Description
The invention relates to a method for producing a ceramic heat shield plate, comprising the steps of: a) casting liquid or pasty ceramic material into a casting mold which negatively depicts the heat shield plate and is composed of at least two mold parts; and b) removing the heat shield plate from the mold after the curing of the mold ceramic material.
Gas turbines have as main components a compressor, a combustion chamber and a turbine. During operation, the compressor draws air from the environment, compresses it and supplies it under high pressure to the combustion chamber. In the combustion chamber, the compressed air is mixed with injected fuel and the mixture is ignited. The resulting combustion gases then flow at temperatures of up to 1500 ° C to the turbine, in which they drive the turbine rotor rotating. The rotational movement of the turbine rotor is then converted into electrical energy in a generator, for example.
The thermal shielding is realized by a heat shield upstream of the actual combustion chamber wall. Such a lining usually consists of a large number of ceramic heat shield plates, with which the combustion chamber wall is lined in a planar manner. Heat shield plates made of a ceramic material are particularly suitable due to the high temperature change and resistance, good corrosion resistance and low thermal conductivity.
The production of ceramic heat shield plates is normally carried out using a casting process in which liquid or pasty ceramic material is poured into a heat shield plate negatively imaging, at least composed of two mold parts casting mold and the heat shield plate is removed after curing of the ceramic material from the mold. The moldings are made of aluminum and are usually milled from solid. A disadvantage of this manufacturing method is that the molds are very expensive. The costs are in the order of more than EUR 5,000.00 per piece. To make matters worse, that usually very many molds must be held. For one thing, heat shield plates of different formats or designs are usually installed in a combustion chamber. On the other hand, conventional ceramic materials require about a three-hour curing time, new ceramic materials even a curing time of up to 40 hours. Accordingly, a large number of molds must be used in order to produce heat shield plates in parallel and thus economically. In addition, designs and materials of heat shield plates are often modified to accommodate the ever-increasing demands resulting from the gas turbine's intended efficiency gains. As a result, the number of available casting molds increases steadily. Even if only the material of an existing heat shield plate is changed with constant geometry, new casting molds are usually also to be produced, since the shrinkage behavior of the materials is not uniform.
For the reasons mentioned above, the cost of the existing Gussformenpark enormous.
Against this background, it is an object of the present invention to provide an alternative method of the type mentioned for the production of a ceramic heat shield plate.
To achieve this object, the present invention provides a method of the type mentioned, which is characterized in that the mold is made of synthetic polymer, in particular of silicone. Although for the production of such a mold of synthetic polymer, hereinafter called polymer mold, usually also metal molds are needed, such as aluminum, fall the first higher production costs inventively manufactured heat shield plates even with a small number of required identical molds below cost conventionally produced heat shield plates, so that the inventive method is very economical even in the case of small batch production.
According to one embodiment of the present invention, the mold parts interlock positively, so that during the execution of step a) a proper alignment of the mold parts is ensured to each other. Accordingly, heat shield plates can be manufactured with high precision.
The mold parts can be arranged one above the other so that a horizontal casting mold arrangement for a horizontal casting method is achieved. Alternatively, the mold parts can also be arranged next to each other, so that a vertical casting arrangement is achieved for a standing casting.
During the execution of step a), the casting mold is preferably in a dimensionally stable cassette having a plurality of cassette parts taken, which supports the outer walls of the mold. Thanks to such a cassette deformations of the polymer mold in the implementation of step a) can be counteracted.
The cassette is preferably made of metal, whereby a very high dimensional stability is achieved.
According to one embodiment of the present invention, the cassette parts have at least one lower cassette part and a cassette upper part and are stacked one above the other or next to one another in a stacking direction, the cassette parts preferably engaging one another in a form-fitting manner. In this way, a very simple construction of the cassette is achieved.
The cassette parts advantageously comprise at least one annular intermediate cassette part. A plurality of such annularly shaped intermediate cassette portions of different height may serve to vary the overall height of the cassette to use the cassette for polymer molds of different heights, which, moreover, have predominantly identical outer dimensions.
According to one embodiment of the present invention, the cassette is provided with at least one quick-release device which engages the outer cassette parts and presses them in the tensioned state against each other. With such a quick-release device, a simple and quick fastening of the cassette to the polymer casting mold is realized.
Preferably formed on the inner surfaces of the cassette parts and outer surfaces of the polymer moldings matingly interlocking projections and depressions, which may be formed undercut, so that the outer surface of the polymer moldings is positively held on the inner surfaces of the cassette parts.
Furthermore, the present invention provides a mold with a plurality of molded parts made of synthetic polymer for carrying out a method according to the invention for achieving the object mentioned above.
In addition, the present invention proposes a method for producing a multi-cast synthetic polymer mold according to the invention, in which the mold parts are respectively molded using multi-part metal molds. Thanks to such metal molds, which are preferably made of aluminum, the molded parts made of synthetic polymer can be manufactured with high accuracy.
Advantageously, each metal casting mold has at least one first metal casting molding which positively reflects the hot or cold side of the heat shielding plate to be produced, and a second metal casting molding which positively reflects an inside of a cassette component. Accordingly, two metal molds are required to produce a synthetic polymer synthetic mold negatively imaging the hot gas side of the heat shield plate and a synthetic polymer mold negative-imaging the cold gas side of the heat shield plate.
If there are multiple sets of metal casting molds to fabricate molds for different heat shield plate designs, all of the metal mold sets can use uniform second metal mold parts, further reducing cost.
