Domaine Technique
[0001] Cette divulgation concerne le domaine des revêtements et plus particulièrement celui des procédés pour former des revêtements par dépôt chimique en phase vapeur (ou CVD, de l’anglais Chemical Vapor Deposition), notamment pour protéger d’environnements agressifs les substrats à base céramique.
Technique antérieure
[0002] Les matériaux composites à matrice céramique (CMC), et en particulier ceux à base carbure (généralement dénommés SiC/SiC) ont été proposés pour des nombreuses applications, et notamment pour la réalisation de pièces de turbines à gaz, telles que les aubes et les distributeurs. En effet, grâce à leurs propriétés de résistance à la chaleur, ces matériaux permettent de diminuer voire éliminer le refroidissement classiquement utilisé dans des pièces de turbine métalliques à base de nickel et/ou cobalt, tout en autorisant un accroissement des températures de fonctionnement.
[0003] Cependant, dans l’environnement corrosif d’une turbine, les CMC SiC/SiC peuvent être soumis à oxydation donnant lieu à la formation d’oxyde de silicium, et la volatilisation de cet oxyde de silicium sous l’effet de la vapeur d’eau. Ainsi, pour des applications à des températures supérieures à 1000 °C, dans un environnement riche en oxygène et vapeur d’eau, l’application d’un revêtement de protection est préconisé sur les pièces en composite à matrice céramique.
[0004] A cause de l’environnement thermomécanique et chimique particulièrement agressif auquel le revêtement de protection pourrait être soumis, celui-ci devrait présenter de préférence un coefficient de dilatation compatible avec celui du substrat, une faible perméabilité aux espèces corrosives (ce qui comprend à la
fois une faible diffusion moléculaire liée directement au paramètre physique d’herméticité et une faible diffusion ionique des ions superoxyde et hydroxyde, caractéristiques intrinsèques des silicates de terres rares) et une stabilité thermomécanique à des températures supérieures à 800 °C, comme par exemple celles régnant dans une turbine à gaz.
[0005] Pour cela, le revêtement de protection peut comprendre typiquement un revêtement barrière ou revêtement barrière environnementale (en anglais : « Environmental Barrier Coating » ou EBC), par exemple à base de silicate de terre rare et, entre le substrat et le revêtement barrière, un revêtement d’accrochage (en anglais : « bond coating >>), par exemple à base de silicium, pour assurer l’adhésion du revêtement barrière au substrat. L’oxydation du silicium du revêtement d’accrochage peut par ailleurs former une couche intermédiaire de silice, nommée oxyde de croissance thermique (en anglais : « Thermal Growth Oxide » ou TGO), entre le revêtement d’accrochage et le revêtement barrière.
[0006] En outre, quoique la formation de la couche intermédiaire d’oxyde de croissance thermique peut contribuer à protéger de la corrosion les substrats contenant du carbure de silicium, elle peut aussi avoir des effets thermomécaniques induits, comme par exemple la génération de contraintes mécaniques entre le revêtement d’accrochage et le revêtement barrière.
[0007] Ces contraintes peuvent apparaître selon plusieurs causes. A température moyenne (comprise entre 800 °C et 1000 °C), le silicwm s’oxyde pour former de la silice. Cette transformation allotropique du silicium s’accompagne d’un accroissement volumique, la silice présentant un volume molaire environ 1 ,2 fois supérieur au volume molaire du silicium. En conséquence, en s’oxydant, le revêtement d’accrochage gagne en épaisseur et applique des contraintes sur le revêtement barrière. A partir d’une épaisseur critique, les contraintes mécaniques peuvent donner lieu à une fissuration en dôme (en anglais : « dome cracking >>), aboutissant, à terme, à l’écaillage partiel ou total du revêtement barrière et donc à la perte de la fonction anti-corrosion.
[0008] Par ailleurs, à haute températures (supérieures à 1000 °C), l’EBC tend à fluer. Pour des pièces en rotation, les forces centrifuges peuvent induire des
déformations très importantes de l’EBC ainsi fluée. On parle alors de centrifugation de l’EBC. Dans de telles circonstances, l’EBC peut perdre partiellement son revêtement, perdant ainsi sa fonction anti-corrosion.
[0009] Il existe donc un besoin d’amélioration des EBC, dépourvues, au moins en partie, des inconvénients précités.
Exposé de l’invention
[0010] Le présent exposé concerne une pièce composite céramique revêtue présentant un substrat en carbure de silicium, un revêtement d’accrochage recouvrant le substrat, un revêtement barrière recouvrant le revêtement d’accrochage, dans laquelle le revêtement d’accrochage comprend du silicium dopé au bore.
[0011 ] Le revêtement d’accrochage dopé au bore flue de manière plus importante à température moyenne (comprise entre 800 °C et 1000 ° (}, comparé aux revêtements d’accrochage connus. Par conséquent, le dopage au bore permet au revêtement d’accrochage de mieux relaxer des contraintes, notamment lorsque le silicium du revêtement d’accrochage s’oxyde pour former un oxyde de croissance thermique. Par conséquent, un tel revêtement d’accrochage est moins susceptible de se dégrader par un phénomène de type « dome cracking ». En d’autres termes, le présent revêtement permet la relaxation de contraintes locales qui peuvent apparaître à l’interface entre le revêtement barrière et le revêtement d’accrochage, par un fluage du revêtement d’accrochage.

