[0001] This application claims priority to a prior European Patent Application filed on 2023-04-12 in EUROPE with Nr 23167551 .3, the whole content of this application being incorporated herein by reference for all purposes.
Technical Field
[0002] The invention generally relates to a flame-retardant PPS-based composition, its use in making flame-retardant molded articles, particularly extrusion molded articles, overmolded components and thin-walled molded articles, which may be suitably used for automotive components and thermal management systems, in particular components and systems used in an electric vehicle.
Background Art
[0003] In many applications, plastics are key materials in driving forward electric mobility. Due to their functional integration and lightweight properties, plastics provide many benefits to automotive engineers solving technical challenges that can hardly be met with metals.
[0004] Since an electric powertrain raises different hazards than a combustion powertrain, this challenges plastics with new property requirements. In particular there is a demand for a higher safety against electric malfunctions, which can cause the risk of an electric shock, the occurrence of electric arcs, and other potential sources of ignition. Since plastics are mainly combustible materials, special precautions have to be taken to increase electric vehicle safety and to prevent the ultimate worst-case scenario of a battery cell fire, a so-called thermal runaway.
[0005] Batteries have to supply ever greater instantaneous powers and have a high storage capacity. Batteries having operating voltages of several hundred volts are nowadays known. To achieve the desired voltages and currents, it is conventional to connect a plurality of individual battery cells together in parallel and/or in series.
[0006] While advancements have been made in electric vehicle batteries that allow them to deliver more power and require less frequent charges, one of the biggest challenges for battery safety is the ability to design an effective cooling system.
[0007] For a typical Li-ion battery a temperature above 80°C, even only in a part of its structure, can start exothermal chemical reactions which cause a further
temperature increase of the battery, ultimately leading to a complete collapse of the battery with risk of fire and explosion.
[0008] For this reason it is nowadays standard to integrate a Battery Thermal management System (BTMS) within commercial battery assemblies, especially when safety, reliability and lifetime of the battery are a significant concern. These BTMSs can be more or less complex, depending on the type of battery, however one common element is the presence of a heat transfer fluid which exchanges heat with the battery thus heating or cooling it.
[0009] Several heat transfer systems exist for the thermal management of batteries, such as air cooling, liquid cooling, and direct refrigerant cooling. Among these, liquid cooling is the most commonly used system due to its convenient design and good heat transfer performance.
[0010] The use of water, or water/ethylene glycol mixtures, is widespread as heat transfer medium, since this type of heat transfer system is already common in vehicles with conventional drives, i.e. with internal combustion engines. A safety-critical drawback of the use of this water based heat transfer medium is the electrical conductivity thereof. In the event of the heat transfer circuit leaking, for example as a result of an accident, the escaping water or water/ethylene glycol mixture can cause short circuits. As a result fires and other emergency situations can be caused, and this can in turn lead to additional and sometimes considerable damage to the vehicle. In order to reduce this risk, the components of the thermal management system should possess high flame retardant properties. That is why flame-retardant polymer compounds are sought in eMobility applications.
