Abstract

Vorliegende Erfindung betrifft ein Verfahren zur korrosionsschützenden Vorbehandlung einer Vielzahl von Bauteilen in Serie, bei dem jedes Bauteil der Serie zumindest teilweise Oberflächen von Zink und/oder Eisen aufweist und zumindest Teile dieser Oberflächen zunächst gezielt für eine nachfolgende Zinkphosphatierung aktiviert werden. Die gezielte Aktivierung gelingt mittels kontrollierter Ausgabe einer wässrigen Dispersion zur Benetzung der genannten Oberflächen von Zink und/oder Eisen, so dass eine ressourcenschonende Aktivierung gewährleistet wird. Die wässrige Dispersion zur Aktivierungsbenetzung enthält einen in Wasser dispergierten, partikulären Bestandteil, der zumindest teilweise zusammengesetzt ist aus Hopeit, Phosphophyllit, Scholzit und/oder Hureaulith, bereitgestellt als Dispersion dieser kristallinen Feststoffe, die mit mindestens einer polymeren, organischen Verbindung stabilisiert ist. Die Phosphatiergüte der sauren, wässrigen Zusammensetzung der Zinkphosphatierung wird wiederum durch Zugabe einer Menge einer wässrigen Dispersion, insbesondere der gleichen wässrigen Dispersion, die auch zur Aktivierungsbenetzung eingesetzt wird, gewährleistet und aufrechterhalten.

Description

Mehrstufige Behandlung zur aktivierten Zinkphosphatierung metallischer Bauteile'
Vorliegende Erfindung betrifft ein Verfahren zur korrosionsschützenden Vorbehandlung einer Vielzahl von Bauteilen in Serie, bei dem jedes Bauteil der Serie zumindest teilweise Oberflächen von Zink und/oder Eisen aufweist und zumindest Teile dieser Oberflächen zunächst gezielt für eine nachfolgende Zinkphosphatierung aktiviert werden. Die gezielte Aktivierung gelingt mittels kontrollierter Ausgabe einer wässrigen Dispersion zur Benetzung der genannten Oberflächen von Zink und/oder Eisen, so dass eine ressourcenschonende Aktivierung gewährleistet wird („Aktivierungsbenetzung“). Die wässrige Dispersion zur Aktivierungsbenetzung enthält einen in Wasser dispergierten, partikulären Bestandteil, der zumindest teilweise zusammengesetzt ist aus Hopeit, Phosphophyllit, Scholzit und/oder Hureaulith, bereitgestellt als Dispersion dieser kristallinen Feststoffe, die mit mindestens einer polymeren, organischen Verbindung stabilisiert ist. Die Phosphatiergüte der sauren, wässrigen Zusammensetzung der Zinkphosphatierung wird wiederum durch Zugabe einer Menge einer wässrigen Dispersion, insbesondere der gleichen wässrigen Dispersion, die auch zur Aktivierungsbenetzung eingesetzt wird, gewährleistet und aufrechterhalten.
Die schichtbildende Phosphatierung ist ein seit Jahrzehnten ausgeübtes und intensiv untersuchtes Verfahren zur Aufbringung kristalliner korrosionsschützender Überzüge auf metallischen Oberflächen, insbesondere auf Werkstoffen der Metalle Eisen, Zink und Aluminium. Die für den Korrosionsschutz besonders etablierte Zinkphosphatierung erfolgt in einer Schichtdicke von einigen wenigen Mikrometern und beruht auf einer korrosiven Beize des metallischen Werkstoffes in einer sauren wässrigen Zusammensetzung enthaltend Zink-Ionen und Phosphate, in deren Verlauf sich oberflächennah schwerlösliche Kristallite bilden, die unmittelbar an der Grenzfläche zum metallischen Werkstoff präzipitieren und dort weiter aufwachsen.
Üblicherweise wird die Zinkphosphatierung derart eingestellt, dass homogene, geschlossene und kompakt kristalline Überzüge auf den Werkstoffoberflächen der Metalle Eisen, Zink und Aluminium erzielt werden. Anderenfalls können ein guter Korrosionsschutz und Lackhaftgrund nicht realisiert werden. Homogene, geschlossene Überzüge in der Zinkphosphatierung werden typischerweise ab einem Schichtgewicht von 2 g/m2 zuverlässig erzielt.
Um solche homogene, geschlossene Überzüge mit hoher Kompaktheit oder Anzahldichte an Phosphat-Kristalliten zu erzielen, wird die Zinkphosphatierung im Stand der Technik regelmäßig mit einer Aktivierung der metallischen Oberflächen des zu phosphatierenden Bauteils eingeleitet. Die Aktivierung ist ein nasschemischer Prozessschritt der konventionell durch In-Kontakt-Bringen mit kolloidalen, wässrigen Lösungen von Phosphaten („Aktivierungsstufe“) erfolgt, die, insofern auf der Metalloberfläche immobilisiert, in der nachfolgenden Phosphatierung als Wachstumskeim für die Ausbildung des kristallinen Überzuges dienen, so dass eine hohe Anzahldichte an aufwachsenden Kristallite bewirkt und damit wiederum eine kompakt kristalline Zinkphosphatschicht generiert wird, die einen hervorragenden Korrosionsschutz und aufgrund ihres hohen elektrischen Durchtrittswiderstandes auch eine hervorragende Elektrotauchlackierbarkeit besitzt.
Je nach zu phosphatierender Metalloberfläche gilt es einerseits die Leistung der zuvor beschriebene Aktivierungsstufe und zudem die Beize über die Konzentration der Aktivkomponenten in der Stufe der Zinkphosphatierung anzupassen, was insbesondere bei metallischen Bauteilen, wie Automobilkarosserien, die aus einem Mix verschiedener Materialien bestehen, oftmals eine intensive Aktivierung im Tauchverfahren und gleichzeitig eine ausreichende Beize in Gegenwart von Fluorid-Ionen in der Phosphatierungsstufe erforderlich macht, um entsprechend hohe Schichtgewichte auf allen Oberflächen des Bauteils, insbesondere Zink, Eisen bzw. Stahl und Aluminium, zu realisieren.
Jüngst ist in der WO 2022/048963 A1 jedoch ein Verfahren beschrieben worden, bei dem gar auf eine konventionelle Aktivierung der Oberflächen vor einer Zinkphosphatierung verzichtet werden kann, sofern das Behandlungsbad der Zinkphosphatierung selbst aktivierend eingestellt ist und dafür eine ausreichende Menge an Phosphaten in dispergierter Form enthalten ist.
Auch wenn über dieses Verfahren zur Zinkphosphatierung mit integrierter Aktivierung unterschiedliche Metalle zuverlässig schichtbildend phosphatiert werden können, bedarf es jeweils einer Anpassung des Anteils an in der sauren, wässrigen Zusammensetzung des Phosphatierbades aktivierend wirkenden dispergierten Phosphaten an die zu behandelnden Bauteile. Bei einer korrosionsschützenden Behandlung von Bauteilen, die aus verschiedenen Metallen zusammengesetzt sind, bestimmt stets die hinsichtlich ihrer Aktivierung anspruchsvollste Metalloberfläche den Gesamtverbrauch an Aktivkomponenten sprich an dispergierten Phosphaten. Das In-Kauf-Nehmen einer weniger optimalen Aktivierung für einen geringeren Verbrauch an dispergierten Phosphaten in der Aktivierungsstufe oder Phosphatierstufe führt zwangsläufig zu höheren Phosphatschichtgewichten, insbesondere auf den Oberflächen von Zink oder Eisen, und geht damit zu Lasten eines höheren Verbrauchs an Aktivkomponenten in der Phosphatierstufe.
Es besteht demnach ein Bedarf, die zweifelsfrei bestehenden prozessökonomischen Vorteile des integrierten Verfahrens der WO 2022/048963 A1 , die in einer mit weniger Aufwand zu kontrollierenden, reduzierten Vorbehandlungssequenz bestehen, vollständig nutzen zu können, und dabei den Verbrauch an Aktivkomponenten möglichst zu reduzieren, jedoch nicht unter Einbuße an Phosphatiergüte, die gleichzusetzen ist mit im Resultat homogenen, geschlossenen und möglichst feinkristallinen Phosphatschichten mit niedrigem Schichtgewicht, insbesondere auf den Oberflächen von Zink und/oder Eisen, ganz besonders auf den Oberflächen von Zink der zu behandelnden Bauteile. Ein solches ressourcenschonendes Verfahren mit aktivierend wirkender Zinkphosphatierung muss dabei geeignet sein, Bauteile zusammengesetzt aus verschiedenen metallischen Materialien ausreichend für die Ausbildung von Schichten mit hoher Phosphatiergüte trotz unterschiedlicher materialspezifischer Anforderungen zu aktivieren. Das Aufgaben profil wurde vorliegend gelöst durch die selektive und kontrollierte Ausgabe einer wässrigen Dispersion zur aktivierenden Benetzung von Metalloberflächen vor der eigentlichen integrierten Zinkphosphatierung. Die aktivierende Benetzung der Oberflächen von Zink und/oder Eisen ermöglicht überraschenderweise eine deutliche Reduktion des Schichtgewichts der Zinkphosphatierung bei gleicher Phosphatiergüte und damit einen ebenso signifikant reduzierten Verbrauch an Aktivkomponenten in der Zinkphosphatierung.
Die vorliegende Erfindung betrifft konkret ein Verfahren zur korrosionsschützenden Vorbehandlung einer Vielzahl von Bauteilen in Serie, bei dem jedes Bauteil der Serie zumindest teilweise Oberflächen von Zink und/oder Eisen aufweist und zunächst einen Verfahrensschritt (i) zur Aktivierung der Oberflächen von Zink- und/oder Eisen und unmittelbar nachfolgend einen Verfahrensschritt (ii) zur Zinkphosphatierung durchläuft, wobei im Verfahrensschritt (i) zumindest die Oberflächen von Zink und/oder Eisen eines jeden Bauteils der Serie mit einer wässrigen Dispersion enthaltend einen wasserdispergierten, partikulären Bestandteil (P), der mindestens eine partikuläre anorganische Verbindung (P1), die aus Phosphaten polyvalenter Metall-Kationen zumindest teilweise ausgewählt aus Hopeit, Phosphophyllit, Scholzit und/oder Hureaulith zusammengesetzt ist, sowie mindestens eine polymere organische Verbindung (P2) umfasst, in Kontakt gebracht werden, wobei das In-Kontakt-Bringen durch Ausgabe der wässrigen Dispersion aus einem Vorrat derart erfolgt, dass pro Quadratmeter der Oberfläche eines jeden Bauteils der Serie, vorzugsweise pro Quadratmeter der in Kontakt zu bringenden Oberflächen von Zink und/oder Eisen eines jeden Bauteils der Serie, nicht mehr als 1 ,00 Liter der wässrigen Dispersion ausgegeben wird, und wobei im Verfahrensschritt (ii) zumindest die Oberflächen von Zink und/oder Eisen eines jeden Bauteils der Serie mit einer sauren, wässrigen Zusammensetzung in Kontakt gebracht werden, die eine Freie Säure in Punkten von größer als Null aufweist, und
(A) 5 - 50 g/kg an in Wasser gelösten Phosphaten berechnet als PO4,
(B) 0,3 - 3 g/kg an Zink-Ionen,
(C) freies Fluorid, und
(D) einen wasserdispergierten, partikulären Bestandteil umfassend Phosphate polyvalenter Metall-Kationen enthält, wobei die Phosphate zumindest teilweise ausgewählt sind aus Hopeit, Phosphophyllit, Scholzit und/oder Hureaulith, wobei die saure, wässrige Zusammensetzung erhältlich ist durch Zugabe einer Menge einer wässrigen Dispersion zu einer sauren, wässrigen Zusammensetzung enthaltend die Komponenten (A) - (C), wobei die wässrige Dispersion einen wasserdispergierten, partikulären Bestandteil (P) enthält, der mindestens eine partikuläre anorganische Verbindung (P1), die aus Phosphaten polyvalenter Metall-Kationen zumindest teilweise ausgewählt aus Hopeit, Phosphophyllit, Scholzit und/oder Hureaulith zusammengesetzt ist, sowie mindestens eine polymere organische Verbindung (P2) umfasst.
Eine Vorbehandlung in Serie liegt vor, wenn die einzelnen Bauteile der Serie nacheinander, und damit zeitlich voneinander getrennt, jeweils entsprechend des erfindungsgemäßen Verfahrens die Verfahrensschritte (i) und (ii) zur Zinkphosphatierung durchlaufen und dafür mit den entsprechenden in Systemtanks bevorrateten wässrigen Zusammensetzungen in der vorgesehenen unmittelbaren Abfolge in Kontakt gebracht werden. Der Systemtank des Verfahrensschrittes (i) ist dabei das Behältnis, in dem die wässrige Dispersion zum Zwecke der Aktivierungsbenetzung der Oberflächen von Zink und/oder Eisen vorrätig gehalten wird, und der Systemtank des Verfahrensschrittes (ii) ist entsprechend das Behältnis, das die saure wässrige Zusammensetzung zum Zwecke der Zinkphosphatierung enthält. Das In-Kontakt-Bringen der Bauteile im Verfahrensschritt (ii) mit der sauren, wässrigen Zusammensetzung kann innerhalb des Systemtanks, bspw. durch Eintauchen, oder außerhalb des Systemtanks erfolgen, bspw. durch Besprühen bzw. Aufspritzen der im Systemtank bevorrateten sauren wässrigen Zusammensetzung. Das In-Kontakt-Bringen der Oberflächen von Zink und/oder Eisen eines jeden Bauteils der Serie mit der wässrigen Dispersion im Verfahrensschritt (i) erfolgt durch Ausgabe eines definierten Volumens der Dispersion aus dem Vorrat auf die zu aktivierenden Oberflächen, vorzugsweise derart, dass das einmal je Bauteil ausgegebene Volumen an wässriger Dispersion nicht wieder in den die Dispersion bevorratenden Systemtank zurückgeführt wird, beispielsweise durch Benetzung der zu aktivierenden Oberflächen außerhalb des Systemtanks, aus dem die bevorratete wässrige Dispersion je Bauteil ausgeben wird.
Die gemäß der vorliegenden Erfindung behandelten Bauteile können alle beliebig geformten und gestalteten räumlichen Gebilde sein, die einem Fabrikationsprozess entstammen, insbesondere auch Halbzeuge wie Bänder, Bleche, Stangen, Rohre, etc. und Verbundkonstruktionen zusammengefügt aus vorgenannten Halbzeugen, wobei die Halbzeuge vorzugsweise durch Kleben, Schweißen und/oder Bördeln zur Verbundkonstruktion miteinander verbunden sind.
Das erfindungsgemäße Verfahren ist besonders effektiv für die Erzeugung kompakter, geschlossener und kristalliner Phosphatüberzüge auf den Oberflächen von Zink, so dass als Bauteile der Serie solche bevorzugt sind, die zumindest Oberflächen von Zink aufweisen. Das erfindungsgemäße Verfahren ist auch gut geeignet zur schichtbildenden Phosphatierung von Aluminium, so dass auch Bauteile in Mischbauweise, bspw. Automobilkarosserien, zusammengefügt aus den Materialien Zink, Eisen und Aluminium im Sinne der vorliegenden Erfindung effektiv und ressourcenschonend phosphatiert werden können. Die Oberflächen von Aluminium bedürfen in der Regel jedoch keine Voraktivierung im Verfahrensschritt (i) und es erfolgt eine ausreichende Schichtbildung bei In-Kontakt-Bringen der Oberflächen von Aluminium mit der sauren wässrigen Zusammensetzung im Verfahrensschritt (ii). In einer besonderen Ausgestaltung des erfindungsgemäßen Verfahrens weisen die Bauteile der Serie, die zumindest teilweise Oberflächen von Zink und/oder Eisen aufweisen, zusätzlich auch Oberflächen des Metalls Aluminium auf, wobei die Oberflächen des Metalls Aluminium im Verfahrensschritt (i) vorzugsweise nicht mit der ausgegebenen wässrigen Dispersion in Kontakt gebracht werden, jedoch ein In- Kontakt-Bringen mit der sauren, wässrigen Zusammensetzung im Verfahrensschritt (ii) erfolgt.
