La présente invention concerne un procédé amélioré de production de ciment Portland avec des constituants secondaires contenant une proportion supérieure de cendres volantes utilisant un broyage à haute énergie. L'invention concerne en particulier un procédé de production de ciment Portland à pouzzolane utilisant des scories de ciment et une proportion supérieure de cendres volantes, qui sont constituées de déchets générés par les centrales thermiques.
Les produits obtenus par le procédé de la présente invention peuvent être de tailles et de formes de particules différentes, de surfaces spécifiques différentes et de réactivité différente. Le ciment Portland à pouzzolane de la présente invention sera utile dans les immeubles et d'autres grandes structures, comme les barrages, les ponts, les routes, etc. Les procédés connus jusqu'à présent pour produire un ciment Portland à pouzzolane utilise des scories de ciment, des cendres volantes et du gypse. Les procédés existants utilisent des scories de ciment dans la plage de 70-90% en poids, des cendres volantes dans la plage de 5-25% en poids et du gypse dans la plage de 1 à 5% en poids.
Le procédé existant pour produire les scories de ciment qui constituent le principal matériau brut du ciment Portland à pouzzolane consiste à concasser des matériaux bruts comme le calcaire, l'argile, le quartz, la quartzite etc. dans un concasseur à mâchoires, à broyer finement le matériau brut concassé dans un broyeur à boulets ou un broyeur à cylindres vertical, en dosant les matériaux bruts, en les mélangeant dans des silos et en les cuisant dans un four rotatif au charbon.
Les procédés existants (A.K. Chatterjee, Availability and use of pozzolanic and cementitious solid wastes in India, Proceedings International Symposium on Concrète Technology for Sustainable development in the 21<st> Century, CMA, New Delhi, 1999) pour produire le ciment Portland à pouzzolane consistent à broyer conjointement des scories de ciment, des cendres volantes et du gypse pendant 30 à 60 minutes dans un broyeur. L'air est en circulation dans les broyeurs pour un broyage homogène. Le produit obtenu après broyage est du ciment Portland à pouzzolane.
Traditionnellement, le ciment Portland à pouzzolane est produit en broyant conjointement des scories de ciment avec des cendres volantes dans des broyeurs (A.K. Chatterjee, Availability and use of pozzolanic and cementitious solid wastes in India, Proceedings International Symposium on Concrète Technology for Sustainable development in the 21<st> Century, CMA, New Delhi, 1999) . On peut faire référence au brevet International n[deg.] PCT/SE2003/001009 dans lequel les émissions de dioxyde de carbone sont réduites en utilisant des cendres volantes. Le procédé et la composition pour la fabrication du ciment Portland à pouzzolane contenant des cendres volantes a été breveté en Inde en 1999 (1421/DEL/99) . On peut faire référence à R.A.
Helmuth, Fly Ash in cernent and concrète, PCA, Stokie III, 1997, dans lequel le ciment Portland à pouzzolane produit par les procédés existants a une résistance initiale inférieure et un temps de prise plus long que le ciment Portland ordinaire et ceci restreint l'utilisation de grandes proportions de cendres volantes dans le ciment Portland avec des constituants secondaires. On peut faire référence à V.M. Malhotra, Advances in Concrète Technology, 2<ème> édition, CANMET, Natural Resources Canada Publications, Ottawa, 1994, dans lequel les utilisations de grand volume de cendres volantes dans les ciments Portland avec des constituants secondaires ont attiré l'attention intensive des chercheurs.
On suggère que le broyage fin des constituants de ciment Portland avec des constituants secondaires, à savoir les scories et les cendres volantes, améliore la réactivité et l'utilisation de grand volume de cendres volantes dans le ciment (N. Bouzoubaa et al., Laboratory produced high volume fly ash blended céments: Physical properties and compressive strength of mortars, Cem Concr. Res., Vol 28, No. 11, 1998, 1555-1569) . En raison de la finesse des poudres, la distribution contrôlée de la taille de particules (CPSD) compense l'activité hydraulique relativement basse des cendres volantes. On peut faire référence à S. Res., Vol 26, No. 2, 1996, 225-235, où l'aptitude au façonnage du ciment Portland avec pouzzolane est améliorée quand des cendres volantes broyées avec un broyeur à boulets pendant différentes périodes sont utilisées dans le ciment. Selon la littérature et les brevets et l'information disponible, on peut mentionner qu'à présent aucun procédé de production de ciment Portland à pouzzolane utilisant l'activation mécanique n'est disponible.
