L'invention concerne une aube en matériau composite à matrice au moins partiellement en céramique, matériau ci-après désigné par CMC.
Technique antérieure
Dans les moteurs aéronautiques et en particulier dans les turbines à gaz ou turbomachines de tels moteurs, les pièces soumises à de hautes températures sont depuis longtemps réalisées en alliages métalliques. Afin de réduire de façon significative la masse et admettre des températures de fonctionnement plus élevées que celles autorisées avec les alliages métalliques actuels, les matériaux composites à matrice céramique sont de plus en plus utilisés.
En effet, les matériaux composites à matrice céramique font partie des matériaux composites dits thermostructuraux, c'est-à-dire des matériaux composites ayant des bonnes propriétés mécaniques et une capacité à conserver ces propriétés à température élevée. En outre, des pièces, telles que des aubes, réalisées en CMC présentent un gain de masse significatif par rapport à de mêmes pièces réalisées avec les alliages métalliques habituels.
Les pièces en CMC peuvent être formées par un renfort fibreux en fibres réfractaires (carbone ou céramique) obtenu par tissage tridimensionnel ou multicouches qui est densifié par une matrice céramique. Néanmoins, le tissage peut présenter des limitations s'il est recherché d'obtenir des formes relativement complexes.
Exposé de l'invention
La présente invention concerne une aube en matériau composite comprenant un renfort fibreux et une matrice au moins partiellement en céramique, l'aube étant caractérisée en ce que le renfort fibreux comprend une première partie structurale formée par tissage tridimensionnel ou multicouches, et une deuxième partie fonctionnelle, distincte de la première partie, comprenant des fibres courtes. L'aube selon l'invention présente un renfort fibreux hybride formé par tissage tridimensionnel ou multicouches dans une partie structurale et par des fibres courtes dans une ou plusieurs zones fonctionnelles distinctes de la partie structurale. L'emploi du tissu tridimensionnel ou multicouches confère une excellente résistance mécanique dans la partie qui soutient les efforts en fonctionnement, par exemple les efforts centrifuges dans le cas d'une aube rotative. La mise en oeuvre des fibres courtes dans la partie fonctionnelle permet, quant à elle, d'accéder dans cette dernière partie à des formes plus complexes que celles pouvant être obtenues par tissage tout en conservant un coût de fabrication réduit et de bonnes propriétés mécaniques.
Dans un exemple de réalisation, la première partie forme le renfort fibreux du pied, de Léchasse et de la pale de l'aube.
Il est particulièrement avantageux d'employer un tissu tridimensionnel ou multicouches dans ces zones qui subissent les efforts les plus élevés en fonctionnement.
Dans un exemple de réalisation, la deuxième partie forme le renfort fibreux d'une plateforme de l'aube et de becquets de plateforme et/ou du talon de l'aube et de becquets de talon.
Il est particulièrement avantageux d'employer les fibres courtes dans ces zones afin de pouvoir leur conférer une forme complexe.
Dans un exemple de réalisation, les fibres courtes ont une longueur moyenne inférieure ou égale à 5000 pm.
Sauf mention contraire, une dimension moyenne désigne la dimension donnée par la distribution granulométrique statistique à la moitié de la population, dite D50.
Dans un exemple de réalisation, l'aube est une aube de turbine ou une aube de compresseur.
L'invention vise également une turbomachine comprenant une aube telle que décrite plus haut.
L'invention vise également un procédé de fabrication d'une aube telle que décrite plus haut, dans lequel le procédé comprend :
- le dépôt d'un mélange des fibres courtes et d'un liant sur la première partie du renfort fibreux, - l'élimination du liant, et
- la formation d'une phase de matrice céramique commune aux fibres courtes et à la première partie du renfort fibreux.
Dans un exemple de réalisation, la première partie est consolidée avant le dépôt du mélange. Dans ce cas, la première partie est densifiée par une phase de consolidation qui lui permet de conserver sa forme sans assistance d'un outillage de maintien.
Dans un exemple de réalisation, le mélange des fibres courtes et du liant est déposé par fabrication additive.
L'emploi de la fabrication additive pour déposer le mélange permet d'accéder à des formes complexes et donc d'élargir davantage encore les géométries pouvant être obtenues par rapport au tissage.
