Die Erfindung betrifft einen nutenlosen kollektorlosen Gleichstrommotor, mit rotierendem Magneten und den Magneten umgreifenden, feststehenden Wicklungen, wobei je Strang zwei im wesentlichen gleiche Wicklungen vorgesehen sind.
Bei bekannten Maschinen dieser Art wird um den den Rotor der Maschine bildenden Magneten herum ein Spulen körper mit Spiel angeordnet. Auf diesen Spulenkörper werden die Ständerwicklungen aufgewickelt. Die so erhaltene Anordnung wird dann in einen Eisenrückschlusskörper eingesetzt. Diese Anordnung hat den Nachteil, dass in dem Ringspalt zwischen dem rotierenden Magneten und dem feststehenden Eisenschluss nicht nur die Wicklung selbst, sondern auch in der Regel aus Kunststoff gefertigte Spulenkörper untergebracht werden müssen. Ein nicht unerheblicher Teil des Gesamtquerschnittes des Spaltes geht für den Spulen körper verloren.
Der Erfindung liegt die Aufgabe zugrunde, einen nutenlosen kollektorlosen Gleichstrommotor mit erhöhter Leistung und/oder verbessertem Wirkungsgrad zu schaffen.
Diese Aufgabe wird erfindungsgemäss dadurch gelöst, dass die Wicklungen als formsteife Spulen ausgebildet sind.
Die formsteifen Spulen, im folgenden Formspulen genannt, machen die Verwendung des Spulenkörpers bekannter nutenloser Maschinen überflüssig. Der gesamte Spalt zwischen dem den Läufer der Maschine bildenden Magneten und dem gehäusefesten Eisenschluss steht, mit Ausnahme des erforderlichen Spiels zwischen Magnet und Formspulen, zur Aufnahme der stromführenden Wicklungen zur Verfügung. Praktische Versuche ergaben, dass im Falle eines kollektorlosen Gleichstrommotors durch den Wegfall des Kunststoffspulenkörpers eine Erhöhung des Motordrehmoments um mindestens 20 % erreicht wird.
In weiterer Ausgestaltung der Erfindung können die jedem Strang zugeordneten Wicklungspaare unter Füllung des Luftspaltes übereinandergesteckt werden. Dabei schmiegen sich die achsparallelen Wicklungsteile gegen den Eisenschluss eng an, während zwischen den Formspulen und dem Magneten ein Spiel verbleibt, das ein unbehindertes Drehen des Magneten zulässt. Dadurch, dass die Formspulen zusammensteckbar sind, kann die Wicklung unabhängig vom Magneten hergestellt werden. Die Maschine bleibt, anders als dies bei einem eingewickelten Magneten der Fall ist, variabel, weil die Wicklung jederzeit ausgetauscht werden kann. Die Maschine kann so z. B.
problemlos für unterschiedliche Spannungen ausgelegt, umgerüstet oder bemustert werden.
Um den Ringspalt zwischen Magnet und Eisenschlusskörper nicht nur in Radial-, sondern auch in Umfangsrichtung möglichst weitgehend auszunutzen, ist vorzugsweise dafür gesorgt, dass die achsparallelen Kanten der übereinandergesteckten Formspulenpaare im wesentlichen lückenlos aneinander anschliessen.
Zweckmässigenveise sitzen die Wickelköpfe eines ersten Formspulenpaares in Achsrichtung unmittelbar neben den Stirnflächen des Magneten, und es ist auf dieses erste Formspulenpaar mindestens ein weiteres Formspulenpaar aufgesteckt, wobei die achsparallelen Windungsteile eines Formspulenpaares jeweils um die doppelte Wickelkopfstärke länger als die achsparallelen Windungsteile des beim Zusammenstecken jeweils vorausgehenden Formspulenpaares sind. Die Wickelköpfe der Formspulenpaare legen sich auf diese Weise in Achsrichtung gegeneinander an, was nicht nur zur Erhöhung der mechanischen Festigkeit, sondern auch im Hinblick auf eine wirkungsvolle Wärmeabfuhr über die Wickelköpfe der Formspulenpaare günstig ist.
Jedes der Formspulenpaare kann vorteilhaft die Form eines beidseitig geschlossenen Hohlzylinders haben, von dem in der axialen Projektion ein Kreisabschnitt abgetrennt ist und dessen Wandstärke im achsparallelen Teil gleich der Grösse des Luftspaltes abzüglich des vorgesehenen Spiels ist, wobei jedes der Formspulenpaare im Bereich der Wickelköpfe eine zum Durchstecken einer Rotorwelle geeignete kreisförmige Ausdehnung freilässt.
