Abstract
A bulged, forwardly-acting rupture disc (10) and a pressure relief device (38) incorporating the rupture disc (10) are provided, the rupture disc having a line of opening (28) formed in a transition region (26) of the disc between the bulged section (12) and the flange section (14). The opening line (28) is a stress concentrating feature that, in combination with a stress enhancing edge (68) on the associated outlet ring (42), facilitates opening of the disk (10) when exposed to a predetermined pressure acting on the concave surface (20) of the bulged section (12).

Technical Field
The present invention is generally directed to a bulged, forwardly acting rupture disc having a line of opening formed in the transition region of the disc between the bulged section and the flange section, and a pressure relief device incorporating the rupture disc. The line of openings serves as a stress concentrating feature that facilitates opening of the disc when exposed to a predetermined pressure acting on the concave surface of the bulged section.
Background
Rupture disc and pressure relief device assemblies are commonly used in many applications. In addition to safety applications that use rupture discs to protect equipment from adverse over-or under-pressure conditions, rupture discs can also be used to control fluid flow in environments such as wells. In some downhole applications, after the rupture disc serves its purpose of isolating a portion of the string or controlling fluid flow, the disc is opened to allow free flow of fluid within the borehole. In some of these applications, it is desirable to create a large opening in the rupture disc that is at least as large as the narrowest adjacent portion of the tool string so as not to restrict fluid or other tools from passing through the hole.
The line of opening is typically formed in the rupture disc to define an area in which the disc material will tear when exposed to a predetermined fluid pressure. Traditionally, in bulged rupture discs, these lines of opening are formed within the bulged section itself. To a lesser extent, the opening line may also be formed in a flat annular flange of the disk. Heretofore, the formation of a line of openings in the transition area of the disk, i.e., in the area where the bulged section meets the flange, has been avoided. The transition zone is typically a zone of reduced structural integrity of the rupture disk because of stress induced by bulging of the disk. Thus, by further weakening the area by creating a line of opening, either by scoring the disk or by removing the disk material, the burst characteristics of the disk will be affected. It is generally preferred to form the opening line in the bulged section as this can be done in a manner that minimizes the impact on the burst pressure characteristics of the disc. However, a trade-off is required for this purpose, in that the diameter of the opening through the disc will generally be smaller than the diameter of the hole of the tool or tubing in which the disc is mounted.
One particular downhole application in which rupture discs are used is in the running of casing into a wellbore. In certain horizontal or highly deviated wellbores, unconventional techniques may be employed to reduce the resistance between the casing string and the formation to prevent the load bearing capacity of the casing hook from being exceeded. In practicing these techniques, a tool is typically installed within the casing string that includes a rupture disk to prevent fluid flow through the casing until desired, such as during a cementing operation.
Since fluids and/or other tools may enter the casing during the performance of the technique, it is important that the tools used do not impede the flow of fluids within the casing or impair the deployment of the frac plug during the bridge plug perforating operation. Accordingly, there is a need in the art for a pressure relief device that includes a rupture disk that can be opened without leaving a residue of the rupture disk or rupture disk flap that can impede or restrict fluid flow and/or follow the downhole tool that the casing is placed in.
Disclosure of Invention
According to one embodiment of the present invention, a bulged, forwardly-acting rupture disc is provided. The rupture disk includes: a central bulged section comprising a concavo-convex domed top; a flat annular flange section surrounding the central bulged section; a transition region between and interconnecting the central bulged section and the flange section; and an opening line covering the transition area. The opening line includes a region where material comprising the rupture disc has been removed to weaken the rupture disc such that when fluid pressure acting on the concave surface of the dome reaches a predetermined threshold, the rupture disc tears along the opening line to provide an opening through the disc having a diameter at least as large as the inner diameter of the flange section.
