Abstract

The invention relates to a building panel, a ceiling/wall system, a profiled groove and a method for installing a prefabricated building panel. The prefabricated building panel comprises a plasterboard, having a plurality of parallel grooves. The grooves defines a series of fold lines, enabling the building panel to be folded into a geometry having planes forming mutual angles. The building panel comprises a plurality of panel sections divided by the grooves, the panel sections being foldable in relation to each other hereby defining a geometrical shape where part of the panel extends from a main plane of the building panel towards the interior of the room.

Description

A prefabricated building panel, a ceiling/wall system, a profiled groove and a method for installing a prefabricated building panel
The present invention relates to a prefabricated building panel, a ceiling/wall system, a profiled groove and a method for installing a prefabricated building panel.
When constructing buildings both for private and commercial use, it is commonly known to construct ceilings and walls using plasterboards or wooden boards. Further, it is known to construct ceilings and walls forming architectural details for aesthetic as well as sound improving reasons within the room. An example of such ceilings is for example wood strip ceiling systems. Wooden strip ceiling systems are widely used within the building industry. These ceiling systems, however, are time consuming to construct and a complicated work process is therefore costly in terms of labour. Further, as the materials used is mostly wood, these commonly used ceiling systems are quite fire hazardous.
It is therefore a first object of the invention to provide a building panel, which is suitable for being mounted in a ceiling/wall system, where the building panel is easy to mount, creates a surface having visual and sound improving properties and resulting in a fire retardant construction.
In the following description the term “prefabricated building panel” will be referred to as “building panel”
In view of the first object, the building panel is fabricated from a plasterboard having a core of gypsum compressed between two outer layers of paper/cardboard or wooden fibre.
A second object of the invention is to provide a ceiling/wall system constructed in a way having aesthetic and sound improving properties, using a building panel with the above mentioned features.
A third object of the invention is to provide a profiled groove for a prefabricated building panel which enables the prefabricated building panel to be folded in a way limiting the risk of breaking a surface layer of the building panel in the fold and to lock the panel sections on each side of the groove in relation to each other in at least two directions.

A fourth object of the invention is to provide a method for installing the building panel into a ceiling or wall construction.
The first object and advantages together with other objects and advantages, which will be evident from the following description of the present invention, are according to a first embodiment of the present invention obtained by:
A prefabricated building panel for installation in a ceiling or wall system, said prefabricated building panel comprising a plasterboard having a core of gypsum, compressed between two outer layers being made of paper/cardboard or wooden fibre, said outer layers having a thickness which is relatively thin compared to the thickness of the core; said building panel further comprising:
a first main surface and a second main surface, the second main surface being opposite the first main surface; four side surfaces extending between the first and second main surface, the first main surface defining a main plane and being intended for facing an interior of a room, where the building panel comprises at plurality of parallel grooves, defining fold lines in the panel, the grooves extending from a first side surface to an opposite second side surface, hereby enabling the building panel to be folded into a geometry with planes forming mutual angles.
This provides a building panel, when being folded and mounted in a ceiling or wall construction creates a geometric and aesthetic surface having improved visual and sound related properties.
The building panel may be fabricated as a flat element being folded on site upon installation in a ceiling or wall, or the building panel may be folded when being fabricated.
The term “flat element” defines a panel having a thickness, which is relatively small compared to the length and width of the panel, the first and second main surfaces constituting two major surfaces of the panel and the four side surfaces extending in a direction parallel to the thickness of the panel.
According to a second embodiment of the invention, the plurality of grooves is constituted by a cut-out of material of the core and one of the first or second outer layers on the first and second main surface of the building panel. Hereby is achieved a building
DK 2017 00654 A1 panel which is easy to fold and still being stabile in a fold line by the remaining outer layer.
According to a third embodiment of the invention, the building panel comprises:
a first groove defining a first fold line in the first main surface, extending from the first side surface to the opposite second side surface at a first distance from a centre line of the building panel towards a third side surface;
a second groove defining a second fold line in the second main surface, extending from the first side surface to the opposite second side surface at a second distance from the first fold line towards the third side surface, and a third groove defining a third fold line in the second main surface, extending from the first side surface to the opposite second side surface, at a third distance from the second fold line towards the third side surface;
the building panel further comprising a first panel section extending between a fourth side surface and the first groove; a second panel section extending between the first and the second groove; a third panel section extending between the second and the third groove and a fourth panel section extending between the third groove and the third side surface.
This provides a building panel for installation in a ceiling or wall suitable to be folded into a geometrical shape where part of the panel extends from the main plane of the building panel towards the interior of the room.
According to a fourth embodiment of the invention, the third panel section has an extension, such that when the building panel is being folded around the second and third fold lines, the second and fourth panel section abuts back-to-back.
This provides a panel, being stabile in the folded region.
According to a fifth embodiment of the invention, the fourth panel section has an extension from the third fold line to the third side surface, such that when the building panel is being folded around the first, second and third fold line; the second panel section extends from the main plane towards the interior of the room in a plane approximate orthogonal to the main plane; the third panel section extends in a plane coplanar with the main plane and towards the third side surface; the fourth panel section extends towards the main plane, the extension of the fourth panel section being approximate equal

