Abstract

In order to accommodate excess material at corners or curved regions when covering a three dimensional piece of base material with a skin of flexible sheet material, one or more slots are formed in the base into which the excess sheet material is tucked. This results in a relatively smooth final external surface, with the base covered with a uniform thickness of sheet material. A bonding material, such as a PVA adhesive, may be applied to the base and covering material to form a positive bond therebetween, also resulting in strengthening and rigidfying of the resulting structure. The technique may be used in the production from relatively cheap, plain base material of articles such as boxes and other containers having an attractive appearance and great structural strength.

Description

SPECIFICATION Improvements in or relating to covering techniques Field of invention This invention relates to covering techniques, and concerns a method for covering a piece of base or core material with a skin of flexible sheet material, and also articles in which a base material has been' covered by the method of the invention.
Background to the invention When covering a three dimensional piece of base or core material with a skin of flexible sheet material, for example, when covering a piece of expanded polystyrene with fabric or other similar material, difficulties arise at corners and curved regions where the area of the covering material is greater than the area of the base material resulting in excess covering material which has to be accommodated in some way. One solution is to fold the excess covering material over resulting in a double, triple or greater thickness of the covering material in the region, resulting in a non-uniform covering with unsightly bulges and ridges.An alternative solution involves removing the excess material, for example by cutting: however, this must be done very accurately in order to remove precisely the right amount of material and avoid the presence of a gap or overlap of the material. Further, this produces raw edges of the covering material which may fray and be unsightly.
It is accordingly an object of the present invention to provide an alternative, improved method for accommodating such excess material.
The invention According to one aspect of the present invention there is provided a method of covering a three dimensional piece of base material with a skin of flexible sheet material, wherein excess sheet material at corners or curved regions of the base is accommodated by forming one or more slots in the base and tucking the excess sheet material into the slot or slots.
By use of the method of the invention the excess material at corners or curves is accommodated easily and simply, resulting in a relatively smooth final external surface, with the base covered with a uniform thickness of sheet material.
For example, considering a simple case, the method may be used in covering, say, the top and sides of a piece of base material of generally rectangular section. Excess sheet material at the four corner regions at the junction of the top and sides is accommodated at each corner by forming one or more slots in the relevant side wall or walls in the vicinity of the corner. In cases where adjacent side walls meet in a sharply defined edge only one slot is required running along this edge region, although further slots may be provided if required. In cases where adjacent side walls meet in a curved region, rather than a sharply defined edge, then several, e.g.
three or more, spaced slots are provided, the number of slots being chosen as appropriate de pending on the degree of curvature.
Other more complexe configurations of base material can also be covered in a similar manner.
By using the method of the invention, any suitable given shape of base material can be covered neatly and simply using a minimum of pieces of covering sheet material.
The base may be of a variety of different materials, depending upon the nature of the article it is desired to produce and its intended use. Suitable materials include wood and plastics materials, including ex panded polystyrene.
The covering sheet material may also be selected from a wide range, again depending upon the nature of the article and its intended use. Suitable covering materials include plastics film, fabrics, woven mate rials, synthetic or natural, and the like.
The slots in the base material may be formed by any suitable technique having regard to the properties of the material. For example, for wood the slot or slots may be fored by cutting, e.g. sawing, chiselling, stamping or other similar techniques. In the case of a base made of expanded polystyrene, the slot or slots are conveniently formed by use of a heated cutting tool, although other techniques may also be employed.
The slot or slots may be formed first as separate, initial step, and the covering sheet material tucked in. However, provided suitable materials are being used then the slot forming and tucking may be performed simultaneously. For example, in embodiments in which the base material is expanded polystyrene, a heated cutting tool may be applied to the covering sheet material and operated to cause simultaneous cutting and tucking provided, of course, the covering sheet material is such as not to suffer damage, e.g. by melting or burning, as a result of the heat of the tool. Alternatively, a suitable crimping tool may be provided for performing this dual function.