Le but de ce développement est d'utiliser des déchets abondamment disponibles comme les cendres volantes, qui constituent une cause de pollution environnementale, comme constituant majeur pour obtenir un produit à valeur ajoutée comme le ciment Portland à pouzzolane.
Le procédé connu jusqu'à présent a les limites suivantes : a. le principal matériau brut pour le ciment Portland à pouzzolane est constitué de scories de ciment (70 à 90% en poids) . Les cendres volantes ne peuvent être utilisées que dans la plage de 5 à 25% en poids. La formation de scories de ciment est un procédé à forte intensité d'énergie à cause du concassage, du broyage et de la cuisson à haute température. La production de 1 tonne de scories consomme -3200 MJ d'énergie. b. la formation de scories de ciment inclut la cuisson à haute température et utilise du calcaire (CaC03) conduisant à une émission énorme de C02. La production de 1 tonne de scories émet ¯1 tonne de C02.
c. le coût de production du ciment Portland à pouzzolane est relativement élevé étant donné qu'on utilise plus de scories de ciment. d. le développement de la résistance initiale est faible à cause de la faible réactivité des cendres volantes .
Le principal objet de la présente recherche est de fournir un procédé amélioré de production de ciment Portland avec des constituants secondaires contenant une proportion supérieure de cendres volantes utilisant un broyage à haute énergie, qui évite les désavantages comme détaillés ci-dessus.
Un autre objet de la présente invention est de fournir un procédé amélioré pour produire un ciment Portland à pouzzolane utilisant une proportion supérieure (25 à 75% en poids) de déchets industriels comme des cendres volantes à la place de scories de ciment par lequel la consommation d' énergie est considérablement réduite. Un autre objet encore de la présente invention est de fournir un procédé amélioré pour produire un ciment Portland à pouzzolane par lequel l'émission de C02 est considérablement réduite.
Un autre objet encore de la présente invention est de fournir un procédé amélioré pour produire un ciment Portland à pouzzolane par lequel le coût de production est sensiblement abaissé et les propriétés du produit sont améliorées.
Un autre objet encore de la présente invention est de fournir un procédé amélioré pour produire un ciment Portland à pouzzolane par lequel la réactivité des cendres volantes est augmentée par activation mécanique et le développement de la résistance initiale du produit est améliorée.
Les cendres volantes utilisées dans la présente invention contiennent de la silice (Si02) , de l'alumine (A1203) et de l'oxyde de fer (Fe203) et de nature cristalline ainsi qu'amorphe. Les scories de ciment utilisées dans la présente invention contiennent les phases C3S, C2S, C3A et CAF (C = CaO, S = Si02, A = A1203, F = Fe203) . Le gypse utilisé contient de l'oxyde de calcium (CaO), du sulfate (S03) et de l'eau.
Dans le ciment Portland à pouzzolane produit par les procédés existants, les cendres volantes sont utilisées comme matériaux pouzzolanique, c'est-à-dire qu'elles réagissent avec le CaO des scories durant l'hydratation et donnent les propriétés du ciment. Mais les cendres volantes ne participent pas activement à la réaction d'hydratation durant l'étape initiale en raison de leur pauvre activité pouzzolanique. En résultat, le développement de la résistance initiale est très faible. Donc on n'utilise qu'une quantité limitée de cendres volantes dans le ciment Portland à pouzzolane à cause de leur faible réactivité pouzzolanique. Dans le procédé de la présente invention, les scories de ciment sont broyées dans un broyeur à boulets séparément à l'état sec.
