Abstract
The present application relates to a process for preparing a catalyst having low HRVOC emissions. A method of preparing a catalyst comprising: a) drying the chromized silica support followed by contact with titanium (IV) alkoxide to form a metallized support, b) drying the metallized support followed by contact with an aqueous alkaline solution comprising from about 3wt% to about 20wt% of a nitrogen-containing compound to form a hydrolyzed metallized support, and c) drying the hydrolyzed metallized support followed by calcination at a temperature in the range of from about 400 ℃ to about 1000 ℃ and maintaining the temperature in the range of from about 400 ℃ to about 1000 ℃ for a period of from about 1 minute to about 24 hours to form the catalyst.
Description
The present application is a divisional application, the filing date of the original application being 2019, 4, 9, 201980021708.6, entitled "method for preparing a catalyst with low HRVOC emissions", which is incorporated herein by reference in its entirety.
Technical Field
The present disclosure relates to catalyst compositions. More particularly, the present disclosure relates to a method of preparing an olefin polymerization catalyst composition and polymers prepared therefrom.
Background
One class of economically important olefin polymerization catalysts includes chromium-silica-titanium catalysts. Enhancement of the preparation process for olefin polymerization catalysts can reduce the costs associated with catalyst generation and improve process economics. For example, highly Reactive Volatile Organic Compounds (HRVOCs) may be emitted during catalyst production. HRVOC plays a role in forming ozone in areas where ozone does not meet standards for air quality for ground level ozone by the environmental protection agency (Environmental Protection Agency). Thus, the process of generating HRVOC emissions may need to comply with state and federal regulations on HRVOC emissions, such as HRVOC emissions upper limits and trading plans. Accordingly, there is a continuing need to develop processes for producing olefin polymerization catalysts that produce minimal HRVOC emissions.
Disclosure of Invention
Disclosed herein is a method of preparing a hydrolyzed pre-catalyst comprising: a) Drying the silica support by heating to a temperature in the range of about 150 ℃ to about 250 ℃ and maintaining the temperature in the range of about 150 ℃ to about 250 ℃ for a period of about 1 hour to about 24 hours to form a dried support; b) Contacting the dried support with titanium (IV) alkoxide to form a titanated support; c) Drying the titanated support by heating to a temperature in the range of from about 50 ℃ to about 200 ℃ and maintaining the temperature in the range of from about 50 ℃ to about 200 ℃ for a period of from about 30 minutes to about 6 hours to form a dried titanated support; d) Contacting the dried titanated support with an aqueous alkaline solution comprising from about 3wt% to about 20wt% nitrogen-containing compound for a period of from about 10 minutes to about 6 hours to form a mixture comprising hydrolyzed titanated support, wherein the weight ratio of the amount of aqueous alkaline solution to the amount of titanium (IV) alkoxide in the dried titanated support is from about 30:1 to about 3:1; and e) removing the hydrolyzed titanated support from the mixture comprising the hydrolyzed titanated support and drying the hydrolyzed titanated support by heating to a temperature in the range of from about 50 ℃ to about 200 ℃ and maintaining the temperature in the range of from about 50 ℃ to about 200 ℃ for a period of from about 30 minutes to about 6 hours to form the hydrolyzed pre-catalyst. The method may further comprise contacting the chromium-containing compound with the hydrolyzed pre-catalyst to form a pre-catalyst, and calcining the pre-catalyst to form the catalyst by heating to a temperature in the range of about 400 ℃ to about 1000 ℃ and maintaining the temperature in the range of about 400 ℃ to about 1000 ℃ for a period of about 1 minute to about 24 hours.
Also disclosed herein is a method of preparing a hydrolyzed pre-catalyst comprising: a) Drying the silica support by heating to a temperature in the range of about 150 ℃ to about 250 ℃ and maintaining the temperature in the range of about 150 ℃ to about 250 ℃ for a period of about 1 hour to about 24 hours to form a dried support; b) Contacting the dried support with titanium (IV) alkoxide to form a titanated support; c) Heating the titanated support to a temperature in the range of from about 50 ℃ to about 200 ℃ and maintaining the temperature in the range of from about 50 ℃ to about 200 ℃ while contacting the titanated support with the alkaline material for a period of from about 2 hours to about 48 hours; d) Stopping the contact of the titanated support with the basic material to provide a hydrolyzed support having a temperature in the range of from about 50 ℃ to about 200 ℃; and e) maintaining the temperature in the range of about 50 ℃ to about 200 ℃ for a period of about 30 minutes to about 6 hours to form a hydrolyzed pre-catalyst. The method may further comprise contacting the chromium-containing compound with the hydrolyzed pre-catalyst and forming the pre-catalyst, and calcining the pre-catalyst to form the catalyst by heating to a temperature in the range of about 400 ℃ to about 1000 ℃ and maintaining the temperature in the range of about 400 ℃ to about 1000 ℃ for a period of about 1 minute to about 24 hours.
Also disclosed herein is a method of preparing a catalyst comprising: a) Drying the chromated silica support by heating to a temperature in the range of about 150 ℃ to about 250 ℃ and maintaining the temperature in the range of about 150 ℃ to about 250 ℃ for a period of about 1 hour to about 24 hours to form a dried chromated silica support; b) Contacting the dried chromated silica support with titanium (IV) alkoxide to form a metallized support; c) Drying the metallized carrier by heating to a temperature in the range of about 50 ℃ to about 200 ℃ and maintaining the temperature in the range of about 50 ℃ to about 200 ℃ for a period of about 30 minutes to about 6 hours to form a dried metallized carrier; d) Contacting the dried metallized support with an aqueous alkaline solution comprising from about 3wt% to about 20wt% of a nitrogen-containing compound for a period of from about 10 minutes to about 6 hours to form a mixture comprising hydrolyzed metallized support, wherein the weight ratio of the amount of aqueous alkaline solution to the amount of titanium (IV) alkoxide in the dried metallized support is from about 30:1 to about 3:1; e) Removing the hydrolyzed metallized carrier from the mixture comprising hydrolyzed metallized carrier and drying the hydrolyzed metallized carrier by heating to a temperature in the range of about 50 ℃ to about 200 ℃ and maintaining the temperature in the range of about 50 ℃ to about 200 ℃ for a period of about 30 minutes to about 6 hours to form a pre-catalyst; and f) calcining the pre-catalyst to form the catalyst by heating to a temperature in the range of about 400 ℃ to about 1000 ℃ and maintaining the temperature in the range of about 400 ℃ to about 1000 ℃ for a period of about 1 minute to about 24 hours.
Also disclosed herein is a method of preparing a catalyst comprising: a) Drying the silica support by heating to a temperature in the range of about 150 ℃ to about 250 ℃ and maintaining the temperature in the range of about 150 ℃ to about 250 ℃ for a period of about 1 hour to about 24 hours to form a dried support; b) Contacting the dried support with titanium (IV) alkoxide to form a titanated support; c) Drying the titanated support by heating to a temperature in the range of from about 50 ℃ to about 200 ℃ and maintaining the temperature in the range of from about 50 ℃ to about 200 ℃ for a period of from about 30 minutes to about 6 hours to form a dried titanated support; d) Contacting the dried titanated support with an aqueous alkaline solution comprising from about 3wt% to about 20wt% nitrogen-containing compound for a period of from about 10 minutes to about 6 hours to form a mixture comprising hydrolyzed titanated support, wherein the weight ratio of the amount of aqueous alkaline solution to the amount of titanium (IV) alkoxide in the dried titanated support is from about 30:1 to about 3:1; e) Removing the hydrolyzed titanated support from the mixture comprising the hydrolyzed titanated support and drying the hydrolyzed titanated support by heating to a temperature in the range of from about 50 ℃ to about 200 ℃ and maintaining the temperature in the range of from about 50 ℃ to about 200 ℃ for a period of from about 30 minutes to about 6 hours to form a hydrolyzed pre-catalyst; f) Contacting a chromium-containing compound with at least one material selected from the group consisting of: silica support, dried support, titanated support, dried titanated support, mixture comprising hydrolyzed titanated support and hydrolyzed pre-catalyst; and g) calcining the pre-catalyst to form the catalyst by heating to a temperature in the range of about 400 ℃ to about 1000 ℃ and maintaining the temperature in the range of about 400 ℃ to about 1000 ℃ for a period of about 1 minute to about 24 hours.
Also disclosed herein is a method of preparing a catalyst comprising: a) Drying the chromated silica support by heating to a temperature in the range of about 150 ℃ to about 250 ℃ and maintaining the temperature in the range of about 150 ℃ to about 250 ℃ for a period of about 1 hour to about 24 hours to form a dried chromated silica support; b) Contacting the dried chromated silica support with titanium (IV) alkoxide to form a metallized support; c) Heating the metallized carrier to a temperature in the range of about 50 ℃ to about 200 ℃ and maintaining the temperature in the range of about 50 ℃ to about 200 ℃ while contacting the metallized carrier with the vapor phase solution material for a period of about 2 hours to about 48 hours; d) Stopping the contact of the metallized carrier with the gas phase solution to provide a hydrolyzed metallized carrier having a temperature in the range of about 50 ℃ to about 200 ℃; e) Maintaining the temperature of the hydrolyzed metallized support in the range of about 50 ℃ to about 200 ℃ for a period of about 30 minutes to about 6 hours to form a pre-catalyst; and f) calcining the pre-catalyst to form the catalyst by heating to a temperature in the range of about 400 ℃ to about 1000 ℃ and maintaining the temperature in the range of about 400 ℃ to about 1000 ℃ for a period of about 1 minute to about 24 hours.
Also disclosed herein is a method of preparing a catalyst comprising: a) Drying the silica support by heating to a temperature in the range of about 150 ℃ to about 250 ℃ and maintaining the temperature in the range of about 150 ℃ to about 250 ℃ for a period of about 1 hour to about 24 hours to form a dried support; b) Contacting the dried support with titanium (IV) alkoxide to form a titanated support; c) Heating the titanated support to a temperature in the range of from about 50 ℃ to about 200 ℃ and maintaining the temperature in the range of from about 50 ℃ to about 200 ℃ while contacting the titanated support with the gas phase solution for a period of from about 2 hours to about 48 hours; d) Stopping the titanated support from contacting with the gas phase solution to provide a hydrolyzed support having a temperature in the range of about 50 ℃ to about 200 ℃; e) Maintaining the temperature in the range of about 50 ℃ to about 200 ℃ for a period of about 30 minutes to about 6 hours to form a hydrolyzed pre-catalyst; f) Contacting a chromium-containing compound with at least one material selected from the group consisting of: silica support, dried support, titanated support, hydrolyzed support and hydrolyzed pre-catalyst; and g) calcining the pre-catalyst to form the catalyst by heating to a temperature in the range of about 400 ℃ to about 1000 ℃ and maintaining the temperature in the range of about 400 ℃ to about 1000 ℃ for a period of about 1 minute to about 24 hours.