[0011] One conventional manner to identify flame retardancy in plastic materials refers to standard tests developed by Underwriters Laboratory (USA), referred to as UL 94 V (vertical burning test) Standard for Safety of Flammability of Plastic Materials for Parts in Devices and Appliances testing. Preferably components of the thermal management system for use in batteries in electric vehicles should comply with standard V-0 rating, which identifies plastic materials for which “burning stops within 10 seconds on a vertical part allowing for drops of plastic that are not inflames”.
[0012] Polyphenylene sulfide (hereinafter sometimes abbreviated as "PPS") resin is an engineering plastic having well-balanced properties such as heat resistance, chemical resistance and flame retardancy. A PPS resin is therefore a good polymer candidate for use in components of eV batteries, such as in a thermal management system for use in an eV battery
[0013] In addition, due to its cost advantage over other engineering plastics, PPS resin is used in a wide range of applications such as automotive applications, housing equipment applications, electrical and electronic applications, as a highly versatile resin material.
[0014] However PPS resin is brittle and the toughness represented by tensile elongation at break in a tensile test of a PPS resin is low compared to other engineering polymers.
[0015] For applications requiring toughness, as described in JPS6121156A, a PPS resin composition containing an alpha-olefin-glycidyl methacrylate copolymer was developed. In this composition, by blending an olefin-based elastomer, which is a softer material than the PPS resin, improvement in toughness as well as flexibility can be realized.
[0016] However, the flame retardancy of such a resin composition comprising a PPS resin and an olefin-based elastomer described in JPS6121156A was evaluated in WO2022209848A1. It was observed that the flame retardancy of the resin composition was lower than that of the PPS resin alone, and that the flame retardancy was significantly reduced when the olefin-based elastomer was added to PPS. In WO2022209848A1 it was hypothesized that while the PPS resin alone has high flame retardancy, the blending of the olefin-based elastomer, which has an significantly inferior flame retardancy, reduces the flame retardancy of the resulting blended composition. While this blended composition has the advantage of having flexibility and toughness, it does not exhibit the excellent flame retardancy that PPS resins inherently possess, and thus has the problem of limited application development.
[0017] Such observation was confirmed by the applicant in the context of making cooling tubes from toughened PPS compositions. A PPS formulated with a thermoplastic elastomer (”TPE”) reached sufficient toughness and viscosity allowing tube extrusion and thermoforming. But the introduction of 10 wt% TPE into PPS led to a material with poor flame resistance. For example, the toughened PPS material was not V-0 (using UL 94 V (2013): Vertical Burning Test, measured on a piece having of thickness of 1.6 mm). Due to the low TPE content, the toughened PPS material (PPS+TPE) had poor ductility with a deformation at break of only around 13%.
[0018] Therefore, there is a continued need in the art for a flame-retardant PPS composition suitable to make articles intended to be used in systems that are prone to fire risk, such as components in eV batteries for use in electric vehicles (“eV”) and particularly in eV battery’s thermal management systems. The article should have the highest flame retardant rating V-0 according to UL
94 V (2013) (0.8 mm thickness) and, at the same time, the required mechanical properties to withstand solicitations during use.
Summary of invention
[0019] The invention is as disclosed below and in the appended claims.
[0020] A first object of the invention is a polyphenylsulfide-based composition comprising:
(A) from 45 to 75 wt% of at least one polyphenylsulfide (PPS) polymer,
(B) from 20 to 45 wt% of at least one polyphenylsulfone (PPSU) polymer,
(C) from 4.5 to 12 wt% of at least one thermoplastic elastomer containing epoxy functional groups (TPE), and

