DESCRIPTION
TITRE : Poudre métallique pour un procédé de fabrication additive sur lit de poudre
DOMAINE DE L'INVENTION
La présente invention concerne le domaine de la fabrication additive et plus particulièrement des alliages pour la mise en œuvre d’un procédé de fabrication additive sur lit de poudre.
ETAT DE LA TECHNIQUE
De nombreux alliages sont connus pour la mise en œuvre de procédés de fabrication additive sur lit de poudre (LBM). Il est précisé que par alliage pour la mise en œuvre d’un procédé de fabrication additive sur lit de poudre, il est entendu une poudre comprenant un alliage métallique. La poudre étant destinée à être fondue puis solidifiée lors de la mise en œuvre d’un procédé de fabrication additive sur lit de poudre, pour former une pièce.
Actuellement, de nombreuses poudres existent. Néanmoins, la plupart des poudres existantes ne permettent pas d’obtenir - après fusion par un rayon laser - un matériau adapté à un usage dans une turbomachine. Notamment, de nombreuses poudres ne permettent pas d’obtenir un matériau résistant à une température de plus de 650°C. Or, une température de résistance maximale de 650° C est beaucoup trop faible pour un usage dans une turbomachine.
Dans ce contexte, il est nécessaire de fournir une poudre comprenant un alliage métallique pour un procédé de fabrication additive sur lit de poudre, qui permette d’obtenir un matériau conservant ses caractéristiques de résistance en traction, de fluage et de résistance à l’oxydation et la corrosion, au moins jusqu’à une température de 850° C, voire 1000°C, et qui soit soudable.
EXPOSE DE L'INVENTION
Selon un premier aspect, l’invention propose une poudre métallique pour un procédé de fabrication additive, la poudre métallique comprenant un alliage base nickel comprenant entre 0,02% et 0,04% de carbone, entre 18% et 22% de chrome, entre 11% et 13% de cobalt, entre 5% et 5,5% de niobium, entre 3% et 3,5% de tantale, entre 3% et 3,4% molybdène, entre 0,9% et 1 ,1 % de titane, entre 0,4% et 0,6% d’aluminium, entre 0,003% et 0,005% de bore, au maximum 0,5% de fer, au maximum 0,1 % de cuivre, au maximum 0,1% de silicium, au maximum 0,05% de manganèse, au maximum 0,01% de phosphore, au maximum 0,01% de zirconium, au maximum 0,004% de magnésium, au maximum 0,003% de soufre, au maximum 0,025% d’oxygène, au maximum 0,018% d’azote et au maximum 0,003% d’hydrogène.
Selon d’autres caractéristiques avantageuses et non limitatives :
La poudre métallique comprend une pluralité de grains présentant une granulométrie selon laquelle au moins 10% des grains présentent un diamètre compris entre 8pm et 28pm.
La poudre métallique comprend une pluralité de grains présentant une granulométrie selon laquelle au moins 50% des grains présentent un diamètre compris entre 10pm et 45pm.
La poudre métallique comprend une pluralité de grains présentant une granulométrie selon laquelle au moins 90% des grains présentent un diamètre compris entre 25pm et 75pm.
Selon un deuxième aspect, l’invention propose un procédé de fabrication additive sur lit de poudre par fusion au laser d’une poudre selon le premier aspect, le procédé permettant de fabriquer une pièce dans un matériau obtenu par fusion au laser de ladite poudre.
Selon d’autres caractéristiques avantageuses et non limitatives :
Le laser émet une faisceau d’une puissance comprise entre 150W et 350W.
Le laser est déplacé à une vitesse comprise entre 900mm/s et 2500mm/s.
Le laser émet un faisceau ayant un diamètre compris entre 50pm et 200pm.
Le laser fusionne la poudre par bande, chaque bande présentant une largeur comprise entre 2mm et 15mm.
Chaque bande fusionnée chevauche au moins une autre bande, sur une largeur comprise entre 0,05mm et 0,15mm.
Le laser fusionne des couches de poudre, chaque couche de poudre fusionnée présente une épaisseur comprise entre 20pm et 60pm.