Detailed Description
The present disclosure encompasses olefin polymerization catalysts, methods of making olefin polymerization catalysts, and methods of using olefin polymerization catalysts. In one aspect, the methods of the present disclosure comprise contacting a silica support or a chromated silica support (i.e., support) with titanium to produce a Cr/Si-Ti catalyst. The methods disclosed herein contemplate the application of an alkaline treatment (e.g., via contact with a nitrogen-containing compound) during the preparation of the Cr/Si-Ti catalyst to facilitate association of the titanium with the support. The method further envisages that the application of an alkaline treatment can reduce the emissions of highly reactive volatile organic compounds generated during the production of the Cr/Si-Ti catalyst. Although these aspects may be disclosed under a particular heading, the heading is not limited to the disclosure found therein. Additionally, the various aspects and embodiments disclosed herein may be combined in any manner.
The methods disclosed herein contemplate the application of an alkaline treatment, for example via contact with a nitrogen-containing compound. In one aspect, a method of preparing an olefin polymerization catalyst disclosed herein comprises utilizing an aqueous basic solution comprising a nitrogen-containing compound. In a particular aspect, the aqueous alkaline solution comprises water and a nitrogen-containing compound. In some aspects, the aqueous alkaline solution optionally comprises a co-solvent.
The water suitable for the aqueous alkaline solution may be deionized water, distilled water, filtered water, or a combination thereof.
In one aspect, the basic aqueous solution of the present disclosure comprises a nitrogen-containing compound. The nitrogen-containing compound may be any nitrogen-containing compound suitable for providing effective titanation of an olefin polymerization catalyst. In further aspects, the nitrogen-containing compound can have structure 1, structure 2, structure 3, structure 4, or a combination thereof.

In yet a further aspect, the nitrogen-containing compound having structure 3 comprises two R 3 A group in which two R 3 Each of the groups may have an independent value. In one aspect, nitrogen-containing compounds suitable for use in the present disclosure may be amides, amidines, amines, diamines, triamines, amino acids, ammonium hydroxide, formamide, hydrazine, hydroxylamine, imidazole, piperazine, piperidine, pyrazine, pyrazole, pyridine, pyrimidine, pyrrole, urea, or combinations thereof. In further aspects, the amide, amidine, amine, diamine, triamine, amino acid, ammonium hydroxide, formamide, hydrazine, hydroxylamine, imidazole, piperazine, piperidine, pyrazine, pyrazole, pyridine, pyrimidine, pyrrole, and/or urea used as the nitrogen-containing compound may contain one or more substituents. In one aspect, any substituent contained within any nitrogen-containing compound of the present disclosure may be halogen, C 1 To C 12 An organic group, C 1 To C 12 Hydrocarbon radicals, C 1 To C 12 Hydrocarbyloxy groups, or combinations thereof. The halogen used as a substituent of any of the aspects disclosed herein may be fluorine, chlorine, bromine or iodine. C suitable as substituents 1 To C 12 Non-limiting examples of hydrocarbyloxy groups include methoxy, ethoxy, propoxy, butoxy, pentoxy, hexoxy, phenoxy, tolyloxy, dimethylphenoxy, trimethylphenoxy and benzoyloxy.
In a further aspect, non-limiting examples of specific nitrogen-containing compounds suitable for use in the present disclosure include ammonia, ammonium hydroxide, tetraethylammonium hydroxide, tetramethylammonium hydroxide, hydrazine, hydroxylamine, trimethylamine, triethylamine, acetamide, creatine, 1, 4-diazabicyclo [2.2.2] octane (DABCO), 1, 5-diazabicyclo [4.3.0] non-5-ene (DBN), 1, 8-diazabicyclo [5.4.0] undec-7-ene (DBU), N-Diisopropylethylamine (DIPEA), dimethyl carbamate, formamide, methylformamide, dimethylformamide, dimethylglycine, 1, 4-Dimethylpiperazine (DMP), 1, 3-dimethylurea, imidazole, piperazine, piperidine, pyrazine, pyrazole, pyridine, pyrimidine, pyrrole, tetramethylethylenediamine (TMEDA), triazine, 1,3, 5-triazacyclohexane, 1,3, 5-trimethyl-1, 3, 5-Triazacyclohexane (TAC), or combinations thereof.
In yet further aspects, the basic aqueous solutions of the present disclosure may optionally comprise a co-solvent. In one aspect, the co-solvent suitable for use herein may be an organic solvent, such as an alcohol, an ester, a ketone, or a combination thereof. Non-limiting examples of alcohols suitable for use as co-solvents include methanol, ethanol, n-propanol, isopropanol, n-butanol, isobutanol, or combinations thereof. Non-limiting examples of esters suitable for use as co-solvents include ethyl acetate, propyl acetate, butyl acetate, isobutyl isobutyrate, methyl lactate, ethyl lactate, or combinations thereof. Non-limiting examples of ketones suitable for use as co-solvents include acetone, ethyl methyl ketone, methyl isobutyl ketone, or combinations thereof.
In one aspect, the amount of nitrogen-containing compound present in the aqueous alkaline solution can be from about 1wt% to about 50wt%, based on the total weight of the aqueous alkaline solution; alternatively, about 3wt% to about 20wt%; or alternatively, in the range of about 4wt% to about 10 wt%. In aspects wherein the aqueous base comprises a co-solvent, the volume ratio of co-solvent to water can be from about 1:20 to about 20:1; alternatively, about 1:10 to about 10:1; alternatively, about 1:5 to about 5:1; or alternatively, in the range of about 1:2 to about 2:1. The remainder of the aqueous alkaline solution comprises water as disclosed herein.
In still further aspects, the methods of preparing the olefin polymerization catalysts disclosed herein contemplate the application of a basic treatment, for example, via the use of a gas phase mixture comprising a nitrogen-containing compound. In one aspect, the vapor phase mixture comprises a vapor associated with (e.g., vapor in equilibrium with) the alkaline liquid. In a particular aspect, the alkaline liquid comprises an aqueous solution of a nitrogen-containing compound disclosed herein. In a further aspect, the alkaline liquid comprises an alcohol, non-limiting examples of which include methanol, ethanol, n-propanol, isopropanol, or combinations thereof.
In one aspect, the amount of nitrogen-containing compound in the aqueous solution is from about 3wt% to about 20wt% based on the total weight of the aqueous solution. In a further aspect, the alkaline liquid is comprised between 10:1 and about 1:10; alternatively, about 4:1 to about 1:4; alternatively, about 7:3 to about 3:7; or alternatively, a volume ratio of aqueous solution to alcohol in the range of about 1.2:1 to about 1:1.2.
In particular aspects, the alkaline liquid and the vapor associated with the alkaline liquid can each independently have a temperature of between about 120 ℃ and about 200 ℃; or alternatively, a temperature in the range of about 150 ℃ to about 170 ℃.
In yet a further aspect, a vapor phase mixture suitable for use herein comprises and comprises MeOH and NH 4 The vapors associated with the alkaline liquid of the aqueous OH solution. In further aspects, the vapor phase mixture comprises ammonia, methanol, water, or a combination thereof. In one aspect, NH present in the aqueous solution 4 The amount of OH may be in the range of about 2wt% to about 10wt% based on the total weight of the aqueous solution. In a further aspect, the alkaline liquid is comprised between 10:1 and about 1:10; or alternatively, a volume ratio of MeOH to aqueous solution in the range of about 7:3 to about 3:7. In further aspects, the alkaline liquid and the vapor associated with the alkaline liquid can each independently have a temperature in a range of about 150 ℃ to about 170 ℃.
In a particular aspect, the olefin polymerization catalyst of the present disclosure comprises titanium. The source of titanium may be any titanium-containing compound capable of providing effective titanation to the olefin polymerization catalyst. In a further aspect, the titanium-containing compound comprises a tetravalent titanium (Ti (IV)) compound or a trivalent titanium (Ti (III)) compound. The Ti (IV) compound may be any compound comprising Ti (IV); alternatively, the Ti (IV) compound may be any compound capable of releasing Ti (IV) species when dissolved into solution. The Ti (III) compound may be any compound comprising Ti (III); alternatively, the Ti (III) compound may be any compound capable of releasing Ti (III) species when dissolved into solution.
In one aspect, a titanium-containing compound suitable for use in the present disclosure comprises a polymer having at least one alkoxy group; or alternatively, at least two alkoxy groups. Ti (IV) compounds suitable for use in the present disclosure include, but are not limited to, those of the formula TiO (OR) 6 ) 2 、Ti(OR 6 ) 2 (acac) 2 、Ti(OR 6 ) 2 (oxy), ti (IV) compounds of combinations thereof, wherein R 6 May be ethyl, isopropyl, n-propyl, isobutyl, n-butyl, or a combination thereof; "acac" is acetylacetone; and "oxalic acid" is oxalate. Alternatively, the titanium-containing compound comprises titanium (IV) alkoxide. In one aspect, the titanium (IV) alkoxide may be titanium (IV) ethoxide, titanium (IV) isopropoxide, titanium (IV) n-propoxide, titanium (IV) n-butoxide, titanium (IV) 2-ethylhexoxide, or a combination thereof. In a particular aspect, the titanium-containing compound can be titanium (IV) isopropoxide.
In yet another aspect, titanium-containing compounds suitable for use in the present disclosure may comprise titanium (IV) halides, non-limiting examples of which include titanium (IV) chloride and titanium (IV) bromide.
The amount of titanium present in the olefin polymerization catalyst may be from about 0.01wt% to about 10wt% based on the total weight of the olefin polymerization catalyst; alternatively, about 0.5wt% to about 5wt%; alternatively, about 1wt% to about 4wt%; or alternatively, from about 2wt% to about 4wt% titanium. In another aspect, the amount of titanium present in the olefin polymerization catalyst can be in the range of about 1wt% to about 5wt% titanium, based on the total weight of the olefin polymerization catalyst. Herein, the titanium percentage refers to the weight percent (wt%) of titanium associated with the olefin polymerization catalyst based on the total weight of the olefin polymerization catalyst after all processing steps are completed (i.e., after activation via calcination).
In further aspects, the weight ratio of the amount of basic aqueous solution to the amount of titanium-containing compound used to prepare the olefin polymerization catalysts disclosed herein can be from about 100:1 to about 1:1; or alternatively, in the range of 30:1 to about 3:1. Alternatively, the amount of alkaline aqueous solution used is sufficient to provide a ratio of about 100:1 to about 1:2; alternatively, about 50:1 to about 1:1; or alternatively, an equivalent molar ratio of nitrogen-containing compound to titanium-containing compound in the range of about 20:1 to about 3:1.
