Abstract

A thermosetting phenol-aldehyde condensate is made by forming an aqueous mixture of a phenol, an aldehyde in which the aldehyde group is the sole reactive group, and an alkali metal hydroxide as catalyst, the latter being present in an amount, expressed as sodium hydroxide, added initially and subsequently not exceeding 10 per cent by weight of the total initial mix constituents (including water), and the molar ratio of the aldehyde to the phenol varying from 1 : 1 to 3 : 1, heat-reacting the mix and producing a water-soluble reaction product, reducing the viscosity of the latter and its tendency to progress to a water-insoluble product by adding thereto an alkali-metal hydroxide, further condensing the product by heating and repeating the addition of alkali metal hydroxide and the condensation until a stable stage close to final setting into insolubility is reached, in which the pH is between 9.5 and 14. Catalysts specified are sodium, potassium and lithium hydroxides, and sodium phenate formed by combination of caustic soda and phenol prior to the beginning of the reaction. In examples (1, 2, 8, 9, 10) phenol and formaldehyde, (3) cresol and formaldehyde, (4) petroleum cresylic, (5) phenol and furfural, (6) phenol and acetaldehyde, and (7) phenol and benzaldehyde, are reacted in the presence of caustic soda. Xylenol may also be used instead of phenol. The products may be used, e.g. by mixing water and walnut shell flour with the liquid resins, as adhesives in making plywood, for impregnating a web or sheet of paper, cloth or other fibrous material and making paper, fibreboard and paperboard by precipitating the resin in and on the fibre by means of hydrochloric, sulphuric or acetic acid or alum.
