Description
Gebiet der ErfindungField of the invention
The invention relates to the fields of laminated automotive glazing and automotive lighting.
Hintergrund der ErfindungBackground of the invention
As automakers work to meet government fuel efficiency and emissions regulations and provide the green vehicles that are increasingly being demanded by the public, weight reduction is a key strategy. While replacing with lighter materials is a big part of the trend, there is also a reduction in the average size of most vehicles. If the cabin volume decreases, it can lead to an uncomfortable claustrophobia effect. To counteract this, manufacturers have been increasing the glazed area of the vehicles for several years. The enlarged visible area and the natural light contribute to the fact that the cabin appears more open.
The panoramic glass roof has seen rapid growth in recent years and has become an extremely popular option. A vehicle equipped in this way has a roof which essentially comprises glass. The large panoramic glass roof gives the vehicle an open, airy feel and a luxurious appearance. In recent years, in North America and Europe, the percentage of vehicles with a panoramic roof option sold has been between 30% and 40%. In China, the proportion was almost 100% for some models.
One problem that arises in vehicles with large glass roofs is cabin lighting. It is often not possible, practical, or desirable to mount a light in the center of the roof because the wiring harness that powers the light must be routed over the glazing, a cover must be added to the wiring harness from inside the vehicle and a black print must be added to hide the wiring harness from the outside. Instead, automakers have placed lights above the doors, in the footwells, in the cup holders, and in other places.
From indoor lighting to headlights, the cost, reliability, and intensity of LEDs have reached a point where they are a cost-effective replacement for incandescent bulbs and other conventional lighting technologies. With a service life of up to 50,000 hours, the LEDs can even last significantly longer than the vehicle.
Attempts to embed LEDs in laminated glass have produced mixed results. One of the main problems is the high intensity of LEDs, which are intended for general lighting. Due to the small size of the LED die and the difficulty of building any type of lens or diffuser into a laminate, the light intensity (lumens per unit area) of the LED die tends to be very high. This bright point light source can make driving difficult for the driver at night. Another problem is the generation of heat. Even though LEDs are much more energy efficient than incandescent lamps and produce much less waste heat, they still generate some heat that needs to be handled. Since both glass and the plastic interlayer are good thermal insulators, overheating can occur if the LEDs are too close together. In addition, the refractive index of PVB is temperature dependent, so any temperature gradient created by the LEDs can lead to undesirable optical distortions.
An alternative lighting method uses the glass of the laminate itself as a waveguide.
Glass can be used as a waveguide for visible light. Optical fibers guide light by reflecting the light off the walls of the fiber. The light entering the end of a fiber travels in a path that is parallel to the outer surface of the fiber. Due to the angle, most of the light is reflected inside and remains in the fiber. The outside of the fiber is often coated to increase internal reflectivity so that light can be transmitted over long distances without loss.
In the same way, a flat or curved sheet of glass can also be used as a waveguide. The refractive index of air is 1 while the refractive index of soda lime glass is 1.52. Because of this large discrepancy between the refractive index of glass and air, most of the light that travels parallel to the large glass surfaces is reflected inside. Very little of the light is emitted from the major surfaces.
Displays based on this principle are made by printing a graphic on a transparent substrate and illuminating the graphic with a light source that projects light into at least one of the edges. The printed graphic is used to diffuse the light that travels inside the glass and illuminates the graphic. These The method has been known and used for decades and probably goes back to the introduction of the Edison lightbulb.
However, the information on a display should be visible in all lighting conditions. The lighting is only intended so that the display can be seen in poor lighting conditions. The same approach can be used for general cabin lighting. It should be noted, however, that if the light-scattering agent is visible when the device is switched off, the glass substrate can no longer function efficiently as a window.
In general cabin lighting, the glass acts as a conductor for the light fed into the edges of the glazing. We have a high refractive index discrepancy at the air-glass interface of the glazing. Most of the light is reflected and remains in the glass like in a waveguide.