This provides a building panel, when being folded and mounted in a ceiling or wall provides a distance from the third side surface towards a supporting structure of the ceiling/wall construction, such what when a second building panel is mounted adjacent the first building panel, a fourth side surface of the second building panel is located in a space between the third side surface of the first building panel and the supporting structure. This embodiment eliminates the use of plastering tape and creates a hidden joint between the two building panels.
According to a sixth embodiment of the invention, the building panel comprises a fourth, fifth and sixth parallel groove defining fourth, fifth and sixth fold lines extending from the first side surface to the opposite second side surface between the centre line and the fourth side surface; the fourth fold line extending at a distance from the centre line substantially equal to the distance between the centre line and the first fold line; the fifth fold line extending at a distance from the centre line substantially equal to the distance between the centre line and the second fold line; the sixth fold line extending at a distance from the centre line substantially equal to the distance between the centre line and the third fold line; the building panel further comprising a fifth panel section extending between the fourth and fifth groove, a sixth panel section extending between the fifth and sixth groove and a seventh panel section extending between the sixth groove and the fourth side surface.
According to a seventh embodiment of the invention, the seventh panel section having an extension from the sixth fold line to the fourth side surface, such that when the building panel is being folded around the fourth fold line, the fifth fold line and the sixth fold line, the fifth panel section extends from the first panel section towards the interior of the room in a plane approximate orthogonal to the main plane; the sixth panel section extends in a plane coplanar with the main plane and towards the fourth side surface; the seventh panel section extends towards the main plane, the extension of the seventh panel section being approximate equal to the extension of the fifth panel section from the main plain towards the sixth panel section.
This provides a building panel, when being folded and mounted in a ceiling or wall provides a distance from both the third side and the fourth side surface towards a supporting structure of the ceiling/wall construction. This enables using unfolded plasterboards of