In another aspect, the olefin polymerization catalyst of the present disclosure comprises a silica support. The silica support may be any silica support suitable for preparing the olefin polymerization catalysts as disclosed herein. The silica support may have a surface area and pore volume effective to provide for the production of an active olefin polymerization catalyst. In one aspect of the disclosure, the silica support has a particle size of between about 100 meters 2 Per gram to about 1000 meters 2 /g; alternatively, about 250 meters 2 Per gram to about 1000 meters 2 /g; alternatively, about 250 meters 2 Gram to about 700 meters 2 /g; alternatively, about 250 meters 2 Gram to about 600 meters 2 In the range of/g; or alternatively, greater than about 250 meters 2 Surface area per gram. The silica support may additionally be characterized by greater than about 0.9 cm 3 /g; alternatively, greater than about 1.0 cm 3 /g; or alternatively, greater than about 1.5 cm 3 Pore volume per gram. In one aspect of the disclosure, the silica support is characterized by a surface area of about 1.0 cm 3 Per gram to about 2.5 cm 3 Pore volume in the range of/gram. The silica support may additionally be characterized as being between about 10 microns and about 500 microns; alternatively, about 25 microns to about 300 microns; or alternatively, an average particle size in the range of about 40 microns to about 150 microns. Typically, the average pore size of the silica support may be in the range of about 10 angstroms to about 1000 angstroms. In one aspect of the disclosure, the silica support has an average pore size of from about 50 angstroms to about 500 angstroms; or alternatively, in the range of about 75 angstroms to about 350 angstroms.
Silica supports suitable for use in the present disclosure may contain greater than about 50wt% silica based on the total weight of the silica support; alternatively, greater than about 80wt% silica; or alternatively, greater than about 95 weight percent silica. The silica support may be prepared using any suitable method, for example, the silica support may be prepared by hydrolyzing tetrachlorosilane (SiCl) 4 ) Or by contacting sodium silicate with a mineral acid. The silica support may include a silica support that does not adversely affect Additional components of the catalyst such as zirconia, alumina, thoria, magnesia, fluoride, sulfate, phosphate, or combinations thereof. Non-limiting examples of silica supports suitable for use in the present disclosure include ES70, which are those having a length of 300 meters 2 Surface area per gram and 1.6 cm 3 Silica support material commercially available from PQ Corporation (PQ Corporation) per gram of pore volume; and V398400, which is a silica support material commercially available from win-win (Evonik).
In certain aspects of the present disclosure, silica supports suitable for use in the present disclosure comprise chromium. The silica support comprising chromium may be referred to as a chromated silica support. In another aspect, the chromated silica support comprises the features of the silica support disclosed herein, while additionally containing chromium. A non-limiting example of a chromated silica support is HW30A, which is a chromated silica support material commercially available from graves corporation (w.r.Grace and Company).
The silica support may be in the range of about 50wt% to about 99wt%; or alternatively, in the range of from about 80wt% to about 99wt% is present in the olefin polymerization catalyst. Herein, the percentage of silica support refers to the weight percent (wt%) of silica support associated with the olefin polymerization catalyst based on the total weight of the olefin polymerization catalyst after all processing steps are completed (i.e., after activation via calcination).
In yet a further aspect, the olefin polymerization catalyst of the present disclosure comprises chromium. The source of chromium may be any chromium-containing compound capable of providing a sufficient amount of chromium to the olefin polymerization catalyst. In one aspect, the chromium-containing compound may be a water-soluble chromium compound or a hydrocarbon-soluble chromium compound. Examples of water-soluble chromium compounds include chromium trioxide, chromium acetate, chromium nitrate, or combinations thereof. Examples of hydrocarbon soluble chromium compounds include t-butyl chromate, bis-cyclopentadienyl chromium (II), chromium (III) acetylacetonate, or combinations thereof. In one aspect of the present disclosure, the chromium-containing compound may be a chromium (II) compound, a chromium (III) compound, or a combination thereof. Suitable chromium (III) compounds include, but are not limited to, chromium (III) carboxylates, chromium (III) naphthenates, chromium (III) halides, chromium (III) sulfates, chromium (III) nitrates, chromium (III) diacids, or combinations thereof. Specific chromium (III) compounds include, but are not limited to, chromium (III) sulfate, chromium (III) chloride, chromium (III) nitrate, chromium (III) bromide, chromium (III) acetylacetonate, and chromium (III) acetate. Suitable chromium (II) compounds include, but are not limited to, chromium (II) chloride, chromium (II) bromide, chromium (II) iodide, chromium (II) sulfate, chromium (II) acetate, or combinations thereof.
The amount of chromium present in the olefin polymerization catalyst may be from about 0.01wt% to about 10wt% based on the total weight of the olefin polymerization catalyst; alternatively, about 0.5wt% to about 5wt%; alternatively, about 1wt% to about 4wt%; or alternatively, in the range of about 2wt% to about 4wt% chromium. In another aspect, the amount of chromium present in the olefin polymerization catalyst may be in the range of about 1wt% to about 5wt% chromium based on the total weight of the olefin polymerization catalyst. In yet further aspects, one or more components of the olefin polymerization catalysts of the present disclosure may be contacted in the presence of a solvent. In particular aspects, suitable solvents for use may be hydrocarbons, alcohols, organic solvents, aqueous solvents, or combinations thereof. In one aspect, the hydrocarbon suitable for use as a solvent may be an aliphatic hydrocarbon, a halogenated aliphatic hydrocarbon, an aromatic hydrocarbon, a halogenated aromatic hydrocarbon, or a combination thereof. Non-limiting examples of hydrocarbons suitable for use as solvents include benzene, chloroform, carbon tetrachloride, chlorobenzene, dichlorobenzene, dichloroethane, ethylbenzene, hexane, heptane, dichloromethane, octane, trichloroethane, toluene, xylene, or combinations thereof. In a further aspect, hydrocarbon solvents suitable for use in the present disclosure comprise heptane. Non-limiting examples of alcohols suitable for use as solvents include methanol, ethanol, n-propanol, isopropanol, n-butanol, isobutanol, pentanol, hexanol, cyclohexanol, heptanol, octanol, benzyl alcohol, phenol, or combinations thereof. In further aspects, the organic solvents suitable for use in the present disclosure may be esters, ketones, or combinations thereof. Non-limiting examples of esters suitable for use as solvents include ethyl acetate, propyl acetate, butyl acetate, isobutyl isobutyrate, methyl lactate, ethyl lactate, or combinations thereof. Non-limiting examples of ketones suitable for use as solvents include acetone, ethyl methyl ketone, methyl isobutyl ketone, or combinations thereof.
In one aspect of the present disclosure, the catalyst components disclosed herein may be contacted by the present disclosure in any order or manner deemed suitable by one of skill in the art to produce an olefin polymerization catalyst having the features disclosed herein.
In one aspect, a method for preparing an olefin polymerization catalyst comprises drying a silica support prior to contact with any other components of the olefin polymerization catalyst to form a dried support. The silica support may be prepared by heating to a temperature of from about 110 ℃ to about 500 ℃; alternatively, about 150 ℃ to about 300 ℃; or alternatively, at a temperature in the range of about 150 ℃ to about 250 ℃. The method further comprises maintaining the temperature of the silica support at about 110 ℃ to about 500 ℃; alternatively, about 150 ℃ to about 300 ℃; or alternatively, from about 150 ℃ to about 250 ℃ for about 1 hour to about 24 hours; alternatively, about 5 hours to about 24 hours; or alternatively, from about 5 hours to about 12 hours to form a dried carrier. The drying of the silica support may be in an inert atmosphere (e.g., in vacuum, he, ar or N 2 Under gas). The dryness of the dried support can be measured as the weight loss after drying at a temperature of about 250 ℃ for a period of about 1 hour to about 12 hours. In one aspect, the weight loss after drying of the dried carrier is less than about 3wt%; alternatively, less than about 2wt%; or alternatively, less than about 1wt%.
The method may further comprise contacting the dried support with a titanium-containing compound of the type disclosed herein to form a titanated support. The titanated support may be prepared by heating to a temperature of from about 50 ℃ to about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, at a temperature in the range of about 80 ℃ to about 150 ℃. The method further comprises maintaining the temperature of the titanated support at about 50 ℃ to about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, from about 80 ℃ to about 150 ℃ for about 30 minutes to about 24 hours; alternatively, about 30 minutes to about 6 hours; or alternatively, from about 2 hours to about 6 hours to form a dried titanated support. The method may further comprise contacting the dried titanated support with an aqueous alkaline solution of the type disclosed herein to form a mixture comprising hydrolyzed titanated support. In yet another aspect, the dried titanated support may be contacted with an aqueous alkaline solution for about 1 minute to about 24 hours; alternatively, about 10 minutes to about 6 hours; or alternatively, a period of about 1 hour to about 3 hours. In one aspect, the mixture formed by contacting the dried titanated support with an aqueous alkaline solution may be a slurry, suspension, colloid, or combination thereof. The method further comprises removing the hydrolyzed titanated support from the mixture comprising the hydrolyzed titanated support. In one aspect, the hydrolyzed titanated support may be removed by any suitable method, non-limiting examples of which include filtration, centrifugation, weight sedimentation, membrane filtration, or a combination thereof. The method may further comprise heating to a temperature of from about 35 ℃ to about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, the hydrolyzed titanated support is dried at a temperature in the range of from about 75 ℃ to about 125 ℃. The method further comprises maintaining the temperature of the hydrolyzed titanated support at from about 35 ℃ to about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, from about 75 ℃ to about 125 ℃ for about 5 minutes to about 24 hours; alternatively, about 30 minutes to about 12 hours; alternatively, about 30 minutes to about 6 hours; or alternatively, from about 1 hour to about 3 hours to form a pre-catalyst for hydrolysis.
In a further aspect, a method for preparing an olefin polymerization catalyst comprises preparing a dried chromated silica support. The method may comprise contacting a chromium-containing compound with a silica support (both of the types disclosed herein) to form a chromated silica support, which is subsequently heated to a temperature of from about 110 ℃ to about 500 ℃; alternatively, about 150 ℃ to about 300 ℃; or alternatively, at a temperature in the range of about 150 ℃ to about 250 ℃. The method may further comprise maintaining the temperature of the chromated silica support at about 110 ℃ to about 500 ℃; alternatively, about 150 ℃ to about 300 ℃; or alternatively, from about 150 ℃ to about 250 ℃ for about 30 minutes to about 24 hours;alternatively, about 30 minutes to about 6 hours; or alternatively, from about 2 hours to about 6 hours to form a dried chromated silica support. In an alternative aspect, the chromium-containing compound may be contacted with a dried support to form a dried chromated silica support. In another alternative aspect, a chromated silica support (e.g., HA 30W) as disclosed herein is prepared by heating to a temperature of about 110 ℃ to about 500 ℃; alternatively, about 150 ℃ to about 300 ℃; or alternatively, a temperature in the range of about 150 ℃ to about 250 ℃ and maintaining the temperature of the chromated silica support at about 110 ℃ to about 500 ℃; alternatively, about 150 ℃ to about 300 ℃; or alternatively, from about 150 ℃ to about 250 ℃ for about 30 minutes to about 24 hours; alternatively, about 30 minutes to about 6 hours; or alternatively, from about 2 hours to about 6 hours to form a dried chromated silica support. Drying of the chromized silica support may be carried out in an inert atmosphere (e.g., in vacuum, he, ar or N 2 Under gas). The dryness of the dried chromated silica support can be measured as the weight loss after drying at a temperature of about 250 ℃ for a period of about 1 hour to about 12 hours. In one aspect, the weight loss after drying of the dried chromated silica support is less than about 3wt%; alternatively, less than about 2wt%; or alternatively, less than about 1wt%.
