Produit manufacturé stratifié à peau mince renforcé par des
matières polymères expansées.
L'un des procédés connus pour mouler des produits manufacturés à structure composée consiste à appliquer le système de coulée avec expansion. Le système de coulée avec expansion consiste à remplir la cavité d'un moule avec une matière polymère à expanser et un porophore qui, lorsqu'il est activé, fait s'expanser la matière polymère jusqu'à la forme de la cavité du moule.
Lorsque la coulée avec expansion est appliquée au moulage d'un produit manufacturé portant une peau extérieure mince, cette dernière est souvent ridée en raison de l'expansion inégale de la matière polymère. Par conséquent, le produit manufacturé moulé est sans valeur ou doit être soumis à un stade de finition supplémentaire avant la peinture
en vue d'éliminer les irrégularités superficielles indésirables de la surface de la peau extérieure. Cette finition supplémentaire augmente le coût et la durée de fabrication
du produit manufacturé moulé.
Suivant l'invention, on fabrique un produit manufacturé stratifié à peau mince suivant la technique de coulée avec expansion en interposant une matière expansée flexible à cellules ouvertes mouillée d'une 'résine thermodurcissable entre la peau mince extérieure et une matière polymère thermo-

panse à leintérieur du moule, constitue la surface intérieure de la matière expansée flexible. La résine dans la matière expansée flexible durcit après que la matière polymère
est expansée durcie. La matière polymère flexible subit une compression différentielle en proportion de l'inégalité d'ex-

formation de la peau mince extérieure.
L'invention est davantage illustrée avec référence au dessin annexé, dans lequel:
la Fig- 1 est une vue en coupe d'un moule fermé dans lequel un produit manufacturé stratifié à peau mince
est coulé à l'aide d'une matière polymère expansible conformément aux principes de l'invention, et
la Fig. 2 illustre une autre forme de réalisation où les principes de l'invention sont appliqués au renforcement d'un corps à peau mince.
Comme le montre la Fig. 1, un moule 10 comprend une partie supérieure 12 et une partie inférieure 14 délimitant'" une cavité 16 de toute forme désirée.
Conformément aux principes de l'invention, le

vité 16 une feuille mince de matière 18. Cette feuille mince
18 peut être faite de toute matière pliable, par exemple de
métal, de bois ou de matière armée de fibres. L'épaisseur
de cette feuille dépend de la nature de la matière dont .elle est faite et est, par exemple, dé 0,51 mm pour l'aluminium,
de 2,54 mm pour le bois à plaquer et de 1,02 mm pour les
stratifiés de fibres de verre. :En tout cas, cette feuille
mince doit avoir une épaisseur telle que la peau se déforme lorsqu'une matière polymère expansible est introduite dans
la cavité 16 dans laquelle, lorsqu'elle est activée, elle
se dilate vers l'extérieur et exerce une pression sur la
feuille 18.
Le stade suivant consiste à applique-: sur la feuille mince 18 une feuille de matière expansée flexible à cellules ouvertes 20. Avant la pose dans la cavité 16, la feuille de matière expansée à cellules ouvertes 20 est imprégnée
d'une matière résineuse.
La matière expansée flexible peut être l'une quelconque des matières de ce genre disponibles dans l'industrie,
par exemple du polyuréthane flexible, du caoutchouc mousse,
de la mousse de cellulose, etc.. L'imprégnation est effectuée, de préférence, de façon que les cellules ouvertes de la matière expansée restent couvertes d'une fine couche de résine durcissable. Une technique convenant à cette fin est décrite
dans le brevet des Etats-Unis d'Amérique n[deg.] 3.269.887.
Enfin, une matière polymère expansible mélangée
avec un porophore chimique 22 est introduite dans la cavité 16.
La quantité de ce mélange doit être suffisante pour que la <EMI ID=4.1>
de remplir le volume délimité par les faces intérieures de
la couche de matière expansée flexible 20.
Lorsque le porophore chimique est activé, il fait se dilater la matière polymère vers l'extérieur, jusqu'à ce que celle-ci vienne au contact de la matière expansée flexible et la comprime. La surface intérieure 24 de la matière expansée flexible subit une compression différentielle en proportion de l'inégalité de pression exercée par les gaz de la matière en expansion 22.
On peut déduire des indications ci-dessus que la couche de matière expansée flexible 20 constitue une zone tampon entre la matière polymère expansible 22 et la peau mince 18 en absorbant les inégalités de dilatation du gaz que dégage le porophore. En raison de cette inégalité d'expansion sous l'effet du porophore, la pression sur la surface intérieure de la matière expansée flexible à cellules ouvertes 20 varie au voisinage du périmètre de la cavité 16, mais la pression exercée sur la peau extérieure 18 est négligeable au voisinage du. périmètre de la cavité du moule.
Il convient de noter que la résine .utilisée pour mouiller la feuille de matière expansée flexible 20 doit
être compatible avec le mélange polymère expansible 22. Par exemple; une résine époxyde et un agent de durcissement aminé conviendraient pour mouiller la' matière expansée flexible 20
au cas où la matière polymère expansible forme un polyuréthane expansé rigide. Il est important que la résine durcissable durcisse après la matière expansible.
Après durcissement, la résine durcissable fixe la peau mince 18 à la matière expansée flexible 20 ainsi rendue rigide.
Les principes de l'invention sont applicables pour augmenter la résistance au choc de carrosseries de véhicules et d'autres éléments de structure aux endroits les plus sujets aux dégradations. Par exemple, une partie d'une carrosserie d'automobile susceptible de dégâts graves lors d'une collision avec le compartiment à passagers de l'automobile

As shown in Fig. 1, a mold 10 comprises an upper part 12 and a lower part 14 delimiting a cavity 16 of any desired shape.
In accordance with the principles of the invention, the

18 can be made of any pliable material, for example
metal, wood or fiber-reinforced material. Thickness
of this sheet depends on the nature of the material from which it is made and is, for example, from 0.51 mm for aluminum,
2.54 mm for the wood to be veneered and 1.02 mm for the
glass fiber laminates. : In any case, this sheet

When the chemical porophore is activated, it expands the polymeric material outward, until it comes into contact with the flexible expanded material and compresses it. The internal surface 24 of the flexible expanded material undergoes differential compression in proportion to the pressure inequality exerted by the gases of the expanding material 22.
It can be deduced from the above indications that the layer of flexible expanded material 20 constitutes a buffer zone between the expandable polymeric material 22 and the thin skin 18 by absorbing the unevenness of expansion of the gas given off by the porophore. Due to this uneven expansion under the effect of the porophore, the pressure on the inner surface of the flexible open cell expanded material 20 varies in the vicinity of the perimeter of the cavity 16, but the pressure exerted on the outer skin 18 is negligible in the vicinity of. perimeter of the mold cavity.
It should be noted that the resin used to wet the sheet of flexible foamed material 20 should
be compatible with the expandable polymer blend 22. For example; an epoxy resin and an amine curing agent would be suitable for wetting the flexible foam material 20
in case the expandable polymeric material forms a rigid expanded polyurethane. It is important that the curable resin hardens after the expandable material.
After curing, the curable resin fixes the thin skin 18 to the flexible expanded material 20 thus made rigid.
The principles of the invention are applicable for increasing the impact resistance of vehicle bodies and other structural elements in the places most prone to damage.