Dans un exemple de réalisation, la matrice céramique commune est formée par infiltration à l'état fondu.

Description des modes de réalisation
La figure 1 montre des étapes successives d’un exemple de procédé de fabrication d'une aube en CMC selon l'invention.
A l’étape 10, une texture fibreuse destinée à former la première partie du renfort fibreux de l'aube à obtenir est réalisée par tissage tridimensionnel ou par tissage multicouches. Par « tissage tridimensionnel » ou « tissage 3D », on entend ici un mode de tissage par lequel certains au moins des fils de chaîne lient des fils de trame sur plusieurs couches de trame comme par exemple un "tissage interlock". Par « tissage interlock », on entend ici une armure de tissage 3D dont chaque couche de chaîne lie plusieurs couches de trames avec tous les fils de la même colonne de chaîne ayant le même mouvement dans le plan de l'armure. On notera qu'une inversion des rôles entre chaîne et trame est possible, et doit être considérée comme couverte aussi par les revendications. Par « tissage multicouches », on désigne ici un tissage 3D avec plusieurs couches de trame dont l'armure de base de chaque couche est équivalente à une armure de tissu 2D classique, tel qu'une armure de type toile, satin ou sergé, mais avec certains points de l'armure qui lient les couches de trame entre elles.
La réalisation de la texture fibreuse par tissage 3D ou multicouches permet d'obtenir une liaison entre les couches donc d'avoir une bonne tenue mécanique de la texture fibreuse et de l'aube en matériau composite obtenue dans la partie structurale de l'aube.
La texture fibreuse peut être réalisée de façon connue au moyen d'un métier à tisser de type Jacquard sur lequel on a disposé un faisceau de fils de chaînes ou torons en une pluralité de couches, les fils de chaîne étant liés par des couches de fils de trame ou torons également disposés en une pluralité de couches.
Les fils ou torons utilisés pour la texture peuvent être constitués de fibres céramiques, par exemple des fibres formées essentiellement de carbure de silicium SiC (désignées ci-après fibres SiC) ou de nitrure de silicium Si3N4. On peut notamment utiliser des fils fournis par la société japonaise Nippon Carbon sous la référence « Hi-Nicalon » ou sous la référence « Hi-Nicalon Type-S ». Les fils ou torons utilisés peuvent être également constitués de fibres de carbone.
A l’étape 20, la texture fibreuse est mise en forme et maintenue dans sa forme au moyen d’un outillage de conformation, pour obtenir après mise en forme la première partie du renfort fibreux.
On a représenté à la figure 2 un exemple de première partie 100 du renfort fibreux définissant en une seule pièce de tissu le renfort fibreux du pied 130, de Léchasse 132 et de la pale 120 de l'aube à obtenir. Il peut y avoir une continuité textile dans la première partie 100. Le tissu formant la première partie 100 peut être dépourvu d'une zone de déliaison. Dans le renfort de l'aube, le tissage tridimensionnel ou multicouches est avantageusement présent uniquement dans la zone structurale de l'aube de sorte à simplifier au plus l'élaboration du renfort fibreux. La pale 120 s'étend en direction longitudinale entre son pied 130 et son sommet 121 et présente en section transversale un profil incurvé d'épaisseur variable délimitant deux faces 122 et 123, correspondant respectivement à l'extrados et l'intrados de la pale et reliant chacune le bord d'attaque 120a et le bord de fuite 120b de cette dernière. L'aube à obtenir dans l'exemple illustré est une aube rotative qui est destinée à être montée sur un rotor de turbine (non illustré) par engagement du pied 130 dans un logement de forme correspondante aménagé à la périphérie du rotor.
La première partie étant maintenue dans son outillage de conformation, par exemple en graphite, une interphase de défragilisation est formée de façon connue par infiltration chimique en phase vapeur (« Chemical Vapor Infiltration » ; « CVI ») sur les fibres de la première partie 100 (étape 30). L'interphase peut être monocouche ou multicouches. L'interphase peut comporter au moins une couche de carbone pyrolytique (PyC), de nitrure de bore (BN), de nitrure de bore dopé au silicium (BN(Si), avec du silicium en une proportion massique comprise entre 5% et 40%, le complément étant du nitrure de bore) ou de carbone dopé au bore (BC, avec du bore en une proportion atomique comprise entre 5% et 20%, le complément étant du carbone). L'épaisseur de l'interphase peut être comprise entre 10 nm et 1000 nm, par exemple entre 10 nm et 800 nm.
