Abstract

A surface covering for wooden material e.g. chipboard has an at least two-ply laminar structure: a surface layer 1 of paper impregnated with 0 cross-linkable synthetic resin in a quantity of between 5 and 30% by weight as related to the weight of the original paper, and an overlay layer 3 to which the surface layer is bonded by an adhesive layer 2 e.g. a polyacrylic acid ester, which overlay layer contains a preponderating proportion by weight of thermoplastic synthetic fibres, the materials being such that the weight per unit area of the surface layer and of the overlay layer is less than 70 g/m<2> in each case. The overlay may be made by paper-making techniques and may comprise polyethylene and/or polypropylene fibres optionally admixed with cellulosic fibres. <IMAGE>

Description

SPECIFICATION Laminar overlay The invention relates to a laminar overlay which may be secured by the action of heat and pressure to wooden material, particularly chipboard, for the purpose of producing a surface covering.
For the purpose of facing wooden materials and chipboards it has been proposed to use a thermoplastic fibre fleece, the main part by weight of which consists of thermoplastic synthetic fibres of paperlike basic form and which also contains a proportion of pigments having a high index of refraction, the weight per unit area of the fibre fleece being less than 100 g/m2. Such fibre fleeces can be used in one or more layers, and in addition lacquer systems, preferably of the cross-linking kind, may be applied to the surface. In the case of wooden materials, a layer of th is kind provides a high-grade, wellprotected surface which may have a decorative form.The initially paper-like structure of the fibre fleece of relatively low strength is consolidated by the effect of heat and when secured to the wooden surface acquires a film-like character.
For certain applications wherein particularly high demands are made as regards properties such as scratch resistance, stability under the effect of heat and bonding strength, the known arrangement appears to be in need of improvement.
The present invention seeks to provide a laminar overlay which can be secured to wooden materials, and particularly to chipboards, under the effect of heat and pressure, and which, compared with the known covering, exhibits improved properties as regards both surface quality and workability when use is made of a fibre fleece.
In accordance with the invention there is provided a laminar overlay, the main part by weight of which contains a paper-like bonded material of thermoplastic synthetic fibres having a length of less than 5mm, which overlay can be secured by the action of heat and pressure to wooden material for the purpose of producing a surface covering on the material, said laminar overlay having an at least two-ply structure, comprising a surface layer of paper which is impregnated with cross-linking synthetic resin, in a quantity of between 5 and 30% as related to the weight of the original paper, and an overlay layer to which the surface layer is bonded, which overlay layer contains a preponderating proportion by weight per unit area of the surface layer and of the overlay layer is less than 70 g/m2 in each case.
The layers forming a laminar overlay of this kind can be adapted in a particularly effective manner to provide the required properties. The overlay layer which contains the majority of the thermoplastic synthetic fibres serves primarily for sealing the surface of the wooden material and for strengthening the surface coating, whereas the surface layer can be varied over wide limits to provide the properties required at the surface when the system is in use. Since the weight per unit area of the two layers is below 70 g/m2 in each case, then bearing in mind the additional proportion by weight of the components of the bonded structure, a film having a weight per unit area of approximately 90-140 g/m2 is obtained. A further additional property manifests itself in that the laminar overlay can be worked on short-stroke presses without repeated cooling.
Intaglio printing and embossing can be carried out on an overlay of this kind, so that the surfaces of wooden materials can be provided with printed decorative matter resembling wood or providing a fancy design, and/or they can be embossed in some suitable manner.
In accordance with an embodiment of the invention, it may be expedient for at least the surface layer to contain a proportion of pigments having high indices of refraction. The pigments may be expediently embedded both in the surface layer and the overlay layer or in one of these two layers. For the purpose of imparting a colouration it is preferred to embed the pigments only in the surface layer. Thus, the required clear colour effect is obtained.
The following colours can be embodied in the material singly or in mixtures: titanium dioxide, zinc sulphide, iron oxide, chromium oxide, lead chromate, molybdate and organic pigments. For the purpose of bonding the layers together, it appears expedient to attach them to each other by using known adhesive systems. Water-resisting adhesive systems, particularly synthetic resin dispersions, are preferred for this purpose. In this way a lined film is produced which exhibits particularly good properties as regards workability.
In addition, the overlay layer may advantageously contain a framework of cellulose in a quantity of between 20 and 50% by weight of the total weight of fibres present in this layer.
The thermoplastic synthetic fibres are preferably present in the form of hydrophilized polyethylene and/or polypropylene fibres.
Advantageously, the overlay may be provided on one or both sides with lacquer systems preferably of a cross-linking kind which may be applied in one or more layers. In this way further advantages are achieved, particularly as regards its removal from the press tools while hot. For the purpose of fixing the pigments and the thermoplastic fibres to the cellulose in a better manner, use can be made of known additives, for example, cationic polyamide resins in amounts of 0.1 to 1.2% by weight as related to the total weight of fibres present in the layer.
In an advantageous arrangement, the overlay layer may contain thermoplastic synthetic fibres in a minimum amount in excess of 50% by weight, plus the cellulose and up to 35% be weight of pigment having a large covering capacity, and the fibres can be prepared from an aqueous pulp to form a fleece.
The laminar overlay as a whole and/or the surface layer to be united with this layer, and the intermediate products forming the overlay layer can be advantageously consolidated and smoothed over its surface by calendering.
The above-described overlay, when used for covering wooden materials and particularly chipboards, combines excellent properties of the surface layer when in use with easy workability and firm adhe sion.
Example: For the purpose of producing the suface layer an absorbent paper having a weight per unit area of 50 g/m2 was drawn in the conventional manner from a paper-making machine, the starting material being made up as follows: 720.0 kg birch sulphate cellulose (bleached) 18.0 Fir sulphite cellulose (bleached) 180.0 kg. pinesulphate cellulose (bleached) 250.0 kg titanium dioxide (rutile) 2.8 kg iron oxide pigment 100.0 litres 40 % urea-formaldehyde solution Degree of fineness: 26 SR pH setting 4.8 (by means of Al2(SO4)3).
In a further operation and in a conventional impregnating station, this paper was enriched with solid resin in an amount of 20% as related to the weight of the raw paper, the impregnating mixture being made up as follows: 70% polyacrylic acid ester dispersion and 30% urea-formaldehyde solution.
The weight per unit area of the surface layer was thus 60 g/m2.
Forthe purpose of producing the overlay layer, 500 kg of hydrophilized polyethylene fibres (average length of fibre 1.5 mm) were beaten up in 10,000 litres of water until specking disappeared.
In another mixture, 180 kg birch sulphate cellulose 90 kg fir sulphate cellulose, 50 kg titanium dioxide (rutile) 220 kg iron oxide pigment were beaten up, i.e. dispersed, in 8000 litres of water and were ground to 35 Schopper-Riegler by means of a dise comminuting device.
Following grinding, this second composition was mixed with the thermoplastic fibre suspension and 60 litres of a 20% polyamide-amine-epichlorhydrinresin solution as well as 18 kg of previously dissolved sodium aluminate.
This mixture was passed in the conventional manner through a paper-making machine and emerged there from with a weight per unit area of 50 g/m2. The pH setting was brought to pH 7 by means of Al2(SO4)3 prior to forming the sheet.
The laminarintermediate products were then bonded together on a lining apparatus with the aid of a synthetic resin dispersion based on polyacrylic acid ester, the adhesive being applied in a quantity of approximately 10 g/m2. The final weight per unit area of the overlay was 120 g/m2 and its thickness was 0.15 mm. After it had been printed upon, lacquered and optionally embossed in the known manner, this laminar overlay was firmly attached to the surface of a wooden material by means of a short-stroke press, the thermoplastic overlay layer naturally facing the wooden material. The press conditions were 20 sec., 160"C and 20 Kp/cm2. The material was removed from the press while hot.
The accompanying drawing illustrates diagrammatically a section through a laminar overlay in accordance with the invention.
Referring to the drawing, the overlay comprises a surface layer 1 consisting of paper impregnated with cross-linking synthetic resin. By means of an adhe sive layer 2, consisting of a synthetic resin disper sion, the layer 1 is bonded to a fibre fleece 3 in which are embedded thermoplastic synthetic fibres.