Les cendres volantes sont broyées dans des dispositifs de broyage à haute énergie comme un broyeur à attrition ou un broyeur vibrant. Dans le broyeur à attrition, la taille inférieure (2 mm à < 0,5 mm) du corps broyant et la vitesse élevée de l'agitateur conduisent à une efficacité élevée du broyeur à attrition. Bien que la taille inférieure du corps broyant fournisse une plus grande surface de contact entre ce corps et les cendres volantes, la vitesse plus élevée de l'agitateur provoque une plus grande énergie cinétique du corps broyant. Dans le broyeur vibrant, on utilise les trois granulométries de corps broyant, à savoir grande, moyenne et petite. Les trois granulométries du corps broyant fournissent un plus grand contact avec les cendres volantes et le mouvement excentrique du corps broyant provoque une plus grande énergie.
Le procédé de broyage à haute énergie active mécaniquement les cendres volantes et leur réactivité pouzzolanique est augmentée. Deux types de réactions ont lieu en raison de la réactivité accrue des cendres volantes : (a) les fines particules de cendres volantes se comportent comme des microcharges et remplissent les espaces poreux. Le remplissage des pores provoque une structure dense et par conséquent de bonnes propriétés de résistance et (b) à cause de la réactivité accrue, dès que l'eau est ajoutée, les particules de cendres volantes sont hydratées avec les scories de ciment et le gypse. En raison des réactions d'hydratation combinées, il se forme un complexe C-S-H gel (C = CaO, S = Si02, H = H20) avec une microstructure très dense, qui conduit au développement de la résistance initiale.
En raison aussi de la réactivité accrue, un pourcentage supérieur de cendres volantes est utilisé dans le ciment Portland à pouzzolane.
Par conséquent, la présente invention fournit un procédé amélioré de production de ciment avec des constituants secondaires contenant une proportion 20 supérieure de cendres volantes utilisant un broyage à haute énergie, qui comprend :
(i) le broyage par boulets de scories de ciment pendant une période allant entre 30 à 60 minutes à l'état sec,
(ii) le broyage à haute énergie des cendres volantes pendant une période allant entre 5 à 15 minutes dans un broyeur à attrition en utilisant un rapport des cendres volantes à l'eau dans la plage de 1:1 à 1:2 et un rapport des cendres volantes aux boulets de broyage dans la plage de 1:5 à 1:15 ou le broyage à sec des cendres volantes pendant 15-30 minutes dans un broyeur vibrant,
(iii) l'élimination de l'eau de la suspension obtenue après le broyage à attrition par un procédé connu et après quoi le séchage,
(iv) le mélange intime de : cendres volantes broyées à haute énergie dans la plage de : 25 à 75% en poids scories broyées par boulets dans la plage de : 25 à 75% en poids gypse dans la plage de : 1 à 5% en poids pendant une période dans la plage de 10 à 15 minutes.

La nouveauté de la présente invention est qu'elle utilise des cendres volantes, qui constituent des déchets industriels, dans une plage de 25-75% en poids. Les produits obtenus par le procédé de la présente invention ont aussi une meilleure résistance initiale à la compression (1 jour 1-10 MPa, 3 jours 10-20 MPa) que les produits obtenus par des procédés 2007

classiques (1 jour 1-5 MPa, 3 jours 5-16 MPa) .
Les exemples suivants sont donnés à titre d' illustration et ne doivent pas être considérés comme une limite de l'étendue de l'invention.
EXEMPLE 1.-
Six cents grammes de scories de ciment sont broyés à sec dans un broyeur à boulets pendant 30 minutes. Le rapport du matériau aux boulets est maintenu à 1:10. Trois cent cinquante grammes de cendres volantes sont broyés à l'état humide dans un broyeur à attrition pendant 10 minutes en utilisant de l'eau comme corps broyant. Le rapport du matériau à l'eau est maintenu à 1:1,5 et le rapport du matériau aux boulets est maintenu à 1:10. L'eau présente dans la suspension de broyage à attrition est séparée par filtration et ensuite le matériau est séché à 40 [deg.]C dans un four électrique pendant 6 heures et ensuite refroidi à température ambiante.