Durant l'étape 30, la première partie 100 peut aussi être consolidée par une phase ou couche de matrice déposée par infiltration chimique en phase vapeur ou par voie liquide. Dans le cas de la voie gazeuse, la première partie 100 est maintenue dans l'outillage de conformation dans un four tandis qu'une couche de matrice céramique est formée par infiltration chimique en phase vapeur sur l'interphase pour consolidation de la première partie, c'est-à-dire pour lier les fibres de la préforme suffisamment entre elles pour que la première partie puisse conserver sa forme sans l'assistance de l'outillage de conformation. Cette couche de matrice est par exemple en SiC. La couche de matrice peut également être une couche d'un matériau autocicatrisant contenant du bore, par exemple un système ternaire Si-B-C ou du carbure de bore B4C capable de former, en présence d'oxygène, un verre de type borosilicate ayant des propriétés auto-cicatrisantes.
La consolidation par voie liquide consiste à imprégner la première partie avec un précurseur liquide de céramique et effectuer un traitement thermique de pyrolyse pour transformer le précurseur en céramique. Des précurseurs liquides de céramique, notamment de SiC, peuvent être des résines de type polycarbosilane (PCS) ou polytitanocarbosilane (PTCS) ou polysilazane (PSZ).
L'épaisseur de la première phase de matrice est au moins égale à 500 nm. Comme indiqué ci-avant, l'épaisseur totale de l'interphase et de la couche de matrice est choisie suffisante pour consolider la première partie, c'est-à-dire pour lier entre elles les fibres de la première partie de façon suffisante pour que la première partie puisse être manipulée en conservant sa forme sans assistance d'outillage de maintien. Cette épaisseur peut être au moins égale à 500 nm. Après consolidation, la première partie reste poreuse, la porosité initiale n'étant par exemple comblée que pour une partie minoritaire par l'interphase et la couche de matrice.
De manière optionnelle, la première partie peut être imprégnée par une barbotine comprenant une poudre de particules céramiques, par exemple en carbure de silicium éventuellement avec des particules de carbone, nitrure de silicium Si3N4, carbure de bore B4C, siliciure de titane TiSi2. Toujours de manière optionnelle, on peut réaliser une remontée de silicium liquide dans la première partie afin de la prédensifier avant formation de la deuxième partie.
En parallèle, on prépare des fibres courtes revêtues d'une interphase (étape 40). On peut pour cela déposer, de manière connue en soi, sur des fibres longues circulant dans une enceinte une interphase par dépôt chimique en phase vapeur (« Chemical Vapor Deposition » ; « CVD »). L'interphase peut être telle que décrite plus haut. Les fibres longues revêtues de l'interphase peuvent ensuite être découpées afin d'obtenir les fibres courtes revêtues de l'interphase. En variante, on peut réaliser un dépôt de l'interphase sur une structure fibreuse, par exemple correspondant à une chute d'une opération textile précédente, puis obtenir les fibres courtes revêtues de l'interphase par broyage de cette structure fibreuse. On peut encore directement former l'interphase sur les fibres courtes par caléfaction comme décrit dans le document WO 2019/129950.
Les fibres courtes peuvent avoir une longueur moyenne inférieure ou égale à 1 mm, par exemple inférieure ou égale à 500 pm. La longueur moyenne des fibres courtes peut être comprise entre 10 pm et 5 mm, par exemple entre 10 pm et 1 mm, par exemple entre 10 pm et 500 pm. Les fibres courtes 11 peuvent avoir un diamètre moyen inférieur ou égal à 20 pm, par exemple compris entre 5 pm et 20 pm, voire entre 8 pm et 14 pm. Les fibres courtes peuvent présenter une forme généralement cylindrique.