In weiterer Ausgestaltung der Erfindung sind mindestens die Wickelköpfe der Formspulen umspritzt. Dies erlaubt es, den Wickelköpfen eine vorbestimmte, engtolerierte Form zu geben.
Insbesondere lassen sich engtolerierte Passflächen herstellen, was für einen einwandfreien, verdrehungsfesten Sitz der Spulen bei höheren Anforderungen, beispielsweise stark schwankenden Drehmomenten im Falle eines Schrittmotors, wesentlich ist.
Als Umspritzungsmasse eignet sich insbesondere ein mit wärmeleitendem Füllstoff versehener Kunststoff.
Die Umspritzungsmasse kann an der diametral verlaufenden Aussenkante der Wickelköpfe einer Formspule mindestens einen Vorsprung bilden, der in eine komplementäre Ausnehmung der an dieser Aussenkante anliegenden diametralen Wickelkopfaussenkante der anderen Formspule des betreffenden Formspulenpaares eingreift. Dadurch wird die Stabilität der Wicklungen weiter erhöht. Die ineinandergreifenden Vorsprünge und Ausnehmungen verhindern eine gegenseitige Verlagerung der Formspulen jedes Formspulenpaares in der Berührungsebene der Formspulen. Die Montage wird erleichtert.
Vorzugsweise sind beidseits des Formspulenpaketes Halterungen angeordnet, die sich gegen die Wickelkopfaussenseiten anlegen und dem Fixieren des Formspulenpaketes gegenüber axialen Bewegungen und/oder Verdrehbewegungen dienen.
Zweckmässig stehen die Halterungen mit mindestens den in Achsrichtung am weitesten aussenliegenden Wickelköpfen in formschlüssiger Verbindung. Ausserdem können die Halterungen vorteilhaft mit Anlageflächen zum Zusammenpressen der Formspulen mindestens des äussersten Formspulenpaares versehen sein. Eine konstruktiv besonders einfache Anordnung, die für eine rüttelfeste Fixierung der Formspulen sorgt, ohne dass es irgendwelcher Bandagierungen oder dergleichen bedarf, wird dadurch erhalten, dass die Halterungen an der dem Formspulenpaket zugewandten Stirnseite mit einer Ausnehmung ausgestattet sind, deren Kontur komplementär zur Aussenkontur der Wickelköpfe mindestens des äussersten Formspulenpakets ist.
Diese Ausgestaltung erlaubt es, die Formspulen zusam menzuhalten und gleichzeitig mindestens das äussere Formspulenpaar, d.h. das Formspulenpaar mit den in Achsrichtung am weitesten aussenliegenden Wickelköpfen, durch formschlüssigen Eingriff gegen ein Verdrehen mit Bezug auf den Eisenschlusskörper festzulegen. Um für eine formschlüssige Verbindung zwischen den 1 Halterungen und den mit ihren Wickelköpfen weiter innenliegenden Formspulen zu sorgen, können die Halterungen zweckmässig mit Vorsprüngen versehen sein, die in mindestens eine Ausnehmung der in Achsrichtung weiter innenliegenden Wickelköpfe eingreifen.
Zur besseren Wärmeableitung sind die Halterungen vorzugsweise aus einem wärmeleitendem Werkstoff gefertigt. Die Halte}ungen können von inem gehäusefest montierten Formring und/oder einem Gehäusedeckel gebildet sein. Vorzugsweise nehmen die Halterungen die Lager für die Rotorwelle auf, so dass über die Halterungen auch für eine gegenseitige Zentrierung von Magnet und Formspulen gesorgt ist.
Die Erfindung ist im folgenden an Hand eines bevorzugten Ausführungsbeispiels näher erläutert. In den beiliegenden Zeichnungen zeigen:
Fig. 1 eine perspektivische auseinandergezogene Darstellung der beiden Formspulenpaare eines zweisträngigen nuten losen kollektorlosen Gleichstrommotors,
Fig. 2 eine perspektivische auseinandergezogene Darstellung der um den rotierenden Magneten herum zusammengesteckten Formspulen und einer der Halterungen sowie
Fig. 3 einen Längsschnitt durch den kollektorlosen Gleich strommotor mit den Formspulen und der Halterung nach den Fig. 1 und 2.
in Fig. 1 sind schematisch der den Läufer des kollektorlosen Gleichstrommotors bildende Dauermagnet 1 und die ihn tragende Rotorwelle 2 angedeutet. Ein erstes, inneres Formspulenpaar besteht aus zwei Formspulen 3 und 4, während ein zweites, äusseres Formspulenpaar von Fortnspulen 5 und 6 gebildet ist. Das Formspulenpaar 3, 4 bildet einen ersten, das Formspulenpaar 5, 6 einen zweiten, um 90" versetzten Wicklungsstrang.