In standard laminated glazing we have at least two very different materials, plastic and glass. The refractive index of a commonly used soda lime float glass is 1.52. To provide a clear, undistorted field of view that is free from reflections and double images, it is desirable to have a uniform index of refraction across the thickness and across all layers of laminated glazing. A large discrepancy leads to unwanted reflections and optical distortions. The plastic interlayer used in most automotive laminates is polyvinyl butyral (PVB), which is formulated to have a refractive index of 1.48. This is not a perfect match with the glass, but with a difference of only 0.04 it can for all practical purposes be viewed as negligible in the angle of incidence of the driver's eye relative to the glazing. Indeed, there is little or no light that reflects off the interior glass / PVB interfaces and is noticeable to the driver and other vehicle occupants. Most problems with secondary / double images are related to reflection at the inner and outer air-glass interfaces.
Most of the incident light, which runs parallel to the main surfaces at the edge of a standard automobile soda lime glass, which is laminated with a PVB adapted to the standard automobile index, is reflected at the air / glass interface. Regardless of the layer into which the light can be directed, the entire thickness of the laminate serves as a waveguide.
In some of the prior art implementations, the light from the waveguide layer is scattered by microscopic defects in the glass surface created by a variety of means including, but not limited to, chemical etching, abrasive etching, and LASER marking. Although the PVB interlayer can fill and mask these surface defects when applied to an interior surface of the laminate, these methods still tend to create visible marks on the glass as well as undesirable haze and weaken the glass, which increases the likelihood of a Fracture increased.
A promising new technology uses optical diffusers, which are suspended in a transparent polymer matrix and printed on the substrate. A serious disadvantage of this technology is that the organic matrix degrades over time due to heat, moisture and UV radiation. Another disadvantage is that it is difficult to apply the ink to bent glass molds because the ink has to be applied after bending as it would be destroyed by the heat of the glass bending process.
Several examples of illuminated automotive laminates can be found in the prior art, including: a waveguide layer, a light source, an illuminant that directs light into the waveguide layer at an edge of the waveguide layer, and a light diffuser. These elements are included in all of the examples discussed below, which include some, but not all, of the prior art.
The prior art also uses an array of LED lights as a light source. The use of an optical isolator layer to optically isolate and improve the light intensity of the scattered light is also disclosed in some, but not all, of the prior art examples cited.
By making the waveguide layer thinner, the path that light takes becomes shorter and absorption is reduced. There is a practical limit to how thin a laminate can be made. Instead of using the entire thickness of the laminate as a waveguide layer, it is possible to optically isolate the waveguide layer from the other layers of the laminate. This method for isolating the waveguide layer from the other laminate layers is disclosed in the prior art, which is explained below. A layer with a significant refractive index discrepancy is added to the cross-section of the standard automotive laminate to optically isolate the waveguide layer, thereby improving the intensity of the light directed through the light-diffusing layer into the passenger compartment and minimizing the light escaping outside. There are two approaches to achieving this, which are illustrated in the prior art.
The first approach is to add a layer that has a significantly lower index of refraction than the waveguide layer. This layer serves as an optical isolator layer which captures the light to be guided within the waveguide layer. This can be achieved in a number of ways, e.g. By applying a coating to the inner surface of the laminate major surface of the waveguide layer. Another example is the use of a plastic interlayer or film with a lower refractive index. The literature has described the use of a lower than typical refractive index PVB applied to automotive laminate glazing.
A second approach is to use a waveguide layer that has a higher refractive index than the surrounding layers. Polycarbonate (PC) has a refractive index of 1.59. If it is laminated with a PVB interlayer (IR = 1.48), total reflection occurs so that the polycarbonate layer can serve as a waveguide layer.
Standard laminate glazing is used for the interior lighting of the cabin, but is usually poor in terms of both lighting intensity and overall aesthetics. Intensity and aesthetics can be improved, as shown in the approach disclosed in the prior art, by introducing a refractive index mismatch of at least 5% to optically isolate the waveguide layer. This requires adding modified / unconventional layers into the laminate. However, this may not be practical and / or economical to produce, and it may also prove to be aesthetically unappealing.
It should be noted that a large part of the prior art encompasses abandoned applications and, despite the disadvantages mentioned above, the approach of using the entire laminate stack as a waveguide layer is to date the solution with the best compromise between efficiency and complexity / cost.
