一些常规涡轮机器诸如气体涡轮系统用于产生电力。一般来讲,气体涡轮系统包括压缩机、一个或多个燃烧器以及涡轮。空气可以经由其入口被吸入压缩机,在压缩机中,空气通过经过多级旋转叶片和固定喷嘴而被压缩。压缩空气被引导到一个或多个燃烧器,在燃烧器中,燃料被引入,并且燃料/空气混合物被点燃并燃烧以形成燃烧产物,该燃烧产物用作涡轮的工作流体。
然后,工作流体流过涡轮中的流体流动路径,流动路径被限定在多个旋转叶片与设置在旋转叶片之间的固定喷嘴之间,使得每组旋转叶片和每组对应固定喷嘴共同限定涡轮级。当旋转叶片旋转气体涡轮机系统的转子时,联接到转子的发电机可产生电力。涡轮叶片的旋转还导致联接到转子的压缩机叶片的旋转。
由于燃烧系统被设计成在越来越高的温度下工作以提高效率,因此制造商必须选择能够承受这些高温环境的材料用于涡轮组件。在许多情况下,由于在目标条件下具有优异的机械和(低)氧化特性,因此选择高γ’高温合金(诸如Rene 108)。此类高温合金可用于叶片、喷嘴和护罩中。
然而,Rene 108和其它高γ’高温合金具有差的焊接性,并且是高温合金类别中最难焊接材料中的一些。使用任何传统焊接方法焊接高γ’高温合金导致焊接金属和基底金属受热影响区域中的显著开裂。沿着焊接线的不期望的裂缝导致不可接受的焊接。
需要一种用于焊接高γ’高温合金(例如,在修复工艺期间)的改进工艺。
发明内容
在本公开的一个方面,一种修复高温合金组件的方法包括使包括修复区域的高温合金组件经受相凝聚循环,该相凝聚循环包括对组件的分级加热和受控冷却。该方法还包括将焊接材料施加到修复区域以形成焊接表面;以及用钎焊材料覆盖焊接表面。然后使该组件经受钎焊循环以产生钎焊组件。清洁该钎焊组件,并且使经清洁的组件经受修复性热处理以恢复组件的微晶结构和机械性能。高温合金组件由高γ’高温合金构成。

本公开涉及一种修复由高温合金材料制成的组件的方法,并且更具体地涉及由高γ’高温合金制成的那些组件。此类高γ’高温合金的示例包括但不限于B-1900、GTD-111、Inconel 100、Inconel 713、Inconel 792、MAR-M-246、MAR-M-509、Rene 77、Rene 125、U-500、CMSX单晶合金,以及下表1中所示的那些。表1中的所有值均为重量百分比(重量%)。术语“Bal”表示组合物的余量(剩余重量%)。

图1至图4示意性地示出了高γ’高温合金组件10。组件10可为由高γ’高温合金构成的涡轮机翼面(例如,旋转叶片或静止喷嘴)或另一部件(例如,涡轮护罩)。高温合金可由常规浇铸(CC)、定向凝固(DS)或单晶(SX)材料形成。
现在转向图1,方法100从步骤110开始,在该步骤中接收并检测组件10。可在视觉上进行检测或使用设备扫描组件10进行检测。如图所示,组件10包括从表面12向内突出的裂缝或缺陷15。裂缝15可为直的裂缝或者可由复杂的形状(例如,分支形状)来表征。在一些情况下(未示出),裂缝15可延伸穿过整个组件10。
在步骤120中,机加工组件10以形成机加工的组件10-1。机加工步骤120例如通过使裂缝15变平滑并形成粘结表面16来制备用于修复的表面12。
在步骤130中,机加工组件10-1经受在温度受控炉40中进行的相凝聚循环(示于图5中)。步骤130的相凝聚循环涉及将机加工组件10-1加热至指定温度,然后以缓慢且受控的速率(例如,从0.5华氏度/分钟至约5华氏度/分钟)将受热组件冷却。步骤130的相凝聚循环导致可存在于机加工组件10-1内的不同微结构或晶体基体的相凝聚,并且形成可接受焊接的平滑表面。
在步骤140中,相凝聚的组件10-2准备接纳焊接材料20。在施加焊接材料20之前,可任选地将基底层18(也称为“焊膏道”)施加到粘结表面16上。焊接材料20可具有与相凝聚的组件10-2相同的高温合金组成物,或者可具有不同的组成物,即另一种高γ’高温合金。
焊接材料20可为填充材料,该填充材料被分层施加以填充裂缝15的空隙(图1)。例如,焊接材料20可以是焊丝,该焊丝与调制脉冲激光源一起焊接。将裂缝15反复焊接并用焊接填料填充,直至裂缝15被填充至期望的量。
另选地,焊接材料20可为尺寸和形状被设定成适配在空隙形状中的试样块。当使用试样块时,可将试样块粘性焊接,然后将其焊接到适当位置。
