Abstract

A method of manufacturing a so-called "solid surface" product, such as a kitchen work surface, comprising a cured resin containing a light reflective metallic dispersion is characterised in that the metallic dispersion comprises particles/flakes of polished light reflective metal foil carrying a coating of desired colour.

Description

WORK SURFACES The present invention relates to work surfaces and more particularly to work surfaces such as those employed in commercial and domestic kitchens.
It is known to manufacture a so-called solid surface" which comprises a moulded structure which has the desired colour/texture present throughout the thickness of the surface. This is in contrast with other known work surfaces which comprise a base, for example of chipboard, covered by a relatively thin hard wearing resin based decorative laminate.
The method of manufacturing so-called "solid surfaces" involves first preparing a mixture of resin, filler, pigment and catalyst and then introducing the mixture into a mould, consolidating the mixture in the mould to exclude the air contained therein, allowing the mixture to cure, removing it from the mould and finally working it into the desired shape and thickness.
Typically, the resin could be a polyester or acrylic resin and the final working stage could involve sawing./machining the product an & or sanding it to the desired thickness.
With this process/method, it is possible to fabricate a slab-like product which visually simulates natural materials such as granite or marble. However, the market for such "solid-surface" products would be expanded if the variety of appearances could be extended.
With this is mind it is also known to introduce into the mix metal particles or flakes in order to impart to the work surface itself an enhanced partially reflective appearance.
However, the presence of the metal particles can create problems in the sanding stage when it is required to reduce the slab to a desired thickness, as well as damaging the saws or machines used to cut up the slabs. Another problem is that the heat generated by the sanding causes a dulling of the metal particles, due presumably to partial oxidation of their surfaces.
The present invention is concerned with overcoming these problems and at the same time providing a greater variety of metallic type finishes to these so-called "solid surfaces" products.
According to the present invention the aforesaid process/method manufacturing a so-called "solid surface" product containing a metallic light reflective dispersion is characterised in that the metallic light reflective dispersion comprises particles/flakes of polished metal light reflective foil carrying a coating of desired colour. Preferably the metal foil is aluminium.
How the invention may be carried out will now be described by way of example only and with reference to the accompanying drawings in which Figure 1 is a flow diagram of a method of manufacture according to the present invention; and Figure 2 is similar to figure 1 but showing a modified method of manufacture according to the present invention; Figure 1 All the manufacturing/process steps shown in figure 1, except for step 4 are known in the prior art.
The present invention consists in mixing with the known mix of 1, 2, 3, particles or flakes of highly polished flakes of aluminium foil having colour applied to them by means of coatings. The coatings could be provided by epoxynitrocellulose or vinyl lacquers. The thickness of the foil is typically 0.0008 inches to 0.0045 inches. One supplier of such aluminium foil products is Meadowbrook Inventions Inc of Bernardsville, New Jersey, USA, their products being sold under the trade names 'metallic Jewels", "Crystalina" (Registered Trade Mark) and 'Crystal Lame" (Registered Trade Mark). Such foils could also be of other metals such as copper, brass or steel As indicated in figure 1 the four components 1, 2, 3 and 4 are mixed together at 5, a catalyst is applied at 6, the resulting mixture mixed at 7, introduced into a mould at 8, consolidated at 9 to remove air bubbles. cured at 10, removed from the mould at 11, and worked at 12 into the desired shape and thickness.
Figure 2 illustrates a modified manufacturing method in which the method of figure 1 is used to manufacture a plurality of slabs having different finishes, indicated at 12A, 12B and 12C.
These separate slabs are then fed through a so-called chipper at 13 in order to reduce each slab to variable sizes of chippings.
The three types of chipping are then mixed at 14 and the remaining steps 15-20 are substantially the same as the steps 6-12 of figure 1 with the modification that at step 15 further resin is added to the mixture as well as a catalyst being added.
The present invention can be applied to a number of different types of product as well as the "solid surface" product referred to earlier.
Therefore although the introduction to this specification refers to "work surfaces" inlays for other surfaces could be manufactured by the method/process of the present invention.
The size of the aluminium light reflective foil particles introduced into the mixture can vary from very small particles which are barely more than dust particles in size, up to relatively large flakes or chips which, when introduced into the mixture, will in effect make the work surface self coloured throughout..

  1. CLAIMS 1. A process/method for manufacturing a so-called "solid surface" product containing a metallic dispersion is characterised in that the metallic dispersion comprises particles/flakes of polished light reflective metal foil carrying a coating of desired colour.
  2. 2. A process/method as claimed in claim 1 in which the foil is aluminium.
  3. 3. A process/method as claimed in claim 1 or 2 in which the particles can range in size from dust-like particles to flakes.
  4. 4. A process/method substantially as hereinbefore described with reference to the accompanying drawings.
  5. 5. A "solid-surface" product manufactured by the process/method as claimed in any previous claim
