Abstract

In a foam or board insulated building panel with a structural frame, perimeter and interior frame members are composed of two separate structural shapes thermally separated by the insulation so that neither shape penetrates the full panel width, to reduce the conduction of heat or cold through the panel. Varying panel thicknesses can be achieved using the same dimensioned shapes by varying the separation dimension between them.
Single thermally broken framing members can be manufactured in the same way as the building panels.

Description

SPECIFICATION
1. This invention relates to the manufacture of foam or board insulated structural frame - panels used for walls, roofs and floors of buildings, and framing members that can be used with the panels as a thermally broken building system.
2. In the manufacture of structural building panels which consist of a structural perimeter frame and internal framing members which are insulated with injected foam or board insulation, metal frame members that are continuous through the panel will conduct heat or cold through the panel or member. Metal fasteners attaching materials to either face of the panel framing members will continue the thermal conduction bridge. In many applications thermal bridges are not desirable, particularly where they occur inassemblies that form part of a building exterior envelope, or that separate areas within a building that must be maintained with different temperature and humidity conditions on either side of the separation.
In the manufacture of panels it can be necessary to add a membrane or sheathing to one or both faces of the panel to fix the panel framing members in position during the fabrication process, or to contain injected foam insulation within the dimensions of the frame during fabrication, or to act as a structural sheathing for the panel in iieu of intemal framing members.
In the manufacture of panels it can be necessary to vary the thickness of the insulation to achieve a specified thermal resistance that is not consistent with the standard widths of premanufactured framing members. This can result in an uneven face Oil the panel where the framing ",e"lbe,~ protrude beyond the face of the insulation and create an air space and unnecessary extra width in the assembled wall. This can also require added manufacturing steps and components to maintain the insulation thickness within the wider frame to avoid the use of excess insulation materials.
3. The above li.l"t~lions can be overcome by the use of two separate shapes ~hat are not in contact with each other at all perimeter and interior structural framing member locations. These two shapes are bonded together by embeddment in injected foam insulation or by joining to board insulation with adhesive. This separation interupts thermal conduction through the panel or framing Illelllber.
By providing structural strength by means of framing members without a membrane or sheathing face on the panels, the finish that can be applied to the panels in a building is not limited. Any interior or exterior finish system that can be used with conventional metal framed construction can be used with the panels.

d ~ D3 ' SPECIFICATION - Item 3 - continued By varying the separation distance of the framing members panels of varying thickness can be created to provide varying insulation values using framing members of a standard dimension. This eliminates the need to make special framing members thesame width as the insulation or to use framing members that are wider than the panel insulation width and reduces the inventory of various framing members required.

The panel frame could be conside,t d as two frames one on each panel face bonded by the insulation. These two frames are asse",t P.d in a jig and placed in a mold or continuous roller press where foam insulation is injected to bond the sepa,dled frames. Altematively board insulation is continuously adherred to the framing ".e",be,~ in a jig.

5. Single themmally broken framing members can be manufactured using the same cor"pone,ll~ as are used to manufacture the panels. These would consist of two sepa(aled shapes bonded with insulation in the same arr~ngemer" as is used for aperi",eler frame ,.,e",ber. This could be called a themmally broken stud.

Claims (10)

1. A building system consisting of manufactured panels for walls roofs and floors of buildings. Panels are manufactured with injected foam insulation or board insulation in a panel structural frame of non-combustible material that is thermally broken to limit the conduction of heat or cold through the panel. The panels perimeter and interior structural framing members consist of two separate non-combustible shapes that are bonded together by embeddment in injected foam insulation or by joining to board insulation with adhesive so they are not in contact with each other through the thickness of the panel.
Panels can also be used separately within other building systems.
2. A building system as defined in claim 1 that includes a thermally broken single framing member manufactured with injected foam insulation or board insulation and adhesive that bonds together two separate shapes of non-combustible material. These single members can be used in combination with the thermally broken manufacturedpanels or separately within other building systems.
3. A building system as defined in claim 1 that includes panels that can be manufactured within a range of varying required thicknesses of injected foam insulation or board insulation by varying the separation dimension of the framing members without changing the dimensions of the two separate shapes that comprise the framing members. This allows panels to be manufactured to various thermal resistances. In this way various thicknesses of panels can be made using standard framing components without the need to premanufacture or inventory framing members of different sizes. This simplifies and reduces costs of inventory of components for panels structural frames.
4. A building system as defined in claim 3 that includes panels that can be manufactured within a range of varying thicknesses where the separation dimension between the two separate shapes that comprise the panel framing members is varied to provide varying flexural strength characteristics as required by the structural design of the building assembly into which the panels will be installed.
5. A building system as defined in claim 3 that includes panels that can be manufactured within a range of varying thicknesses of insulation without any manufacturing steps or apparatus to ensure that excess insulation material is not applied to structural panel frames where frame members are of greater thickness than therequired insulation. This economizes manufacturing material and labour. Also this eliminates air spaces in the final building assembly at the gap between the thickness of insulation and the thickness of the framing members. This economizes the complete building assembly by minimizing the plan dimensions of the building.
6. A building system as defined in claim 1 that includes panels that do not require membranes or sheathing of the panel faces as part of the panel structure or as arequirement of the manufacturing process. This eliminates manufacturing steps apparatus and materials required to apply membranes or sheathing to the panels with the associated economy in comparison to the manufacture of panels with membranes or sheathing of one or both faces. This also allows the use of any interior or exterior finish system without limitation due to compatibility with membranes or sheathing.
7. A building system as defined in claims 1 and 2 that includes panels and single framing members consisting of structural framing members embedded in foam injected insulation to create thermally broken composite structural members. The structural framing members are assembled in a jig and the insulation is applied in a stationary mold or in a continuous roller press.
8. A building system as defined in claims 1 and 2, that includes panels and single framing members consisting of structural framing members bonded to board insulation with adhesive to create thermally broken composite structural members. Framing members and insulation boards are assembled in a jig in the field or factory.
9. A building system as defined in claims 1 and 2, that includes panels and single framing members that once installed in a building assembly do not require the installation of thermal block strips or panels over the exposed faces of the structural framing members. This provides economy of labour and materials compared to conventional non-combustible structural framing systems that require thermal blocks.
10. A building system as defined in claims 1 and 2, that includes panels and single framing members that incorporate an air barrier due to continuous embeddment of framing members in foam insulation, or continuous bonding by adhesives of framing members to board insulation, within the panels and single framing members. A
continuous air barrier is incorporated in the building assembly by means of gaskets, caulking, battens and/or connectors at panel to panel and single framing member connections and at the connections of all components built into the panels such as doors and windows.
