Abstract

- 1 - PROCEDE DE CONTROLE DE CORDONS DE SOUDURE PAR ULTRASONS La présente invention concerne le contrôle par imagerie et traitement d'images, de cordons de soudure réalisés par 5 ultrasons, sur des matériaux thermoplastiques. Elle a pour objet un procédé de contrôle de cordons de soudure entre deux pièces thermoplastiques soudées par ultrasons à l'aide d'une sonotrode. Cette invention trouve une application privilégiée, mais 10 non exclusive, sur des sites d'assemblage de pièces plastiques de véhicules automobiles, par exemple en polypropylène, telles que des capots. Dans l'industrie automobile, de nombreuses pièces thermoplastiques sont soudées par ultrasons à l'aide d'une 15 sonotrode. La sonotrode est un outil métallique qui est soumis à des ultrasons et qui restitue l'énergie vibratoire reçue, à la matière d'une pièce d'assemblage. Sa surface de contact sur ma matière présente une empreinte dentée avec des motifs variables, par exemple tétraédriques. 20 Pour réaliser la soudure par ultrasons de deux éléments en forme de plaques, ces éléments sont mis en contact plan sur plan, dans la zone où la soudure doit être effectuée. La sonotrode est positionnée à la surface de la première pièce. Elle pénètre progressivement dans la matière celle-ci, sous 25 l'effet d'une contrainte mécanique. Le matériau, soumis à des vibrations dont la fréquence est dans le domaine des ultrasons (environ 35 kHz), monte en température. Dans un premier temps, la matière se déforme sous la contrainte. L'échauffement se poursuit jusqu'à la température de fusion du 30 matériau. Dans cette zone, une partie de la matière fluide vient se loger entre les deux plaques thermoplastiques. La sonotrode parcourt l'épaisseur de la première plaque pour - 2 - terminer sa course dans l'épaisseur de la deuxième. Puis, elle est extraite, laissant son empreinte sur le matériau. Après la réalisation de l'empreinte par la sonotrode, la matière fondue et déplacée sur l'interface des deux plaques, 5 crée la liaison entre celles-ci, en se solidifiant par refroidissement. L'empreinte est réalisée uniquement à la surface de la première plaque. L'autre plaque ne subit pas de déformation à la surface opposée. La profondeur de pénétration est 10 satisfaisante dès que la soudure a une tenue supérieure aux exigences du cahier des charges établi lors de tests de traction mécanique, et tant que la surface de la deuxième pièce n'est pas déformée par la formation de l'empreinte. Un compromis est donc nécessaire pour trouver la profondeur de 15 pénétration optimale de la sonotrode. Pour vérifier l'état de la soudure et les conditions de paramètres de soudure, on peut réaliser des essais avec une machine de traction. Ces essais s'effectuent sur des échantillons, ou « éprouvettes », soudées par ultrasons. On 20 détermine ainsi la force maximale supportée par la soudure. Toutefois, de tels essais sont impossibles à réaliser sur des pièces volumineuses. Ils n'ont d'intérêt que si les pièces sont assemblées par un seul cordon de soudure. Ce mode de contrôle est donc difficilement transposable sur des sites de 25 production de pièces automobiles, notamment lorsqu'il s'agit de pièces volumineuses assemblées par plusieurs cordons de soudure, comme des capots. Le contrôle visuel des zones de soudure après arrachement de pièces prélevées sur une chaîne de fabrication, 30 est une autre méthode. Elle est plus simple à mettre en oeuvre que la précédente, mais sa fiabilité n'est pas garantie, en raison du caractère subjectif des observations. - 3 - La présente invention vise à remédier aux difficultés liées au contrôle sur chaîne. Dans ce but, elle propose de désolidariser les pièces précédemment assemblées, par rupture de leur liaison au niveau 5 de la zone d'adhésion des cordons, de positionner sur une des pièces un masque pourvu d'une ouverture encadrant la zone de soudure arrachée, et de réaliser dans un environnement lumineux maîtrisé, des images de cette zone au travers du masque, qui sont traitées numériquement pour analyser 10 quantitativement la qualité de la soudure. De préférence, la pièce choisie pour l'image est celle qui n'a pas été traversée par la sonotrode, et la zone d'adhésion analysée est celle où il y a un arrachement de la matière différenciable par la déformation de celle-ci sous la 15 contrainte. Cette méthode est objective. Elle peut être corrélée avec les essais mécaniques pour juger de la tenue de la soudure, comme c'est le cas pour les essais mentionnés plus haut, qui sont réalisés en phase de conception et de 20 validation des pièces, avant leur mise en fabrication. D'autres caractéristiques et avantages de la présente invention ressortiront clairement de la description suivante d'un mode de réalisation non limitatif de celle-ci, en liaison avec les dessins annexés, sur lesquels : 25 - la figure 1 est un exemple schématique d'installation de prise de vue de cordons de soudure, - la figure 2 est un agrandissement de l'échantillon photographié sur la figure 