Claims (15)

1. A laminar overlay, the main part by weight of which contains a paper-like bonded material of thermoplastic synthetic fibres having a length of less than 5mm, which overlay can be secured by the action of heat and pressure to wooden material for the purpose of producing a surface covering on the material, said laminar overlay having an at least two-ply structure, comprising a surface laye;of paper which is impregnated with cross-linking synthetic resin in a quantity of between 5 and 30% as related to the weight of the original paper, and an overlay layer to which the surface layer is bonded, which overlay layer contains a preponderating prop ortion bM weight of said thermoplastic synthetic fibres, the arrangement being such that the weight per unit are of the surface layer and of the overlay layer is less than 70 g/m2 in each case.
2. An overlay according to claim 1 wherein at least the surface layer contains a proportion of pigments having a high index of refraction.
3. An overlay according to either one of claims 1 or 2 wherein the layers are bonded to each other by means of adhesive.
4. An overlay according to claim 3 wherein the adhesive comprises a synthetic resin dispersion.
5. An overlay according to any one of claims 1 to 4 wherein the overlay layer in addition contains a cellulose as a framework, the quantity of which is between 20 and 50% by weight as related to the total weight of fibres present in this layer.
6. An overlay according to claim 1 wherein the thermoplastic synthetic fibres are hydrophilized polyethylene and/or polypropylene fibres.
7. An overlay according to claim 2 wherein titanium oxide, zinc sulphide, iron oxide, chromium oxide, lead chromate, molybdate and organic pig ments are embedded therein individually or in mixtures.
8. An overlay according to any one of claims 1 to 7, whose surface is covered with lacquer.
9. An overlay according to claim 8 wherein the lacquer is of a cross-iinking kind.
10. An overlay according to claim 5 wherein the overlay layer, having a minimum quantity of thermo plastic synthetic fibres of 50%, together with the cellulose and a quantity of pigments of high cover ing capacity of up to 35% by weight is worked from an aqueous pulp to form a fibre fleece.
11. An overlay according to any one of claims 1 to 10 which iscalendered,

13. Acomposite overlay which can besecured by the action of heat and pressure to wooden material, said composite overlay comprising a plu rality laminar overlays of the type according to any one of the preceding claims laminated together.
14. A board of wooden material to which a surface coating is applied by the effect of heat and pressure by using an overlay according to any one of claims 1 to 13
