Abstract

HINTERGRUND UND STAND DER TECHNIKBACKGROUND AND PRIOR ART
Verbrennungsprozesse in industriellen Verbrennungs- oder Verarbeitungsanlagen sowie in Fahrzeugverbrennungsmaschinen oder in Gasturbinen erzeugen bekanntermaßen unerwünschte und für die Umwelt und Gesundheit bedenkliche gasförmige Emissionen, die mit hohem Aufwand aus den Verbrennungsabgasen entfernt oder in unschädliche Stoffe umgewandelt werden müssen, bevor sie in die Umgebung gelangen. In besonderem Fokus stehen dabei, neben Kohlenmonoxid (CO), unverbrannten bzw. teilweise verbrannten Kohlenwasserstoffen (HCs) und Feinstaub (Rußpartikeln), auch Stickoxidverbindungen (Stickoxide; NOx), die aus NO und NO2 zusammen mit Nominalmengen an N2O entstehen, und deren Entfernung oder Unschädlichmachung in Abgasen zunehmend an Bedeutung gewinnt.Combustion processes in industrial combustion or processing plants as well as in vehicle combustion machines or in gas turbines are known to produce undesirable gaseous emissions that are harmful to the environment and health, which must be removed from the combustion gases at great expense or converted into harmless substances before they can get into the environment. Insbesondere im Bereich der Fahrzeugverbrennnungsmaschinen ist ein wichtiges Mittel zur Steigerung des Wirkungsgrades moderner Motoren der ungedrosselte (magere) Betrieb mit Luftüberschuss, der jedoch einen erheblichen Mehraufwand zur Reinigung der Abgase im Vergleich zur stöchiometrischen Betriebsweise von Benzinmotoren erfordert. Hierbei liegt die besondere Herausforderung weniger bei der Entfernung von Kohlenmonoxid, Kohlenwasserstoffen und Rußpartikeln, sondern vielmehr bei der Einhaltung des vom Gesetzgeber vorgegebenen Stickoxid-Grenzwertes, der durch motorische Maßnahmen alleine nicht erreicht werden kann. Die daher erforderliche katalytische Abgasnachbehandlung (AGN) bildet jedoch das begrenzende Glied in der Prozesskette, da Stickoxide (NOx) nur durch den Einsatz von Reduktionsmitteln im nominal sauerstoffreichen Abgas effizient in molekularen Stickstoff zurückverwandelt werden können.In the field of vehicle internal combustion engines in particular, an important means of increasing the efficiency of modern engines is unthrottled (lean) operation with excess air, which, however, requires a considerable amount of extra effort to clean the exhaust gases compared to the stoichiometric operation of gasoline engines. Technisch umgesetzt wurde bisher sowohl ein kontinuierliches als auch ein diskontinuierliches Verfahren. Bei Magermotoren mit kontinuierlicher katalytischer Stickoxidumwandlung wird Ammoniak als Reduktionsmittel verwendet, das in situ durch eine thermische Hydrolyse von Harnstoff entsteht, der in Form einer wässrigen Lösung (Adblue) vor einem SCR-Katalysator (SCR: Selektive Catalytic Reduction) in das Abgas eingedüst wird. Bei einem ebenfalls im Einsatz befindlichen diskontinuierlichen Verfahren werden die Stickoxide zunächst in einem NOx-Speicherkatalysator (NSK) im Normalbetrieb des Motors (Magerphase) eingelagert, der periodisch wieder regeneriert werden muss. Bei dieser Regeneration, der sogenannten Fettphase, wird durch eine zusätzliche Treibstoffeinspritzung in den Motor kurzfristig das Luft / Kraftstoffverhältnis soweit verringert, bis eine ausreichende Konzentration an Kohlenmonoxid und Wasserstoff zur Verfügung steht, um die eingespeicherten Stickoxide in Stickstoff zu reduzieren.So far, both a continuous and a discontinuous process have been technically implemented. Kommerzielle NOx-Speicherkatalysatoren (NSK) für magerbetriebene Verbrennungsmotoren enthalten als aktive Speicherkomponenten neben Platin aktivierten Ceroxiden und Erdalkalioxiden auch platinierte Magnesium-Spinell (MgAl2O4) haltige Pulver (Herstellung durch Kalzinierung von Hydrotalciten (Mg2xAl2(OH)4x+4CO3·nH2O)), die in verschiedenen Kombinationen und Massenanteilen im Washcoat einen breiten Temperaturbereich von 200 bis 500 °C für die Einspeicherung von Stickoxiden abdecken. Diese Materialien liegen in den Katalysatoren entweder als hochporöse reine bzw. zur thermischen Stabilisierung mit Lanthaniden dotierte Verbindungen oder teilweise in Form von dispersen Beschichtungen auf inerten oxidkeramischen Trägerstrukturen wie beispielsweise Aluminiumoxiden vor. Aufgabe des Platins innerhalb dieser Speicherkatalysatoren ist die Umwandlung des hauptsächlich im Abgas befindlichen