Abstract
Description
The invention relates to an improved embodiment of the process for the preparation of polynuclear aromatic polyamines by condensation of aniline with formaldehyde in the presence of water and acidic catalysts and working up of the reaction mixture by extraction with a hydrophobic solvent with reuse of the acid catalyst obtained in the aqueous phase of the extraction.
DE-OS 2 238 920, DE-OS 2 343 658, DE-OS 2 356 828, DE-OS 2 500 573, DE-OS 2 500 574 oder DE-OS 2 528 694).In the preparation of polynuclear aromatic polyamines by condensation of aniline with formaldehyde in the presence of water and acidic catalysts, it is already known to work up the resulting aqueous reaction mixture by extraction with a hydrophobic solvent and to reuse the acid catalyst obtained in the aqueous phase during the extraction (cf. e.g. DE-OS 2 238 920, DE-OS 2 343 658, DE-OS 2 356 828, DE-OS 2 500 573, DE-OS 2 500 574 or DE-OS 2 528 694).
The main advantage of the processes of these prior publications is that neutralization of the catalyst can be dispensed with, since it occurs during the extractive workup of the acidic reaction mixture in the aqueous phase, which as such is returned to the beginning of the process and reused. In addition, certain variants of this known principle, as described, for example, in DE-OS 2 500 574 or 2 528 694, permit the targeted production of polyamine mixtures with either increased or decreased 2,4'-isomer content. Otherwise, the process products of the prior publications correspond in their suitability as a preliminary product for the production of polyisocyanates to the classic polyamines of the diphenylmethane series, which were produced with neutralization of the acid catalyst used. This means that the level of properties of the polyurethane foams produced from such polyisocyanate mixtures of the diphenylmethane series is approximately the same in both cases. However, it is to be regarded as a disadvantage of the processes of the aforementioned prior publications that considerable amounts of hydrophobic solvent and aniline have to be used for the processing of the process products by extraction exclusively for this purpose, which obviously means a considerable amount of distillation and thus energy consumption in the processing of the organic by distillation Phase runs out.
It was the object on which the invention is based, a new, improved process for the preparation of polynuclear aromatic polyamines from aniline and form To provide aldehyde in the presence of acidic catalysts, which combines the advantages of the known methods of the prior art and also allows the production of qualitatively improved products with a reduced distillation effort and thus energy consumption.
This object could be achieved with the inventive method described in more detail below. The method according to the invention is characterized in particular by the following advantages:
- The acid catalyst used is reused as in the prior art processes and is not destroyed by neutralization.
The mixtures obtained in the distillative workup of the organic phase containing the process products according to the invention as a distillate can be separated without further distillative separation into their constituents as such, optionally after addition of further aniline, both as an extractant for the aqueous phase in the product extraction stage and also be reused at the beginning of the process.
- The process according to the invention can be varied within wide limits with regard to the homolog distribution in the process products (ratio of diamines to higher-functional polyamines), but products with a comparatively low content of ortho-isomers are always obtained.
- The polyisocyanates produced from the process products according to the invention surprisingly provide polyurethane foams which, compared to corresponding polyurethane foams based on the known polyisocyanate mixtures of the diphenylmethane series, have a significantly lower inherent color.
- Compared to the "extraction processes" of the prior art mentioned, the total amount of solvent can be significantly reduced in the process according to the invention, so that the MDA concentration in the resulting organic phases increases considerably and thus the distillation outlay during the processing of the organic phases is reduced accordingly can be.

Preferably xylenes, i.e. Technical xylene mixtures and especially o-xylene used as a hydrophobic solvent.
The acid catalyst is a water-soluble acid with a pKa value below 2.5, preferably below 1.5. Examples include hydrochloric acid, hydrobromic acid, sulfuric acid, trifluoroacetic acid, Methanesulfonic acid or phosphoric acid. Hydrochloric acid is the preferred catalyst. The acids mentioned can also be used in a mixture with acidic or neutral salts of such acids, such as, for example, the corresponding ammonium salts or also the corresponding alkali salts; however, the use of such salts is less preferred. The acids mentioned are present in the circulatory system according to the invention in the form of the corresponding ammonium salts of the bases in the aqueous cycle.