由于高γ’高温合金(诸如Rene 108)易于微开裂,因此焊接步骤140优选地在惰性环境(例如,氩气浴)中完成以防止微裂缝被氧化。焊接组件10-2保持在惰性环境中,直到组件10-2达到环境温度。
现在转向图2,在步骤150中,将钎焊材料25施加在焊接材料20上。在气体涡轮机行业已成功实现了高温钎焊,以修复高负载区域中以及甚至关键组件(诸如旋转部件)中的高温合金组件。钎焊产生的接头的特征在于高温强度、优异的蠕变、优异的低循环疲劳特性以及修复位置上的抗氧化性。
可使用颗粒状钎焊材料、膏状钎焊材料、柔性钎焊胶带,或在一些情况下使用刚性钎焊预成型件,将钎焊材料25施加在焊接区域20上。钎焊材料25可具有与组件10的基底材料(即,高温合金组合物)相同或不同的机械特性。通常,钎焊材料为镍基钎焊合金,该镍基钎焊合金可单独使用,或者可与高温合金的粉末共混,诸如上述那些。钎焊合金可与粘结剂(例如,介于8%和12%之间)混合,然后施加在顶部上。
如图示意性地所示,将钎焊材料25施加到焊接组件10-2的表面12上以完全覆盖焊接材料20,从而形成钎焊组件10-3。
在步骤160中,使钎焊组件10-3经受称为钎焊循环的热处理,该热处理在高真空炉40中进行。部件在炉40内的位置取决于裂缝的取向,并且通常,部件的定位方式使得重力与毛细力结合有利于钎焊合金在待钎焊的大多数裂缝中流动。在钎焊循环期间,钎焊材料25流入焊接材料20周围的任何间隙或空隙中。钎焊材料25也可流入在钎焊循环期间在焊接材料20附近产生的任何微裂缝中。钎焊循环可在如用于相凝聚循环的相同炉40中进行,但加热和冷却过程显著不同。即,在钎焊循环期间的加热在比相凝聚循环更低的温度下和更短的持续时间内进行。另外,冷却速率显著更慢。
在示例性(和非限制性)钎焊循环中,将炉40缓慢加热多至约200℃至约400℃的温度范围。在该第一加热阶段期间,粘结剂逐渐蒸发并导致钎焊材料25的轻微收缩。在旨在移除大部分粘结剂的此短停留时间之后,温度继续逐渐升高。在达到足够高的温度以完全熔化钎焊合金并均化粉末的混合物后,将温度降低至介于液相线温度和固相线温度之间的中间温度。在中间温度下的长停留时间(例如,>3小时)期间,液相的前部将因熔点降低元素扩散到基底金属中而缓慢偏移。所述机制通常被定义为扩散钎焊或瞬态液相钎焊(TLP钎焊)。
步骤170表示使经热处理的钎焊组件10-3经受热等静压(HIC)循环的任选步骤。在加压容器50中进行的HIP循环为钎焊组件10-3创造高温高压环境,该环境闭合如在步骤160的钎焊循环期间可能出现的钎焊组件10-3内的任何小内部裂缝。
在步骤180中,使钎焊组件10-3(或任选地HIP处理过的组件10-4)经受共混或再成形步骤以修复组件表面的期望的几何形状。通常,由于钎焊组合物可包含在钎焊循环期间蒸发的粘结剂,因此大量的钎焊组合物沉积在焊接材料20(或任何后续裂缝)上。共混工具60用于使多余的钎焊材料25平滑并形成共混表面26。共混工具60可为手动操作的(例如,手动研磨机),或者共混工具60可为机加工装置的一部分。
继续参见图3,在步骤190中,通过将共混组件10-5浸没在盐浴70中来清洁共混组件10-5。盐浴70从裂缝15和从组件10的表面12移除顽强且热力学稳定的氧化产物和一定程度上的腐蚀产物。也已经遭受强烈的热机械疲劳(TMF)退化和侵蚀影响的未经涂覆部件也可能需要盐浴以移除所产生的污染膜。盐浴将表面氧化膜的厚度减小70%至90%,并且从冷却孔和腔体中移除内部氧化产物。也可溶解污染物(诸如油、油脂等)。
在不连续的工艺中进行盐浴清洁,其中组件10被装入耐化学品的篮中,并且在熔融盐浴70中浸没预定的时间。用于移除金属氧化物的盐浴70可主要由氢氧化钠和不同量的强氧化剂诸如硝酸钠组成。可将一些催化剂加入盐浴70中以加速和控制盐浴的氧化特性。也可加入其它化合物以保护基底金属免受不期望的化学侵蚀。
盐浴70优选地在组件10的整个暴露时间期间具有最低可能的粘度,使得熔融盐能够渗入裂缝和内部腔体。用于移除金属氧化物的盐浴70可在约400℃至约500℃的温度范围内工作。就Rene 108而言,盐浴70是高度期望的,因为裂缝被深度氧化并且单独相继的任选清洁步骤200(所谓的“氟离子清洁”(FIC))将不足以移除所有氧化物。
