Domaine technique
[0001] L’invention se rapporte au domaine des machines électriques tournantes munies d’un composant générateur de flux magnétique, le composant comprenant un circuit magnétique réalisé sous la forme d’une couronne dentée, les dents recevant respectivement un support bobiné de fil électriquement conducteur. Le composant est structuré pour, selon les besoins, générer un flux magnétique axial ou un flux magnétique radial. L’invention est utilisée dans les véhicules comme les automobiles de type électrique ou hybride, les autobus, ou encore les engins agricoles, les bateaux, les avions, les machines industrielles, ou autre.
Techniques antérieures
[0002] Il existe différentes sortes de machines électriques tournantes munies d’un composant générateur de flux magnétique. De manière générale, une machine comprend au moins un stator et au moins un rotor.
[0003] Dans le cas non limitatif d’un fonctionnement par flux magnétique axial, une machine peut comprendre un rotor disposé entre deux stators, ou un stator disposé entre deux rotors. La réalisation du stator est un processus complexe qui nécessite des choix techniques afin d’être simplifié. Il s’agit notamment de réduire la durée et les coûts de fabrication. Il existe différentes façons de faire un stator.
[0004] Un exemple consiste à réaliser séparément des éléments qui seront ensuite solidarisés à un plateau. Un élément est obtenu en faisant une dent en fer lamellé, puis en couvrant en partie la dent d’une couche isolante électriquement telle qu’une matière synthétique, puis en bobinant la couche isolante avec une longueur de fil électriquement conducteur.
[0005] Le plateau muni des éléments est un stator segmenté, dont l’intérêt est la facilité de bobinage des dents. Une difficulté en revanche survient lors de l’assemblage des éléments avec le plateau. Il faut que la circularité du stator soit régulière, avec les dents en contact entre elles au niveau de leur base, généralement appelée culasse. Mais les dents ne sont pas parfaites au sens géométrique du terme. Notamment, les faces de chaque base ne sont pas rigoureusement planes ; les faces présentent une certaine rugosité, conséquence des procédés de fabrication. Une fois les dents mises en place sur le plateau, de façon que les bases soient en contact pour former un circuit magnétique, des entrefers peuvent apparaître sous forme d’espaces entre les bases. Cela crée des défauts dans la circulation des flux magnétiques et réduit la performance globale de la machine, ou peut être source de vibrations d’origine magnétique. On observe notamment une réduction du couple disponible et des pertes énergétiques.
[0006] Afin d’améliorer la circulation des flux magnétiques il a été proposé une structure de circuit d’un seul tenant, obtenu en enroulant une bande de fer magnétique. La bande, de largeur constante dans son état d’origine, est d’abord déroulée et guidée à plat dans un dispositif de découpe, par exemple par emboutissage. La bande sort du dispositif, avec des entailles, dites encoches, qui délimitent les écarts entre les dents du stator, pour être enroulée et former une couronne dentée.
[0007] Dans le cas d’un stator à flux magnétique axial, chaque dent s’étend depuis sa base jusqu’à son extrémité libre dans une direction parallèle à la direction axiale du stator. Il est possible de donner aux dents des formes différentes, lesquelles affectent la fabrication du stator dans son ensemble ainsi que son fonctionnement.
[0008] Dans certaines formes de réalisation chaque dent présente une section variable, élargie vers l’extrémité libre. En pratique la section de la dent est d’abord constante sur la quasi-totalité de sa longueur, plus précisément depuis sa base jusqu’à une limite en léger retrait par rapport à l’extrémité libre. Entre la limite et l’extrémité libre, la dent présente deux élargissements, l’un tourné vers l’une des dents voisines, l’autre tourné vers l’autre des dents voisines. Ces élargissements sont généralement appelés becs d’encoche ou isthmes, une encoche étant un espace entre deux dents.
[0009] Les becs d’encoche apportent des avantages. Ils réduisent les sauts de couple mécanique de la machine tournant à vide, sans courant électrique dans les bobines. Les becs réduisent également les courants de Foucault dans les bobinages, courants qui causent des pertes électriques. Les becs réduisent encore les pertes à vide dans le circuit magnétique ou dans les aimants en cas de coopération avec un rotor aimanté.