The process according to the invention can be carried out in one or two stages and both with an upstream aminal precursor and without such an aminal preliminary stage, although it must be added in a restrictive manner that the preliminary connection of an aminal preliminary stage is indicated in any case in a single-stage reaction procedure is.
Unter "einstufiger Reaktionsführung" ist hierbei eine Verfahrensvariante zu verstehen, gemäß welcher das Aminal nach Hinzufügung des Säuekatalysators innerhalb eines kurzen Zeitraums von weniger als 10 Minuten, vorzugsweise von weniger als 5 Minuten auf ein erhöhte Temperatur von 60 bis 180, vorzugsweise 80 bis 150°C erhitzt wird, um dort in das Endprodukt umlagert zu werden, bzw. bei welcher das Aminal direkt mit der auf erhöhtem Temperaturniveau von 60-180°C, vorzugsweise 80 bis 150°C befindlichen und im Kreis geführten wäßrigen Katalystorphase vermischt und das Gemisch dann gegebenenfalls bis zur angestrebten Endtemperatur erhitzt wird."Single-stage reaction control" is to be understood here as a process variant according to which the aminal, after the acid catalyst has been added, to an elevated temperature of 60 to 180, preferably 80 to 150, within a short period of less than 10 minutes, preferably less than 5 minutes C is heated to be rearranged there into the end product, or in which the aminal is mixed directly with the aqueous catalyst phase which is at an elevated temperature level of 60-180 ° C., preferably 80 to 150 ° C., and is circulated and the mixture is then mixed optionally heated to the desired final temperature.
Nach beendeter erster Reaktionsstufe und vor Beendigung der letzten, d.h. im allgemeinen zweiten Reaktionsstufe erfolgt die Vervollständigung der Reaktion in Gegenwart der gesamten Katalysatorphase.“Two-stage reaction procedure” is to be understood as an embodiment in which the aminal after addition of the acid catalyst or the reaction mixture of aniline, formaldehyde and acid catalyst is initially in a first reaction stage at 0 to 60 for a period of 10 to 90, preferably 15 to 60 minutes ° C, preferably 30 to 60 ° C and then for a period of 30 to 180, preferably 30 to 120 minutes in a second reaction stage at 60 to 180 ° C, preferably 60 to 150 ° C and in particular 100 to 150 ° C . In this preferred process variant of a multistage, preferably two-stage, reaction, the rearrangement of the amine takes place in the first stage of the reaction or (in the absence of an aminal precursor) condensation of the starting materials to give N-benzylaniline, which is nucleus-substituted in the second stage of the reaction at elevated temperature End product is relocated. According to a particular embodiment with a two-stage reaction procedure - without or preferably with an aminal precursor - the first reaction stage is carried out only with a partial stream of the aqueous catalyst phase, generally <50%, preferably <15%. After the first reaction stage has ended and before the last, i.e. in the second reaction stage in general, the reaction is completed in the presence of the entire catalyst phase.
The process can be carried out either continuously or batchwise; the specified Periods refer to the average residence time of the reaction mixture in the individual stages in the case of continuous operation. In the case of an aminal precursor, the (average) residence time of the starting materials in this stage is generally 10 to 60, preferably 15 to 60, minutes. The temperature in the aminal precursor is generally 20 to 100 ° C, preferably 20 to 60 ° C. The process is carried out in all stages preferably under the system's own pressure and preferably in an intergas atmosphere (nitrogen).

The reference symbols A to R, as well as X and Y denote the mass flows, to which reference is made below and in the examples.