1, - la figure 3 fait ressortir un cordon de soudure de 30 l'échantillon sous son masque, - la figure 4 présente un ensemble de masques d'un type particulier, - la figure 5 est une cabine de prise de vue, - 4 - - la figure 6 montre différentes formes de masques, et - la figure 7 décrit un système d'éclairage maîtrisé pour les prises de vue. La résistance à l'arrachement des cordons de soudure 5 dépend de leur taille. Au cours des phases de conception et de validation, la tenue des cordons peut être testée au cours d'essais mécaniques. Les tolérances minimales de tenue sont alors corrélées avec les tolérances minimales de surface, de manière à détecter les soudures de mauvaise qualité. La 10 qualité de la soudure est appréciée au cours de ces tests. Elle permet de définir les dimensions des surfaces de soudure qui seront réalisées lors de la fabrication. La méthode de contrôle proposée est mise en oeuvre en usine d'assemblage, ou ultérieurement. Elle consiste 15 essentiellement à réaliser une image de la face de la soudure, après désolidarisation par arrachement des deux pièces assemblées. L'image obtenue est celle de la zone d'adhésion. La pièce de l'assemblage choisie pour cette image, est de préférence celle qui n'a pas été totalement traversée par la 20 sonotrode. La zone d'adhésion est celle où il y a un arrachement de la matière différenciable par la déformation de celle-ci sous la contrainte. En effet, si on compare une zone avec ou sans adhésion, c'est-à-dire une surface lisse et une surface déformée, le réfléchissement de la lumière est 25 contrasté. Une variation de niveau de gris est observée dans la zone de soudure. Cette différenciation est prise en compte par un traitement approprié des images des zones de rupture. Ce traitement permet une analyse quantitative de la surface d'adhésion et de sa tenue à la mise sous-contrainte. En 30 résumé, le procédé comprend essentiellement les étapes suivantes : - 5 - - on désolidarise les pièces précédemment assemblées, par rupture de leur liaison au niveau de la zone d'adhésion des cordons, on positionne sur une des pièces un masque pourvu 5 d'une ouverture encadrant la zone de soudure arrachée, et - on réalise au travers du masque, dans un environnement lumineux maîtrisé, des images de cette zone qui sont traitées numériquement pour analyser quantitativement la qualité de la soudure. 10 Les photographies peuvent être réalisées avec un simple appareil photo, en « mode macro ». Cependant, pour minimiser les effets de brillance par la présence d'un éclairage externe non maitrisé, il est avantageux de faire les prises de vue dans une cabine, comme celle des figures 1 et 5, où les 15 conditions de luminosité sont normalisables, grâce à l'opacité des parois et en orientant le tableau de présentation. Pour s'affranchir des dimensions réelles du cordon et de l'échelle de l'image lors de leur analyse ultérieure, on réalise de préférence les prises de vues au travers de masques 20 de différentes formes. Il peut s'agir d'une pièce plastique blanche avec une forme géométrique rectangulaire plane dépourvue de matière au centre, comme celles de la figure 4, ou de formes différentes. Le masque permet de s'affranchir des conditions de prise de vue, qui ont une influence sur le 25 grossissement et sur la déformation de l'image, notamment la distance, le grossissement, et l'inclinaison de la pièce. En sélectionnant la zone de la soudure par rapport à la surface totale à l'intérieur du masque, ces variations de paramètres n'ont pas de conséquences. Il en va de même lorsque les 30 courbures des cordons varient sur une pièce, entre différentes soudures de géométrie variable. Le masque est une empreinte déposée sur a pièce autour de la soudure. Il est photographié en même temps que celle-ci - 6 - et encadre la zone de soudure. L'image est prise en couleur ou en noir et blanc. Le masque peut être rogné lors de la prise de vue. Cependant, la zone encadrée doit être complète. La distance de prise de vue, l'orientation de l'appareil et le grossissement ne sont pas figés. Il est cependant préférable d'adopter un mode de prise de vues rapproché type « macro », sans utiliser de flash afin de régler la focale optimum pour la netteté, et de s'affranchir des reflets. En rapprochant l'appareil, on gagne en résolution pour le traitement de l'image et la précision de la quantification. The adhesion zone is that where there is a tearing of the differentiable material by the deformation thereof under duress. Indeed, if one compares a zone with or without adhesion, that is to say a smooth surface and a deformed surface, the reflection of the light is contrasted. A variation of gray level is observed in the weld zone. This differentiation is taken into account by appropriate treatment of the images of the rupture zones. This treatment allows a quantitative analysis of the adhesion surface and its resistance to under stress. In summary, the method essentially comprises the following steps: - the previously