Description
- The present invention relates to systems and processes for cutting and creasing corrugated cardboards, and more specifically, to digital system and processes for cutting and creasing corrugated cardboards, wherein the system includes an array of cutting elements that can be dynamically configured to cut and/or crease a wide range of contours.
- The traditional industry of cutting and creasing corrugated cardboards uses die cutters which can be either in a rotary, for continuous die-cutting, or in a flatbed configuration, for intermittent die-cutting. In these prior art methods, the corrugated cardboard substrate is cut and creased according to a pre-set punching template (usually made of wood, metal knives and rubber elements for knives release).

United States Patent Application 2016/0332261 , for example, discloses a system and method for handling and creasing cardboard in the die-crease industry. - The rotary type machines provide high productivity, because of continuous operation, but have a poor cutting accuracy due to slip between the blank and the cutter. Especially with relatively thick or multilayered cartons, partly because each time it is necessary to focus the laser head in a different way to the degree of penetration depth, and also, because of the burns residues that remain on the substrate in the cutting and creasing areas.
- From
US 3 268 163A there is known a cutting system comprising a conveyer supporting a tape, a tape-motion-control unit configured to control the motion of said conveyer in a first direction; at least one punching head unit including an array of punching elements that are individually and selectively actuatable by a punching-control-unit to move axially with a distal tip that faces said tape, between a withdrawn position and a cutting position, wherein said punching head unit is firmly held such that said punching elements are orthogonal to the tape; wherein said punching elements are distributed in a selected areal pattern within said array and with respect to said first direction and with respect to a perpendicular-second-direction, and wherein said perpendicular-second-direction is perpendicular to said first direction; wherein said punching control unit is preconfigured to timely move each said punching element from said withdrawn position to said cutting position, relative to said conveyer, and to immediately withdraw back punching element to said withdrawn position, to thereby form a through hole across said tape. - There is therefore a need for a system and a process of cutting and creasing corrugated cardboards that provides both high accuracy and high productivity and reduces the associated overhead and cost of dedicated punching templates.
- The principal intentions of the present invention include providing systems and processes of cutting and creasing corrugated cardboards that provide both high accuracy and high productivity. The system performs digital cutting and creasing of a corrugated cardboard according to a program-controlled contour.
- The cutting or creasing operation is performed while the cardboard moves beneath the cutting and creasing bridge apparatus having an array of multiple punching elements that are selectively actuated by a control unit. Eventually, a cluster of overlapping punch holes is created to form cutting lines that enable separation of the contoured cardboard from the waste. Alternatively, a cluster of either non-overlapping punch holes or either overlapping or non-overlapping non-through punch holes or cuts is created to form crease lines that enable folding of the cardboard at the creased contoured lines.
- The present invention will be described in terms of the cardboard being a corrugated cardboard or a plain cardboard, but the present invention is not limited to corrugated cardboards or plain cardboard, and is applicable to wide range of cardboards and other types of substrates, commonly used in the packaging industry, having a width, including, with no limitations, carton board, folding cartons, paperboard cartons, heavy solid board and semirigid plastics (including products such as Polypropylene (PP), Polyethylene (PE), Polyvinylchloride (PVC), Polyesterterephtalate (PET), and Polylactic acid (PLA).
- According to the teachings of the present invention there is provided a cutting-and creasing system that includes a conveyer for supporting a cardboard, a cardboard-motion-control unit configured to control the motion of the conveyer in a first direction, and at least one punching head unit. The at least one punching head unit includes an array of punching elements that are individually and selectively actuatable by a punching-control-unit to move axially with a distal tip that faces the cardboard, between a withdrawn position and a cutting position. The punching head unit is firmly held such that the punching elements are orthogonal to the cardboard.
- The punching elements are distributed in a selected areal pattern within the array and with respect to the first direction and with respect to a perpendicular-second-direction, and wherein the perpendicular-second-direction is perpendicular to the first direction.
- The punching control unit is preconfigured to timely move each of the punching elements from the withdrawn position to the cutting position, relative to the conveyer, and to immediately withdraw back punching element to the withdrawn position, to thereby form a through hole across the cardboard or a non-through hole or cut.