[0010] Cependant les becs d’encoche apportent quelques inconvénients. En effet, l’opération de bobinage autour de chaque dent doit se faire en passant les fils entre les becs d’encoche. Il s’ensuit que l’opération de bobinage est fastidieuse et souvent impossible à réaliser de manière automatisée. De plus la mise en place d’une couche isolante autour de la dent est délicate.
[0011] Dans d’autres formes de réalisation, chaque dent présente une section constante sur la totalité de sa longueur, plus précisément depuis sa base jusqu’à son extrémité libre.
[0012] Un avantage de la dent à section constante, c’est-à-dire dépourvue de becs d’encoche, est que l’opération de bobinage peut être faite sur un support en matière isolante à l’écart de la dent. La matière peut être naturelle ou synthétique, comme un plastique ou tout équivalent. Une fois le bobinage réalisé, le support garni de fil électriquement conducteur est emboîté directement sur la dent. Le bobinage du support est facile à réaliser, et sa mise en place sur une dent peut être obtenue par un dispositif de montage automatisé.
[0013] Cependant, des inconvénients de la dent à section constante sont ceux qui résultent de l’absence de becs d’encoche. Les fonctions apportées par les becs, évoquées avant, sont perdues.
[0014] Les fabricants ont cherché à obtenir simultanément les avantages d’une dent à section variable et les avantages d’une dent à section constante. Pour ce faire, il a été proposé une dent à section constante munie de becs d’encoche après mise en place d’un support bobiné.
[0015] De manière concrète, des essais ont été menés pour solidariser une plaque fine à plat sur l’extrémité libre de chaque dent d’un stator, chaque plaque débordant de deux côtés de l’extrémité pour former deux becs d’encoche. Il s’est avéré très difficile de fabriquer des plaques en fer lamellé et de les mettre en place pour former les becs, la difficulté étant en grande partie due à la finesse des plaques.
[0016] Une alternative au fer lamellé a été proposée pour la plaque, sous la forme d’un matériau composite : des grains de fer fins, en poudre, agglomérés dans un liant polymère. Le matériau composite est souvent désigné par l’acronyme SMC, qui provient de l’expression anglaise Soft Magnetic Composite. Ce matériau peut être moulé et présente de bonnes propriétés magnétiques, en particulier la perméabilité et une grande résistivité électrique.
[0017] Une autre alternative pour la plaque consiste à utiliser un matériau de type ferrite : une céramique magnétique de type binaire. La céramique est obtenue à partir de poudres métalliques, essentiellement du fer mais aussi, en complément, du nickel, du manganèse, du zinc, du magnésium, du cuivre, ou autre. La céramique peut également être moulée.
[0018] Qu’elle soit en matériau composite ou en matériau de type ferrite, une plaque est assez facile à réaliser. Cependant, la plaque est une pièce fine de petite taille qui doit être manipulée et collée sur une dent. À l’échelle du stator, c’est un ensemble de plaques qui doivent être solidarisées aux dents. La solidarisation des plaques est difficile, notamment parce qu’elle exige beaucoup de temps et beaucoup de précision. De plus il faut un outillage complexe et coûteux pour les mettre en place.
[0019] D’une manière générale, la fabrication d’un composant générateur de flux, tel qu’un stator ou un rotor, présente l’inconvénient de comprendre une ou plusieurs étapes difficiles et/ou compliquées, au moins pour la réalisation des becs d’encoche.
Exposé de l'invention
[0020] L’invention veut pallier les inconvénients précités pour la fabrication d’un composant générateur de flux magnétique, tel qu’un stator ou un rotor, dans une machine électrique tournante. Plus précisément, l’invention cherche à faciliter la réa- lisation de becs d’encoche, ou isthmes, au niveau des dents d’un stator ou d’un rotor.
[0021] Par corollaire, l’invention souhaite conserver la facilité de mise en place d’un support bobiné sur une dent.
[0022] L’invention veut aussi réduire les frais de fabrication et de maintenance, ainsi que les temps de non-utilisation de la machine.
[0023] Pour ce faire, l’invention propose un composant générateur de flux magnétique comprenant un circuit magnétique réalisé sous la forme d’une couronne dentée, la couronne et les dents formant une pièce d’un seul tenant faite à partir de tôle magnétique, chaque dent présentant une section transversale constante depuis une base jusqu’à une extrémité libre, chaque dent recevant un support bobiné de fil électriquement conducteur. Le support comprend un fourreau qui entoure la dent et qui s’étend de la base à l’extrémité libre de la dent, le support comprenant un bord périphérique libre assujetti au fourreau au niveau de l’extrémité libre de la dent, le bord périphérique libre affleurant l’extrémité libre de la dent et s’étendant en regard du fil, le support étant constitué d’un matériau ferromagnétique.
