Procédé de dépôt d'un revêtement de poudre abrasive sur un substrat.
La présente invention concerne un procédé où
on utilise un chalumeau à arc plasma pour déposer
une poudre abrasive sur un substrat. L'invention concerne également les articles enduits obtenus par la mise en oeuvre de ce procédé. Les principes ont été développés dans le domaine d'un moteur à turbine à gaz pour l'application de revêtements abrasifs à des éléments
employés dans cette industrie mais ont des possibilités d'applications plus larges à des éléments et structurés dans d'autres industries.
Des matières de poudre abrasive sont utilisées dans l'industrie desmoteurs à turbine à gaz pour communiquer des propriétés abrasives à une ou deux surfaces opposées qui sont susceptibles de venir en contact par frottement. On cherche à éviter une interférence destructrice au contact entre les deux surfaces en permettant à la surface abrasive de couper proprement dans la matière de la surface opposée jusqu'à ce qu'un mouvement non interférent en résulte.
La technique ci-dessus est appliquée,par exemple aux joints dans le parcours des gaz entre les étages
entre les assemblages de rotor et de stator. A la fois les joints du diamètre interne et du diamètre externe
peuvent utiliser ces principes. Aux joints du diamètre externe les sommets des pales de rotor sont pourvus de propriétés abrasives de sorte que pendant les mouvements du rotoravec dilatation relative supérieure à celle du stator qui l'entoure , les pales de rotor coupent proprement dans le bandage opposé. Dès que les joints ont été coupés , un jeu minimum ou nul est établi au point du mouvement maximum du rotor. Des mouvements ultérieurs n' usent pas des quantités supplémentaires de matière. Des procédés représentatifs connus dans la technique de fabrication de pales de
rotor à extrémité abrasive sont décrits dans les brevets US No. 3 922 207 et 4 169 020.
Similairement, des revêtements abrasifs sont

labyrinthe à l'intérieur d'un moteur. Le brevet US No.
4 148 494 est un exemple représentatif d'une telle structure.
Etant donné que la nécessité d'utiliser des revêtements de poudre abrasive dans l'industrie des moteurs à turbine à gaz a augmenté, les scientifiques et les ingénieurs dans cette industrie ont cherché des structures encore améliorées et des techniques de dépôt perfectionnées, en particulier des techniques capables
de maintenir les angles des particules de poudre abrasive et une bonne adhérence à la surface sur laquelle les particules sont disposées.
Selon la présente invention des particules de poudre abrasive et de matière de matrice pour faire adhérer ces particules de poudre abrasive à la surface d'un substrat sont co-déposées à la surface du substrat
en un procédé où la matière de matrice métallique et
les particules de poudre abrasive heurtent simultanément la surface du substrat.
Selon un procédé détaillé de dépôt d'un revêtement, un courant de gaz plasma est créé dans un chalumeau à
arc plasma, des particules de matrice métallique sont injectée dans le courant de plasma, les particules de poudre abrasive sont ensuite injectées dans ce courant
au point de contact du courant avec la surface du substrat à enduire et le chalumeau se déplace le long de la surface du substrat.
Une caractéristique principale du procédé de co-dépôt est le contact simultané des particules de poudre abrasive avec la matière de matrice chauffée réalisé par le courant de plasma à la surface du substrat à enduire. Des poudres de matière de matrice métallique sont injectées dans le courant de plasma à un endroit écarté de la surface à enduire et les particules de poudre abrasive sont injectées dans le courant de plasma à un endroit plus près du substrat à enduire que le point d'injection des particules de matrice . Les particules
de poudre abrasive injectées dans le courant viennent
en contact avec la matière de matrice métallique à la surface à enduire. Dans un appareil détaillé , le dispositif d'injection de poudre abrasive et le dispositif d'injection de matrice sont orientés selon un angle de
180[deg.] de part et d'autre du périmètre du courant de plasma.
Un avantage principal de la présente invention est la capacité de déposer des revêtements économiques avec une bonne adhérence et en conservant les angles

