Conventionally, a vehicle controller-integrated rotating electrical machine in which a controller for controlling a rotating electrical machine and the rotating electrical machine are integrated and mounted on a vehicle is known, and disclosed in patent document 1, for example. In addition, since the space that can be provided in the engine compartment is limited, the radial dimension of the rotating electric machine is also required to be reduced.
Since the stator of the rotating electrical machine is fixed to the inner peripheral surface of the frame of the rotating electrical machine, in order to set the holding force for holding the stator to the frame to a predetermined holding force, it is necessary to fix the stator to the frame by making the outer diameter of the stator larger than the inner diameter of the frame.
When the frame is made of an aluminum-based material or the like, the weight can be reduced at low cost. However, since the stator is formed by laminating electromagnetic steel sheets having high hardness, etc., many level differences are formed between the laminated electromagnetic steel sheets due to the lamination on the contact surface of the stator with the frame. Therefore, when the stator is fixed to the frame, there are problems as follows: if the stator is directly pressed into the frame, the frame of the aluminum-based material having low hardness may be damaged by the edge cut generated at the portion of the many step differences.
The stator can be fixed to the frame by using the bonding method by shrink fitting, but in order to adopt the bonding method by shrink fitting, equipment for shrink fitting is additionally required, and there is a problem that the manufacturing cost increases due to equipment cost and the like. Further, in order to increase the holding force by using an aluminum-based material having low hardness, the frame needs to be thickened, which causes a problem that the radial dimension of the rotating electric machine is increased.
The present application discloses a technique in view of the above circumstances, and an object thereof is to prevent damage to a frame when a stator is assembled, to improve a holding force for holding the stator, and to achieve radial downsizing of a rotating electric machine main body.

Hereinafter, an embodiment of a vehicle controller-integrated rotating electrical machine according to the present application will be described with reference to the drawings.
The present application is not limited to the following description, and can be modified as appropriate within a scope not departing from the gist of the present application. In the drawings shown below, for convenience of understanding, the scale of each member may be different from the actual scale, and the illustration of the structure that is not related to the features of the present application is omitted.
Embodiments 1 to 5 of the present application show an example in which a rotating electrical machine integrated with a vehicle control device is applied to electric power steering mounted on a vehicle, and are configured from a rotating electrical machine main body that assists steering force for steering the vehicle, and a control device that controls the rotating electrical machine.
Embodiments 1 to 5 of the present application will be described below in order with reference to fig. 1 to 10.

In fig. 1, a first annular member 3 is provided on an inner peripheral surface of a cylindrical frame 2 of a rotating electric machine body 1. A second annular member 4 is provided on the inner peripheral surface of the first annular member 3. A stator 5 is provided on the inner peripheral surface of the second annular member 4.
The frame 2 is formed of an inexpensive and lightweight aluminum alloy.
The first annular ring-shaped member 3 and the second annular ring-shaped member 4 are each formed of carbon steel. The stator 5 is formed by laminating electromagnetic steel plates and is disposed so as to surround the rotor 11.
The first annular ring-shaped member 3 is metal-bonded to the frame 2.
The second annular member 4 is pressed into the first annular member 3.
The stator 5 is press-fitted into the frame 2 via the second annular member 4 and the first annular member by press-fitting the inner peripheral surface of the second annular member 4.
A bearing holder 15 for holding the bearing 13 is disposed in a space between the stator 5 and the rotor 11 and the heat sink 16.
The heat sink 16 is press-fitted to the inner peripheral surface of the frame 2, and is attached to the frame 2 on the side (hereinafter referred to as the rear side) opposite to the boss 17 on the load side (hereinafter referred to as the front side).
A control device 1c for controlling the rotating electrical machine is disposed on the rear side of the rotating electrical machine body 1. Specifically, the control device 1c is mounted on the rear side of the heat sink 16, and is thermally connected to and electrically insulated from the heat sink 16. As is well known, the control device 1c includes: a power conversion circuit (not shown) for performing power conversion between the stator winding and external dc power; and a control circuit (not shown) for controlling the power conversion circuit.
As is well known, a stator winding 7 is wound around the stator 5 via an insulator 6 as an insulator.
A holder 9 for fixing a terminal 8 is disposed in a space between the stator 5 and the heat sink 16, the terminal 8 being used for supplying current from the control device 1c to the stator winding 7.
A rotor 11 is fixed to the rotor shaft 10. The rotor 11 is provided at its outer periphery with a magnet 12 facing the inner peripheral surface of the stator 5.