- A cut line is formed by a respective cluster of overlapping the through holes. A crease line is formed by a respective cluster of either non-overlapping the through holes or either overlapping or non-overlapping the non-through holes or cuts.
- Preferably, the cutting-and-creasing system further includes a cutting-and-creasing-bridge that firmly carries the at least one punching head unit. The cutting-and-creasing system further includes a bridge-motion-control module for moving the cutting-and-creasing-bridge apparatus in the first direction or in an orthogonal direction, being the axial direction of a moving the punching element, wherein the orthogonal direction is perpendicular to both the perpendicular-second-direction and the first direction.
- The cutting-and-creasing system may further include at least one cardboard-detecting sensor for detecting the rotational state of the cardboard with respect to the first direction and the perpendicular-second-direction.
- Optionally, the punching control unit is preconfigured according to an uploaded graphical digital file to timely and sequentially control the operation of selected punching elements.
- Optionally, the punching elements includes a conic end section and either a sharp or blunt pointed end.
- Optionally, a solenoid based actuating unit is used to move the punching element between the withdrawn position and the cutting position.
- Optionally, a crank based actuating unit is used to move the punching element between the withdrawn position and the cutting position, wherein the actuating is selected from a group of mechanisms including an eccentric mechanism, a hydraulic based mechanism and a pneumatic mechanism.
- Optionally, the punching element is adapted to emit a lubricating agent from a nozzle at the pointed end of the punching element to thereby locally reduce the friction with the cardboard substrate before a cutting operation by the punching element.
- Optionally, the punching element is adapted to emit an elastomeric lubricating agent from a nozzle at the pointed end of the punching element to thereby locally strengthen a crease line after a creasing operation by the punching element, to prevent tear of the crease line.
- Optionally, the punching element is adapted to emit etching liquid from a nozzle at the pointed end of the punching element.
- Optionally, the cutting and creasing is performed by an etching liquid to be applied by ejecting drops of the etching liquid is stored in a suitable container, wherein a chemical etching reaction between the etching liquid and the cardboard locally dissolves the cardboard.
- Optionally, the chemical etching reaction is triggered by an exposure to an energy field selected from a group energy fields including ultraviolet light, infrared light and heat.
- Optionally, the creasing and cutting end of the punching element is a blade having a width. The blade punching element may be a rotatable punching element operatively coupled with a controllable actuator.
- Optionally, all of the punching elements are activated according to a digitally pre-set physical template, operating all at once.
- According to further teachings of the present invention there is provided a process of digitally cutting and creasing corrugated cardboard substrate, including the steps of:
- a) providing a cutting-and creasing system;
- b) securing corrugated cardboard onto the conveyer;
- c) detecting the corrugated cardboard by activating at least one cardboard detecting sensor to thereby acquire sensed data;
- d) analyzing the sensed data to thereby determine the orientation of the corrugated cardboard with respect to the array of punching elements;
- e) determining if re-alignment of the cardboard is needed based on the analyzed sensed data;
- f) upon determining that re-alignment of the cardboard is not needed, proceed with step (j);
- g) upon determining that re-alignment of the cardboard is needed, further analyzing the sensed data to thereby determine if all of the preconfigured cutting and creasing contour segments are within the width covered by the array of punching elements;
- h) upon determining that not all of the preconfigured cutting and creasing contour segments are within the width covered by the array of punching elements, repositioning and re-securing the corrugated cardboard onto the conveyer, and proceed with step (c);
- i) upon determining that all of the preconfigured cutting and creasing contour segments are within the width covered by the array of punching elements, reconfiguring the punching elements selection according to the detected orientation deviation of the cardboard;
- j) subdividing, by the control unit, the cardboard pixel array into one of these types: cut line, crease line or waste;
- k) assigning respectively selected punching elements to form the preconfigured cutting lines, creasing lines and waste regions;
- l) determining, by the control unit, if the next row of cardboard pixels contains at least one cut or crease pixel, wherein the next row of cardboard pixels is parallel to the perpendicular-second-direction;
- m) upon determining that the next row of cardboard pixels contains at least one cut or crease pixel, the control unit activates the respectively selected punching elements;
- n) while the last row of cardboard pixels has not been processed, perform steps (1) and (m); and
- o) upon determining that the last row of cardboard pixels has been processed, proceed to a waste disposal station.