est obtenue en piégeant les particules de poudre abrasive dans la matière de matrice métallique en fusion lorsque cette matière de matrice métallique se solidifie à la surface du substrat enduit. Les angles des particules
de poudre abrasive sont bien conservés en évitant un contact prolongé des particules de poudre abrasive
avec la partie à haute température du courant de plasma.
Le procédé de dépôt a une bonne flexibilité en ce qu'il est capable de déposer les particules de poudre abrasive de dimensions variables et en ce qu'il est capable d'utiliser des matières de matrice ayant des propriétés variant largement. Une bonne propriété abrasive du revêtement
est maintenue pendant la durée du procédé d'application. Les particules de poudre abrasive peuvent être déposées
au travers de toute l'épaisseur du revêtement ou simplement à la surface en retardant l'injection de poudre abrasive d'une ou plusieurs passes sur le substrat
à enduire . Le procédé de revêtement décrit convient bien pour la remise à neuf d'éléments enduits après une première utilisation. Le procédé peut être utilisé
pour appliquer des revêtements abrasifs aux surfaces
de géométrie complexe.

Des revêtements appliqués par le procédé
selon la présente invention ont une utilité dans l'industrie des moteurs à turbine à gaz. La figure 1 est une représentation en coupe simplifiée d'une partie d'une section d'un compresseur d'un moteur réalisé dans cette industrie. Un assemblage de rotor 12 s'étend axialement
au travers du moteur et est entouré par un assemblage
de stator 14 . Un parcours de gaz 16 pour le milieu
de travail s'étend axialement au travers du moteur.
Des rangées de pales de rotor , représentées par les
pales 18, s'étendent vers l'extérieur à partir d'un tambour de rotor 20 au travers des parcours de gaz 16.
Des rangées d'aubes de stator, représentées par les aubes
22, sont disposées en porte--à-faux vers l'intérieur à partir de l'enceinte 24 du moteur au travers du parcours de
gaz. Un joint externe 26 entoure chaque rangée de pale
de rotor 18. Un joint interne 28 est formé par le
tambour de rotor 20 à l'intérieur de chaque rangée d'aubes
22. Des revêtements abrasifs sont appliqués, par exemple
à l'interface entre les sommets des pales de rotor 18 et
le joint externe ou à l'interface entre les sommets d'aubes
22 et le joint interne 28. L'élimination de l'interférence destructrice à de tels interfaces se produisant lors des

sur l'une de ces surfaces opposées use proprement la matière de la surface correspondante sans détruire l'intégrité structurelle des deux parties.
La structure de compresseur de la figure 1 représente les éléments auxquels les revêtements abrasifs peuvent être appliqués c'est-à-dire les sommets des pales de rotor 18 et les joints internes 28 du rotor. De tels éléments et leur revêtements sont représentés dans les figures 2 et 3 respectivement. D'autres applications peuvent comprendre la surface solide de contact 30 d'un joint
32 du type en chenal tel que celui représenté dans la figure 1 où le bord tranchant, figure 4 , d'un joint du type à labyrinthe. Selon un mode de réalisation détaillé,de tels revêtements abrasifs ont une utilité particulière lorsqu'ils sont utilisés simultanément avec des éléments fabriqués en alliage de titane. La chaleur de réaction importante libérée lors de l'oxydation de tels alliages rend les éléments susceptibles de s'enflammer lorsque se