In accordance with another embodiment of the present invention, a pressure relief device is provided that includes a bulged, forwardly acting rupture disc secured between an inlet ring and an outlet ring. The rupture disk includes: a central bulged section comprising a concavo-convex domed top; a flat annular flange section surrounding the central bulged section; a transition region between and interconnecting the central bulged section and the flange section; and an opening line covering the transition area. The inlet ring is configured to abut a side of the rupture disk that includes the concave surface of the dome. The outlet ring is configured to abut a side of the rupture disk that includes the convex surface of the dome and has an inner diameter D. When the rupture disc is exposed to a fluid of a predetermined pressure acting against the concave surface of the dome, the rupture disc tears along the line of opening, thereby providing an opening through the disc, the opening having a diameter at least as large as D.
According to yet another embodiment of the present invention, a method of manufacturing a rupture disc formed of a disc material is provided. The method includes removing disk material from a transition region of a bulged, forward-acting rupture disk to form a line of opening overlying the transition region. The transition region is intermediate and interconnects the central bulged section and a flat annular flange section surrounding the central bulged section.

Detailed Description
Turning now to fig. 1-3, a rupture disk 10 made in accordance with an embodiment of the present invention is shown. In the preferred embodiment, rupture disc 10 is metallic and may be formed from a variety of metals and alloys, particularly corrosion resistant alloys. Rupture disk 10 generally includes a bulged central section 12 surrounded by a flat annular flange section 14. The bulged section 12 generally comprises a concavo-convex dome 16 having a convex surface 18 and a concave surface 20 (see fig. 3). In certain embodiments, and as can be seen in fig. 1, the domes 16 may also be non-concentric, as long as the domes 16 are not symmetrical (and thus the flange sections 14 are also not symmetrical). Disc 10 is formed with a hinge section 22 having a straight edge 24, where flange section 14 and bulged section 12 meet at straight edge 24. The hinge section 22 is described in further detail below.
As best shown in fig. 7, disc 10 also includes a transition region 26, which transition region 26 is between and interconnects central spine segment 12 and flange segment 14. The transition region 26 also defines the inner diameter of the annular flange section 14. As can be seen in fig. 3, disc 10 also includes a split line 28 formed in transition region 26. The opening line 28 generally covers the transition region 26. As used herein, the term "transition region" refers to the portion of the rupture disc that is located between and connects the central bulged section 12 and the annular flange section 14 to one another. As the name implies, the transition region 26 is the region of the disk in which the flat annular flange section 14 transitions into a dome-shaped central bulged section. In certain embodiments, the profile of the concave surface of the central bulged section 12 has a nearly constant second derivative. The flange section 14 of disk 10 is flat with both the first and second derivatives of the profile equal to zero. Thus, in a particular embodiment, the transition region 26 is a region having a profile in which the first and second derivatives are radially offset from zero at the inner diameter of the annular flange section 14 to the concave-convex dome 16 of the central bulged section.
In certain embodiments, the manufacture of rupture disc 10 involves first providing a flat disc blank, which is essentially a thin circular metal sheet. The disc blank is then clamped in the forming tool and the clamping area of the disc will become the annular flange section 14. Next, a high-pressure fluid such as air is introduced into the forming tool on one side of the disc blank. The high pressure fluid deforms the central unsecured portion of the disc into a bulged section 12. This deformation, starting from the inside of the clamp edge against the fixed flange section 14 and exhibiting itself a shearing action, introduces stresses into the disc material, resulting in the formation of a transition region 26. From a metallurgical point of view, the shear stress manifests itself as a region in which the grain structure of the metal constituting the rupture disk has changed at least with respect to the flange section 14 and/or the bulge section 12. It should be noted that the bulged section 12 may also have a grain structure that varies relative to the flange section as a result of the bulging operation. However, the stresses introduced into the bulged section 12 during bulging of the disc are generally less than the stresses introduced into the transition region 26. In addition, the stress in the transition region 26 is greater than the stress introduced into any other portion of the disk 10 during the bulging operation. In certain embodiments, the metal grains may appear flat or elongated relative to the grains of the flange section 14 and/or the bulged section 12. The precise lateral edges of the transition region 26 may be difficult to identify; however, the upper and lower edges of the transition region 26 are generally indicated by the presence of the creases 34, 36, one of the creases 34, 36 being on the same side of the rupture disk 10 as the convex surface 18, and the other crease being on the same side of the rupture disk 10 as the convex surface 20. (see FIGS. 7 and 9)