The method further comprises contacting the dried chromated silica support with a titanium-containing compound of the type disclosed herein to form a metallized support, which can then be heated to a temperature of from about 50 ℃ to about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, at a temperature in the range of about 80 ℃ to about 150 ℃. The method further comprises maintaining the temperature of the metallized carrier at about 50 ℃ to about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, from about 80 ℃ to about 150 ℃ for about 30 minutes to about 24 hours; alternatively, about 30 minutes to about 6 hours; or alternatively, from about 2 hours to about 6 hours to form a dry metallized carrier. In one aspect, the method can additionally comprise contacting the dried metallized carrier with an aqueous alkaline solution of the type disclosed herein to form a mixture comprising hydrolyzed metallized carrier. In one aspect, the dried metallized carrier may be contacted with the aqueous alkaline solution for a period of time ranging from about 1 minute to about 24 hours, and the mixture formed thereby may be a slurry, a suspension, a colloid, or a combination thereof. The method further comprises removing the hydrolyzed metallized carrier from the mixture comprising hydrolyzed metallized carrier by any suitable method, non-limiting examples of which include filtration, centrifugation, weight sedimentation, membrane filtration, or a combination thereof. The method may further comprise heating to a temperature of from about 35 ℃ to about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, a temperature in the range of about 75 ℃ to about 125 ℃ and maintaining the temperature of the hydrolyzed metallized carrier at about 35 ℃ to about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, from about 75 ℃ to about 125 ℃ for about 5 minutes to about 24 hours; alternatively, about 30 minutes to about 12 hours; alternatively, about 30 minutes to about 6 hours; or alternatively, the hydrolyzed metallized support is dried for a period of time ranging from about 1 hour to about 3 hours to form the pre-catalyst.
In an alternative aspect, a method for preparing an olefin polymerization catalyst comprises contacting a chromium-containing compound with a titanated support to form a metallized support, which is then dried to form a dried metallized support. The dried metallized carrier may be contacted with an aqueous alkaline solution to form a mixture comprising hydrolyzed metallized carrier. The hydrolyzed metallized support may be removed from the mixture comprising hydrolyzed metallized support and dried to form a pre-catalyst.
In another alternative aspect, the chromium-containing compound is contacted with a dry titanated support to form a dry metallized support which is then contacted with an aqueous alkaline solution to form a mixture comprising hydrolyzed metallized support. The hydrolyzed metallized support may be removed from the mixture comprising hydrolyzed metallized support and dried to form a pre-catalyst.
In yet another alternative aspect, the chromium-containing compound is contacted with a mixture comprising a hydrolyzed titanated support prepared with an aqueous alkaline solution to form a mixture comprising a hydrolyzed metallized support. The hydrolyzed metallized support may be removed from the mixture comprising hydrolyzed metallized support and dried to form a pre-catalyst.
In yet another alternative aspect, the chromium-containing compound is contacted with a pre-catalyst of hydrolysis prepared with an aqueous alkaline solution to form the pre-catalyst.

The method further comprises contacting the dried support with a titanium-containing compound of the type disclosed herein to form a mixture comprising the titanated support. In one aspect, the mixture comprising the titanated carrier comprises a solvent (e.g., heptane) suitable for use as disclosed herein. The method may further comprise heating the mixture comprising the titanated support to a temperature between about 35 ℃ and about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, a temperature in the range of about 75 ℃ to about 125 ℃ and maintaining the temperature at about 35 ℃ to about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, in the range of about 75 ℃ to about 125 ℃. The mixture comprising the titanated support may be contacted with the gas phase mixture during heating for about 30 minutes to about 48 hours; alternatively, about 1 hour to about 24 hours; or alternatively, a period of about 2 hours to about 8 hours. In one aspect, contacting the mixture comprising the titanated support with the gas phase mixture comprises maintaining the gas phase mixture flowing through the mixture comprising the titanated support. In a non-limiting example, a stream of the gas phase mixture can be bubbled through a mixture comprising the titanated support. The method further comprises stopping contacting the mixture comprising the titanated support with the gas phase mixture to provide a temperature of from about 35 ℃ to about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, a mixture comprising hydrolyzed carriers in the range of about 75 ℃ to about 125 ℃. The method further comprises maintaining the temperature of the hydrolyzed support at about 35 ℃ to about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, the hydrolyzed support is dried in the range of from about 75 ℃ to about 125 ℃ to form a hydrolyzed pre-catalyst.
In yet a further aspect, a method for preparing an olefin polymerization catalyst comprises preparing a dried chromated silica support. The method may comprise contacting a chromium-containing compound with a silica support (both of the types disclosed herein) to form a chromated silica support, which is subsequently heated to a temperature of from about 110 ℃ to about 500 ℃; alternatively, about 150 ℃ to about 300 ℃; or alternatively, at a temperature in the range of about 150 ℃ to about 250 ℃. The method may further comprise maintaining the temperature of the chromated silica support at about 110 ℃ to about 500 ℃; alternatively, about 150 ℃ to about 300 ℃; or alternatively, from about 150 ℃ to about 250 ℃ for about 30 minutes to about 24 hours; alternatively, about 30 minutes to about 6 hours; or alternatively, from about 2 hours to about 6 hours to form a dried chromated silica support. In an alternative aspect, the chromium-containing compound may be contacted with a dried support to form a dried chromated silica support. In another alternative aspect, a chromated silica support (e.g., HA 30W) as disclosed herein is prepared by heating to a temperature of about 110 ℃ to about 500 ℃; alternatively, about 150 ℃ to about 300 ℃; or alternatively, a temperature in the range of about 150 ℃ to about 250 ℃ and maintaining the temperature of the chromated silica support at about 110 ℃ to about 500 ℃; alternatively, about 150 ℃ to about 300 ℃; or alternatively, from about 150 ℃ to about 250 ℃ for about 30 minutes to about 24 hours; alternatively, about 30 minutes to about 6 hours; or alternatively, from about 2 hours to about 6 hours to form a dried chromated silica support. Drying of the chromized silica support may be carried out in an inert atmosphere (e.g., in vacuum, he, ar or N 2 Under gas). The dryness of the dried chromated silica support can be measured as the weight loss after drying at a temperature of about 250 ℃ for a period of about 1 hour to about 12 hours. In one aspect, the weight loss after drying of the dried chromated silica support is less than about 3wt%; alternatively, less than about 2wt%; or alternatively, less than about 1wt%.
The method further comprises contacting the dried chromated silica support with a titanium-containing compound of the type disclosed herein to form a mixture comprising the metallized support. In a further aspect, the mixture comprising the metallized carrier comprises a solvent (e.g., heptane) suitable for use as disclosed herein. The method may further comprise heating the mixture comprising the metallized carrier to a temperature between about 35 ℃ and about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, a temperature in the range of about 75 ℃ to about 125 ℃ and maintaining the temperature at about 35 ℃ to about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, in the range of about 75 ℃ to about 125 ℃. The mixture comprising the metallized carrier may be contacted with the gas phase mixture during heating for about 30 minutes to about 48 hours; alternatively, about 1 hour to about 24 hours; or alternatively, a period of about 2 hours to about 8 hours. In a further aspect, contacting the mixture comprising the metallized carrier with the gas phase mixture comprises maintaining the gas phase mixture flowing through the mixture comprising the metallized carrier. In a non-limiting example, a stream of the gas phase mixture can be bubbled through the mixture comprising the metallized carrier. The method further comprises ceasing contact of the mixture comprising the metallized carrier with the gas phase mixture to provide a temperature of from about 35 ℃ to about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, a mixture comprising hydrolyzed metallized carrier in the range of about 75 ℃ to about 125 ℃. The method further comprises maintaining the temperature of the hydrolyzed metallized carrier at about 35 ℃ to about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, the hydrolyzed metallized support is dried in the range of about 75 ℃ to about 125 ℃ to form a pre-catalyst.
In an alternative aspect, a method for preparing an olefin polymerization catalyst comprises contacting a chromium-containing compound with a mixture comprising a titanated support to form a mixture comprising a metallized support. In one aspect, the mixture comprising the titanated carrier comprises a solvent (e.g., heptane) suitable for use as disclosed herein. The mixture comprising the metallized carrier may be heated and contacted with a gas phase mixture to provide a mixture comprising hydrolyzed metallized carrier. The hydrolyzed metallized support may be dried to form a pre-catalyst.
In another alternative aspect, the chromium-containing compound is contacted with a mixture comprising a hydrolyzed support prepared from a gas phase mixture to form a mixture comprising a hydrolyzed metallized support. In one aspect, the hydrolyzed metallized support may be dried to form a pre-catalyst.
In yet another alternative aspect, the chromium-containing compound is contacted with a hydrolyzed pre-catalyst prepared from a gas phase mixture to form the pre-catalyst.
In a particular aspect, a method for preparing an olefin polymerization catalyst comprises drying a silica support prior to contact with any other components of the olefin polymerization catalyst to form a dried support. The silica support may be prepared by heating to a temperature of from about 110 ℃ to about 500 ℃; alternatively, about 150 ℃ to about 300 ℃; or alternatively, at a temperature in the range of about 150 ℃ to about 250 ℃. The method further comprises maintaining the temperature of the silica support at about 110 ℃ to about 500 ℃; alternatively, about 150 ℃ to about 300 ℃; or alternatively, from about 150 ℃ to about 250 ℃ for about 1 hour to about 24 hours; alternatively, about 5 hours to about 24 hours; or alternatively, from about 5 hours to about 12 hours to form a dried carrier. The drying of the silica support may be in an inert atmosphere (e.g., in vacuum, he, ar or N 2 Under gas). Drying the carrierDryness can be measured as weight loss after drying at a temperature of about 250 ℃ for a period of about 1 hour to about 12 hours. In one aspect, the weight loss after drying of the dried carrier is less than about 3wt%; alternatively, less than about 2wt%; or alternatively, less than about 1wt%.