Le procédé comprend une étape d’amélioration de la structure du matériau obtenu par fusion au laser de ladite poudre, l’étape d’amélioration de la structure du matériau comprenant au moins les phases suivantes :
(b) premier traitement thermique à une température comprise entre 1155°C et 1175°C, pendant environ 3 à 5 heures, suivi d’un refroidissement jusqu’à 595° C en moins de 23 minutes ;
(c) deuxième traitement thermique, comprenant :
- un maintien à une température comprise entre 890° C et 910°C, pendant environ 4 heures, suivi d’un refroidissement jusqu’à 775°C à une vitesse d’au moins 55°C par heure ;
- un maintien à une température comprise entre 765° C et 785° C, pendant environ 4 heures, suivi d’un refroidissement jusqu’à 705°C à une vitesse d’au moins 55°C par heure ;
- un maintien à une température comprise entre 695° C et 715° C, pendant environ 8 heures.
L’étape d’amélioration de la structure du matériau comprend en outre une phase préalable (a) de détensionnement à une température comprise entre 945° C et 965° C, pendant environ 2 heures.
L’étape d’amélioration de la structure du matériau comprend en outre, les phases suivantes :
(d) quatrième traitement thermique à une température comprise entre 945° C et 965° C, pendant environ 1 heure, suivi d’un refroidissement jusqu’à 650°C en moins de 23 minutes ;
(e) cinquième traitement thermique, comprenant :
- un maintien à une température comprise entre 750° C et 770° C, pendant environ 5 heures, suivi d’un refroidissement jusqu’à 700°C à une vitesse d’au moins 55°C par heure ;
- un maintien à une température comprise entre 690° C et 710°C, pendant environ 8 heures ;
- un maintien à une température comprise entre 640° C et 660° C, pendant environ 1 heure.
Selon un troisième aspect, l’invention propose un matériau obtenu selon le procédé selon le deuxième aspect, comprenant un l’alliage base nickel comprend entre 0,02% et 0,04% de carbone, entre 18% et 22% de chrome, entre 11% et 13% de cobalt, entre 5% et 5,5% de niobium, entre 3% et 3,5% de tantale, entre 3% et 3,4% de molybdène, entre 0,9% et 1 ,1% de titane, entre 0,4% et 0,6% d’aluminium, entre 0,003% et 0,005% de bore, au maximum 0,5% de fer, au maximum 0,1% de cuivre, au maximum 0,1% de silicium, au maximum 0,05% de manganèse, au maximum 0,01% de phosphore, au maximum 0,01% de zirconium, au maximum 0,004% de magnésium, au maximum 0,003% de soufre, au maximum 0,027% d’oxygène, au maximum 0,018% d’azote et au maximum 0,003% de l’hydrogène.

DESCRIPTION DETAILLEE DE L'INVENTION
Poudre métallique
Selon un premier aspect, l’invention propose une poudre métallique pour un procédé de fabrication additive sur lit de poudre. La poudre métallique comprend un alliage base nickel comprenant au moins du carbone, du chrome, du cobalt, du niobium, du tantale, du molybdène, du titane, de l’aluminium, du bore, du fer, du cuivre, du silicium, du manganèse, du phosphore, du zirconium, du magnésium, du soufre, de l’oxygène, de l’azote et de l’hydrogène.
Dans la suite de la présente description, les « taux » ou « teneurs » seront exprimés de manière massique (i.e. masse dudit élément sur la masse totale de l’alliage).
Selon une disposition particulière, tel que détaillé sur le tableau de la figure 1 , l’alliage base nickel comprend entre 0,02% et 0,04% de carbone, entre 18% et 22% de chrome, entre 11% et 13% de cobalt, entre 5% et 5,5% de niobium, entre 3% et 3,5% de tantale, entre 3% et 3,4% molybdène, entre 0,9% et 1 ,1% de titane, entre 0,4% et 0,6% d’aluminium, entre 0,003% et 0,005% de bore, au maximum 0,5% de fer, au maximum 0,1% de cuivre, au maximum 0,1% de silicium, au maximum 0,05% de manganèse, au maximum 0,01% de phosphore, au maximum 0,01% de zirconium, au maximum 0,004% de magnésium, au maximum 0,003% de soufre, au maximum 0,025% d’oxygène, au maximum 0,018% d’azote et au maximum 0,003% d’hydrogène.