任选的第二清洁步骤200采用低于大气压的动态氟离子清洁(FIC),这是一种用于从包含大量铝和钛的高温合金中移除深埋氧化物的高效工艺。清洁效应基于化学反应,诸如热力学高度稳定的金属氧化物在可还原的氟化物中的转化以及挥发性金属氟化物的形成。这些反应在被加热至约900℃至约1200℃的温度范围并且压力介于约50托和约765托之间的反应器80中发生。
按顺序注入气体(例如,氩气(Ar)、氢气(H2)和/或氟化氢(HF)),以允许金属氧化物的反应和还原。最后,通过排空系统来实现气体反应产物的萃取。由于所述化学反应代表动态平衡,因此排空步骤是重要的。这意味着它们在一定程度上到达产物侧,并且如果在工艺循环期间不连续移除化学反应产物(金属氟化物和水),则容易逆转。必须通过反应器体积的中间排空步骤来对裂缝供应新鲜反应气体。
FIC步骤200包括一系列清洁循环,该一系列清洁循环根据特定合金、损伤程度和组件来定制。必须避免过度的材料侵蚀(尤其在铝、钛和钇损耗方面)以及对敏感区域和钎焊接头的侵蚀,因为这可导致基底金属的机械性能或抗氧化性降低。
另一方面,钎焊合金(如步骤210中所用)的润湿行为由于经清洁表面的损耗而改善(因为易氧化元素如钛可防止润湿)。在Rene 108的特定情况下,清洁具有很大挑战性,因为裂缝可相对较长(通常>4mm)并且/或者可被强氧化。HF气体的流动时间与裂缝的长度高度相关,并且由于这个原因,将特定时长的FIC工艺施加到由Rene 108制成的组件10上,以便能够彻底清洁经盐浴清洁的组件10-6中的任何裂缝。
通过研究特征冶金准则来评估FIC工艺的有效性:主要是材料侵蚀的深度和从裂缝中移除氧化物。应当从裂缝表面和从宽的可触及裂缝中完全移除氧化膜。在极细小裂缝中,由于工艺气体难以触及,因此可容许一定量的局部残留氧化物。根据针对特定情况限定的阈值,可能发生并且容许晶界碳化物侵蚀和通常的IGA。认为FIC工艺是从开裂材料中移除氧化物的最可靠方法之一,即使在非常细小的热机械疲劳裂缝的情况下。由于这个原因,当与合适的钎焊工艺结合时,FIC工艺可用于修复组件的甚至高度负载的区域。
在步骤210中,重复钎焊工艺以密封可能由先前工艺产生的任何裂缝30。在焊接区域20上施加另外的钎焊层25。使用真空炉40使所得组件10-7经受另一个钎焊循环220。钎焊循环220可具有与步骤160中所述类似的持续时间。
现在转向图4,经热处理的组件10-8经受共混步骤230。以与步骤180中所述类似的方式,使用共混工具60使钎焊材料25平滑并形成共混表面26。可手动操作共混工具60,或者其操作可以是自动的,例如通过使用机械臂来操作共混工具60。
在步骤240中,对组件10-8执行非破坏性测试(NDT)。用于缺陷检查的一种合适的NDT检查方法是荧光穿透检查(FPI),但也可使用其它检查技术。使用检查工具90(诸如照相机或紫外灯),检查员仔细检查有问题的所有表面并根据预定标准评估所检测到的缺陷。可标记有问题的区域,使得可容易地识别指示的位置以便进一步分析或修复。
如果在检查步骤240期间发现新裂缝,则可再次钎焊组件10-8(步骤250)。钎焊工艺包括将钎焊材料施加到受影响的区域(如在步骤210中),在热循环中加热钎焊组件(如在步骤220中),以及使用共混工具60将钎焊区域共混(如在步骤230中)。
可进行后续检查步骤(未单独示出)以确保完全修复组件10-8中的任何裂缝。
任选地,在步骤260中,可将热障涂层32施加到组件10-8的表面12上,以形成带涂层的组件10-9。热障涂层32可用于在气体涡轮机的高温苛刻环境中延长组件的寿命。
在步骤270中,使用先前使用的真空炉40使组件10-9(或另选地,组件10-8)经受修复性热处理循环。修复性热处理循环包括热升温(其中使相分布尽可能均匀)时间段和冷却时间段(其中γ’颗粒再次沉淀)。
通过在真空中加热组件10-9来进行热升温,其中温度尽可能快地升高至第一预定温度,该第一预定温度为高温合金的溶液温度(即T5)的90%至95%。将组件在第一预定温度下保持第一限定的时间段(例如,介于2小时±15分钟至3小时±15分钟之间)。使用惰性气体风扇的第一冷却时间段将组件10-9的温度降至介于900°F和1200°F之间。组件10-9以至少30°F/分钟的速率冷却。