A suitable bonding material may be applied to the base and covering material if desired to form a positive bond therebetween. In some cases such material may be applied after the base has been covered with the sheet material, with the bonding material penetrating through the covering sheet material. For example, in the case of a fabric covering on, say, a base of expanded polystyrene, a PVA adhesive will behave in this way. Use of a bonding material strengthens and rigidifies the resulting structure. For example, in the case of the expanded polystyrene and fabric construction mentioned above the use of PVA adhesive results in a very much stronger resulting structure than would otherwise be the case.
By use of the invention a relatively cheap, plain base material may be used for various articles, and by covering this with a suitable sheet material a resulting article with an attractive appearance and also great structural strength may be produced.
The method may be used in the production of a variety of different articles, such as boxes and other containers, simple furniture, linen baskets and so on.
For example, boxes may be produced in a range of sizes, possibly with lids, and possibly with internal trays, divisions and so on.
Accordingly, in a further aspect the present invention provides an article comprising a base material which has been covered by the method of the invention.
The invention will be further described, by way of example, with reference to the accompanying drawings.
In the drawings Figure 1 is a schematic side view, shown partly in section, of a lided box constructed in accordance with the present invention; Figure 2 is a schematic bottom plan view of the box of Figure 1, part of which is shown with a base covering removed; Figure 3 is a schematic top plan view of the illustrated box, part of which is shown with the lid removed; Figure 4 is a fragmentary schematic sectional view of the illustrated box, illustrating one step of the method of construction; Figure 5 is a fragmentary schematic view of the lower face of a base insert of the illustrated box; and Figure 6 is a fragmentary schematic view, shown to an enlarged scale, of the lower face of the lid of the illustrated box.
Detailed description of the drawings The drawings illustrate a lided box 10, comprising a box base 12 and a lid 14. The base comprises side walls 16, a base member 18 and a base insert 20. The lid 14 is of similar construction, comprising side walls 22, a base member 24 and a base insert 26.
The components of the box base and lid are of expanded polystyrene and, in accordance with the present invention, are covered with a layer of fabric during the construction of the box base and lid.
The box base 12 is constructed as follows: The side walls 16 (which are constituted in this embodiment by a single piece of expanded polystyrene of appropriate configuration) are glued to the base member 18 by use of latex adhesive.
The assembled side walls and base are then covered with a sheet of fabric. A suitably sized rectangular piece 28 of the fabric is wrapped around the outside of the side walls 16, and opposed free edges of the material are cut into a slot (not shown) which is pre-formed to run along the length of an edge region at the junction of two adjacent side walls.
The piece 28 of fabric is so sized that it overlaps the upper and lower edges of the side walls 16. The overlapping region of fabric at the upper edges is then folded over the upper faces of the side walls and into the interior of the box base covering the upper and inner faces of the side walls. Excess materials at the inner edges of the upper faces and at the corner regions of the inner faces is accommodated by being tucked into suitable slots or grooves 30 formed at the corner regions of the upper faces and also slots or grooves 32 at the corner regions of the inner faces.
The overlapping region of fabric at the lower edges is then folded over at the base, with excess material at the corners being accommodated in grooves or slots 34 formed at the corner regions of the base member.
This covering operation is illustrated schematical liy in Figure 4.
The fabric is damped with water during the covering operation so that it clings to the expanded polystyrene, assisting manipulation during covering.
The various slots or grooves may be pre-formed, or may be formed simultaneously with the tucking operation, for example by use of a tool with a heated blade.
A cork base layer (not shown) is then glued to the lower face of the base, providing an attractive finish and concealing the raw edges of the folded over fabric.
The base insert 20 is then covered in a similar manner on its upper side, and lower faces. A suitably sized rectangular piece 36 of fabric is laid over the upper face, being dampened if required to facilitate handling, and overlapping edge regions are folded over to cover the side faces and lower face, with excess material at the corner regions being accommodated in grooves, for example grooves 38 in the lower face as illustrated in Figure 5. A bonding material such as a PVA adhesive is applied, e.g.
brushed, over the covered regions of the base insert.
This seeps through the fabric and acts to bond the fabric to the expanded polystyrene material, also rigidifying the base insert and sealing and waterproofing to a certain degree the fabric covered regions.
The covered base insert 20 is then fitted, e.g.
pushed into the covered and assembled base member and side walls to the position illustrated in Figure 1. In this position the base insert conceals the raw edges of fabric covering the inner faces of the side walls, giving a neat appearance and also strengthening the structure.