The rotor shaft 10 is rotatably supported by a rear bearing 13 and a front bearing 14.
A known rotation angle detection sensor (not shown) for detecting a rotation state of the rotor 11 is provided at an end portion of the rotor shaft 10 in the rear direction. As the rotation angle detection sensor, a resolver, a hall IC, an MR sensor, and the like are known.
At the end portion on the front side of the rotating electric machine body 1, a boss 17 for assembly with the vehicle side is provided.
Fig. 2 is a perspective view illustrating the first annular member 3 and the second annular member 4 of the rotating electrical machine illustrated in fig. 1. The first annular member 3 is formed of carbon steel having a thickness of 0.5mm as an example, and the second annular member 4 is formed of carbon steel having a thickness of 1.5mm as an example.
Fig. 3 is a sectional view showing a method of manufacturing the frame 2 of the rotating electric machine body 1 according to the present embodiment.
An intermediate mold 18 for injection molding is formed to match the shape of the inside of the frame 2. As illustrated in fig. 3, a first annular member 3 and a second annular member 4 press-fitted into the first annular member 3 are provided at the intermediate mold 18.
An outer mold 19 for injection molding is formed to match the shape of the outer side of the frame 2.
A melt of ADC 12, which is an aluminum alloy specified in JIS (Japanese Industrial Standard), is pressurized, and the pressurized melt is injected between the intermediate mold 18 and the outer mold 19. As illustrated in fig. 3, the melt of the ADC 12 that is injected fills a space formed when the middle mold 18, the first annular member 3, the second annular member 4, and the outer mold 19 are assembled in a state of facing each other. The filled melt is cooled and solidified to form the frame 2. As illustrated in fig. 3, the frame 2 is located between an intermediate mold 18 and an outer mold 19 in which the first annular member 3 and the second annular member 4 are provided. As illustrated in fig. 3, an annular groove 2g is formed inside the frame 2. A first annular member 3 and a second annular member 4 are disposed in the annular groove 2 g.
On the wall surfaces 2gws at both axial ends of the annular groove of the frame 2, the end surfaces 3es at both axial ends of the first annular member 3 and the end surfaces 4es at both axial ends of the second annular member 4 face each other in the axial direction. Thereafter, the intermediate mold 18 is separated from the outer mold 19. By this separation of the intermediate mold 18 and the outer mold 19, the frame 2 in which the first annular ring-shaped member 3 and the second annular ring-shaped member 4 are cast is formed.
By integrally forming the frame 2, the first annular member 3, and the second annular member 4 by such a manufacturing method, a step of pressing the first annular member 3 and the second annular member 4 into the frame 2 is not required when assembling the rotating electric machine body 1. Further, since the frame 2 can be processed in a state where the frame 2, the first annular member 3, and the second annular member 4 are press-fitted, the dimensional accuracy can be improved.
However, in the manufacturing process of the frame 2, metal bonding occurs between the outer circumferential surface of the first annular member 3 that is in contact with the melt and the inner circumferential surface of the frame 2. Therefore, in the process of cooling and solidifying the melt, stress is generated in both the frame 2 and the first annular member 3 due to the difference between the linear expansion coefficient of the frame 2 formed of the aluminum alloy and the linear expansion coefficient of the first annular member 3 formed of the carbon steel. Therefore, aluminum alloys have lower strength than carbon steels and are prone to deformation and cracking. Therefore, the frame 2 needs to have a plate thickness for ensuring sufficient rigidity with respect to the plate thickness of the first annular member 3, and a problem arises that thinning is hindered. Further, if the thickness of the first annular member 3 is reduced in order to reduce the thickness of the frame 2, a problem arises in that the holding force for holding the stator 5 is reduced.
In view of the above problems, in the example of the present embodiment, the frame 2 can be thinned by reducing the plate thickness of the first annular member 3 joined to the frame 2 and the outer periphery thereof, and the holding force of a sufficient magnitude for holding the stator 5 can be obtained by providing the second annular member 4 having a large plate thickness on the inner periphery of the first annular member 3. As illustrated in fig. 3, the second annular member 4 is also metal-bonded to the frame 2 at the upper and lower axial end surfaces 4es, but this is a partial metal-bonding, and there is no problem of deformation or cracking of the frame 2.
The first annular member 3 may be formed of a material other than carbon steel, having a melting point higher than that of the ADC 12, for example, another aluminum alloy such as a3003 or a5005, which is an aluminum alloy in JIS standard.