In certain embodiments, the entire length of the line of opening 28 (i.e., from one end of the line of opening 28 to the opposite end) covers the transition region 26. In particular embodiments, the opening line 28 is C-shaped, as opposed to other patterns such as a pattern of intersecting scores or intersecting lines. Thus, when the disk 10 is opened along the opening line 28, a single disk flap is formed that includes the central bulged section 12. This is in contrast to the intersecting score lines of the open configuration, which result in the formation of multiple flaps when the disc is opened. In certain embodiments, the opening line 28 includes an area where material comprising the rupture disk 10 has been removed, thereby weakening the rupture disk so as to allow the disk to tear along the opening line when exposed to a predetermined fluid pressure acting on the dome 16 of the disk. As previously described, tearing of the disk 10 along the opening line 28 results in the formation of a single flap.
The flaps formed when the rupture disc is opened remain attached to the flange section 14 by means of the hinge section 22. As shown in fig. 3, the line of opening includes two ends 30, 32. These ends generally define the side edges of the hinge section 22, marking the areas where no material constituting the rupture disk is removed from the transition area. In the preferred embodiment, the tear upon opening the disk 10 terminates at ends 30, 32. During opening of disc 10, the flap formed by central bulged section 12 pivots about hinge section 22 to provide an opening in the disc through which fluid may pass. In certain embodiments, because the opening line 28 is formed in the transition region 26 rather than further inboard, the entirety of the opening line 28 will be located in the bulged section 12, creating an opening having a diameter at least as large as the inner diameter of the flange section.
In certain embodiments, the width of the opening line extends laterally across the transition region and onto at least a portion of the flange section 14 and/or the bulged section 12. Thus, the boundary of the opening line 28 is not only delimited to the transition region. However, in certain embodiments, the opening line 28 must cover the transition region 26 along the entire length of the opening line. In further embodiments, the opening line 28 includes a cutting feature that may include a number of different geometries. For example, the cutting feature may include a rounded or chamfered edge that covers the transition region of the rupture disk.
The opening line 28 may be formed by a variety of methods known to those skilled in the art. Preferably, mechanical milling is used to remove metal from disk 10. One exemplary milling method is described in detail in U.S. patent No. 8,333,212, which is incorporated herein by reference in its entirety. In certain embodiments, the milling machine is configured to engage the transition region at a 90 ° angle to create a rounded edge cutting feature. Further, in addition to the transition region, the milling machine may also remove disc material from the flange section 14 and/or the bulged section 12 such that the opening line 28 extends laterally across the transition region. However, as mentioned above, the line of opening 28 must be formed to cover at least the transition region 26. In some embodiments, removing disk material from the transition region 26 includes forming a chamfered edge in the transition region 26.
Alternatively, the line of opening 28 may be formed by a laser milling operation, such as that described in U.S. patent No. 9,303,778, the entire contents of which are incorporated herein by reference. Laser milling can be used to create any of the various stress concentrating features described herein. In certain embodiments, the milling operation does not alter the underlying metal grain structure of the transition region 26, whichever method is employed. In contrast, conventional scoring operations involving the use of a die to displace, rather than remove, the metal within the rupture disc are disadvantageous and, in some embodiments, avoided because they introduce further stresses into the disc material that may unpredictably alter the burst characteristics of the disc. In certain embodiments of the present invention, the opening line 28 does not stress the disk material, such as by a change in grain structure, but rather generally serves to concentrate or direct the stress exerted on the disk material by the working fluid to the opening line 28 and the transition region 26. By concentrating the stress from the working fluid, rather than introducing additional stress into the metal itself, the burst characteristics of the disk can be made more predictable.