In the case of the single-stage reaction procedure mentioned, reaction stages (5) and (6) are combined into a single reaction stage. Both the first and the second reaction stage can consist of a single reactor or of several reactors connected in series. In order to maintain the residence times mentioned, cascade cascades and or column reactors connected in series have proven particularly useful.
The extraction stage can also consist of one or more extractors connected in series. The usual countercurrent extraction devices are preferably used here.
In the simplest case, the distillation stage (11) consists of a distillation column which is designed in such a way that the hydrophobic solvent and aniline can be largely separated from the process product.
A particular advantage of the process according to the invention is the fact that the separation of hydrophobic solvent and aniline is not necessary since the aniline content in the distillate is not above the value required for reuse, which can be achieved before use by adding fresh aniline is discontinued, thus enabling the use of energy-saving multi-stage distillation techniques to accomplish the distillation task.
The water resulting from the condensation and the water introduced into the system with the aqueous formaldehyde solution must be removed from the system at a suitable point in order to maintain a constant water volume. If an aminal precursor (3) is connected upstream, this water removal preferably takes place in the water separator (4) before the aminal is brought together with the acid catalyst. In the absence of an aminal precursor, the water is preferably removed in a water evaporator (10) which is connected downstream of the extraction stage (9) or is arranged between the product extraction stage (8) and the post-extraction stage (9). This water evaporator is preferably operated on the principle of flash evaporation by applying a vacuum.
In principle, however, it is also possible to remove the water from the system at any other point by distillation.

The reaction in the aminal stage (3) takes place within the temperature ranges mentioned above.
Die Trennung erfolgt vorzugsweise unterhalb 60°C.Following (3), the mechanical separation of the aqueous phase, which is formed by the condensation water and the formalin water, takes place in a separator (4) and also contains the water-soluble impurities of formaldehyde and aniline. The separation is preferably below 60 ° C.
The remaining organic phase is transferred to the reactor (5) and brought together with the aqueous stream (C ') at temperatures below 60 ° C.
"protoniert" vorliegen. The flow rate (C ') in this first embodiment of the process according to the invention is the total amount of the catalyst phase (C) to be recycled. The content of aniline-formaldehyde condensates in this phase (C) is generally 10 to 40% by weight, preferably 15 to 30% by weight with a total arylamine content (including aniline) at this point generally of 30 -70% by weight, preferably 40-60% by weight, and with a degree of protonation of 25 to 75, preferably 45 to 65%. By "degree of protonation" is meant here and also below the percentage of amine nitrogen atoms which are in the form of ammonium groups, i.e. "protonated" are present.
The weight ratio between the catalyst phase (C) and organic phase from (4) is generally between 1:10 and 100: 1, preferably between 0.5: 1 and 3: 1.
In the first, continuously operated embodiment of the process according to the invention, the reactor (5) represents the "first reaction stage" already mentioned, which is operated under the above-mentioned conditions with regard to the temperature and the reaction time. In space it is generally a multi-stage stirred tank cascade or a single- or multi-stage column reactor in which a temperature profile of approximately 20 ° C. at the beginning is preferably increased to 60 ° C. at the end.
The two-phase reaction mixture is transferred from the first reaction stage (5) to the second reaction stage (6), which likewise consists of a multi-stage stirred tank cascade or a single- or multi-stage column reactor. This second reaction stage is also operated under the conditions already mentioned with regard to the reaction temperature and the average residence time. The two-phase reaction mixture in reaction stage (6) preferably runs through a temperature profile starting at 60 ° C. and ending at a temperature between 95 and 160 ° C., preferably between 120 and 140 ° C. In the case of this preferred temperature control, residence times of up to 60 minutes are generally sufficient in reaction step (6).
The two-phase reaction mixture leaving the second reaction stage (6) is then broken down into an organic phase (E) and an aqueous phase (F) in the phase separator (7), preferably at temperatures between 80 and 100 ° C.