- Optionally, the cutting-and creasing system further includes a cutting-and-creasing-bridge carrying the at least one punching head unit.

- It should be noted that orientation related descriptions such as "bottom", "up", "upper", "down", "lower", "top" and the like, assumes that the associated item is operationally situated.

Fig. 1 is a top view schematic illustration of an example of cutting and creasingsystem 100 according to embodiments of the present invention, and the operation workflow of the digital punching operation performed by the system, wherein not all elements are required in order to demonstrate an invention.Fig. 2 illustrates an example punchinghead unit 112 of cutting-and-creasing-bridge apparatus 110, wherein not all elements are required in order to demonstrate an invention. - Cutting and
creasing system 100 includes at least one cutting-and-creasing-bridge 110 having at least onepunching head unit 112, each including an array of multiple punchingelements 114 that are selectively actuated by acontrol unit 120. Cutting andcreasing system 100 further includes a cardboard-motion-control unit 122 that controls the motion of aconveyer 180 and of acorrugated cardboard substrate 50 that is secured thereto, wherein whencorrugated cardboard substrate 50 moves below punchinghead unit 112,corrugated cardboard 50 is cut and/or creased according to a graphical digital file, containing a desired set of one or more contours, uploaded to and processed bycontrol unit 120. - Reference is also made to
Figs. 3a-3d , illustrating various examples, with no limitations, of sharp/blade punching elements 114sharp , according to some embodiments of the present invention, having a conic end section, blade shaped end section and a sharp pointed end; and toFig. 3e illustrating an example bluntcreasing punching element 114blunt, according to other embodiments of the present invention. Punchingelements 114sharp are typically used to cutcardboard 50 but may also be used tocrease cardboard 50 by, for example, cutcardboard 50 in a non-continuous manner or cutcardboard 50 not to the full thickness ofcardboard 50. Punchingelement 114blunt is typically used tocrease cardboard 50, but may also be used otherwise, for example, to separate and/or discard of the waste. - Cutting and
creasing system 100 may further include at least one cardboard-detecting sensor 130 that detects the rotational state ofcardboard 50 with respect to cutting-and-creasing-bridge apparatus 110. Cutting andcreasing system 100 may further include a bridge-motion-control module 140 for moving cutting-and-creasing-bridge apparatus 110 in thedirection 55 of the conveyingcardboard 50, to thereby reduce the stress on activated punchingelements 114, or in Z-axis direction 115 to accommodate various cardboard thicknesses and material types, direction being the axial direction of a movingpunching element 114, and wherein the Z-axis (orthogonal to cardboard 50) direction is perpendicular to both thefirst direction 55 of the conveyingcardboard 50 and thelateral direction 53, being perpendicular to thefirst direction 55. - Reference is now also made to
Fig. 4 , illustrating an example solenoid based actuatingunit 162 for apunching element 114, forming apunching module 160, according to some embodiments of the present invention.Fig. 5 illustrates anotherexample actuating unit 172 for apunching element 114, forming apunching module 170, wherein the actuating unit is based on acrank mechanism 172. The punching module (160, 170) facilitates fast up and down movement 115 (seeFigs. 3a-3e and6a-6b ) in the Z-axis direction (orthogonal) of the coupled punchingelement 114, towards and from thecorrugated cardboard substrate 50 being cut and/or creased. It should be noted that other actuating methods may be used, including hydraulic based actuating mechanisms and pneumatic based actuating mechanisms. -
Fig. 6a illustrates one possible embodiment of a punching module (160, 170), according to some embodiments of the present invention. Punchingelement 114 is shown in withdrawn position, that is, in the upper, non-penetrating position. The upper position of punchingelement 114 is as proximal to theupper surface 52 ofcorrugated cardboard substrate 50 as possible, to shorten the motion time of the actuated punchingelement 114. - Optionally, punching
