[Class 103 (ii)] [Also in Groups IV and V] A process of manufacturing a vehicle door consists in first forming a partially hardened self-supporting shell comprising a thin-walled panel portion and a peripheral rim portion of synthetic resinous substance containing disintegrated undirectionally arranged fibres, then positioning thereon reinforcing members of a material saturated with synthetic resin and finally subjecting the assembly to heat and pressure to unite it and complete the heathardening. The reinforcements may be preformed of material similar to that of the shell or may consist of laminated material (e.g. superposed strips of plain or crÛpe paper) saturated with synthetic resin. The shell is formed by suspending a mixture of disintegrated waste paper and synthetic resin in water over a sieve mould contained in a vat and then creating a partial vacuum in the bottom of the vat so that a layer of the mixture is deposited on the sieve. The deposit then undergoes a felting action and, after removal of the sieve, is subjected to preliminary heat and pressure to exclude moisture and moult it to the shape of the shell. As applied to the door shown, the shell is formed as a panel 1 and rim portion 2-5, the rim 5 being formed with recessed 16, 17 for receiving rubber buffers, the rim 2 with screw holes 22, 23 and the rim 3 with a screwhole and a recess (shown dotted) along its centre portion. Laminated reinforcements 6-11, which may engage recesses, are positioned so as to radiate from parts 12, 13 of the rim 3 adjacent the door hinges. A strip 14 of laminated material is then placed in the recess in the rim 3 and is covered by a plate 15 of laminated material or of synthetic resin containing fillers in irregular distribution, recesses being left for the door hinges. Laminated reinforcements 24, 25 and 26 are applied adjacent the screw holes, and sharp corners are rounded off by quantities of material 18, 19, 20, and 21 of synthetic resin containing fillers in irregular distribution. The whole is then subjected to considerable heat and pressure in a hydraulic press. The sieve marks in the outer surface of the panel 1 may be covered by a layer of pure synthetic resin.
