Die Erfindung betrifft ein Verfahren zur Herstellung von Acrylsäure oder Methacrylsäure aus Acrolein oder Methacrolein mit molekularem Sauerstoff in Gegenwart von Wasserdampf bei einer Temperatur von 200 bis 500 C, wobei die Umsetzung in Gegenwart eines Katalysators, der aus Oxydkomplexen von Vanadin, Molybdän, Kupfer und Germanium durchgeführt wird.

Molybdän, Vanadin, Wolfram und Antimon sowie einem oder mehreren der Oxyde von Blei, Silber, Zinn, Titan, Kupfer und Wismut bestehen. In der US-PS Nr. 3, 736, 354 sind Katalysatorzubereitungen beschrieben, welche die Oxyde von Vanadin, Molybdän und Germanium und die Oxyde von Vanadin, Molybdän und Kupfer enthalten.
In der DE-PS Nr. 2414797 ist ein Katalysator für die Herstellung von Acrylsäure und Methacrylsäure aus Acrolein oder Methacrolein beschrieben, welcher die Metalloxyde von Molybdän, Vanadin, Kupfer und mindestens einem Element aus der Gruppe Eisen, Kobalt, Nickel und Magnesium enthält. In der US-PS Nr. 3, 725, 472 ist ein Katalysator für die Oxydation von a, ss -ungesättigten Carbonylverbindungen zu den entsprechenden ungesättigten Säuren unter Verwendung eines Katalysators beschrieben, der die Oxyde von Molybdän, Vanadin und Antimon enthält.
In keiner der oben genannten Patentschriften ist jedoch ein Katalysator beschrieben, die dem erfindungsgemäss eingesetzten Katalysator entspricht, mit dessen Hilfe es möglich ist, in überraschend hohen Ausbeuten ungesättigte Carbonsäuren aus den entsprechenden ungesättigten Aldehyden in Gegenwart dieser Katalysatoren herzustellen.
Gegenstand der Erfindung ist ein Verfahren zur Herstellung von Acrylsäure oder Methacrylsäure aus Acrolein oder Methacrolein mit molekularem Sauerstoff in Gegenwart von Wasserdampf bei einer Temperatur von 200 bis 500 C, welches dadurch gekennzeichnet ist, dass die Umsetzung in Gegenwart eines gegebenenfalls auf einem Träger aufgebrachten Katalysators der allgemeinen empirischen Formel

worin a eine Zahl von 6 bis 18, b, c und d jeweils eine Zahl von 0, 1 bis 6 und e die Anzahl der Sauerstoffatome, die für die Absättigung der Valenzen der übrigen vorhandenen Metalle erforderlich ist, bedeuten, durchgeführt wird.
Das erfindungsgemässe Verfahren ermöglicht auf sehr selektive Weise die Oxydation von Acrolein zu Acrylsäure, wobei nur wenig Essigsäure gebildet wird. Die erfindungsgemäss eingesetzten Katalysatoren können durch Mischen der Katalysatorbestandteile in den geeigneten Mengenverhältnissen in einer wässerigen Mischung, durch Trocknen der dabei erhaltenen wässerigen Auf schläm- mung mit oder ohne ein Reduktionsmittel und Kalzinieren des Produktes, hergestellt werden. Bei den für die Herstellung der Katalysatoren verwendeten Bestandteilen (Komponenten) kann es sich um die Oxyde, Halogenide, Nitrate, Acetate oder um andere Salze der jeweils zugegebenen Verbindung handeln und besonders bevorzugt ist die Verwendung von wasserlöslichen Salzen der Metallkomponenten.
Wenn ein Träger verwendet wird, kann das Material, aus dem der Träger besteht, zusammen mit den andern Bestandteilen in den Katalysator eingearbeitet werden oder der katalytische Bestandteil kann in Form einer Schicht auf einen inerten Kern aufgebracht werden. Nachdem die Katalysatorbestandteile (-komponenten) zur Herstellung einer wässerigen Aufschlämmung miteinander vereinigt worden sind, wird die Aufschlämmung zur Trockne eingedampft und der dabei erhaltene trockene Feststoff wird in Gegenwart von Luft auf Temperaturen zwischen 200 und 600 C erhitzt. Diese Kalzinierung kann ausserhalb des katalytischen Reaktors durchgeführt werden oder es kann eine in situ-Aktivierung angewendet werden. Neben den aktiven katalytischen Bestandteilen können die Katalysatoren auch noch ein Trägermaterial enthalten.
Beispiele für geeignete Trägermaterialien sind Siliziumdioxyd, Aluminiumoxyd, Zirkoniumdioxyd, Titandioxyd, Siliziumcarbid, Borphosphat u. dgl. Ein bevorzugtes Trägermaterial ist Alundum.
Die Oxydation von ungesättigten Aldehyden zu den entsprechenden Säuren ist an sich bekannt.
Im Prinzip beruht die Erfindung in bezug auf dieses Verfahren auf der Verwendung des neuen Katalysators innerhalb der Parameter des bekannten Verfahrens.