On mélange ensuite les fibres courtes revêtues de l'interphase avec un liant. Le liant peut comprendre au moins un polymère éventuellement avec un plastifiant. Dans un exemple de réalisation, le liant peut comprendre au moins un polymère thermoplastique. Par exemple, le liant peut comprendre au moins un composé choisi parmi les suivants : alcool polyvinylique (PVA), polyéthylène glycol (PEG), polypropylène (PP), polyoxyméthylène (POM), polytéréphtalate d’éthylène (PET). Dans un exemple de réalisation, le liant peut comprendre au moins un polymère thermodurcissable. Par exemple, le liant peut comprendre au moins un composé choisi parmi les suivants : résines époxydes, résines phénoliques, résines précéramiques.
Il peut être avantageux de chauffer le liant pour faciliter le mélange et permettre une meilleure homogénéisation. La température de mélange dépend alors des liants employés afin d’une part, de ne pas les dégrader thermiquement et d’autre part, de ne pas les polymériser prématurément. On peut également préparer le mélange sous vide de façon à réduire la présence de bulles d’air dans le mélange.
On obtient alors un mélange comprenant les fibres courtes qui sont destinées à former la deuxième partie du renfort fibreux.
Le procédé se poursuit par formation de la deuxième partie du renfort fibreux sur la première partie (étape 60). On dépose tout d'abord le mélange sur la première partie dans la ou les zones où l'on souhaite former la deuxième partie. Le mélange peut être injecté dans un moule ayant au moins une cavité à la forme de la deuxième partie à obtenir. En variante, le mélange peut être déposé par fabrication additive sur la première partie 100. A ce titre, il est possible d'utiliser une technique de dépôt de filament fondu (« Fused Deposition Modeling » ; « FDM ») ou de jet de liant (« binder-jetting »).
On maintient ensuite à la forme souhaitée l'ensemble formé du mélange liant et fibres courtes déposé et de la première partie 100. Le liant peut ensuite être éliminé par exemple par traitement thermique de pyrolyse, de manière connue en soi. On procède ensuite à une co-densification des fibres courtes et de la première partie 100 par une phase de matrice céramique commune. Cette phase de matrice commune densifie à la fois les fibres courtes et la première partie 100 (étape 70). La co-densification peut être effectuée par infiltration d'une composition fondue dans la porosité de la première partie 100 et dans la porosité entre les fibres courtes. Dans un exemple de réalisation, la composition fondue peut comprendre un composé intermétallique. Dans un exemple de réalisation, la composition fondue peut comprendre du silicium. La composition fondue peut être constituée de silicium pur fondu ou en variante être sous la forme d’un alliage fondu de silicium et d’un ou plusieurs autres constituants. La composition fondue peut comprendre majoritairement en masse du silicium, c'est-à-dire présenter une teneur massique en silicium supérieure ou égale à 50%. La composition fondue peut par exemple présenter une teneur massique en silicium supérieure ou égale à 75%. Le(s) constitua nt(s) présent(s) au sein de l'alliage de silicium peuvent être choisi(s) parmi B, Al, Mo, Ti, et leurs mélanges. Une réaction chimique peut se produire entre la composition fondue et du carbone présent dans la porosité (par exemple un résidu de pyrolyse) lors de l'infiltration, aboutissant à la formation de carbure de silicium (procédé d'infiltration réactive à l'état fondu ou « Reactive Melt Infiltration »). On obtient ainsi une aube en matériau composite à matrice au moins partiellement en céramique. La matrice de l'aube peut être partiellement ou entièrement en matériau céramique.
On vient de décrire le cas où la matrice commune est formée par infiltration à l'état fondu mais on ne sort pas du cadre de l'invention si un autre procédé est mis en oeuvre comme par exemple une infiltration chimique en phase vapeur.