The method further comprises contacting the dried support with a titanium-containing compound of the type disclosed herein to form a mixture comprising the titanated support. In a further aspect, the mixture comprising the titanated carrier comprises a solvent (e.g., heptane) suitable for use as disclosed herein. The method may further comprise heating the mixture comprising the titanated support to a temperature between about 35 ℃ and about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, a temperature in the range of about 75 ℃ to about 125 ℃ and maintaining the temperature at about 35 ℃ to about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, in the range of about 75 ℃ to about 125 ℃. The mixture comprising the titanated support may be contacted with the basic aqueous solution during heating for about 30 minutes to about 48 hours; alternatively, about 1 hour to about 24 hours; or alternatively, a period of about 2 hours to about 8 hours. In one aspect, the aqueous alkaline solution and the mixture comprising the titanated support are insoluble and do not mix upon contact, wherein the contacting comprises liquid/liquid extraction and optional agitation. The method further comprises stopping the contacting of the mixture comprising the titanated support with an aqueous alkaline solution (e.g., separating the mixture and the solution) to provide a temperature of from about 35 ℃ to about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, a mixture comprising hydrolyzed carriers in the range of about 75 ℃ to about 125 ℃. The method further comprises maintaining the temperature of the hydrolyzed support at about 35 ℃ to about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, the hydrolyzed support is dried in the range of from about 75 ℃ to about 125 ℃ to form a hydrolyzed pre-catalyst.
In one aspect, a method for preparing an olefin polymerization catalyst comprises preparing a dried chromated silica support. The method may comprise contacting a chromium-containing compound with a silica support (both of the types disclosed herein) to form a chromated silica support, which is then heatedTo a temperature of about 110 ℃ to about 500 ℃; alternatively, about 150 ℃ to about 300 ℃; or alternatively, at a temperature in the range of about 150 ℃ to about 250 ℃. The method may further comprise maintaining the temperature of the chromated silica support at about 110 ℃ to about 500 ℃; alternatively, about 150 ℃ to about 300 ℃; or alternatively, from about 150 ℃ to about 250 ℃ for about 30 minutes to about 24 hours; alternatively, about 30 minutes to about 6 hours; or alternatively, from about 2 hours to about 6 hours to form a dried chromated silica support. In an alternative aspect, the chromium-containing compound may be contacted with a dried support to form a dried chromated silica support. In another alternative aspect, a chromated silica support (e.g., HA 30W) as disclosed herein is prepared by heating to a temperature of about 110 ℃ to about 500 ℃; alternatively, about 150 ℃ to about 300 ℃; or alternatively, a temperature in the range of about 150 ℃ to about 250 ℃ and maintaining the temperature of the chromated silica support at about 110 ℃ to about 500 ℃; alternatively, about 150 ℃ to about 300 ℃; or alternatively, from about 150 ℃ to about 250 ℃ for about 30 minutes to about 24 hours; alternatively, about 30 minutes to about 6 hours; or alternatively, from about 2 hours to about 6 hours to form a dried chromated silica support. Drying of the chromized silica support may be carried out in an inert atmosphere (e.g., in vacuum, he, ar or N 2 Under gas). The dryness of the dried chromated silica support can be measured as the weight loss after drying at a temperature of about 250 ℃ for a period of about 1 hour to about 12 hours. In one aspect, the weight loss after drying of the dried chromated silica support is less than about 3wt%; alternatively, less than about 2wt%; or alternatively, less than about 1wt%.
The method further comprises contacting the dried chromated silica support with a titanium-containing compound of the type disclosed herein to form a mixture comprising the metallized support. In a further aspect, the mixture comprising the metallized carrier comprises a solvent (e.g., heptane) suitable for use as disclosed herein. The method may further comprise heating the mixture comprising the metallized carrier to a temperature between about 35 ℃ and about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, a temperature in the range of about 75 ℃ to about 125 ℃ and maintaining the temperature at about 35 ℃ to about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, in the range of about 75 ℃ to about 125 ℃. The mixture comprising the metallized carrier may be contacted with the aqueous alkaline solution for about 30 minutes to about 48 hours during heating; alternatively, about 1 hour to about 24 hours; or alternatively, a period of about 2 hours to about 8 hours. In one aspect, the aqueous alkaline solution and the mixture comprising the titanated support are insoluble and do not mix upon contact, wherein the contacting comprises liquid/liquid extraction and optional agitation. The method further comprises stopping the contacting of the mixture comprising the titanated support with an aqueous alkaline solution (e.g., separating the mixture and the solution) to provide a temperature of from about 35 ℃ to about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, a hydrolyzed mixture comprising a metallized carrier in the range of about 75 ℃ to about 125 ℃. The method further comprises maintaining the temperature of the hydrolyzed metallized carrier at about 35 ℃ to about 500 ℃; alternatively, about 50 ℃ to about 200 ℃; or alternatively, the hydrolyzed metallized support is dried in the range of about 75 ℃ to about 125 ℃ to form a pre-catalyst.
In an alternative aspect, a method for preparing an olefin polymerization catalyst comprises contacting a chromium-containing compound with a mixture comprising a titanated support to form a mixture comprising a metallized support. In one aspect, the mixture comprising the titanated carrier comprises a solvent (e.g., heptane) suitable for use as disclosed herein. The mixture comprising the metallized carrier may be heated and contacted with an aqueous alkaline solution to provide a mixture comprising hydrolyzed metallized carrier. The hydrolyzed metallized support may be dried to form a pre-catalyst.
In an alternative aspect, the chromium-containing compound is contacted with a mixture comprising a hydrolyzed support prepared by liquid/liquid extraction with an aqueous alkaline solution to form a mixture comprising a hydrolyzed metallized support. The hydrolyzed metallized support may be dried to form a pre-catalyst.
In another alternative aspect, the chromium-containing compound is contacted with a pre-catalyst of hydrolysis prepared by liquid/liquid extraction with an aqueous alkaline solution to form the pre-catalyst.
In any aspect of the present disclosure, the method for preparing an olefin polymerization catalyst further comprises activating the pre-catalyst prepared as disclosed herein via a calcination step. In some aspects, calcining the pre-catalyst comprises heating the pre-catalyst in an oxidizing environment to produce an olefin polymerization catalyst. For example, the pre-catalyst may be prepared by heating the pre-catalyst in the presence of air to a temperature of about 400 ℃ to about 1000 ℃; alternatively, about 500 ℃ to about 900 ℃; or alternatively, calcined at a temperature in the range of about 500 ℃ to about 850 ℃. Calcination of the pre-catalyst may additionally comprise maintaining the pre-catalyst at a temperature of about 400 ℃ to about 1000 ℃ in the presence of air; alternatively, about 500 ℃ to about 900 ℃; or alternatively, in the range of about 500 ℃ to about 850 ℃ for about 1 minute to about 24 hours; alternatively, about 1 minute to about 12 hours; alternatively, about 20 minutes to about 12 hours; alternatively, about 1 hour to about 10 hours; alternatively, about 3 hours to about 10 hours; or alternatively, a period of time in the range of about 3 hours to about 5 hours to produce an olefin polymerization catalyst.
During catalyst production, materials such as Highly Reactive Volatile Organic Compounds (HRVOCs) may be emitted. HRVOC play a role in forming ozone in areas where ozone does not meet standards for air quality by the environmental protection agency for ground level ozone. In one aspect of the present disclosure, an olefin polymerization catalyst prepared as disclosed herein results in a reduction in HRVOC levels produced during the preparation of the olefin polymerization catalyst. For example, HRVOCs may include hydrocarbons, aromatics, alcohols, ketones, or combinations thereof. In one aspect of the disclosure, HRVOCs comprise alcohols and olefins, non-limiting examples of which include ethanol, propanol, butanol, ethylene, propylene, and butane.
The simplified reaction scheme in the figure illustrates that hydroxyl groups on the surface of the silica support and Si-O-H bonds in the hydroxyl groups are replaced by Si-O-Ti bonds formed during the titanation reaction on the support. The figure also shows one equivalent of Ti (OiPr) 4 Can react with not more than two hydroxyl groups, so that the obtained titanated carrier contains a plurality of Ti-O-iPr bondsPoly isopropyl alcohol (OiPr). The Ti-O-iPr bond may remain intact throughout the catalyst preparation process until the high temperatures used to activate the catalyst are encountered during calcination. Without wishing to be bound by theory, the cleavage of the Ti-O-iPr bond produces isopropanol and promotes HRVOC emissions. In some cases, the isopropyl alcohol group may be subjected to an elimination process to produce HRVOC propylene. In one aspect, contacting the pre-catalyst with a nitrogen-containing compound as disclosed herein may be effective to remove the isopropyl alcohol group from the support prior to the calcination step. In further aspects, the olefin polymerization catalyst produced as disclosed herein can be characterized by a reduction in HRVOC emissions of about 50% to about 95% when compared to emissions from an otherwise similar olefin polymerization catalyst prepared in the absence of a nitrogen-containing compound (e.g., an otherwise similar olefin polymerization catalyst in which the pre-catalyst used to produce the olefin polymerization catalyst was not treated with an aqueous alkaline solution prior to activation by calcination as disclosed herein). Alternatively, HRVOC emissions from an olefin polymerization catalyst prepared as disclosed herein are reduced by greater than about 50% as compared to an otherwise similar olefin polymerization catalyst prepared in the absence of a nitrogen-containing compound; alternatively, greater than about 75%; the%; alternatively, greater than about 90%; or alternatively, greater than about 95%. In one aspect of the disclosure, after all processing steps are completed (i.e., after activation via calcination), HRVOC emissions during the preparation of olefin polymerization catalysts of the type disclosed herein are less than about 5wt% based on the total weight of the olefin polymerization catalyst; alternatively, less than about 2wt%; alternatively, less than about 1wt%; or alternatively, less than about 0.5wt%.
The olefin polymerization catalysts of the present disclosure are applicable to any olefin polymerization process using various types of polymerization reactors. In one aspect of the disclosure, the polymers of the disclosure are produced by any olefin polymerization process using various types of polymerization reactors. As used herein, a "polymerization reactor" includes any reactor capable of polymerizing olefin monomers to produce homopolymers and/or copolymers. The homopolymer and/or copolymer produced in the reactor may be referred to as a resin and/or polymer. Various types of reactors include, but are not limited to, those that may be referred to as batch, slurry, gas phase, solution, high pressure, tubular, autoclave, or other one and/or more reactors. The gas phase reactor may comprise a fluidized bed reactor or a staged horizontal reactor. The slurry reactor may comprise vertical and/or horizontal loops. The high pressure reactor may comprise an autoclave and/or a tubular reactor. The reactor types may include batch and/or continuous processes. Continuous processes may use batch and/or continuous product discharge or transfer. The process may also include partial or complete direct recycling of unreacted monomer, unreacted comonomer, olefin polymerization catalyst and/or co-catalyst, diluent, and/or other materials of the polymerization process.