Ce faisant, la poudre objet de l’invention comprend un taux d’azote, d’oxygène et de soufre adaptés pour une utilisation dans un procédé de fabrication additive sur lit de poudre.
Il est précisé que par un taux adapté, il est entendu un taux permettant d’obtenir un matériau ayant les caractéristiques thermomécaniques requises après une fusion par un faisceau laser de la poudre. En effet, on connaît des poudres métalliques, pour la fonderie (ou la métallurgie en général) qui contiennent sensiblement la même liste d’élément, mais leur granulométrie et leurs taux de soufre, d’azote et d’oxygène ne sont pas adaptés.
En particulier, chacun du soufre, de l’azote et de l’oxygène est présent dans ledit alliage dans un taux inférieure à un taux maximal pour fabrication additive, avantageusement 0.025%, très avantageusement même 0.003% pour le soufre et 0,018% pour l’azote.
De manière avantageuse la poudre présente en outre une granulométrie adaptée pour une mise en œuvre dans un procédé de fabrication additive sur lit de poudre.
De même, par granulométrie adaptée, il est entendu une granulométrie permettant la bonne dépose d’une couche de poudre en lit.
Ainsi, selon une disposition particulière, 10% des grains présentent un diamètre compris entre 8pm et 28pm, 50% des grains présentent un diamètre compris entre 10pm et 45pm et 90% des grains présentent un diamètre compris entre 25pm et 75pm.
D’une manière préférentielle, 10% des grains présentent un diamètre compris entre 10pm et 25pm, 50% des grains présentent un diamètre compris entre 15pm et 40pm et 90% des grains présentent un diamètre compris entre 30pm et 70pm.
Cette granulométrie spécifique permet très avantageusement de combiner une compacité optimale de la poudre lorsqu’elle est utilisée dans un procédé de fabrication additive sur lit de poudre, tout en ayant une coulabilité optimale et en minimisant les contraintes de fusion (ce qui réduit les risques de fissuration du matériau obtenu par un procédé de fabrication additive).
Il est précisé que d’une manière préférentielle, cette granulométrie est obtenue via un procédé d’atomisation, qui permet d’assurer la morphologie de chaque grain tout en limitant les risques de pollution de la poudre par des corps étrangers. Procédé de fabrication additive
Selon un deuxième aspect, l’invention concerne un procédé de fabrication additive sur lit de poudre par fusion au laser d’une poudre selon l’invention.
D’une manière connue le procédé utilise une machine de fabrication additive, dans laquelle un système dépose un lit de poudre et émet par exemple un faisceau laser pour faire fondre et consolider une couche d’un matériau encours de fabrication.
Plus en détail, on dépose un lit de poudre de quelques dizaines de microns d’épaisseur sur un plateau généralement grâce à un racleur. Puis on fait fondre localement.
On abaisse le plateau et on recommence le cycle dépôt/fusion jusqu’à la construction de la pièce.
D’une manière classique le faisceau laser illumine une surface définie qui est usuellement appelée « spot ».
Généralement, le faisceau laser est enveloppé dans un jet de gaz neutre. Préférentiellement, dans le cadre du procédé objet de l’invention, on utilisera de l’argon ou du diazote.
D’une manière spécifique au procédé selon l’invention, le laser émet un faisceau d’une puissance comprise entre 150W et 300W.
En sus, le laser est préférentiellement déplacé à une vitesse comprise entre 900mm/s et 2500mm/s.
D’une manière préférentielle, le laser émet un faisceau ayant un diamètre compris entre 50pm et 200pm. Il est précisé que par diamètre du faisceau, il est entendu que le spot, la surface illuminée par le faisceau, présente un diamètre compris entre 50pm et 200pm.
Comme indiqué précédemment, d’une manière connue, le faisceau laser est déplacé par bande et par couche superposée pour consolider le matériau en cours de fabrication.