The process products are extracted in exchange for aniline and converted into an organic solution (N) from the aqueous phase (F) in the preferably multi-stage extractor (8), which is preferably operated at temperatures from 80 to 110 ° C.
The extractant (G) used is a mixture of hydrophobic solvent and aniline, which may contain small amounts of aniline-formaldehyde condensates. The weight ratio of aniline (+ aniline / formaldehyde condensates): solvent is generally between 0.5: 1 and 3: 1, preferably 1: 1 and 2: 1.
The weight ratio of extractant (G): aqueous phase (F) is generally between 0.5: 1 and 3: 1, preferably 0.7: 1 to 2: 1.
The organic phase (N) is transferred into the distillation stage (11), if appropriate after passing through the catalyst washing stage (12), in which catalyst traces are optionally removed.
In the distillation stage (11), a distillation residue (P), which is the process product and is collected in tank (14), is removed by distillation.
The distillation stage (11) can consist, for example, of a single-stage evaporator which, in addition to the distillation residue (P), supplies a distillate (O).
In addition to aniline, the distillate (O) contains the entire hydrophobic solvent from (N) and is used to prepare solutions (B) and (G).
However, since the aniline content in (O) is always below the aniline concentration required in the extractant (G), this shortfall must be added. This can be done, for example, by combining (O) with fresh aniline (Q) from tanks (2), the mass flow (R) being produced. This mass flow (R) is finally divided into the mass flows (B) and (M).
The mass flow (B) is returned to the aminal stage (3), while the mass flow (M) is combined with the mass flow (L) to the extractant (G).
However, it is also possible to use the mass flow (B) in the composition of (O) at the beginning of the process. In such a case, only the partial stream (M) entering (G) is brought to the desired composition with a partial amount of (Q) and the remaining amount of (Q) at a suitable point, for example between (6) and (8) two-phase system (between (6) and (7)) or the aqueous phase (between (7) and (8)).
The aqueous phase (H) from the main extraction stage (8) only contains very small amounts of less than 5% by weight, preferably less than 2% by weight, of process products (aniline / formaldehyde condensates) and is used in the multi-stage post-extraction stage (9), which is generally operated at temperatures from 40 to 110 ° C, extracted with the stream (E), ie the organic phase separated in the separator (7), the Process products contained in (E) are almost completely exchanged for aniline and converted into the aqueous phase (I), so that an organic phase (L) results which is practically free of process products.
The organic phase (L) resulting in the extraction stage (9) is part of the extractant (G), so that this is generally composed of the partial amount (M) of the stream (R) and the organic phase (L). However, it is also possible to carry out the extraction in (8) in a multi-stage extractor such that stream (M) is initially used alone in the first or, based on the aqueous phase, last stage of the extractor (8) and the stream (L) is fed to the extractor (8) in a later or, based on the aqueous phase, earlier stage.
The aqueous phase (I) resulting in (9) can be used as such as the catalyst solution (C) to be recycled.
Preferably, however, an amount of water (K) is withdrawn from the aqueous solution (I) in the evaporator (10), which generally contains up to 80% by weight, but preferably less than 50% by weight, of the in the aqueous phase in (8) containing water. This amount of water (K) is added to the reaction mixture between the reaction stage (6) and the main extraction stage (8) or additionally used in the catalyst washing stage (12) from the organic phase (N) last Wash out catalyst residues in order to then be added to the reaction mixture as a stream (D) between (6) and (8).
In this procedure (removal of water in (10) and return), the rearrangement in the reactors (5) and (6) is carried out with a lower water content in the aqueous phase than the extraction in the extraction stage (8). In certain cases, this can make extraction in (8) easier.
Various variants of the described first embodiment of the method according to the invention are conceivable.