element 114 may be adapted to emit alubricating agent 195 or etching liquid 410 such as from a nozzle at the punchingend 190 of punchingelement 114.Lubricating agent 195 may be used, for example, at a cut line 153 (seeFig. 1 ) to locally reduce the friction with thecardboard substrate 50 before the cutting operation.Lubricating agent 195 may be used, for example, at a crease line (161, 163, seeFig. 1 ) during the creasing operation. Thelubricating agent 195 may be an elasticizing material, which is inserted locally into holes punched 158 formed in thecardboard 50 and thus makes it more robust to address potential fractures and tears, which may be evolved during the folding operation.Lubricating agent 195 may also be used in the cutting operation to minimize tears during the cutting and waste separation operations. The etching liquid causes a reaction between the etching liquid andcardboard 50 dissolvingcardboard 50 from within. -
Fig. 6b illustrates another optional embodiment of cutting and creasing elements, wherein instead of punchingelements 114, the cutting and/or creasing is performed by etchingliquid 410. The etching liquid is applied by ejecting drops of theetching liquid 410 using any suitable container 400 (e.g. digital ink-jet printheads 400). The local chemical reaction between theetching liquid 410 andcardboard 50 dissolvescardboard 50 atspecific points 458, where the drop of theetching material 400 touches the cardboard (seeFig. 6b ) to thereby form the desired cutting or creasing line effect. - Optionally, the chemical etching reaction yielding the etched
points 458 may be triggered by exposure to an energy field, for example: ultraviolet light, infrared light, heat or other sources of radiation, which are triggered at a later step in the cutting and/or creasing process. - Reference is now also made to
Figs. 7a and7b , showing a schematic flow chart of an examplebasic process 200 of digitally cutting and creasing corrugated cardboard substrate. Thecorrugated cardboard 50 cutting andcreasing process 200 begins with astep 201 of loadingcorrugated cardboard 50 onto aconveyer 180. Also, the cutting and creasing contour segments associated with the loadedcorrugated cardboard 50 are uploaded into thecomputerized control unit 120 and the set and order of the punchingelements 114 is configured. The cutting andcreasing process 200 proceeds as follows: - Step 210: Securing corrugated cardboard substrate onto the conveyer.
The operator of cutting and creasingsystem 100 securescorrugated cardboard substrate 50 ontoconveyer 180, forming a substantially flat and rigid substrate. - Step 220: Detecting the cardboard by the sensor(s).
Cutting andcreasing system 100 activates at least one cardboard-detecting sensor 130, such as, with no limitations, an image sensor, that detects the rotational state ofcardboard 50 with respect to cutting-and-creasing-bridge apparatus 110. Optionally, an image sensor is used to detect fiducials marked on the cardboard, that are used to determine the cutting and creasing contour segments. - Step 230: Determining the orientation of the cardboard with respect to the cutting-and-creasing-bridge.
An analyzing algorithm analyzes the sensed data and determines the orientation of thecardboard 50 with respect to the cutting-and-creasing-bridge apparatus 110. - Step 233: Check if the cardboard needs an orientation adjustment.
- Cutting and
creasing system 100 checks if any of the sensors indicate that re-alignment ofcardboard 50 is needed. - If the cardboard does not need an orientation adjustment, go to step 260.
- Cutting and
- Step 235: Check if the array of punching elements covers the cardboard.
- Cutting and
creasing system 100 activates checks if all of the cutting and creasing contour segments are within the width covered by the array of punchingelement 114, then no re-alignment ofcardboard 50 is needed. - If the cardboard does not need an orientation adjustment, go to step 250.

It has been determined thatcardboard 50 does need an orientation adjustment. However, no automatic alignment mechanism nor a manual operation by the operator is needed and the set and order of the punchingelements 114 is reconfigured according to the detected orientation deviation ofcardboard 50 with respect to the cutting-and-creasing-bridge apparatus 110. - Step 260: Subdividing cardboards pixel array into one of these types: cut
line 153, crease line (161, 163),waste region 157.