[0013] On comprend que le revêtement d’accrochage dopé au bore est plus résistant aux modes de ruine que sont le « dome cracking >> et la « centrifugation >>. Ainsi, la pièce revêtue présente une meilleure robustesse que les pièces revêtues
connues aux températures de fonctionnement d’une turbomachine. Dans ces circonstances, la durée de vie de la pièce revêtue est augmentée.
[0014] Dans certains modes de réalisation, le taux de dopage du silicium dopé du revêtement d’accrochage est compris entre 0,05% et 0,5% atomique.
[0015] Dans certains modes de réalisation, le taux de dopage du silicium dopé du revêtement d’accrochage est compris entre 0,1 % et 0,2% atomique.
[0016] Un dopage au bore prévu dans les plages ci-dessus permet d’obtenir de meilleures propriétés pour le revêtement d’accrochage. En particulier, ces plages préférentielles de dopages garantissent un bon compromis de propriétés pour le revêtement d’accrochage. En effet, le revêtement d’accrochage présente alors un fluage suffisant aux alentours de 800 ° C et un f I uaçp faible au-delà de 1000 ° C.
[0017] Dans certains modes de réalisation, le revêtement d’accrochage est déposé sur le substrat par une méthode de dépôt chimique en phase vapeur.
[0018] L’utilisation d’une méthode CVD facilite la maîtrise du dopage du revêtement d’accrochage. Par ailleurs, cette méthode est facilement industrialisable. En effet, cette méthode est adaptée aux géométries complexes et est donc plus favorable à l’industrialisation, particulièrement pour les pièces complexes qui ne peuvent pas être obtenues par des méthodes plus simples.
[0019] Dans certains modes de réalisation, le revêtement barrière est déposé sur le revêtement d’accrochage par électrophorèse.
[0020] L’utilisation d’une telle méthode permet d’obtenir un bon compromis entre coût, facilité de mise en oeuvre et propriétés du revêtement barrière formé. De plus, le procédé par électrophorèse permet d’obtenir des revêtements à forte hermiticité. D’autres méthodes peuvent être envisagées, comme par exemple la projection thermique ou le dépôt vapeur en phase physique.
[0021 ] Dans certains modes de réalisation, le revêtement d’accrochage comprend une alternance de premières couches intermédiaires et de deuxièmes couches intermédiaires, les premières couches intermédiaires comprenant du silicium dopé au bore et les deuxièmes couches intermédiaires étant en silicium pur ou en carbure de silicium.
[0022] Un tel revêtement d’accrochage multicouche permet de diminuer d’avantage le fluage du revêtement d’accrochage à haute température. Par conséquent, la résistance à la corrosion de la pièce revêtue est améliorée.

Brève description des dessins

Description des modes de réalisation
[0029] Afin de rendre plus concret l’exposé, un exemple de dispositif est décrit en détail ci-après, en référence aux dessins annexés. Il est rappelé que l'invention ne se limite pas à ces exemples.
[0030] La figure 1 représente schématiquement une pièce 10 composite revêtue selon un premier mode de réalisation de l’invention. La pièce 10 comprend un substrat 105, typiquement en carbure de silicium, un revêtement d’accrochage
103 recouvrant au moins en partie le substrat et un revêtement barrière 101 recouvrant au moins en partie le revêtement d’accrochage 103.
[0031 ] Selon un exemple de réalisation, le revêtement d’accrochage 103 est obtenu selon un procédé de dépôt chimique en phase vapeur (ou CVD, de l’anglais Chemical vapor deposition).
[0032] Le substrat 105 est introduit dans un réacteur approprié. Le dépôt chimique en phase vapeur est opéré par l’introduction d’un mélange de précurseurs dans le réacteur selon le tableau suivant.