PVA adhesive is then applied to the remaining exposed covered surfaces of the assembled box base 12, i.e. to the inner upper and outer faces of the side walls. This bonds the fabric to the expanded polystyrene, increasing the strength and rigidity of the resulting structure and also waterproofing the surface to a certain degree.
Lid 14 is formed with a similar manner. The main difference is that when covering the assembled base member 24 and side walls 22 the material is applied firstly to the top face and is folded over to cover the outer, under and inner faces of the side walls with excess material being accommodated in suitable slots, such as slots 14 in the outer faces and slots 42 in the under face.
The boxes described have overall dimensions of 280mm wide 200mm deep and 160mm high, and may be used as a multi purpose storage box.
A range of similar boxes with other dimensions may be produced for various purposes. Here it is to be noted that the expanded polystyrene from which the box is constructed provides the box with a certain degree of thermal insulation so that it may be used, for example, for short term storage of products to be kept cool, for example certain foodstuffs or chilled drinks.
If desired, internal divisions may be provided in the box. Additionally or alternatively one or more removable trays may be housed inside the box.
In a possible alternative method of construction, instead of using one piece side walls it is possible to use separate planar wall members interconnected by curved corner pieces. This is a more flexible system, involving less waste of expanded polystyrene.
The method of the invention may also be used for producing various other articles in addition to boxes, for example other containers such as linen baskets etc., furniture such as bookshelves and so on.
CLAIMS (filed on 6.10.82) 1. A method of covering a three dimensional piece of base material with a skin of flexible sheet material, wherein excess sheet material at corners or curved regions of the base is accommodated by forming one or more slots in the base and tucking the excess sheet material into the slot or slots.
2. A method according to claim 1, for covering the top and sides of a piece of base material generally rectangular section, wherein excess sheet material at the four corner regions at the junctions of the top and sides is accommodated at each corner by forming one or more slots in the relevant side wall or walls in the vicinity of the corner.
3. A method according to claim 2, wherein adjacent side walls meet in a sharply defined edge and one slot is provided running along this edge section.
4. A method according to claim 2, wherein adjacent side walls meet in a curved region and several spaced slots are provided, the number of slots being chosen as appropriate depending on the degree of curvature.
5. A method according to any one of the preceding claims, wherein the base comprises expanded polystyrene and the slot or slots are formed by use of a heated cutting tool.
6. A method according to any one of the preceding claims, wherein the slot or slots are formed first as a separate initial step, and the covering sheet material tucked in.
7. A method according to any one of claims 1 to 5, wherein the slot forming and tucking are performed simultaneously.
8. A method according to claim 7, wherein the base material comprises expanded polystyrene and a heated cutting tool is applied to the covering sheet material and operated to cause simultaneous cutting and tucking.
9. A method according to claim 7, wherein the base material comprises expanded polystyrene, and a suitable crimping tool is used to cause cutting and tucking.
10. A method according to any one of the preceding claims, wherein a suitable bonding material is applied to the base and covering material to form a positive bond therebetween.
11. A method according to claim 10, wherein the bonding material is applied after the base has been covered with the sheet material, with the bonding material penetrating through the covering sheet material.
12. A method according to claim 10 or 11, wherein a PVA adhesive is applied to a fabric covering on a base of expanded polystyrene.
13. A method of covering a three dimensional piece of base material with a skin of flexible sheet material, substantially as herein described with reference to the accompanying drawings.
14. Aniarticle comprising a base material which has been covered by the method of any one of the preceding claims.
15. An article according to claim 14, comprising container.
16. An article according to claim 15, comprising box.
17. An article according to claim 14, 15 or 16, wherein the base material comprises wood or plastics material, e.g. expanded polystyrene.
18. An article according to any one of claims 14 or 17, wherein the covering sheet material comprises plastics film, fabric or woven material.
19. A box substantially as herein described with reference to, and as shown in, the accompanying drawings.

Claims (19)

Additionally or alternatively one or more removable trays may be housed inside the box. In a possible alternative method of construction, instead of using one piece side walls it is possible to use separate planar wall members interconnected by curved corner pieces. This is a more flexible system, involving less waste of expanded polystyrene. The method of the invention may also be used for producing various other articles in addition to boxes, for example other containers such as linen baskets etc., furniture such as bookshelves and so on.