According to some embodiments of the invention, the rupture disk 10 is a forward-acting disk. This means that the rupture disc is configured to open when the fluid acting on the concave surface 20 of the bulged section 12 reaches a predetermined threshold. In other words, as with the oppositely acting discs, the disc 10 is not configured to open by reversing the concavity of the bulged section 12 due to excessive pressure acting on the convex surface 18. The opening line 28 is a primary, and in some embodiments the only, feature of the disk 10 that controls the burst pressure of the disk 10. In particular, the stress created by removing the disc material in the transition area 26 during the formation of the opening line 28 determines the pressure to which the disc must be exposed to open the disc. This is in contrast to reaction discs such as those described in us patent No. 9,303,778, where open line control of burst pressure is undesirable.
The rupture disk 10 shown in fig. 1-3 may be used in many applications, but has particular utility in pressure relief devices for downhole operations. An example of one such pressure relief device 38 is shown in fig. 4-10. The pressure relief device 38 generally includes a bulged, forwardly acting rupture disc 10 positioned between an inlet ring 40 and an outlet ring 42. The illustrated pressure relief device 38 is particularly suited for connection to a downhole casing string, although other configurations and applications are contemplated and are within the scope of the present invention. Inlet ring 40 is configured to abut the side of the rupture disk that includes concave surface 20, and includes an outer surrounding wall 44, an inner wall 46, and a disk contacting edge 48. The outer wall 44 may include a channel or groove 49, the channel or groove 49 configured to receive a radial seal, such as an O-ring, to mate with the rest of the casing string in which the pressure relief device 38 is installed. In addition, outer wall 44 and inner wall 46 may each include a ramp section 45 and 47, respectively.
When the rupture disk 10 is exposed to a fluid of a predetermined pressure acting against the concave surface 20 of the dome 16, the rupture disk 10 tears along the line of opening 28, providing an opening through the disk having a diameter at least as large as the inner diameter D. In some embodiments, the opening line 28 has a diameter greater than D to ensure that the opening of the disk produces an opening through the disk that is at least as large as D in diameter.
In operation, as a forward acting disk, rupture disk 10 is configured to maintain a predetermined pressure in a forward direction (i.e., acting on concave surface 20) and to maintain some portion of that pressure in an opposite direction (i.e., acting on convex surface 18). Importantly, the rupture disk 10, and in particular the line of opening 28, is configured to rupture at a predetermined pressure and temperature. Opening of the disc 10 preferably occurs along the inner diameter of the exit ring 42 to form an unobstructed and unobstructed throughbore within the casing string. Disc 10 should also be non-fragmenting because the flaps created upon opening are retained by hinge section 22. The thickness of the disc material between the opening line 28 and the stress-enhancing edge 68 of the outlet ring 42 controls the burst pressure of the rupture disc 10. The pressure intensifying edge 68 may also be a chamfered edge.
In certain embodiments, the pressure relief device 38 is installed in a casing string (not shown) to create an isolated portion of the string. When the isolation zone is no longer needed, the fluid pressure on the inlet side of disk 10 increases. As this inlet pressure increases, the stress on disk 10 is amplified at the location of opening line 28 (i.e., the stress concentrating feature) and further increased by stress intensity feature 68 of outlet ring 42. When the stress exceeds the strength of the material, shear failure can occur in the line connecting the two features. The opening continues along the line through the entire opening line 28 and stops at the end points 30, 32 of the opening line 28 that are aligned with the hinge support 56. Disc 10 opens against hinge support 56 creating an opening at opening line 28 that is at least as large as inner diameter D of outlet ring 42. In some embodiments, if the disk fails to open fully, a mechanism (not shown) may be used to push the disk fully open.