Préférentiellement, chaque bande présente une largeur comprise entre 2mm et 15mm.
En outre, les bandes fusionnées peuvent se chevaucher sur une largeur comprise entre 0,05mm et 0,15mm.
En sus, chaque couche de poudre fusionnée peut présenter une épaisseur comprise entre 20pm et 60pm.
À ce stade, l’alliage brut de fusion n’a pas encore les propriétés mécaniques attendues (notamment en ce qui concerne la résistance au fluage et la fatigue). Pour cela, selon une disposition avantageuse, à l’issu de la fabrication additive, le procédé comprend une étape d’amélioration de la structure du matériau, par divers traitements thermiques. Chaque traitement thermique se termine par un refroidissement à l’air (par exemple sous protection argon).
En référence à la figure 2, cette étape peut comprendre les phases suivantes :
Elle commence par une phase optionnelle (a) de détensionnement des contraintes, dite traitement interopération, à une température comprise entre 945° C et 965° C, pendant environ 2 heures (à 20% près).
Ce traitement permet une homogénéisation du matériau et de supprimer des phases de laves, avant la phase principale du traitement thermique.
Cette phase principale, dite « d’état d’emploi » permet d’obtenir la santé métallurgique nécessaire à l’utilisation du matériau pour des pièces de turbomachine, et comprend une succession de traitements thermiques.
On a d’abord (b) un premier traitement thermique à une température comprise entre 1155°C et 1175°C, pendant environ 3 à 5 heures (à 20% près), suivi d’un refroidissement jusqu’à 595 °C en moins de 23 minutes, puis à l’air.
La phase d’état d’emploi comprend ensuite (c) un deuxième traitement thermique, qui comprend lui-même trois sous-parties : chauffage à une température comprise entre 890° C et 910°C, pendant environ 4 heures (à 10 minutes près), suivi d’un refroidissement jusqu’à 775° à une vitesse d’au moins 55°C par heure ; puis maintien à une température comprise entre 765°C et 785°C, pendant environ 4 heures (à 10 minutes près), suivi d’un refroidissement jusqu’à 705°C à nouveau à une vitesse d’au moins 55°C par heure ; et enfin un maintien à une température comprise entre 695°C et 715°C, pendant 8 heures (à 10 minutes près). On a toujours le refroidissement final à l’air.
Après cette phase d’état d’emploi, on obtient une taille de grain de l’ordre de 2 à 8 ASTM qui permet un bon compromis entre les propriétés mécaniques (notamment entre le fluage et la fatigue). Les traitements thermiques permettent d’obtenir une dureté HRC comprise entre 15 et 60HRC et des propriétés aux niveaux attendus et intéressants pour les pièces visées. On peut remarquer une légère anisotropie typique du LBM qui n’est cependant pas problématique pour les propriétés de l’alliage, voir les figures 4a, 4b et 4c qui représentent les grains dans le matériau obtenu respectivement avant attaque chimique, après attaque chimique selon un plan XY de la turbomachine, et après attaque chimique selon un plan XZ de la turbomachine. La santé métallurgique obtenue intègre des indications inférieures à 0,8 mm et un taux de porosité inférieur à 2% qui permettent d’excellentes propriétés mécaniques meilleures.
Dans le cas d’un soudage avec un autre alliage, par exemple de l’inconel 718, on peut appliquer une phase supplémentaire post-soudage permettant de maintenir les deux matériaux au mieux de leur propriétés respectives.
Cette phase optionnelle comprend (d) un troisième traitement thermique à une température comprise entre 945°C et 965°C, pendant environ 1 heure (à 20% près), suivi d’un refroidissement jusqu’à 650° C en moins de 23 minutes. On a toujours le refroidissement final à l’air.
De manière préférée, la phase post-soudage comprend en outre (e) un quatrième traitement thermique, dit de revenu, comprenant à nouveau trois sous-parties : maintien à une température comprise entre 750° C et 770° C, pendant environ 5 heures (à 10 minutes près), suivi d’un refroidissement jusqu’à 700° C à une vitesse d’au moins 55° C par heure ; puis un maintien à une température comprise entre 690° C et 710°C, pendant environ 8 heures (à 10 minutes près) suivi d’un refroidissement à l’air, puis un dernier maintien à une température comprise entre 640° C et 660° C, pendant environ 1 heure (à 10 minutes près), terminé par un refroidissement à l’air.