It would be desirable to have an illuminated laminate without the disadvantages of the prior art, and which can also be manufactured at no significantly higher cost than a standard laminate and with standard automotive glazing equipment, materials and processes.
Kurze Zusammenfassung der ErfindungBrief summary of the invention
The disadvantages of the prior art described in the previous section, such as low illumination intensity and aesthetics, are solved by a laminate comprising: a waveguide layer, a substantially dense optical isolator layer made of SiO 2 , which is attached to a main surface inside the laminate of the waveguide layer is attached, at least one edge illuminant and a light scattering means which serves to scatter the light from the waveguide layer. This light diffuser is attached to the same inner surface of the waveguide layer as the optical isolator coating. This results in an illuminated laminate with superior performance that can be made using standard automotive glazing equipment and processes.
In the present invention, the refractive SiO 2 layer is produced by MSVD or by an improved sol-gel process which achieves a porosity of less than 22%.

Detaillierte Beschreibung der ErfindungDetailed description of the invention
The following terminology is used to describe the laminated glazing of the invention.
The term “glass” can be applied to many inorganic materials, including many that are not transparent. In this document we only refer to transparent glass. From a scientific point of view, glass is defined as a state of matter comprising a non-crystalline amorphous solid that lacks the ordered molecular structure of real solids. Glasses have the mechanical rigidity of crystals with the random structure of liquids.
Glass is made by mixing different substances together and then heating them to a temperature at which they melt and completely dissolve into one another, creating a mixable homogeneous liquid.
Most of the world's flat glass is manufactured using the float glass process, which was first commercialized in the 1950s. In the float glass process, the raw materials are melted in a large refractory container and then the molten glass is extruded from the container onto a bath of molten tin in which the glass floats.
The types of glass that can be used include, but are not limited to: the common soda-lime variant typical of automotive glazing, as well as aluminosilicate, lithium aluminosilicate, borosilicate, glass ceramic and the various other inorganic ones solid amorphous compositions that undergo a glass transition and are classified as glass, including those that are not transparent. The glass layers can include heat absorbing glass compositions as well as infrared reflective and other types of coatings.
Most of the glass used for containers and windows is soda lime glass. Soda lime glass is made from sodium carbonate (soda), lime (calcium carbonate), dolomite, silicon dioxide (silica), aluminum oxide (alumina) and small amounts of substances that are added to change color and other properties.
Laminates are generally articles that comprise a plurality of disks / sheets of material that are thin in relation to their length and width, each thin sheet / sheet having two opposing major surfaces, typically of relatively uniform thickness, which extend over at least one major surface of each disk / film. Foil are permanently connected to each other.
The glass layers can be tempered or reinforced. There are two methods that can be used to increase the strength of glass. They are thermal strengthening, in which the hot glass is rapidly cooled (quenched), and chemical hardening, in which the same effect is achieved through a chemical ion exchange treatment.
Heat-reinforced, fully hardened soda lime float glass with a compressive strength in the range of at least 70 MPa can be used in all vehicle positions except the windshield. Heat strengthened (tempered) glass has a layer of high compression on the outside surface of the glass, which is counterbalanced by stresses on the inside of the glass created by the rapid cooling of the hot softened glass. When tempered glass breaks, the tension and compression are out of balance and the glass breaks into small, blunt-edged particles. Tempered glass is much stronger than tempered laminated glass. The minimum thickness of the typical automotive heat reinforcement process is in the range of 2.6 mm to 3.0 mm. This is due to the rapid heat transfer required. It is not possible to achieve the high surface compression required with thinner glass with typical low pressure fan-type air quenching systems.
A variety of coatings used to improve the performance and properties of glass are available and in common use. These include, but are not limited to, anti-reflective coatings, infrared reflective, hydrophobic, hydrophilic, self-healing, self-cleaning and antibacterial coatings, anti-scratch, anti-graffiti, anti-fingerprint and anti-glare coatings.
Application methods include magnetron sputter vacuum deposition (MSVD) as well as others known in the art that are applied by pyrolysis, spraying, controlled vapor deposition (CVD), dipping, sol-gel, and other methods.
