation, with reference to Figs. 2 and 3, the feeding / tensioning rollers 46, 48, 50, 52 take the fibers to be spun G from the vessels 33 and feed them in a stretched configuration to the hollow spindles 56. The stretched fibers F pass through the hollow spindles 56 together with their respective burrs B which unwind from the reels 57 and, due to the rotation of the spindles 56, the burrs B are wound in a helix on the fibers F remaining slightly under tension. The outgoing yarns H, each made up of substantially parallel fibers on which the burr is wound, are wound on the respective lower or upper bobbin depending on the spindle in question. When a cone is full, it is dismantled to be transferred to the twisting machine and replaced with another.
Preferably, the spindle rotation speed is adjusted in such a way that the number of windings per linear meter of the burr B around the strip of parallel fibers F, before the subsequent twisting and heat treatment phases, is equal to the product between the root square of the thread count expressed in metric number (Km of thread in 1 kg of the same thread, Nm) and a constant between 15 and 85, preferably 45 and 70, more preferably equal to 55.
The yarn 80 deriving from the process according to the invention, illustrated in isolation in Fig. 4, is therefore constituted by a strip of stretched fibers 82, around which a continuous burr textured in slightly tensioned synthetic material 84 is wound. The whole is then further twisted in the same winding direction as the burr, and subsequently fixed and stabilized by heat treatment, e.g., in an oven, with the possible addition of steam.
For carpet fabrication, the thread can be conventionally inserted through two parallel and spaced-apart carpet bases, e.g., 20 mm, each of which can typically consist of a continuous chemical filament fabric (typically, Nylon ), jute, or similar. Subsequently, the thread is cut halfway between the bases by a blade, with the consequence that the burr that was wrapped slightly in tension around the thread retracts by a few millimeters and is therefore invisible from the surface of the carpet, as illustrated in Fig. 5 , where 100 indicates the base of the carpet and 102 indicates the pieces of yarn with the burrs 104 wound on them. In Fig. 5 the ends 106 of the pieces of yarn are also highlighted, which stretch upwards to create the stitch effect.
As the skilled in the art will easily understand, wrapping the burr around the fibers has the effect of consolidating the garment and making it more elastic than traditional yarns composed of several single twisted garments, as well as retaining any fiber fragments intended to form unwanted hairiness on the carpet.
In the process according to the invention, the final twisting of the yarn exiting the spinner takes place in the same direction of winding as the filament, contrary to what the prior art would suggest, in which, to eliminate the tensions on the yarns, several single items are twisted in the opposite direction with respect to the sense of wrapping of the single garment; the stabilization / fixation of the yarn is entrusted to the heat treatment, with a considerable reduction of the process phases.
In general, it will be evident to those skilled in the art that the production process according to the invention is much leaner and, therefore, less expensive than traditional processes. In fact, the winding of the burr around the fibers makes it possible to obtain a yarn having characteristics equal to or, in certain respects such as those highlighted above, even superior to traditional yarns, and at the same time allows to avoid numerous passages, including at least one passage of ironing, finishing, as well as the subsequent operations on winding and doubling machines, since the bobbins on which the yarn made in the spinning machines is wound can be directly used in the twisters, without the need to transfer the yarn to other supports. Furthermore, the process according to the invention achieves a further considerable economic advantage that the skilled in the art can certainly appreciate. In particular, in traditional processes two or three plies having the same length must be twisted together, in turn already twisted, to create a yarn with a length equal to that of the single garment (length intended as km of yarn in one kg of the same thread, Nm). This means that, in the traditional process, all the phases preceding the doubling, which are described in the background to this description and already substantially equal in number all the phases of the entire process according to the invention, are carried out over a length of double or triple fibers compared to that of the outgoing yarn (length always meant with Nm numbering), without considering that all the final phases must also be added to these phases from the moment in which the two / three ends are coupled together. On the contrary, the whole process according to the invention is carried out on a fiber length equal to that of the yarn produced, with evident advantages in terms of times and costs of the production process.
Another advantage of the process according to the invention is that the abolition of the aforesaid steps makes it possible to safeguard the integrity of the fibers, which are stressed considerably less than traditional processes, to the benefit of the strength of the yarn.
A preferred embodiment of the invention has been described, but of course numerous modifications and variations are possible within the scope of the claims. In particular, some steps of the process, and in particular the two ironing steps that precede spinning, in some cases may not be indispensable.