Im Rahmen des erfindungsgemäßen Verfahrens weist ein Bauteil dann zumindest eine Oberfläche von Zink und/oder Eisen, wenn das metallische Gefüge an dieser Oberfläche bis zu einer Materialeindringtiefe von mindestens einem Mikrometer zu mehr als 50 At.-% aus Zink bzw. Eisen zusammengesetzt ist. Dies trifft regelmäßig auf Bauteile gefertigt aus entsprechenden metallischen Materialien zu, insofern die metallischen Materialien als einheitliche Werkstoffe zu mehr als 50 At.- % aus Zink bzw. Eisen zusammengesetzt sind. Bauteile umfassend Oberflächen von Zink sind aber auch mit metallischen Überzügen versehene Eisenwerkstoffe, wie beispielsweise elektrolytisch verzinkter oder schmelztauchverzinkter Bandstahl, der zudem mit Eisen (ZF), Aluminium (ZA) und/oder Magnesium (ZM) legiert sein kann.
Für eine ressourcenschonende Betrieb der korrosionsschützenden Vorbehandlung auf Basis der Zinkphosphatierung im Schritt (ii) ist erfindungsgemäß vorgesehen, dass der Verfahrensschritt (ii) der Aktivierung im Schritt (i) unmittelbar nachfolgt. Auf diese Weise wird zum einen der Grad der Aktivierung der Oberflächen von Zink und/oder Eisen der Bauteile für die Stufe der Zinkphosphatierung maximal aufrechterhalten und zum anderen die Behandlungsstufe der Zinkphosphatierung mit essenziellen, da aktivierend wirkenden, partikulären Phosphate nachgeschärft, da diese über die dem Bauteil anhaftenden Nassfilm in die Phosphatierstufe eingeschleppt werden.
Demgemäß bedeutet die erfindungsgemäß vorgesehene unmittelbare Aufeinanderfolge von Aktivierung und Zinkphosphatierung im Kontext der vorliegenden Erfindung, dass die Bauteile nach dem Verfahrensschritt (i) ohne dazwischenliegendem Spülschritt oder anderen Behandlungsschritt, der entweder ein weiteres In-Kontakt-Bringen, insbesondere der Oberflächen von Zink oder Eisen der Bauteile, mit einer wässrigen Dispersion enthaltend einen wasserdispergierten, partikulären Bestandteil (P) nach Art des Verfahrensschrittes (i) oder vorzugsweise ein In-Kontakt-Bringen, insbesondere der Oberflächen von Zink oder Eisen der Bauteile, mit einer wässrigen Dispersion zur Aktivierung für eine Zinkphosphatierung oder besonders bevorzugt ein In-Kontakt-Bringen mit einer wässrigen Zusammensetzung umfasst, durchlaufen, wobei jeweils auch bevorzugt kein Trocknungsschritt nach Verfahrensschritt (i) und vor Verfahrensschritt (ii) vorgenommen wird. Ein Spülschritt in diesem Kontext kann ein oder mehrere unmittelbar aufeinanderfolgende Verfahrensschritte umfassen, die dazu dienen lösliche Rückstände, Partikel und/oder Aktivkomponenten, die nach dem Ausschleusen der Bauteile aus vorausgegangenen nasschemischen Verfahrensschritten auf den Oberflächen der Bauteile zwangsläufig verbleiben, von diesen möglichst vollständig zu entfernen, bspw. durch Spülen mit Stadtwasser. Ein Trocknungsschritt im selben Kontext ist eine durch kontrollierbare technische Vorkehrungen herbeigeführte Trocknung der Bauteile, bspw. durch Wärmezufuhr oder durch gerichtete Luftzufuhr.
Ein weiterer Vorteil der mit dem erfindungsgemäßen Verfahren auf all diesen Metalloberflächen zugänglichen kompakten, geschlossenen und kristallinen Überzüge besteht in deren hervorragender Elektrotauchlackierbarkeit, bei der ein hohes Umgriffsverhalten realisiert werden kann. Insofern ist es bevorzugt, wenn dem Schritt (ii) eine Elektrotauchlackierung, besonders bevorzugt eine kathodische Elektrotauchlackierung, nachfolgt. Grundsätzlich kann sich dem Verfahren jede im Stand der Technik übliche Beschichtung mit einem organischen Decklacksystem, insbesondere eine Pulverlackierung, anschließen, da ein hervorragender Lackhaftgrund bereitgestellt wird.
Verfahrensschritt (T) - Voraktivierunq:
Das In-Kontakt-Bringen der wässrigen Dispersion zur Aktivierung zumindest der Oberflächen von Zink und/oder Eisen erfolgt durch Ausgabe aus einem Vorrat. Die Ausgabe der wässrigen Dispersion aus einem Vorrat zum In-Kontakt-Bringen verlangt im Sinne der vorliegenden Erfindung die Verwendung einer Vorrichtung zur Entnahme eines Flüssigkeitsvolumens aus einem Vorrat, bspw. eines Behälters, der ein für eine Vielzahl von Bauteilen ausreichende Menge der wässrigen Dispersion bevorratet, und einer Vorrichtung zur Ausgabe des entnommenen Flüssigkeitsvolumens auf die in Kontakt zu bringenden Oberflächen eines oder mehrerer Bauteile. Das In-Kontakt- Bringen der Bauteile erfolgt demzufolge nicht in der bevorrateten wässrigen Dispersion, also nicht durch Eintauchen in die bevorratete wässrige Dispersion, aber bspw. durch Direktauftrag mittels Walzen oder durch Besprühen / Benebelung mit jeweils eines aus dem Vorrat entnommenen Teilvolumens der bevorrateten wässrigen Dispersion. Weiterhin ist erfindungsgemäß das Volumen der zum In-Kontakt-Bringen aus dem Vorrat ausgegebenen wässrigen Dispersion limitiert und soll weniger als 1 ,00 Liter pro Quadratmeter der Oberfläche des Bauteils oder vorzugsweise nur der Oberflächen von Zink und/oder Eisen des Bauteils betragen. Hiermit wird gewährleistet, dass nicht signifikant mehr Flüssigkeitsvolumen der wässrigen Dispersion, als für eine vollständige Benetzung der Oberflächen von Zink und/oder Eisen mit einem Flüssigkeitsfilm der wässrigen Dispersion erforderlich wäre, ausgegeben wird. Grundsätzlich vorteilhaft ist also, wenn die wässrige Dispersion möglichst effektiv und ohne Überschussmenge auf die zu behandelnde Oberflächen aufgebracht wird. In einer bevorzugten Ausführungsform des erfindungsgemäßen Verfahrens erfolgt daher das In-Kontakt-Bringen der Oberflächen von Zink und/oder Eisen durch Ausgabe der wässrigen Dispersion aus einem Vorrat in dem Maße, dass pro Quadratmeter der Oberflächen des Bauteils, vorzugsweise nur der zu aktivierenden und damit in Kontakt zu bringenden Oberflächen von Zink und/oder Eisen des Bauteils, nicht mehr als 0,50 Liter, vorzugsweise nicht mehr als 0,20 Liter der wässrigen Dispersion ausgegeben wird. In diesem Zusammenhang gilt für die flächenbezogene Volumenausgabe der wässrigen Dispersion, dass die Fläche eines Bauteils der Serie die Oberfläche desjenigen Polyeders mit 12 Flächen, vorzugsweise mit 6 Flächen, darstellt, und besonders bevorzugt desjenigen Quaders ist, der das Bauteil jeweils vollständig umfasst und dabei die kleinste Oberfläche aufweist, wobei jede Fläche des Polyeders das Bauteil in mindestens einem Punkt berührt. Ist das Bauteil eine Automobilkarosserie ist seine Fläche im Zusammenhang mit der flächenbezogenen Ausgabe der wässrigen Dispersion zur Konditionierung vorzugsweise die desjenigen Quaders mit der geringsten Oberfläche, der die Automobilkarosserie vollständig umfasst, wobei jede Fläche des Quaders die Automobilkarosserie in mindestens einem Punkt berührt. In der bevorzugten Ausführungsform des erfindungsgemäßen Verfahrens ist die jeweilige Obergrenze der flächenbezogene Volumenausgabe der wässrigen Dispersion auf die Oberflächen von Zink und/oder Eisen normiert. Dabei ist dann auf die geometrische Fläche der zu aktivierenden Oberflächen des Bauteils gefertigt aus Zink und/oder Eisen abzustellen. Bei der Behandlung von Flacherzeugnissen wie Bandstahl kann es daher die vollständige Außenfläche des Flacherzeugnisses sein, die es bereits im Verfahrensschritt (i) vorzuaktivieren gilt, wohingegen bei der Serienbehandlung von Automobilkarosserien in der bevorzugten Ausführungsform nur diejenigen Außenflächen der Karosse, die aus Bandstahl nach Umformung und Fügen gefertigt sind, einzubeziehen sind, da oftmals nur diese optimal schichtbildend zu Phosphatieren und damit entsprechend vorzuaktivieren sind.
Die Ausgabe der wässrigen Dispersion zum In-Kontakt-Bringen und damit Aktivierung der Oberflächen von Zink und/oder Eisen bedingt und erfordert zugleich, dass die aus dem Vorrat ausgegebene Menge zumindest teilweise auch auf diese Oberflächen gelangt. In einer bevorzugten Ausführungsform erfolgt die Ausgabe der wässrigen Dispersion zum In-Kontakt- Bringen im Verfahrensschritt (i) für eine ausreichende Aktivierung daher derart, dass sichergestellt ist, dass zumindest die Oberflächen von Zink und/oder Eisen von einem Flüssigkeitsfilm enthaltend die wässrige Dispersion bedeckt sind, wobei auf den Oberflächen von Zink und/oder Eisen eine volumenbezogene Auflage pro Quadratmeter von vorzugsweise nicht mehr als 1 ,00 Liter, besonders bevorzugt nicht mehr als 0,50 Liter, ganz besonders bevorzugt nicht mehr als 0,20 Liter und insbesondere bevorzugt nicht mehr als 0,10 Liter resultiert. Die Volumenauflage bezieht sich hier im Gegensatz zur Volumenausgabe der wässrigen Dispersion zum In-Kontakt-Bringen nicht auf die über Polyeder angenäherte Oberfläche des Bauteils, sondern auf die jeweilige tatsächliche geometrische Oberfläche der Oberflächen von Zink und/oder Eisen der Bauteile der Serie, wobei die Volumenauflage durch Differenzwägung nach Abblasen des Flüssigkeitsfilms unter Annahme einer Dichte der den Oberflächen anhaftenden Flüssigkeit von 1 g/cm3 bestimmbar ist.
Zu bedenken ist, dass die Bauteile oftmals bereits mit einem Flüssigkeitsfilm, bspw. gebildet von Spülwasser aus einem der Aktivierung unmittelbar vorausgehenden Spülschritt, benetzt sind, wenn sie in die Stufe der Aktivierung gemäß Verfahrensschritt (i) überführt werden, ehe dort das erfindungsgemäße In-Kontakt-Bringen der Oberflächen von Zink und/oder Eisen dann durch Aufnahme von Flüssigkeitsvolumen der wässrigen Dispersion in den diesen Oberflächen bereits anhaftenden Nassfilm erfolgt. Eine solche Verfahrensvariante kann besonders vorteilhaft sein, da die vom dem Bauteil anhaftenden Nassfilm aufgenommenen Aktivkomponenten von den vorbenetzten Oberflächen des Bauteils besser aufgenommen und auf diesen dann homogener verteilt werden, was wiederum eine gleichmäßige Aktivierung für die nachfolgende Zinkphosphatierung begünstigt.
Gelingt bereits allein mittels der Vorrichtung zur Ausgabe und zum In-Kontakt-Bringen eine weitestgehend vollständige Benetzung der zu aktivierenden Oberflächen von Zink und/oder Eisen kann es wiederum aus Effizienzgründen vorteilhaft sein, den auf den Bauteilen aus vorausgehenden Behandlungsschritten anhaftenden Nassfilm unmittelbar vor dem Verfahrensschritt (i) bzw. unmittelbar vor der Zone, in der die wässrige Dispersion zum In-Kontakt- Bringen ausgegeben wird, zu entfernen, bspw. durch Abblasen oder Abstreifen, um möglichst effizient nur solche wässrige Dispersionen einzusetzen, deren partikulärer Anteil verhältnismäßig gering ist, aber gerade noch ausreicht, die gewünschte Aktivierung herbeizuführen.
Ob im Verfahrensschritt (i) auf den Oberflächen von Zink und/oder Eisen ein Flüssigkeitsfilm enthaltend die wässrige Dispersion ausgebildet ist, lässt sich mit Hilfe von Fluoreszenzmarkern, die dem Vorrat der wässrigen Dispersion hinzugegeben sind, überprüfen. Der Nachweis kann sodann unter Bestrahlung mit UV-Licht und entsprechender Aufnahme der Fluoreszenz mittels geeigneter Kameras, die eine bildgebende Kontrolle der Benetzung der Bauteiloberflächen mit der wässrigen Dispersion ermöglichen, geführt werden. Dies ist insbesondere dann hilfreich, wenn Bauteile mit komplexer Oberflächengeometrie vorbehandelt werden müssen und die Art der Ausgabe der wässrigen Dispersion, bspw. die relative Ausrichtung und Beabstandung einer Sprühlanze zum Bauteil, in einem iterativen Prozess zunächst so einzustellen ist, dass das In-Kontakt-Bringen der Oberflächen von Zink und/oder Eisen mit der wässrigen Dispersion gelingt, insbesondere derart, dass diese Oberflächen mit einem Flüssigkeitsfilm enthaltend die wässrige Dispersion bedeckt sind. Letztere bevorzugte Bedingung muss nicht bereits unmittelbar mit dem In-Kontakt-Bringen der wässrigen Dispersion aus dem Vorrat, also unmittelbar durch die Auftragsvorrichtung erfüllt werden, sondern es genügt, wenn, bspw. durch Drehen, Schwenken oder Kippen der Bauteile, ein mit den Oberflächen von Zink und/oder Eisen in Kontakt stehender Flüssigkeitsfilm enthaltend die wässrige Dispersion vor dem Verfahrensschritt (ii), also vor dem Einschleusen der Bauteile in die Zinkphosphatierung, hergestellt ist, vorzugsweise mindestens 5 Sekunden, besonders bevorzugt mindestens 10 Sekunden, ganz besonders bevorzugt mindestens 20 Sekunden, vor dem In- Kontakt-Bringen mit der sauren wässrigen Zusammensetzung im Verfahrensschritt (ii).
Für die im erfindungsgemäßen Verfahren erforderliche kontrollierte Ausgabe der wässrigen Dispersion zur Aktivierungsbenetzung der Oberflächen von Zink und/oder Eisen ist vorteilhaft und daher weitergehend bevorzugt, wenn im Verfahrensschritt (i) die Ausgabe der wässrigen Dispersion als Sprühregen (Spray), als Sprühnebel oder als Flüssigkeitsfilm, besonders bevorzugt als Sprühregen (Spray) und/oder Sprühnebel, insbesondere bevorzugt als Sprühnebel erfolgt. Das In-Kontakt-Bringen der wässrigen Dispersion mit den zu aktivierenden Oberflächen des Bauteils als Sprühregen (Spray) und/oder Sprühnebel erfolgt mit im Stand der Technik etablierten Methoden zum Aufsprühen und Benebeln und kann lokal begrenzt mittels Sprühlanze und/oder das Bauteil zumindest teilweise umschließend mittels Sprühring, in dem eine Vielzahl von Zerstäuberdüsen eingebaut sein kann, vorgenommen werden. Die für die Ausgabe eines Sprühregens (Sprays) und/oder Sprühnebels einzusetzenden Sprühvorrichtungen sind beispielsweise Druckzerstäuber, Rotationszerstäuber oder Zweistoffzerstäuber. Ein Flüssigkeitsfilm kann im Direktauftragsverfahren je nach Komplexität und Geometrie der Bauteile der Serie mittels Walzen, Tücher, Bürsten, Pinsel oder ähnlichen Werkzeugen zum Aufträgen von Flüssigkeiten auf das Bauteil aufgebracht werden.
