Abstract
A method for joining two flexible materials 22,23 along a seam. The flexible materials are placed against a substrate 10, overlapping where the seam is to be formed. A slot 11 is formed in the substrate at the location of the seam for accepting the flexible material. A die 15 having a blade 16 attached thereto coincident with the slot of the substrate, is applied to the flexible material, forcing it into the slot where it is held by a combination of pressure and adhesives. Description
SPECIFICATION
Method and apparatus for joining materials with concealed joint
BACKGROUND OF THE INVENTION 1. Field of the Invention
This invention relates to the field of joining flexible materials, such as cloth, leather or vinyl, mounted on a substrate.
2. Prior Art
It is often desired to join flexible materials along a seam. One such application is found on the doors of automobiles. Vinyl or cloth covered padding (such as foam) is employed on the upper and lower sections of the inside of a car door. In order to join the two sections, the prior art has either sewn the two materials together with a welt, or covered the seam at the junction with a strip of thin material such as metal or plastic.
One problem with such prior art methods is the requirement of an additional manufacturing operation after the material has been formed on the door in order to hide or disguise the junction of the two materials. Additionally, when certain flexible materials are joined, unwanted stress is placed on the material at the joint. For example, many cloth materials have a tendency to unravel under stress, while low strength film materials may tear or stretch when joined by prior art techniques. A further problem arises when an attempt is made to join different materials. For example, cloths and vinyls cannot be sewn together adequately.
It is an object of the present invention to solve the above problems by a simple yet effective new method for joining flexible materials.
SUMMARY OF THE INVENTION
The present invention utilizes a substrate having a slot formed thereon. Foam coated with adhesive is placed on the substrate and the two flexible materials are placed over the foam, overlapping the notch in the substrate.
Next a die, having a blade conforming to the portion of the slot in the substrate, is used to press the flexible materials and foam into the slot of the substrate where the adhesive and pressure holds them in place. The result is a smooth seam that does not require covering or further strengthening, and is formed during the step of mounting the materials on the substrate.

DETAILED DESCRIPTION OF THE PRESENT IN INVENTION A method is described for joining flexible materials at a seam. The method utilizes a slotted substrate resulting in reliable, smooth seams that do not require covering. In the following description numerous specific details are set forth such as types of materials, adhesives, etc., in order to provide a thorough understanding of the present invention. It will be obvious, however, to one skilled in the art, that the present invention may be practiced without the specific details. In other instances, well-known materials have not been described in detail in order not to unnecessarily obscure the present invention.
In the following description, the joining of two flexible materials along a straight juncture will be described. The materials will be joined on a substrate 10 of Figure 1. A slot 11, is formed in the substrate and defines the location of the joint. Any material may be utilized for the substrate 10, with the sole requirement that the substrate be capable of accepting a slot for the entire distance of the materials' junction. For example, the substrate may be of metal, hard plastic, wood, or molded foam. The slot 11 may be cut into the material or formed in the material. Although the cross-section of the slot 11 is shown in Figure 2 as a dove-tail, other crosssections, such as rectangular, may be utilized.
The slot 11 must be deep enough to permit joining of the materials, but not so deep as to destroy the structural integrity of the substrate; normally 10% to 20% of the total depth of the substrate.
The present method also utilizes a die 15 of
Figure 3 containing a blade 16. The blade 16 is formed so as to fit within the slot 11 of the substrate 10. The blade 16 may be made of aluminum, hard plastic, or any other material that can be readily formed into the required shapes. Locator pins 17 are mounted on the die in order to aid in locating and centering the substrate during the seam forming operation. Although the die surface is shown smooth in Figure 3, designs may be formed on the surface thereof, so that the flexible materials may be embossed during the joint forming step.
The operation of the present invention is shown in Figures 4 and 5. In this instance, flexible material 22 is to be joined with material 23. Suitable cover materials which can be utilized in the present invention are well known in the art and include woven and non woven fabrics, vinyls, other pliable plastic films (or sheets), leather and the like. The material is placed display side down on the die
15. Enough material is employed so that both material 22 and material 23 overlap at the point of contact with the blade 16. The locater pins 17 are inserted through the material.
Next, foam 21 having adhesive on both sides is placed on the materials 22 and 23. The foam 21 must be of sufficient resilience to enable a joint to be formed. More resilient foams may require deeper slots than would be required by stiffer foams. Because the foam is coated with adhesive, the cover materials are held in place not only at the joint but along their entire area. This results in less stress being placed on the joint itself making for a more reliable, longer lasting joint. The adhesive may be of either the hard or soft variety, such as the hard and soft urethane adhesives described in U.S. Patents 4,373,057 and 4,395,530. Finally, the substrate 10 is seated on the foam, utilizing the locater pins 17, so that the slot 11 is in line with the blade 16.