À noter qu’une phase de traitement thermomécanique (application d’une température et d’une pression élevées) peut être fait au tout début de l’étape d’amélioration de la structure du matériau, en particulier de type un compactage isostatique à chaud (CIC). Ce traitement permet de réduire les éventuelles microfissures pouvant être présentes dans le matériau à l’issue de la fabrication additive.
Matériau obtenu
Selon un troisième aspect, l’invention concerne un matériau obtenu selon le procédé de l’invention.
Selon une disposition particulière, tel que détaillé sur le tableau de la figure 3, le matériau obtenu comprend un alliage base nickel qui comprend entre 0,02% et 0,04% de carbone, entre 18% et 22% de chrome, entre 11% et 13% de cobalt, entre 5% et 5,5% de niobium, entre 3% et 3,5% de tantale, entre 3% et 3,4% de molybdène, entre 0,9% et 1 ,1% de titane, entre 0,4% et 0,6% d’aluminium, entre 0,003% et 0,005% de bore, au maximum 0,5% de fer, au maximum 0,1% de cuivre, au maximum 0,1 % de silicium, au maximum 0,05% de manganèse, au maximum 0,01% de phosphore, au maximum 0,01% de zirconium, au maximum 0,004% de magnésium, au maximum 0,003% de soufre, au maximum 0,027% d’oxygène, au maximum 0,018% d’azote et au maximum 0,003% d’hydrogène.
Cette fois-ci, le matériau peut comprendre d’autres éléments chimiques à l’état de traces, en particulier : - Du platine et/ou du vanadium à un taux d’au maximum 500ppm ;
D’autres éléments que ceux listés avant à un taux d’au maximum 50ppm ;
Etant entendu que les autres éléments que ceux listés avant (également autre que platine et vanadium) présentent un taux total d’au maximum 500ppm.
La présence de ces éléments est généralement due à une contamination externe lors de la manipulation de la poudre.
Il est précisé que la variation du taux d’oxygène, par rapport à la composition de la poudre, est due à une captation d’oxygène lors de l’exécution du procédé de fabrication additive.
Pièce de turbomachine et turbomachine
Selon un autre aspect, l’invention concerne une pièce de turbomachine fabriquée selon le procédé de l’invention, i.e. en ledit matériau tel que décrit précédemment.
Selon un autre aspect, l’invention concerne une turbomachine comprenant au moins une pièce selon l’invention.

Claims

REVENDICATIONS
1. Poudre métallique pour un procédé de fabrication additive, la poudre métallique comprenant un alliage base nickel comprenant entre 0,02% et 0,04% de carbone, entre 18% et 22% de chrome, entre 11% et 13% de cobalt, entre 5% et 5,5% de niobium, entre 3% et 3,5% de tantale, entre 3% et 3,4% molybdène, entre 0,9% et 1 ,1% de titane, entre 0,4% et 0,6% d’aluminium, entre 0,003% et 0,005% de bore, au maximum 0,5% de fer, au maximum 0,1% de cuivre, au maximum 0,1% de silicium, au maximum 0,05% de manganèse, au maximum 0,01% de phosphore, au maximum 0,01 % de zirconium, au maximum 0,004% de magnésium, au maximum 0,003% de soufre, au maximum 0,025% d’oxygène, au maximum 0,018% d’azote et au maximum 0,003% d’hydrogène.
2. Poudre métallique selon la revendication 1 comprenant une pluralité de grains présentant une granulométrie selon laquelle au moins 10% des grains présentent un diamètre compris entre 8pm et 28pm.
3. Poudre métallique selon l’une quelconque des revendications précédentes comprenant une pluralité de grains présentant une granulométrie selon laquelle au moins 50% des grains présentent un diamètre compris entre 10pm et 45pm.
