Abstract

1514224 Coated foam-fabric composites ROHM & HAAS CO 13 June 1975 [3 July 1974] 25323/75 Heading B2E [Also in Division B5] A simulated leather comprises a laminate of two or more layers of foam-coated fabric (the term "fabric" including imitation leathers) the laminate having a finishing surface layer and the foam being crushed, i.e. compressed from a greater thickness so that the walls connecting the cells are thin and flexible. The foam is preferably a cross-linkable emulsion copolymer which includes a surfactant for stabilising the foam, and may be dyed or pigmented. The laminate may be made by applying the foamed polymer composition to a fabric and drying the foam at 200-350‹F so as to ensure mechanical stability without curing. The foam is then crushed, preferably during the lamination of 2-7 fabric layers at 150-300‹C and at up to 300 psi, and subsequently cured at 135-190‹F. The finishing layer may be applied as a coating or a preformed film; in the latter case, transfer techniques may be used to apply one or more layers (one of which may be the release coating on a release layer). The finishing layer may be applied as a film during crushing/ laminating and is then cured with and bonded to the foam. If applied as a coating, said layer may be applied to the crushed foam and then cured at room temperature or by heating at up to 100‹C. The finishing layer may be made porous by mechanical foaming, perforation or temporary fillers and may be metallised, printed, pigmented or dyed. The surface of the laminate may be flat or embossed; embossing may be carried out during lamination or after crushing. Embossed release papers may be used for applying the finishing layer. The specification lists many suitable fabrics, foams and finishes. In examples, the following materials are used; Fabrics: polyester crepe, polyester/cotton fabric, cotton fabric (e.g. twill), rayon challis and acetate tricot; Foams: butyl acrylate/ethyl acrylate/N-methylol acrylamide/itaconic acid and butyl acrylate/ethyl acrylate/acrylonitrile/acrylamide/itaconic acid copolymers which may include melamine resin cross-linking agents; Finishing-films for application by transfer: latices of butyl acrylate/ acrylonitrile or methyl methacrylate/methacrylamide/N-methylol acrylamide/itaconic acid copolymers; Finishing coatings for application by spraying: nitrocellulose/polyetherurethane/ silicone rubber and cellulose acetate butyrate/ polyester/polyurethane solution. Woven fabrics may be laminated with the same or differing orientations, e.g. 45‹ in Example 6. The non-finished surface of the laminate may be comprised by a synthetic pile fur fabric.