The polymerization reactor systems of the present disclosure may comprise one type of reactor or multiple reactors of the same or different types in the system, operating in any suitable configuration. The polymer production in the multiple reactors may be comprised in several stages in at least two separate polymerization reactors interconnected by a transfer system so that the polymer produced by the first polymerization reactor may be transferred to the second reactor. Alternatively, polymerization in multiple reactors may include transferring polymer, either manually or automatically, from one reactor to a subsequent reactor or reactors for additional polymerization. Alternatively, the multi-stage or multi-stage polymerization may be carried out in a single reactor, the conditions in which are changed such that different polymerization reactions are carried out.
The desired polymerization conditions in one of the reactors may be the same as or different from the operating conditions of any other reactor involved in the overall process to produce the polymers of the present disclosure. The multiple reactor system may include any combination including, but not limited to, multiple loop reactors, multiple gas phase reactors, a combination of loop and gas phase reactors, multiple high pressure reactors, and a combination of high pressure reactors with loop and/or gas phase reactors. Multiple reactors may be operated in series or in parallel. In one aspect of the disclosure, any arrangement and/or any combination of reactors may be used to produce the polymers of the disclosure.
According to one aspect of the present disclosure, a polymerization reactor system may comprise at least one loop slurry reactor. Such reactors are common and may comprise vertical or horizontal loops. In general, a continuous process may comprise continuously introducing monomer, olefin polymerization catalyst and/or diluent into a polymerization reactor and continuously removing from this reactor a suspension comprising polymer particles and diluent. The monomer, diluent, olefin polymerization catalyst, and optionally any comonomer may be continuously fed to a loop slurry reactor where polymerization occurs. The reactor effluent may be flashed to remove the liquid comprising the diluent from the solid polymer, monomer, and/or comonomer. Various techniques may be used for this separation step, including but not limited to flash distillation, which may include any combination of heating and depressurization; separation by cyclonic action in a cyclone or hydrocyclone; separation by centrifugation; or other suitable separation method.
Typical slurry polymerization processes (also referred to as particle formation processes) are disclosed, for example, in U.S. Pat. nos. 3,248,179, 4,501,885, 5,565,175, 5,575,979, 6,239,235, 6,262,191 and 6,833,415; each of which is incorporated by reference herein in its entirety.
Suitable diluents for slurry polymerization include, but are not limited to, monomers that are polymerized and hydrocarbons that are liquid under the reaction conditions. Examples of suitable diluents include, but are not limited to, hydrocarbons such as propane, cyclohexane, isobutane, n-butane, n-pentane, isopentane, neopentane, and n-hexane. Some loop polymerization reactions may occur under bulk conditions without the use of a diluent. An example is the polymerization of propylene monomers as disclosed in U.S. patent No. 5,455,314, which is incorporated herein by reference in its entirety.
According to yet another aspect of the present disclosure, the polymerization reactor may comprise at least one gas phase reactor. Such systems may employ a continuous recycle stream containing one or more monomers that is continuously circulated through a fluidized bed in the presence of an olefin polymerization catalyst under polymerization conditions. The recycle stream may be withdrawn from the fluidised bed and recycled back to the reactor. At the same time, polymer product may be withdrawn from the reactor and fresh or fresh monomer may be added to replace the polymerized monomer. Such gas phase reactors may comprise a process for the multistage gas phase polymerization of olefins, wherein the olefin is polymerized in the gas phase in at least two separate gas phase polymerization zones while feeding the polymer comprising the olefin polymerization catalyst formed in the first polymerization zone into the second polymerization zone. One type of gas phase reactor suitable for use is disclosed in U.S. Pat. nos. 4,588,790, 5,352,749 and 5,436,304, each of which is incorporated herein by reference in its entirety.
According to yet another aspect of the present disclosure, the high pressure polymerization reactor may comprise a tubular reactor or an autoclave reactor. The tubular reactor may have several zones to which fresh monomer, initiator or olefin polymerization catalyst is added. The monomer may be entrained in an inert gas stream and introduced at one zone of the reactor. The initiator, olefin polymerization catalyst, and/or catalyst components may be entrained in the gas stream and introduced at another zone of the reactor. The gas streams may be miscible for polymerization. Heat and pressure may be suitably employed to obtain optimal polymerization conditions.
According to yet another aspect of the present disclosure, the polymerization reactor may comprise a solution polymerization reactor in which the monomer is contacted with the olefin polymerization catalyst composition by suitable agitation or other means. A carrier comprising an organic diluent or excess monomer may be employed. If desired, the monomer may be introduced into the vapor phase and contacted with the catalytic reaction product in the presence or absence of a liquid material. The polymerization zone is maintained at a temperature and pressure that will cause the formation of a solution of the polymer in the reaction medium. Agitation may be employed to achieve better temperature control and maintain a uniform polymerization mixture throughout the polymerization zone. The exothermic heat of polymerization is dissipated by appropriate means.
The polymerization reactors suitable for use in the present disclosure may additionally comprise any combination of at least one raw material feed system, at least one feed system for an olefin polymerization catalyst or catalyst component, and/or at least one polymer recovery system. Suitable reactor systems for use in the present disclosure may additionally comprise systems for feedstock purification, catalyst storage and preparation, extrusion, reactor cooling, polymer recovery, fractionation, recycling, storage, unloading, laboratory analysis, and process control.
The conditions that are controlled for polymerization efficiency and to provide polymer characteristics include, but are not limited to, temperature, pressure, type and amount of olefin polymerization catalyst or co-catalyst, and concentration of the various reactants. The polymerization temperature can affect catalyst productivity, polymer molecular weight, and molecular weight distribution. Suitable polymerization temperatures may be any temperature below the depolymerization temperature according to gibbs free energy equation (Gibbs Free Energy Equation). Typically, this includes, for example, from about 60 ℃ to about 280 ℃, and/or from about 70 ℃ to about 110 ℃, depending on the type of polymerization reactor and/or polymerization process.
The appropriate pressure will also vary depending on the reactor and polymerization process. The pressure used for liquid phase polymerization in the loop reactor is typically less than 1000psig (6.9 MPa). The pressure of the gas phase polymerization is typically in the range of about 200psig (1.4 MPa) to 500psig (3.45 MPa). The high pressure polymerization in a tubular reactor or autoclave reactor is typically operated in the range of about 20,000psig (138 MPa) to 75,000psig (518 MPa). The polymerization reactor may also be operated in supercritical regions occurring at generally higher temperatures and pressures. Operating above the critical point (supercritical phase) as indicated by the pressure/temperature diagram may provide advantages.
The concentration of the various reactants can be controlled to produce polymers having certain physical and mechanical properties. The proposed end use product to be formed from the polymer and the method of forming the product can be varied to determine the desired end product characteristics. Mechanical properties include, but are not limited to, tensile strength, flexural modulus, impact resistance, creep, stress relaxation, and hardness test values. Physical properties include, but are not limited to, density, molecular weight distribution, melting temperature, glass transition temperature, melt crystallization temperature, density, stereoregularity, crack propagation, short chain branching, long chain branching, and rheology measurements.
The concentrations of monomer, comonomer, hydrogen, co-catalyst, modifier and electron donor are generally important in producing a particular polymer characteristic. Comonomers can be used to control product density. Hydrogen can be used to control the product molecular weight. The co-catalyst may be used for alkylation, poison removal and/or molecular weight control. The concentration of poisons can be minimized because poisons can affect the reaction and/or otherwise affect the polymer product characteristics. Modifiers may be used to control product properties and electron donors may affect stereoregularity.
Polymers such as polyethylene homopolymers and copolymers of ethylene with other mono-olefins may be produced in the manner described above using the olefin polymerization catalysts prepared as described herein. The polymers produced as disclosed herein may be formed into articles or end use articles using techniques known in the art, such as extrusion, blow molding, injection molding, fiber spinning, thermoforming, and casting. For example, the polymer resin may be extruded into a sheet, which is then thermoformed into an end-use article, such as a container, cup, tray, toy, or component of another product. Examples of other end use articles that the polymeric resins may form include pipes, films, and bottles.
The process of the present disclosure comprises contacting an olefin polymerization catalyst of the type described with an olefin monomer under conditions suitable for forming a polyolefin, and recovering the polyolefin. In one aspect, the olefin monomer is an ethylene monomer and the polyolefin is an ethylene polymer (polyethylene).
The polyethylene prepared as described herein may be characterized by a High Load Melt Index (HLMI) of from about 1 g/10 min to about 500 g/10 min; alternatively, about 3 grams/10 minutes to about 300 grams/10 minutes; alternatively, about 10 grams/10 minutes to about 100 grams/10 minutes; or alternatively, in the range of about 25 grams/10 minutes to about 50 grams/10 minutes. In a further aspect, the polyethylene produced as described herein may be characterized by an HLMI of about 1.1 to about 1.5 times that of a polymer produced by utilizing an otherwise similar olefin polymerization catalyst produced in the absence of a nitrogen-containing compound.
HLMI represents the flow rate of the molten polymer through a 0.0825 inch diameter orifice when subjected to a force of 21,600 grams at 190 ℃, as determined according to ASTM D1238-82, condition F.
Examples
The following examples are given in the form of specific aspects of the disclosure and serve to demonstrate the practice and advantages thereof. It should be understood that the examples are given by way of illustration and are not intended to limit the specification or the claims that follow in any way.
In each of the experiments of the following examples, HA30W (Cr/silica catalyst prepared by Graves (W.R Grace)) was dried at 200℃and then treated with Ti (OiPr) in heptane 4 Anhydrous titanation and drying. The various samples were then subjected to the treatments listed below before activation at 650 ℃. The final catalyst contained 3% Ti.
Activity tests were carried out in a 2.2 liter steel reactor equipped with a marine stirrer running at 400 rpm. Around the reactor was steel jacketed circulating water, the temperature of which was controlled by using a steam and water heat exchanger. They are connected in an electronic feedback loop so that the reactor temperature can be maintained at +/-0.5 ℃ during the reaction.
Unless otherwise indicated, a small amount (typically 0.01 to 0.10 g) of solid chromium catalyst was first charged into a dry reactor under nitrogen. Next, about 0.25g of sulfate treated alumina (600 ℃) was added as a poison scavenger. Then 1.2 liters of isobutane liquid was charged and the reactor was heated up to the specified temperature, typically 105 ℃. Finally, ethylene was added to the reactor to a fixed pressure, typically 550psig (3.8 MPa), which was maintained during the experiment. Agitation was allowed to continue for a specified period of time, typically about one hour, and activity was recorded by recording the ethylene flow into the reactor to maintain the set pressure.
After the time of dispensing, the ethylene flow was stopped and the reactor was slowly depressurized and opened to recover the particulate polymer powder. In all cases, the reactor was clean, without any indication of wall scale, coating or other forms of fouling. The polymer powder was then removed and weighed. Activity is specified as grams of polymer produced per gram of solid catalyst loaded per hour.