Eine bevorzugte kontrollierte und effiziente Aktivierungsbenetzung mit der wässrigen Dispersion gelingt durch Einstellen eines Sprühregens, der gezielt auf die zu benetzenden Oberflächen von Zink und/oder Eisen gerichtet wird, und/oder durch Bereitstellen eines Sprühnebels, durch den das Bauteil samt Fördergestell transportiert wird und der bei gegebenen Volumenstrom über eine solche Transportstrecke realisiert ist, dass die zu benetzenden Oberflächen des Bauteils vorzugsweise mit einem geschlossenen Flüssigkeitsfilm enthaltend die wässrige Dispersion beaufschlagt sind, ehe das Bauteil im unmittelbar nachfolgenden Verfahrensschritt (ii) mit der sauren wässrigen Zusammensetzung zur Zinkphosphatierung in Kontakt gebracht wird.
Um in etwa so viel wässrige Dispersion auszugeben, wie für die Ausbildung eines die Oberflächen des Bauteils bedeckenden Flüssigkeitsfilms und damit für eine gute Aktivierungsbenetzung erforderlich ist, ist erfindungsgemäß bevorzugt, wenn die als Sprühregen (Spray) und/oder als Sprühnebel ausgegebene Dispersion im Verfahrensschritt (i) eine mittlere Tröpfchengröße von weniger als 100 pm, besonders bevorzugt von weniger als 60 pm, insbesondere bevorzugt von weniger als 40 pm aufweist. Bei mittleren Tröpfchengrößen unterhalb von 40 pm liegt die wässrige Dispersion so stark zerstäubt vor, dass der Grenzbereich zu den Aerosolen überschritten ist und ein Sprühnebel gebildet wird. Wird die wässrige Dispersion weiter zerstäubt und die mittlere Tröpfchengröße verkleinert, halten sich die Tröpfchen zunehmen in der Schwebe und folgen nicht der Schwerkraft. Der in Schwebe gehaltene Sprühnebel wird dann aufgrund der beim Transport des Bauteils durch die Sprühkammer verdrängten Luftmassen ebenfalls mitbewegt und ggf. verwirbelt, so dass eine gerichtete Beaufschlagung auf die zu aktivierenden Oberflächen von Zink und/oder Eisen eher vereitelt und die Bauteiloberflächen weniger gleichmäßig von einem Flüssigkeitsfilm benetzt werden. Daher ist bevorzugt, wenn die ausgegebene wässrige Dispersion im Verfahrensschritt (i) eine mittlere Tröpfchengröße aufweist, die nicht weniger als 5 pm, besonders bevorzugt nicht weniger als 10 pm beträgt.
Ebenfalls vorteilhaft für die Ausbildung eines geschlossenen Flüssigkeitsfilms enthaltend die wässrige Dispersion auf den in Kontakt zu bringenden Oberflächen der Bauteile ist es, wenn der Sprühregen (Spray) und/oder Sprühnebel der wässrigen Dispersion so ausgegeben wird, dass die mittlere Geschwindigkeit der Flüssigkeitströpfchen, die die mittlere Tröpfchengröße aufweisen, kleiner als 5 m/s, vorzugsweise kleiner als 2 m/s und besonders bevorzugt kleiner als 1 m/s ist. Dies gilt insbesondere für Sprühregen (Sprays) und/oder Sprühnebel, deren mittlere Tröpfchengröße bei weniger als 100 pm, besonders bevorzugt bei weniger als 60 pm, insbesondere bevorzugt bei weniger als 40 pm liegt.
Die mittlere Tröpfchengröße und mittlere Geschwindigkeit der Tröpfchen eines Sprühregens (Sprays) oder Sprühnebels wird erfindungsgemäß am Ort des geometrischen Schwerpunkts desjenigen das Bauteil umschließenden Polyeders bestimmt, der auch für die Bestimmung der pro Fläche des Bauteils ausgegebenen Menge des Mittels wie zuvor beschrieben herangezogen wird. Die Bestimmung kann mittels Lichtstreuung und der Phasen-Doppler-Anemometrie erfolgen. Über die hier genannten bevorzugten Ausgestaltungen dazu, wie die Ausgabe der wässrigen Dispersion zum In-Kontakt-Bringen mit zumindest den Oberflächen von Zink und/oder Eisen erfolgen kann, ist eine äußerst effiziente Verfahrensführung zugänglich, bei der die aus dem Vorrat ausgegebene Menge der wässrigen Dispersion im Wesentlichen nur auf die zu aktivierenden Oberflächen von Zink und/oder Eisen der Bauteile verbracht wird. Gleichzeitig dient der mit dem Bauteil in die Behandlungsstufe der Zinkphosphatierung eingeschleppte Anteil der wässrigen Dispersion dort dem zumindest teilweisen Ausgleich des bei der aktivierten Zinkphosphatierung verbrauchten und aus der Behandlungsstufe der Zinkphosphatierung ausgeschleppten partikulären Anteils der sauren wässrigen Zusammensetzung zur Zinkphosphatierung. Zum selben Zweck kann im Verfahrensschritt (i) auch der Anteil der zwar ausgegebenen, aber nicht auf dem Bauteil verbleibenden Bestandteile der wässrigen Dispersion zusammengeführt und in die Behandlungsstufe der Zinkphosphatierung zur Aufrechterhaltung der Aktivierungsleistung überführt werden. Demgemäß erfindungsgemäß bevorzugt ist ein Verfahren, bei dem die Anteile der wässrigen Dispersion, die im Verfahrensschritt (i) zum In-Kontakt-Bringen mit zumindest den Oberflächen von Zink und/oder Eisen der Bauteile ausgegeben werden, aber nicht bis zum In- Kontakt-Bringen mit der sauren wässrigen Zusammensetzung zur Zinkphosphatierung im Verfahrensschritt (ii) auf dem Bauteil als Nassfilm verbleiben, weil sie beispielsweise als überschüssiges Spray zu Boden sinken oder vom Bauteil ablaufen und so in der Sprühkammer des Verfahrensschritts (i) verbleiben, zumindest teilweise zusammengeführt und der sauren wässrigen Zusammensetzung des Verfahrensschrittes (ii) hinzugegeben werden, jedenfalls vorzugsweise wederteilweise noch vollständig zum Vorrat zurückgeführt werden.
Für eine ausreichende Voraktivierung zumindest der Oberflächen von Zink und/oder Eisen der Bauteile der Serie ist es erforderlich, dass die eingesetzte wässrige Dispersion einen wasserdispergierten, partikulären Bestandteil (P) enthält, der sich aus Phosphaten polyvalenter Metall-Kationen (P1) und einer zur Stabilisierung der Dispersion beitragenden polymeren organischen Verbindung (P2) zusammensetzt. An dieser Stelle hervorzuheben ist, dass der bevorzugte Anteil der Phosphate berechnet als PO4 enthalten in der mindestens einen partikulären anorganischen Verbindung (P1) bezogen auf den dispergierten, anorganischen partikulären Bestandteil (P1) der wässrigen Dispersion mindestens 25 Gew.-%, besonders bevorzugt mindestens 35 Gew.-%, insbesondere bevorzugt mindestens 40 Gew.-%, ganz besonders bevorzugt mindestens 45 Gew.-% beträgt. Weitere bevorzugte Ausgestaltungen des anorganischen partikulären Bestandteils (P1) können, wie bereits erläutert, den entsprechenden bevorzugten Ausführungsformen zum anorganischen partikulären Bestandteils (P1) der wässrigen Dispersion des Verfahrensschrittes (ii) entnommen werden.
Ebenfalls hervorzuheben ist, dass die polymere organische Verbindung (P2) im partikulären Bestandteil (P) der wässrigen Dispersion für eine hervorragende Dispersionsstabilität zumindest zum Teil zusammengesetzt ist aus Styrol und/oder einem a-Olefin mit nicht mehr als 5 Kohlenstoffatomen, wobei die polymere organische Verbindung (P2) zusätzlich Einheiten von Maleinsäure, deren Anhydrid und/oder deren Imid und vorzugsweise zusätzlich Polyoxyalkylen- Einheiten, besonders bevorzugt Polyoxyalkylen-Einheiten, in ihren Seitenketten aufweist, die wiederum vorzugsweise zumindest teilweise mit aliphatischen Alkylgruppen mit nicht mehr als vier Kohlenstoffatomen endgruppenverschlossen vorliegen. Weiterhin besonders vorteilhaft ist es, wenn die polymere organische Verbindung (P2) im partikulären Bestandteil (P) der wässrigen Dispersion zusätzlich auch Imidazol-Einheiten aufweist. Der Anteil an Polyoxyalkylen-Einheiten an der Gesamtheit der polymeren organischen Verbindungen (P2) beträgt vorzugsweise mindestens 40 Gew.-%, besonders bevorzugt mindestens 50 Gew.-%, jedoch liegt er vorzugsweise nicht oberhalb von 70 Gew.-%. Weitere bevorzugte Ausgestaltungen der polymeren organischen Verbindung (P2) können, wie bereits erläutert, den entsprechenden bevorzugten
Ausführungsformen zur polymeren organischen Verbindung (P2) der wässrigen Dispersion des Verfahrensschrittes (ii) entnommen werden.
Neben und zusätzlich zu den zuvor genannten Ausgestaltungen des partikulären Bestandteils (P) der wässrigen Dispersion des Verfahrensschrittes (i) ist für die Bereitstellung einer stabilen Dispersion, die über einen längeren Zeitraum im Systemtank des Verfahrensschrittes (i) bevorratet werden kann, die Anwesenheit eines Verdickers vorteilhaft. In einer bevorzugten Ausführungsform des erfindungsgemäßen Verfahrens enthält die wässrige Dispersion im Verfahrensschritt (i) daher mindestens einen Verdicker als weitere Komponente, der vorzugsweise ausgewählt ist aus Harnstoffurethan harzen, besonders bevorzugt aus Harnstoffurethanharzen, die eine Aminzahl von weniger als 8 mg KOH/g, vorzugsweise von weniger als 5 mg KOH/g, besonders bevorzugt von weniger als 2 mg KOH/g aufweisen. Weitere bevorzugte Ausgestaltungen des Verdickers sind im Zusammenhang mit der im Verfahrensschritt (ii) der Zinkphosphatierung additivierten wässrigen Dispersion beschrieben, die auch bezüglich der in der Voraktivierung eingesetzten wässrigen Dispersionen von Vorteil sind und hier ebenfalls als bevorzugt einbezogen sind. Weitere bevorzugte Ausgestaltungen der im erfindungsgemäßen Schritt (i) eingesetzten wässrigen Dispersion enthaltend den wasserdispergierten, partikulären Bestandteil (P) können der Beschreibung besonders geeigneter Aktivierhilfsmittel entnommen werden.
Das Ausmaß der Voraktivierung der Oberflächen von Zink und/oder Eisen kann über den in Wasser dispergierten partikulären Anteil der wässrigen Dispersion gesteuert werden. Es hat sich herausgestellt, dass die Oberflächen von Zink und/oder Eisen bei typischen Aktivierungszeiten, also einer Dauer des In-Kontakt-Bringens im Bereich von 5 bis 120 Sekunden dann besonders zuverlässig voraktiviert werden, wenn der partikuläre Anteil (P) bei mindestens 0,060 g/kg bezogen auf die wässrige Dispersion liegt. Kurze Aktivierungszeiten können mit höheren Anteilen des partikulären Anteils (P) kompensiert werden, so dass insgesamt vorteilhaft ist, wenn der wasserdispergierte, partikuläre Bestandteil (P) der wässrigen Dispersion im Verfahrensschritt (i) mindestens 0,060 g/kg, besonders bevorzugt mindestens 0,100 g/kg beträgt. Deutlich höhere Gehalte sind mit höheren wirtschaftlichen Aufwendungen verbunden, die sich nicht durch eine signifikante Verbesserung in der Kompaktheit der dann erzielten Zinkphosphatüberzüge auszahlen, werden zudem für eine Nachschärfung des Anteils an partikulären Bestandteilen in der sauren, wässrigen Zusammensetzung der Zinkphosphatierung durch Überschleppung oftmals nicht benötigt und konterkarieren damit die Intention der vorliegenden Erfindung, ein besonders ressourcenschonenden Verfahren zur Zinkphosphatierung etablieren zu wollen. Demgemäß ist bevorzugt, dass der wasserdispergierte, partikuläre Bestandteil (P) der wässrigen Dispersion im Verfahrensschritt (i) nicht mehr als 5,0 g/kg, besonders bevorzugt nicht mehr als 1 ,0 g/kg bezogen auf die wässrige Dispersion beträgt.
Der pH-Wert der wässrigen Dispersion für die Voraktivierung ist vorzugsweise so eingestellt, dass eine Beize der metallischen Materialien der Bauteile, insbesondere der aus Zink, Eisen oder Aluminium gefertigten Bauteile, unterbleibt. Dementsprechend bevorzugt ist, wenn die wässrige Dispersion im Verfahrensschritt (i) zur Aktivierung der Zinkoberflächen einen pH-Wert oberhalb von 6,0, besonders bevorzugt oberhalb von 6,5 aufweist, jedoch vorzugsweise ein pH-Wert von 9,0, besonders bevorzugt von 8,5, ganz besonders bevorzugt von 8,0 und insbesondere bevorzugt von 7,5 nicht überschritten wird.
Verfahrensschritt (ii) - aktivierte Zinkphosphatierunq:
Im Verfahrensschritt (ii) erfolgt erfindungsgemäß die Zinkphosphatierung zumindest der im Verfahrensschritt (i) voraktivierten Oberflächen von Zink und/oder Eisen der Bauteile der Serie mittels einer sauren, wässrigen Zusammensetzung, die wiederum für das Aufwachsen einer höchst kompakten, geschlossenen, aber kristallinen Zinkphosphatschicht aktivierend eingestellt ist, und hierfür, wie auch die wässrige Dispersion in der Voraktivierung, einen dispergierten partikulären Bestandteil enthält. Neben diesen aktivierend wirkenden partikulären Bestandteil (D) umfassend Phosphate polyvalenter Metall-Kationen, die zumindest teilweise ausgewählt sind aus Hopeit, Phosphophyllit, Scholzit und/oder Hureaulith, enthält die saure, wässrige Zusammensetzung für die Ausbildung einer Zinkphosphatschicht:
(A) 5 - 50 g/kg an in Wasser gelösten Phosphaten berechnet als PO4,
(B) 0,3 - 3 g/kg an Zink-Ionen, und
(C) freies Fluorid, wobei die Zusammensetzung zur Zinkphosphatierung so eingestellt ist, dass sie eine Freie Säure in Punkten von größer als Null aufweist.
Die saure, wässrige Zinkphosphatierung wird also aufgrund ihres partikulären Bestandteils (D) für das Aufwachsen eines kristallinen Phosphatüberzuges auf den Oberflächen von Zink und/oder Eisen aktivierend bereitgestellt und ist als solche erhältlich durch entsprechende Zugabe einer Menge einer wässrigen Dispersion zu einer sauren, wässrigen Zusammensetzung enthaltend die zuvor genannten Komponenten (A) - (C).
