Abstract

Flexible, resilient, foamed polystyrene is produced by pre-expanding granules of polystyrene plastics material containing an expanding agent, by applying steam thereto within a vertically unconfined space at a temperature substantially above 212 DEG F., into larger particles having lower density but possessing further expansibility, drying the thus pre-expanded particles at 100 DEG to 300 DEG F. to remove condensed steam and prevent condensation of the expanding agent in the particles, further expanding and moulding the thus heated particles in a closed moulding chamber at elevated pressure and a temperature above 212 DEG F. into a moulded, foam, plastics body which is removed from the chamber whilst still at a temperature of from 100 DEG to 200 DEG F., and severing sheeting from said body whilst at the same temperature range of from 100 DEG to 200 DEG F. Additional external heat may be applied during severing to reduce shrinkage of the body and the resulting sheets may be compressed whilst still hot to increase resilience and render the surfaces smooth or heated at 150 DEG to 180 DEG F. to further reduce the density and increase resilience. Suitable polymers are homopolymers of styrene and copolymers of styrene that contain at least 50% by weight of styrene and mixtures of such polymers. Copolymerizable monomers are conjugated 1,3-dienes, alpha-beta unsaturated monocarboxylic acids and derivatives thereof, esters of methacrylic acid and vinyl esters of carboxylic acids. The expanding agent is suitably pentane, hexane, heptane, petroleum ether, cyclopentane, cyclohexane or other saturated aliphatic or cycloaliphatic volatile liquids.