On mélange intimement 600 grammes de scories de ciment broyées par boulets, 350 grammes de poudre sèche de cendres volantes broyées par attrition et 50 grammes de poudre de gypse dans un broyeur à boulets pendant 10 minutes et on stocke dans un conteneur étanche à l'air pour divers tests. Les tests physiques comme le temps de prise, la résistance à la compression après 1, 3, 7 et 28 jours d'hydratation, la stabilité à l'autoclave sont effectués selon les standards Indiens IS 4031-1998. Les propriétés obtenues sont fournies dans le tableau I. 2

Les principaux avantages de la présente invention sont : 1. le procédé utilise une proportion supérieure de déchets industriels abondamment disponibles (cendres volantes) comme matériau brut majeur pour produire le ciment Portland à pouzzolane, si bien que le coût de production est considérablement réduit en comparaison du procédé connu ; 2. le procédé de la présente invention contribue à la conservation des ressources en remplaçant les scories de ciment, qui utilisent des matériaux bruts coûteux par exemple, le calcaire, l'argile, le quartz, la quartzite etc. pour sa production par des déchets industriels ;
3. le procédé remplace une proportion élevée de scories de ciment qui sont produites par un procédé hautement énergétique par un déchet industriel (cendres volantes), si bien qu'il y a une réduction considérable de la consommation d'énergie en comparaison du procédé connu ;
4. le procédé remplace les scories de ciment, qui provoquent une émission de C02 dans l'environnement, par un déchet industriel (cendres volantes), si bien qu'il y a une réduction considérable de l'émission de C02 en comparaison du procédé connu ;
5. les produits développés par le procédé de la présente invention sont supérieurs, en termes de développement de la résistance initiale, aux produits obtenus par le procédé existant. Ceci est obtenu par activation mécanique des cendres volantes, ce qui augmente leur réactivité pouzzolanique et donne une résistance initiale améliorée.

The present invention relates to an improved process for producing Portland cement with secondary constituents containing a higher proportion of fly ash using high energy grinding. In particular, the invention relates to a process for producing Portland cement pozzolana using cement slag and a higher proportion of fly ash, which consist of waste generated by thermal power plants.
The products obtained by the method of the present invention may be of different particle sizes and shapes, with different specific surface areas and different reactivity. Portland pozzolan cement of the present invention will be useful in buildings and other large structures, such as dams, bridges, roads, etc. The methods heretofore known for producing Portland pozzolan cement use cement slags, fly ash and gypsum. Existing processes use cement slags in the range of 70-90% by weight, fly ash in the range of 5-25% by weight and gypsum in the range of 1-5% by weight.
The existing process for producing cement slags, which are the main raw material of Portland pozzolan cement, consists in crushing raw materials such as limestone, clay, quartz, quartzite and so on. in a jaw crusher, finely crush the crushed raw material in a ball mill or vertical roll mill, weighing the raw materials, mixing them in silos and baking them in a carbon rotary kiln.
Existing Processes (AK Chatterjee, Proceedings International Symposium on Concrete Technology for Sustainable Development in 21st Century, CMA, New Delhi, 1999) to Produce Portland Pozzolan Cement consist of grinding cement slag, fly ash and gypsum together for 30 to 60 minutes in a grinder. The purpose of this development is to use abundant waste such as fly ash, which is a cause of environmental pollution, as a major component to obtain a value-added product such as pozzolan Portland cement.
The method known up to now has the following limits: a. the main raw material for Portland pozzolana cement is cement slag (70 to 90% by weight). Fly ash can be used only in the range of 5 to 25% by weight. Cement slag formation is an energy intensive process due to crushing, grinding and high temperature baking. The production of 1 tonne of slag consumes -3200 MJ of energy. b. the formation of cement slag includes high temperature cooking and uses limestone (CaCO3) leading to a huge emission of CO 2. The production of 1 tonne of slag emits ¯1 tonne of CO2.
vs. the cost of producing Portland pozzolan cement is relatively high as more cement slags are used. d. the development of the initial resistance is low because of the low reactivity of the fly ash.
The main object of the present research is to provide an improved method of producing Portland cement with secondary constituents containing a higher proportion of fly ash using high energy grinding, which avoids the disadvantages as detailed above.