[0024] Par sa forme et par le matériau qui le constitue, le bord périphérique délimite deux becs d’encoche. Une portion du bord tournée vers l’une des dents voisines forme un premier bec, et une autre portion du bord tournée vers l’autre des dents voisines forme un deuxième bec. Il s’ensuit que le support remplit deux fonctions. L’une d’elles est la simplification de l’opération de bobinage, faite à l’écart de la dent avant que celle-ci ne reçoive le support. L’autre fonction est la réalisation des becs d’encoche. Par rapport à l’art antérieur, l’invention a changé l’implantation des becs par assujettissement au support et non à la dent.
[0025] Avec l’invention les effets obtenus et les avantages qui en découlent sont multiples.
[0026] L’invention accroit la surface de fer disponible pour la circulation du flux magnétique. L’accroissement est donné par le matériau ferromagnétique du support. Cela permet une augmentation du couple fourni par le composant, et donc par la machine.
[0027] Des parties d’un stator en fer lamellé peuvent être approchées au plus près d’un rotor. Ces parties sont les extrémités libres des dents, lesquelles ne sont pas couvertes de plaques. Cela permet une meilleure conduction du flux magnétique, et donc un meilleur rendement de la machine munie du composant.
[0028] Les becs d’encoche sont installés de façon simple sans être fixés sur une dent, puisqu’ils sont solidaires du support de bobinage. Les becs peuvent donc être démontés : il suffit de dégager le support. En conséquence la maintenance est simplifiée, et les coûts liés à l’utilisation sont plus faibles.
[0029] Un support est obtenu par une technique de moulage. Ainsi chaque support présente les mêmes dimensions. Cela permet des mises en place faciles et rapides des supports sur les dents, tout en simplifiant le processus de fabrication. Un avantage qui en découle est la précision géométrique du composant : la position des becs d’encoche est précise et régulière à la périphérie du composant.
[0030] Parce qu’il contient beaucoup de particules de fer, le support véhicule bien la chaleur. Il en résulte avantageusement que la transmission à une dent de la chaleur dégagée par un bobinage, par effet Joule, est améliorée. Par corollaire le refroidissement du composant est amélioré.
[0031] Dans un mode de réalisation, le support comprend un bord périphérique de base assujetti au fourreau au niveau de la base de la dent, le bord périphérique de base s’étendant en regard du fil. Cela amène le support à accueillir trois faces de bobinage. Il en résulte que le fil est mieux tenu, et que le support se manipule plus facilement.
[0032] Le fourreau, le bord périphérique libre et le bord périphérique d’appui forment une pièce monobloc. Celle-ci, généralement obtenue par moulage par exemple par injection, présente des dimensions qui vont être identiques pour tous les supports. Il en résulte que la géométrie du composant, qui dépend en partie de la géométrie des éléments qui le constituent, est beaucoup plus précise et plus régulière pour une production en série.
[0033] Le matériau ferromagnétique est un matériau composite comprenant des grains de fer dans une matrice de matière synthétique, ou bien le matériau ferromagnétique est de type ferrite. Cela rend le support conducteur sur le plan magnétique. Il en résulte que le volume de matière utile à la circulation du flux magnétique est plus important. En conséquence le couple magnétique utile est plus grand.
[0034] Un agent de collage est disposé entre la dent et le support, et/ou une couche isolante est disposée entre le fil et le support. L’agent de collage facilite la mise en place du support sur la dent, car dans cette phase il est liquide ou visqueux et joue le rôle d’un lubrifiant. Ensuite l’agent de collage maintient le support sur la dent, parce qu’il a durci. La couche isolante renforce l’isolation déjà présente sur le fil électrique.
[0035] Le composant est un stator. Dans ce cas le composant est une partie fixe d’une machine.