[0034] Il est rappelé que l’unité sccm désigne un débit exprimé en « standard centimètre cube par minute >>, qui mesure un débit d’un fluide en centimètre cubes par minute, s’écoulant dans des conditions standards de températures et de pression.
[0035] Le dépôt sur le substrat s’effectue dans le réacteur à une pression de 5kPa et à une température de 101 1 °C.
[0036] Un revêtement d’accrochage 103 en silicium dopé au bore est ainsi obtenu. Dans les présentes conditions, le taux de dopage est de 0,14% atomique. Le débit de BCI3 peut être ajusté pour modifier ce taux de dopage. Plus le débit de BCI3 est grand, plus le taux de dopage du revêtement d’accrochage 103 est fort.
[0037] Ainsi, en faisant varier le débit de BCI3 entre 0,5 et 3 sccm, il est possible de faire varier le taux de dopage du revêtement d’accrochage 103 entre 0,05% et 0,5% atomique.
[0038] L’épaisseur du revêtement d’accrochage 103 est comprise entre 2 pm et 30 pm, préférentiellement entre 2 pm et 10 pm.
[0039] Par ailleurs, sans vouloir se lier à une quelconque théorie, les inventeurs ont constaté que le taux de dopage avait une incidence sur la rugosité de surface du
silicium ainsi dopé. En effet, plus le taux de dopage est grand, plus la rugosité de surface est importante.
[0040] Le revêtement barrière 101 est un silicate de terre rare. Dans le présent exemple, le revêtement barrière est RE2Si2O7. Le revêtement barrière 101 peut être déposé sur le revêtement d’accroche 103 par projection thermique. D’autres méthodes de dépôt peuvent être envisagées, comme par exemple le dépôt physique en phase vapeur (PVD, de l’anglais physical vapor deposition) notamment le dépôt physique en phase vapeur par faisceau d’électron (de l’anglais eb-PVD), ou l’électrophorèse.

[0043] Les différentes appellations M1 , M2, M3 et M4 désignent des revêtements d’accrochage test comprenant silicium pur présentant des microstructures différentes. Ces appellations sont consistantes avec les autres appellations : en d’autres termes, M4 et M4_0,14%B présentent la même microstructure pour le silicium. VPS désigne un revêtement d’accrochage selon l’art antérieur.
[0044] On constate sur la figure 2A que, à 800 °C, bs revêtements d’accrochages contenant du bore fluent plus que la référence VPS. A l’inverse, on constate que ;
à 1000 ° C, ces revêtements d’accrochage contenant du bore fluent moins que la référence VPS.
[0045] L’utilisation d’un revêtement d’accroche dopé au bore présente donc un double avantage par rapport au revêtement connu, puisque ses propriétés de fluage à 800 °C permettent de limiter le phénomène cé « dome cracking » tandis que ses propriétés de résistance au fluage à 1000 °C permettent de limiter le phénomène de centrifugation.
[0046] La figure 3 représente schématiquement une vue détaillée du revêtement d’accrochage 103 d’une pièce composite revêtue selon un deuxième mode de réalisation de l’invention.
[0047] Dans ce mode de réalisation, le revêtement d’accrochage 103 comprend une alternance de premières couches intermédiaires 1031 et de deuxièmes couches intermédiaires 1032. Les premières couches intermédiaires 1031 comprennent du silicium dopé au bore. Les premières couches intermédiaires 1031 peuvent être obtenues par le procédé CVD décrit précédemment.
[0048] Les deuxièmes couches intermédiaires 1032 sont en silicium pur ou en carbure de silicium, et peuvent être obtenues par un procédé CVD. Avantageusement, l’alternance des premières et deuxièmes couches intermédiaires 1031 , 1032 peut être obtenue par un unique dépôt CVD.
[0049] Bien que la présente invention ait été décrite en se référant à des exemples de réalisation spécifiques, il est évident que des modifications et des changements peuvent être effectués sur ces exemples sans sortir de la portée générale de l'invention telle que définie par les revendications. En particulier, des caractéristiques individuelles des différents modes de réalisation illustrés/mentionnés peuvent être combinées dans des modes de réalisation additionnels. Par conséquent, la description et les dessins doivent être considérés dans un sens illustratif plutôt que restrictif.

[Revendication 1] Pièce composite céramique revêtue présentant un substrat en carbure de silicium, un revêtement d'accrochage recouvrant le substrat, un revêtement barrière recouvrant le revêtement d'accrochage, dans laquelle le revêtement d'accrochage comprend du silicium dopé au bore.
[Revendication 2] Pièce selon la revendication 1, dans laquelle le taux de dopage du silicium dopé du revêtement d'accrochage est compris entre 0,05% et 0,5% atomique.
[Revendication 3] Pièce selon la revendication 2, dans laquelle le taux de dopage du silicium dopé du revêtement d'accrochage est compris entre 0,1% et 0,2% atomique.
[Revendication 4] Pièce selon l'une des revendications 1 à 3, dans laquelle le revêtement d'accrochage est déposé sur le substrat par une méthode de dépôt chimique en phase vapeur.
[Revendication 5] Pièce selon l'une des revendications 1 à 4, dans laquelle le revêtement barrière est déposé sur le revêtement d'accrochage par électrophorèse.
[Revendication 6] Pièce selon l'une des revendications 1 à 5, dans laquelle le revêtement d'accrochage comprend une alternance de premières couches intermédiaires et de deuxièmes couches intermédiaires, les premières couches intermédiaires comprenant du silicium dopé au bore et les deuxièmes couches intermédiaires étant en silicium pur ou en carbure de silicium.