Example 1
First series of experiments to investigate the basicity of anhydrous titanated carriers dissolved in solutionThe treating capacity to maintain the titanation of the support and to provide effective titanation of the catalyst. The results are listed in table 1. Runs 1.1 and 1.2 are comparative runs and are not exposed to alkaline treatment. Run 1.3 a titanated support prepared as described above was used. In-use Ti (OiPr) 4 After treatment, by passing MeOH/NH 4 Bubbling OH vapor through a liquid mixture containing a titanated support, exposing the liquid mixture containing a titanated support to a volume ratio of 70/30 MeOH and NH at 160 DEG C 4 In a mixture of OH vapors for 24 hours. The melt index data of run 1.3 shows that the alkaline treatment does not decrease catalyst performance but results in an increase in HLMI value of greater than 10% relative to the comparative run.
Example 2
The next series of experiments investigated the alkaline treating ability of the solid anhydrous titanated support to maintain titanation of the support and provide effective titanation of the catalyst. In these experiments, the silica support as used above was again titanated via the same procedure as described above. This was used as an alkaline catalyst for finishing experiments.
The results of the various post treatments are listed in table 2. A comparative test (test 2.1) was also carried out in which no aftertreatment was given to the catalyst. In run 2.2, the solid titanated support was exposed to n-propanol vapor at 200 ℃ for 3 hours and the resulting loss of melt index potential was seen. Propanol and other alcohols are believed to hydrolyze Si-O-Ti bonds, thereby destroying the effectiveness of Ti. In run 2.3, the titanated support was in NH 4 Aqueous OH (5 wt%) and then dried and calcined in a conventional manner. The HLMI value of the alkali washed catalyst was approximately 30% greater than the comparative test and indicated that inhibition by alkali washing is known during calcinationHydrolysis of Si-O-Ti bonds occurs. In run 2.4, the same procedure used to produce the titanation catalyst of run 2.2 was again employed. In use of NH 4 After washing the titanated support with aqueous OH solution, the catalyst of test 2.4 was exposed to methanol vapor at 160 ℃ for 24 hours. The decrease in melt index potential observed between runs 2.3 and 2.4 can again be explained by hydrolysis of Si-O-Ti bonds, however, the decrease is not severe observed in run 2.2, which run 2.2 does not include NH prior to prolonged exposure to hot alcohol vapors 4 The titanated support is treated with OH hydroxide. NH (NH) 4 Some of the protective effect of the OH treatment remains unchanged even if it evaporates during the heat treatment.
In run 2.5, the titanated support was dry blended with urea prior to activation and was free of NH 4 Washing with OH aqueous solution. This experiment was designed to capture ammonia produced by urea decomposition occurring at high temperatures. However, urea decomposition only occurs slightly above 100 ℃, and this process can be useless at higher temperatures.
Example 3
The next series of experiments investigated whether washing the pre-catalyst with an aqueous base prior to activation will hydrolyze residual Ti-isopropanol based bonds and reduce the amount of carbon retained on the pre-catalyst. An uncalcined precatalyst was obtained, run 3.1 was not subjected to additional treatment, and run 3.2 was washed with aqueous base. The two samples were analyzed for residual carbon, nitrogen, hydrogen, and sulfur by combustion analysis, and the results are shown in table 3. Aqueous alkaline washing results in a reduction of retained carbon of more than 90%. The retained carbon in the form of an isopropyl alcohol group is at least partially responsible for the emission of VOCs and HRVOCs generated during the activation of the catalysts described herein. Experimental results indicate that washing the pre-catalyst with aqueous base prior to activation can reduce the amount of HRVOC emitted during catalyst production as disclosed herein.

A first aspect is a method of preparing a hydrolyzed pre-catalyst comprising: a) Drying a silica support by heating the silica support to a temperature in the range of about 150 ℃ to about 250 ℃ and maintaining the temperature of the silica support in the range of about 150 ℃ to about 250 ℃ for a period of about 1 hour to about 24 hours to form a dried support; b) Contacting the dried support with titanium (IV) alkoxide to form a titanated support; c) Drying the titanated support by heating the titanated support to a temperature in the range of from about 50 ℃ to about 200 ℃ and maintaining the temperature of the titanated support in the range of from about 50 ℃ to about 200 ℃ for a period of from about 30 minutes to about 6 hours to form a dried titanated support; d) Contacting the dried titanated support with an aqueous alkaline solution comprising from about 3wt% to about 20wt% nitrogen-containing compound for a period of from about 10 minutes to about 6 hours to form a mixture comprising hydrolyzed titanated support, wherein the weight ratio of the amount of aqueous alkaline solution to the amount of titanium (IV) alkoxide in the dried titanated support is from about 30:1 to about 3:1; and e) removing the hydrolyzed titanated support from the mixture comprising the hydrolyzed titanated support and drying the hydrolyzed titanated support by heating the hydrolyzed titanated support to a temperature in the range of from about 50 ℃ to about 200 ℃ and maintaining the temperature of the hydrolyzed titanated support in the range of from about 50 ℃ to about 200 ℃ for a period of from about 30 minutes to about 6 hours to form the hydrolyzed precatalyst.
A second aspect is the method of the first aspect, further comprising: contacting a chromium-containing compound with at least one material selected from the group consisting of: the silica support, the dried support, the titanated support, the dried titanated support, the mixture comprising the hydrolyzed titanated support, and the hydrolyzed precatalyst; and calcining the pre-catalyst to form a catalyst by heating the pre-catalyst to a temperature in the range of about 400 ℃ to about 1000 ℃ and maintaining the temperature of the pre-catalyst in the range of about 400 ℃ to about 1000 ℃ for a period of about 1 minute to about 24 hours.
A third aspect is the method according to the second aspect, wherein the amount of Highly Reactive Volatile Organic Compounds (HRVOCs) emitted during calcination of the pre-catalyst is reduced by about 80% to about 95% when compared to the amount of HRVOCs emitted during calcination of an otherwise similar pre-catalyst prepared in the absence of an aqueous alkaline solution, as determined by combustion analysis according to EPA method 18-type/ASTM D1946.
A fourth aspect is the method according to the second aspect, wherein the amount of HRVOC emitted during calcination of the pre-catalyst is less than about 1wt% as determined by combustion analysis according to EPA method 18-type/ASTM D1946.
A fifth aspect is the method of any one of the preceding four aspects, wherein the nitrogen-containing compound comprises an amide, an amidine, an amine, a diamine, a triamine, an amino acid, ammonium hydroxide, formamide, hydrazine, hydroxylamine, imidazole, piperazine, piperidine, pyrazine, pyrazole, pyridine, pyrimidine, pyrrole, urea, or a combination thereof.
A sixth aspect is the method of any one of the first five aspects, wherein the nitrogen-containing compound has structure 1, structure 2, structure 3, or structure 4: wherein each R is 1 Each R 2 And each R 3 Independently hydrogen, C 1 To C 6 Organic group or C 1 To C 6 An aryl group; each R 4 Is CH 3 Or C 2 H 5 The method comprises the steps of carrying out a first treatment on the surface of the And R is 5 Is hydrogen, CH 3 OH or OCH 3 。

A fifteenth aspect is the method of the fourteenth aspect, wherein the High Load Melt Index (HLMI) of the ethylene polymer is from about 10% to about 100% higher than the HLMI of an ethylene polymer produced by utilizing an otherwise similar catalyst produced in the absence of an aqueous alkaline solution.

A twentieth aspect is the method of the sixteenth aspect, wherein the basic material comprises a vapor associated with a basic liquid, wherein the basic liquid comprises an aqueous solution of a nitrogen-containing compound and optionally an alcohol, wherein the amount of nitrogen-containing compound in the aqueous solution is from about 3wt% to about 20wt%, wherein the volume ratio of the aqueous solution to the alcohol is from about 7:3 to about 3:7, and wherein the alcohol is methanol, ethanol, n-propanol, isopropanol, or a combination thereof.
A twenty-first aspect is the method of the sixteenth aspect, wherein the basic material is an aqueous basic solution comprising a nitrogen-containing compound in an amount of about 3wt% to about 20wt%, wherein the weight ratio of the amount of aqueous basic solution to the amount of titanium (IV) alkoxide in the titanated support is from about 30:1 to about 3:1.

A twenty-ninth aspect is a method of preparing a catalyst, comprising: a) Drying a chromated silica support by heating the chromated silica support to a temperature in the range of about 150 ℃ to about 250 ℃ and maintaining the temperature of the chromated silica support in the range of about 150 ℃ to about 250 ℃ for a period of about 1 hour to about 24 hours to form a dried chromated silica support; b) Contacting the dried chromated silica support with titanium (IV) alkoxide to form a metallized support; c) Heating the metallized carrier to a temperature in the range of about 50 ℃ to about 200 ℃ and maintaining the temperature in the range of about 50 ℃ to about 200 ℃ while contacting the metallized carrier with the vapor phase solution material for a period of about 2 hours to about 48 hours; d) Stopping the contact of the metallized carrier with the gas phase solution to provide a hydrolyzed metallized carrier having a temperature in the range of about 50 ℃ to about 200 ℃; e) Maintaining the temperature of the hydrolyzed metallized support in the range of about 50 ℃ to about 200 ℃ for a period of about 30 minutes to about 6 hours to form a pre-catalyst; and f) calcining the pre-catalyst to form the catalyst by heating the pre-catalyst to a temperature in the range of about 400 ℃ to about 1000 ℃ and maintaining the temperature of the pre-catalyst in the range of about 400 ℃ to about 1000 ℃ for a period of about 1 minute to about 24 hours.
A thirty-first aspect is a method of preparing a catalyst comprising: a) Drying a silica support by heating the silica support to a temperature in the range of about 150 ℃ to about 250 ℃ and maintaining the temperature of the silica support in the range of about 150 ℃ to about 250 ℃ for a period of about 1 hour to about 24 hours to form a dried support; b) Contacting the dried support with titanium (IV) alkoxide to form a titanated support; c) Heating the titanated support to a temperature in the range of from about 50 ℃ to about 200 ℃ and maintaining the temperature in the range of from about 50 ℃ to about 200 ℃ while contacting the titanated support with a gas phase solution for a period of from about 2 hours to about 48 hours; d) Stopping the contacting of the titanated support with the gas phase solution to provide a hydrolyzed support having a temperature in the range of from about 50 ℃ to about 200 ℃; e) Maintaining the temperature of the hydrolyzed support in the range of about 50 ℃ to about 200 ℃ for a period of about 30 minutes to about 6 hours to form a hydrolyzed pre-catalyst; f) Contacting a chromium-containing compound with at least one material selected from the group consisting of: the silica support, the dried support, the titanated support, the hydrolyzed support and the hydrolyzed precatalyst; and g) calcining the pre-catalyst to form the catalyst by heating the pre-catalyst to a temperature in the range of about 400 ℃ to about 1000 ℃ and maintaining the temperature of the pre-catalyst in the range of about 400 ℃ to about 1000 ℃ for a period of about 1 minute to about 24 hours.