[0025] It has now been found that certain PPS-based compositions comprising at least one polyphenylsulfide, at least one polyphenylsulfone, at least one thermoplastic elastomer containing epoxy functional groups, and at least one epoxy-modified polysiloxane can be used to make articles meeting the flame retardancy rating of V-0 measured in a test piece having a thickness of 1 .0 mm or less, preferably a thickness of 0.8 mm, according to UL 94 V (2013). The flame-retardant articles are preferably extruded molded components I parts and/or thin-wall molded components I parts intended to be used in electric vehicles. The flame-retardant articles are particularly useful as components (e.g., tubular members such as heat transfer tubes, coated wires/cables such as magnet wires, busbars such as electrical busbars, bobbins such as coil bobbins, slot liners, slot wedges, power modules, etc) for automotive and thermal management systems, in particular, in eV batteries, electric motors or generators and/or in a thermal management system of an eV battery.

(D) from 0.5 to 5 wt% of at least one epoxy-modified polysiloxane, said wt% being based on the total weight of the PPS-based composition, wherein the combined contents of components (A), (B), (C) and (D) is 100 wt% or less based on the total weight of the PPS-based composition.

- (B) from 20 to 45 wt% of the at least one PPSU polymer,
- (C) from 4.5 to 12 wt% of the at least one thermoplastic elastomer containing epoxy functional groups (TPE), and
- (D) from 0.5 to 5 wt% of the epoxy-modified polysiloxane, said wt% being based on the total weight of the V-0 rated PPS-based composition, wherein the combined amounts of components (A), (B), (C) and (D) is 100 wt% or less based on the total weight of the V-0 rated PPS-based composition, wherein the V-0 and V-1 flame retardancy ratings are measured according to UL 94 V (2013) on a test piece having a thickness of 1 .0 mm or less, preferably a thickness of 0.8 mm.

[00213] Another aspect of the invention is a thermal management system comprising a heat transfer tube according to the invention. The thermal management system additionally comprises a heat transfer fluid. The heat transfer fluid is contained in the heat transfer tube. Temperature during extrusion of the PPS-based compositions ranged from 320°C to 350°C.

[00237] The ignition source employed was a test flame with an output of 50 watts to which the test specimens were briefly exposed twice. In this process, the burning time and the dripping of burning particles were evaluated by means of a cotton indicator placed under the test specimen.

[00251] Tubes may be prepared using the PPS-based compositions of Example E2 and E4 in Table 2 as follows: the PPS-based composition is dried for 4 hours at 90°C before charging it into an extruder. The barrel extruder temperature is set between 320-340°C.
[00252] Tubes are extruded using a calibration bath. The resulting tubes should have good surface appearance and regular shape. The tubes preferably have an 16- mm outer diameter, a wall thickness of from 5 mm to 0.8 mm, and an overall length of from 10 cm to a few meters, such as up to 1 to 2 meters.

1 . A flame-retardant PPS-based composition comprising:
(A) 45 to 75 wt% of at least one polyphenylene sulfide polymer (hereinafter “PPS polymer”),
(B) 20 to 45 wt% of at least one polyphenylsulfone polymer (hereinafter “PPSU polymer’),
(C) from 4.5 to 12 wt% of at least one thermoplastic elastomer containing epoxy functional groups (hereinafter “TPE”),
(D) from 0.5 to 5 wt% of an epoxy-modified polysiloxane, said wt% being based on the total weight of said PPS-based composition, wherein the combined amounts of components (A), (B), (C) and (D) is 100 wt% or less based on the total weight of said PPS-based composition.
2. The flame-retardant PPS-based composition of claim 1 , wherein the PPS-based composition comprises the at least one PPS polymer in an amount of: at least 47 wt%, or at least 50 wt%, and at most 70 wt%, at most 65 wt%, or at most 60 wt%, said wt% being based on the total weight of said PPS-based composition.
3. The flame-retardant PPS-based composition of any one of claims 1 to 2, wherein the PPS-based composition comprises from 50 to 65 wt% of the at least one PPS polymer based on the total weight of said PPS-based composition.
4. The flame-retardant PPS-based composition of any one of claims 1 to 3, wherein the PPS polymer comprises at least 70 mol%, at least 80 mol %, at least 90 mol %, at least 95 mol %, or at least 99 mol %, based on the total number of moles of recurring units in the PPS polymer, of recurring units (Rpps) represented by formula (T):

The flame-retardant PPS-based composition of any one of claims 1 to 4, wherein the PPS-based composition comprises the at least one PPSU polymer in an amount of: at least 22 wt%, at least 25 wt%, at least 27 wt%, or at least 29 wt% and at most 43 wt%, at most 40 wt%, or at most 38 wt%, said wt% being based on the total weight of said PPS-based composition.
6. The flame-retardant PPS-based composition of any one of claims 1 to 5, wherein the PPSU polymer comprises at least 70 mol%, at least 80 mol%, at least 90 mol%, at least 95 mol%, or at least 99 mol%, based on the total number of moles of recurring units in the PPSU polymer, of recurring units (Rppsu) of formula (2):