第一冷却时间段之后是第二加热时间段,其中真空内的温度尽可能快地升高至第二预定温度,该第二预定温度介于高温合金的溶液温度的70%和75%之间。将组件10-9在第二预定温度下保持第二限定的时间段(例如,介于4小时±15分钟至5小时±15分钟之间)。使用惰性气体风扇的第二冷却时间段以至少25°F/分钟的冷却速率将组件10-9的温度降至1000°F(±100°F)。随后使组件10-9以任何便利的速率冷却至环境温度。
在修复性热处理循环270期间,将组件10-9的微晶结构修复到与加工前的组件10-1类似(但不完全相同)的状态。具体地,与进入组件10-1相比,沉淀的γ’颗粒(例如Ni-Al或Ni-Ti)可具有不同的尺寸和/或不同的分布。在已经受相凝聚循环130和修复性热处理循环270的组件10-9中,组件10-9的基体材料中的γ’颗粒和碳化物化合物的浓度可比未经受这些循环130、270的对应组件中的更大。修复性热处理循环270返回组件10-9的机械性能,从而使组件10-9成为供使用的可维修组件(例如,在气体涡轮机中)。
图5示出了示例性相凝聚循环的图表,如在流程图100的步骤130中所述。图表未必按比例绘制。在第一时间“t1”内以升温速率310加热组件10以达到温度T2。将组件10在温度T2下保持短的预定时间段(例如,少于5分钟)直至时间“t2”,如由相凝聚循环曲线130中的平台320所示。第二热升温330出现在时间“t2”和时间“t3”之间,在这段时间期间温度从温度T2升高至温度T4。在一个实施方案中,温度T4大于温度T2的两倍(例如,温度T2的约225%)。温度T4保持相对较短的预定时间段(例如,少于一小时)直至时间“t4”,如由相凝聚循环曲线130中的平台340所示。
第三热升温350出现在时间“t4”和时间“t5”之间,在这段时间期间温度从温度T4升高至温度T5。温度T5为高温合金的溶液温度,该温度为温度T4的约115%并且为温度T2的约250%至约270%。温度T5保持相对较长的预定时间段(例如,从一小时到三小时)直至时间“t6”,如由相凝聚循环曲线130中的平台360所示。
在一个实施方案中,在步骤310、330和350中使用的升温速率是相同或大致相同的。示例性(和非限制性)升温速率可为近似约15°F/分钟至约30°F/分钟。在一个具体实施方案中,升温速率可为约25°F/min。另选地,升温速率310、330和350可以不同的速率进行。
在平台360之后,开始受控冷却370,在此期间,温度从时间“t6”处的温度T5移动到时间“t7”处的温度T3。该冷却速率370使组件10内的不同微结构凝聚,这有助于制备用于后续加工(例如焊接和钎焊)的组件10。
在一个示例性实施方案中,温度T3为温度T2的约175%并介于温度T5的65%和70%之间,并且冷却速率370为从约0.5°F/分钟至约5°F/分钟。因此,介于时间“t6”和时间“t7”之间的时间是在多个小时内(例如,介于15和30小时之间)测量的。在一个示例性实施方案中,冷却速率370可为约1°F/分钟。在另一个示例性实施方案中,冷却速率370可为约3°F/分钟。在一些实施方案中,冷却速率370可为约5°F/分钟。
任选地,可将组件10在温度T3下保持短的预定时间段(例如,少于5分钟),保持步骤未单独示出。从时间“t7”到时间“t8”的气体风扇骤冷时间段遵循曲线380。在该强制冷却时间段期间,温度从温度T3降至温度T1,该温度低于温度T2的25%并低于温度T5的10%。组件的最终冷却可以由曲线390限定的速率进行,因此允许组件10达到环境温度。

Claims (15)
1.一种修复高温合金组件(10)的方法,所述方法包括以下顺序步骤:
(a)使所述高温合金组件(10)经受相凝聚循环(130),所述高温合金组件(10)包括至少一个修复区域(20);
(b)将焊接材料(25)施加到所述至少一个修复区域(20)以形成焊接表面(12,26);
(c)用钎焊材料(25)覆盖所述焊接表面(12,26);
(d)使所述组件经受钎焊循环(220)以产生钎焊组件(10-3);
(e)清洁所述钎焊组件(10-3);以及
(f)使所述经清洁的组件(10-6)经受修复性热处理。
2.根据权利要求1所述的方法,其中所述高温合金组件(10)由高γ’高温合金构成。