Claims (20)
1. A method of preparing a hydrolyzed pre-catalyst comprising:
a) Drying a silica support by heating the silica support to a temperature in the range of about 150 ℃ to about 250 ℃ and maintaining the temperature of the silica support in the range of about 150 ℃ to about 250 ℃ for a period of about 1 hour to about 24 hours to form a dried support;
b) Contacting the dried support with a titanium-containing compound comprising titanium (IV) alkoxide to form a titanated support;
c) Drying the titanated support by heating the titanated support to a temperature in the range of from about 50 ℃ to about 200 ℃ and maintaining the temperature of the titanated support in the range of from about 50 ℃ to about 200 ℃ for a period of from about 30 minutes to about 6 hours to form a dried titanated support;
d) Contacting the dried titanated support with an alkaline aqueous solution comprising from about 3wt% to about 20wt% nitrogen-containing compound for a period of from about 10 minutes to about 6 hours to form a mixture comprising hydrolyzed titanated support, wherein the alkaline aqueous solution is used in an amount sufficient to achieve an equivalent molar ratio of the nitrogen-containing compound to the titanium-containing compound in the range of from about 100:1 to about 1:2; and
e) Removing the hydrolyzed titanated support from the mixture comprising the hydrolyzed titanated support and drying the hydrolyzed titanated support by heating the hydrolyzed titanated support to a temperature in the range of from about 50 ℃ to about 200 ℃ and maintaining the temperature of the hydrolyzed titanated support in the range of from about 50 ℃ to about 200 ℃ for a period of from about 30 minutes to about 6 hours to form the hydrolyzed precatalyst.
2. The method of claim 1, further comprising: contacting a chromium-containing compound with at least one material selected from the group consisting of: the silica support, the dried support, the titanated support, the dried titanated support, the mixture comprising the hydrolyzed titanated support, and the hydrolyzed precatalyst; and
the precatalyst is calcined to form the catalyst by heating the precatalyst to a temperature in the range of about 400 ℃ to about 1000 ℃ and maintaining the temperature of the precatalyst in the range of about 400 ℃ to about 1000 ℃ for a period of about 1 minute to about 24 hours.
3. The method of claim 2, wherein the amount of Highly Reactive Volatile Organic Compounds (HRVOCs) emitted during calcination of the pre-catalyst is reduced by about 80% to about 95% when compared to the amount of HRVOCs emitted during calcination of an otherwise similar pre-catalyst prepared in the absence of an aqueous alkaline solution, as determined by combustion analysis according to the Environmental Protection Agency (EPA) method 18-type/American Society of Testing and Materials (ASTM) D1946.
4. The process of claim 2, wherein the amount of HRVOC emitted during calcination of the pre-catalyst is less than about 1wt% as determined by combustion analysis according to EPA method 18-type/ASTM D1946.
5. The method of claim 2, wherein the chromium-containing compound comprises chromium trioxide, chromium acetate, chromium nitrate, t-butyl chromate, bis-cyclopentadienyl chromium (II), chromium (III) acetylacetonate, or a combination thereof.
6. The method of claim 2, wherein the amount of titanium present in the catalyst is in the range of about 0.01% to about 10% of the total weight of the catalyst.
7. The method of claim 2, wherein the amount of chromium present in the catalyst is in the range of about 0.01% to about 10% of the total weight of the catalyst.
8. A process for forming an ethylene polymer, the process comprising contacting a catalyst formed by the process of claim 2 with ethylene monomer under conditions suitable for forming the ethylene polymer, and recovering the ethylene polymer.
9. The process of claim 8, wherein the High Load Melt Index (HLMI) of the ethylene polymer is from about 10% to about 100% higher than the HLMI of an ethylene polymer produced by utilizing an otherwise similar catalyst prepared in the absence of an aqueous alkaline solution.
10. The method of claim 1, wherein the nitrogen-containing compound comprises an amide, an amidine, an amine, a diamine, a triamine, an amino acid, ammonium hydroxide, formamide, hydrazine, hydroxylamine, imidazole, piperazine, piperidine, pyrazine, pyrazole, pyridine, pyrimidine, pyrrole, urea, or a combination thereof.
11. The method of claim 1, wherein the nitrogen-containing compound comprises ammonia, ammonium hydroxide, tetraethylammonium hydroxide, tetramethylammonium hydroxide, hydrazine, hydroxylamine, triethylamine, trimethylamine, acetamide, creatine, 1, 4-diazabicyclo [2.2.2] octane (DABCO), 1, 5-diazabicyclo [4.3.0] non-5-ene (DBN), 1, 8-diazabicyclo [5.4.0] undec-7-ene (DBU), N-Diisopropylethylamine (DIPEA), dimethyl carbamate, formamide, methylformamide, dimethylformamide, dimethylglycine, 1, 4-Dimethylpiperazine (DMP), 1, 3-dimethylurea, imidazole, piperazine, piperidine, pyrazine, pyrazole, pyridine, pyrimidine, pyrrole, tetramethylethylenediamine (TMEDA), triazine, 1,3, 5-triazacyclohexane, 1,3, 5-trimethyl-1, 3, 5-triazacyclohexane (tac), or a combination thereof.
12. The method of claim 1, wherein the titanium (IV) alkoxide comprises titanium (IV) ethoxide, titanium (IV) isopropoxide, titanium (IV) n-propoxide, titanium (IV) n-butoxide, titanium (IV) isobutanoxide, or a combination thereof.
13. The method of claim 1, wherein the silica support is characterized by about 100 meters 2 Per gram to about 1000 meters 2 Surface area per gram and about 1.0 cm 3 Per gram to about 2.5 cm 3 Pore volume per gram.
14. A method of preparing a catalyst comprising:
a) Drying a silica support by heating the silica support to a temperature in the range of about 150 ℃ to about 250 ℃ and maintaining the temperature of the silica support in the range of about 150 ℃ to about 250 ℃ for a period of about 1 hour to about 24 hours to form a dried support;
b) Contacting the dried support with a titanium-containing compound comprising titanium (IV) alkoxide to form a titanated support;
c) Drying the titanated support by heating the titanated support to a temperature in the range of from about 50 ℃ to about 200 ℃ and maintaining the temperature of the titanated support in the range of from about 50 ℃ to about 200 ℃ for a period of from about 30 minutes to about 6 hours to form a dried titanated support;
d) Contacting the dried titanated support with an alkaline aqueous solution comprising from about 3wt% to about 20wt% nitrogen-containing compound for a period of from about 10 minutes to about 6 hours to form a mixture comprising hydrolyzed titanated support, wherein the alkaline aqueous solution is used in an amount sufficient to achieve an equivalent molar ratio of the nitrogen-containing compound to the titanium-containing compound in the range of from about 100:1 to about 1:2;
e) Removing the hydrolyzed titanated support from the mixture comprising the hydrolyzed titanated support and drying the hydrolyzed titanated support by heating the hydrolyzed titanated support to a temperature in the range of from about 50 ℃ to about 200 ℃ and maintaining the temperature of the hydrolyzed titanated support in the range of from about 50 ℃ to about 200 ℃ for a period of from about 30 minutes to about 6 hours to form a hydrolyzed pre-catalyst;
f) Contacting a chromium-containing compound with at least one material selected from the group consisting of: the silica support, the dried support, the titanated support, the dried titanated support, the mixture comprising the hydrolyzed titanated support, and the hydrolyzed precatalyst; and
g) The precatalyst is calcined to form the catalyst by heating the precatalyst to a temperature in the range of about 400 ℃ to about 1000 ℃ and maintaining the temperature of the precatalyst in the range of about 400 ℃ to about 1000 ℃ for a period of about 1 minute to about 24 hours.
15. The method of claim 14, wherein the amount of HRVOC emitted during calcination of the pre-catalyst is reduced by about 80% to about 95% when compared to the amount of HRVOC emitted during calcination of an otherwise similar pre-catalyst prepared in the absence of an aqueous alkaline solution, as determined by combustion analysis according to EPA method 18-type/ASTM D1946.
16. The method of claim 14, wherein the amount of HRVOC emitted during calcination of the pre-catalyst is less than about 1wt% as determined by combustion analysis according to EPA method 18-type/ASTM D1946.
17. The method of claim 16, wherein the nitrogen-containing compound comprises ammonia, ammonium hydroxide, tetraethylammonium hydroxide, tetramethylammonium hydroxide, hydrazine, hydroxylamine, triethylamine, trimethylamine, acetamide, creatine, 1, 4-diazabicyclo [2.2.2] octane (DABCO), 1, 5-diazabicyclo [4.3.0] non-5-ene (DBN), 1, 8-diazabicyclo [5.4.0] undec-7-ene (DBU), N-Diisopropylethylamine (DIPEA), dimethyl carbamate, formamide, methylformamide, dimethylformamide, dimethylglycine, 1, 4-Dimethylpiperazine (DMP), 1, 3-dimethylurea, imidazole, piperazine, piperidine, pyrazine, pyrazole, pyridine, pyrimidine, pyrrole, tetramethylethylenediamine (TMEDA), triazine, 1,3, 5-triazacyclohexane, 1,3, 5-trimethyl-1, 3, 5-triazacyclohexane (tac), or a combination thereof;
wherein the titanium (IV) alkoxide comprises titanium (IV) ethoxide, titanium (IV) isopropoxide, titanium (IV) n-propoxide, titanium (IV) n-butoxide, titanium (IV) isobutanooxide, or a combination thereof; and is also provided with
Wherein the chromium-containing compound comprises chromium trioxide, chromium acetate, chromium nitrate, t-butyl chromate, biscyclopentadienyl chromium (II), chromium (III) acetylacetonate, or a combination thereof.
18. The method of claim 17, wherein the silica support is characterized by about 100 meters 2 Per gram to about 1000 meters 2 Surface area per gram and about 1.0 cm 3 Per gram to about 2.5 cm 3 Pore volume per gram.
19. The method of claim 18, wherein the amount of titanium present in the catalyst is in the range of about 0.01% to about 10% of the total weight of the catalyst, and wherein the amount of chromium present in the catalyst is in the range of about 0.01% to about 10% of the total weight of the catalyst.
20. A process for forming an ethylene polymer comprising contacting a catalyst prepared by the process of claim 14 with ethylene monomer under conditions suitable for forming the ethylene polymer, and recovering the ethylene polymer, wherein the High Load Melt Index (HLMI) of the ethylene polymer is from about 10% to about 100% higher than the HLMI of an ethylene polymer produced by using an otherwise similar catalyst prepared in the absence of an aqueous alkaline solution.