The second object of the invention which is to provide a ceiling/wall system constructed in a way having aesthetic and sound improving properties, using a building panel with the above mentioned features is achieved by:
A ceiling/wall system comprising a plurality of elongated profiles, extending substantially in parallel and suspended in a ceiling/wall structure and constituting a supporting structure where:
- the ceiling/wall system further comprises a plurality of building panels,
- the building panels are substantially rectangular and are supported on opposite sides along the elongated profiles and are mounted in abutment with each other,
- the building panels, when folded and mounted, provide a distance from the third side surface and/or the fourth side surface towards the supporting structure, such what when a second building panel or an unfolded plasterboard is mounted adjacent and in abutment with the first building panel, a fourth side surface of the second building panel or the unfolded plasterboard is located in a space between the third side surface of the first building panel and the supporting structure, and/or a third side surface of the unfolded plasterboard is located in a space between the fourth side surface of the first building panel and the supporting structure.
In a further embodiment, the elongated profiles comprises wooden laths or rails.
The third object of the invention, which is to provide a profiled groove for a prefabricated building panel which enables the prefabricated building panel to be folded in a way limiting the risk of breaking a surface layer of the building panel in the fold and to lock the panel sections on each side of the groove in relation to each other, is achieved by:
A profiled groove of a prefabricated building panel, the prefabricated building panel comprising:
a plasterboard having a core of gypsum, compressed between two outer layers being made of paper/cardboard or wooden fibre, the outer layers having a thickness which is relatively thin compared to the thickness of the core;
the profiled groove defining a fold line, being constituted by a cut-out of material of the core and one of the first or second outer layers, the profiled groove comprising a first and second side surface, each side surface comprises at least three side surface portions, the side surface portions on the first side
DK 2017 00654 A1 surface abuts the side surface portions on the second side surface when the building panel is being folded, and a profiled groove where the cut-out of core material being constituted by a removal of core material over a distance of the remaining surface layer, such that when the building panel is being folded, a hollow space is created between the remaining outer layer and the abutting side surface portions of the profiled groove;
each side surface comprising a first side surface portion defining a plane being angled in relation to the direction of the thickness of the building panel;
one of the first or second side surface further comprising a second side edge portion, and the other of the first or second side surface comprising a third recess portion, the second side edge portion mating complementary with the third recess portion when the building panel is being folded.
The fourth object of the invention, which is to provide a method for installing the building panel into a ceiling or wall construction, is achieved by:
A method of installing a building panel in a ceiling/wall system, comprising the following steps:
• providing a supporting structure being suspended on a ceiling or wall, • providing a first building panel, • mounting the first panel section of the first building panel on the supporting structure with the first panel section and a second panel section being folded in relation to each other, • providing a second building panel or an unfolded plasterboard, said unfolded plasterboard comprising: a first and second main surface, and four side surfaces, a first side surface being opposite a second side surface and a third side surface being opposite a fourth side surface, • mounting the second building panel or the unfolded plasterboard on the supporting structure with a fourth side surface in abutment with the first panel section of the first building panel in a direction of the third side surface of the first building panel, and • folding the third panel section and the fourth panel section of the first building panel, hereby locating the fourth side surface of the second building panel or unfolded plasterboard in a space between the third side surface of the first building panel and the supporting structure.

In a further embodiment of the invention, the method comprises the following steps:
• providing a second unfolded plasterboard, the second unfolded plasterboard comprising: a first and second main surface; four side surfaces, a first side surface being opposite a second side surface and a third side surface being opposite a fourth side surface, • mounting the second unfolded plasterboard with a second side surface in abutment with the first panel section of the first prefabricated building panel in a direction of the fourth side surface, and • folding the sixth panel section and the seventh panel section of the first prefabricated building panel, hereby locating the third side surface of the second unfolded plasterboard in a space between the fourth side surface of the first building panel and the supporting structure.
According to a further embodiment, the step of folding the third, fourth, fifth, sixth and seventh panel sections, takes place before the step op mounting the second building panel or the first and second unfolded plasterboards.
This provides a method of installing the building panel in which the building panel may be folded prior to the installation, e.g. folded upon installation.
The invention will now be explained in more detail below by means of examples of embodiments with reference to the very schematic drawing, in which:

The present invention will now be described more fully hereinafter with reference to the accompanying drawings, in which exemplary embodiments of the invention are shown. The invention may, however, be embodied in different forms and should not be construed as limited to the embodiments set forth herein. Rather, these embodiments are provided so that this disclosure will be thorough and complete, and will fully convey the scope of the invention to those skilled in the art. Like reference numerals refer to like elements throughout. Like elements will, thus, not be described in detail with respect to the description of each figure.
Fig. 1a shows a perspective view of a building panel (2) being folded. The building panel (2) comprises a first panel section (25) comprising a first main surface (4), (shown on fig. 2a) which in a mounted state in e.g. a ceiling construction faces the interior of a room and an opposite second main surface (5) (shown on fig. 2a) of the first panel section (25) facing a supporting structure (not shown) of the ceiling. The first main surface (4) of the building panel (2) defines a main plane (32) which in a mounted state is coplanar with the supporting construction. The building panel (2) further comprises a second panel section (26) which extends approximate orthogonal to the main plane (32) in a direction towards the interior of the room. The building panel (2) further comprises a third panel section (27) extending in a coplanar relationship with the main plane (32), and a fourth panel section extending approximate orthogonal to the main plane (32) in
DK 2017 00654 A1 a direction towards the main plane (32). The fourth panel section has the same orthogonal extension as the second panel section (26) in relation to the main plane (32). This feature establishes a distance between the fourth panel section (28) and the supporting structure which approximate corresponds to the thickness of the building panel (2).
Fig.1b is a sub-image of fig. 1a illustrating the folded region of the building panel (2). The building panel (2) is made from a sheet of plasterboard and is constructed with a core (33) of gypsum which is pressed between two outer layers (34) made of paper/cardboard or wooden fibre. The sub-image illustrates a situation where the second panel section (26), the third panel section (27) and the fourth panel section (28) has been folded, and the second panel section (26) and the fourth panel section (28) abuts backto-back.
Fig. 2a shows a perspective view of the building panel (2) which is unfolded. The building panel comprises a first main surface (4) and a second main surface (5), which is opposite the first (4) main surface. The building panel (2) is constructed as a rectangular building panel, and comprises four side surfaces (6, 7, 8, 9) in which the first side surface (6) is opposite the second side surface (7) and the third side surface (8) is opposite the fourth side surface (9). The four side surfaces (6, 7, 8, 9) extends between the first main surface (4) and the second main surface (5). Fig. 2a further illustrates the building panel being constructed with three grooves (11, 12, 13), in which the first groove (11) is formed on the first main surface (4) and the second groove (12) and the third groove (13) is formed on the second main surface (5).
Fig. 2b is a plane view of the second main surface (5) of the building panel (2). The figure illustrates the second groove (12) and the third groove (13). The first groove on the opposite first main surface (4) being illustrated with a line. The second groove (12) defines and second fold line (18), the third groove (13) defines a third fold line (19), and the first groove (11) which is illustrated with a line, defines a first fold line (17). Fig. 2 further illustrates a centre line (23) of the building panel.
Fig. 3 shows a perspective view of the building panel (3) according to a different embodiment. The building panel comprises a first panel section (25), having a first main surface (4) (shown on fig. 4a) which in a mounted state in e.g. a ceiling construction faces the interior of a room and the opposite second main surface (5) (shown on fig. 4a) of the first panel section (25) faces a supporting structure of the ceiling. The building
DK 2017 00654 A1 panel comprises a second panel section (26), a third panel section (27) and a fourth panel section (28), all extending from one side of the first panel section (25). The building panel (3) further comprises a fifth panel section (29), a sixth panel section (30) and a seventh panel section (31) extending from an opposite side of the first panel section (25). The second panel section (26) and the fifth panel section (29) extends in a plane approximate orthogonal to the main plane (32) in a direction from the first panel section (25) towards the interior of the room. The third panel section (27) and the sixth panel section (30) extending in a coplanar relationship with the main plane (32), and the fourth panel section (28) and the seventh panel section (31) extending approximate orthogonal to the main plane (32) in a direction towards the main plane (32). The fourth panel section (28) and the seventh panel section (31) has the same orthogonal extension as the second panel section (26) and fifth panel section (29) in relation to the main plane (32). This feature establishes a distance between the fourth panel section (28) and the seventh panel section (31) and the supporting structure, which approximate corresponds to the thickness of the building panel (2).
Fig. 4a shows a perspective view of the building panel (3) comprising first, second and third grooves (11, 12, 13) identical to the grooves of the building panel illustrated in fig. 2a. The building panel (3) further comprises a fourth groove (14) on the first main surface (4) and a fifth groove (15) and a sixth groove (16) on the second main surface (5).
Fig. 4b. shows a plane view of the second main surface (5) of the building panel (2). The building panel of fig. 4b comprises first, second and third fold lines (17, 18, 19) identical to the fold lines of the building panel of fig. 2b. The building panel (3) further comprises a fourth fold line (20), a fifth fold line (21) and a sixth fold line (22), enabling the building panel (3) to be folded as illustrated in fig. 3.

The profiled groove (35) comprises a first and second side surface, each side surface comprises three side surface portions. The side surface portions on the first side surface abuts the side surface portions on the second side surface when the building panel (2,
3) is being folded.
The cut-out of core material comprises a removal of core material (33) over a distance on the remaining surface layer (34) hereby creating a hollow space (36) between the remaining outer layer (34) and the abutting side surface portions of said profiled groove, when the building panel (2, 3) is folded.
Each side surface comprises a first side surface portion (39) defining a plane being angled in relation to the direction of the thickness of the building panel;
one of the first or second side surface further comprising a second side edge portion (37) and the other of the first or second side surface comprising a third recess portion (38), the side edge portion (37) mating complementary with the recess portion (38) when the building panel (2, 3) is being folded.