Wie insbesondere aus Fig. 1 hervorgeht, haben beide Formspulenpaare 3, 4 bzw. 5, 6 die Form eines beidseitig geschlossenen Hohlzylinders, von dem in der axialen Projektion ein Kreisabschnitt abgetrennt ist. Die achsparallelen Kanten 7 des Formspulenpaares 3, 4 schliessen nach dem Zusammenstecken der Formspulen praktische lückenlos an die achsparallelen Kanten 8 des Formspulenpaares 5, 6 an. Die Formspulenpaare 3,4 und 5, 6 haben gleichen Innen- und Aussendurchmesser. Der Innendurchmesser entspricht dem Aussendurchmesser des Magneten 1 zuzüglich des erforderlichen Spiels, während der Aussendurchmesser im wesentlichen gleich dem Innendurchmesser des Eisenschlusskörpers 9 (Fig. 3) ist.
Der axiale Abstand der Innenflächen der Wickelköpfe 10, 11 der Formspulen 3, 4 ist gleich der axialen Länge des Magneten 1 zuzüglich des erforderlichen Spiels. Die Wickelköpfe 13, 14 der Formspulen 5, 6 haben in Achsrichtung einen gegenseitigen Abstand, der um die doppelte Wickelkopfstärke grösser als derjenige der Wickelköpfe 10, 11 ist. Im zusammengesteckten Zustand legen sich die Innenflächen der Wickelköpfe 13, 14 gegen die Aussenflächen der Wickelköpfe 10, 11 an, während die achsparallelen Windungsteile 15, 16 der Formspulen 3,4 aus den von den Aussenkanten der Formspulen 5, 6 umschlossenen rechteckigen Ausnehmungen 17, 18 hindurchragen.
Die Formspulen 3, 4, 5, 6 sind mit einem Kunststoff um spritzt, der mit einem wärmeleitenden Füllstoff versehen ist.
Die Umspritzung überdeckt die Formspulen in einer Stärke von bis zu ungefähr 0,15 mm. Die Umspritzungsstärke wird so gewählt, dass über die Hüllflächen der Formspulen gerade kein einzelner Wicklungsdraht mehr vorsteht. Auf diese Weise werden engtolerierte Formspulen erhalten, ohne dass ein wesentlicher Teil des Luftspalts zwischen Magnet 1 und Eisen schlusskörper 9 für einen Spulenkörper verlorengeht, der zum Aufbau des Drehmoments nichts beitragen kann.
Die Umspritzungsmasse der Formspulen 5, 6 bildet an den diametral verlaufenden Kanten der Wickelköpfe 13, 14 Vorsprünge 19, die in komplementäre Ausnehmungen 20 an der an dieser Kante anliegenden diametralen Wickelkopfkante der jeweils anderen Formspule 6 bzw. 5 eingreifen. Es versteht sich, dass analoge Vorsprünge und Ausnehmungen auch für das Formspulenpaar 3,4 vorgesehen sein können.
Im radial innenliegenden Teil der Wickelköpfe 10, 11, 13, 14 der Formspulenpaare sind die Windungen so geführt, dass Ausnehmungen 21, 22 für den Durchtritt der Rotorwelle 2 freibleiben. Mit 23 sind die Zuleitungen der Formspulen bezeichnet.
Die Formspulenpaare 3,4 und 5,6 werden mit Hilfe von Halterungen fixiert, von denen eine in Fig. 2 veranschaulicht ist.
Bei der dort gezeigten Halterung handelt es sich um einen Formring 25, der eine durchgehende Mittelbohrung 26 aufweist. An der dem Formspulenpaket zugewendeten Stirnseite ist der Formring 25 ferner mit einem Zentrierflansch 27 von kreisförmigem Querschnitt versehen.
Im Zentrierflansch 27 öffnet sich eine Ausnehmung 28, deren Querschnitt dem Querschnitt der Wickelköpfe 13, 14 der Formspulen 5, 6 entspricht.
Bei Aufsetzen des Formrings 25 auf die zugekehrte Stirnseite des Formspulenpaketes werden die Wickelköpfe 13, 14 in der Ausnehmung 28 aufgenommen. Die Formspulen 5, 6 werden gegeneinander gepresst, gegen Verdrehbewegungen formschlüssig festgehalten und mit Bezug auf die Mittelachse des Formrings 25 zentriert.