[0039] L’invention concerne encore un procédé de fabrication d’un composant générateur de flux magnétique pour machine tournante, le procédé comprenant une étape de réa- lisation d’un circuit magnétique sous la forme d’une couronne dentée, la couronne et les dents formant une pièce d’un seul tenant en tôle magnétique, chaque dent d’une sélection présentant une section constante depuis une base jusqu’à une extrémité libre. Le procédé comprend une étape de réalisation d’un support bobiné de fil électriquement conducteur pour chaque dent de la sélection, le support comprenant au moins un fourreau et un bord périphérique libre assujetti au fourreau, le support étant constitué d’un matériau ferromagnétique, le procédé comprenant une étape de mise en place du support bobiné de façon que le fourreau entoure la dent et de façon que le bord périphérique libre affleure l’extrémité libre de la dent.

Description détaillée
[0045] On peut observer sur la [Fig.l], pour le mode de réalisation décrit, un circuit magnétique 1 destiné à la fabrication d’un composant d’une machine électrique tournante. Le composant dans son ensemble n’est pas représenté. La machine non plus.
[0046] Le circuit magnétique 1 présente la forme générale d’une couronne dentée, d’axe Ll, avec la couronne 2 proprement dite et des dents 3. La couronne 2 et les dents 3 forment une pièce d’un seul tenant faite à partir de tôle magnétique, en l’occurrence une bande de largeur constante. La bande est conservée intacte d’un côté et entaillée de l’autre. Les entailles, obtenues par tout moyen approprié comme un dispositif d’emboutissage, délimitent des encoches 4 entre deux dents 3 successives. C’est l’enroulement de la bande entaillée qui donne sa forme au circuit magnétique 1. Dans le mode de réalisation décrit, le circuit magnétique 1 comprend vingt-quatre dents, sachant que ce nombre peut être plus petit ou plus grand.
[0047] De manière non limitative, les dents 3 sont réparties de manière régulière à la périphérie de la couronne 2. Les dents 3 et les encoches 4 présentent respectivement toutes les mêmes dimensions. Cela permet au flux magnétique de circuler avec régularité.
[0048] Chaque dent 3 s’étend en longueur entre une face externe 5 et une face interne 6. La face externe 5 se situe au niveau d’un diamètre externe du circuit magnétique 1, qui est aussi le diamètre externe de la couronne 2. Ainsi la face externe 5 est convexe, c’est-à-dire courbée et saillante. La face interne 6 quant à elle se situe au niveau d’un diamètre interne du circuit magnétique 1, qui est aussi le diamètre interne de la couronne 2. Ainsi la face interne 6 est concave, c’est-à-dire courbée et en creux.
[0049] Chaque dent 3 s’étend en largeur entre une première face latérale 7 et une deuxième face latérale 8. La première face latérale 7 délimite en partie une encoche 4 et la deuxième face latérale 8 délimite en partie une autre encoche 4. Chacune des première et deuxième faces latérales 7, 8 est plane et perpendiculaire à la couronne 2.
[0050] Chaque dent 3 s’étend en hauteur depuis une base 9 jusqu’à une extrémité libre 10, la base 9 étant la partie de la dent 3 qui est au niveau de la couronne 2. Les bases 9 de chaque dent 3 se situent respectivement dans un même plan perpendiculaire à l’axe L1 du circuit 1. Par corollaire les extrémités libres 10 de chaque dent 3, qui sont planes, se situent respectivement dans un autre plan lui aussi perpendiculaire à l’axe L1 du circuit 1.
[0051] Il résulte de ce qui précède que chaque section transversale d’une dent 3 est constante depuis sa base 9 jusqu’à son extrémité libre 10. Chaque section transversale est parallèle à la couronne 2. En d’autres termes, un plan qui contient une section transversale de la dent 3 est perpendiculaire à l’axe L1 du circuit magnétique 1. On peut dire encore que la dent 3 fait saillie dans la direction axiale L1 de la couronne.
[0052] Les figures 2 et 3 montrent comment une dent 3 accueille un support 15 bobiné de fil électriquement conducteur 16.
[0053] Selon l’invention, le support 15 comprend un fourreau 17 qui entoure la dent 3 et qui s’étend de la base 9 à l’extrémité libre 10 de la dent 3. Le support 15 comprend aussi un bord périphérique libre 18 assujetti au fourreau 17 au niveau de l’extrémité libre 10 de la dent 3. Le bord périphérique 18 est perpendiculaire au fourreau 17. Le bord périphérique 18 affleure l’extrémité libre 10 de la dent 3, dans le sens où il borde l’extrémité 10 sans la couvrir, et s’étend en regard du fil 16, par exemple selon toute l’épaisseur du bobinage. Le bord périphérique 18 s’affine depuis le fourreau 17 jusqu’à son contour 20. Ainsi, le bord périphérique 18 définit un bec d’encoche en saillie depuis la première face latérale 7 de la dent 3, et un bec d’encoche en saillie depuis la deuxième face latérale 8 de la dent 3, les becs étant portés par le fourreau 17.