Claims (13)

  1. Claims
    1. A prefabricated building panel (2, 3) for installation in a ceiling or wall system (1), said prefabricated building panel (2,3) comprising a plasterboard having a core (33) of gypsum, compressed between two outer layers (34) being made of paper/cardboard or wooden fibre, said outer layers having a thickness which is relatively thin compared to the thickness of the core (33) and; said building panel further comprising:
    a first main surface (4) and second main surface (5), said second main surface (5) being opposite said first main surface (6);
    four side surfaces (6. 7. 8. 9) extending between said first main surface (4) and said second main surface (5);
    said first main surface (4) defining a main plane (32) being intended for facing an interior of a room, characterised in that said building panel comprises at plurality of parallel grooves (11, 12, 13, 14, 15, 16), defining fold lines (17, 18, 19, 20, 21,22) in said prefabricated building panel (2, 3), said grooves (11, 12, 13, 14, 15, 16) extending from a first side surface (6) to an opposite second side surface (7), hereby enabling said building panel to be folded into a geometry with planes forming mutual angles.

A prefabricated building panel according to claim 1, characterised in that said grooves (11, 12, 13, 14, 15, 16) being constituted by a cut-out of material of said core (33) and at one of said first or second outer layers (34) on said first main surface (4) and said second main surface (5) of said prefabricated building panel (2, 3).
  3. 3. A prefabricated building panel according to any of claims 1-2, characterised in that said prefabricated building panel (2, 3) comprises:
    a first groove (11) defining a first fold line (17) in said first main surface (4), said groove (11) extending from said first side surface (6) to said opposite second side surface (7) at a first distance from a centre line (23) of the prefabricated building panel (2, 3) towards a third side surface (8);
    a second groove (12) defining a second fold line (18) in said second main surface (5), said second groove (12) extending from said first side surface (6) to said opposite second side surface (7) at a second distance from said first fold line (17) towards said third side surface (8), and a third groove (13) defining a third fold line (19) in said second main surface (5), said third groove (13) extending from said first side surface (6) to said opposite second

    a third panel section (27) extending between said second groove (12) and said third groove (13), and a fourth panel section (28) extending between said third groove (13) and said third side surface (8).

A prefabricated building panel according to claim 3, characterised in that said third panel section (27) has an extension, such that when said prefabricated building panel (2, 3) is being folded around said second fold line (18) and said third fold line (19), said second panel section (26) and said fourth panel section (28) abuts back-to-back.
  5. 5. A prefabricated building panel according to any of claims 3-4, characterised in that said fourth panel section (28) has an extension from said third fold line (19) to said third side surface (8), such that when said prefabricated building panel (2, 3) is being folded around said first fold line (17), said second fold line (18) and said third fold line (19):
    said second panel section (26) extending from the main plane (32) towards the interior of said room in a plane approximate orthogonal to said main plane (32);
    said third panel section (27) extending in a plane coplanar with said main plane (32) and towards said third side surface (8), and said fourth panel section (28) extending towards said main plane (32), said extension of said fourth panel section (28) being approximate equal to said extension of said second panel section (26) from said main plain (32) towards said third panel section (27).
  6. 6. A prefabricated building panel according to any of claims 3-5, characterised in that said prefabricated building panel (2, 3) comprises:
    a fourth groove (14), a fifth groove (15) and a sixth groove (16) defining a fourth fold line (20), a fifth fold line (21) and a sixth fold line (22), said fold lines being parallel