Vom Zentrierflansch 27 stehen zwei zapfenförmige Vor sprünge 30 in achsparalleler Richtung vor (in Fig. 2 ist nur einer dieser Vorsprünge zu erkennen). Die Vorsprünge 30 greifen in komplementäre Ausnehmungen 31 ein, die beim Zusammen stecken des Formspulenpaketes von den Wickelköpfen 10, 11 der Formspulen 3, 4 gebildet werden. Durch das Zusammen wirken der Vorsprünge 30 und der Ausnehmung 31 werden auch die inneren Formspulen 3, 4 gegen Verdrehen form schlüssig gesichert.
Wie aus Fig. 3 hervorgeht, legt sich der Formring 25 mit seiner Umfangsfläche gegen das Motorgehäuse 34 an. Der
Formling 25 ist gegenüber dem Motorgehäuse 34 in nicht näher dargestellter Weise festgelegt. Er kann beispielsweise in das
Motorgehäuse eingepresst sein, wobei er sich mit seiner inneren
Stirnfläche an einer Schulter 35 des Gehäuses abstützt.
Mit der anderen Stirnseite des Formspulenpaketes 3,4, 5, 6 wirkt eine Halterung in Gestalt eines Gehäusedeckels 36 zusammen. Ein zur Rotorwelle 2 konzentrischer Abschnitt 37 des Deckels 36 ragt in das Motorgehäuse 34 hinein. Der Ab schnitt 37 ist in entsprechender Weise wie die dem Formspulen paket zugekehrte Stirnseite des Formrings 25 gestaltet und bedarf daher keiner näheren Erläuterung. Über Schrauben 38, die durch einen radial vorspringenden Flansch 39 des Deckels
36 hindurchreichen, ist der Deckel mit dem Motorgehäuse 34 fest verbunden. Die Mittelbohrung 26 des Formrings 25 und eine Mittelbohrung 40 des Deckels 36 nehmen je ein Lager 41 bzw. 42 zur Lagerung der Rotorwelle 2 auf.
Die in der obigen Beschreibung offenbarte Erfindung lässt sich nicht nur mit thermoplastischem Kunststoff-Spritzguss realisieren, sondern auch mit kalt aushärtendem, ohne Druck in
Formen giessbarem Kunststoff, beispielsweise Giessharz, wobei dann gegebenenfalls zur schnelleren Erhärtung die Temperatur noch angehoben wird.
Eine Weiterbildung der Erfindung sieht vor, dass die Zulei tungen der Formspulen mit Isolierschläuchen überzogen sind, z. B. aus Gewebe, weil der Gewebeschlauch den Beanspruchun gen des Herstellungsvorgangs besser gewachsen ist. Vorteil hafterweise werden diese die Zuleitungen umschliessenden
Isolierschläuche beim Herstellungsvorgang gleich mit in die
Wickelköpfe eingespritzt.
Die Erfindung ist nicht nur für die beschriebenen speziellen Motoren von Bedeutung, sondern generell für alle Wicklungen, bei denen die Leiter im Luftspalt gehalten werden müssen und wobei es auch auf eine grosse Kupferfüllung des Luftspalts an kommt.

The invention is based on the object of creating a slotless brushless direct current motor with increased power and / or improved efficiency.
This object is achieved according to the invention in that the windings are designed as dimensionally stable coils.
The dimensionally stable coils, hereinafter referred to as preformed coils, make the use of the coil body of known slotless machines superfluous. The entire gap between the magnet, which forms the rotor of the machine, and the iron connection fixed to the housing, with the exception of the required clearance between the magnet and the preformed coils, is available to accommodate the current-carrying windings. Practical tests have shown that in the case of a brushless DC motor, the elimination of the plastic bobbin increases the motor torque by at least 20%.
In a further embodiment of the invention, the winding pairs assigned to each strand can be plugged onto one another while filling the air gap. The axially parallel winding parts nestle against the iron connection, while play remains between the preformed coils and the magnet, which allows the magnet to rotate unhindered. The encapsulation compound can form at least one projection on the diametrically extending outer edge of the winding heads of a preformed coil, which protrudes into a complementary recess of the diametrical winding head outer edge of the other preformed coil of the relevant preformed coil pair lying against this outer edge. This further increases the stability of the windings. The intermeshing projections and recesses prevent mutual displacement of the preformed coils of each preformed coil pair in the plane of contact of the preformed coils. Assembly is made easier.