Another object of the present invention is to provide an improved process for producing a pozzolan Portland cement using a higher proportion (25 to 75% by weight) of industrial waste such as fly ash in place of cement slag by which the consumption energy is greatly reduced. Yet another object of the present invention is to provide an improved process for producing Portland pozzolan cement whereby CO 2 emission is greatly reduced.
Yet another object of the present invention is to provide an improved process for producing Portland pozzolan cement whereby the cost of production is substantially lowered and the properties of the product are improved.
Yet another object of the present invention is to provide an improved process for producing a pozzolan Portland cement whereby the reactivity of the fly ash is increased by mechanical activation and the development of the initial strength of the product is improved.
The fly ash used in the present invention contains silica (SiO 2), alumina (Al 2 O 3) and iron oxide (Fe 2 O 3) and is crystalline as well as amorphous. The cement slags used in the present invention contain the C3S, C2S, C3A and CAF phases (C = CaO, S = SiO2, A = Al2O3, F = Fe2O3). The gypsum used contains calcium oxide (CaO), sulphate (SO3) and water.
In Portland pozzolan cement produced by existing processes, fly ash is used as pozzolanic material, ie it reacts with the CaO of the slag during hydration and gives the properties of the cement. But fly ash does not actively participate in the hydration reaction during the initial stage because of its poor pozzolanic activity. As a result, the development of the initial resistance is very low. Therefore, only a limited amount of fly ash is used in Portland pozzolan cement because of its low pozzolanic reactivity. In the process of the present invention, the cement slags are milled in a ball mill separately in the dry state.
Fly ash is ground in high energy grinding devices such as an attritor mill or vibratory mill. In the attritor mill, the smaller size (2 mm to <0.5 mm) of the grinding body and the high speed of the stirrer lead to high efficiency of the attritor mill. Although the smaller size of the grinding body provides a greater contact area between this body and the fly ash, the higher speed of the agitator causes greater kinetic energy of the grinding body. In the vibratory mill, the three grinding body granulometries are used, namely large, medium and small. The three granulometries of the grinding body provide greater contact with the fly ash and the eccentric movement of the grinding body causes greater energy.
The high energy grinding process mechanically activates the fly ash and their pozzolanic reactivity is increased. Two types of reactions occur because of the increased reactivity of fly ash: (a) fine fly ash particles behave like microcharges and fill the porous spaces. The pore filling causes a dense structure and therefore good resistance properties and (b) because of the increased reactivity, as soon as the water is added, the fly ash particles are hydrated with the cement slag and the gypsum . Due to the combined hydration reactions, a C-S-H gel complex (C = CaO, S = SiO 2, H = H 2 O) is formed with a very dense microstructure, which leads to the development of initial strength.
Due also to increased reactivity, a higher percentage of fly ash is used in Portland pozzolan cement.
Accordingly, the present invention provides an improved process for producing cement with secondary constituents containing a higher proportion of fly ash using high energy milling, which comprises:
(i) grinding with cement slag pellets for a period of between 30 to 60 minutes in the dry state,
(ii) high energy milling of the fly ash for a period of 5 to 15 minutes in an attritor mill using a ratio of fly ash to water in the range of 1: 1 to 1: 2 and a ratio of fly ash with grinding balls in the range of 1: 5 to 1:15 or dry grinding of fly ash for 15-30 minutes in a vibratory mill,
(iii) removing the water from the suspension obtained after the attrition grinding by a known method and after which drying,
(iv) intimate mixing of: high energy milled fly ash in the range of: 25 to 75% by weight ball mill slags in the range of: 25 to 75% by weight gypsum in the range of: 1 to 5% by weight for a period in the range of 10 to 15 minutes.

The main advantages of the present invention are: 1. the process utilizes a higher proportion of abundantly available industrial waste (fly ash) as the major raw material for producing Portland pozzolan cement, so that the cost of production is considerably reduced in comparison the known method; 2. the method of the present invention contributes to the conservation of resources by replacing cement slags, which use expensive raw materials for example, limestone, clay, quartz, quartzite etc. for its production by industrial waste;
