本発明は、バリアブルな製本印刷物の製本製造工程において、製本印刷物の断裁やスタッキング、パレタイズを含むデリバリラインにおける製本印刷物管理方法に関するものである。尚、製本印刷物のことを、冊子とも云う。

【従来の技術】
通常の製本印刷物を製造する場合、出来上がってくる製本印刷物は外見、中身とも全て同一である。このため、通常製本印刷物にはロットの概念もなく、デリバリラインにおいては製本印刷物の管理は出来上がった数を合わせることで員数の管理を行うことが出来る。

しかし、顧客が興味を持つ情報のみを選択した印刷物を製本するといったバリアブルな製本の印刷物はそれぞれ外見や中身の構成が違っており、同一のものは存在しない。このため、たとえば配送区分といったようなロット区分が存在し、各ロット毎における製本印刷物を生産順序通りにパレタイズすること、ロット混入や作り漏れを出さないことが重要になってくる。

バリアブルな製本が行える製本機は、たとえば丁合の不良などによる作り直しは自動で行われる機能を有しており、製本機で生じた不良は特に指定せずとも自動で再製本されるが、デリバリライン上で発生した不良は、その製本印刷物を指定して作り直しをかける必要がある。製本印刷物にはバーコード等の個別情報が付加され判別ができるようになっているが、作り漏れなどを無くすためには製本印刷物を全数確認する必要があり、それを目視による検査で行っている。

【発明が解決しようとする課題】
しかし、製本印刷物にバーコード等の個別情報を付加し判別ができるようにされているとはいえ、目視による全数検査では作業員の負担が大きいことや、製本機で生じた不良を自動で作り直すとロットの混入といった問題が生じてくる。

本発明は上記の問題に鑑みてなされたものであり、バリアブルな製本印刷物の管理方法を提供することを課題とする。

【課題を解決するための手段】
本発明において上記の課題を達成するために、まず請求項1の発明では、バリアブルな製本を行なう製本ラインで生産される製本印刷物を管理する方法であって、前記製本印刷物それぞれに印字された個別情報を読み取る工程と、読み取られた個別情報の内容から、当該製本印刷物が、予め決められた生産順序の何番目に当たるかを特定し、当該製本印刷物が、前記生産順序通りに生産されたものなのか、前記生産順序から外れて生産されたものなのかを判断する判断工程と、前記判断工程において、前記生産順序通りに生産されたと判断された製本印刷物は、第1の搬送ラインに振り分け、前記生産順序から外れて生産されたと判断された製本印刷物は、第2の搬送ラインに振り分ける、振り分け工程と、を含むことを特徴とするバリアブル製本印刷物管理方法としたものである。

また請求項2の発明では、請求項1記載のバリアブル製本印刷物管理方法において、第1の搬送ラインまたは第2の搬送ラインに振り分けられた後に、製本印刷物それぞれの個別情報を再度読み取ることにより、員数管理を行なう工程も含むことを特徴とするバリアブル印刷物管理方法としたものである。

また請求項3の発明では、バリアブルな製本を行なう製本ラインで生産される製本印刷物を管理するシステムであって、前記製本印刷物それぞれに印字された個別情報を読み取る手段と、読み取られた個別情報の内容から、当該製本印刷物が、予め決められた生産順序の何番目に当たるかを特定し、当該製本印刷物が、前記生産順序通りに生産されたものなのか、前記生産順序から外れて生産されたものなのかを判断する判断手段と、前記判断手段において、前記生産順序通りに生産されたと判断された製本印刷物は、第1の搬送ラインに振り分け、前記生産順序から外れて生産されたと判断された製本印刷物は、第2の搬送ラインに振り分ける、振り分け手段と、を具備することを特徴とするバリアブル製本印刷物管理システムとしたものである。