Computerized control unit 120 determines, for each pixel that is associated with aparticular punching element 114, if this cardboard pixel is part of the final product, or is part of acut line 153, or is part of a crease line (161, 163), or is part of awaste region 157. - Step 270: Assign punching elements to match the cutting
lines 153, crease lines (161, 163) andwaste regions 157.
Computerized control unit 120 assigns punchingelements 114 to match the cuttinglines 153, crease lines (161, 163) andwaste regions 157, in accordance with the subdivision of the cardboard pixels. - Step 275: Check if the next row of cardboard pixels contains at least one cut/crease pixel.

Computerized control unit 120 activates the punching elements associated with disposing of the waste regions. For example,blunt punching elements 114blunt may be used to separate and/or discard of the waste regions. - According to an example that is not part of the invention, a coherent electromagnetic radiation (laser)
beam 314 is used as a punching element (seeFig. 8 ). The punching module further includes a thin layer transparentpolymeric lens 320 and piezo elements configured to rapidly change the focus of the lens to different depths to accommodate different cardboards thicknesses and material types. - Optionally, creasing
blade punching element 114blade does not have a point cutting end, but has some width to form a blade. Furthermore,blade punching element 114blade may be a rotatable punching blade coupled by anactuator 175 that is controlled, for example, bycontrol unit 120.Fig. 9a illustrates an example of ablade punching element 114blade ;Fig. 9b illustrates a top view of an example of anactuator 175;Fig. 9c illustrates an example of the positioning of cutting modules coveragebed cutting unit 70; andFig. 9d illustrates an example of the positioning ofblade punching elements 114blade overbed cutting unit 70. - Optionally, all punching elements are activated according to a digitally pre-set physical template, which operates at once all of the punching elements and types (cut, crease or waste) - like in a fakir bed.
Claims (14)
- A cutting and creasing system (100) comprising:a) a conveyer (180) supporting a cardboard (50);b) a cardboard-motion-control unit (122) configured to control the motion of said conveyer (180) in a first direction (55);c) at least one punching head unit (112) including an array of punching elements (114) that are individually and selectively actuatable by a punching-control-unit (120) to move axially with a distal tip that faces said cardboard (50), between a withdrawn position and a cutting position,wherein said punching head unit (112) is firmly held such that said punching elements (114) are orthogonal to the cardboard (50); wherein said punching elements (114) are distributed in a selected areal pattern within said array and with respect to said first direction (55) and with respect to a perpendicular-second-direction (53), and wherein said perpendicular-second-direction (53) is perpendicular to said first direction (55); wherein said punching control unit (120) is preconfigured to timely move each said punching element (114) from said withdrawn position to said cutting position, relative to said conveyer (180), and to immediately withdraw back punching element (114) to said withdrawn position, to thereby form a through hole across said cardboard (50) or a non-through hole or cut; wherein a cut line (153) is formed by a respective cluster of overlapping said through holes; and wherein a crease line (161, 163) is formed by a respective cluster of either non-overlapping said through holes or either overlapping or non-overlapping said non-through holes or cuts.
- The cutting-and-creasing system as in claim 1 further comprising a cutting-and-creasing bridge (110) carrying said at least one punching head unit (112).
- The cutting-and-creasing system as in claim 2 further comprising a bridge-motion-control module for moving said cutting-and-creasing-bridge apparatus (110) in said first direction (55) or in an orthogonal direction, being the axial direction of a moving said punching element, wherein said orthogonal direction is perpendicular to both said perpendicular-second-direction and said first direction.
- The cutting-and-creasing system as in claim 2 further comprises at least one cardboard detecting sensor (130) for detecting the rotational state of said cardboard (50) with respect to said first direction (55) and said perpendicular-second-direction (55).
- The cutting-and-creasing system as in claim 1, wherein said punching control unit (120) is preconfigured according to an uploaded graphical digital file to timely and sequentially control the operation of selected said punching elements (114), and wherein optionally, all of said punching elements (114) are activated according to a digitally pre-set physical template, operating all at once.