The flame-retardant PPS-based composition of any one of claims 1 to 6, wherein the PPS-based composition comprises the at least one TPE in an amount of : at least 4.5 wt%, at least 5 wt%, at least 6 wt%, at least 7 wt%, or at least 8 wt% and at most 11 wt%, at most 10.5 wt%, at most 10 wt%, said wt% being relative to the total weight of said PPS-based composition.
8. The flame-retardant PPS-based composition of any one of claims 1 to 7, wherein the TPE is selected from the group consisting of poly(ethylene-co- glycidylmethacrylate) copolymers, poly(ethylene-co-methyl(meth)acrylate-co- glycidyl acrylate) copolymers, poly(ethylene-co-n-butyl acrylate-co-glycidyl acrylate) copolymers and copolymers of styrene and glycidyl (meth)acrylates, preferably selected from poly(ethylene-co-glycidylmethacrylate) copolymers and/or poly(ethylene-co-methyl(meth)acrylate-co-glycidyl acrylate) copolymers; more preferably selected from poly(ethylene-co-glycidylmethacrylate) copolymers.
9. The flame-retardant PPS-based composition of any one of claims 1 to 8, wherein the epoxy-modified polysiloxane contains at least 70 mol%, at least 80 mol%, at least 85 mol%, at least 90 mol%, or at least 93 mol%, based on the total number of moles of repeating units in the polysiloxane, of a siloxane repeating unit (Rs) represented by any of the following formulae (3a), (3b) or (3c), preferably, a siloxane repeating unit (Rs) represented by formula (3a):

wherein n is an integer from 2 to 100, or from 2 to 70, or from 2 to 60.

The flame-retardant PPS-based composition of any one of claims 1 to 9, wherein the epoxy-modified polysiloxane has at least one pendant epoxy functional group, and wherein the epoxy-modified polysiloxane (D) further contains at least one epoxy-modified siloxane unit (REMS) represented by general formula (4) or (5):