The glass layers are formed by gravity bending, press bending, cold bending, or other conventional methods known in the art. In the gravity bending process, the flat glass is supported near the edge of the glass and then heated. The hot glass sinks into the desired shape under the action of gravity. In press bending, the flat glass is heated and then bent on a full or partial surface shape. Air pressure and vacuum are often used to support the bending process. Gravity and press bending methods for forming glass are well known in the art and will not be discussed in detail in this specification.
In addition to polyvinyl butyl, ionoplast polymers, ethylene vinyl acetate (EVA), cast in place (CIP) and thermoplastic polyurethane (TPU) can also be used. Automotive interlayers are made by an extrusion process that has thickness tolerance and process variation. Since a smooth surface tends to adhere to the glass, making it difficult to position on the glass and trap air, the surface of the plastic is usually embossed to facilitate handling of the plastic sheet and removing air (venting) from the laminate to lighten, which gives the slide additional variation. Standard thicknesses for automotive PVB interlayers are 0.38 mm and 0.76 mm (15 and 30 mils).
Interlayers are available with improved capabilities beyond bonding the glass layers together. The invention may comprise intermediate layers for soundproofing. Such intermediate layers comprise in whole or in part a plastic layer which is softer and more flexible than that normally used. The intermediate layer can also be of a type that has sun-shielding properties.
A variety of films are available that can be incorporated into a laminate. Uses of these films include, but are not limited to: sun control, variable light transmission, increased stiffness, increased structural integrity, improved penetration resistance, improved occupant retention, providing a barrier, tint, sun protection, color correction, and as a substrate for functional and aesthetic graphics. The term "films" includes these and other products that can be developed or are currently available that improve the performance, function, aesthetics or cost of laminated glazing. Most films have no adhesive properties. To incorporate them into a laminate, plastic interlayers are needed on each side of the film to bond the films to the other layers of the laminate.
In automotive glazing, heat absorbing glass compositions are often used to reduce the exposure of the vehicle to the sun. While a heat absorbing pane can be very effective, the glass heats up and transfers energy into the passenger compartment through convective transmission and radiation. A more efficient method is to reflect the heat back into the atmosphere, which allows the glass to stay cooler. It does this by using various infrared reflective films and coatings. Infrared coatings and films are usually too soft to be mounted or applied to a glass surface exposed to the weather. Instead, they must be manufactured as one of the inner layers of a laminated product to prevent damage and degradation of the film or coating.
One of the great advantages of a laminated window over hardened monolithic glazing is that a laminate can use infrared reflective coatings and films in addition to the heat absorbing compositions and interlayers.
Infrared reflective coatings include, but are not limited to, the various metal / dielectric layer systems.
Infrared reflective films include both metal-coated plastic substrates and non-metallic, organic-based optical films that reflect in the infrared range. Most infrared reflective films comprise a plastic film substrate to which an infrared reflective metallic layer is attached.
The invention is an illuminated laminate which comprises at least two glass layers, at least one standard automotive plastic intermediate layer, a waveguide layer, a luminous means, an optical isolator coating and a light scattering means. The plastic intermediate layer is located between the two glass layers and is used to permanently connect the two glass layers to one another. At least one glass layer serves as a waveguide layer. The waveguide layer is coated with an SiO 2 by means of an MSVD process or an improved sol-gel process coated on a surface inside the laminate. The coating has an index of refraction that is significantly less than that of glass and serves as an optical isolator layer that confines the light within the waveguide layer. This optical isolator coating can be applied over the entire surface or only on the part containing the light diffusion agent. The illuminant is coupled to at least one edge of the waveguide layer.
The waveguide layer is optimally made from a low-iron, ultra-clear glass with high transmission of visible light.
Alle großen Float-Glas-Anbieter stellen ein ultraklares Glas her. All of the major float glass suppliers make ultra-clear glass. Ultra-clear glass does not have the characteristic green cast that normal soda lime glass has. It is made by removing the naturally occurring iron from the mix. Ultra-clear glass is widely used for furniture and solar panels. The use of ultra-clear glass with a visible light transmission of over 90% for the waveguide layer improves the brightness, the contrast and thus the lighting efficiency of the laminate.