Diese zur Zugabe zu einer sauren wässrigen Zusammensetzung enthaltend die Komponenten (A) - (C) vorgesehene wässrige Dispersion enthält dabei einen partikulären Bestandteil (P) in Wasser dispergierter Form, der mindestens eine partikuläre anorganische Verbindung (P1), die aus Phosphaten polyvalenter Metall-Kationen zumindest teilweise ausgewählt aus Hopeit, Phosphophyllit, Scholzit und/oder Hureaulith zusammengesetzt ist, sowie mindestens eine polymere organische Verbindung (P2) umfasst, wobei die Zugabe der wässrigen Dispersion für die Bereitstellung der sauren, wässrigen Zusammensetzung zur Zinkphosphatierung des Verfahrensschrittes (ii) vorzugsweise in einer solchen Menge erfolgt, dass der Gewichtsanteil der Phosphate des wasserdispergierten, partikulären Bestandteils (D) der sauren wässrigen Zusammensetzung mindestens 0,1 mg/kg, besonders bevorzugt mindestens 0,5 mg/kg, ganz besonders bevorzugt mindestens 1 ,0 mg/kg und insbesondere bevorzugt mindestens 2,0 mg/kg jeweils berechnet als Phosphat (PO4) und bezogen auf die saure wässrige Zusammensetzung beträgt.
In einer bevorzugten Ausführungsform, die einen besonders ressourcenschonenden und wirtschaftlichen Betrieb des erfindungsgemäßen Verfahrens erlaubt, erfolgt das In-Kontakt-Bringen der Bauteile der Serie im Schritt (ii) des erfindungsgemäßen Verfahrens mit einer sauren wässrigen Zusammensetzung, wobei die saure wässrige Zusammensetzung
(A) 5 - 50 g/kg an in Wasser gelösten Phosphaten berechnet als PO4,
(B) 0,3 - 3 g/kg an Zink-Ionen, und
(C) freies Fluorid enthält, sowie eine Freie Säure in Punkten von größer als Null aufweist, wobei der sauren wässrigen Zusammensetzung im Verfahrensschritt (ii) zur Zinkphosphatierung kontinuierlich oder diskontinuierlich eine solche Menge der wässrigen Dispersion enthaltend den partikulären Bestandteil (P) hinzugegeben wird, die unter den gewählten Bedingungen des Verfahrensschritts (ii) der Zinkphosphatierung ausreicht, die Eigenschaft der sauren wässrigen Zusammensetzung, auf einer schmelztauchverzinkten Stahloberfläche (Z) eine Zinkphosphatschicht mit einem Schichtgewicht von weniger als 4,5 g/m2, vorzugsweise weniger als 4,0 g/m2, besonders bevorzugt weniger als 3,5 g/m2, ganz besonders bevorzugt weniger als 3,0 g/m2 abzuscheiden, aufrecht zu erhalten, wobei der partikuläre Bestandteil (P) der wässrigen Dispersion im mindestens eine partikuläre anorganische Verbindung (P1), die aus Phosphaten polyvalenter Metall-Kationen zumindest teilweise ausgewählt aus Hopeit, Phosphophyllit, Scholzit und/oder Hureaulith zusammengesetzt ist, sowie mindestens eine polymere organische Verbindung (P2) umfasst.
Auf diese Weise wird nur eine erforderliche Menge der wässrigen Dispersion der sauren wässrigen Zusammensetzung zur Zinkphosphatierung hinzugegeben und eine Überdosierung systematisch vermieden.
In einer besonders bevorzugten Variante des erfindungsgemäßen Verfahrens wird im Verfahrensschritt (i) zur Voraktivierung eine solche Menge des Aktivierhilfsmittels zum In-Kontakt- Bringen der mit den Oberflächen von Zink und/oder Eisen pro Bauteil ausgegeben, die ausreicht um als auf dem Bauteil verbleibender und in den nachfolgenden Verfahrensschritt (ii) der Zinkphosphatierung eingeschleppter Nassfilm in der sauren, wässrigen Zusammensetzung enthaltend die Komponenten (A) - (C) einen Gewichtsanteil der Phosphate des wasserdispergierten, partikulären Bestandteils (D) umfassend Phosphate polyvalenter Metall- Kationen zumindest teilweise ausgewählt aus Hopeit, Phosphophyllit, Scholzit und/oder Hureaulith von mindestens 0,1 mg/kg, besonders bevorzugt mindestens 0,5 mg/kg, ganz besonders bevorzugt mindestens 1 ,0 mg/kg und insbesondere bevorzugt mindestens 2,0 mg/kg jeweils berechnet als Phosphat (PC ) und bezogen auf die saure wässrige Zusammensetzung aufrecht zu erhalten.
Alternativ wird in einer ebenso bevorzugten Variante im Verfahrensschritt (i) zur Voraktivierung eine solche Menge des Aktivierhilfsmittels zum In-Kontakt-Bringen der mit den Oberflächen von Zink und/oder Eisen pro Bauteil ausgegeben, die als auf dem Bauteil verbleibender und in den nachfolgenden Verfahrensschritt (ii) der Zinkphosphatierung eingeschleppter Nassfilm ausreicht, um in der sauren, wässrigen Zusammensetzung enthaltend die Komponenten (A) - (C) eine solche Mindestmenge des wasserdispergierten, partikulären Bestandteil (D) umfassend Phosphate polyvalenter Metall-Kationen zumindest teilweise ausgewählt aus Hopeit, Phosphophyllit, Scholzit und/oder Hureaulith einzustellen, die ausreicht, um unter den gewählten Bedingungen des Verfahrensschritts (ii) der Zinkphosphatierung, die Eigenschaft der sauren wässrigen Zusammensetzung, auf einer schmelztauchverzinkten Stahloberfläche (Z) eine Zinkphosphatschicht mit einem Schichtgewicht von weniger als 4,5 g/m2, vorzugsweise weniger als 4,0 g/m2, besonders bevorzugt weniger als 3,5 g/m2, ganz besonders bevorzugt weniger als 3,0 g/m2 abzuscheiden, aufrecht zu erhalten.
Die erfindungsgemäß bevorzugte Eigenschaft der sauren wässrigen Zusammensetzung zur Zinkphosphatierung, im Verfahrensschritt (ii) auf schmelztauchverzinkten Stahloberflächen (Z) das Aufwachsen einer Zinkphosphatschicht mit einem Schichtgewicht unterhalb von 4,5 g/m2, vorzugsweise unterhalb von 4,0 g/m2, besonders bevorzugt unterhalb von 3,5 g/m2 und ganz besonders bevorzugt von unterhalb von 3,0 g/m2 herbeizuführen (im Folgenden „Phosphatiergüte“ genannt), ist auf gereinigten und entfetteten (Z) Substraten zu überprüfen, die vor dem In-Kontakt- Bringen mit der sauren wässrigen Zusammensetzung des erfindungsgemäßen Verfahrens im Schritt (ii) und nach der Voraktivierung der Zinkoberflächen im Schritt (i) keinem weiteren nasschemischen Vorbehandlungsschritt und keinem Spülschritt unterzogen werden. Eine Reinigung und Entfettung der (Z) Substrate liegt vor, wenn die (Z) Oberfläche nach der Reinigung und Entfettung eine Kohlenstoff-Auflage von weniger als 0,10 g Kohlenstoff pro Quadratmeter der (Z) Oberfläche aufweist. Die Schichtauflage an Kohlenstoff kann mittels pyrolytischer Zersetzung bestimmt werden. Hierfür wird das (Z) Substrat in einer Sauerstoffatmosphäre auf 550°C Substrattemperatur (PMT) gebracht und die Menge des freigesetzten Kohlendioxids mittels Infrarot-Sensor quantitativ ais Menge an Kohlenstoff erfasst, beispielsweise mittels des Analysegerätes LECO® RC-412 Multiphase Carbon Determinator (Leco Corp.).
Zur Überprüfung der Phosphatiergüte der sauren wässrigen Zusammensetzung wird schmelztauchverzinkter Stahl (Z) also zunächst mit einem alkalischen Reiniger angesetzt als 2 Gew.-%ige Bonderite® C-AK 1565 A und 0,2 Gew.%ige Bonderite® C-AD 1270 in entionisiertem Wasser (K<1 pScrn-1) bei pH 11 ,0 und 55 °C für 5 Minuten im Tauchen gereinigt. Die derart gereinigten und entfetteten (Z) Substrate werden bei Raumtemperatur mit entionisiertem Wasser (K<1 pScm-1) gespült und sodann den Behandlungsstufen gemäß der Verfahrensschritte (i) und (ii) entsprechend der jeweils gewählten Verfahrensbedingungen zugeführt. Entsprechend der gewählten Verfahrensbedingungen bedeutet bei jeweils identischer Temperatur, Applikationsdauer und Badumwälzung und unter Anwendung derjenigen nasschemischen Behandlungsstufen, die für die erfindungsgemäß bevorzugt vorgegebene Phosphatiergüte gelten soll, d.h. die resultierenden Zielschichtgewichte auf schmelztauchverzinktem Stahl (Z) unterhalb von 4,5 g/m2, vorzugsweise unterhalb von 4,0 g/m2, besonders bevorzugt unterhalb von 3,5 g/m2 und ganz besonders bevorzugt von unterhalb von 3,0 g/m2 liegen sollen. Die Phosphatiergüte kann demnach im laufenden erfindungsgemäßen Verfahren dadurch bestimmt werden, dass mit den Bauteilen der Serie auch gereinigte und entfettete Bleche von schmelztauchverzinktem Stahl (Z) für die Verfahrensschritte (i) und (ii) eingeschleust werden, und im Anschluss das Schichtgewicht an Zinkphosphat auf den Blechen und damit die Phosphatiergüte der sauren wässrigen
Zusammensetzung zur Zinkphosphatierung im Verfahrensschritt (ii) bestimmt wird. Zu beachten ist, dass die zu phosphatierenden Außenflächen derartiger Probebleche im Verfahrensschritt (i) einen vollständigen Flüssigkeitsfilm enthaltend die wässrige Dispersion ausgebildet haben, ehe der Kontakt mit der sauren wässrigen Zusammensetzung im Verfahrensschritt (ii) erfolgt.
Vorzugsweise sind die gereinigten und entfetteten Bleche von schmelztauchverzinktem Stahl (Z) in ihrer Funktion als Probebleche für die Bestimmung der Phosphatiergüte starr mit dem Bauteil oder dem Fördergestell verbunden, um die Strömungsverhältnisse beim Transport des Bauteils samt Fördergestell durch das Phosphatierbad möglichst ebenso für das Probeblech zu reproduzieren. Die Probebleche sollten hierfür idealerweise derart mit dem Bauteil oder dem Fördergestell verbunden sein, dass der Transport eines Probebleches zusammen mit dem Bauteil und dem Fördergestell im Vergleich zu dem Transport des Bauteils und dem Fördergestell ohne ein solches Probeblech keinen in Betracht zu ziehenden Einfluss auf die Strömungsverhältnisse hat und dass die Strömungsverhältnisse in beiden Fällen im Wesentlichen identisch sind und somit im Wesentlichen mit den Strömungsverhältnissen zumindest eines Teilbereiches der Bauteile der Serie übereinstimmen. Dies kann beispielsweise dadurch erreicht werden, dass die Größe und/oder die Form des Probebleches an die Größe und die Form des Bauteils und/oder des Fördergestells angepasst werden, welches jeweils benachbart zu dem Probeblech angeordnet ist. Denkbar ist hierbei insbesondere bei einer Anordnung eines Probebleches an einem außenliegenden Flächenabschnitt des Bauteils oder des Fördergestells, das Probebauteil entsprechend kleiner zu dimensionieren, als besagten Flächenabschnitt, beispielsweise um einen Überstand des Probebauteils über den Flächenabschnitt zu vermeiden. Alternativ oder zusätzlich kann das Probebauteil einer Krümmung oder einer anderen Ebenenabweichung des Flächenabschnittes oder des Fördergestells folgen. Als besonders zweckmäßig hat es sich herausgestellt, eine im Vergleich zur Größe einer geeigneten Außenfläche des Bauteils ausreichend kleinen Blechabschnitt zu wählen, wobei eine Außenfläche dann besonders geeignet ist, wenn sie an einem Ort besonders geringer oder am Ort geringster Krümmung des Bauteils liegt und das Probeblech dann im Wesentlichen parallel entlang der Flächennormalen einer solchen Außenfläche beabstandet angebracht ist. Besonders sinnvoll und bevorzugt ist, wenn die Beabstandung des Probeblechs entlang einer Flächennormalen zu einer Oberfläche von Zink und/oder Eisen des Bauteils erfolgt, um auf möglichst einfache Art zu gewährleisten, dass im Verfahrensschritt (i) ein Flüssigkeitsfilm enthaltend die dort zum In-Kontakt-Bringen ausgegebene wässrige Dispersion aufgebracht wird, ohne dass dafür die Vorrichtung zur Ausgabe der wässrigen Dispersion im Verfahrensschritt (i) mit Aufwand angepasst werden muss.
Die Phosphatiergüte ergibt sich unmittelbar bei der Serienbehandlung solcher Bauteile, die als Oberflächen von Zink auch eine Oberfläche von schmelztauchverzinktem Stahl (Z) aufweisen. Derartige Bauteile sind in einer bevorzugten Ausführungsform des erfindungsgemäßen Verfahrens auch bevorzugt.
Bevorzugt gilt für die Phosphatiergüte zusätzlich, dass bei Verlängerung des In-Kontakt-Bringens um eine Minute das Schichtgewicht auf schmelztauchverzinkten Stahl (Z) um nicht mehr als 0,2 g/m2 zunimmt und damit die Schichtbildung unter den gewählten Bedingungen bereits im Bereich der Selbstlimitierung liegt, so dass die Eigenschaft der sauren wässrigen Zusammensetzung zur Zinkphosphatierung gewährleistet ist, im Schritt (ii) des erfindungsgemäßen Verfahrens kompakte, kristalline Zinkphosphatschichten zu erzeugen. Dementsprechend ist bevorzugt, dass im Verfahrensschritt zur Zinkphosphatierung eine solche Menge der wässrigen Dispersion enthaltend den partikulären Bestandteil (P) hinzugegeben wird, die unter den gewählten Bedingungen des Verfahrensschritts der Zinkphosphatierung im erfindungsgemäßen Verfahren ausreicht, die Eigenschaft der sauren wässrigen Zusammensetzung, auf einer schmelztauchverzinkten Stahloberfläche (Z) eine Zinkphosphatschicht mit einem Schichtgewicht von weniger als 4,5 g/m2, vorzugsweise weniger als 4,0 g/m2, besonders bevorzugt weniger als 3,5 g/m2 und ganz besonders bevorzugt von weniger als 3,0 g/m2 abzuscheiden, aufrecht zu erhalten, wobei das unter den gewählten Bedingungen des Verfahrensschritts (ii) der Zinkphosphatierung im erfindungsgemäßen Verfahren erzielte Schichtgewicht bei Verlängerung der Kontaktzeit mit der sauren, wässrigen Zusammensetzung um 60 Sekunden um nicht mehr als 0,2 g/m2 ansteigt.
Üblicherweise wird im erfindungsgemäß bevorzugten Verfahren die Phosphatiergüte festgestellt und überwacht, indem während der Serienbehandlung in regelmäßigen Abständen auch schmelztauchverzinkter Stahl (Z), der wie zuvor beschrieben gereinigt und entfettet wurde, den Verfahrensschritt der Zinkphosphatierung durchläuft und anschließend einer Schichtgewichtsbestimmung unterzogen wird. Wie bereits erwähnt ergibt sich die Phosphatiergüte unmittelbar bei der Serienbehandlung solcher Bauteile, die als Oberflächen von Zink auch zumindest eine Oberfläche von schmelztauchverzinktem Stahl (Z) aufweisen. Insoweit die Phosphatiergüte der sauren wässrigen Zusammensetzung durch Zudosierung der wässrigen Dispersion gewährleistet ist, werden auf den Bauteilen der Serie, die Oberflächen der Metalle Zink und/oder Eisen aufweisen, in üblichen Behandlungszeiten von 20 Sekunden bis 5 Minuten homogene, geschlossene und kompakt kristalline Zinkphosphatüberzüge abgeschieden.