sur l'un de ces éléments par frottement découpe la matière de l'élément opposé sans créer, des contraintes thermiques excessives.
Un procédé pour appliquer les revêtements abrasifs selon la présente invention est représenté dans la figure 5. Un courant 34 de, gaz plasma est formé au moyen d'un générateur 36 de plasma et est déchargé vers la surface du substrat 38 à enduire. Des particules
40 de matière de matrice sont injectées dans le courant
de plasma à un endroit éloigné de la surface du substrat et sont plastifiéesou fonduesdans le courant de plasma. Des particules 42 de matière de poudre abrasive sont injectées dans le courant de plasma très près de la surface du substrat. A la fois les particules de poudre abrasive et les particules de matrice sont, de préférence, injectées parallèlement à la direction du vecteur de mouvement du chalumeau vers le substrat. Le rapport de masse
de matière de matrice à particules de poudre abrasive
peut varier largement. Des rapports entre 1:1 et 100:1 sont typiques. Dans au moins un procédé détaillé, les particules de matrice et les particules de poudre abrasive sont injectées dans le courant de plasma à des endroits relatifs autour du périmètre du courant de plasma qui sont approximativement à 180[deg.] l'un de l'autre. Les distances entre le point d'injection
des particules de matrice et le point d'injection
de particules de poudre abrasive et la surface du substrat sont des facteurs importants pour l'application avec succès du revêtement abrasif. En principe, le point d'injection des particules de matrice doit être écarté d'une distance suffisante du substrat pour permettre
un ramollissement ou une fusion des particules dans le courant de plasma. Le point d'injection des particules
de poudre abrasive doit être suffisamment proche
du substrat de façon à permettre que la poudre abrasive soit piégée dans la matière de matrice à la surface des substrats sans fusion des bords tranchants angulaires
de la poudre abrasive. En outre, la position du point d'injection des particules de poudre abrasive proche
du substrat réduit au minimum l'accélération des particules de poudre abrasive par le courant de plasma et réduit
la tendance des poudres abrasives à rebondir du substrat avant qu'elle ne salent piégés:; par la matrice. Les positions réelles des points d'injection de la poudre abrasive et

Un autre point important considéré pour la localisation du point d'injection de la poudre abrasive est l'effet de cette localisation sur l'incidence
entre les particules de matrice et les particules de poudre abrasive. Le point optimum d'incidence se produit
à la surface du substrat. Le contact simultané des particules de poudre abrasive avec les particules de matrice à la surface du substrat est souhaité. L'incidence des particules de poudre abrasive avec la matière de matrice au-dessus de la surface du substrat résulte en un refroidissement prématuré de la matrice et en un faible rapport de rétention des particules de poudre abrasive par la Matrice étant donné que seulement une matière de matrice en fusion ou plastifiée se déposera à la surface. En outre, un contact prolongé des particules de poudre abrasive avec le gaz plasma de haute température peut réduire les angles des bords tranchants des particules de poudre abrasive.
Un autre facteur pour obtenir une probabilité élevée de piégeage desparticules de poudre abrasive est l'angle d'injection des particules dans le courant de

Des séries multiples de revêtements ont été réalisées avec une grande variété de choix de matières
et de paramètres d'application. Les exemples montrés cidessous sont représentatifs de la plupart des séries réalisées avec succès.
Exemple I
Le sommet d'une pale de rotor de compresseur tel que la pale 18 représentée dans la figure 2 a été enduit d'une épaisseur de l'ordre de 0,25 mm en une seule passe du chalumeau à arc plasma le long du sommet de la pale. Les paramètres de la pulvérisation de plasma étaient comme suit:

La vue en coupe de la figure 7 montre un principe important du revêtement pour des substrats très étroits, en particulier des sommets de pales de compresseur qui peuvent être enduits selon les paramètres de l'exemple 1 où des tranchants peuvent être enduits selon les paramètres de l'exemple 2. Les sommets de pales
de compression typiques peuvent être aussi étroits que O,Olmm; les tranchants sont typiquement effilés jusqu'à une largeur de 0,25 mm . Il est à remarquer que le substrat étroit 38à enduire dans la figure 7 est décalé d'une distance X de l'axe A du courant de plasma. En pulvérisant de la matière abrasive on a découvert empiriquement
qu'une zone hautement érosive précisément à l'axe A du courant de plasma empêche la formation de la matière de revêtement dans cette région. Le décalage du substrat
de la zone érosive à cet axe augmente grandement le taux selon lequel les particules de poudres abrasives
piégées s'accumulent sur le substrat .
Bien entendu diverses modifications peuvent être apportées par l'homme de l'art au procédé et articlesobtenus qui viennent d'être décrits uniquement
à titre d'exemples non limitatifs sans sortir du cadre
de l'invention.