assembled parts are separated from each other by breaking their connection at the level of the adhesion zone of the cords, positioning on one of the parts a mask provided with an opening flanking the weld area torn off, and - through the mask, in a controlled light environment, images of this area are processed which are numerically processed to quantitatively analyze the quality of the weld. The photographs can be made with a simple camera, in "macro mode". However, in order to minimize the effects of brightness by the presence of unmontrolled external lighting, it is advantageous to take pictures in a cabin, like that of FIGS. 1 and 5, where the light conditions are normalizable, thanks to opacity of the walls and orienting the presentation board. To overcome the actual dimensions of the bead and the scale of the image during their subsequent analysis, it is preferably carried out through masks 20 of different shapes. It may be a white plastic piece with a flat rectangular geometric shape devoid of material in the center, like those of Figure 4, or different shapes. The mask makes it possible to dispense with shooting conditions, which have an influence on the magnification and on the deformation of the image, in particular the distance, the magnification, and the inclination of the part. By selecting the area of the weld relative to the total area inside the mask, these parameter variations have no consequences. The same applies when the bends of the cords vary on a part, between different welds of variable geometry. The mask is an impression deposited on a piece around the weld. He is photographed at the same time as this one - 6 - and frames the welding area. The image is taken in color or in black and white. The mask can be trimmed when shooting. However, the boxed area must be complete. The shooting distance, the orientation of the camera and the magnification are not fixed. However, it is preferable to adopt a "Macro" type of close-up shooting mode, without using a flash in order to adjust the optimum focus for sharpness, and to avoid reflections. By bringing the device closer together, we gain in resolution for the image processing and the precision of the quantization. In summary, the shots can be made using an optical camera assisted by a computer tool, as on the imaging benches (computer), or using a conventional camera.
Dans un mode de réalisation préféré de l'invention, une première image est prise avec la désignation de la pièce. L'élargissement de la prise de vue facilite la traçabilité de l'échantillon. L'image est prise au moins deux fois, pour d'assurer de sa netteté des clichés. Après sélection, les images sont numérotées pour les besoins du traitement. Les images sont ensuite traitées automatiquement par différentes opérations, qui sont intégrées dans un logiciel de traitement d'images. Un ratio de la surface de la zone d'adhésion par rapport la surface interne du masque, est calculé pour chaque image. Plusieurs opérations de traitement d'image sont nécessaires pour déterminer la zone d'adhésion de la soudure, comme la conversion en noir et blanc, la sélection d'une plage de niveau de gris, la sélection de la zone d'intérêt. Ces opérations améliorent la qualité du résultat en supprimant des interférences dues à la réflexion de la lumière sur la matière. Pour mettre en corrélation l'échantillon analysé avec les résultats des essais mécaniques réalisés en - 7 - phase de validation avant la mise en fabrication de l'assemblage, on peut utiliser la valeur de ce ratio. Toutes ces données sont exploitées pour calculer le nombre de pixels représentant la zone de la soudure. Afin de 5 pouvoir quantifier les pixels sur la surface globale à l'intérieur du masque, on sélectionne de préférence une plage de niveau de gris, et la zone d'intérêt. Ces opérations sont identiques pour chaque image. Des boucles sont programmées pour effectuer des traitements d'images de façon automatisée 10 sur une série d'épreuves. Les données recueillies sont introduites dans différents calculs. Une fois que la surface analysée est mise en corrélation avec les résultats d'essais mécanique en traction en conception/validation, l'alerte peut être donnée, 15 si la tenue de l'échantillon est jugée inférieure à une tolérance minimale de surface. Différents types de masques peuvent être utilisés, selon les dimensions ou la forme des pièces concernées. Cependant, les dimensions de sa surface interne doivent toujours rester 20 constantes. On peut ainsi préparer des séries de masques sous forme de plaquettes d'étiquettes adhésives numérotées, dont l'aspect est illustré par la figure 6. Ces masques sont directement collés sur la pièce pour réaliser les images, de manière à ce que les numéros apparaissent sur les prises de 25 vues une fois traitées. Chaque cordon est ainsi facilement identifiable sur la pièce par son numéro, ce qui facilite la traçabilité et la détection des cordons défaillants. On peut également faire varier la zone interne