【発明の実施の形態】
以下、図面を用いて本発明方法の実施の形態を詳細に説明する。本発明システムの概略構成を、図1のブロック図に示す。冊子は製本後に製本機からの情報を基に印字部11で、例えば宛名などの個別情報と、例えば物流の配送コードなど冊子固有のバーコードとを、印字されてデリバリラインに排出される。この冊子固有のバーコードをバーコード読取部12で読み取り、その情報に基づいて振り分け機13でラインの振り分けを行うと共に、冊子の管理情報を、データベース17に蓄積する。検査工程15では不良冊子を見つけて取り除き、不良となった冊子のバーコードをバーコード読取部16で読み取り、データベース17に格納されている冊子の管理情報を更新する。この装置の制御及び冊子の管理用に、コンソール14が設けられている。また、コンソール14は、データベース17の管理も行なう。

本発明システムの動作を、図2のフローチャートに表す。事前準備としてまず冊子に印字するバーコード情報が含まれる冊子の生産順リストをデータベースへ登録する(S1,S2)。

製本された冊子はまず印字部11でバーコードを含む個別情報が印字される。デリバリラインでは、この印字されたバーコードをバーコード読取部12で読み取り、データベース上の生産順リストを基に製本完了のチェックを行う(S3〜S6)。このチェックによりデータベース17に登録される情報が、製本機からその冊子が製本されたという管理情報になる。

製本機は丁合機などのトラブルで不良が発生すると自動で作り直しを行う機能を有する。このため、生産順に冊子を製造しても不良が発生すると生産順から外れた冊子が途中で製造されてくることがあり、造られたものをそのままパレタイズしていくとロット混入が発生する恐れがある。

そこで、バーコードの読み取り内容から生産順番号を検索し、これまでに通過したバーコード情報の生産順番号と比較する(S7)。図3に比較方法の詳細を示す。生産順リスト31が、データベースに登録されていたとする。これまでの読み取りコードのうち、一番大きい生産番号を記憶しておき、これを比較生産番号とする。今回読み取ったバーコードから検索した生産番号がこれより大きい場合、生産順に作られている冊子だと判断し、メインラインへ振り分けると共に比較生産番号を更新する(S8)。また、今回読み取った生産番号が比較生産番号より小さい場合、作り直された冊子であると判断し、サブラインへ振り分ける(S8)。このようにバーコードの読み取り内容から冊子搬送の振り分けを行うことによりロットの混入を防止する。

振り分けられた冊子はそれぞれ加工され、検査工程で最終検査を受ける(S9)。検査結果が良品の場合(S10)、メインラインを通過した冊子は順次パレタイズし、サブラインを通過した冊子は元の生産順にあたる位置に冊子を戻してパレタイズするか、混載しないように別置きにした後、パレタイズする(S14)。

検査結果の良否判定により不良と判断された場合(S10)、その冊子のバーコードをバーコード読み取り部で読み取り(S11)、データベース17に対して、管理情報から該当する冊子の製本完了のチェックを解除すると共に(S12)、再生産リストにこの冊子の情報を追加する(S13)。予定の生産が終了した後、再生産リストを用いて再度製本を行う。最終的に管理情報の製本完了チェックが全て揃ったら、漏れなく全ての冊子を製造したことになる。

請求項1及び請求項3の発明は、予め決められた生産順序通りに生産された製本印刷物と、その生産順序から外れて生産された製本印刷物とを、異なるラインに振り分けるので、自動作り直しによるロット混入を、自動的に防止できるという効果がある。

請求項2及び請求項4の発明は、各ラインに振り分けられた後に、製本印刷物の個別情報を再度読み取ることにより、員数管理を行なうので、製本印刷物の作り漏れを、自動的に防止できるという効果がある。

以上の結果、本発明は、バリアブルな製本が行える製本ラインのデリバリラインで製造された製本印刷物の管理において、目視での全数検査による作業員の負担や作業ミスを無くすことができるので、効率を大幅に向上させることが出来ると共に、バリアブルな製本印刷物の管理を確実に行うことが出来るという効果がある。
