2262710 COMPOSITE ARTICLE
The present invention relates to a composite article comprising a layer of a microfibrous non-woven material, useful in the field of interior decoration 5 and covering.
Microfibrous non-woven materials constituted by polyester or polyamide microfibres, e.g. microfibres of nylon-6, in a polyurethane matrix, are known in the art. Among these materials, the one formed by poly(ethylene terephthalate) microfibres in a polyurethane matrix constitutes a valuable product widely used in particular in the garment industry, thanks to its excellent appearance, its pleasant "hand", its lightweight, its velours-like nature and its fastness to light and nitrogen oxides.
According to the present invention, there is provided a composite article comprising an outer layer of a microfibrous non-woven material and an inner layer consisting of a rigid film derived from a spread polyurethane emulsion.
In the present invention, the term "microfibres" means fibres which have a count of from 0.01 to 0.40 denier, and preferably of the order of from 0.08 to 0.15 denier.
The microfibrous non-woven material formed by microfibres of poly(ethylene terephthalate) in a polyurethane can be obtained by means of a process generally comprising the following steps:
(a) a non-woven fabric made of microfibres of poly(ethylene terephthalate) is impregnated with a polyurethane elastomer; (b) the polyurethane elastomer is coagulated to form a composite microfibrous sheet; (c) the composite microfibrous sheet is ground to form a raw microfibrous non-woven fabric; and (d) the raw microfibrous non-woven fabric is dyed to produce a dyed end product. The non-woven fabric of microfibres of poly(ethylene terephthalate) can be obtained in its turn from a raw felt of staple fibre constituted by microfibres of poly(ethylene terephthalate) in a polystyrene matrix, the raw felt being submitted to needling to produce a needled felt and the needled felt being treated first with an aqueous solution of polyvinyl alcohol and then with perchloroethylene so as to dissolve the polystyrene matrix and to recover the non-woven fabric of microfibres of poly(ethylene terephthalate). The microfibrous non-woven material obtained in this way has an excellent appearance and "hand", is lightweight, has a velours-like nature, and has an excellent fastness to light and to nitrogen oxides.

thickness (ATMS D-1910): from 0.6 to 0.9 mm weight per unit surface area: from 170 to 250 g/m2 tenacity (ASTM D-1682) longitudinal transversal elongation at breakage (ASTM D-1682) longitudinal transversal tearing strength according to Elmendorf longitudinal transversal fastness to light (80 SHF; grays scale; AATCC 16A 1964) fastness to atmospheric nitrogen : from 5.0 to 9.0 kg/cm: from 3.0 to 6.0 kg/cm, from 65 to 80% from 110 to 130% : from 2.3 to 1.5 kg: from 1.3 to 0.7 kg from 6 to 7 oxides (1 cycle; AATCC 23 1975): from 3 to 5.
According to a practical embodiment of the present invention, on the back face of the microfibrous non-woven material, a polyurethane emulsion is spread by means of a doctor knife, in order to manufacture rigid composite articles. The articles obtained are suitable f or coating the inner walls of the interiors of cars, such as decks, doors and dashboards. The microfibrous non-woven material can be perforated, sewn, shorn, printed or embossed.
In the following experimental Example, as the microfibrous non-woven material, that is used the product commercially available under the name MASTER-COVER (registered mark) from the company ALCANTARA, having the following characteristics thickness weight per unit surface area tenacity longitudinal transversal elongation longitudinal : from 0.6 to 0.9 mm: from 170 to 230 g/m2 : from 5.0 to 9.0 kg/cm: from 3.0 to 6.0 kg/cm : from 65 to 80 transversal: from 110 to 130 fastness to light: from 6 to 7 fastness to nitrogen oxides: from 3 to 5 Furthermore, such synthetic microfibrous product shows a nice appearance, a thick and natural velours and a fault-free dyeing ability.
Example
On the back face of the microfibrous non-woven material, a polyurethane emulsion is spread by means of a three-head spreading machine, so as to form a film of from 30 to 80 g/m2. In this way, a composite article is obtained, which is useful in the production of rigid components suitable for coating the interior of cars.
Attention is drawn to our Application No. 9015583 (GB-A-2235651) which claims a composite article comprising an outer layer of a microfibrous non-woven material and an inner layer consisting of a soft foamed material having a thickness of from 2 to 10 mm.

Claims (8)

  1. A composite article comprising an outer layer of a microfibrous non-woven material and an inner layer consisting of a rigid film derived from a spread polyurethane emulsion.
  2. 2. A composite article according to claim 1, wherein the microfibrous nonwoven material comprises polyester or polyamide microfibres in a polyurethane matrix.
  3. 3. A composite article according to claim 2, wherein the microporous non-woven material is one obtained by the following steps:
    (a) a non-woven fabric made of polyester microfibres is impregnated with a polyurethane elastomer; (b) the polyurethane elastomer is coagulated to form a composite microfibrous sheet; (c) the composite microfibrous sheet is ground to form a raw microfibrous non-woven fabric; and (d) the raw microfibrous non-woven fabric is dyed to produce a dyed product.
  4. 4. A composite article according to claim 2 or 3, wherein the polyester microfibres are poly(ethylene terephthalate) microfibres.
  5. 5. A composite article according to claim 2, wherein the polyamide microfibres are nylon-6 microfibres.
  6. 6. A composite article according to any of claims 1 to 5, wherein the microfibrous non-woven material is perforated, sewn, shorn, printed or embossed. 30
  7. 7. A composite article according to any of claims 1 to 6, wherein one or more of the components thereof has flame-retardant characteristics.
  8. 8. A composite article according to claim 1, substantially as described in the foregoing Example.