du masque afin de détecter des hétérogénéités de zone d'adhésion du 30 cordon. Pour cela, on prend successivement plusieurs vues de la même zone avec des masques dont les dimensions d'ouverture sont différentes. En effet, lors de la soudure par ultrasons, la répartition de la matière entre les deux pièces assemblées - 8 - peut varier d'un bord à un autre. L'utilisation de masques supplémentaires, occultant la moitié de la soudure (cf. figure 4), renseigne sur l'homogénéité de celle-ci, par rapport à la valeur du masque de référence. La méthode de détermination de la surface d'adhésion de la soudure, permet d'utiliser un moyen d'imagerie non raccordé à un étalon métrologique. Comme indiqué plus haut, l'exposition lumineuse doit être maitrisée. La cabine permet de maîtriser la luminosité en supprimant les reflets, et de normaliser l'éclairage selon des standards établis. L'avantage du plan d'exposition incliné par rapport à la source lumineuse, est d'intensifier les variations de réflexion de la lumière sur la face de rupture. Une cabine telle que celle de la figure 5, occulte les sources lumineuses externes. Pour un contrôle en production, cette solution semble être la plus adaptée. L'éclairage n'est pas nécessaire sur l'ensemble de la pièce. Il suffit donc de placer une source d'éclairage à la bonne distance de la zone d'intérêt, pour prendre les images du cordon de soudure. Une exposition lumineuse multiple, issue de plusieurs sources orientées sur des axes diamétralement opposés autour de l'appareil photographique, assure la suppression des reflets, et de la brillance. Selon la disposition de la figure 7, le système peut être soutenu par un support suspendu par un bras articulé avec un déplacement dans trois directions.In a preferred embodiment of the invention, a first image is taken with the designation of the part. These operations improve the quality of the result by eliminating interferences due to the reflection of the light on the material. In order to correlate the analyzed sample with the results of the mechanical tests carried out in the validation phase before the assembly is put into production, the value of this ratio can be used. All these data are used to calculate the number of pixels representing the area of the weld. In order to be able to quantify the pixels on the overall surface within the mask, a gray level range and the area of interest are preferably selected. These operations are identical for each image. Loops are programmed to perform automated image processing on a series of prints. The collected data are introduced in different calculations. Once the analyzed surface is correlated with mechanical tensile test results in design / validation, the alert may be given if the sample strength is judged to be below a minimum surface tolerance. Different types of masks may be used depending on the size or shape of the parts involved. However, the dimensions of its inner surface must always remain constant. It is thus possible to prepare series of masks in the form of numbered adhesive label plates, the appearance of which is illustrated in FIG. 6. These masks are directly glued to the part to produce the images, so that the numbers appear on shots once processed. Each cord is easily identifiable on the part by its number, which facilitates the traceability and the detection of defective cords. The inner zone of the mask may also be varied to detect heterogeneities of the adhesion zone of the cord. For this, we take successively several views of the same area with masks whose opening dimensions are different. Indeed, during the ultrasonic welding, the distribution of the material between the two assembled parts - 8 - may vary from one edge to another. The use of additional masks, obscuring half of the weld (see Figure 4), provides information on the homogeneity of the latter, with respect to the value of the reference mask. The method for determining the bonding surface of the weld makes it possible to use imaging means not connected to a metrological standard. As stated above, the light exposure must be controlled. The cabin allows you to control the brightness by removing reflections, and standardize lighting according to established standards. The advantage of the inclined exposure plane with respect to the light source is to intensify the variations of reflection of the light on the rupture face. A cabin such as that of Figure 5, obscures the external light sources. For a control in production, this solution seems to be the most adapted. Lighting is not necessary on the entire room. So just put a light source at the right distance from the area of interest, to take the images of the weld seam. A multiple light exposure, from several sources oriented diametrically opposite axes around the camera, ensures the removal of glare, and brilliance. According to the arrangement of Figure 7, the system can be supported by a support suspended by an articulated arm with a displacement in three directions.