Das Schichtgewicht an Zinkphosphat wird im Rahmen der vorliegenden Erfindung bestimmt durch Ablösen der Zinkphosphatschicht mit wässriger 5 Gew.-% CrOa als Beizlösung, die unmittelbar nach der Zinkphosphatierung und dem Spülen mit entionisiertem Wasser (K<1 pScm-1) bei 25 °C für 5 min mit einer definierten Fläche des phosphatierten Materials bzw. Bauteils in Kontakt gebracht wird und anschließender Bestimmung des Phosphorgehaltes in derselben Beizlösung mit ICP- OES. Das Schichtgewicht an Zinkphosphat ergibt sich aus der Multiplikation der flächenbezogenen Menge an Phosphor in Gramm pro Quadratmeter mit dem Faktor 6,23.
Die Zugabe der wässrigen Dispersion enthaltend den partikulären Bestandteil (P) zur sauren wässrigen Zusammensetzung zur Zinkphosphatierung erfolgt im erfindungsgemäßen Verfahren zum Zwecke der Aufrechterhaltung der Phosphatiergüte im Verfahrensschritt (ii). Die Zugabe kann für die Aufrechterhaltung der Phosphatiergüte im Prozess der Serienbehandlung durch kontinuierliche oder diskontinuierliche Zudosierung in den Systemtank der Zinkphosphatierung erfolgen. Die kontinuierliche Zudosierung ist dann bevorzugt, wenn die Vorbehandlung der Bauteile in Serie unmittelbar aufeinander folgt und die Abnahme der Phosphatiergüte pro Zeitintervall hinreichend genau bestimmt werden kann, so dass wiederum eine kontinuierliche Zudosierung einer Menge des Aktivierungsmittel zum Ausgleich des Verlustes an Performanz vorgenommen werden kann. Dieses Verfahren hat den Vorteil, dass die Phosphatiergüte nach dem Anfahren der Vorbehandlungslinie und der Bestimmung der Stoffströme für die Zudosierung der wässrigen Dispersion und anderer Aktivkomponenten nicht weiter kontrolliert werden muss, solange die Serienbehandlung hinsichtlich Taktung und Beschaffenheit der zu behandelnden Bauteile und die Behandlungsparameter im Verfahrensschritt (ii) der Zinkphosphatierung unverändert bleiben. Ist eine konstante Fahrweise in der Serienbehandlung jedoch anlagenbedingt nicht gewährleistet oder nicht erwünscht, so ist eine diskontinuierliche Zudosierung der wässrige Dispersion enthaltend den partikulären Bestandteil (P) vorteilhaft und ggf. sogar angezeigt. In diesem Fall wird die Phosphatiergüte der sauren wässrigen Zusammensetzung im Schritt (ii) vorzugsweise kontinuierlich oder in definierten Zeitabständen überwacht und dann eine vorgegebene Menge des Aktivierhilfsmittels hinzudosiert, wenn das Schichtgewicht auf schmelztauchverzinkten Stahl (Z) einen bestimmten Wert unterhalb von 4,5 g/m2, vorzugsweise unterhalb von 4,0 g/m2, besonders bevorzugt unterhalb von 3,5 g/m2 und ganz besonders bevorzugt unterhalb von 3,0 g/m2 nicht mehr erreicht. Die kontinuierliche oder quasikontinuierliche, in definierten Zeitabständen erfolgende Bestimmung der Phosphatiergüte kann dabei auch anhand von Proxy-Daten erfolgen, die mit dem tatsächlichen Zinkphosphatschichtgewicht korrelieren. So liefert die zerstörungsfreie Bestimmung der Schichtdicke beispielsweise im Wirbelstrom-Verfahren oder gar kontaktfreie optische Bestimmungsmethoden wie die Ellipsometrie oder die spektrale Reflektivitätsmessung geeignete Proxy-Daten für das Schichtgewicht an Zinkphosphat, die in einer Vorbehandlungslinie auf den Oberflächen von Zink der Bauteile zuverlässig gemessen und mit dem tatsächlichen Schichtgewicht auf schmelztauchverzinkten Stahl (Z) korreliert werden können. Ebenfalls kann die Krista llitgröße und damit die Bestimmung der Rauigkeit mittels optischer Profilometrie Proxy-Daten für das Schichtgewicht liefern, da ein höheres Schichtgewicht auf schmelztauchverzinkten Stahl (Z) mit einer geringen Anzahldichte an Kristalliten einhergeht, die jedoch verhältnismäßig größer sind, so dass die Rauigkeit mit dem Schichtgewicht zunimmt.
Es hat sich herausgestellt, dass die Phosphatiergüte in den meisten Fällen bereits dann ausreichend eingestellt ist, wenn die wässrige Dispersion enthaltend den partikulären Bestandteil (P) zur Aktivierung der Zusammensetzung der Zinkphosphatierung in einer solchen Menge kontinuierlich oder diskontinuierlich hinzudosiert wird, die geeignet ist, in der sauren wässrigen Zusammensetzung eine stationäre Menge von vorzugsweise mindestens 0,1 mg/kg, besonders bevorzugt mindestens 0,5 mg/kg, insbesondere bevorzugt mindestens 1 ,0 mg/kg an im wasserdispergierten, partikulären Bestandteil (D) enthaltenden Phosphaten jeweils berechnet als Menge Phosphat (PC ) und bezogen auf die saure wässrige Zusammensetzung während der Vorbehandlung der Bauteile in Serie aufrecht zu erhalten . Dies gilt insbesondere für das In- Kontakt-Bringen der Bauteile durch Eintauchen in den die saure wässrige Zusammensetzung enthaltenden Systemtank der Zinkphosphatierung.
In Zusammenspiel mit dem Verfahrensschritt (i), der eine Voraktivierung der Oberflächen von Zink und/oder Eisen bewirkt, kann die aktivierte Zinkphosphatierung im Schritt (ii) besonders ressourcenschonend durchgeführt und der Verbrauch an Aktivkomponenten ohne Verlust an Phosphatiergüte deutlich reduziert werden. Dies gilt für die hinzudosierten Anteil der wässrigen Dispersion enthaltend den partikulären Bestandteil (P) und aufgrund der erzielten exzellenten Phosphatiergüte auf den Oberflächen von Zink und/oder Eisen auch für den Verbrauch an Aktivkomponenten (A) - (C) der sauren wässrigen Zusammensetzung zur Zinkphosphatierung.
Hinsichtlich der sauren wässrigen Zusammensetzung zur Zinkphosphatierung ist es zwingend erforderlich für die Ausbildung homogener, geschlossener Zinkphosphatschichten, dass diese im Schritt (ii) des erfindungsgemäßen Verfahrens zumindest
(A) 5 - 50 g/kg an in Wasser gelösten Phosphaten berechnet als PO4,
(B) 0,3 - 3 g/kg an Zink-Ionen, und
(C) freies Fluorid enthält, sowie eine Freie Säure in Punkten von größer als Null aufweist.
Die Menge an Phosphat-Ionen umfasst in diesem Zusammenhang die Orthophosphorsäure sowie die in Wasser gelösten Anionen der Salze der Orthophosphorsäure berechnet als PO4.
Der Anteil der freien Säure in Punkten beträgt in der sauren wässrigen Zusammensetzung der Zinkphosphatierung im Schritt (ii) des erfindungsgemäßen Verfahrens vorzugsweise größer als 0,5, besonders bevorzugt größer als 0,8, ganz besonders bevorzugt größer als 1 ,0, jedoch vorzugsweise nicht mehr als 3,0, besonders bevorzugt nicht mehr als 2,0. Der Anteil der freien Säure in Punkten wird bestimmt, indem 10 ml Probevolumen der sauren, wässrigen Zusammensetzung auf 60 ml verdünnt und mit 0,1 N Natronlauge bis zu einem pH-Wert von 3,6 titriert werden. Der Verbrauch an ml Natronlauge gibt die Punktzahl freier Säure an.
Der bevorzugte pH-Wert der sauren, wässrigen Zusammensetzung liegt üblicherweise unterhalb von 3,6, besonders bevorzugt unterhalb von 3,4, ganz besonders bevorzugt unterhalb von 3,2, jedoch vorzugsweise oberhalb von 2,5, besonders bevorzugt oberhalb von 2,7. Der „pH-Wert“, wie im Rahmen der vorliegenden Erfindung verwendet, entspricht dem negativen dekadischen Logarithmus der Hydronium-Ionen Aktivität bei 20 °C und kann mittels pH-sensitiver Glaselektroden bestimmt werden.
Eine Menge an freiem Fluorid bzw. eine Quelle für freie Fluorid-Ionen ist essenziell für den Prozess der schichtbildenden Zinkphosphatierung. Insoweit Bauteile umfassend neben Oberflächen von Zink auch Oberflächen von Eisen oder Aluminium schichtbildend zinkphosphatiert werden sollen, wie es beispielsweise bei der Zinkphosphatierung von Automobilkarossen, die zumindest teilweise auch aus Aluminium gefertigt sind, erforderlich ist, ist es vorteilhaft, wenn die Menge an freiem Fluorid in der sauren wässrigen Zusammensetzung im Schritt (ii) mindestens 10 mg/kg, besonders bevorzugt mindestens 40 mg/kg beträgt. Die Konzentration an freiem Fluorid sollte keine Werte überschreiten, oberhalb derer die Phosphatüberzüge lose Anhaftungen aufweisen, die leicht abwischbar sind. Daher ist vorteilhaft und daher bevorzugt, wenn im Schritt (ii) des erfindungsgemäßen Verfahrens die Konzentration an freiem Fluorid in der sauren wässrigen Zusammensetzung der Zinkphosphatierung unterhalb von 300 mg/kg, besonders bevorzugt unterhalb von 250 mg/kg und insbesondere bevorzugt unterhalb von 200 mg/kg liegt.
Die Menge an freiem Fluorid ist nach Kalibrierung mit Fluorid-haltigen Pufferlösungen ohne pH- Pufferung mittels einer fluoridsensitiven Messelektrode potentiometrisch bei 20 °C in der jeweiligen sauren, wässrigen Zusammensetzung zu bestimmen. Geeignete Quellen für freie Fluorid-Ionen sind Flusssäure sowie deren wasserlöslichen Salze, wie Ammoniumbifluorid und Natriumfluorid, sowie komplexe Fluoride der Elemente Zr, Ti und/oder Si, insbesondere komplexe Fluoride des Elements Si. Vorzugsweise ist die Quelle für freies Fluorid in einer Phosphatierung gemäß der vorliegenden Erfindung daher ausgewählt aus Flusssäure sowie deren wasserlöslichen Salzen und/oder komplexen Fluoriden der Elemente Zr, Ti und/oder Si. Salze der Flusssäure sind dann wasserlöslich im Sinne der vorliegenden Erfindung, wenn ihre Löslichkeit in entionisiertem Wasser (K < I pScnr1) bei 60°C mindestens 1 g/L berechnet als F beträgt.
Zur Unterdrückung der sogenannten Stippenbildung auf den Oberflächen der metallischen Materialien, die aus Zink gefertigt sind, ist es bevorzugt, wenn in solchen erfindungsgemäßen Verfahren die Quelle für freies Fluorid im Schritt (ii) zumindest teilweise ausgewählt ist aus komplexen Fluoriden des Elements Si, insbesondere aus Hexafluorokieselsäure und ihren Salzen. Unter Stippenbildung versteht der Fachmann in der Phosphatierung das Phänomen der lokalen Abscheidung von amorphem, weißem Zinkphosphat in einer ansonsten kristallinen Phosphatschicht auf den behandelten Zinkoberflächen bzw. auf den behandelten verzinkten oder legierungsverzinkten Stahloberflächen.
Der sauren, wässrigen Zusammensetzung können im erfindungsgemäßen Verfahren zur Steigerung der Schichtbildungsrate die im Stand der Technik bekannten Beschleuniger hinzugesetzt werden. Diese sind vorzugsweise ausgewählt aus 2-Hydroxymethyl-2-nitro-1 ,3- propandiol, Nitroguanidin, N-Methylmorpholin-N-Oxid, Nitrit, Hydroxylamin und/oder Wasserstoffperoxid. Es zeigt sich, dass eine im Vergleich geringere Zudosierung an wässriger Dispersion enthaltend den wasserdispergierten, partikulären Bestandteil (P) zur Bereitstellung der sauren wässrigen Zusammensetzung notwendig ist bzw. eine geringere stationäre Menge des wasserdispergierten, partikulären Bestandteils (P) in der sauren, wässrigen Zusammensetzung zur Zinkphosphatierung im Schritt (ii) aufrechterhalten werden muss, wenn Nitroguanidin oder Hydroxylamin als Beschleuniger eingesetzt wird, so dass Nitroguanidin oder Hydroxylamin, insbesondere Nitroguanidin hinsichtlich eines besonders niedrigen Stoffeinsatzes zur Aufrechterhaltung der Phosphatiergüte, als Beschleuniger in der sauren wässrigen Zusammensetzung im Schritt (ii) des erfindungsgemäßen Verfahrens besonders bevorzugt sind.
Aus ökologischen Gesichtspunkten besonders bevorzugt ist eine Ausführungsform, bei der insgesamt weniger als 10 ppm an Nickel- und/oder Kobalt-Ionen in der sauren wässrigen Zusammensetzung zur Zinkphosphatierung im Schritt (ii) des erfindungsgemäßen Verfahrens enthalten sind.
Des Weiteren kann im erfindungsgemäßen Verfahren auch auf die in Verfahren der Zinkphosphatierung fachnotorisch bekannte Additivierung zurückgegriffen werden.
Bevorzugte Ausgestaltungen der im erfindungsgemäßen Schritt (ii) eingesetzten wässrigen Dispersion enthaltend den wasserdispergierten, partikulären Bestandteil (P) können der Beschreibung besonders geeigneter Aktivierhilfsmittel entnommen werden.
Geeignete Aktivierhilfsmittel
Für den dispergierten partikulären Bestandteil (P) der wässrigen Dispersion sowie die mindestens eine partikuläre anorganische Verbindung (P1) bzw. polymere organische Verbindung (P2) gelten die im Folgenden getroffenen Definitionen und bevorzugten Spezifikationen unabhängig davon, ob der dispergierte partikuläre Bestandteil (P) Bestandteil der wässrigen Dispersion zur Voraktivierung im Verfahrensschritt (i) oder Bestandteil der wässrigen Dispersion zur Bereitstellung der selbstaktivierenden, sauren wässrigen Zusammensetzung zur Zinkphosphatierung im Verfahrensschritt (ii) ist. Im Folgenden wird der Einfachheit halber anstelle der jeweiligen „wässrigen Dispersionen enthaltend einen dispergierten Bestandteil (P)“ lediglich Bezug genommen auf das „Aktivierhilfsmittel“. Die bevorzugten Aktivierhilfsmittel zeichnen sich dadurch das, dass sie eine hohe Stabilität gegenüber Agglomeration aufweisen, damit für die Ausbildung kristalliner Phosphatüberzüge besonders geeignet sind und insbesondere bei erfindungsgemäßem Gebrauch einen hohen Anteil an aktivierend wirkenden Phosphatpartikeln freisetzen oder für die Aktivierung der Oberflächen von Zink und/oder Eisen bereitstellen, so dass im erfindungsgemäßen Verfahren kompakte geschlossene, kristalline Überzüge mit verhältnismäßig niedrigem Schichtgewicht besonders zuverlässig erzielt werden können.
