Abstract
A dormer assembly for use in a building structure comprises a framework 30 and a covering 16 on at least part of the framework to provide an external surface portion of the assembly, wherein the framework and covering are secured together in spaced relationship to one another by a foamed plastics material 34 there between. The foamed plastics may provide an insulation layer over the entire interior surface of the covering and may be a spray applied expanding foam. The covering may be a plastic material, especially glass reinforced plastics or grp. The framework may be of wood or timber.

Ref: A130423B-GMD Title: Assembly for building structure Descrirtion of Invention This invention relates to an assembly for use in a building structure.
The invention has been devised in relation to a dormer. Dormers are well known structural features in buildings, protruding from the plane of a sloping roof surface, to provide usable space in the roof space of a building by affording a region within the dormer in which head room is increased, compared with that which would have been available beneath the sloping roof structure. Frequently a dormer is provided with a window in an end surface of the dormer which is either generally in the same plane as that of a wall extending up to the roof wherein the dormer is provided, or set back inwardly of the building's boundary from such a wall. Such a window provides for ventilation of, and admission of light to, the interior of the dormer and the roof space therearound.
A dormer may be provided in a building being built, or may be provided in an existing building, e.g. as part of a loft conversion. In either case, the dormer requires a structure to give it strength and rigidity and to enable it to be installed in the roof structure of the building, whether such roof structure is pre-existing or is in course of being built. The dormer also requires to be weatherproof both in the manner of its incorporation in the roof structure and in its own right. Dormers of traditional building material (brick, timber, roofing tiles or slates, etc.) can be built in-situ of such materials, but now partly or completely finished dormer assemblies can be supplied ready for installation, requiring only to be lifted into position and secured to the building's main roof structure. Such prefabricated dormers may incorporate a timber framework and an external covering or "skin" of a suitable plastics material, e.g. a fibre reinforced plastic material, which gives the dormer the necessary weather resistance as well as the possibility of the appearance of having been made of traditional materials. Such dormers may have, for example, a ridged roof (the front of the dormer having a gable end) or a hipped, flat, curved or other roof, of an appearance which, for planar roof surfaces, may resemble roof tiles or slates.
Currently impending building regulations for components will impose higher standards for thermal insulation of dormers, independently of those standards for buildings in which the dormers are to be incorporated. One problem with such dormer assemblies as above described is that the provision of structural elements, including fasteners, connecting the skin of the dormer to the framework thereof give rise to a number of "cold bridges" between the framework and skin. This makes it difficult to comply with thermal insulation regulations.
With the object of addressing such problems, according to one aspect of the invention, we provide an assembly for use in a building structure, comprising a framework and a covering on at least part of the framework to provide an external surface portion of the assembly, wherein the framework and covering are secured together in spaced relationship to one another by a foamed plastics material therebetween.
Preferably the foamed plastics material provides an insulative layer over substantially the entire interior surface of the covering Preferably the foamed plastics material has been spray-applied to an interior surface of the covering, to penetrate between adjacent parts of the framework and covering.
According to another aspect of the invention, we provide a method of manufacturing an assembly for use in a building structure, comprising providing a framework; providing a covering arranged to cover at least part of the framework to provide an external surface portion of the assembly; holding the framework and covering in a required spaced relationship from one another; and applying a foamed plastics material to at least parts of an interior surface of the covering to provide a thermally insulative layer thereon and to secure the framework to the covering.
Preferably the foamed plastics material is applied by spraying, and is an expanding foam.
The assembly may be a dormer.
The covering may be of plastics material, e.g. a fibre-reinforced plastics material, and the framework may be of timber.
These and other features of the invention will now be described by way of example with reference to the accompanying drawings, of which: Figure 1 is a front view of an assembly, namely a dormer, in accordance with the invention; Figure 2 is a section on the line A-A of figure 1; Figure 3 is a section on the line B-B of figure 1; Figures 4 and 5 are partly cut-away perspective views, from different directions, of the dormer.
Referring to the drawings, a dormer assembly is generally of rectangular configuration in front view and plan view, and triangular in side view, comprising a front wall portion 10, spaced generally parallel sidewall portions 12, 14, and a roof portion 16. The front wall portion 10 defines a rectangular opening 18 for receiving the external fixed frame of a window which may be openable, and at the top of the front wall there is a decorative lintel formation 20.
The side wall portions 12, 14 each extend rearwardly from the front wall 10, and each has a lower edge 22 inclined at the same angle as the inclination of a sloping roof surface into which the dormer is intended to be fitted. Figure 5 shows that the side wall portions 12, 14 each have, along their lower edge, oppositely outwardly extending flange formations 12a, 14a respectively, which, in use, extend below the covering (e.g. tiles or slates) of the roof wherein the dormer is installed. Similarly the front wall 10 has a forwardly and downwardly extending flange lOa at its lowermost edge, and in the completed installation the tiles or slates of the roof will overlie the flange 1 Oa.
The roof porlion 16 is generally flal, and al us rearmosi edge has a rearwardly and upwardly extending inclined flange 1 6a to be covered by the roof covering in the complete installation. It will therefore be appreciated that effective weather resistance is provided when the dormer is installed. It will be appreciated that the exact configuration of the dormer need not be as illustrated, for example the front wall 10 of the dormer may constitute a gable end, and the dormer have a ridged roof with oppositely inclined sloping surfaces extending from the front end of the dormer to the rear thereof.