Abrasive powder materials are used in the gas turbine engine industry to impart abrasive properties to one or two opposing surfaces that are likely to come into contact by friction. An attempt is made to avoid destructive interference on contact between the two surfaces by allowing the abrasive surface to cut cleanly in the material of the opposite surface until non-interfering movement results.
The above technique is applied, for example to joints in the gas path between stages
between rotor and stator assemblies. Both the inner diameter and the outer diameter seals
can use these principles. At the joints of the outer diameter the tops of the rotor blades are provided with abrasive properties so that during the movements of the rotor with relative expansion greater than that of the stator which surrounds it, the rotor blades cut cleanly in the opposite tire. As soon as the joints have been cut, a minimum or zero clearance is established at the point of maximum movement of the rotor. Subsequent movements do not use additional amounts of material. A main characteristic of the co-deposition process is the simultaneous contact of the abrasive powder particles with the heated matrix material produced by the plasma current on the surface of the substrate to be coated. Powders of metallic matrix material are injected into the plasma stream at a location away from the surface to be coated and the abrasive powder particles are injected into the plasma stream at a location closer to the substrate to be coated than the point of injection of matrix particles. A main advantage of the present invention is the ability to deposit economical coatings with good adhesion and retaining angles

of abrasive powder are well preserved avoiding prolonged contact of abrasive powder particles
with the high temperature part of the plasma stream.
The deposition process has good flexibility in that it is capable of depositing abrasive powder particles of varying dimensions and in that it is capable of using matrix materials having widely varying properties. Good abrasive properties of the coating
is maintained for the duration of the application process. Abrasive powder particles can be deposited
through the entire thickness of the coating or simply on the surface by delaying the injection of abrasive powder by one or more passes on the substrate
to coat. The coating process described is well suited for the refurbishment of coated elements after a first use. The process can be used
to apply abrasive coatings to surfaces
of complex geometry.

Coatings applied by the process
according to the present invention have utility in the gas turbine engine industry. Figure 1 is a simplified sectional representation of part of a section of a compressor of an engine produced in this industry. A rotor assembly 12 extends axially
through the engine and is surrounded by an assembly
stator 14. A gas route 16 for the environment
working axially extends through the motor.
Rows of rotor blades, represented by
blades 18 extend outward from a rotor drum 20 through gas paths 16.
Rows of stator blades, represented by the blades
22, are arranged cantilevered inward from the enclosure 24 of the engine through the path of
gas. An outer seal 26 surrounds each row of blades
rotor 18. An internal seal 28 is formed by the
rotor drum 20 inside each row of blades
22. Abrasive coatings are applied, for example
at the interface between the tops of the rotor blades 18 and
the external seal or at the interface between the tips of the blades
22 and the internal seal 28. The elimination of destructive interference at such interfaces occurring during

on one of these opposite surfaces cleanly wears the material of the corresponding surface without destroying the structural integrity of the two parts.
The compressor structure of FIG. 1 represents the elements to which the abrasive coatings can be applied, that is to say the tops of the rotor blades 18 and the internal seals 28 of the rotor. Such elements and their coatings are shown in Figures 2 and 3 respectively. Other applications may include the solid contact surface 30 of a seal
32 of the channel type such as that shown in Figure 1 where the cutting edge, Figure 4, of a seal of the labyrinth type. According to a detailed embodiment, such abrasive coatings have a particular utility when they are used simultaneously with elements made of titanium alloy. The significant heat of reaction released during the oxidation of such alloys makes the elements liable to ignite when

on one of these elements by friction cuts the material of the opposite element without creating excessive thermal stresses.
A method for applying the abrasive coatings according to the present invention is shown in Figure 5. A stream 34 of plasma gas is formed by means of a plasma generator 36 and is discharged to the surface of the substrate 38 to be coated. Particles