in which R3 is represented by the formula (6): -(CH2)k-O-CH2- (6), wherein k is an integer from 1 to 10, preferably from 2 to 8, more preferably from 3 to 6, most preferably being 3.
12. The flame-retardant PPS-based composition of any one of claims 1 to 11 , wherein the epoxy-modified polysiloxane is represented by one of the following formula (9) and (10):
wherein:
- each of Ri, R2 in formulae (9) and (10) is independently a C1-C3 alkyl group and/or a phenyl group;
- R3 in formulae (9) and (10) is a linking group represented by the formula (6):
-(CH2)k-O-CH2- (6) in which k is an integer from 1 to 10, preferably from 2 to 8, more preferably from 3 to 6, most preferably being 3; and
- n varies from 2 to 100, or from 2 to 70, or from 2 to 60.
13. The flame-retardant PPS-based composition of claim 12, wherein the epoxymodified polysiloxane is a poly(dimethylsiloxane) (PDMS) having one or more pendant and/or terminal epoxy functional groups represented by at least one of formulae (7) and (8).
14. The flame-retardant PPS-based composition of claim 12, wherein the epoxymodified polysiloxane is a poly(dimethylsiloxane) or poly(phenylmethylsiloxane) having two terminal epoxy functional groups represented by the same formula (7) or (8).
15. The flame-retardant PPS-based composition of any one of claims 1 to 14, wherein the epoxy-modified polysiloxane has a molecular weight of
- at least 300 g/mol, at least 350 g/mol, or at least 400 g/mol, and
- at most 5000 g/mol, at most 4000 g/mol, at most 3000 g/mol, at most 2000 g/mol, or at most 1000 g/mol.
16. The flame-retardant PPS-based composition of any one of claims 1 to 15, further comprising in an amount not exceeding 10 wt% of at least one additive (E) being selected from the group consisting of antioxidants, light stabilizers, UV stabilizers, heat stabilizers, processing aids, nucleating agents, lubricants, flame retardant agents, smoke-suppressing agents, anti-static agents, anti-blocking agents, mold release agents, and colorants (e.g., pigments, dyes).
17. The flame-retardant PPS-based composition of any one of claims 1 to 16, wherein no flame retardant agent is present in the flame-retardant PPS-based composition.
18. The flame-retardant PPS-based composition of any one of claims 1 to 17, having a flame retardancy of V-0 measured in a test piece having a thickness of 0.8 mm according to the UL94 standard.
19. A method for improving flame retardancy of a V-1 rated PPS-based composition comprising at least one polyphenylene sulfide polymer (“PPS polymer”), at least one polyphenylsulfone polymer (“PPSU polymer”), and at least one thermoplastic elastomer containing epoxy functional groups (“TPE”), said method comprising adding to the V-1 rated PPS-based composition an amount of an epoxy-modified polysiloxane (D) so as to obtain a V-0 rated flameretardant PPS-based composition, said V-0 rated flame-retardant PPS-based composition comprising:
A) from 45 to 75 wt% of the at least one PPS polymer,
B) from 20 to 45 wt% of the at least one PPSU polymer,
C) from 4.5 to 12 wt% of the at least one TPE,
D) from 0.5 to 5 wt% of the epoxy-modified polysiloxane, said wt% being based on the total weight of the V-0 rated flame-retardant PPS- based composition, wherein the combined amounts of components (A), (B), (C) and (D) is 100 wt% or less based on the total weight of the V-0 rated flame-retardant PPS-based composition, wherein the V-0 and V-1 flame retardancy ratings are measured according to UL 94 V (2013) on a test piece having a thickness of 1 .0 mm or less, preferably a thickness of 0.8 mm.
20. A molded article, comprising, or made from, the PPS-based composition of any one of claims 1-18.
21. The molded article of claim 20, being selected from the group consisting of tubular members such as heat transfer tubes, coated wires or cables such as magnet wires, slot liners, bobbins such as coil bobbins, slot wedges, power modules, and busbars.
22. The molded article of claim 20 or 21 , being shaped by extrusion molding.
23. The molded article of any one of claims 20-22, being a tubular member which is hollow to allow flow of a fluid therethrough.
24. The molded article of any one of claims 20-23, being a multi-layer tubular member comprising two or more layers, wherein at least one layer is made from the PPS- based composition of any one of claims 1-18.
25. The molded article of any one of claims 20-24, wherein the tubular member has a substantially constant cross-section along its entire length, preferably a circular cross-section.
26. The molded article of claim 26, wherein the the tubular member has a diameter in the range of 5 to 50 mm and a wall thickness in the range of 0.5 to 5.0 mm.
27. The molded article of any one of claims 20-26, being a heat transfer tube.
28. A thermal management system comprising the tubular member of any one of claims 21 to 27.
29. The thermal management system of claim 28, wherein the tubular member is a heat transfer tube comprising a heat transfer fluid contained herein.
30. The thermal management system of claim 29 wherein the heat transfer fluid is selected from the group consisting of water, water/ethylene glycol mixtures, chlorofluorocarbons (CFCs), hydrochlorofluorocarbons (HFCs) and (per)fluorinated polyethers (PFPEs).
31 . An apparatus comprising the thermal management system of any one of claims 28 to 30, wherein the heat transfer fluid in said thermal management system exchanges heat with the apparatus.
32. The apparatus of claim 31 which is a battery, preferably a rechargeable battery.
33. A device comprising the battery of claim 32, which is an electric vehicle.
34. A method for controlling the temperature in a battery, said method comprising a step of circulating a heat transfer fluid within a closed system comprising the tubular member of any one of claims 23 to 27, wherein said system is in thermal contact with the battery and with a second system which has the function of heating and/or cooling the heat transfer fluid to a desired temperature.
35. A method for operating a battery comprising the method of controlling the temperature in the battery of claim 32.