Other glass compositions can be used for the waveguide layer with a correspondingly lower illuminance.
The light scattering is achieved with all conventional means for generating physical structuring (decoupling means), such as. B. color printing, chemical etching, sandblasting or other known techniques. Any internal light that strikes the interface between the scattering means and the surface of the waveguide layer is scattered rather than reflected, so that some of the light can leave the surface. When switched on, the diffuser offers a high level of illuminance. Under normal lighting conditions, with the light source switched off, the graphic is practically invisible. An additional advantage is that there is no loss of strength or deterioration in optical properties.
In some examples of the prior art, the slightly lower refractive index of the plastic interlayer compared to the glass is considered sufficient to ensure adequate internal reflection. With an ordinary PVB interlayer, regardless of which layer the light is coupled into, the entire thickness of the laminate will tend to act as a waveguide layer unless an optical isolator layer is used.
In practice, the internal reflection is poor, which leads to low illuminance levels and low contrast, which must be compensated for by increasing the intensity of the light sources. Some prior art disclosures call for an optical isolator layer with an index of refraction at least 0.1 less than that of the glass in order to achieve total internal reflection.
In recognition of this fact and to further improve and achieve total internal reflection, the laminate according to the invention is provided with an optical isolator coating made of SiO 2 , which is applied to the inner surface of the waveguide layer. Various means can be used to apply the SiO 2 coatings. The quality and physical properties of the coating are dependent and can vary considerably, depending on the method used and the process parameters as well as the materials used as starting materials for the method.
This approach has been followed in some prior art embodiments. In one example, a sol-gel coating of porous silicon dioxide is applied.
Sol-gel coatings are not common in the automotive glazing industry. On the other hand, MSVD coating systems for the production of sun protection coatings are widely used. The turnaround time for applying a sol-gel coating is also much longer than that of a modern high-volume MSVD coating system. Inline, high volume MSVD coating systems have become common in automotive glazing factories.
The coating layers produced with the typical sol-gel process tend to be rough and uneven, which leads to undesirable light scattering, less adhesion to the plastic interlayer and the glass, and greater visibility of the coating. In addition, this coating is not as durable as an MSVD coating, so it is more likely to be damaged during processing.
The dense and continuous optical isolator coating of SiO 2 of the invention, which is applied by means of a vacuum sputter deposition process, leads to far better results than the porous sol-gel coating of SiO 2 and the process of the prior art. In most embodiments, the dense optical isolator coating has an index of refraction of about 1.45 and the thickness can be in the range of 50 nm - 200 nm.
The MSVD applied optical isolator coating can be applied to the flat waveguide layer before or after the light scattering agent is applied / fabricated to the inner surface, allowing for continuous in-line processing. The waveguide glass layer can then be fed directly to the bending process.
The MSVD optical isolator coating is very smooth and uniform over the coated surface. The coating is extremely flat and durable. The chemical composition of the coated layer is also very uniform over the coated area. The adhesion to both the glass and the plastic intermediate layer is very good.
Alternatively, in some of the other embodiments of the invention, the SiO 2 scattering optical isolator coating is applied using an improved sol-gel formulation and process. The improved coating is made using a standard formulation such as e.g. B. the use of a tetraethylorthosilicate (TEOS) precursor, various alcohol groups as a solvent and an acidic (e.g. hydrochloric acid HCl) or basic (e.g. aqueous ammonia NH 3 · H 2 O) agent as a catalyst that a film with low porosity is provided. The application is carried out by spraying the solution with a movable and controllable spray head onto the glass after heating and bending, thereby providing a uniform and denser coating with a lesser degree or a lesser porosity than the coating produced by the method described in the prior art . This alternative method is advantageous when producing lighted glazing in factory locations that do not have an MSVD coating facility or where one is available but limited in capacity. The spraying process can be implemented inline without a bottleneck with comparatively little capital and a relatively small space requirement compared to an MSVD coater.
Total internal reflection is achieved by applying an optical isolator layer to the waveguide layer. The light irradiated at the edge escapes very little, if at all, into the plastic intermediate layer and other layers opposite the waveguide layer, which are effectively optically scattered.