Aktivierhilfsmittel, die erfindungsgemäß eingesetzt werden, also sowohl zur Voraktivierung im Schritt (i) als auch zur Aufrechterhaltung der Phosphatiergüte bzw. zur Bereitstellung der sauren, wässrigen Zusammensetzung zur Zinkphosphatierung im Schritt (ii), sind also wässrige Dispersionen enthaltend einen partikulären Bestandteil (P) in Wasser dispergierter Form, der mindestens eine partikuläre anorganische Verbindung (P1), die aus Phosphaten polyvalenter Metall-Kationen zumindest teilweise ausgewählt aus Hopeit, Phosphophyllit, Scholzit und/oder Hureaulith zusammengesetzt ist, sowie mindestens eine polymere organische Verbindung (P2) umfasst.
Für die gute (Vor)Aktivierungsleistung ist die Verwendung polyvalenter Metall-Kationen in Form von Phosphaten verantwortlich, die daher im Aktivierhilfsmittel mit einem genügend hohen Anteil im dispergierten partikulären Bestandteil (P) enthalten sein sollten. Demgemäß ist der Anteil an Phosphaten enthalten in den partikulären anorganischen Verbindungen (P1) bezogen auf den dispergierten, anorganischen Bestandteils des Aktivierhilfsmittels vorzugsweise mindestens 25 Gew.-%, besonders bevorzugt mindestens 35 Gew.-%, insbesondere bevorzugt mindestens 40 Gew.-%, ganz besonders bevorzugt mindestens 45 Gew.-%.
Der dispergierte partikuläre Bestandteil (P) des Aktivierhilfsmittels - oder auch der wasserdispergierte, partikuläre Bestandteil (D) der sauren wässrigen Zusammensetzung im Schritt (ii) - ist derjenige Feststoffanteil, der nach Trocknung des Retentats einer Ultrafiltration eines definierten Teilvolumens des Aktivierhilfsmittels - oder der sauren, wässrigen Zusammensetzung - mit einer nominalen Ausschlussgrenze von 10 kD (NMWC, Nominal Molecular Weight Cut Off) verbleibt. Die Ultrafiltration wird unter Zuspeisung von entionisiertem Wasser (K < 1 pScm-1) solange durchgeführt, bis im Filtrat eine Leitfähigkeit unterhalb von 10 pScrn-1 gemessen wird. Der anorganische partikuläre Bestandteil des Aktivierhilfsmittel - bzw. der anorganische, wasserdispergierte, partikuläre Bestandteil der sauren wässrigen Zusammensetzung im Schritt (ii) - ist wiederum derjenige, der verbleibt, wenn der aus der Trocknung des Retentats der Ultrafiltration gewonnene partikuläre Bestandteil (P) bzw. (D) in einem Reaktionsofen unter Zuführung eines CO2-freien Sauerstoffstromes bei 900 °C ohne Beimischung von Katalysatoren oder anderen Zuschlagsstoffen solange pyrolysiert wird, bis ein Infrarot-Sensor im Auslass des Reaktionsofens ein mit dem CO2-freien Trägergas (Blindwert) identisches Signal liefert. Die im jeweiligen anorganischen partikulären Bestandteil enthaltenen Phosphate berechnet als PO4 werden nach Säureaufschluss desselben mit wässriger 10 Gew.-% HNO3 Lösung bei 25 °C für 15 min mittels Atomemissionsspektrometrie (ICP-OES) unmittelbar aus dem Säureaufschluss als Phosphorgehalt multipliziert mit dem Faktor 3,07 bestimmt.
Die Aktivkomponenten des Aktivierhilfsmittels sind wie bereits erwähnt vornehmlich aus Phosphaten zusammengesetzt, die wiederum zumindest teilweise ausgewählt aus Hopeit, Phosphophyllit, Scholzit und/oder Hureaulith, vorzugsweise zumindest teilweise ausgewählt aus Hopeit, Phosphophyllit und/oder Scholzit, besonders bevorzugt zumindest teilweise ausgewählt aus Hopeit und/oder Phosphophyllit und ganz besonders bevorzugt zumindest teilweise ausgewählt aus Hopeit sind. Die Erzielung der gewünschten Phosphatiergüte auf den Oberflächen von Zink und/oder Eisen beruht im erfindungsgemäßen Verfahren im Wesentlichen auf die im Aktivierungshilfsmittel enthaltenen Phosphate in partikulärer Form. Hopeite umfassen ohne Berücksichtigung von Kristallwasser stöchiometrisch Zns(PO4)2 sowie die Nickel- und Manganhaltigen Varianten Zn2Mn(PO4)3, Zn2Ni(PO4)3, wohingegen Phosphophyllit aus Zn2Fe(PC>4)3, Scholzit aus Zn2Ca(PC>4)3 und Hureaulith aus Mn3(PC>4)2 besteht. Die Existenz der kristallinen Phasen Hopeit, Phosphophyllit, Scholzit und/oder Hureaulith im Aktivierhilfsmittel kann nach Abtrennung des partikulären Bestandteils (P) mittels Ultrafiltration mit einer nominalen Ausschlussgrenze von 10 kD (NMWC, Nominal Molecular Weight Cut Off) wie oben beschrieben und Trocknung des Retentats bis zur Massenkonstanz bei 105°C mittels röntgend iffraktometrischer Methoden (XRD) nachgewiesen werden.
Aufgrund der Präferenz für die Anwesenheit von Phosphaten, die Zink-Ionen umfassen und eine bestimmte Kristallin ität aufweisen, ist es für die Bildung fest anhaftender kristalliner Zinkphosphatüberzüge bevorzugt, wenn im erfindungsgemäßen Verfahren im Aktivierhilfsmittel mindestens 20 Gew.-%, besonders bevorzugt mindestens 30 Gew.-%, insbesondere bevorzugt mindestens 40 Gew.-% an Zink im anorganischen partikulären Bestandteil bezogen auf den Phosphatanteil des anorganischen partikulären Bestanteils, berechnet als PO4, enthalten sind.
Das Aktivierhilfsmittel soll jedoch vorzugsweise zusätzlich keine Titanphosphate enthalten, da diese als solche zwar auch aktivierend wirken können, jedoch im Kontext der vorliegenden Erfindung die Phosphatiergüte nicht weiter positiv beeinflussen. In einer bevorzugten Ausführungsform des erfindungsgemäßen Verfahrens ist daher der Anteil an Titan im anorganischen partikulären Bestandteil des Aktivierhilfsmittels kleiner als 0,01 Gew.-%, besonders bevorzugt kleiner als 0,001 Gew.-% bezogen auf das Aktivierhilfsmittel. In einer besonders bevorzugten Ausführungsform enthält das Aktivierhilfsmittel insgesamt weniger als 10 mg/kg, besonders bevorzugt weniger als 1 mg/kg an Titan.
Einen großen Einfluss auf die Effektivität des Aktivierhilfsmittels übt die den partikulären Bestandteil (P) der jeweiligen Dispersion stabilisierende polymere organische Verbindung (P2) aus. Es zeigt sich, dass die Auswahl der polymeren organischen Verbindung entscheidend für das Ausmaß der Voraktivierung der Oberflächen von Zink und/oder Eisen im Verfahrensschritt (i) und der über die integrierten Aktivierung im Schritt (ii) letztlich erzielten Phosphatiergüte ist.
Im Rahmen der vorliegenden Erfindung ist eine organische Verbindung dann polymer, wenn ihre gewichtsmittlere Molmasse größer als 500 g/mol ist. Die Molmasse wird dabei über die mit Größenausschlußchromatographie mit konzentrationsabhängigem Brechungsindex-Detektor bei 30 °C experimentell festgestellte und gegen Polyethylenglykol-Standards kalibrierte Molmassenverteilungskurve einer Probe der jeweiligen Bezugsgröße bestimmt. Die Auswertung der Molmassenmittelwerte erfolgt rechnergestützt nach der Streifenmethode mit einer Kalibrierkurve der 3. Ordnung. Als Säulenmaterial eignet sich hydroxyliertes Polymethacrylat sowie als Eluent eine wässrige Lösung aus 0,2 mol/L Natriumchlorid, 0,02 mol/L Natriumhydroxid, 6,5 mmol/L Ammoniumhydroxyd. Ein besonders effizientes Aktivierhilfsmittel, dass in erfindungsgemäßen Verfahren bevorzugt eingesetzt wird, liegt vor, wenn die zur Dispergierung der partikulären anorganischen Verbindung (P1) eingesetzte polymere organische Verbindung (P2), zumindest zum Teil zusammengesetzt ist aus Styrol und/oder einem a-Olefin mit nicht mehr als 5 Kohlenstoffatomen, wobei die polymere organische Verbindung (P2) zusätzlich Einheiten von Maleinsäure, deren Anhydrid und/oder deren Imid und vorzugsweise zusätzlich Polyoxyalkylen-Einheiten, besonders bevorzugt Polyoxyalkylen- Einheiten in ihren Seitenketten aufweist.
Das a-Olefin ist dabei vorzugsweise ausgewählt aus Ethen, 1-Propen, 1-Buten, Isobutylen, 1- Penten, 2-Methyl-but-1-en und/oder 3-Methyl-but-1 -en und besonders bevorzugt ausgewählt aus Isobutylen. Dem Fachmann ist hierbei klar, dass die polymeren organischen Verbindungen (P2) diese Monomere als Struktureinheiten in ungesättigter Form untereinander oder mit anderen Struktureinheiten kovalent verknüpft enthalten.
Bevorzugte Aktivierhilfsmittel umfassen solche polymeren organischen Verbindungen (P2), die zumindest zum Teil aus Styrol zusammengesetzt sind.
Die zur kolloidalen Stabilisierung des partikulären Bestandteils (P) des Aktivierhilfsmittels eingesetzten polymeren organischen Verbindungen (P2) weisen bevorzugt Polyoxyalkylen- Einheiten auf, die wiederum vorzugsweise aufgebaut sind aus 1 ,2-Ethandiol und/oder 1 ,2- Propandiol, besonders bevorzugt sowohl aus 1 ,2-Ethandiol als auch aus 1 ,2-Propandiol, wobei der Anteil von 1 ,2-Propandiolen an der Gesamtheit der Polyoxyalkylen-Einheiten vorzugsweise mindestens 15 Gew.-% beträgt, jedoch besonders bevorzugt 40 Gew.-% bezogen auf die Gesamtheit der Polyoxyalkylen-Einheiten nicht übersteigt. Weiterhin sind die Polyoxyalkylen- Einheiten vorzugsweise in den Seitenketten der polymeren organischen Verbindungen (P2) enthalten. Ein Anteil der Polyoxyalkylen-Einheiten an der Gesamtheit der polymeren organischen Verbindungen (P2) von vorzugsweise mindestens 40 Gew.-%, besonders bevorzugt von mindestens 50 Gew.-%, jedoch von vorzugsweise nicht mehr als 70 Gew.-% ist vorteilhaft für deren Dispergiervermögen.
Für die Verankerung der polymeren organischen Verbindung (P2) mit dem anorganischen partikulären Bestandteil (P1) des Aktivierhilfsmittels, der zumindest teilweise von polyvalenter Metall-Kationen in Form von Phosphaten ausgewählt aus Hopeit, Phosphophyllit, Scholzit und/oder Hurealith gebildet wird, und eine erhöhte Stabilität und Fähigkeit des partikulären Bestandteils (P) zur Aktivierung der Oberflächen von Zink und/oder Eisen besitzen die organischen polymeren Verbindungen (P2) zusätzlich auch Imidazol-Einheiten, besonders bevorzugt in den Seitenketten der polymeren Verbindungen (P2).
In einer bevorzugten Ausführungsform beträgt die Aminzahl der organischen polymeren Verbindungen (P2) mindestens 25 mg KOH/g, besonders bevorzugt von mindestens 40 mg KOH/g, jedoch vorzugsweise von weniger als 125 mg KOH/g, besonders bevorzugt von weniger als 80 mg KOH/g, so dass in einer bevorzugten Ausführungsform auch die Gesamtheit der polymeren organischen Verbindungen im partikulären Bestandteil (P) des Aktivierhilfsmittels diese bevorzugten Aminzahlen aufweist. Die Aminzahl wird jeweils bestimmt anhand einer Einwaage von in etwa 1 g der jeweiligen Bezugsgröße - organische polymere Verbindungen (P2) oder Gesamtheit der polymeren organischen Verbindungen im partikulären Bestandteil (P) in 100 ml Ethanol, wobei mit 0,1 N HCI-Maßlösung gegen den Indikator Bromphenol-Blau bis zum Farbumschlag nach gelb bei einer Temperatur der ethanolischen Lösung von 20 °C titriert wird. Die verbrauchte Menge Maßlösung HCl in Millilitern multipliziert mit dem Faktor 5,61 dividiert durch die exakte Masse der Einwaage in Gramm entspricht der Aminzahl in Milligramm KOH pro Gramm der jeweiligen Bezugsgröße.
Auch hat es sich als vorteilhaft herausgestellt, wenn die polymeren organischen Verbindungen (P2), vorzugsweise auch die Gesamtheit der polymeren organischen Verbindungen im partikulären Bestandteil (P), eine Säurezahl nach DGF C-V 2 (06) (Stand April 2018) von mindestens 25 mg KOH/g aufweisen, jedoch vorzugsweise von weniger als 100 mg KOH/g, besonders bevorzugt von weniger als 70 mg KOH/g, um eine ausreichende Anzahl an Polyoxyalkylen-Einheiten zu gewährleisten. Weiterhin ist bevorzugt, wenn die polymeren organischen Verbindungen (P2), vorzugsweise auch die Gesamtheit der polymeren organischen Verbindungen im partikulären Bestandteil (P), eine Hydroxylzahl von weniger als 15 mg KOH/g, besonders bevorzugt von weniger als 12 mg KOH/g, insbesondere bevorzugt von weniger als 10 mg KOH/g aufweisen, jeweils bestimmt nach Methode A der 01/2008:20503 aus European Pharmacopoeia 9.0.
Geeignete kommerziell erhältliche Vertreter polymerer organischer Verbindungen (P2) sind beispielsweise Dispex® CX 4320 (BASF SE) ein Maleinsäure-Isobutylen-Copolymer mit Polypropylenglykol modifiziert, Tego® Dispers 752 W (Evonik Industries AG) ein Maleinsäure- Styrol-Copolymer mit Polyethylenglykol modifiziert oder Edaplan® 490 (Münzing Chemie GmbH) ein Maleinsäure-Styrol-Copolymer mit EO/PO- und Imidazol-Einheiten modifiziert.
Für eine stabile Dispergierung der anorganischen partikulären Bestandteile im Aktivierhilfsmittel ist es ausreichend, wenn der Anteil der polymeren organischen Verbindungen (P2), vorzugsweise die Gesamtheit der polymeren organischen Verbindungen im partikulären Bestandteil (P), bezogen auf den partikulären Bestandteil (P) mindestens 3 Gew.-%, besonders bevorzugt mindestens 6 Gew.- % beträgt, jedoch vorzugsweise 15 Gew.-% nicht übersteigt.
Das Aktivierhilfsmittel enthält vorzugsweise nicht mehr 40 Gew.-% an partikulären Bestandteil (P) bezogen auf das Mittel, da anderenfalls die Stabilität der Dispersion und die verfahrenstechnische Handhabbarkeit im Verfahrensschritten (i) zur Voraktivierung durch Benetzen mittels Sprühvorrichtungen und im Verfahrensschritt (ii) zur Zudosierung des Mittels zur sauren, wässrigen Zusammensetzung der Zinkphosphatierung mittels Dosierpumpen nicht mehr gewährleistet oder zumindest aufwändig ist. Erfindungsgemäß hat sich für die Zudosierung zur sauren wässrigen Zusammensetzung im Verfahrensschritt (ii) gezeigt, dass sowohl eine gute Bevorratung als auch Applizierbarkeit gegeben ist, wenn Aktivierhilfsmittel eingesetzt werden, die vorzugsweise mindestens 5 Gew.-%, jedoch besonders bevorzugt nicht mehr als 30 Gew.-% an partikulären Bestandteil (P) bezogen auf das Mittel enthalten. Das Aktivierhilfsmittel des Verfahrensschrittes (i), das als wässrige Dispersion zur Benetzung der Oberflächen von Zink und/oder Eisen verwendet wird, ist hingegen für die Benetzung durch Benebelung vorzugsweise geringer zu konzentrieren und enthält vorzugsweise nicht mehr als 5 Gew.-% an partikulären Bestandteil (P) bezogen auf das Mittel, jedoch für eine gute Aktivierung vorzugsweise mindestens 0,005 Gew.-% des partikulären Bestandteils (P) bezogen auf das Mittel.