As shown in Figure 5, pressure is applied to the die/substrate combination, forcing the foam and overlapping materials 22 and 23 into the slot 11. This step can be performed at room temperature with the pressure being maintained until the adhesive has set. However, at elevated temperatures, the adhesive will be cured more quickly, increasing output.
The upper temperature limit will depend on the materials, foam, and substrate used in the operation.
An example of a seam formed utilizing the present method is illustrated in Figure 6. As shown, the seam is straight and neat, and requires no cover to hold it in place.
An additional advantage of the present invention is that the seam is formed during the step of mounting the materials on the substrate. In the prior art, the materials are first mounted, then joined.
Although the invention has been shown utilizing two materials, the process can be applied to multi-material schemes, as well as to three-dimensional parts. The formation of three-dimensional parts utilizing prior art methods of joining materials is found in copending application No. 604,005 filed April 26, 1984 and assigned to the assignee of the present invention.
The present invention is not limited to straight seams, but can be employed on curved or angled seams as well. The shape of slot and blade will determine the shape of the seam.
Thus a novel method of forming joints between flexible materials on a substrate has been described.

forming a slot in said substrate at the point at which said flexible materials are to be joined;
applying said flexible materials to said substrate, said flexible materials overlapping at said slot;
applying force to said overlap of said flexi
ble materials for compressing a portion of said flexible materials into said slot;
whereby said flexible materials are joined along a smooth seam.
2. The method as defined in claim 1 wherein said substrate is comprised of metal.
3. The method as defined in claim 1 wherein said substrate is comprised of wood.
4. The method as defined in claim 1 wherein said substrate is comprised of plastic.
5. The method as defined in claim 1 wherein a die, including thereon a blade coincident with said slot, is utilized to apply said force.
6. The method as defined in claim 1 wherein adhesive is used to hold said flexible materials in said slot.
7. An improved method for joining flexible materials on a substrate comprising the steps of:.
forming a slot in said substrate at the point at which said materials are to be joined;
applying a layer of adhesive coated fill material to the surface of said substrate containing said slot;
applying said flexible materials to be joined to the surface of said fill material such that said flexible materials overlap at the point at which said flexible materials are to join;
applying a die to said flexible materials, said die including a blade on the surface thereof coincident with said slot;
applying pressure to said substrate and die such that said flexible materials and said fill material are forced into said slot such that a joint is formed between said flexible materials;
whereby said materials are joined along a smooth seam.
8. The method as defined in claim 7 wherein said fill material is comprised of foam.
9. The method as defined in claim 7 wherein said substrate is formed of wood.
10. The method as described in claim 7 wherein said substrate is comprised of plastic.
11. The method as described in claim 7 wherein said substrate is comprised of metal.
12. An apparatus for forming a joint between two flexible cover materials comprising:
a substrate having a slot formed thereon for receiving said flexible materials and defining said joint;
a die, including a blade coincident with and removable from said slot for compressing said flexible materials into said slot;
whereby said flexible materials are retained in said slot to form a joint.
13. The apparatus as defined by claim 12 wherein said substrate is comprised of wood.
14. The apparatus as defined in claim 12 wherein said substrate is metal.
15. The apparatus as defined in claim 12 wherein said substrate is comprised of plastic.
16. The apparatus as defined in claim 12 wherein said die includes locator pins for aligning said die and said substrate.
17. A covered foam article comprising:
a substrate having a slot formed thereon;
a foam section disposed on said substrate such that a portion of said section is compressed in said slot; said foam section adhesively joined to said substrate;
a first flexible cover disposed on a first area of said foam section such that a portion of said first cover is compressed in said slot, said first cover adhesively joined to said foam section;
a second flexible cover disposed on a second area of said foam section such that a portion of said cover is compressed in said slot; said second cover adhesively joined to said foam section;
whereby said flexible covers are joined along a seam defined by said slot.
18. The article as defined by claim 17 wherein said covers are comprised of vinyl.
19. The article as defined by claim 17 wherein said covers are comprised of cloth.
20. The article as defined by claim 17 wherein said covers are comprised of plastic film.
21. The article as defined by claim 17 wherein said covers are comprised of leather.
22. The article as defined by claim 17 wherein said first and second covers are comprised of different materials.
23. The article as defined by claim 17 wherein said substrate is comprised of wood.
24. The article as defined by claim 17 wherein said substrate is comprised of metal.
25. The article as defined by claim 17 wherein said substrate is comprised of plastic.