A first variant consists in partially or completely dispensing with the aminal stage (3). In practice, this means that a portion of the mixture of aniline and hydrophobic solvent (B ') used in the reaction and a portion of the aqueous formaldehyde (A') used are not in the aminal stage (3) but before or in the first reaction stage (5) be directed. In an extreme case (completely dispensing with an aminal precursor), the total amount of the mixture of aniline and hydrophobic solvent and the total amount of the aqueous formaldehyde can also be passed directly to the first reaction step (5). If an aminal precursor is omitted, however, the reaction must in any case be carried out in two stages using reaction stages (5) and (6). With such a way of working, it is naturally brought in and by the condensation water that is only partially or not at all removed via the phase separator (4). The removal of this water would then be conceivable, for example, by branching off a partial stream (K ') from the distillate from (10), which is passed directly into the waste water tank (13).
According to a second variant, reaction stages (5) and (6) can be combined into a single reaction stage, which is then operated under the conditions mentioned above with regard to the reaction temperature and the reaction time. In the case of a one-stage reaction procedure, however, an upstream aminal stage (3) is required in any case.
Both in the first and in the second variant, the mass flows are dimensioned in such a way that an aniline / formaldehyde molar ratio of 1.5: 1 to 25: 1 is present in (5), this being introduced with the catalyst stream (C) Arylamine is included in the balance sheet.
According to a third variant, which can be combined with the first variant, the reaction takes place in the first reaction stage in the presence of only a part (C ′) of the recycled catalyst solution and with addition of the remaining amount of catalyst solution (C˝) between the reaction stages (5) and ( 6). The weight ratio between organic phase in (5) and initially supplied aqueous phase (C '), for example in the first stirred tank of (5), is between 1: 1 and 100: 1, preferably between 3: 1 and 30: 1.
According to a fourth variant, which can be combined with the aforementioned variants, a partial amount (X) is withdrawn from the aqueous phase leaving the main extraction stage (8), which comprises up to 50% by weight, preferably up to 15% by weight, of the entire aqueous phase ( 8) can be, and returned to the first reaction stage. In such a case, the total amount of the recycled catalyst phase (C) is preferably passed as stream (C˝) behind (5) into the system. The catalyst in (5) then consists almost exclusively of aniline hydrochlorides present in (X), while hydrochlorides of process products are also present in addition to aniline hydrochlorides in the catalyst phase (C).
According to a fifth variant, which can be combined with the preceding variants, a partial stream (Y) is withdrawn from the aqueous phase (I) leaving the post-extraction stage (9) and returned to the reaction mixture before (7). This variant is of particular interest if the ratio of organic phase to aqueous phase is to be reduced in the post-extraction stage (9) in order to be able to operate the post-extraction stage (9) under optimal conditions, ie with a phase weight ratio of (E) to (H) less than 1.5: 1, preferably less than 1: 1.
The second embodiment of the method according to the invention differs from the first embodiment in that the evaporator stage (10) is arranged before the post-extraction stage (9).
This second embodiment can also be carried out in the above-mentioned variants of the first embodiment, but here in the fourth variant the stream (X) can also be taken after the evaporator stage (10) and before the post-extraction stage (9), and in the fifth variant stream (Y) is part of the recycled aqueous catalyst solution (C).
A reversal of the order of stages (9) and (10), as shown in Fig. 2, has an increase in the ratio of organic phase (E) to aqueous phase (H) with the same amount of acid in phase (H) to Consequence, which also makes it possible to optimize the efficiency of the post-extraction stage (9).
The main purpose of the post-extraction stage (9) is the virtually complete removal of aniline / formaldehyde condensates from the organic phase (E), which is generally achieved when the phase-weight ratio of (E) to (H) is less than 1. 5: 1, preferably less than 1: 1.
In the examples below, all percentages relate to percentages by weight. The term “polyarylamine” stands in each case as a collective term for all polyamines of the diphenylmethane series that are present as a mixture in the respective mass flows.

In a further reactor (6), which also consists of three stirred tanks, the temperatures are 100 ° C., Cycle through 135 ° C and 140 ° C, which are set by heating under the system's own pressure.