In konzentrierten wässrigen Dispersionen, also solchen Aktivierhilfsmitteln mit einen Anteil von mindestens 5 Gew.-% an partikulären Bestandteil (P) bezogen auf das Mittel, kann das Mittel zusätzlich über seinen D50-Wert von mehr als 10 pm charakterisiert werden, der entsprechend bevorzugt ist. Für eine gute Applizierbarkeit, insbesondere im Verfahrensschritt (i), ist jedoch bevorzugt, wenn die wässrige Dispersion der partikulären Bestandteile (P) einen D90-Wert von weniger als 150 pm, vorzugsweise weniger als 100 pm, insbesondere von weniger als 80 pm aufweist. Der D50-Wert bzw. der D90-Wert bezeichnet im Rahmen der vorliegenden Erfindung den Teilchendurchmesser den 50 Vol.-% bzw. 90 Vol.-% der in der wässrigen Dispersion enthaltenden partikulären Bestandteile nicht überschreiten. Der D50-Wert bzw. D90-Wert kann gemäß ISO 13320:2009 mittels Streulichtanalyse nach der Mie-Theorie aus volumengewichteten kumulativen Partikelgrößenverteilungen unmittelbar nach Verdünnung des Aktivierhilfsmittels auf einen dispergierten partikulären Bestandteil von 0,05 Gew.-% mit einer entsprechenden Menge an entionisiertem Wasser (K < 1 pScm-1) bei 20 °C bestimmt werden, wobei sphärische Partikel und ein Brechungsindex der streuenden Partikel von nD = 1 ,52 - i 0, 1 zugrunde gelegt werden. Die Verdünnung wird derart vorgenommen, dass eine entsprechende Menge des Aktivierhilfsmittels zu einem Volumen von 200 ml entionisiertem Wasser in das Probengefäß des Partikelgrößenanalysators LA-950 V2 des Herstellers Horiba Ltd. hinzugegeben und dort mechanisch in die Messkammer umgewälzt wird (Einstellung der Umwälzpumpe am LA-950 V2: Stufe 5 =1167 rpm für einen Volumenstrom von 3,3 Litern/Minute). Die Messung der Partikelgrößenverteilung erfolgt innerhalb von 120 Sekunden nach der Zugabe des Aktivierhilfsmittels in das Verdünnungsvolumen.
Die Anwesenheit eines Verdickers kann vorteilhaft zur Verhinderung der irreversiblen Agglomeration von Primärpartikeln des partikulären Bestandteils (P) sein, insbesondere dann, wenn das Aktivierhilfsmittel wie zuvor beschrieben zumindest 5 Gew.-% an partikulären Bestandteil (P) bezogen auf das Mittel enthält. Vorzugsweise enthält das Aktivierhilfsmittel demnach einen Verdicker, wiederum vorzugsweise in einer Menge, die dem Aktivierhilfsmittel im Scherratenbereich von 0,001 bis 0,25 reziproken Sekunden eine maximale dynamische Viskosität bei einer Temperatur von 25 °C von mindestens 1000 Pa s, jedoch vorzugsweise unterhalb von 5000 Pa s, verleiht und vorzugsweise dazu führt, dass bei Scherraten oberhalb derjenigen, die bei der maximalen dynamischen Viskosität vorliegt, bei 25 °C scherverdünnendes Verhalten, also eine Abnahme der Viskosität mit steigender Scherrate, resultiert, so dass das Aktivierhilfsmittel insgesamt ein thixotropes Fließverhalten aufweist. Die Viskosität über den angegebenen Scherratenbereich kann dabei mittels Platte/Kegel- Viskosimeter mit einem Kegeldurchmesser von 35 mm und einer Spaltbreite von 0,047 mm bestimmt werden.
Ein Verdicker im Sinne der vorliegenden Erfindung ist eine polymere chemische Verbindung oder eine definierte Mischung chemischer Verbindungen, die als 0,5 Gew.-%iger Bestandteil in entionisiertem Wasser (K < 1 pScm-1) bei einer Temperatur von 25 °C eine Brookfield-Viskosität von mindestens 100 mPa s bei einer Scherung von 60 rpm (= rounds per minute) unter Verwendung einer Spindel der Größe 2 aufweist. Bei der Bestimmung dieser Verdickereigenschaft ist die Mischung mit Wasser derart anzusetzen, dass die entsprechende Menge der polymeren chemischen Verbindung unter Rührung bei 25 °C in die Wasserphase gegeben und die homogenisierte Mischung anschließend im Ultraschallbad von Luftblasen befreit und während 24 Stunden ruhend stehen gelassen wird. Der Messwert der Viskosität wird dann nach Aufbringen einer Scherung von 60 rpm durch die Spindel Nummer 2 unmittelbar innerhalb von 5 Sekunden abgelesen.
Vorzugsweise enthält das Aktivierhilfsmittel insgesamt mindestens 0,5 Gew.-%, jedoch vorzugsweise nicht mehr als 4 Gew.-%, besonders bevorzugt nicht mehr als 3 Gew.-% eines oder mehrerer Verdicker, wobei weiterhin bevorzugt der Gesamtanteil an polymeren organischen Verbindungen im nicht-partikulären Bestandteil des Aktivierhilfsmittels 4 Gew.-% (bezogen auf das Mittel) nicht überschreitet. Der nicht-partikuläre Bestandteil ist der Feststoffanteil der jeweiligen wässrigen Dispersion bzw. des Aktivierhilfsmittels im Permeat der bereits beschriebenen Ultrafiltration nach dessen Trocknung bis zur Massenkonstanz bei 105°C - also der Feststoffanteil nach Abtrennung des partikulären Bestandteils mittels Ultrafiltration.
Bestimmte polymere Verbindungsklassen sind besonders geeignete Verdicker und zudem kommerziell gut zugänglich. So ist der Verdicker vorzugsweise ausgewählt aus polymeren organischen Verbindungen, die wiederum vorzugsweise ausgewählt sind aus Polysacchariden, Cellulosederivaten, Aminoplasten, Polyvinylalkoholen, Polyvinylpyrrolidonen, Polyurethanen und/oder Harnstoffurethanharzen, und besonders bevorzugt aus Harnstoffurethanharzen, insbesondere solchen Harnstoffurethanharzen, die eine Mischung polymerer Verbindungen darstellen, die aus der Reaktion eines mehrwertigen Isocyanats mit einem Polyol und einem Mono- und/oder Diamin hervorgehen. In einer bevorzugten Ausführungsform geht das Harnstoffurethanharz aus einem mehrwertigen Isocyanat, vorzugsweise ausgewählt aus 1 ,4- Tetramethylendiisocyanat, 1 ,6-Hexamethylen-diisocyanat, 2,2(4),4-Trimethyl-1 ,6- Hexamethylendiisocyanat, 1 ,10-Decamethylen-diisocyanat, 1 ,4,-Cyclohexylendiisocyanat, p- Phenylendiisocyanat, m-Phenylendiisocyanat, 2,6-Toluendiisocyanat, 2,4-Toluendiisocyanat und deren Mischungen, p- und m-Xylylendiisocyanat, und 4-4',-Diisocyanatodicyclohexylmethan, besonders bevorzugt ausgewählt aus 2,4-Toluoldiisocyanat und/oder m-Xylylendiisocyanat, hervor. In einer besonders bevorzugten Ausführungsform geht das Harnstoffurethanharz aus einem Polyol ausgewählt aus Polyoxyalkylendiolen, insbesondere bevorzugt aus Polyoxyethylenglykolen, hervor, die wiederum vorzugsweise zusammengesetzt sind aus mindestens 6, besonders bevorzugt mindestens 8, insbesondere bevorzugt mindestens 10, jedoch vorzugsweise weniger als 26, besonders bevorzugt weniger als 23 Oxyalkylen-Einheiten.
Erfindungsgemäß besonders geeignete und daher bevorzugte Harnstoffurethanharze sind erhältlich durch eine erste Umsetzung eines Diisocyanates, beispielsweise Toluol-2,4-diisocyanat, mit einem Polyol, beispielsweise einem Polyethylenglykol, unter Bildung NCO-terminierter Urethanpräpolymere, wonach mit einem primären Monoamin und/oder mit einem primären Diamin, beispielsweise m-Xylylendiamin, weiter umgesetzt wird. Harnstoffurethanharze, die weder freie noch blockierte Isocyanat-Gruppen aufweisen sind dabei in besonderem Maße bevorzugt. Derartige Harnstoffurethan harze fördern als Bestandteil des Aktivierhilfsmittels die Bildung loser Agglomerate von Primärpartikeln, die gegen weitergehende Agglomeration geschützt sind und bei Verdünnung, bspw. während des In-Kontakt-Bringens im Schritt (i), oder hinzudosiert zur sauren, wässrigen Zusammensetzung im Schritt (ii) in Primärpartikel dissoziieren. Um dieses Eigenschaftsprofil weiter zu fördern, werden als Verdicker vorzugsweise Harnstoffurethanharze eingesetzt, die weder freie oder blockierte Isocyanat-Gruppen noch terminale Amin-Gruppen aufweisen. In einer bevorzugten Ausführungsform weist der Verdicker, der ein Harnstoffurethanharz darstellt, daher eine Aminzahl von weniger als 8 mg KOH/g, besonders bevorzugt von weniger als 5 mg KOH/g, insbesondere bevorzugt von weniger als 2 mg KOH/g auf, jeweils bestimmt nach der Methode wie zuvor für die organische polymere Verbindung (P2) beschrieben. Da der Verdicker im Wesentlichen in der wässrigen Phase des Aktivierhilfsmittels gelöst vorliegt und damit dem nicht-partikulären Bestandteil zugeordnet werden kann, während die Komponente (P2) im Wesentlichen im partikulären Bestandteil (P) gebunden ist, ist dementsprechend ein Aktivierhilfsmittel bevorzugt, bei dem die Gesamtheit der polymeren organischen Verbindungen im nicht-partikulären Bestandteil vorzugsweise eine Aminzahl von weniger als 16 mg KOH/g, besonders bevorzugt von weniger als 10 mg KOH/g, insbesondere bevorzugt von weniger als 4 mg KOH/g aufweist. Weiterhin ist bevorzugt, dass das Harnstoffurethanharz eine Hydroxylzahl im Bereich von 10 bis 100 mg KOH/g, besonders bevorzugt im Bereich von 20 bis 60 mg KOH/g, bestimmt nach Methode A der 01/2008:20503 aus European Pharmacopoeia 9.0. aufweist. Hinsichtlich des Molekulargewichts ist eine gewichtsmittlere Molmasse des Harnstoffurethanharzes im Bereich von 1000 bis 10000 g/mol, vorzugsweise im Bereich von 2000 bis 6000 g/mol, erfindungsgemäß vorteilhaft und daher bevorzugt, jeweils experimentell bestimmt wie zuvor im Zusammenhang mit der erfindungsgemäßen Definition einer polymeren organischen Verbindung beschrieben. Das Aktivierhilfsmittel ist eine wässrige Dispersion, die vorzugsweise einen pH-Wert im Bereich von 6,0 - 9,0 aufweist und besonders bevorzugt keine pH-regulierenden, wasserlöslichen Verbindungen mit einem pKs-Wert weniger als 6 oder pKß-Wert von weniger als 5 enthält.
Das Aktivierhilfsmittel kann zudem weitere Hilfsstoffe, beispielsweise ausgewählt aus Konservierungsmitteln, Benetzungsmitteln und Entschäumern, enthalten, die in der für die jeweilige Funktion notwendigen Menge enthalten sind. Vorzugsweise ist der Anteil an Hilfsstoffen, besonders bevorzugt an anderen Verbindungen im nicht-partikulären Bestandteil, die keine Verdicker darstellen, geringer als 1 Gew.-%.
Das Aktivierhilfsmittel ist vorzugsweise erhältlich durch a) Bereitstellen einer Pigmentpaste durch Verreiben von 10 Massenteilen einer anorganischen partikulären Verbindung (P1) mit 0,5 bis 2 Massenteilen der polymeren organischen Verbindung (P2) in Gegenwart von 4 bis 7 Massenteilen Wasser und Vermahlen bis zum Erreichen eines D50-Wert von weniger als 1 pm bestimmt mittels dynamischer Lichtstreuung nach Verdünnung mit Wasser um den Faktor 1000, bspw. mittels Zetasizer® Nano ZS, Fa. Malvern Panalytical GmbH; b) Verdünnen der Pigmentpaste mit einer solchen Menge an Wasser, vorzugsweise entionisiertem Wasser (K<1 pScrrr1) oder Brauchwasser, und eines Verdickers, dass ein dispergierter partikulärer Bestandteil (P) von mindestens 5 Gew.-% und eine maximale dynamische Viskosität von mindestens 1000 Pa s bei einer Temperatur von 25 °C im Scherratenbereich von 0,001 bis 0,25 reziproken Sekunden eingestellt ist, wobei bevorzugte Ausführungsformen des Aktivierhilfsmittels durch Auswahl entsprechender Komponenten (P1), (P2) und des Verdickers in der jeweils ggf. vorgesehenen bzw. erforderlichen Menge auf analoge Weise erhalten werden.
Im Rahmen der vorliegenden Erfindung ist bevorzugt, insbesondere aus Gründen der Verfahrensökonomie, wenn die Aktivierhilfsmittel in den Verfahrensschritten (i) und (ii) jeweils auf identischen wasserdispergierten, partikulären Bestandteilen (P) beruhen. Die wasserdispergierten, partikulären Bestandteils (P) gelten bereits dann als identisch, wenn die Bestandteile (P1) und (P2) sich in ihrer chemischen Konstitution nicht voneinander unterscheiden, also in den wasserdispergierten, partikulären Bestandteilen (P) der jeweiligen wässrigen Dispersionen das stöchiometrisch gleiche Phosphat des gleichen polyvalenten Kations und bezüglich der polymeren organischen Verbindungen die gleichen konstitutionellen Repetiereinheiten vorliegen. Ausführungsbeispiele:
Im Folgenden soll gezeigt werden, dass eine Benetzung von metallischen Substraten mit einem Aktivierhilfsmittel vor einer aktivierend eingestellten Zinkphosphatierung eine Reduzierung der Schichtgewichte und gleichzeitig eine Einsparung an Aktivierhilfsmittel, welches zur Einstellung eines aktivierend wirkenden Zinkphosphatierbades benötigt wird, möglich ist.
Zu diesem Zweck wurden Prüfbleche (105x190 mm, Gardobond®, Fa. Chemetall) von kaltgewalztem Stahl (CRS), schmelztauchverzinktem Stahl (HDG) und Aluminium (Legierung AA6014) jeweils zunächst mit einem Aktivierhilfsmittel benetzt und unmittelbar darauffolgend zinkphosphatiert.