Stickstoffmonoxides in speicherbares Stickstoffdioxid. Dieses Edelmetall katalysiert aber auch im Magerbetrieb des Motors die Oxidation von Kohlenmonoxid und Kohlenwasserstoffen und in einem gewissen Ausmaß auch die Reduktion des gespeicherten NOx bei der Regeneration. Durch die Implementierung von Platin-aktivierten Ceroxiden oder Perowskiten der oben genannten Art in die katalytisch aktiven NOx-Speicherschichten wird gleichzeitig auch die Effizienz der Regeneration deutlich gesenkt. Ursache für diese negative Eigenschaft ist die hohe Redoxaktivität dieser Materialien oder Materialkombinationen, die zu einer entsprechend hohen intrinsischen Sauerstoffverfügbarkeit führt. Durch die leichte Reduzierbarkeit dieser Verbindungen reagiert während der Regenerationsphase des Katalysators ein Teil des für die Umwandlung von gespeichertem NOx in Stickstoff erforderlichen Kohlenmonoxids bzw. Wasserstoffs zu H2O und CO2 ab. Die damit verbundene Senkung der Konzentration an Reduktionsmitteln innerhalb der katalytisch aktiven Speicherschicht führt insbesondere zu Beginn der Fettphase zu einer unvollständigen Reduktion des NOx, sowie zu einer Desorption eines Teils der gespeicherten Stickoxide zurück ins Abgas. Des Weiteren erhöht sich die Regenerationsdauer zur vollständigen Entleerung des Speichers, was einen erhöhten Treibstoffverbrauch zur Folge hat.However, the stated prior art has two decisive disadvantages. Die erfindungsgemäßen Perowskite und oxidkeramischen Materialien mit Perowskit-Struktur sind aufgrund der vorstehend beschriebenen Eigenschaften besonders geeignet zur Verwendung als NOx-Speicher und zur Verwendung in Katalysatoren bzw. zur Verwendung zur Herstellung von Katalysatoren. Damit umfasst die vorliegende Erfindung auch NOx-Speicher und Katalysatoren, die die erfindungsgemäßen Perowskite bzw. die erfindungsgemäßen oxidkeramischen Materialien mit Perowskit-Struktur umfassen. Bevorzugt sind dabei insbesondere LNT/SCR Hybridkatalysatoren (LNT: Lean NOx Trap; SCR: Selektive Catalytic Reduction). Solche Katalysatoren auf Basis der erfindungsgemäßen Perowskite und oxidkeramischen Materialien mit Perowskit-Struktur können prinzipiell geträgerte oder ungeträgerte Katalysatoren sein, wobei prinzipiell alle üblichen Substrate zur Herstellung geträgerter Katalysatoren geeignet sein können. Solche Katalysatoren können in üblichen Ausgestaltungen wie z.B. den in
Die erfindungsgemäßen Perowskite, oxidkeramischen Materialien mit Perowskit-Struktur, sowie NOx-Speicher und Katalysatoren umfassend dieselben, eignen sich prinzipiell zur Speicherung von NOx aus allen NOx-haltigen Abgasen. Beispiele umfassen Abgase von Verbrennungsmaschinen / -motoren, aus industriellen Verbrennungsanlagen, chemischen Verarbeitungsanlagen, Gasturbinen oder medizinischen Vorrichtungen. Die erfindungsgemäßen Perowskite, oxidkeramischen Materialien mit Perowskit-Struktur, sowie NOx-Speicher und Katalysatoren umfassend dieselben, können somit prinzipiell in den vorgenannten Gebieten zur NOx-Speicherung verwendet werden. - e) optional Beschichtung des oxidkeramischen Materials mit Perowskit-Struktur aus Schritt d) mit einem Edelmetall ausgewählt aus der Gruppe umfassend Platin (Pt), Rhodium (Rh), Palladium (Pd) und Ruthenium (Ru) und Erhalt eines „beschichteten Infiltrationskomposits“.

Dabei muss auf eine ausreichende Löslichkeit dieser Präkursoren im limitierten Lösemittelvolumen geachtet werden, das sich aus dem begrenzten spezifischen Aufnahmevermögen der Trägermaterialien für die Beschichtungslösung ergibt. Durch die anschließende Trocknung und Entfernung des Lösungsmittels fallen die imprägnierten Trägermaterialien in Form eines beschichteten / imprägnierten Pulvers oder beschichteter / imprägnierter Partikel an, die anschließend in Schritt d) einer Wärmebehandlung bzw. Kalzinierung zur Ausbildungen des NOx speicheraktiven oxidkeramischen Materials mit Perowskit-Struktur unterworfen werden. Dabei sind in Schritt d) grundsätzlich alle Öfen mit einer geregelten Luftzufuhr geeignet. Bevorzugt sind Kalzinierungstemperaturen im Bereich von 600 bis 1000 °C. Bei der Verwendung von gut löslichen Nitratsalzen als Präkursorverbindungen zur Herstellung der Beschichtungslösungen ist eine Nachbehandlung des Ofengases zur Reduktion der bei der Kalzinierung dieser Verbindung entstehen Stickoxide erforderlich. Dies ist prinzipiell aus dem Stand der Technik bekannt und durchaus üblich.
