Abstract
The invention relates to moulded articles made from thermoplastic double sheets with stays in which at least one of the visible surfaces of the thermoplastic double sheet is covered by a thermoformable cross-linked polyethylene foam sheet which is formed so as to reproduce exactly the shape of the die. If desired, the side of the foam of the moulded article can also be provided with a decorative layer. <IMAGE>
Description
SPECIFICATION
Shaped parts made of a combination of thermo-formable double sheet and a thermoformable sheet of cross-linked polyethylene foam.
The present invention relates to a rigid thermo
formable thermoplastic combination of a double
sheet and a sheet of crosslinked thermo-formable'
thermoplastic polyethylene foam.
More specifically, this invention relates to
composite sheets suitable for covering surfaces in
general, especially the internal surfaces of motor
vehicles. In addition to aesthetic advantages, they
improve the thermal and acoustical insulating
properties of such surfaces and, if necessary, their
rigidity.
Safety regulations have for some time required
that the internal surfaces of motor vehicles be
covered in such a manner as to reduce the danger
of injury on impact, in case of accident. At the
same time the vehicle should be well-insulated
thermally and acoustically.
In practice, attempts have been made to satisfy
the above requirements by using a variety of
different materials, for example: foams, fibreglass
reinforced plastics and many other materials,
which, although meeting the safety regulations in
part, have proven to be rather difficult to install.
A principle object of the present invention is
therefore to provide a process for forming a rigid
thermoplastic, thermo-formable combination of a
double-sheet and a sheet of crosslinked thermo
formable polyethylene foam sheet, the composite
sheets being satisfactory for heat and sound
insulation of surfaces especially in the automobile
industry.
Because of their physico-mechanical
properties, such as the possibility of being heat
formed, reduced weights, high rigidity, heat and
soundproofing characteristics, and because also of
their low cost, the rigid thermoplastic double
sheets with stays in between can be considered a
most convenient material for many types of
linings. For example, in the automobile industry,
the double sheets could be used for the internal
surface lining of roofs, doors, various recesses,
luggage compartments, and other surfaces in
general. Unfortunately, in these applications. a disturbing factor is the unsightliness of the internal rub structure showing on the upper surace of the panels. Such ridges cannot be masked, even by using a covering decorative foil.
It has now been found that by applying a sheet
of crosslinked thermoplastic, thermo-formable
polyethylene foam of any thickness and with a
density of up to 300 kg per square meter before forming the double-sheet, the ridges on the
surface can be marked. During the forming
process, the upper surfaces of the thermoplastic
double-sheet deform more or less substantially
and become irregular. These irregularities of the
thermoplastic double-sheet remain, even after
cooling. In this case, the applied crosslinked polyethylene foam layer acts as a compensating element between the irregular upper surface of the twin-wall sheet and the flat surface of the die. The compensating effect of the foam is achieved during the forming stage whereby the foam is compressed more or less substantially according to ridges.After cooling the smaller or larger deformations of the foam remain beause the foam once moulded retains its shape.
The visible upper surface of the crosslinked polyethylene foam sheet reproduces exactly the shape of the die.
The present invention therefore relates to moulded articles manufactured from inbetween thermoplastic double-sheets combined with stays and channels in which at least one of the visible surfaces of said thermoplastic double-sheets is covered by a sheet of a thermoformable crosslinked polyethylene foam which is formed so as exactly to reproduce the shape of the die.
A further object of the present invention is to provide a process for producing such moulded articles by covering a thermoplastic double-sheet with a sheet of thermo-formable crosslinked polyethylene foam and then moulding the combination in a press, preferably at the moulding temperature of the polyethylene foam.
For aesthetic reasons, the cross-linked polyethylene foam sheet, either before or after the forming stage, may be coated with a decorative foil, certain types of fabric or similar fibre based products, such as paper.
An alternative process is also possible, in which, in the first step, the double-sheet is shaped. In a second step the crosslinked polyethylene foam sheet is bonded with the formed twin-walled sheet, if necessary with the aid of the usual adhesives or primers. In this case the double-sheet acts as a die or counterdie for the polyethylene foam sheet. For this process, the polyethylene foam sheet is heated to the moulding temperature.