Für die in Tabelle 1 aufgeführten und durchlaufenen Verfahrensabfolgen wurden folgende Behandlungsstufen (1)-(6) bereitgestellt:
(1) Spritzentfettung bei 1 ,0 bar für 60 Sekunden bei einer Temperatur des Spritzmediums von 54°C, wobei das Spritzmedium mit einen pH-Wert von 11 ,2 zusammengesetzt war aus
30 g/kg Bonderite® C-AK 1574 A
3 g/kg Bonderite® C-AD 1270
1 g/kg Bonderite® M-AD 100 jeweils Produkte der Fa. Henkel AG & Co. KGaA einer Menge an NaHCOs zur pH-Wert-Einstellung

(2) Tauchentfettung für 180 Sekunden bei einer Temperatur des Tauchmediums von 55 °C, wobei das Tauchmedium mit einem pH-Wert von 11 ,2 identisch zusammengesetzt war wie das Medium der Spritzentfettung (1)
(3) Spüle mit entionisierten Wasser (K < 1 pScm-1) bei einer Temperatur des Spülmediums von etwa 20 °C für etwa 60 Sekunden
(4) Benetzungsaktivierung durch Annebeln der Prüfbleche bei etwa 20°C mit einem Aktivierhilfsmittel mit einem pH-Wert von 10,0 und zusammengesetzt aus
0,3 g/kg (a), 0,5 g/kg (b) oder 3,0 g/kg (c) Bonderite® M-AC AC 3000 (Fa. Henkel AG & Co KGaA) einer Menge an 10 Gew.-%iger NaOH-Lösung zur pH-Wert-Einstellung Rest: entionisiertes Wasser (K < I pScnr1)
Anorganischer partikulärer Bestandteil (P1): Hopeit (Zns(PO4)2)

Das Annebeln wurde mit einer Sprühflasche (Fa. Würth; Art.-Nr. 0891 502 002; 500 ml) vorgenommen, wobei mit drei Sprühstößen je Blechseite eine vollständige Benetzung der Oberfläche hergestellt werden konnte. Die derart benetzten Bleche wurde nach einer Einwirkzeit von in etwa 5 Sekunden in das Zinkphosphatierbad der Stufe (5) getaucht.
(5) Aktivierte Trikation-Zinkphosphatierung durch Tauchen in das Phosphatierbad bei 51 °C für 180 Sekunden, wobei das Phosphatierbad eine freie Säure von 1 ,1 Punkten, eine Gesamtsäure von 26,5 Punkten und 170 mg/kg freies Fluorid aufwies und wie folgt zusammengesetzt war:

(6) Spüle mit entionisierten Wasser (K < 1 pScm-1) bei einer Temperatur des Spülmediums von etwa 20 °C für etwa 60 Sekunden
(7) Trocknen des Bleches durch Abblasen mit Druckluft
In der Tabelle 1 sind die gemäß den dort aufgeführten Verfahrensabfolgen jeweils erzielten Schichtgewichte aufgelistet. Es zeigt sich, dass eine Voraktivierung der Oberflächen von Zink zu einer deutlichen Schichtgewichtsreduktion in der aktivierenden Zinkphosphatierung führt (V1 vs. E1), die bereits bei der Benebelung mit der niedrig konzentrierten wässrigen Dispersion zur Aktivierungsbenetzung eintritt. Bei um den Faktor 10 erhöhter Konzentration tritt auf den Oberflächen von Zink eine weitergehende Schichtgewichtsreduktion auf in etwa 2 g/m2 ein, wobei weiterhin eine geschlossene, homogene Phosphatschicht erzielt wird (E1 vs. E2). Auch auf den Oberflächen von Stahl wird dann mit der Voraktivierung durch Benebelung das Schichtgewicht, das ohnehin bereits ohne Voraktivierung deutlich unter 3 g/m2 (CRS: V1) liegt, nochmals deutlich reduziert und sogar auf Werte unterhalb von 2 g/m2 gebracht (CRS: E1 vs. E2), ohne dass Phosphatiergüte in der Schichtausbildung verloren geht. Der Schichtbildungsprozess auf den Oberflächen von Aluminium zeigt sich in nur im geringen Maße abhängig von der jeweiligen Verfahrensfolge und liegt mit oder ohne Voraktivierung im Bereich von 2 g/m2. Insgesamt ist es mit dem erfindungsgemäßen Verfahren möglich, die bei einer aktivierten Zinkphosphatierung auf den unterschiedlichen Substraten immer noch unterschiedlich ausgeprägten Schichtgewichtsauflagen zu nivellieren. So genügt es bei Bauteilen, die aus den Materialien Zink, Eisen und auch Aluminium gefertigt sind, lediglich die Oberflächen von Zink oder Zink und Eisen mit einem Aktivierhilfsmittel zu benetzen, um nach einer aktivierten Zinkphosphatierung auf allen Substraten geschlossene, homogene und kristalline Zinkphosphatüberzüge mit einem Schichtgewicht im Bereich von 2 g/m2 zu erhalten. Das zweistufige Verfahren ist auch hinsichtlich des Einsatzes an Aktivierhilfsmittel sehr effektiv und lässt sich wie Verfahrensfolge nach Typ E3 zeigt auch dahingehend optimieren, dass im Vergleich zu einer nur aktivierten Zinkphosphatierung insgesamt weniger Aktivierhilfsmittel eingesetzt werden muss. So kann bei der Verfahrensfolge nach Typ E3 die Menge des Aktivierhilfsmittels im Zinkphosphatbad auf ein Fünftel der Menge gemäß der Verfahrensfolge V1 abgesenkt werden, und dennoch werden auf HDG weiterhin deutlich geringere Schichtgewichte erzielt. Dabei ist nur die Voraktivierung der Oberflächen von Zink erforderlich und es muss somit nur ein Bruchteil des Aktivierhilfsmittels eingesetzt werden, der anderenfalls im Zinkphosphatbad bei einer Verfahrensabfolge nach Typ V1 zur Aufrechterhaltung der Phosphatiergüte hinzudosiert werden müsste. Zu bedenken ist auch, dass ein Teil des Aktivierhilfsmittels, der auf den voraktivierten Oberflächen von Zink verbleibt, direkt mit den Bauteilen ins Zinkphosphatbad gelangt und dort zur Aufrechterhaltung der Phosphatiergüte beiträgt, so dass insgesamt über das erfindungsgemäße Verfahren eine sehr ressourcenschonende Prozessführung bei der Zinkphosphatierung zugänglich gemacht ist.

Claims

Ansprüche:
1 . Verfahren zur korrosionsschützenden Vorbehandlung einer Vielzahl von Bauteilen in Serie, bei dem jedes Bauteil der Serie zumindest teilweise Oberflächen von Zink und/oder Eisen aufweist und zunächst einen Verfahrensschritt (i) zur Aktivierung der Oberflächen von Zink- und/oder Eisen und unmittelbar nachfolgend einen Verfahrensschritt (ii) zur Zinkphosphatierung durchläuft, wobei im Verfahrensschritt (i) zumindest die Oberflächen von Zink und/oder Eisen eines jeden Bauteils der Serie mit einer wässrigen Dispersion enthaltend einen wasserdispergierten, partikulären Bestandteil (P), der mindestens eine partikuläre anorganische Verbindung (P1), die aus Phosphaten polyvalenter Metall-Kationen zumindest teilweise ausgewählt aus Hopeit, Phosphophyllit, Scholzit und/oder Hureaulith zusammengesetzt ist, sowie mindestens eine polymere organische Verbindung (P2) umfasst, in Kontakt gebracht werden, wobei das In-Kontakt-Bringen durch Ausgabe der wässrigen Dispersion aus einem Vorrat derart erfolgt, dass pro Quadratmeter der Oberfläche eines jeden Bauteils der Serie, vorzugsweise pro Quadratmeter der in Kontakt zu bringenden Oberflächen von Zink und/oder Eisen eines jeden Bauteils der Serie, nicht mehr als
1 ,00 Liter der wässrigen Dispersion ausgegeben wird, und wobei im Verfahrensschritt (ii) zumindest die Oberflächen von Zink und/oder Eisen eines jeden Bauteils der Serie mit einer sauren, wässrigen Zusammensetzung in Kontakt gebracht werden, die eine Freie Säure in Punkten von größer als Null aufweist, und
(A) 5 - 50 g/kg an in Wasser gelösten Phosphaten berechnet als PO4,
(B) 0,3 - 3 g/kg an Zink-Ionen,
(C) freies Fluorid, und
(D) einen wasserdispergierten, partikulären Bestandteil umfassend Phosphate polyvalenter Metall-Kationen enthält, wobei die Phosphate zumindest teilweise ausgewählt sind aus Hopeit, Phosphophyllit, Scholzit und/oder Hureaulith, wobei die saure, wässrige Zusammensetzung erhältlich ist durch Zugabe einer Menge einer wässrigen Dispersion zu einer sauren, wässrigen Zusammensetzung enthaltend die Komponenten (A) - (C), wobei die wässrige Dispersion einen wasserdispergierten, partikulären Bestandteil (P) enthält, der mindestens eine partikuläre anorganische Verbindung (P1), die aus Phosphaten polyvalenter Metall-Kationen zumindest teilweise ausgewählt aus Hopeit, Phosphophyllit, Scholzit und/oder Hureaulith zusammengesetzt ist, sowie mindestens eine polymere organische Verbindung (P2) umfasst.
2. Verfahren nach einem oder beiden der vorherigen Ansprüche, dadurch gekennzeichnet, dass das In-Kontakt-Bringen zumindest der Oberflächen von Zink und/oder Eisen der Bauteile im Verfahrensschritt (i) durch Ausgabe der wässrigen Dispersion aus einem Vorrat derart erfolgt, dass pro Quadratmeter der in Kontakt zu bringenden Oberflächen von Zink und/oder Eisen der zu aktivierenden Bauteile der Serie, vorzugsweise pro Quadratmeter der Oberfläche eines Bauteils der Serie, nicht mehr als 0,50 Liter, vorzugsweise nicht mehr als 0,20 Liter der wässrigen Dispersion ausgegeben wird.
3. Verfahren nach einem oder mehreren der vorherigen Ansprüche, dadurch gekennzeichnet, dass die Ausgabe des wässrigen Mittels zum In-Kontakt-Bringen im Verfahrensschritt (i) derart erfolgt, dass zumindest die Oberflächen von Zink und/oder Eisen von einem Flüssigkeitsfilm enthaltend die wässrige Dispersion bedeckt sind, wobei auf den Oberflächen von Zink und/oder Eisen eine volumenbezogene Auflage pro Quadratmeter von vorzugsweise nicht mehr als 1 ,00 Liter, besonders bevorzugt nicht mehr als 0,50 Liter, ganz besonders bevorzugt nicht mehr als 0,20 Liter und insbesondere bevorzugt nicht mehr als 0,10 Liter resultiert.
5. Verfahren nach einem oder mehreren der vorherigen Ansprüche, dadurch gekennzeichnet, dass die Ausgabe des wässrigen Mittels im Verfahrensschritt (i) als Sprühregen, als Sprühnebel oder als Flüssigkeitsfilm, bevorzugt als Sprühregen und/oder Sprühnebel, besonders bevorzugt als Sprühnebel erfolgt.
6. Verfahren nach einem oder mehreren der vorherigen Ansprüche, dadurch gekennzeichnet, dass im Verfahrensschritt (i) und/oder im Verfahrensschritt (ii) die polymere organische Verbindung (P2) im partikulären Bestandteil (P) der wässrigen Dispersion zumindest zum Teil zusammengesetzt ist aus Styrol und/oder einem a-Olefin mit nicht mehr als 5 Kohlenstoffatomen, wobei die polymere organische Verbindung (P2) zusätzlich Einheiten von Maleinsäure, deren Anhydrid und/oder deren Imid und vorzugsweise zusätzlich Polyoxyalkylen-Einheiten, besonders bevorzugt Polyoxyalkylen-Einheiten, in ihren Seitenketten aufweist, die wiederum vorzugsweise zumindest teilweise mit aliphatischen Alkylgruppen mit nicht mehr als vier Kohlenstoffatomen endgruppenverschlossen vorliegen.
7. Verfahren nach Anspruch 6, dadurch gekennzeichnet, dass die polymere organische Verbindung (P2) im partikulären Bestandteil (P) der wässrigen Dispersion zusätzlich auch Imidazol-Einheiten aufweisen.
8. Verfahren nach einem oder beiden der vorherigen Ansprüche 6 und 7, dadurch gekennzeichnet, dass der Anteil an Polyoxyalkylen-Einheiten an der Gesamtheit der polymeren organischen Verbindungen (P2) mindestens 40 Gew.-%, vorzugsweise mindestens 50 Gew.-% beträgt, jedoch vorzugsweise 70 Gew.-% nicht übersteigt.
9. Verfahren nach einem oder mehreren der vorherigen Ansprüche, dadurch gekennzeichnet, dass im Verfahrensschritt (i) und/oder Verfahrensschritt (ii) der Anteil der Phosphate berechnet als PO4 enthalten in der mindestens einen partikulären anorganischen Verbindung (P1) bezogen auf den dispergierten, anorganischen partikulären Bestandteil der wässrigen Dispersion mindestens 25 Gew.-%, vorzugsweise mindestens 35 Gew.-%, besonders bevorzugt mindestens 40 Gew.-%, ganz besonders bevorzugt mindestens 45 Gew.-% beträgt.
10. Verfahren nach einem oder mehreren der vorherigen Ansprüche, dadurch gekennzeichnet, dass im Verfahrensschritt (i) und/oder Verfahrensschritt (ii) die wässrige Dispersion mindestens einen Verdicker als weitere Komponente enthält, der vorzugsweise ausgewählt ist aus Harnstoffurethan harzen, vorzugsweise aus Harnstoffurethanharzen, die eine Aminzahl von weniger als 8 mg KOH/g, besonders bevorzugt von weniger als 5 mg KOH/g, ganz besonders bevorzugt von weniger als 2 mg KOH/g aufweisen.
11 . Verfahren nach einem oder mehreren der vorherigen Ansprüche, dadurch gekennzeichnet, dass der wasserdispergierte, partikuläre Bestandteil (P) der wässrigen Dispersion im Verfahrensschritt (i) mindestens 0,060 g/kg, vorzugsweise mindestens 0,100 g/kg, jedoch vorzugsweise nicht mehr als 5,0 g/kg, besonders bevorzugt nicht mehr als 1 ,0 g/kg bezogen auf die wässrige Dispersion beträgt.

Verfahren nach einem oder mehreren der vorherigen Ansprüche, dadurch gekennzeichnet, dass die wässrige Dispersion im Verfahrensschritt (i) zur Aktivierung der Zinkoberflächen einen pH-Wert oberhalb von 6,0, vorzugsweise oberhalb von 6,5 aufweist, jedoch vorzugsweise ein pH-Wert von 9,0, besonders bevorzugt von 8,5, ganz besonders bevorzugt von 8,0 und insbesondere bevorzugt von 7,5 nicht überschreitet.

Verfahren nach einem oder mehreren der vorherigen Ansprüche, dadurch gekennzeichnet, dass im Verfahrensschritt (ii) die Zugabe der wässrigen Dispersion in einer solchen Menge erfolgt, dass der Gewichtsanteil der Phosphate des wasserdispergierten, partikulären Bestandteils (D) bezogen auf die saure wässrige Zusammensetzung mindestens 0,1 mg/kg, vorzugsweise mindestens 0,5 mg/kg, besonders bevorzugt mindestens 1 ,0 mg/kg und ganz besonders bevorzugt mindestens 2,0 mg/kg beträgt.

Verfahren nach einem oder mehreren der vorherigen Ansprüche, dadurch gekennzeichnet, dass die saure wässrige Zusammensetzung zur Zinkphosphatierung im Verfahrensschritt (ii) einen pH-Wert unterhalb von 3,6, vorzugsweise unterhalb von 3,4, besonders bevorzugt unterhalb von 3,2 aufweist, wobei die Freie Säure vorzugsweise größer als 0,5 Punkte, besonders bevorzugt größer als 0,8 Punkte und insbesondere bevorzugt größer als 1 ,0 Punkte ist.
15. Verfahren nach einem oder mehreren der vorherigen Ansprüche, dadurch gekennzeichnet, dass die Bauteile der Serie zumindest teilweise Oberflächen von Zink und vorzugsweise auch Oberflächen von Eisen und ganz besonders bevorzugt zusätzlich Oberflächen von Aluminium aufweisen.