[0054] De manière non limitative, le support 15 comprend encore un bord périphérique de base 19 assujetti au fourreau 17 au niveau de la base 9 de la dent 3. Le bord périphérique de base 19 est perpendiculaire au fourreau 17 et s’étend en regard du fil électrique 16, là encore par exemple selon toute l’épaisseur du bobinage. Le bord périphérique de base 19 présente une épaisseur constante depuis le fourreau 17 jusqu’à son contour 21. [0055] Le support 15 est constitué d’un matériau ferromagnétique. Par corollaire, le fourreau 17, le bord périphérique libre 18 et le bord périphérique de base 19 sont respectivement constitués d’un matériau ferromagnétique. De manière non limitative, comme le montre la [Fig.4], le matériau ferromagnétique est un matériau composite comprenant des grains de fer 22 dans une matrice de matière synthétique 23. Les grains de fer 22 sont généralement des nanoparticules, ou des microparticules. Des dimensions comprises entre 5 et 500 nm ont donné de bons résultats. La matière synthétique 23 est une matière thermoformable, comme un polyamide, un polyéthylène, un polychlorure de vinyle, ou tout équivalent.
[0056] De manière non limitative, le fourreau 17, le bord périphérique libre 18 et le bord périphérique de base 19 forment une pièce monobloc. Celle-ci est obtenue par toute technique appropriée comme le moulage par injection. Une pièce monobloc moulée est facile à réaliser et présente une grande précision dimensionnelle. En conséquence la précision dimensionnelle du circuit magnétique 1 est elle aussi élevée. Il en découle avantageusement une circulation homogène du flux magnétique.
[0057] En référence à nouveau à la [Fig.3], on peut voir qu’un agent de collage 24 est disposé entre la dent 3 et le support 15. En pratique cet agent 24 est une colle, une résine, ou toute matière appropriée. De manière non limitative, l’agent de collage s’étend le long du fourreau 17 et le long du bord périphérique de base 19. Cette répartition offre la plus grande surface de collage possible, pour une meilleure tenue du support 15 sur la dent 3.
[0058] On peut voir également une couche isolante 25 disposée entre le fil 16 et le support 15. La couche isolante 25 renforce l’isolation électrique entre le bobinage et le support 15.
[0059] Lorsqu’il est en place sur la dent 3, le support bobiné 15 augmente la quantité de matière apte à véhiculer un flux magnétique. En effet ce sont à la fois la dent 3 et le fourreau 17 qui sont chacun conducteur de flux magnétique, et non la dent seule. Il en résulte un meilleur rendement énergétique du circuit magnétique 1, et en conséquence un meilleur rendement de la machine dans laquelle il est implanté.

[Revendication 1] Composant générateur de flux magnétique comprenant un circuit magnétique (1) réalisé sous la forme d’une couronne (2) dentée, la couronne (2) et les dents (3) formant une pièce d’un seul tenant faite à partir de tôle magnétique, chaque dent (3) présentant une section transversale constante depuis une base (9) jusqu’à une extrémité libre (10), chaque dent (3) recevant un support (15) bobiné de fil (16) électriquement conducteur, caractérisé par le fait que le support (15) comprend un fourreau (17) qui entoure la dent (3) et qui s’étend de la base (9) à l’extrémité libre de la dent (3), le support (15) comprenant un bord périphérique libre (18) assujetti au fourreau (17) au niveau de l’extrémité libre (10) de la dent (3), le bord périphérique libre (18) affleurant l’extrémité libre (10) de la dent (3) et s’étendant en regard du fil (16), le support (15) étant constitué d’un matériau ferromagnétique.
[Revendication 2] Composant selon la revendication 1, dans lequel le support (15) comprend un bord périphérique de base (19) assujetti au fourreau (17) au niveau de la base (9) de la dent (3), le bord périphérique de base (19) s’étendant en regard du fil (16).