Each of the walls 10 to 14 and roof 16 of the dormer is of a composite constructions, having a plastics, e.g. grp, outer skin or covering. The external surface of the covering may have an appearance simulating that of corresponding parts of a dormer constructed of traditional building materials, e.g. timber in the case of the front and side wall portions of the dormer and possibly a metal sheet covered roof in the case of the roof portion 16. If the dormer has a gable end and a ridged roof, the appearance of the roof may resemble that of roofing tiles or slates.
The dormer further comprises a framework of timber elements, spaced from the fibre reinforced plastics external skin portions of the walls and roof. Figure 2 shows an upper horizontally oriented timber element 24, vertical timber elements 26, and an inclined timber element 28 spaced from the skin portion of each side wall 12, 14, and horizontally-oriented timber elements 30 extending laterally of the dormer beneath the skin element of the roof portion 16, and a further horizontally-oriented timber element 32 behind the lintel portion 20. Yet further timber elements may extend vertically within the stile parts of the front wall portion 10 through either side of the opening 18 therein.
The timber elements above described are secured to one another by any suitable fastening means, and are held in position relative to the covering skin parts of the dormer by a foamed plastics material 34 of an adhesive nature.
Such a foamed plastics material may be an expanding foamed polyurethane material. When such a material has set, the structural strength and rigidity of the dormer are maintained, without providing fasteners or any other material which might provide a "cold bridge" extending between the framework and covering elements.
In order to manufacture a dormer in accordance with the invention as above described a, preferably one piece, component of fibre-reinforced plastics material is prepared to afford the wall and roof portions of the dormer, by using one or more suitable moulding processes. The timber framework is prepared by securing individual timber elements in the required relationship and securing them with suitable fasteners, after which the framework is placed in the required position in relation to the skin component. Suitable temporary struts and other elements may be utilised to hold the components in the required relative position.
The foamed plastics material 34 is then applied by spraying to the interior of the dormer. Such spraying of the foamed plastics material, which preferably is of a type which expands subsequent to spraying, has the effect of enabling penetration between the individual timber elements and the adjacent parts of the external skin of the dormer, and building up a thermally-insulating layer over the entire internal surface of the dormer. When such material has set, the temporary supports can be removed. The spacing of the timber elements from the skin portion, and the thickness of the sprayed thermally insulating foam plastics layer, may be determined to give the required thermal insulating qualities to the dormer.
When a dormer in accordance with the invention is to be installed in a roof structure, if it is an existing roof a sufficient area of the roof covering will have to be removed to enable the dormer to be placed in position and its framework secured, by use of suitable fasteners, brackets and so forth, to the inclined rafters and other elements of the roof. Such fastening will generally be made to the framework of the dormer, so its covering does not have its integrity and weather-resistance compromised. Then the roof covering may be replaced to cover the flanges provided as above described, at the front, side and rear edges of the wall and roof of the dormer. If the dormer is being installed in the course of construction of the building, such removal of the roof covering is not necessarily prior to the positioning and securement of the dormer.
A building assembly such as a dormer in accordance with the invention, by virtue of its construction, provides a high degree of thermal insulation between its interior and exterior, without any "cold bridges" being established which could degrade its insulating performance.
When used in this specification and claims, the terms "comprises" and "comprising" and variations thereof mean that the specified features, steps or integers are included. The terms are not to be interpreted to exclude the presence of other features, steps or components.
The features disclosed in the foregoing description, or the following claims, or the accompanying drawings, expressed in their specific forms or in terms of a means for performing the disclosed function, or a method or process for attaining the disclosed result, as appropriate, may, separately, or in any combination of such features, be utilised for realising the invention in diverse forms thereof.
Claims (14)
- Claims 1. An assembly for use in a building structure, comprising a framework and a covering on at least part of the framework to provide an external surface portion of the assembly, wherein the framework and covering are secured together in spaced relationship to one another by a foamed plastics material therebetween.
- 2. An assembly according to claim 1 wherein the foamed plastics material provides an insulating layer over substantially the entire interior surface of the covering.
- 3. An assembly according to claim 1 or claim 2 wherein the foamed plastics material has been spray-applied to an interior surface of the covering, to penetrate between adjacent parts of the framework and covering.
- 4. An assembly according to any one of the preceding claims wherein the covering is of a plastics material.
- 5. An assembly according to claim 4 wherein the covering is of grp.
- 6. An assembly according to any one of the preceding claims wherein the framework is of or includes timber.
- 7. An assembly according to any one of the preceding claims, which comprises a dormer.
- 8. A method of manufacturing an assembly for use in a building structure, comprising providing a framework; providing a covering arranged to cover at least part of the framework to provide an external surface portion of the assembly; holding the framework and covering in a required spaced relationship from one another; and applying a foamed plastics material to at least parts of an interior surface of the covering to provide a thermally insulative layer thereon and to secure the framework to the covering.
- 9. A method according to claim 8 wherein the foamed plastics material is applied by spraying.
- 10. A method according to claim 9 wherein the foamed plastics material is an expanding foam.
- 11. A method according to any one of claims 8 to 10 wherein the foamed plastics material is applied to substantially the entire interior surface of the covering.
- 12. A building assembly substantially as hereinbefore described with reference to and as shown in the accompanying drawings.
- 13. A method of making a building assembly, substantially as hereinbefore described with reference to and as shown in the accompanying drawings.
- 14. Any novel feature or novel combination of features described herein and/or in the accompanying drawings.