- The cutting-and-creasing system as in claim 1, wherein said punching elements (144) comprise a conic end section and either a sharp or blunt pointed end.
- The cutting-and-creasing system as in claim 1, wherein a solenoid based actuating unit (162) is used to move said punching element (114) between said withdrawn position and said cutting position.
- The cutting-and-creasing system as in claim 1, wherein a crank based actuating unit (172) is used to move said punching element (114) between said withdrawn position and said cutting position, wherein said actuating is selected from a group of mechanisms including an eccentric mechanism, a hydraulic based mechanism and a pneumatic mechanism.
- The cutting-and-creasing system as in claim 1, wherein said punching element (114) is adapted to emit a lubricating agent from a nozzle at the pointed end of said punching element (114) to thereby locally reduce the friction with the cardboard substrate before a cutting operation by said punching element (114).
- The cutting-and-creasing system as in claim 1, wherein said punching element (114) is adapted to emit an elastomeric lubricating agent from a nozzle at the pointed end of said punching element (114) to thereby locally strengthen a crease line (161, 163) after a creasing operation by said punching element (114), to prevent tear of said crease line (161, 163).
- The cutting-and-creasing system as in claim 1, wherein said punching element (114) is adapted to emit etching liquid from a nozzle at the pointed end of said punching element (114).
- The cutting-and-creasing system as in claim 1, wherein the cutting and creasing is performed by an etching liquid (410) to be applied by ejecting drops of said etching liquid (410) is stored in a suitable container (400), wherein a chemical etching reaction between said etching liquid (410) and the cardboard (50) locally dissolves the cardboard (50), and wherein optionally, said chemical etching reaction is triggered by an exposure to an energy field selected from a group energy fields including ultraviolet light, infrared light and heat.
- The cutting-and-creasing system as in claim 1, wherein the creasing and cutting end of said punching element (114) is a blade having a width, and wherein optionally, said blade punching element is a rotatable punching element operatively coupled with a controllable actuator (175).
- A process of digitally cutting and creasing corrugated cardboard substrate (50), comprising the steps of:a) providing a cutting-and creasing system (100) as in claim 1;b) securing corrugated cardboard (50) onto said conveyer (180);c) detecting the corrugated cardboard (50) by activating at least one cardboard detecting sensor (130) to thereby acquire sensed data;d) analyzing said sensed data to thereby determine the orientation of the corrugated cardboard (50) with respect to said array of punching elements (114);e) determining if re-alignment of the cardboard (50) is needed based on said analyzed sensed data;f) upon determining that re-alignment of the cardboard (50) is not needed, proceed with step 0);g) upon determining that re-alignment of the cardboard (50) is needed, further analyzing said sensed data to thereby determine if all of said preconfigured cutting and creasing contour segments are within the width covered by said array of said punching elements (114);h) upon determining that not all of said preconfigured cutting and creasing contour segments are within the width covered by said array of said punching elements (114), repositioning and re-securing the corrugated cardboard (50) onto said conveyer (180), and proceed with step (c);i) upon determining that all of said preconfigured cutting and creasing contour segments are within the width covered by said array of said punching elements (114), reconfiguring said punching elements selection according to said detected orientation deviation of the cardboard (50);j subdividing, by said control unit (120), the cardboard pixel array into one of these types: cut line (153), crease line (161, 163) or waste;k) assigning respectively selected punching elements (114) to form the preconfigured cutting lines (153), creasing lines (161, 163) and waste regions;l) determining, by said control unit (120), if the next row of cardboard pixels contains at least one cut or crease pixel, wherein said next row of cardboard pixels is parallel to said perpendicular-second-direction;m) upon determining that the next row of cardboard pixels contains at least one cut or crease pixel, said control unit (120) activates said respectively selected punching elements (114);n) while the last row of cardboard pixels has not been processed, perform steps (1) and (m); ando) upon determining that the last row of cardboard pixels has been processed, proceed to a waste disposal station and wherein optionally, said cutting-and creasing system (100) further comprising a cutting-and-creasing-bridge (110) carrying said at least one punching head unit (112).