Holders are preferably arranged on both sides of the preformed coil package, which rest against the outer end of the winding head and serve to fix the preformed coil package with respect to axial movements and / or rotational movements.
The brackets are expediently in a form-fitting connection with at least the winding heads which are furthest outward in the axial direction. In addition, the holders can advantageously be provided with contact surfaces for pressing together the preformed coils of at least the outermost preformed coil pair. A structurally particularly simple arrangement that ensures vibration-proof fixation of the preformed coils without the need for any bandages or the like is obtained in that the holders on the end face facing the preformed coil pack are equipped with a recess whose contour is complementary to the outer contour of the winding heads at least of the outermost preformed coil package.
This configuration allows the preformed coils to be held together and at the same time at least the outer preformed coil pair, i.e. the pre-formed coil pair with the winding heads that are furthest out in the axial direction, to be fixed by positive engagement against twisting with respect to the iron body. In order to ensure a form-fitting connection between the 1 holders and the preformed coils with their winding heads further inside, the holders can expediently be provided with projections which engage in at least one recess of the winding heads further inside in the axial direction.
For better heat dissipation, the brackets are preferably made of a thermally conductive material. The holders can be formed by a molded ring and / or a housing cover that is fixed to the housing. The brackets preferably hold the bearings for the rotor shaft, so that the brackets also ensure mutual centering of the magnet and preformed coils.

In Fig. 1, the permanent magnet 1 forming the rotor of the brushless direct current motor and the rotor shaft 2 supporting it are indicated schematically. A first, inner preformed coil pair consists of two preformed coils 3 and 4, while a second, outer preformed coil pair is formed by continuous coils 5 and 6. As can be seen in particular from FIG. 1, both pre-wound coil pairs 3, 4 and 5, 6 have the shape of a hollow cylinder closed on both sides, from which a circular segment is separated in the axial projection. The axially parallel edges 7 of the preformed coil pair 3, 4 adjoin the axially parallel edges 8 of the preformed coil pair 5, 6 practically without any gaps after the preformed coils have been plugged together. The preformed coil pairs 3, 4 and 5, 6 have the same inside and outside diameter. The inside diameter corresponds to the outside diameter of the magnet 1 plus the required play, while the outside diameter is essentially the same as the inside diameter of the iron body 9 (FIG. 3).
The axial distance between the inner surfaces of the winding heads 10, 11 of the preformed coils 3, 4 is equal to the axial length of the magnet 1 plus the required play. The winding heads 13, 14 of the preformed coils 5, 6 have a mutual spacing in the axial direction which is greater than that of the winding heads 10, 11 by twice the winding head thickness. In the assembled state, the inner surfaces of the end windings 13, 14 rest against the outer surfaces of the end windings 10, 11, while the axially parallel winding parts 15, 16 of the preformed coils 3, 4 emerge from the rectangular recesses 17, 18 enclosed by the outer edges of the preformed coils 5, 6 protrude through.
The preformed coils 3, 4, 5, 6 are injected with a plastic, which is provided with a thermally conductive filler.
The extrusion coating covers the preformed coils with a thickness of up to approximately 0.15 mm. The thickness of the extrusion coating is chosen so that no single winding wire protrudes over the envelope surfaces of the preformed coils. In this way, tight-tolerance preformed coils are obtained without a substantial part of the air gap between magnet 1 and iron body 9 being lost for a coil body which cannot contribute anything to the build-up of the torque.
The encapsulation compound of the preformed coils 5, 6 forms projections 19 on the diametrically extending edges of the winding heads 13, 14, which engage in complementary recesses 20 on the diametrical winding head edge of the respective other preformed coil 6 and 5, which lies against this edge. It goes without saying that similar projections and recesses can also be provided for the preformed coil pair 3, 4.
In the radially inner part of the end windings 10, 11, 13, 14 of the preformed coil pairs, the turns are guided in such a way that recesses 21, 22 remain free for the rotor shaft 2 to pass through. With 23 the leads of the preformed coils are designated.
The preformed coil pairs 3, 4 and 5, 6 are fixed with the aid of holders, one of which is illustrated in FIG.
The holder shown there is a shaped ring 25 which has a central bore 26 through it. On the end face facing the preformed coil pack, the shaped ring 25 is further provided with a centering flange 27 of circular cross-section.
A recess 28 opens in the centering flange 27, the cross section of which corresponds to the cross section of the winding heads 13, 14 of the preformed coils 5, 6.
When the form ring 25 is placed on the facing end face of the form coil pack, the end windings 13, 14 are received in the recess 28.