Das bekannte Verfahren besteht darin, dass man den ungesättigten Aldehyd mit molekularem Sauerstoff in Gegenwart von Wasserdampf bei einer Temperatur von 200 bis 500 C in Kontakt bringt. Das Verhältnis der Reaktanten kann stark variieren, wobei normalerweise Molverhältnisse von molekularem Sauerstoff zu Aldehyd von 0, 5 bis 5 Mol angewendet werden. Am zweckmässigsten wird molekularer Sauerstoff in Form von Luft zugeführt. Die Wasserdampfmenge kann stark variieren von einer geringen Menge, wie sie in der Reaktion erzeugt wird, bis, zu 20 oder mehr Mol Wasserdampf pro Mol Aldehyd. Bei einer bevorzugten Ausführungsform der Erfindung werden etwa 1 bis 10 Mol Wasserdampf der Reaktantenbeschickung zugesetzt.
Die Reaktion kann unter Anwendung von Atmosphärendruck, Überdruck oder Unterdruck in einem Festbett- oder Fliessbett-Reaktor durchgeführt werden. Die scheinbare Kontaktzeit kann stark variieren, wobei normalerweise Kontaktzeiten zwischen einem Bruchteil einer Sekunde bis zu 20 s oder mehr angewendet werden.
In den folgenden Vorschriften wird die Herstellung des erfindungsgemäss eingesetzten Katalysators beschrieben.
Vergleichsvorschriften A bis D und Vorschrift 1
Die erfindungsgemäss eingesetzten Katalysatoren wurden hergestellt und in bezug auf die Oxydation von Acrolein zu Acrylsäure mit Katalysatorzubereitungen verglichen, wie sie aus der US-PS Nr. 3, 736, 354 (Vergleichsvorschriften A und B) aus der US-PS Nr. 3, 725, 472 (Vergleichsvorschrift C) und der DE-PS Nr. 2414797 (Vergleichsvorschrift D) bekannt sind.
Die Katalysatoren der Vergleichsvorschriften wurden wie folgt hergestellt :

Zu 250 cm3 heissem destillierten Wasser wurden 6,88 g Ammoniummetavanadat zugegeben.
Nach etwa 15minütigem Erhitzen und Rühren war das Reagens gelöst und zu der Lösung wurden 41, 54 g Ammoniumheptamolybdat zugegeben. Das Ammoniumheptamolybdat und 1, 96 g Kupfer (II) acetat, das danach zugegeben wurde, lösten sich nahezu sofort auf. Die Lösung wurde unter ständigem Rühren bis fast zur Trockne eingedampft und der Katalysator wurde dann 16 h lang in einen Trocknungsofen von 110 bis 1200C gebracht. Das Verfahren der Vergleichsvorschrift A wurde wiederholt, wobei diesmal jedoch 6, 67 g Ammoniummetavanadat und 6,67 g Ammoniumheptamolybdat verwendet wurden, und an Stelle des Kupferacetats wurden 1,99 g Germaniumdioxyd verwendet.

Das Verfahren der Vergleichsvorschrift A wurde wiederholt unter Verwendung von 6,54 g Ammoniummetavanadat und 39,50 g Ammoniumheptamolybdat und an Stelle des Kupferacetats wurden 2, 71 g Antimonoxyd (Sb) verwendet.
Vergleichsvorschrift D : MoVCu, sNIO
Das Vefahren der Vergleichsvorschrift A wurde wiederholt unter Verwendung von 6,61 g Ammo- niummetavanadat, 39, 93 g Ammoniumheptamolybdat, 1, 88 g Kupfer (II) acetat und 5, 47 g Nickelnitrathexahydrat, wobei diese Bestandteile der wässerigen Lösung in der genannten Reihenfolge zugegeben wurden.
Die Herstellung der erfindungsgemäss eingesetzten Katalysatoren ist in den nachfolgend beschriebenen Beispielen angegeben.

Der Katalysator wurde dann 16 h lang bei 110 bis 120 C in einen Ofen eingeführt und das getrock- nete Material wurde zerkleinert und gemahlen, so dass es ein Sieb mit einer lichten Maschenweite von 0,30 mm passiert. Zum Beschichten von Kugeln mit einem Durchmesser von 0,48 cm aus Alundum wurde eine ausreichende Menge Katalysator verwendet, um eine Beschichtung auf den Kugeln von
20 Gew.-% zu erzielen. Die beschichteten Kugeln wurden dann 3 h lang bei 110 bis 120 C getrock- net und anschliessend durch 2stündige Wärmebehandlung bei 3700C aktiviert.
Das erfindungsgemässe Verfahren wird durch folgendes Beispiel näher erläutert.
Beispiel : Die oben hergestellten Katalysatoren wurden in einen Festbett-Reaktor gegeben, der aus einem Rohr aus rostfreiem Stahl mit einem Innendurchmesser von 1,0 cm mit einer Reaktionszone mit einer Kapazität von 20 cm3 bestand. Der Reaktor wurde in einem Spaltblockofen erhitzt. Der Reaktor wurde mit einer Mischung aus Acrolein/Luft/N2/Wasserdampf in einem Molver- hältnis von 1/8, 5/2, 5/6 beschickt. Die scheinbare Kontaktzeit betrug 2 s. Die Temperatur des umge- benden Blockes ist in der folgenden Tabelle angegeben.