La figure 3 illustre, de manière schématique, l'aube 1 obtenue comprenant notamment la première partie 100 et la deuxième partie du renfort laquelle comprend deux portions distinctes 200a et 200b. Les deux portions 200a et 200b comprennent les fibres courtes. Quel que soit le mode de réalisation considéré, la deuxième partie 200a et 200b peut être destinée à assurer une fonction d'étanchéité. Ici, la portion 200a forme le renfort fibreux d'une plateforme 202a et de becquets amont 204a et aval 206a de plateforme. L'extrémité radiale interne de la pale 120 se raccorde à la plateforme d'aube 202a dont la face externe (ou supérieure) 203a délimite, radialement à l'intérieur, la veine d'écoulement du flux gazeux. La portion 200b forme le renfort fibreux d'un talon 202b et de becquets amont 204b et aval 206b de talon. Les fibres courtes sont avantageusement présentes uniquement dans des zones non structurales de l'aube et uniquement dans la deuxième partie 200a et 200b. Les fibres courtes sont non tissées. Les fibres courtes sont dispersées dans la matrice céramique commune. La répartition des fibres courtes est isotrope macroscopiquement, ce qui confère de bonnes propriétés mécaniques à la pièce. Les fibres courtes peuvent être présentes dans tout le volume de la deuxième partie 200a et 200b. En particulier, les fibres courtes peuvent être présentes dans tout le volume de la plateforme 202a et des becquets 204a et 206a de plateforme et/ou dans tout le volume du talon 202b et de becquets 204b et 206b de talon. Les fibres courtes peuvent être présentes dans une zone de raccordement de la deuxième partie 200a et 200b avec la partie de pale 120, en contact avec la partie de pale 120. Les fibres courtes peuvent être présentes dans la deuxième partie 200a et 200b depuis la zone de raccordement de la deuxième partie 200a et 200b avec la partie de pale 120 jusqu'aux bords de la deuxième partie 200a et 200b. La deuxième partie 200a et 200b peut être dépourvue de tissu tridimensionnel ou multicouches.
L'aube formée peut être une aube rotative, destinée à être fixée à un rotor. L'aube formée peut être une aube de turbine, par exemple une aube de turbine haute pression ou basse pression. L'aube peut être une aube de turbine à gaz de moteur d'aéronef. L'aube peut en variante être une aube de compresseur.
La surface externe de l'aube ou une partie de cette surface peut être revêtue d’une couche de peinture céramique ou d’une barrière environnementale, ou EBC (« Environmental Barrier Coating »).
L'expression « comprise entre ... et ... » doit se comprendre comme incluant les bornes.

Claims

Revendications
[Revendication 1] Aube (1) en matériau composite comprenant un renfort fibreux et une matrice au moins partiellement en céramique, l'aube étant caractérisée en ce que le renfort fibreux comprend une première partie (100) structurale formée par tissage tridimensionnel ou multicouches, et une deuxième partie fonctionnelle (200a ; 200b), distincte de la première partie, comprenant des fibres courtes.
[Revendication 2] Aube (1) selon la revendication 1, dans laquelle la première partie forme le renfort fibreux du pied (130), de l'échasse (132) et de la pale (120) de l'aube.
[Revendication 3] Aube (1) selon la revendication 1 ou 2, dans laquelle la deuxième partie forme le renfort fibreux d'une plateforme (202a) de l'aube et de becquets (204a ; 206a) de plateforme et/ou du talon (202b) de l'aube et de becquets (204b ; 206b) de talon.
[Revendication 4] Aube (1) selon l'une quelconque des revendications 1 à 3, dans laquelle les fibres courtes ont une longueur moyenne inférieure ou égale à 5000 pm.
[Revendication 5] Aube (1) selon l'une quelconque des revendications 1 à 4, dans laquelle l'aube est une aube de turbine ou une aube de compresseur.
[Revendication 6] Turbomachine comprenant une aube (1) selon l'une quelconque des revendications 1 à 5.
[Revendication 7] Procédé de fabrication d'une aube (1) selon l'une quelconque des revendications 1 à 5, dans lequel le procédé comprend :
- le dépôt d'un mélange des fibres courtes et d'un liant sur la première partie (100) du renfort fibreux,
- l'élimination du liant, et
- la formation d'une phase de matrice céramique commune aux fibres courtes et à la première partie du renfort fibreux.
[Revendication 8] Procédé selon la revendication 7, dans lequel la première partie (100) est consolidée avant le dépôt du mélange.
[Revendication 9] Procédé selon la revendication 7 ou 8, dans lequel le mélange des fibres courtes et du liant est déposé par fabrication additive.
[Revendication 10] Procédé selon l'une quelconque des revendications 7 à 9, dans lequel la matrice céramique commune est formée par infiltration à l'état fondu.
