Abstract

A refractory shell mould for casting metal articles is made by coating an expendable, e.g. wax, pattern at least twice with a slurry containing a silica binder and a refractory powder, applying a stucco of coarse refractory material to each slurry coating, and applying to each stucco coating a dry powdered alkaline binder material, thereafter removing the pattern from the shell and firing the shell. The dry alkaline binder, which acts as a low temperature binder, may, if desired, be applied by incorporating it in the stucco. In a preferred embodiment, the pattern is precoated by dipping in a refractory slurry, drained, and then stuccoed with a sharp angular sand to provide a mechanical keying to the following shell coat. The silica binder, which acts as a high temperature binder, contains a substantial proportion of a volatile medium and has a silica concentration of about 25%, such a composition being ethyl silicate 58,9%, methyl alcohol 33,9%, water 7,2% and hydrochloric acid 0,1%. This is mixed with equal parts by weight of silica flour (200 mesh) and silica sand (60 mesh), suitably 53 lbs. of silica to 10,000 c.c. of binder. The precoated pattern is immersed in this slurry and after draining is sprinkled with a coarse refractory grit, e.g. calcined aluminium silicate, and then dusted with a dry, powdered alkali binder, e.g. sodium metaborate or tetra-borate. The pattern is then allowed to dry for 2 or 3 minutes until gelation has taken place. This cycle of operations is repeated until a shell of adequate strength has been built up. In another embodiment, the shell strength is increased by the incorporation in the refractory slurry of a second high temperature binder, e.g. magnesium ammonium phosphate. The elimination of the pattern and the firing of the shell preferably take place in one operation by heating to between 1500 and 2000 DEG F., commonly about 1800 DEG F. The shell is then cooled to the desired casting temperature.