plasma away from the substrate surface and are plasticized or melted in the plasma stream. Particles 42 of abrasive powder material are injected into the plasma stream very close to the surface of the substrate. Both the abrasive powder particles and the matrix particles are preferably injected parallel to the direction of the motion vector from the torch to the substrate. The mass ratio

can vary widely. Ratios between 1: 1 and 100: 1 are typical. In at least one detailed method, the matrix particles and the abrasive powder particles are injected into the plasma stream at relative locations around the perimeter of the plasma stream which are approximately 180 [deg.] Away from one. other. abrasive powder particles and the surface of the substrate are important factors for the successful application of the abrasive coating. In principle, the injection point of the matrix particles must be separated by a sufficient distance from the substrate to allow
softening or melting of the particles in the plasma stream. The particle injection site
of abrasive powder should be close enough
of the substrate so as to allow the abrasive powder to be trapped in the matrix material on the surface of the substrates without fusion of the angular cutting edges
abrasive powder. In addition, the position of the point of injection of the abrasive powder particles close
of the substrate minimizes the acceleration of the abrasive powder particles by the plasma stream and reduces
the tendency of abrasive powders to rebound from the substrate before they become trapped :; by the matrix. The actual positions of the abrasive powder injection points and

Another important point considered for the location of the point of injection of the abrasive powder is the effect of this location on the incidence
between the matrix particles and the abrasive powder particles. The optimum point of incidence occurs
on the surface of the substrate. Simultaneous contact of the abrasive powder particles with the matrix particles on the surface of the substrate is desired. The incidence of abrasive powder particles with the matrix material above the surface of the substrate results in premature cooling of the matrix and a low retention ratio of the abrasive powder particles by the matrix since only one material of molten or plasticized matrix will deposit on the surface. In addition, prolonged contact of the abrasive powder particles with the high temperature plasma gas can reduce the sharp edge angles of the abrasive powder particles.
Another factor for obtaining a high probability of trapping abrasive powder particles is the angle of injection of the particles in the flow of

so that the residence time of particles near the substrate is maximized. Particles injected in the downstream direction have an increased tendency to rebound from the substrate; particles injected in the upstream direction are ultimately accelerated by the plasma current and also tend to rebound from the substrate.
Multiple series of coatings have been produced with a wide variety of material choices
and application parameters. The examples shown below are representative of most successful series.
Example I
The top of a compressor rotor blade such as the blade 18 shown in Figure 2 was coated with a thickness of about 0.25 mm in a single pass of the plasma arc torch along the top of the blade. The plasma spray parameters were as follows:

Example II
The cutting edge of a labyrinth type joint such as the cutting edge shown in FIG. 4 has been coated with a thickness of the order of 0.25 mm in a single pass of the plasma arc torch along the substrate. The plasma spray parameter was as follows:

The sectional view of FIG. 7 shows an important principle of the coating for very narrow substrates, in particular the tops of compressor blades which can be coated according to the parameters of Example 1 where cutting edges can be coated according to the parameters of Example 2. The blade tips
typical compression may be as narrow as O, Olmm; the cutting edges are typically tapered to a width of 0.25 mm. It should be noted that the narrow substrate 38 to be coated in FIG. 7 is offset by a distance X from the axis A of the plasma current. By spraying abrasive material we have empirically discovered
that a highly erosive zone precisely at the axis A of the plasma current prevents the formation of the coating material in this region. The substrate shift
from the erosive zone to this axis greatly increases the rate at which particles of abrasive powders
trapped accumulate on the substrate.
Of course, various modifications can be made by those skilled in the art to the process and articles obtained which have just been described only.

Claims:
1. Method for applying a coating of
abrasive powder using a plasma arc torch
on a substrate characterized in that it comprises the
steps of: creating a high temperature plasma stream; injecting particles of matrix material into the plasma stream; injecting abrasive powder particles into the plasma stream at a downstream location
from where these particles of matrix material are injected and at a distance from the substrate to be coated such that the particles of matrix and the particles of abrasive powder simultaneously come into contact with the surface

move the plasma arc spray torch along the substrate to be coated.