Claims (21)
1. A bulged, forward-acting rupture disc comprising:
a central bulged section comprising a concavo-convex domed top;
a flat annular flange section surrounding the central bulged section;
a transition region intermediate and interconnecting the central bulged section and the flange section; and
an opening line covering the transition region, the opening line including a region where material comprising the rupture disc has been removed to weaken the rupture disc such that when fluid pressure acting on the concave surface of the dome reaches a predetermined threshold, the rupture disc tears along the opening line to provide an opening through the disc, the opening having a diameter at least as large as the inner diameter of the flange section.
2. The rupture disk according to claim 1, wherein said line of opening is C-shaped.
3. The rupture disk of claim 2, further comprising a hinge section about which the central bulged section pivots upon rupture of the rupture disk along the line of opening, the hinge section being defined by paired end regions of the line of opening, wherein material not comprising the rupture disk is removed from the transition region.
4. The rupture disk of claim 1, wherein the domes are non-concentric.
5. The rupture disk according to claim 1, wherein said line of openings extends laterally across said transition region and onto at least a portion of said flange section and/or bulged central section.

a raised, forward acting rupture disc secured between the inlet ring and the outlet ring,
the rupture disk comprises
A central bulged section comprising a concavo-convex domed top;
a flat annular flange section surrounding the central bulged section;
a transition region intermediate and interconnecting the central bulged section and the flange section; and
a line of openings covering the transition area,
the inlet ring is configured to abut a side of the rupture disk that includes the concave surface of the dome,
the outlet ring is configured to abut a side of the rupture disk that includes the convex surface of the dome and has an inner diameter D,
when the rupture disc is exposed to a fluid of a predetermined pressure acting against the concave surface of the dome, the rupture disc tears along the line of opening, providing an opening through the disc, the opening having a diameter at least as large as D.
7. The pressure relief device of claim 6, wherein the line of openings is C-shaped.
8. The pressure relief device of claim 6, wherein the domes are non-concentric.
9. The pressure relief device of claim 6, wherein the line of openings extends laterally across the transition region and onto at least a portion of the flange section and/or the bulged central section.
10. The pressure relief device of claim 6, wherein the line of opening comprises a stress intensity feature overlying the transition region of the rupture disk and configured to concentrate stress within the rupture disk onto the line of opening.
11. The pressure relief device of claim 10, wherein the stress intensity feature comprises a chamfer or rounded edge.
12. The pressure relief device of claim 6, wherein the rupture disk further comprises a hinge section about which the central bulged section pivots upon rupture of the rupture disk along the line of opening, the hinge section being defined by paired end regions of the line of opening, wherein material not comprising the rupture disk is removed from the transition region.
13. The pressure relief device of claim 12, wherein the outlet ring comprises a hinge support configured to engage and support the hinge region when the rupture disk is opened to prevent fragmentation of the bulged section.
14. The pressure relief device of claim 6, wherein the split line has a diameter greater than D.
15. The pressure relief device of claim 6, wherein the rupture disc is welded to at least one of the inlet ring and the outlet ring.
16. The pressure relief device of claim 6, wherein the rupture disc is bolted between the inlet ring and the outlet ring.
17. The pressure relief device of claim 6, wherein the inlet ring and the outlet ring are configured with corresponding male and female threads, and wherein the inlet ring and the outlet ring are threaded together with the rupture disk secured therebetween.
18. A method of manufacturing a rupture disc formed of disc material, the method comprising removing disc material from a transition region of a bulged, forwardly-acting rupture disc intermediate and interconnecting a central bulged section and a flat annular flange section surrounding the central bulged section to form a line of opening covering the transition region.
19. The method of claim 18, wherein the step of removing disc material from the transition area comprises milling the disc material with a mechanical milling machine or with a laser.
20. The method of claim 18, wherein the line of opening is formed on the same side of the rupture disc as the concave surface of the central bulged section.
21. The method of claim 18, wherein the step of removing disk material from the transition area further comprises: removing disc material from at least a portion of the flange section and/or the bulged central section such that the opening line extends laterally across the transition region and onto at least a portion of the flange section and/or the bulged central section.