- 4. bending the glass substrate with the light diffusion agent and the optical isolator coating, and
- 5. Laminating the glass substrate with the light scattering agent and the optical isolator coating with at least one additional glass layer.
In some embodiments,
- 1. Provision of a glass substrate,
- 2. Application / production of the light-scattering agent on the glass substrate,
- 3. Bend the glass substrate with the light diffusing agent, and
- 4. Application and curing of an optical sol-gel isolator coating on the side of the light scattering means of the glass substrate,
- 5. Laminating the glass substrate with the light scattering agent and the optical isolator coating with at least one additional glass layer.
It should be understood that the above-described manufacturing steps for the optical MSVD and the optical sol-gel isolator coating are not limited to the above-mentioned order. One skilled in the art will understand that many variations in sequence and / or modifications in the steps can be made according to methods well known in the industry without departing from the spirit of the invention. Both methods provide a glass substrate with a light scattering agent and an optical isolator coating which is finally laminated with at least one additional glass layer so that the light scattering agent and the optical isolator coating are disposed on the inner surface of the laminate. In some embodiments, the waveguide layer with the light scattering agent and the optical isolator coating is disposed on the laminate in positions other than the interior of the car.
Examples of different embodiments of the product produced by the method are shown in the figures.
In order to reduce double images and the amount of light visible from the outside, the PVB layer should have a visible light transmission of no more than 40%. The outer glass layer in combination with the intermediate layer and the waveguide layer should have a visible light transmission of not more than 20%, preferably less.
In order to improve the homogeneity of the lighting, the light source is attached on opposite sides. This can be the front and back or the left and right of the laminate. In the embodiments, a “light bar” is used. Each comprises series-connected LED dies that are coupled to a microlens array to focus the light onto the edge of the waveguide layer. It has been shown that the required intensity is in the range of at least 1,000 cd / m 2 in order to obtain a bright light whose intensity is similar to that of conventional cabin lighting.
The efficiency and the intensity of the emitted light can be further improved by applying a light-reflecting coating to at least part of the glass edge that is not used for the light strips. Various coatings are known which have a high level of reflection. A thin film can also be applied to the edge or in close proximity to act as a reflector. Highly reflective films have been developed and are widely used in LCD monitors and televisions, where they improve the homogeneity and intensity of the backlighting of the LCD cells.
It should be noted that other lighting means can be used instead of the LEDs of the described embodiments without departing from the concept of the invention. Any agent that can meet the intensity and requirements of the pack can be used, including OLEDs, electroluminescence, fiber optics, light pipes, and even not-yet-invented means.
The light strips are glued to the edges with an optical adhesive. Optionally, the edges of the waveguide layer can be polished in order to increase the transmission of visible light. The edges can also be ground to a convex, concave, or other contour so that the light can be focused within the edge.
Since the LED dies serve as point light sources, the distance between the edge of the glass and the dies should be at least 0.5 mm. The actual spacing will depend on a number of factors including, but not limited to, the edge treatment of the waveguide layer, the dimensions of the dies, the intensity of the dies, the lightbar lens, and the lightbar diffuser, if equipped.
When switched off, the haze is below 6% and the drop in transmission for visible light is below 10%. The ink graphic is practically invisible under normal viewing conditions.

When the variable light transmission layer is in the opaque state, the luminous features on each side of the laminate work independently without interfering with one another. On the other hand, when the light transmission variable layer is in the non-opaque state, the luminous features on both sides of the laminate can work in unison.
The trend towards increasing the glazing area of automobiles has reduced the possible locations for interior lighting. This is especially true for vehicles with large panoramic glazing. Attempts to use integrated light sources within the glazing have produced mixed results. LEDs embedded in the laminate tend to be too bright to drive at night, are expensive to manufacture, and have thermal limitations. Another approach, edge lighting with light-scattering elements on the glass, was only able to deliver low light intensities. Both approaches tend to reduce the transparency and aesthetics of the glazing. The present invention is a laminate that provides bright cabin lighting without compromising the glazing's ability to function as a window through the use of a light diffusing layer that is essentially invisible when turned off and very bright when turned on .
