Description

GARAGE OR LIKE DOORS OR PANELS This invention relates to garage or like large area doors or panels.
Lightweight garage doors - particularly but not exclusively of the "up and over" type - have been made by vacuum forming sheet material such as acrylonitrile butadiene styrene (ABS) and securing a timber frame.
The ABS sheet, typically 2 mm thick, is very flexible and the resulting structure depends for its rigidity almost entirely on the timber frame. If cost and weight are to be kept down to reasonable levels, such doors are unacceptably flexible.
It is known to impart rigidity to vacuum formed ABS sheet material artefacts such as shower trays and internal doors and panels such for example as doors and panels of freezers and refrigerators, by filling with an expandable foam material and expanding and curing the foam material in situ. This technique is not suitable for large area doors or panels.
It is also known selectively to apply fibreglass reinforcement to deeply formed items such as baths and shower bases, where the underside of the shell is often sprayed with a glass fibre reinforcement, as well as or instead of having strips of uncured mat placed strategically principally to conform to the more acutely curved portions.
Spraying cannot conveniently be used in connection with large area panels, and garage doors and like panels do not present the acutely curved regions where reinforcing mat has been used effectively on smaller items.
The present invention provides improved garage doors and like panels and methods for making them that make surprising use of existing reinforcement materials.
The invention comprises a garage or like large area door or panel comprising a formed shell of sheet material, a stiffening framework and a curable conforming reinforcing material applied in uncured state to conform to the shell and framework and cured.
The framework may comprise a metal, e.g. a galvanised steel, surround, and bracing bars, which may be diagonal, and which may comprise plastics material, e.g. extruded square hollow section bars.
The conforming reinforcing material may comprise a glass reinforced plastics material.
The sheet material may be vacuum formed, and may comprise acrylonitrile butadiene styrene (ABS), which may be acrylic-capped.
The sheet material may be 2 mm thick.
The invention also comprises a method for making a garage or like large area door or panel comprising forming a shell of sheet material, applying to the formed sheet a stiffening framework, and applying to the shell and framework a curable conforming reinforcing material in its uncured state to conform to the shell and framework and curing the reinforcing material.
The sheet may be formed as a shallow dish with upturned edges - and, optionally, decorative and to some extent rigidifying moulding resembling wood panelling or other conventional material constructional techniques, and the framework inserted as a metal, for example, a galvanised steel, surround contained within the edges to which bracing bars or struts are attached. The bracing bars may include diagonal members or members extending between the edges in the form of a lattice, for example.
The reinforcing material may be applied as a conforming mat and conformed to the shell and framework so as to key thereto - it is, in the absence of any automated method, a matter for hand lay-up. The reinforcing material can be left to cure to set hard with elapse of time after application.
One embodiment of a garage door panel and a method of making the same will now be described with reference to the accompanying drawings, in which Figure 1 is a perspective view from the rear of a vacuum formed sheet material shell for a garage door; Figure 2 is a view from the rear of the shell of Figure 1 with a stiffening framework; and Figure 3 is a section on a larger scale on the line III-III of Figure 2.
The drawings illustrate a garage door panel 11 which is of large area, being essentially a square panel of side 2135 mm or thereabouts; a double garage door could be twice as wide. The panel 11 comprises a vacuum formed shell 12 (Figure 1) of 2 mm ABS sheet, and is in the form of a shallow dish with upturned edges 13 and decorative and to some extent rigidifying moulded features resembling wood panelling in a traditional construction; other patterns of moulding could equally well be used.
A stiffening framework 14, comprising a galvanised steel surround 15 inside the upturned edges 13 and diagonal struts or braces 16 of hollow, square section plastics extrusion fitting in a central boss 17, is secured to the shell 12 in any suitable fashion as by rivets, bolts and/or adhesive.
A mouldable, curable glass reinforced plastic resin mat 18 is then applied over the entire internal face of the shell 12 and the framework 14 so as to conform and key thereto and is then left to cure and harden. This has the effect of rigidifying the shell 12 and also fixing the framework 14 against distortion which adds further to the rigidity of the panel 11.
The improved flexural strength and rigidity of the door due to the g.r.p. reinforcement are substantially greater than would be obtained from adding an equal weight of framework.
Even though there is no mechanical or automatic way to apply the g.r.p. material, and manual wet-laying is expensive, nevertheless, the improvement brought about by the g.r.p. material represents a substantial added value. To achieve the same rigidity and flexural strength in panels of this nature, resort would have to be had to the use of much thicker sheet material for the shell and a much stiffer and heavier stiffening framework, both of which would add substantially to both cost and weight.
The g.r.p. material, further, gives an improved substrate for sinking screws for attachment of door furniture, where this cannot be secured, or completely secured, to the framework.

Claims (13)

1. A garage or like large area door or panel comprising a formed shell of sheet material, a stiffening framework and a curable conforming reinforcing material applied in uncured state to conform to the shell and framework and cured.
2. A door or panel according to claim 1, in which the framework comprises a metal surround.
3. A door or panel according to claim 1 or claim 2, in which the framework comprises plastics material bracing bars.
4. A door or panel according to any one of claims 1 to 3, in which the conforming reinforcing material comprises a glass reinforced plastics material.
5. A door or panel according to any one of claims 1 to 4, in which the sheet material is vacuum formed.
6. A door or panel according to any one of claims 1 to 5, in which the sheet material comprises acrylonitride butadiene styrene (ABS) sheet.
7. A door or panel according to claim 6, in which the ABS sheet is acrylic-capped.
8. A door or panel according to any one of claims 1 to 7, in which the sheet material is 2 mm thick.
9. A method for making a garage or like large area door or panel comprising forming a shell of sheet material, applying to the formed sheet a stiffening framework, and applying to the shell and framework a curable conforming reinforcing material in its uncured state to conform to the shell and framework and curing the reinforcing material.
10. A method according to claim 9, in which the sheet is formed as a shallow dish with upturned edges and the framework includes a metal surround contained within the edges to which bracing bars are attached.
11. A method according to claim 9 or claim 10, in which the reinforcing material is applied as a conforming mat and conformed to the shell and framework so as to key thereto.
12. A method according to any one of claims 9 to 11, in which the reinforcing material curves to set hard with elapse of time after application.
13. A method according to any one of claims 9 to 12, in which the sheet is vacuum formed to form a shell.