Fig. 4 is a cross-sectional view illustrating a process of press-fitting the stator 5 into the frame 2 in the rotating electric machine body 1 as an example of the present embodiment.
As illustrated in fig. 4, in the step of press-fitting the stator 5 into the frame 2, according to the structure of the present application, the step portion formed by the lamination of the stator 5 formed by laminating the electromagnetic steel plates is in contact with the inner peripheral surface of the second annular member 4 formed of a high-hardness carbon steel. Therefore, by press-fitting the stator 5 into the frame 2 made of aluminum alloy through the first annular member 3 and the second annular member 4, damage to the frame 2 due to press-fitting of the stator 5 in the step of press-fitting the stator 5 into the frame 2 can be prevented, and since a manufacturing method by shrink-fitting is not required, shrink-fitting equipment can be eliminated, and the equipment cost can be reduced.

According to the example of the present embodiment, in the frame 2 formed by integrally casting the first annular member 3 and the second annular member 4, thinning of the frame 2 can be achieved by reducing the plate thickness of the first annular member 3 whose outer periphery is joined to the frame, and by providing the second annular member 4 having a plate thickness larger than that of the first annular member 3 on the inner periphery of the first annular member 3, a holding force of a sufficient magnitude for holding the stator 5 can be obtained.
According to the structure of the present application, the step portion formed by the lamination of the stator 5 formed by laminating the electromagnetic steel plates is in contact with the inner peripheral surface of the second annular member 4 formed of a high-hardness carbon steel. Therefore, by press-fitting the stator 5 into the frame 2 made of aluminum alloy through the first annular member 3 and the second annular member 4, it is possible to prevent the frame 2 from being damaged by the press-fitting of the stator 5 in the step of press-fitting the stator 5 into the frame 2.
The stator 5 and the second annular member 4 are press-fitted, and the outer diameter of the stator 5 is larger than the inner diameter of the second annular member 4. Therefore, when the stator 5 is press-fitted into the second annular member 4, if the bottom surface, corner portion, or the like of the outer peripheral end portion of the stator 5 comes into contact with the inner peripheral surface of the frame 2 or the end surface of the second annular member 4, there is a possibility that the inner peripheral surface of the frame 2 or the end surface of the second annular member 4 may be damaged by deformation or the like. As in the example of the present embodiment, by forming the tapered portion 23 on the end surface of the second annular member 4 while projecting the inner peripheral surface of the second annular member 4 in the direction toward the inside of the frame 2, it is possible to prevent damage to the inner peripheral surface of the frame 2 or the end surface of the second annular member 4 when the stator 5 is press-fitted into the second annular member 4.
Embodiment 5
Fig. 9 is a perspective view illustrating another example of the first annular member 3 and the second annular member 4 according to embodiment 5, and fig. 10 is a view illustrating a method of manufacturing the frame 2 in which the first annular member 3 and the second annular member 4 are cast according to embodiment 5. In embodiment 5, the same or corresponding portions as those in embodiments 1 to 4 are not denoted by reference numerals, and the description thereof is omitted, and only the main portions thereof are illustrated and described.
The first annular ring-shaped member 3 was formed of carbon steel having a thickness of 0.5mm, and the second annular ring-shaped member 4 was formed of carbon steel having a thickness of 1.5 mm.
A tapered portion 23 is provided on an end surface 4es of the second annular member 4 on the control device (1c in fig. 7) side, facing the inner periphery of the annular ring, so as to leave a flat portion of 0.7 mm.
The axial length of the first annular member 3 is shorter than the axial length of the second annular member 4, the second annular member 4 and the first annular member 3 are in a press-fit relationship, and the end of the second annular member 4 on the control device (1c in fig. 7), that is, the rear side protrudes further to the rear side than the end of the first annular member 3 on the control device (1c in fig. 7).
An intermediate mold 18 is formed to match the shape of the inside of the frame 2, and a first annular ring-shaped member 3 and a second annular ring-shaped member 4 are provided at the intermediate mold 18.
The outer mold 19 is formed to match the shape of the outside of the frame 2.
A melt of ADC 12 of an aluminum alloy specified in JIS is pressurized, and the pressurized melt is injected between the intermediate mold 18 and the outer mold 19. As illustrated in fig. 8, the melt of the ADC 12 after injection is filled in a space formed when the middle mold 18, the first annular member 3, the second annular member 4, and the outer mold 19 are assembled in a state of facing each other. After the filled melt is cooled and solidified, the intermediate mold 18 is separated from the outer mold 19.