    said fourth fold line (20) extending at a distance from said centre line (23) substantially equal to the distance between said centre line (23) and said first fold line (17); said fifth fold line (21) extending at a distance from said centre line (23) substantially equal to the distance between said centre line (23) and said second fold line (18);
    said sixth fold line (22) extending at a distance from said centre line (23) substantially equal to the distance between said centre line (23) and said third fold line (19);
    said prefabricated building panel (2, 3) further comprising:
    - a fifth panel section (29) extending between said fourth groove (14) and said fifth groove (15);
    - a sixth panel section (30) extending between said fifth groove (15) and said sixth groove (16), and
    - a seventh panel section (31) extending between said sixth groove (16) and said fourth side surface (9).
  7. 7. A prefabricated building panel according to claim 6, characterised in that said seventh panel section (31) has an extension from said sixth fold line (22) to said fourth side surface (9), such that when said prefabricated building panel (3) is being folded around said fourth fold line (20), said fifth fold line (21) and said sixth fold line (22):
    said fifth panel section (29) extending from the first panel section (25) towards the interior of said room in a plane approximate orthogonal to said main plane (32);
    said sixth panel section (30) extending in a plane coplanar with said main plane (32) and towards said fourth side surface (9), and said seventh panel section (31) extending towards said main plane (32), said extension being approximate equal to said extension of said fifth panel section (29) from said main plain (32) towards said sixth panel section (30).
  8. 8. A ceiling/wall system comprising a plurality of elongated profiles, defining a supporting structure, extending substantially in parallel and suspended in a ceiling/wall structure and constituting a supporting structure; characterised in that said ceiling/wall system further comprises a plurality of prefabricated building panels (2, 3) according to any of claims 1-7, said prefabricated building panels (2, 3) are substantially rectangular and are supported on opposite sides along said elongated profiles and are mounted in abutment with each other,

  9. 9. A profiled groove of a prefabricated building panel according to any of claims 1-7 characterised in that said prefabricated building panel (2,3) comprises:
    a plasterboard having a core (33) of gypsum, compressed between two outer layers (34) being made of paper/cardboard or wooden fibre, said outer layers (34) having a thickness which is relatively thin compared to the thickness of the core (33);
    said profiled groove (35), defining a fold line, being constituted by a cut-out of material of said core (33) and one of said first or second outer layers (34), and said profiled groove (35) comprising a first and second side surface, each side surface comprising at least three side surface portions, said side surface portions on said first side surface abutting said side surface portions on said second side surface when said building panel (2, 3) is being folded.
  10. 10. A profiled groove according to claim 9 characterised in that said cut-out of core material are constituted by a removal of core material over a distance of the remaining surface layer (34), such that when said building panel (2, 3) is being folded, a hollow space (36) is created between said remaining outer layer (34) and said abutting side surface portions of said profiled groove;
    each side surface comprising a first side surface portion (39) defining a plane being angled in relation to the direction of the thickness of the building panel;
    one of said first or second side surface further comprising a second side edge portion (37) and the other of said first or second side surface comprising a third recess portion (38), said second side edge portion (37) mating complementary with said third recess portion (38) when said building panel (2, 3) is being folded.

  11. 11. A method of installing a prefabricated building panel in a ceiling/wall system, characterised by the following steps:
    • providing a supporting structure being suspended on a ceiling or wall, • providing a first prefabricated building panel (2, 3) according to any of claims 17, • mounting said first panel section (25) of said first prefabricated building panel (2, 3) on said supporting structure with said first panel section (25) and a second panel section (26) being folded in relation to each other, • providing a second prefabricated building panel (2) according to any of claims 17 or an unfolded or ungrooved plasterboard, said unfolded or ungrooved plasterboard comprising: a first and second main surface, and four side surfaces, a first side surface being opposite a second side surface and a third side surface being opposite a fourth side surface, • mounting said second prefabricated building panel (2) or said unfolded or ungrooved plasterboard on said supporting structure with a fourth side surface (9) in abutment with said first panel section (25) of said first prefabricated building panel (2, 3) in a direction of said third side surface (8), and • folding said third panel section (27) and said fourth panel section (28) of said first prefabricated building panel (2, 3), hereby locating said fourth side surface (9) of said second prefabricated building panel (2) or said unfolded or ungrooved plasterboard in a space between said third side surface (8) of said first prefabricated building panel (2, 3) and the supporting structure.
  12. 12. A method according to claim 11, characterised by the following steps:
    • providing a second unfolded or ungrooved plasterboard comprising: a first and second main surface, and four side surfaces, a first side surface being opposite a second side surface and a third side surface being opposite a fourth side surface, • mounting said second unfolded or ungrooved plasterboard with a second side surface in abutment with said first panel section (25) of said first prefabricated building panel (3) in a direction of said fourth side surface (8), and • folding said sixth panel section (30) and said seventh panel section (31) of said first prefabricated building panel (3), hereby locating said third side surface of

  13. 13. A method according to any of claims 11 or 12, characterised in that the step of