Figures 1 A and 1 B show the double sheet according to the invention, showing how the applied cross-linked polyethylene foam layer acts as a compensating element between the irregular upper surface of the twin-wall sheet and the flat surface of the die.
Figures 2A to 2D show a double sheet according to the invention which has been produced by the alternative process in which the double-sheet is shaped and the cross-linked polyethylene foam sheet is then bonded in a second step to the formed twin-walled sheet.
Figure 3 shows the sheet according to the invention produced according to Example 3.
EXAMPLE 1
A rigid double-sheet formed of e mixture of 50% by weight of a copolymer of acrylonitrilebutadiene-styrene and 50% by weight of polycarbonate and having an apparent thickness of 4 mm and a unit weight of 800g/m2, was covered with a crosslinked polyethylene foam sheet, 3 mm thick having a density of 30 kg per cubic meter, by means of a solvent based polychloroprene adhesive.
The double-sheet itself, thus coated, was placed on a polytetrafluoroethylene-covered reticulated support and placed in a forced circulation hot air oven (air temperature 1 800 C) for approximately 2+ minutes. The composite laminate was then moulded in a press, the surface temperature of the die being approx. 300C and the pressure applied approximately 1 kg per cm2. The panel was shaped in the form of a bowl. A second twin-walled sheet of the same type as described above, but not covered with a sheet of crosslinked polyethylene foam, was formed in the same press under the same conditions as the previous laminate.While the top surface of the doublesheet/crosslinked polyethylene foam composite laminate had a surface completely identical to that of the press die, the top surface of the doublesheet without the crosslinked polyethylene foam sheet was irregular and had ribs or sink marks in the direction of the internal supporting ribs, or stays.
EXAMPLE 2
A rigid double-sheet of polycarbonate having a thickness of 6 mm and a unit weight of 1.2 kg per m2 was treated for 2 minutes in a hot air circulation oven as described in example 1, but with the air temperature at 2000 C. After which, the sheet was formed as described in example 1.
After forming, the two surfaces of the panel were irregular. One surface was coated with a thin layer of polychloroprene adhesive. A sheet of crosslinked polyethylene foam 5 mm thick and having a density of 50 kg per cubic meter was placed on a tentering frame and heated for 2 minutes at a temperature of 1 600C in a forced hot air circulation oven. The sheet of hot foam was then placed in the press as described in example 1 and the laminate of polycarbonate formed as above was placed on top of it. The press was then closed at a pressure of 0.3 kg/cm2. After approximately 1 minute cooling, the laminate and the crosslinked polyethylene foam sheet were permanently bonded together. Moreover, the polyethylene foam sheet evened out the surface irregularities previously presented by the double-sheet panel because the crosslinked polyethylene foam, during the forming process, was compressed more or less substantially and this deformation remained permanently without any resilience.
EXAMPLE 3
The process was similar to that described in examples 1 and 2, the only difference being that one surface of the die presented particular contours, i.e. sharp corners or other profiles. The element according to the present invention presented on the surface of the crosslinked polyethylene foam layer, after forming, an exact reproduction of such profiles whereas the doublesheet which was not combined with a layer of foam, reproduced the profiles of the die surface in a far less exact manner. (Fig. 3).
Claims (8)
1. A moulded article manufactured from a thermoplastic double-sheet with stays in which at least one of the visible surfaces of the thermoplastic double-sheet is covered by a thermoformable crosslinked polyethylene foam which is formed so as to reproduce exactly the shape of the die.
2. A moulded article as claimed in claim 1 in which the side of the polyethylene foam is provided with a decorative layer.
3. A moulded article as claimed in claim 1 substantially as herein described with reference to any of the Examples.
4. A moulded article as claimed in claim 1 substantially as herein described with reference to any of the accompanying drawings.
5. A process for the production of a moulded article as claimed in any of claims 1 to 4 in which a ribbed thermoplastic double-sheet is covered with a thermoformable crosslinked polyethylene foam sheet and the composite laminate is successively moulded in a press.
6. A process as claimed in claim 5 in which the double sheet is shaped, covered and combined on at least one of its surfaces with a sheet of polyethylene foam and the laminate thus obtained is heated to the moulding temperature of the polyethylene foam.
7. A process as claimed in claim 5 substantially as herein described.
8. A moulded article as claimed in any of claims 1 to 4 when produced by a process as claimed in any of claims 5 to 7.