Since the outer peripheral surface of the portion of the second annular member 4 protruding rearward from the first annular member 3 in the axial direction is metal-bonded to the frame 2 and fixed to the frame 2, the holding force in the axial direction (the vertical direction in fig. 7) and the rotational direction about the axial direction can be increased in the structure in which the stator 5 is press-fitted into the frame 2 via the first annular member 3 and the second annular member 4. Since only a part of the second annular ring-shaped member 4 is metal-joined to the frame 2, deformation and cracking of the frame 2 can be prevented.
The first annular member 3 may be formed of a material other than carbon steel, having a melting point higher than that of the ADC 12, for example, another aluminum alloy such as a3003 or a5005, which is an aluminum alloy in JIS standard.
In this way, in the rotating electric machine body 1 of the present embodiment, the stator 5 is press-fitted into the frame 2 via the first annular member 3 and the second annular member 4, and the frame 2 is integrally formed by casting the first annular member 3 and the second annular member 4 provided on the inner circumferential side of the first annular member 3 into an aluminum-based material. Thus, the step portion formed by stacking the stator 5 during the press-fitting is in contact with the inner peripheral surface of the second annular member 4 made of a high-hardness carbon steel, so that damage to the frame 2 due to direct contact with the stator 5 can be prevented, and the equipment cost for seizure can be reduced. Further, by reducing the plate thickness of the first annular member having the outer peripheral surface metal-bonded to the frame 2 and making the plate thickness of the second annular member 4 larger than the plate thickness of the first annular member, even if the frame 2 is thinned, the holding force of the stator can be improved while preventing deformation and cracking of the frame 2. This can reduce the radial dimension of the rotating electric machine body 1.
In addition, the above embodiments 1 to 5 can be applied to so-called vehicles such as automobiles, two-wheeled vehicles, bicycles with prime movers, electric boats, snowmobiles, and airplanes.

In addition, although the present application describes various exemplary embodiments and examples, various features, modes, and functions described in one or more embodiments are not limited to the application to specific embodiments, and can be applied to the embodiments alone or in various combinations.
Therefore, countless modifications not illustrated are assumed to be within the technical scope disclosed in the present application. For example, the case where at least one component is modified, added, or omitted is included, and the case where at least one component is extracted and combined with the components of the other embodiments is also included.

Claims (8)

1. A rotating electrical machine integrated with a vehicle controller, comprising a rotating electrical machine body and a controller integrated with the rotating electrical machine body, the controller being disposed on the rear side of the rotating electrical machine body and controlling the rotating electrical machine,
the rotating electric machine main body includes:
a rotor shaft;
a rotor fixed to the rotor shaft;
a stator formed by laminating electromagnetic laminated steel plates and arranged to surround the rotor;
a frame configured to surround the stator and hold the stator;
a first annular ring shaped member located between the stator and the frame; and
a second annular ring shaped member located between the stator and the first annular ring shaped member,
the stator is press-fitted into the frame via the first annular member and the second annular member.
2. The controller-integrated rotating electric machine according to claim 1, wherein the rotating electric machine further comprises a motor for driving the motor,
the first and second annular ring-shaped members are formed of a material having a height greater than a height of the frame.
3. The controller-integrated rotating electric machine for vehicle according to claim 1 or 2,
the second annular member has a plate thickness larger than that of the first annular member.
4. The controller-integrated rotating electrical machine for vehicle according to any one of claims 1 to 3,
a tapered portion is formed on an inner peripheral side of the end surface of the second annular member on the rear side.
5. The controller-integrated rotating electrical machine for vehicle according to any one of claims 1 to 4,
a through hole is formed at least one portion of a side surface of the first annular member, and an outer peripheral surface of the second annular member and the frame are metal-bonded through the through hole.
6. The controller-integrated rotating electrical machine for vehicle according to any one of claims 1 to 5,
a notch is formed at least one portion of an end surface of the first annular member, and an outer peripheral surface of the second annular member and the frame are metal-bonded through the notch.
7. The controller-integrated rotating electrical machine for vehicle according to any one of claims 1 to 6,
a notch penetrating from one end to the other end in the axial direction of the second annular ring-shaped member is formed at least one location.
8. The controller-integrated rotating electrical machine for vehicle according to any one of claims 1 to 7,
the first annular member has a length in the axial direction shorter than that of the second annular member, and the outer peripheral surface of the second annular member at a portion projecting in the axial direction from the first annular member is metal-bonded to the frame.