4. Poudre métallique selon l’une quelconque des revendications précédentes comprenant une pluralité de grains présentant une granulométrie selon laquelle au moins 90% des grains présentent un diamètre compris entre 25pm et 75pm.
5. Procédé de fabrication additive sur lit de poudre par fusion au laser d’une poudre selon l’une quelconque des revendications 1 à 4, le procédé permettant de fabriquer une pièce dans un matériau obtenu par fusion au laser de ladite poudre.
6. Procédé selon la revendication 5, le procédé étant caractérisé en ce que :
- le laser émet une faisceau d’une puissance comprise entre 150W et 350W,
- le laser est déplacé à une vitesse comprise entre 900mm/s et 2500mm/s,
- le laser émet un faisceau ayant un diamètre compris entre 50pm et 200pm
- le laser fusionne la poudre par bande, chaque bande présentant une largeur comprise entre 2mm et 15mm,
- chaque bande fusionnée chevauche au moins une autre bande, sur une largeur comprise entre 0,05mm et 0,15mm,
- le laser fusionne des couches de poudre, chaque couche de poudre fusionnée présente une épaisseur comprise entre 20pm et 60pm.
7. Procédé selon l’une des revendications 5 et 6 comprenant une étape d’amélioration de la structure du matériau obtenu par fusion au laser de ladite poudre, l’étape d’amélioration de la structure du matériau comprenant au moins les phases suivantes :
(b) premier traitement thermique à une température comprise entre 1155°C et 1175°C, pendant environ 3 à 5 heures, suivi d’un refroidissement jusqu’à 595° C en moins de 23 minutes ;
(c) deuxième traitement thermique, comprenant :
- un maintien à une température comprise entre 890° C et 910°C, pendant environ 4 heures, suivi d’un refroidissement jusqu’à 775°C à une vitesse d’au moins 55°C par heure ;
- un maintien à une température comprise entre 765° C et 785° C, pendant environ 4 heures, suivi d’un refroidissement jusqu’à 705°C à une vitesse d’au moins 55°C par heure ;
- un maintien à une température comprise entre 695° C et 715° C, pendant environ 8 heures ;
8. Procédé selon la revendication 7, dans lequel l’étape d’amélioration de la structure du matériau comprend en outre une phase préalable (a) de détensionnement à une température comprise entre 945° C et 965° C, pendant environ 2 heures ;
9. Procédé selon l’une des revendications 7 et 8, dans lequel l’étape d’amélioration de la structure du matériau comprend en outre, les phases suivantes :
(d) quatrième traitement thermique à une température comprise entre 945° C et 965° C, pendant environ 1 heure, suivi d’un refroidissement jusqu’à 650°C en moins de 23 minutes ;
(e) cinquième traitement thermique, comprenant :
- un maintien à une température comprise entre 750° C et 770° C, pendant environ 5 heures, suivi d’un refroidissement jusqu’à 700°C à une vitesse d’au moins 55°C par heure ;
- un maintien à une température comprise entre 690° C et 710°C, pendant environ 8 heures ;
- un maintien à une température comprise entre 640° C et 660° C, pendant environ 1 heure.
10. Matériau obtenu selon le procédé selon l’une des revendications 6 à 9, comprenant un l’alliage base nickel comprend entre 0,02% et 0,04% de carbone, entre 18% et 22% de chrome, entre 11 % et 13% de cobalt, entre 5% et 5,5% de niobium, entre 3% et 3,5% de tantale, entre 3% et 3,4% de molybdène, entre 0,9% et 1 ,1% de titane, entre 0,4% et 0,6% d’aluminium, entre 0,003% et 0,005% de bore, au maximum 0,5% de fer, au maximum 0,1% de cuivre, au maximum 0,1% de silicium, au maximum 0,05% de manganèse, au maximum 0,01% de phosphore, au maximum 0,01% de zirconium, au maximum 0,004% de magnésium, au maximum 0,003% de soufre, au maximum 0,027% d’oxygène, au maximum 0,018% d’azote et au maximum 0,003% de l’hydrogène.
11. Pièce de turbomachine en le matériau selon la revendication 10.
12. Turbomachine comprenant au moins une pièce selon la revendication 11.
