Abstract

[Also in Division D2] An abrasion resistant highly compressed decorative laminate comprises a body of resinimpregnated sheets, a cellulosic print sheet disposed on at least one surface of the body, and a transparent overlaying sheet over the print sheet. The overlaying sheet comprises a selfsupporting interfelted fibrous web of cellulose fibres selected from alpha cellulose, viscose rayon, cuprammonium fibres and mixtures thereof, and at least 3% by weight of inorganic filler particles distributed in the web, the particles having a refractive index from 1À45-1À7 and a hardness of 6-8 on the Mohs' scale. The overlaying sheet is impregnated with a transparent solid infusible thermoset resin, e.g. a melamine-aldehyde resin. The inorganic filler particles are of silica having an average size of at least three microns and constitute from 3-50%, and preferably 6-20%, by weight of the resinfree sheet. The laminate may be made by superimposing the melamine-aldehyde impregnated decorative print sheet over phenol formaldehyde resin impregnated core sheets, placing the melamine-aldehyde resin impregnated transparent overlaying sheet over the print sheet and consolidating the sheet in a press under a pressure of 800-1500 p.s.i. at a temperature of at least 145‹ C. for about 25 minutes. The overlaying sheets may be prepared by mixing the filler particles and cellulose fibres in a paper mill beater to provide a homogeneous slurry which is then fed into the head box of a paper-making machine together with dispersing agents if required. The slurry is deposited upon the wire of a paper-making machine, de-watered, dried and calendered.
